【発明の属する技術分野】
本発明は、自動車等のエアバック拘束システムに適したガス発生剤組成物、その成型体及びそれらを用いたエアバック用インフレータに関する。

【従来の技術】
自動車における乗員保護装置としてのエアバッグ用ガス発生剤としては、従来からアジ化ナトリウムを用いた組成物が多用されてきた。しかし、アジ化ナトリウムの人体に対する毒性[LD50(oral−rat)=27mg/kg]や取扱い時の危険性が問題視され、それに替わるより安全ないわゆる非アジド系ガス発生剤組成物として、各種の含窒素有機化合物を含むガス発生剤組成物が開発されている。

米国特許4,909,549号には、水素を含むテトラゾール、トリアゾール化合物と酸素含有酸化剤との組成物が開示されている。米国特許4,370,181号には、水素を含まないビテトラゾールの金属塩と酸素を含まない酸化剤とからなるガス発生剤組成物が開示されている。米国特許4,369,079号には、水素を含まないビテトラゾールの金属塩とアルカリ金属硝酸塩、アルカリ金属亜硝酸塩、アルカリ土類金属硝酸塩、アルカリ土類金属亜硝酸塩及びこれらの混合物からなるガス発生剤組成物が開示されている。米国特許5,542,999号には、GZT,TAGN(トリアミノニトログアニジン),NG(ニトログアニジン)、NTO等の燃料、塩基性硝酸銅、有毒ガスを低減する触媒とクーラント剤からなるガス発生剤が開示されている。特開平10−72273号には、ビテトラゾール金属塩、ビテトラゾールアンモニウム塩、アミノテトラゾールと硝酸アンモニウムからなるガス発生剤が開示されている。

しかし、アジド系ガス発生剤は、一般的に燃焼後に窒素しか生成しないが、非アジド系ガス発生剤組成物は、一般的に炭素、窒素、酸素を含むので、燃焼後において、有毒な一酸化炭素及び窒素酸化物を少量生成する欠点がある。また、非アジド系ガス発生剤は、一般的にアジド系ガス発生剤に比べれば、燃焼温度が高く、実際に使われると、大量のクーラントが必要となる。

燃焼後における有毒な一酸化炭素及び窒素酸化物の生成量を減らすため、ガス発生剤に金属酸化物、又はDeNOx剤(窒素酸化物低減剤)を添加することが知られている。例えば、ドイツ特許4,401,213号のガス発生剤組成物は、有毒な一酸化炭素及び窒素酸化物の生成量を減らすために、触媒としてのV2O5/MoO3のような重金属酸化物を添加するものである。しかし、重金属酸化物の毒性問題があり、金属酸化物を添加すると、ガス発生剤のガス発生効率が低くなる。

WO98/04507号には、硫酸アンモニウム、炭酸アンモニウム、尿素等のDeNOx剤とガス発生剤とを併用して、燃焼ガス中の窒素酸化物の生成量を低減することが開示されている。しかし、硫酸アンモニウムを使うと、有毒な硫黄酸化物を生成し、炭酸アンモニウム、尿素は、熱安定性に問題があり、更にこれらのDeNOx剤を添加すると、ガス発生剤の酸化剤を消耗し、有毒な一酸化炭素の生成量が増える。

【発明が解決しようとする課題】
従って、本発明の課題は、ガス発生剤の燃焼ガス中の有毒な一酸化炭素及び窒素酸化物の生成量が少なく、燃焼温度が低いガス発生剤組成物、その成型体及びそれらを用いたエアバック用インフレータを提供することにある。

本発明者は、ガス発生剤組成物の組成として特定の組み合わせのものを選択することにより、燃焼温度を低下でき、その結果、燃焼ガス中の有毒な一酸化炭素、アンモニウム及び窒素酸化物の生成量を低減できることを見出し、本発明を完成した。

【発明の実施の形態】
本発明で用いる(a)成分の燃料としての有機化合物としては、テトラゾール類化合物、グアニジン類化合物、トリアジン類化合物、ニトロアミン類化合物から選ばれる少なくとも1種が挙げられる。

テトラゾール類化合物は、5−アミノテトラゾール、ビテトラゾールアンモニウム塩等が好ましい。グアニジン類化合物は、グアニジン硝酸塩(硝酸グアニジン)、アミノグアニジン硝酸塩、ニトログアニジン、トリアミノグアニジン硝酸塩等が好ましい。トリアジン化合物は、メラミン、シアヌル酸、アンメリン、アンメリド、アンメランド等が好ましい。ニトロアミン類化合物は、シクロ−1,3,5−トリメチレン−2,4,6−トリニトラミンが好ましい。

本発明で用いる(b)成分の含酸素酸化剤は、(b−1)塩基性金属硝酸塩、硝酸塩、硝酸アンモニウム、及び(b−2)過塩素酸塩及び塩素酸塩から選ばれる少なくとも1種を含有することが好ましい。

塩基性金属硝酸塩は、燃焼速度を高めるため、平均粒径は30μm以下が好ましく、10μm以下がより好ましい。なお、平均粒径は、レーザー散乱光による粒度分布法により測定したものである。測定サンプルは、塩基性金属硝酸塩を水に分散させた後、超音波を3分間照射したものを用い、粒子数の50%累積値(D50)を求めて、2回の測定による平均値を平均粒径とする。

(b−1)成分の硝酸塩としては、硝酸カリウム、硝酸ナトリウム等のアルカリ類金属硝酸塩と硝酸ストロンチウム等のアルカリ土類金属硝酸塩等が挙げられる。

(b−2)成分の過塩素酸塩及び塩素酸塩は、酸化作用と共に、燃焼促進作用もする成分である。酸化作用は、燃焼中に酸素を発生することで燃焼を効率良く進行させると共に、アンモニア、一酸化炭素等の有毒ガスの生成量を減少させる作用を意味する。一方、燃焼促進作用は、ガス発生剤組成物の着火性を向上させる作用、又は燃焼速度を向上させる作用を意味する。

過塩素酸塩及び塩素酸塩としては、過塩素酸アンモニウム、過塩素酸カリウム、過塩素酸ナトリウム、塩素酸カリウム、塩素酸ナトリウムから選ばれる少なくとも1種が挙げられる。

本発明で用いる(c)成分の水酸化アルミニウムは、上水道の浄水処理において、河川水の浮遊物凝集用、家庭向け無リン洗剤用のほか、樹脂やゴムの添加剤としても使用されているもので、毒性が低く、分解開始温度が高いという特徴がある。

更に熱分解するときに大きく吸熱し、酸化アルミニウムと水を生成する。このため、水酸化アルミニウムを含有させることにより、ガス発生剤組成物の燃焼温度が低くなり、燃焼後における、有毒な窒素酸化物と一酸化炭素の生成量を少なくするように作用する。このような有毒ガスの低減作用は、特に酸化剤として(b−2)成分を使用したときに顕著となる。

水酸化アルミニウムは、その平均粒径を調整することにより、(a)〜(c)成分等を混合するときの全体の分散性を向上できるので、混合作業が容易となるほか、得られたガス発生剤組成物の着火性も向上される。

本発明で用いる(d)成分のバインダとしては、必要に応じて(a)〜(c)成分、又は(a)〜(c)成分及び(e)成分と共に用いられる成分であり、ガス発生剤組成物の成形性を高め、ガス発生剤成型体の強度を高める成分である。ガス発生剤成型体の成型強度が強くない場合は、実際に燃焼する時に成型体が崩れて暴走的に燃焼して、燃焼をコントロールできない恐れがある。

このように燃焼速度が大きくなることにより、ガス発生剤の製造方法の選択肢を広げることができる。例えば、燃焼速度が小さくなると、ガス発生剤を所定時間内に完全燃焼させるため、ガス発生剤成形体の厚みを薄くする必要があるが、圧縮成型等によりペレットを成型する場合は、厚みが薄すぎると打錠することが困難になる。一方、燃焼速度が大きいと、このような成型時の問題がなくなる。
