Abstract
Description
The present invention relates to an oxygen sensor for controlling the ratio of air and fuel in an internal combustion engine such as an automobile, and more specifically to an oxygen sensor in which a sensor substrate and a heater substrate are fixedly connected.
Currently, in an internal combustion engine such as an automobile, by detecting the oxygen concentration in the exhaust gas and controlling the amount of air and fuel supplied to the internal combustion engine based on the detected value, harmful substances from the internal combustion engine, For example, a method of reducing CO, HC, and NOx is adopted.
As an oxygen sensor for detecting such an oxygen concentration, as shown in FIG. 5, a
However, in the oxygen sensor of FIG. 5 in which the above-described heater is integrated by firing, there is a problem that the detection accuracy is deteriorated due to the influence of the leakage current because the insulating property of the
Further, in the oxygen sensor of FIG. 6 in which the
Therefore, according to the present invention, in an oxygen sensor in which a sensor substrate and a heater substrate are laminated and fixed, heat is efficiently transferred from the heater substrate to the sensor substrate, and the temperature of the sensor substrate is made uniform. Another object of the present invention is to provide an oxygen sensor that is excellent in reducing the time required to reach a predetermined temperature and the time required for activation.
As a result of studying the above problems, the present inventor has found that a sensor substrate in which a reference electrode and a measurement electrode are formed at positions facing at least the inner and outer surfaces of a zirconia solid electrolyte base, and a heater made of an alumina insulator with a built-in heating element When a ceramic porous layer is formed on the surface of the measurement electrode by laminating and fixing the substrate, the length in the longitudinal direction of the measurement electrode is a, and the length in the longitudinal direction of the heating element is b. It was found that by satisfying /a=1.05 to 1.5, thermal stress caused by the difference in thermal expansion coefficient between the substrates can be avoided, and the temperature distribution of the sensor substrate can be made uniform.
The ceramic porous layer is preferably formed of at least one selected from the group consisting of zirconia, alumina, γ-alumina and spinel having a porosity of 10 to 50%.
Further, the heating element can be formed by co-firing with an alumina insulator by forming it from at least one conductor of W, Mo, and Re.
Furthermore, the thermal shock resistance of the heater substrate is enhanced by setting the distance from the heating element to the heater substrate surface on the side where the sensor substrate is fixed to 100 to 600 μm, and at least the heater substrate on the side in contact with the sensor substrate. Durability against thermal shock can be enhanced by providing a C surface with a radius of 0.2 mm or more or an R surface with a radius R of 0.1 mm or more at the corner. Moreover, the heating efficiency with respect to a sensor part can be improved by setting the curvature of a sensor board | substrate and a heater board | substrate to 0.2 mm or less, and laminating | stacking the said sensor board | substrate and a heater board | substrate with a 0.5 mm or less clearance gap.
Furthermore, by bonding the sensor substrate and the heater substrate with an inorganic adhesive, it is possible to fix the sensor substrate and the heater substrate while preventing breakage due to a difference in thermal expansion between the sensor substrate and the heater substrate.
An example of the basic structure of the oxygen sensor of the present invention is shown in FIG. FIG. 1 is generally called a theoretical air twist ratio sensor (λ sensor), and this oxygen sensor includes a
The
That is, the
Both the reference electrode 4 and the measurement electrode 5 are made of porous platinum electrodes. From the viewpoint of preventing the electrode from being poisoned by exhaust gas, a ceramic porous layer 6 is formed on the surface of the measurement electrode 5 as an electrode protective layer.
On the other hand, the
According to the present invention, as shown in FIG. 1, the heating element 8 is formed so as to cross the measurement electrode 5 at both ends in the length direction, and the length of the sensor forming portion A on the
That is, when this ratio is smaller than 1.05, the temperature of the sensor forming part A becomes non-uniform, and the gas responsiveness deteriorates. Conversely, when b / a exceeds 1.5, the heating element 8, the temperature of the sensor forming portion A is increased, and the strength of the
Further, since the heat uniformity is relatively maintained because of the vicinity of the end face of the substrate with respect to the width direction of the measurement electrode 5 and the heating element 8, there is no particular limitation. The length a ′ in the width direction 5 and the length b ′ in the width direction of the heating element are basically the same, or preferably, b ′> a ′ for the same reason.
In the present invention, in order to efficiently heat the sensor forming portion A, the distance L from the heating element 8 to the surface of the
In the oxygen sensor of the present invention, the
Further, it is desirable that the warpage of the
When the warpage exceeds 0.2 mm, the gap becomes larger than 0.5 mm, the heating efficiency by the heating element forming portion B of the
The total thickness t1 of the
The oxygen sensor of the present invention is also applied to a wide area air-fuel ratio sensor (A / F sensor) as shown in FIG. FIG. 2 is a schematic cross-sectional view for explaining a typical structure thereof. In addition, the same code | symbol was attached | subjected to the part which has the same function as the oxygen sensor of FIG. According to the oxygen sensor of FIG. 2, the
In such an oxygen sensor, a sensing cell is formed by the
Also in such an oxygen sensor, when the heating element 8 is formed so as to cross the measurement electrode 5 at both ends in the length direction, when the length of the measurement electrode 5 in the sensing cell is a and the length of the heating element 8 is b, By setting the ratio of b / a to 1.05 to 1.5, particularly 1.1 to 1.3, the same effect as described above is exhibited.
Furthermore, in the oxygen sensor of the present invention, as another example, the same can be applied to an oxygen sensor in which the
(Solid electrolyte) The solid electrolyte used in the oxygen sensor of the present invention is made of ceramic containing ZrO 2 , and as stabilizers, Y 2 O 3 and Yb 2 O 3 , Sc 2 O 3 , Sm 2 O 3 , Nd 2 O 3, Dy 2 O 3 or the like 1 to 30 mol% of rare earth oxide in terms of oxide, preferably the partially stabilized ZrO 2 or stabilized ZrO 2 containing 3 to 15 mol% are used. Further, by using ZrO 2 in which 1 to 20 atomic% of Zr in ZrO 2 is substituted with Ce, there is an effect that the ionic conductivity is increased and the responsiveness is further improved. Furthermore, for the purpose of improving the sinterability, Al 2 O 3 and SiO 2 can be added to ZrO 2 , but if it is contained in a large amount, the creep properties at high temperatures deteriorate, The total amount of Al 2 O 3 and SiO 2 added is desirably 5% by weight or less, particularly 2% by weight or less.
(Electrode) The reference electrode 4, the measurement electrode 5, and the
(Alumina Insulator) On the other hand, the alumina insulator 7 in which the heating element 8 is embedded is composed of a dense ceramic made of alumina ceramics having a relative density of 80% or more and an open porosity of 5% or less. Mg, Ca, Si may be contained in a total amount of 1 to 10% by weight for the purpose of improving cohesion, but alkali metals such as Na and K migrate to deteriorate the electrical insulation of the
(Ceramic Porous Layer) The ceramic porous layer 6 formed on the surface of the measuring electrode 5 is a group of zirconia, alumina, γ-alumina and spinel having a thickness of 10 to 800 μm and a porosity of 10 to 50%. It is desirable that it is formed of at least one selected from. When the thickness of the porous layer 6 is less than 10 μm or the porosity exceeds 50%, the electrode poisoning substance P, Si, etc. easily reach the electrode and the electrode performance is deteriorated. On the other hand, when the thickness of the porous layer 6 exceeds 800 μm or the porosity is less than 10%, the diffusion rate of the gas in the porous layer 6 becomes slow, and the gas responsiveness of the electrode is deteriorated. In particular, the thickness of the porous layer 6 is suitably 100 to 500 μm although it depends on the porosity.
(Heating element) The heating element 8 embedded in the

(Manufacturing Method 1) Next, the manufacturing method of the oxygen sensor of the present invention will be described by taking the manufacturing method of the oxygen sensor of FIG. 1 as an example.

Next, on both surfaces of the

Next, a method for manufacturing the

Thereafter, the
(Manufacturing method 2) When the oxygen sensor of FIG. 2 is manufactured, as shown in FIG. 4, a green having a
Thereafter, in the same manner as the manufacturing method of FIG. 3, the

The lengths a and b in the longitudinal direction of the measurement electrode 5 and the heating element 8 were set as shown in Table 1. Further, the lengths a ′ and b ′ in the width direction of the measurement electrode 5 and the heating element 8 were set to the same length. The length in the longitudinal direction is the same as that of the measurement electrode 5 in the reference electrode 4. During firing, a smooth alumina substrate having a different weight was placed on the laminate and fired. The warpage of the substrate was measured using a surface roughness meter.

An oxygen sensor was produced as follows based on the air-fuel ratio sensor element shown in FIG. Platinum containing zirconia powder is screen-printed on both sides of the zirconia

From the results in Table 1, the sample No. b / a is smaller than 1.05. In 2 and 10, the temperature distribution in the electrode was worse than that of a commercially available sensor element, and as a result, the gas responsiveness was slow. Sample No. with b / a exceeding 1.5 was measured. In 8 and 15, cracks occurred in the sensor substrate element at the end of the experiment.

From the results of Table 3, when the gap S between the sensor substrate and the heater substrate was 0.5 mm or less, the activation time was 10 seconds or less, which showed good characteristics.
As described above in detail, according to the present invention, by controlling the length of the measurement electrode and the length of the heating element of the heater substrate, the temperature distribution in the measurement electrode can be made uniform, thereby making it possible to generate oxygen with excellent gas responsiveness. A sensor can be provided. In addition, by controlling the distance L from the heating element to the heater substrate surface, the warpage of each substrate and the gap between the sensor substrate and the heater substrate, the time to reach the predetermined temperature in the oxygen sensor can be shortened, Therefore, it is possible to provide a high-performance oxygen sensor that shortens the conversion time.
