Description
- Die Erfindung betrifft ein Verfahren zur Auftragssteuerung eines Herstellungsprozesses für ein Faserprodukt sowie eine Vorrichtung zur Durchführung des Verfahrens gemäß dem Oberbegriff des Anspruchs 11.
- Die Herstellung von Faserprodukten ist maßgeblich bestimmt durch die Qualitätsvorgaben, die das Faserprodukt aufweisen soll. Unabhängig ob es sich bei dem Faserprodukt um eine einzelne Faser oder ein Flächengebinde handelt, werden bestimmte verwendungsspezifische Eigenschaften gefordert. So ist beispielsweise aus der
EP 0 580 071 A2 die Herstellung einer synthetischen Faser beschrieben, bei welcher während des Prozesses kontinuierlich die jeweils produzierte Qualität der Faser überwacht wird. Im Fall von Abweichungen lässt sich dabei gezielt eine Verfahrensänderung in dem Herstellungsprozess ausführen. Der Herstellungsprozess wird dabei üblicherweise aus einer Anlagensteuereinheit heraus überwacht und gesteuert. - In der Praxis sind die herzustellenden Faserprodukte durch einzelne Produktionsaufträge bestimmt. Jedem Herstellungslos eines Faserproduktes liegt somit unmittelbar ein Produktionsauftrag zugrunde. Bei der Abarbeitung mehrerer Produktionsaufträge stellt sich insbesondere in dem Herstellungsprozess von Faserprodukten die Schwierigkeit, dass aufgrund der komplexen Bearbeitungsschritte zur Herstellung des Faserproduktes eine Vielzahl von Einflussgrößen dazu führt, dass Störungen im Herstellungsprozess aufgrund schwankender Qualität des Faserproduktes oder Prozessunterbrechungen unvermeidlich sind. So werden beispielsweise bei einem Herstellungsprozess von texturierten Garnen, bei welchem ein vorgelegter synthetischer Faden verstreckt und gekräuselt wird, das Faserprodukt in Qualitätsstufen A, B und C aufgeteilt. So könnte beispielsweise ein Produktionsauftrag mit einer Soll-Vorgabe einer bestimmten Produktmenge der Qualität A nur dann möglichst effizient hergestellt werden, wenn während des Herstellungsprozesses die Qualitätsstufen B und C unwesentlich oder gar nicht anfallen. Dies lässt sich jedoch nicht realisieren, da bereits eine Fadenspule mit dem gekräuselten Garn als B-Qualität bewertet wird, wenn beispielsweise innerhalb der Fadenspule ein Fadenknoten enthalten ist, der durch den Übergang von einer Vorlagespule zu einer Reservespule entsteht. Daher ist eine Planung zur Abarbeitung mehrerer aufeinander folgender Produktionsaufträge kaum bzw. nur mit sehr viel Aufwand möglich.

Dabei werden jedoch nur Abweichungen von normalen Prozess- und Fadenparametern überwacht, wie etwa Fadenspannung, Spulengewicht, Fadendicke oder Fadentemperatur.WO 94/25869 - Demgemäß ist es Aufgabe der Erfindung ein Verfahren zur Auftragssteuerung eines Herstellungsprozesses für ein Faserprodukt sowie eine Vorrichtung zur Durchführung des Verfahrens zu schaffen, mit welchem eine Planung zur Ausführung von Produktionsaufträgen möglich ist.
- Ein weiteres Ziel der Erfindung liegt darin, den Herstellungsprozess im Hinblick auf den zugrunde liegenden Produktionsauftrag ständig zu überwachen.
- Die Aufgabe wird erfindungsgemäß durch ein Verfahren mit den Merkmalen des Anspruchs 1 sowie durch eine Vorrichtung mit den Merkmalen des Anspruchs 11 gelöst.
- Vorteilhafte Weiterbildungen der Erfindung sind durch die Merkmale und Merkmalskombinationen der einzelnen abhängigen Ansprüche definiert.
- Die Erfindung zeichnet sich dadurch aus, dass eine intelligente Verbindung zwischen den Geschäftsprozessen und den Herstellungsprozessen geschaffen wird. So lässt sich bereits beim Neuanlegen von Produktionsaufträgen innerhalb des Geschäftsprozesses die momentane Situation in dem Herstellungsprozess mit einbinden. Hierzu wird erfindungsgemäß eine Ist-Soll-Auswertung zwischen der durch einen Produktionsauftrag vorbestimmten Soll-Vorgabe zur Herstellung eines Faserproduktes und dem jeweiligen Ist-Zustand des Herstellungsprozesses, welcher aufgrund des Produktionsauftrages ausgelöst wurde, durchgeführt. Dabei wird eine Abweichung von der Soll-Vorgabe angezeigt, so dass sowohl der momentane im Herstellungsprozess befindliche Produktionsauftrag bzw. auch folgende Produktionsaufträge angepasst werden können. Dabei wird der Ist-Zustand des Herstellungsprozesses durch eine pro Zeiteinheit fertig gestellte Faserproduktteilmenge bestimmt und aus der Faserproduktteilmenge wird ein auftragsbezogener Ist-Wert zu dem Faserprodukt errechnet und ein Differenzwert aus der Ist-Soll-Auswertung erzeugt, wobei durch die Soll-Vorgabe eine Produktmenge und / oder eine Produktionszeit für den vorgegebenen Produktionsauftrag bestimmt ist. Damit kann bereits mit Hilfe weniger Parameter eine Steuerung und Planung des Produktionsauftrages zu einem frühen Zeitpunkt ausgeführt. Die Zeiteinheit, die für die Faserproduktteilmenge maßgeblich ist, könnte in Abstimmung zu der Produktionszeit in Stunden, Tagen, Wochen oder Monaten vorgegeben werden. Dabei lässt sich bei fortlaufendem Herstellungsprozess nach jeder Zeiteinheit jeweils die kumulativ hergestellte Faserproduktteilmenge ermitteln und der Ist-Wert-Berechnung zugrunde legen. Zur Durchführung des erfindungsgemäßen Verfahrens weist die erfindungsgemäße Vorrichtung eine übergeordnete Planungssteuereinheit auf, durch welche die Ist-Soll-Auswertung zwischen der durch einen Produktionsauftrag vorbestimmten Soll-Vorgabe und einem Ist-Zustand des Herstellungsprozesses ausführbar ist. Hierbei ist die Planungssteuereinheit über eine Datenverbindung mit der Anlagensteuereinheit gekoppelt, so dass die zur Bestimmung des Ist-Zustandes erforderlichen Daten der Planungssteuereinheit zugänglich sind. Die Planungssteuereinheit ermöglicht eine automatisierte Planung zur Herstellung eines Faserproduktes. Als Faserprodukt können sowohl einzelne synthetische Fasern oder Naturfasern als auch Zwischenprodukte dieser Fasern oder flächige Endprodukte aus diesen Fasern wie beispielsweise Gewebe, Gestrick oder Geflechte gelten. Außerdem weist die Vorrichtung zur Ausführung des Verfahrens in der Anlagensteuereinheit ein Mittel auf, durch welche eine pro Zeiteinheit fertiggestellte Faserproduktteilmenge bestimmbar ist. Dieses Mittel lässt sich vorteilhaft durch ein Rechenmodul ausbilden, durch welches eine Auswertung der laufend erfassten und der Anlagensteuereinheit übermittelten Zustandsgrößen ausgeführt werden kann. Im einfachsten Falle könnte beispielsweise eine Gewichtskontrolle der fertig gewickelten Spulen in einem Schmelzspinnprozess als Zustandsgrößen erfasst und in dem Rechenmodul pro vorgegebener Zeiteinheit zu einer Faserproduktteilmenge aufsummiert werden.
- Es ist jedoch auch möglich, dass die Planungssteuereinheit über Mittel verfügt, die unmittelbar aus den Zustandsgrößen die erforderlichen Faserproduktteilmengen ermitteln und eine Ist-Wert-Berechnung vornehmen.
- Der aus der Ist-Soll-Auswertung sich ergebende Differenzwert kann je nach Soll-Vorgabe vorteilhaft als eine Produktionszeitdifferenz oder aber als eine Produktmengendifferenz angegeben werden. Für den Fall, dass die durch die Soll-Vorgabe vorgegebene Produktmenge zur Erfüllung des Produktionsauftrages unbedingt einzuhalten ist, wird der Ist-Wert aus der Zeiteinheit, der Faserproduktteilmenge und der Produktmenge errechnet. Der Istwert stellt somit eine voraussichtliche Produktionsendzeit dar, die bei dem Ist-Soll-Vergleich mit der vorgegebnen Produktionszeit zu einer Produktionszeitdifferenz führt. Diese ermittelte Produktionszeitdifferenz ist somit in der Planung zur Fertigstellung des Produktionsauftrages sowie zu Beginn nachfolgender Produktionsaufträge zu berücksichtigen.
- Für den Fall, dass die durch Soll-Vorgabe vorgegebene Produktionszeit aufgrund besonders dringlicher Folgeaufträge unbedingt einzuhalten ist, könnte der Differenzwert als eine Produktmengendifferenz ausgegeben werden. Hierzu wird der Ist-Wert aus der Faserproduktteilmenge, der Zeiteinheit und der Produktionszeit errechnet. Der Ist-Wert stellt somit eine voraussichtliche Produktmenge, die während der Produktionszeit erstellt werden kann. Bei dem Ist-Soll-Vergleich ergibt sich somit eine Produktmengendifferenz, die dem Produktionsauftrag zugrunde gelegt werden muß.
- Bei einfachen Herstellungsprozessen und -anlagen lassen sich die auftragsbezogenen Soll-Vorgaben vorteilhaft manuell durch eine Bedienungseinheit aufgeben. In der Praxis werden jedoch üblicherweise ERP-Steuereinheiten (Enterprise Resource Planning) verwendet, um die Geschäftsprozesse zu führen. Somit ist es besonders vorteilhaft, wenn die Soll-Vorgaben beim Anlegen eines Produktionsauftrages auf der Geschäftsprozessebene unmittelbar automatisierte und weitergeben werden können. Somit ist das Aufgeben der auftragsbezogenen Soll-Vorgabe durch die ERP-Steuereinheit besonders vorteilhaft.
- Zur Durchführung der Verfahrensvariante ist eine bevorzugte Weiterbildung der Vorrichtung derart ausgebildet, dass die Planungssteuereinheit eine Schnittstelle zur Anbindung einer manuellen Bedienungseinheit und / oder eine Schnittstelle zur Anbindung einer ERP-Steuereinheit aufweist. Damit lässt sich innerhalb der Planungssteuereinheit zu jedem Zeitpunkt ein Abgleich zwischen den errechneten Ist-Werten und der Soll-Vorgabe durchführen.
- Um die Abweichung von der Soll-Vorgabe ständig in eine Planung umsetzen zu können, läßt sich der Differenzwert sowohl durch eine Visualisierung an der Bedienungseinheit oder aber vorteilhaft durch eine Weiterführung an die ERP-Steuereinheit anzeigen. Im letzteren Falle lassen sich damit vorteilhaft gleichzeitig die Auswirkungen auf nachfolgende Produktionsaufträge automatisiert in der ERP-Steuereinheit umsetzen, so dass die Geschäftsprozesse jeweils aktualisiert sind.
- Hierzu weist eine vorteilhafte Weiterbildung der Vorrichtung innerhalb der Planungssteuereinheit ein Mittel zum Erzeugen eines Differenzwertes auf. Unter der Vorraussetzung, dass der errechnete Ist-Wert und die Soll-Vorgabe auf gleicher Basis vorliegen, lässt sich der Differenzwert bereits durch einen einfachen Vergleichsmodul errechnen. Über die Schnittstellen der Planungssteuereinheit kann sodann der Differenzwert an die ERP-Steuereinheit oder an eine Bedienungseinheit weitergeleitet werden. Durch den Differenzwert könnte sodann eine Änderung der Soll-Vorgabe des gerade arbeitenden Produktionsauftrags oder eine Änderung der Soll-Vorgabe der Folgeproduktionsaufträge auslösen.
- Grundsätzlich können derartige Folgeproduktionsaufträge auch unmittelbar in der Planungssteuereinheit aufgegeben sein, die nach Abgleich zwischen der Soll-Vorgabe und dem Differenzwert eine auf die Folgeaufträge abgestimmten Bearbeitungsplan erstellt. Ein derartiger Bearbeitungsplan ließe sich beispielsweise der ERP-Steuereinheit aufgeben, um eine Feinplanung ausführen zu können. Damit ist auch vorteilhaft die Möglichkeit gegeben, eine unzulässige Abweichung im Bereich der Geschäftsprozesse dahingehend entgegenzuwirken, dass die Soll-Vorgabe des gerade bearbeitenden Produktionsauftrages oder der Folgeproduktionsaufträge zu ändern. Somit führt die erneute Ist-Soll-Auswertung zu einem neuen Bearbeitungsplan, welcher innerhalb der Geschäftsprozessebene mit übergeordneten Vorgaben abgestimmt werden kann.
- Die Weiterbildung der Vorrichtung, bei welcher die Planungssteuereinheit ein Mittel zur Ermittlung eines Bearbeitungsplanes aufweist, ist daher besonders vorteilhaft, um Vorschläge für die weitere Verarbeitung der Produktionsaufträge vorzugeben. Insbesondere lassen sich damit die Bereitstellung der Vorprodukte, die in dem Herstellungsprozess zu dem Faserprodukt verarbeitete werden; steuern. Die Einbindung der durch die Planungssteuereinheit erstellten Bearbeitungspläne in die Geschäftsprozesse ermöglicht eine hohe Flexibilität hinsichtlich der Ausführung und Abwicklung einer Vielzahl von Produktionsaufträgen mit einem Herstellungsprozess. Hierbei kann der Herstellungsprozess auch an mehrere unabhängig voneinander ablaufende Teilprozesse gegliedert sein.
- Aufgrund der komplexen Herstellungsprozesse wirken eine Vielzahl von Maschinen und Produktparametern auf das zu erstellende Faserprodukt ein. So führt beispielsweise ein Fadenbruch innerhalb eines Schnellspinnprozesses dazu, dass die Produktion in einer Spinnstelle unterbrochen ist. Da zum Zeitpunkt des Fadenbruches die gewickelten Spulen nicht die erforderliche Spulengewichte bzw. Spulendurchmesser aufweisen, könnten diese bei Bestimmung der Faserproduktteihnengen beispielsweise nur als C-Qualität berücksichtigt werden. Um dennoch eine für den Produktionsauftrag maßgebliche Faserproduktteilmenge zu bestimmen, sind weitere beispielsweise die Faserqualität bestimmende Zustandsgröße erforderlich. Die Verfahrensvariante, bei welcher ein oder mehrere Zustandsgrößen im Bezug auf das Faserprodukt und / oder der die Bearbeitungsschritte ausführende Maschine erfasst werden, sind somit besonders geeignet, um bei komplexen Herstellungsprozessen eine automatisierte Planung ausführen zu können. Hierzu werden mit Hilfe der Zustandsgrößen die maßgebliche Faserproduktteilmenge bestimmt.
- Zur Erreichung einer möglichst vollständigen Auslastung der Produktionsanlage ist die Verfahrensvariante bevorzugt verwendet, bei welcher aus mehreren Soll-Vorgaben mehrere Produktionsaufträge ein ständiger Abgleich mit dem errechneten Ist-Werten erfolgt und dabei in Abhängigkeit von dem Abgleich die Bereitstellung von Vorprodukte der folgenden Produktionsaufträge ausgelöst wird. Hierbei können besondere Planungsalgorithmen vorgegeben sein, durch welche beispielsweise Prioritäten vorgegeben sind.
- Die Erfindung wird anhand einiger Ausführungsbeispiele unter Hinweis auf die beigefügten Figuren nachfolgend näher erläutert.

- In
Fig. 1 ist an einem Ausführungsbeispiel eines Herstellungsprozesses für Schmelzgesponnene Fäden das erfindungsgemäße Verfahren zur Auftragssteuerung sowie die erfindungsgemäße Vorrichtung zur Durchführung des Verfahrens näher beschrieben. - In dem Herstellungsprozess wird eine Vielzahl von Fäden aus einem thermoplastischen Material gesponnen und zu Spulen aufgewickelt. Hierzu wird das thermoplastische Material zuvor in einer Granulataufbereitung 1 kondentioniert. Die Granulataufbereitung 1 weist im wesentlichen einen Trockner 2 mit einer Heizung 3 sowie eine Dosierung 4 auf. Zur Steuerung der Granulataufbereitung 1 ist eine Maschinensteuerung 5.1 vorgesehen. Das getrocknete Granulat wird dosiert einer Schmelzeaufbereitung 6 zugeführt. Die Schmelzeaufbereitung 6 besteht im wesentlichen aus einem Extruder 7, dem über einen Einfüllstutzen 8 das Granulat zugeführt wird. Innerhalb des Extruders 7 ist eine Extruderschnecke angetrieben, so dass das Granulat aufgeschmolzen wird und über eine Schmelzeleitung 9 am Ausgang des Extruders 7 abgeführt. Die Schmelzeaufbereitung 6 wird über die Maschinensteuerung 5.2 überwacht und gesteuert.
- Zum Schmelzspinnen, Behandeln und Aufwickeln der Fäden ist eine Spinnvorrichtung 10, eine Behandlungseinrichtung 15 und eine Aufwickeleinrichtung 17 vorgesehen. Die Spinnvorrichtung 10 weist im einzelnen eine Mehrzahl von Spinnpumpen 11 auf, die eine Mehrzahl von Spinnköpfen 12 mit der Schmelze versorgen. Jeder der Spinnköpfe 12 weist mehrere Spinndüsen auf, wobei in
Fig. 1 pro Spinnstelle nur eine Spinndüse dargestellt ist. Anschließend werden die frisch extrudierten Fasern durch eine Kühleinrichtung 13 unterhalb des Spinnkopfes abgekühlt. - Die Behandlungsvorrichtung 15 wird in diesem Ausführungsbeispiel durch zwei Galetteneinheiten 16.1 und 16.2 gebildet, durch welche die Fäden verstreckt werden.
- Die Aufwickeleinrichtung 17 weist pro Spinnstelle zumindest eine Spulspindel 18 auf, an deren Umfang mehrere Spulen 19 gleichzeitig gebildet werden. So wird jeder Faden 20 zu jeweils einer Spule 19 aufgewickelt.
- Die Spinnvorrichtung 10, die Behandlungsvorrichtung 15 und die Aufwickeleinrichtung 17 werden pro Spinnstelle durch eine Stellensteuerung 14 überwacht und gesteuert. Die Mehrzahl der Stellensteuerung 14 sind dabei über ein Bus-System mit einer übergeordneten Maschinensteuerung 5.3 gekoppelt.
- Die Maschinensteuerungen 5.1, 5.2 und 5.3 sind mit einer Anlagensteuereinheit 22 verbunden. Über die Anlagensteuereinheit 22 wird der gesamte Herstellungsprozess vom Vorprodukt bis zum Faserendprodukt gesteuert und überwacht. Die innerhalb der Granulataufbereitung 1, der Schmelzeaufbereitung 6, der Spinnvorrichtung 10, der Behandlungseinrichtung 15 und der Aufwickeleinrichtung 17 eingesetzte Sensormittel zur Überwachung des Herstellungsprozesses sind hier nicht näher dargestellt und erläutert. Aus der
DE 199 11 704 A1 ist beispielsweise ein Herstellungsprozess eines synthetischen Fadens beschrieben, aus welchem eine Überwachung der Produkt- und Maschinenparameter bekannt ist. Insoweit wird auf die zitiert Druckschrift Bezug genommen. - Die Anlagensteuereinheit 22 ist über eine Datenverbindung 24 mit einer übergeordneten Planungssteuereinheit 23 verbunden. Die Planungssteuereinheit 23 weist eine Schnittstelle 25 auf, durch welche eine ERP-Steuereinheit 26 mit der Planungssteuereinheit 23 verbunden ist. Die ERP-Steuereinheit 26 dient zur Abbildung der Geschäftsprozesse um beispielsweise Produktionsaufträge anzulegen und zu dispositionieren. Hierbei können übliche PPS-Softwaresysteme zur Anwendung kommen.
- Bei dem in
Fig. 1 dargestellten Ausführungsbeispiel eines Herstellungsprozesses wird als Faserprodukt ein synthetisch auf Spulen gewickelter Faden hergestellt. Dem Herstellungsprozess liegt hierbei ein Produktionsauftrag zugrunde, durch welchen zumindest die herzustellende Menge an Faden oder an Spulen bestimmt ist. Derartige Produktionsaufträge werden als Geschäftsprozess in der ERP-Steuereinheit 26 angelegt und lösen somit den Herstellungsprozess aus. Um während der Bearbeitung des Produktionsauftrages eine Überwachung und Steuerung des Produktionsauftrages ausführen zu können, werden die der Anlagensteuereinheit 22 aufgegebenen Zustandsgrößen des Herstellungsprozesses dazu genutzt, um einen Ist-Zustand des jeweiligen Produktionsauftrages im Hinblick auf das herzustellende Faserprodukte zu ermitteln und der Planungssteuereinheit 23 aufzugeben. Innerhalb der Planungssteuereinheit 23 wird aus dem Ist-Zustand des Herstellungsprozesses ein Ist-Wert bezogen auf den Produktionsauftrag hochgerechnet. Der hochgerechnete Ist-Wert stellt einen Vergleichwert zu der durch die ERP-Steuereinheit 26 vorgegebene Soll-Vorgabe dar. Eine zwischen dem Ist-Wert und der Soll-Vorgabe durchgeführte Ist-Soll-Auswertung führt somit zu einem Differenzwert, aus denen unmittelbar eine Erfüllung oder Nichterfüllung des Produktionsauftrages zu den vorgegebenen Soll-Vorgaben hervorgeht. Die von der Planungssteuereinheit 23 durch entsprechend hinterlegte Algorithmen ermittelte Abweichung wird der ERP-Steuereinheit 26 zugeführt. Somit ist ein Abgleich der Geschäftsprozesse und insbesondere der Produktionsaufträge möglich. - Der Ist-Zustand des Herstellungsprozesses wird üblicherweise durch eine pro Zeiteinheit fertig gestellte Faserproduktteilmenge bestimmt, da die Soll-Vorgabe des Produktionsauftrages üblicherweise in Form von Angaben über die Produktmenge oder alternativ eine Produktionszeit oder durch Angaben der Produktmenge und der Produktionszeit vorgegeben ist. In
Fig. 2 ist ein Ausführungsbeispiel zur Bildung eines Differenzwertes aufgezeigt, wie sie beispielsweise in der Planungssteuereinheit 23 durch entsprechende Mittel und hinterlegten Algorithmen ausführbar wäre. Bei dem Beispiel inFig. 2 ist eine Zeitachse mit dem Bezugszeichen t aufgetragen. Hierbei besteht eine Soll-Vorgabe, die eine Produktionszeit tE erfordert. Innerhalb der Produktionszeit tE ist durch die Soll-Vorgabe die herzustellende Produktmenge des Faserproduktes definiert. Die Soll-Vorgabe bezieht sich hierbei auf einen Produktionsauftrag und ist der Planungssteuereinheit aufgegeben. Während des Herstellungsprozesses wird zu einem Zeitpunkt ti, der wesentlich kleiner ist als die gesamte Produktionszeit tE, der momentane Ist-Zustand des Herstellungsprozesses im Hinblick auf die herzustellenden Faserprodukte ermittelt. Die in der Anlagensteuereinheit 22 enthaltenen Daten werden hierzu der Planungssteuereinheit aufgegeben. Die Zeiteinheit ist hierbei der Zeitraum, von Beginn des Herstellungsprozesses bis zum Zeitpunkt ti. In der Planungssteuereinheit wird nun mit Hilfe des Ist-Zustandes eine Hochrechnung des Ist-Wertes bezogen auf den Produktionsauftrag ausgeführt. So wird die Produktionsteilmenge, die bis zu dem Zeitpunkt tI erstellt wurde, der gesamten Produktmenge gegenübergestellt. Der Quotient aus der Produktmenge und der Produktteilmenge multipliziert mit der Zeiteinheit ergibt nun einen Ist-Wert für die Produktionszeit. Der Ist-Wert der Produktionszeit ist inFig. 2 durch das Bezugszeichen tEist gekennzeichnet. Es wird ersichtlich, dass zur Erfüllung des Produktionsauftrages die Produktionszeit tE nicht eingehalten werden kann, sondern um einen Differenzwert, in diesem Fall eine Produktionszeitdifferenz überschritten wird. Die Produktionszeitdifferenz wird von der Planungssteuereinheit der ERP-Steuereinheit zugeführt, so dass eine Geschäftsprozessoptimierung bzw. eine Änderung der Soll-Vorgabe des Produktionsauftrages oder eine Verschiebung nachfolgender Produktionsaufträge erfolgen kann. - In
Fig. 3 ist ein weiteres Ausführungsbeispiel zur Überwachung und Steuerung des Produktionsauftrages aufgezeigt. Hierbei ist eine Produktmengenachse M gezeigt. Die Soll-Vorgaben, die in Form einer maximalen Produktmenge und einer Produktionszeit erfolgen, sind eingetragen, wobei die Produktmenge mit dem Bezugszeichen ME gekennzeichnet ist. Zu einem möglichst frühen Zeitpunkt während des Herstellungsprozesses wird die fertig gestellte Faserproduktteilmenge MI bestimmt. Der Ist-Zustand des Herstellungsprozesses wird sodann in der Planungssteuereinheit zu einem Ist-Wert bezogen auf den auszuführenden Produktionsauftrag hochgerechnet. Hierzu wird die der Faserproduktteilmenge zugeordnete Zeiteinheit mit der maximalen Produktionszeit verglichen. Mit dem Quotienten aus der Produktionszeit und der Zeiteinheit multipliziert mit der Faserproduktteilmenge ergibt sich ein Ist-Wert für die gesamte Produktmenge. Der Ist-Wert der Produktmenge ist mit dem Bezugszeichen ME Ist eingetragen. Hierbei erkennt man eine Differenz zwischen der gesamten durch Soll-Vorgabe bestimmten Produktmenge ME und dem Ist-Wert der Produktmenge ME Ist. Die Produktmengendifferenz lässt erkennen, dass der momentane Ist-Zustand des Herstellungsprozesses bei Einhaltung der maximalen Produktionszeit eine geringere Produktmenge ergibt. Die Produktmengendifferenz wird von der Planungssteuereinheit der ERP-Steuereinheit zugeführt. - Bei dem in
Fig. 2 und Fig. 3 dargestellten Ausführungsbeispielen zur Überwachung eines Produktionsauftrages lassen sich bereits für einfache Herstellungsprozesse anwenden, bei welchen lediglich die hergestellte Faserproduktteilmenge laufend erfasst wird. Derartige Systeme können auch unmittelbar ohne Anbindung an eine ERP-Steuereinheit ausgeführt werden. In derartigen Fällen weist die Planungssteuereinheit vorzugsweise eine Schnittstelle auf, um eine Bedienungseinheit einzubinden. InFig. 1 ist die Bedienungseinheit 27 ebenfalls eingezeichnet. Die Anbindung der Bedienungseinheit 27 über eine Datenverbindung ist hierbei gestrichelt gekennzeichnet. - Unabhängig von der Anbindung an eine EPR-Steuereinheit oder eine Bedienungseinheit ist das Zusammenwirken von der Planungssteuereinheit mit der Anlagensteuereinheit wesentlich für die Überwachung und Steuerung der Produktionsaufträge. In
Fig. 4 ist hierzu ein erstes Ausführungsbeispiel schematisch dargestellt. Die Anlagensteuereinheit 22 ist über eine Bus-Verbindung 31 mit den Maschinensteuerungen des Herstellungsprozesses sowie über eine Datenverbindung 24 mit der Planungssteuereinheit 23 verbunden. Die über die Bus-Verbindung 31 übermittelten Prozess-, Produkt- und Maschinenparameter werden innerhalb der Anlagensteuereinheit 22 geteilt. Einmal werden die Prozess-, Produkt- und Maschinenparameter innerhalb der Anlagensteuereinheit einem Steuermodul 32 zugeführt, durch welches eine Überwachung und Steuerung des Herstellungsprozesses ausführbar ist. Der andere Teil der Parameter wird unmittelbar direkt an die übergeordnete Planungssteuereinheit 23 weitergeführt. In der Planungssteuereinheit 23 werden die Parameter einem Rechenmodul 33 aufgegeben, in welchem der momentane Ist-Zustand des Herstellungsprozesses ermittelt wird. Aus dem momentanen Ist-Zustand des Herstellungsprozesses wird in dem Rechenmodul 33 eine Hochrechnung zur Bildung des Ist-Wertes durchgeführt. Anschließend wird der Ist-Wert einem Vergleichmodul 34 zugeführt, um eine Ist-Soll-Auswertung ausführen zu können. Hierzu wird dem Vergleichsmodul 34 die auftragsbezogene Soll-Vorgabe aufgegeben. Aus der Ist-Soll-Auswertung wird ein Differenzwert gebildet, der einer Ausgabeeinheit 36 zugeführt wird. Die Ausgabeeinheit 36 läßt sich hierbei mit einer ERP-Steuereinheit oder einer Bedienungseinheit kombinieren. - In
Fig. 5 ist ein weiteres Ausführungsbeispiel für ein Signalfluß zur Überwachung und Steuerung eines Produktionsauftrages gezeigt. Das Ausführungsbeispiel nachFig. 5 ist im wesentlichen identisch zu dem Ausführungsbeispiel nachFig. 4 , so dass nachfolgend nur die Unterschiede aufgezeigt werden. - Bei dem Ausführungsbeispiel nach
Fig. 5 weist die Anlagensteuereinheit 22 ein Steuermodul 32 und ein Rechenmodul 35 auf. Mit dem Rechenmodul 35 werden aus den Produkt-, Maschinen- und Prozessparametern ein Ist-Zustand des Herstellungsprozesses ermittelt und der Planungssteuereinheit 23 aufgegeben. Die Planungssteuereinheit 23 enthält ein Rechenmodul 33 und ein Vergleichsmodul 34, um einen Differenzwert aus einer Ist-Soll-Auswertung zu bilden. Innerhalb der Planungssteuereinheit 23 ist ein Planungsmodul 37 vorgesehen. Dem Planungsmodul 37 wird der Differenzwert zugeführt. Die in dem Planungsmodul 37 hinterlegten Soll-Vorgaben eines oder mehrerer Produktionsaufträge werden im Hinblick auf den aktuellen Differenzwert mittels eines bestimmten Planungsalgorithmen verglichen und zu einem Bearbeitungsplan umgesetzt und weitergeleitet. Somit lässt sich innerhalb einer ERP-Steuereinheit der Vorschlag zum Bearbeitungsplan unmittelbar umsetzen oder auch individuelle durch Veränderung der Soll-Vorgaben der Produktionsaufträge an bestehende Abläufe anpassen. Besonders vorteilhaft kann dabei gleichzeitig die Vorgabe der Vorprodukte gesteuert werden. So könnte beispielsweise über den Bearbeitungsplan die Bereitstellung der in einzelnen Produktionsaufträgen benötigten Vorprodukte erfolgen. Damit ist eine hohe Ausnutzung der Maschinenkapazität zu erreichen. - In
Fig. 6 ist ein weiteres Ausführungsbeispiel eines Herstellungsprozesses mit erfindungsgemäßer Auftragssteuerung schematisch dargestellt. Hierbei wird der gesamte Herstellungsprozess durch insgesamt drei Teilprozesse gebildet. In einem ersten Teilprozess wird ein thermoplastisches Granulat hergestellt. Der Granulatherstellprozess ist mit dem Bezugszeichen 28 gekennzeichnet. In einem Spinnprozess 29 wird aus dem zuvor hergesellten Granulat eine Vielzahl von synthetischen Fasern gesponnen. In einem dritten Teilprozess, dem sogenannten Reifencord-Herstellungsprozess 30 werden die Fasern durch Kablieren zu einem Reifencord weiterverarbeitet. Derartige Reifencord-Fasern werden zur Herstellung von Reifen benötigt. Jeder der Teilprozesse 28, 29 und 30 werden jeweils durch eine Anlagensteuereinheit 22.1, 22.2 und 22.3 überwacht und gesteuert. Die Anlagensteuereinheiten 22.1, 22.2 und 22.3 sind über die Datenverbindungen 24.1, 24.2 und 24.3 parallel mit der Planungssteuereinheit 23 verbunden. Die Planungssteuereinheit 23 ist mit einer ERP-Steuereinheit 26 gekoppelt. - Bei dem in
Fig. 6 dargestellten Ausführungsbeispiel betrifft das herzustellende Faserprodukt einen Reifencord. Bei der Produktmenge und der Produktionszeit sind hierbei drei Teilprozesse zu berücksichtigen, wobei die Zwischenprodukte des ersten und des zweiten Teilprozesses wesentlich für die endgültige Produktmenge des Faserproduktes ist. Stellt sich beispielsweise heraus, dass bei dem ersten Teilprozess sich Probleme einstellen, die zu einer mangelhaften Qualität des geforderten Granulates führen, verschiebt sich somit die gesamte Prozesskette, da für den Spinnprozess beispielsweise nur eine mit der Qualitätsstufe A gefordertes Granulat benötigt wird. Um die Auswirkungen und das Zusammenspiel aller Teilprozesse im Bezug auf den Produktionsauftrag zu erfassen, ist der Planungssteuereinheit 23 zu jedem Teilprozess sowie zu dem endgültigen Faserprodukt eine Soll-Vorgabe vorgegeben. Dabei lässt sich in der Planungssteuereinheit 23 zu jedem Teilprozess eine Ist-Soll-Auswertung ausführen, so dass der Produktionsauftrag zunächst in einzelne hintereinander abzuwickelnde Teilaufträge untergliedert ist. Aus der Ist-Soll-Auswertung für jeden Teilprozess lässt sich anschließend eine Auswirkung auf den gesamten Produktionsauftrag ermitteln, welcher als Differenzwert weitergeführt wird. Dadurch ist es möglich, überlappende Produktionsaufträge auszuführen. -

Claims (16)
- Verfahren zur Auftragssteuerung eines Herstellungsprozesses für ein Faserprodukt, bei welchem zumindest ein Vorprodukt bereitgestellt und zu dem Faserprodukt weiterverarbeitet wird, bei welchem die einzelnen Bearbeitungsschritte der Weiterverarbeitung durch Maschinen ausgeführt werden, bei welchem der Ablauf des Herstellungsprozesses durch eine Sollvorgabe eines Produktionsauftrages bestimmt ist, und bei welchem der Ist-Zustand des Herstellungsprozesses erfasst wird, wobei eine Ist-Soll-Auswertung zwischen der durch den Produktionsauftrag vorbestimmten Sollvorgabe und dem Ist-Zustand des Herstellungsprozesses durchgeführt wird und wobei eine Abweichung von der Sollvorgabe angezeigt wird, dadurch gekennzeichnet, dass der Ist-Zustand des Herstellungsprozesses durch eine pro Zeiteinheit fertig gestellte Faserproduktteilmenge bestimmt wird und dass aus der Faserproduktteilmenge ein auftragsbezogener Ist-Wert zu dem Faserprodukt errechnet und ein Differenzwert aus der Ist-Soll-Auswertung erzeugt wird, wobei durch die Sollvorgabe eine Produktmenge und/oder eine Produktzeit für den vorgegebenen Produktionsauftrag bestimmt ist..
- Verfahren nach Anspruch 1, dadurch gekennzeichnet, dass der Ist-Wert aus der Zeiteinheit, der Faserproduktteilmenge und der Produktmenge errechnet wird, wobei der Ist-Soll-Vergleich als Differenzwert eine Produktionszeitdifferenz ergibt.
- Verfahren nach Anspruch 1, dadurch gekennzeichnet, dass der Ist-Wert aus der Faserproduktteilmenge, der Zeiteinheit und der Produktionszeit errechnet wird, wobei der Ist-Soll-Vergleich als Differenzwert eine Produktmengendifferenz ergibt.
- Verfahren nach einem der Ansprüche 1 bis 3, dadurch gekennzeichnet, dass die auftragsbezogene Sollvorgabe manuell durch eine Bedienungseinheit oder durch eine ERP-Steuereinheit vorgegeben wird.
- Verfahren nach Anspruch 4, dadurch gekennzeichnet, dass der Differenzwert durch eine Visualisierung an der Bedienungseinheit oder durch eine Weiterführung an die EPR-Steuereinheit angezeigt wird.
- Verfahren nach Anspruch 5, dadurch gekennzeichnet, dass ein Abgleich zwischen der Sollvorgabe und dem Differenzwert bezogen auf mehrere folgende Produktionsaufträge erstellt wird und dass aus dem Abgleich ein Bearbeitungsplan abgeleitet wird.
- Verfahren nach Anspruch 6, dadurch gekennzeichnet, dass bei Nichterfüllung der Soll-Vorgabe eine Änderung der Soll-Vorgabe erfolgt und dass aus einer erneuerten Ist-Soll-Auswertung ein neuer Bearbeitungsplan erstellt wird.
- Verfahren nach einem der vorgenannten Ansprüche, dadurch gekennzeichnet, dass eine oder mehrere Zustandsgrößen in Bezug auf das Faserprodukt und/oder der die Bearbeitungsschritte ausführenden Maschinen erfasst werden und dass die Faserproduktteilmenge mit Hilfe der Zustandsgrößen ermittelt wird.
- Verfahren nach einem der Ansprüche 1 bis 8, dadurch gekennzeichnet, dass mehrere Soll-Vorgaben mehrerer Produktionsaufträge vorgegeben werden, dass die Soll-Vorgaben und der Ist-Wert nach einem Planungsalgorithmus abgeglichen werden und dass in Abhängigkeit von dem Abgleich die Bereitstellung von Vorprodukten der folgenden Aufträge ausgelöst wird.
- Verfahren nach einem der Ansprüche 1 bis 9, dadurch gekennzeichnet, dass die Soll-Vorgabe durch Angaben zu Produktmerkmalen und Produktqualitäten ergänzt sind.
- Vorrichtung zur Durchführung des Verfahrens nach einem der Ansprüche 1 bis 11, mit einer Herstellungsanlage für ein aus zumindest einem Vorprodukt hergestelltes Faserprodukt bestehend aus mehreren Maschinen (1, 6, 10, 15, 17) und mit einer Anlagensteuereinheit (22), welches über ein Steuer- und Überwachungsnetzwerk (31) mit den Maschinen (1, 6, 10, 15, 17) verbunden ist, wobei eine übergeordnete Planungssteuereinheit (23) zur Ausführung einer Ist-Soll-Auswertung zwischen einer durch einen Produktionsauftrag vorbestimmten Sollvorgabe und einem Ist-Zustand des Herstellungsprozesses vorgesehen ist, wobei die Planungsteuereinheit (23) über eine Datenverbindung (24) mit der Anlagensteuereinheit (22) gekoppelt ist dadurch gekennzeichnet, dass die Anlagensteuereinheit (22) ein Mittel (33) aufweist, durch welche eine pro Zeiteinheit fertig gestellte Faserproduktteilmenge bestimmbar ist.
- Vorrichtung nach Anspruch 11, dadurch gekennzeichnet, dass die Planungssteuereinheit (23) eine Schnittstelle (25) zur Anbindung einer manuellen Bedienungseinheit (27) und/oder eine Schnittstelle zur Anbindung einer ERP-Steuereinheit (26) aufweist, durch welche die Sollvorgabe des Produktionsauftrages aufgebbar sind.
- Vorrichtung nach Anspruch 11 oder 12, dadurch gekennzeichnet, dass die Planungsteuereinheit (23) ein Mittel (34) zum Erzeugen eines Differenzwertes aufweist, welcher aus der Ist-Soll-Auswertung zwischen der durch den Produktionsauftrag vorbestimmten Sollvorgabe und dem Ist-Zustand des Herstellungsprozesses resultiert.
- Vorrichtung nach einem der Ansprüche 11 bis 13, dadurch gekennzeichnet, dass die Planungssteuereinheit weitere Mittel (37) zur Ermittlung eines Bearbeitungsplans mit Angaben zur Bereitstellung des Vorproduktes und einer zeitlichen Folge der Weiterverarbeitung aufweist.
- Vorrichtung nach einem der Ansprüche 11 bis 14, dadurch gekennzeichnet, dass die Planungssteuereinheit (23) mit einer Ausgabeeinheit (36) zur Visualisierung von Daten und Bearbeitungsplänen verbunden ist.
- Vorrichtung nach dem Anspruch 15, dadurch gekennzeichnet, dass die Ausgabeeinheit (36) mit der Bedienungseinheit (27) oder mit der ERP-Steuereinheit (26) kombiniert ist.
