Abstract
Description
- Die Erfindung betrifft ein Verfahren zur hydrierenden Konversion von Schwer- und Rückstandsölen, Alt- und Abfallölen in Mischung mit Klärschlämmen in der Sumpf- bzw. kombinierten Sumpf- und Gasphase mit wasserstoffhaltigen Gasen bei einem Wasserstoffpartialdruck von 50 bis 300 bar, vorzugsweise 150 bis 200 bar, einer Temperatur von 250 bis 500 °C, vorzugsweise 400 bis 490 °C, einem Gas-Öl-Verhältnis von 100 bis 10 000 Nm³/t, vorzugsweise 1 000 bis 5 000 Nm³/t flüssiger und fester Einsatzprodukte unter Zusatz wenigstens eines Additivs in Mengen von 0,5 bis 5 Gew.-% bezogen auf die Gesamtmenge flüssiger und fester Einsatzprodukte.
- Stand der Technik zur Entsorgung von Klärschlämmen ist Feldaufbringung in der Landwirtschaft und die Deponierung. Diese Entsorgungsmöglichkeiten sind unökonomisch (vgl. "Hydroliquefaction of Sevage Sludge", Kranich et al, National Conference on Municipal and Industrial Sludge Utilization and Disposal [Papers] Silver Spring, MD: Inf. Transfer. 1980, S. 137-140) und wegen der je nach Herkunft und Zusammensetzung der in den Klärschlämmen enthaltenen Problembestandteilen wie Schwermetall- oder z. B. Schwefelverbindungen nicht unbedenklich. So wird in der o. a. Druckschrift die Konversion von Klärschlämmen in Öl untersucht.
- Das vorliegende Verfahren zur hydrierenden Konversion der oben genannten Einsatzöle in Mischung mit kommunalen und industriellen Klärschlämmen in der Sumpf- bzw. kombinierten Sumpf- und Gasphase wird so durchgeführt, daß eine Hochdruckpumpe das Öl/Feststoffgemisch einschließlich des Additivs in den Hochdruckteil der Anlage fördert. Kreislaufgas und Frischwasserstoff werden aufgeheizt und beispielsweise im Hochdruckteil zugemischt. Das Einsatzgemisch durchströmt zur Ausnutzung der Reaktionswärme der Reaktionsprodukte eine Regeneratorbatterie und ggf. einen Spitzenerhitzer und gelangt dann in einen oder mehrere sogenannte Sumpfphasereaktoren. Das Reaktorsystem besteht beispielsweise aus 3 in Reihe geschalteten, senkrecht stehenden Leerrohrreaktoren, die mit Flußrichtung von unten nach oben betrieben werden. Hier erfolgt die Konversion bei Temperaturen zwischen 400 bis 490 °C und einem Wasserstoffpartialdruck von 50 bis 300 bar. Durch Kaltgaseinspeisung ist eine quasi isotherme Fahrweise der Reaktoren möglich.
- In nachgeschalteten Heißabscheidern, die auf annähernd gleichem Temperaturniveau betrieben werden wie die Reaktoren, wird der nichtkonvertierte Anteil der eingesetzten Schwer- und Rückstandsöle sowie der Feststoffe von den unter Prozeßbedingungen gasförmigen Reaktionsprodukten getrennt. Das Sumpfprodukt der Heißabscheider wird in einer mehrstufigen Flasheinheit entspannt. Im Falle des kombinierten Betriebs von Sumpf- und Gasphase werden das Kopfprodukt der Heißabscheider, die Flashdestillate sowie eventuell mitzuverarbeitende Rohöldestillatfraktionen vereinigt und den nachgeschalteten Gasphasereaktoren zugeführt. Unter gleichem Gesamtdruck wie in der Sumpfphase erfolgt ein Hydrotreating oder auch mildes Hydrocracken an einem katalytischen Festbett, beispielsweise unter "trickle-flow"-Bedingungen.
- Nach intensiver Kühlung und Kondensation werden Gas und Flüssigkeit in einem Hochdruck-Kaltabscheider getrennt. Das Flüssigprodukt wird entspannt und kann in raffinerieüblichen Prozessen weiterverarbeitet werden.
- Aus dem Prozeßgas werden die gasförmigen Reaktionsprodukte, u. a. C₁- bis C₄-Gase, H₂S, NH₃, weitgehend abgetrennt, der verbleibende Wasserstoff wird als Kreislaufgas zurückgeführt.
- Typische Eigenschaften von Rückstandsölen und Schweröldestillationsrückständen sind ein Rückstandsanteil (500 °C+) der Schweröldestillationsrückstände zwischen 80 und 100 Gew.-% bei einer Dichte von 10° API oder weniger und einem Anteil an Asphaltenen zwischen 8 und 25 Gew.-%. Hohe Metallgehalte bis 2200 ppm sind ebenso charakteristisch wie Gehalte an Schwefel bis 7 Gew.-% und Stickstoff bis 1 Gew.-%. Auch die eingesetzten Klärschlämme können je nach Herkunft und Zusammensetzung Bestandteile enthalten, die eine Entsorgung nach den als Stand der Technik etablierten Verfahren oder auch durch Verbrennungs- und Pyrolyseprozesse ausschließen. Gerade den letztgenannten Eigenschaften muß der Aufarbeitungsprozeß gerecht werden, wobei insbesondere auch Umweltschutzaspekte beachtet werden müssen.
- Erfindungsgemäß wird vorgeschlagen, das Additiv in zwei unterschiedlichen Korngrößenbereichen zuzusetzen, derart, daß ein Teil des Additivs als Feinkornfraktion mit einer Korngröße von 90 µm oder weniger und ein anderer Teil als Grobkornfraktion mit einer mittleren Korngröße von 100 µm bis 2000 µm, vorzugsweise 100 µm bis 1000 µm vorliegt und bei einem Gewichtsverhältnis der Einsatzöle und der eingesetzten Klärschlämme von 10 : 1 bis 1 : 1,5 zu arbeiten.
- Der eingesetzte Klärschlamm ist bis auf Wassergehalte < 10 %, vorzugsweise < 2 % getrocknet und falls notwendig durch Mahl-, Sieb- und/oder Sichtungsprozesse von groben Fremdkörpern befreit und auf eine Körnung < 2 mm, vorzugsweise< 1 mm gebracht worden.
- Der eingesetzte Klärschlamm kann in einer besonderen Ausgestaltung des vorliegenden Verfahrens das zugesetzte Einwegadditiv ganz oder teilweise ersetzen.
- Der Anteil der Grobkornfraktion wird vorzugsweise auf 20 Gew.-% oder mehr des zugesetzten Additivs bemessen.
- Da sich im Sumpfphasereaktorsystem bevorzugt die Grobfraktion anreichert, ist es in vielen Fällen möglich, während der Betriebsphase den in der Anfahrphase erhöhten Anteil an Grobkornfraktion von 20 Gew.-% oder mehr auf 5 Gew.-% oder mehr zu reduzieren, gegebenenfalls sogar das Additiv ohne weiteren Zusatz von Grobkornanteil zuzugeben.
- Je nach angestrebter Konversionsrate und Koksbildungsneigung des Einsatzmaterials wird ein Einwegadditiv, Aktivkoks aus Steinkohle oder Braunkohle, Ruß, Rotschlamm, Eisen-III-Oxid, Gichtstäube u. dgl. in Mengen von 0,5 bis 5 Gew.-%, bezogen auf das flüssige bzw. flüssige und feste Einsatzprodukt verwendet.
- Bei Einsatz eines Additivs in Form eines kohlenstoffhaltigen, oberflächenreichen suspendierten Feststoffes in die Sumpfphasenhydrierung in Mengen von 0,1 bis 10, vorzugsweise 0,5 bis 5,0 Gew.-% ist es bevorzugt, Braunkohlenkokse aus Schacht- und Herdöfen, Ruße aus der Vergasung von Schweröl, Steinkohle, Hydrierrückständen oder Braunkohle und die daraus erzeugten Aktivkokse, Petrolkoks sowie Stäube aus der Winklervergasung von Kohle Verwendung finden zu lassen.
- Im allgemeinen wird das gleiche Additiv als Fein- und als Grobkornfraktion eingesetzt. Es ist aber möglich und in manchen Fällen vorteilhaft, für Fein- und Grobkornfraktionen Additive verschiedener Zusammensetzung zu verwenden, z. B. Fe₂O₃ als Feinkornanteil mit einer Kornobergrenze von 30 µm und Braunkohlenaktivkoks mit einer Kornuntergrenze von 120 µm zu verwenden.
- Das bekannte Imprägnieren von Katalysatorträgern mit geeigneten Salzen von Metallen der 1. bis 8. Nebengruppe oder auch der 4. Hauptgruppe des periodischen Systems der Elemente, z. B. Molybdän, Kobalt, Wolfram, Nickel und insbesondere Eisen, ebenso wie das bekannte Neutralisieren dieser Salze bzw. ihrer wäßrigen Lösungen mit Natronlauge kann auch auf das vorliegende Verfahren übertragen werden. Auch kann man nur eine der beiden Fraktionen des Additivs mit den erwähnten Metallsalzlösungen imprägnieren.
- Bevorzugt ist, zwei scharf nach dem Kornspektrum getrennte Fraktionen einzusetzen. Das Additiv kann aber auch in einer kontinuierlichen Korngrößenverteilung mit dem entsprechenden Grobkornanteil von 100 µm oder größer, vorzugsweise von 100 µm bis 2.000 µm, insbesondere 100 µm bis 1.000 µm, eingesetzt werden.
- Bei der Hydrierung von Mischungen aus Schwer- oder Rückstandsölen, Alt- oder Abfallölen mit Klärschlämmen, wobei das Gewichtsverhältnis Öl zu Klärschlamm vorzugsweise zwischen 10 : 1 und 1 : 1,5 liegt, kann ein Klärschlamm eingesetzt werden, der einen entsprechenden Anteil an Grobkornfraktion von 100 µm oder größer enthält. Der Klärschlamm kann das Additiv also teilweise ersetzen.
- In einer kontinuierlich betriebenen Hydrieranlage mit drei hintereinandergeschalteten vertikalen Sumpfphasereaktoren ohne Einbauten wurde der Vakuumrückstand eines venezolanischen Schweröls unter Zusatz von 2 Gew.-% Braunkohlekoks mit einem Feinkornanteil < 90 µm von 90 % und einem Grobkornanteil < 90 bis 500 µm von 10 % und Zumischung von 10 % Klärschlamm (getrocknet auf <2 % Restfeuchte, gemahlen und abgesiebt auf < 80 µm) mit 1,5 m³H₂ pro kg Rückstand und einem Wasserstoffpartialdruck von 190 bar umgesetzt. Zur Erzielung einer Rückstandskonversionsrate (Umsatz) von 90 % wurde eine mittlere Temperatur über die hintereinandergeschalteten Sumpfphasereaktoren von 465 °C eingestellt. Der spezifische Durchsatz betrug 0,5 kg/l . h (500 °C⁺).
- In der nachfolgenden Tabelle sind die Ergebnisse zusammengefaßt.

Konversion Klärschlamm (organischer Anteil) >70 % - Die hydrierende Entsorgung von Klärschlämmen nach dem vorliegend vorgeschlagenen Verfahren konvertiert deren organische Bestandteile mit hoher Ausbeute zu wertvollen flüssigen und gasförmigen Kohlenwasserstoffen, die zusammen mit den Schwer-/Rückstandskonversionsprodukten in gängigen Raffineriestrukturen weiter aufgearbeitet und erneuter Verwendung zugeführt werden können.
