Description
- Die Erfindung betrifft ein Kontaktelement aus mindestens zwei mechanisch und elektrisch verbundenen Teilen für elektrische Steckverbindungen, insbesondere Stift- oder Buchsenelement zum Anquetschen an elektrische Leiter, wobei ein aus Blechmaterial gestanztes und mit einem rohrförmigen Ansatz versehenes, im Leiteranschluss- bereich seitlich offenes, im wesentlichen U-förmiges Leiteranschlussteil vorgesehen ist, das mit seinem rohrförmigen Ansatz mit einem aus Massivmaterial hergestellten Stift- oder Buchsenteil an dessen der Steckseite abgewandten Ende verbunden ist, sowie ein Verfahren zur Herstellung eines als Bandware verarbeitungsfähigen Kontaktelementes.
- Bei derartigen Kontaktelementen ist es erforderlich, dass das Kontaktelement mit einem präzisen Führungsbereich für die genaue Positionierung in vorbestimmten Aufnahmeöffnungen eines Isoliergehäuses versehen ist, während ein hinterer Bereich zum Anquetschen eines elektrischen Leiters vorgesehen ist.
- Es ist bekannt, derartige Kontaktelemente als Drehteile in Form von Massiv-Kontakten herzustellen.Diese Kontakte weisen aufgrund der hohen Herstellungsgenauigkeit von Drehteilen gute Führungs- und Positioniereigenschaften beim Einsetzen in Isoliergehäuse auf.
- Es sind weiterhin Kontaktelemente bekannt, die aus einem Blechmaterial gestanzt und anschliessend durch Prägevorgänge mit äusseren Abmessungen ähnlich denen der Massivkontakte versehen sind. Bei derartigen Kontaktelementen ist der Leiteranschluss-Bereich (Quetschbereich) in der Art eines einseitig offenen «U's» geformt.
- Bei der Verarbeitung derartiger Kontakte weisen die beiden Kontaktarten, jeweils für sich betrachtet, besondere Vorteile auf.
- Ein Massiv-Kontakt zeichnet sich durch einen äusserst präzise herzustellenden Führungsbereich aus. Weiterhin ist es bei einem Massivkontakt-Buchsenteil ohne besonders aufwendige Massnahmen möglich, den Einführungsbereich für den Gegensteckerstift mit einem geschlossenen, ringförmigen Eingangsbereich zu versehen. Jedoch ist die Verarbeitung derartiger Kontakte für den Anwender relativ aufwendig, da diese Kontaktelemente bei deren Herstellung als Einzelkontakte anfallen und für die automatische Verarbeitung (Anquetschen der elektrischen Leiter) besondere Vorkehrungen getroffen werden müssen, um die Anschlussdrähte in den üblicherweise rohrförmig geschlossenen Leiteranschlussbereich axial einzuführen. Bei der Verarbeitung von elektrischen Leitern in Form von Litzen müssen diese beispielsweise zur Vermeidung des Aufspleissens, vor dem Einführen in den Quetschbereich sorgfältig verdrillt werden.
- Ein aus Blechmaterial gestanzter und geprägter Kontakt weist demgegenüber besondere Vorteile hinsichtlich der Verarbeitbarkeit auf, da der Leiteranschlussbereich vorzugsweise in der Form eines halboffenen U's ausgebildet ist und die anzuschliessenden Leiter daher von der Seite her in diesen Quetschbereich eingelegt werden können.
- Ein weiterer Vorteil derartiger Blechkontakte ist es, dass diese Kontakte bedingt durch den Herstellungsprozess zusammenhängend als Bandware erstellt werden können und daher besonders vorteilhaft für die automatisierte Weiterverarbeitung sind.
- Aus der DE-A-30 23 232 ist ein Kontaktelement bekanntgeworden, das im wesentlichen aus einem Massiv-Kontaktteil und einem Blech-Kontaktteil, die miteinander verbunden sind, besteht. Dieses Kontaktelement vereinigt die Vorteile eines Massivkontaktes mit den Vorteilen eines Blechkontaktes, ohne deren jeweilige Nachteile aufzuweisen.
- Das bekannte Kontaktelement ist mit einem Massiv-Teil versehen, das einen Zapfen aufweist, über den ein rohrförmiger Ansatz des Blechkontaktteiles geschoben ist.
- Die Verbindung der beiden Teile erfolgt durch eine Schweiss- oder Lötverbindung. Eine derartige Schweiss- oder Lötverbindung stellt im Herstellungsablauf eines solchen Kontaktelementes jedoch einen «artfremden» Verfahrensschritt dar und erweist sich als aufwendig und daher kostspielig. Darüber hinaus ist bei einem Kontaktelement, das in seiner Länge möglichst klein gehalten werden soll, der Materialbereich, in dem die Schweissverbindung erstellt werden kann, sehr klein und es sind hier, insbesondere da es sich um relativ dünne Blechteile handelt, aufwendige «Laser-Schweissverfahren» nötig, um mit der Schweissverbindung die erforderliche Festigkeit zu erzielen.
- Bei nicht ordnungsgemässer Schweissverbindung werden die Trennkräfte zwischen den beiden Kontaktteilen oftmals geringer sein, als die Leiterauszugskräfte aus der Quetschzone, so dass die Festigkeit der Verbindung als nicht ausreichend angesehen werden muss.
- Der Erfindung liegt nunmehr die Aufgabe zugrunde, ein Kontaktelement zu schaffen, das aus einem Massiv-Kontaktteil und einem Blech-Kontaktteil zusammengefügt ist, wobei die Verbindung der beiden Teile elektrisch und mechanisch stabil ist und wobei diese Verbindung ohne aufwendige Schweissvorgänge ermöglicht wird.
- Diese Aufgabe wird erfindungsgemäss dadurch gelöst, dass das Stift- oder Buchsenteil an seinem der Steckseite abgewandten Ende mit einer axialen, konzentrischen Bohrung versehen ist, in die der rohrförmige Ansatz des Leiteranschlussteils in satter Passung eingeschoben ist und dass zur elektrischen und mechanischen Verbindung ein stiftförmiges Klemmteil in den Hohlraum des rohrförmigen Ansatzes eingepresst ist.
- Weitere vorteilhafte Ausführungsformen des erfindungsgemässen Kontaktelementes sind in den Ansprüchen 2 bis 4 erläutert.
- Eine weitere Aufgabe der Erfindung bestand darin, eine Verbindung der beiden Kontaktteile zu schaffen, bei der die Trennkräfte (axiale Zugkräfte) der beiden Kontaktteile mit Sicherheit grösser sind, als die Leiterauszugskräfte eines angequetschten Leiters. Diese Aufgabe wird erfindungsgemäss dadurch gelöst, dass die Bohrungstiefe der Bohrung im Massiv-Kontaktteil gleich oder geringfügig grösser als die Länge des Einpressstiftes ist,
- dass der Einpressstift vollständig bis zum Grunde der Bohrung eingeschoben ist,
- und dass der über das Stiftende hinausragende, bzw. den kegelförmigen Stiftbereich überragende Teil des Massiv-Kontaktteiles als Prägerand ausgebildet und an den Einpressstift angeprägt ist, wobei gleichzeitig das Blechmaterial des rohrförmigen Ansatzes des Leiteranschlussteiles mit verformt (geprägt) und zwischen Einpressstift und geprägtem Massiv- Kontaktteil- Rand eingeklemmt wird.
- Weitere vorteilhafte Ausführungen des erfindungsgemässen Kontaktelementes sind in den Ansprüchen 6 und 7 näher erläutert.
- Da für die automatische Verarbeitung von Kontaktelementen die Vorkonfektionierung von Kontaktelementen in Form eines Bandes bzw. Gurtes äusserst vorteilhaft ist, liegt der Erfindung ferner die Aufgabe zugrunde, ein Verfahren zur Herstellung eines als Bandware herzustellenden Kontaktelementes zu schaffen.
- Diese Aufgabe wird für ein Verfahren der eingangs genannten Art durch die Kennzeichen des Anspruches 8 gelöst.
- Die mit der Erfindung erzielten Vorteile bestehen insbesondere darin, dass ein Kontaktelement geschaffen wurde, dass aus einem Massiv-Kontaktteil und einem Blechkontaktteil zusammengefügt ist, wobei die dauerhafte, mechanisch und elektrisch stabile Verbindung der beiden Kontaktteile ohne einen «artfremden» Schweiss- bzw. Lötvorgang erfolgt. Dabei weist die Verbindungsstelle zwischen Massiv- und Blechkontaktteil hohe Festigkeit auf, so dass die bei axialer Zugkraft erforderlichen Trennkräfte grösser sind als die Leiterauszugskraft eines angequetschten Leiters, d.h. dass bei Zugbeanspruchung eher der angeschlossene Leiter ausreisst, als dass die Verbindungsstelle getrennt wird. Ein weiterer Vorteil des erfindungsgemässen Kontaktelementes ist darin zu sehen, dass die Halterungs- und Führungseinrichtungen, die beim Einsetzen in einen Isolierkörper ausschlaggebend sind, am Massiv-Kontaktteil angeordnet sind, so dass die Vorteile, nämlich präzise Halterungs- und Führungseigenschaften, die den bislang bekannten Massiv-Kontaktelementen zu eigen sind, auch bei diesem Kontaktelement vorhanden sind. Ein derartiges Kontaktelement kann daher ohne weiteres gegen ein herkömmliches Massiv-Kontaktelement ausgetauscht werden, ohne dass neue Isolierkörper mit abgeänderten Kontaktkammerabmessungen erforderlich sind. Durch den Blechkontaktteil dieses Kontaktelementes ist eine Herstellung als «Bandkontakt» und somit die rationelle Verarbeitung in automatisierten Leiter-Anschluss-Maschinen möglich.
- Ein Ausführungsbeispiel der Erfindung ist in der Zeichnung dargestellt und wird im folgenden näher beschrieben.

- In der Fig. 1 ist ein Stift-Kontaktteil 1, ein Leiteranschlussteil 2 und ein Einpressstift 3 dargestellt. Das Stiftkontaktteil ist ein als Drehteil hergestelltes Massiv-Kontaktteil und mit dem stiftförmigen Kontaktbereich 4, einer Ringnut 5 zur Aufnahme eines elastischen Rastelementes, einem abgestuften Bund 6, 6', sowie einer konzentrischen Bohrung 7 versehen. Dabei dienen die Aussenflächen 8, 8' des Bundes 6, 6' der Führung und Zentrierung des Kontaktelementes beim Einsatz in eine Aufnahmeöffnung eines, hier nicht näher dargestellten, Isoliergehäuses, wobei die Schulter 9 des Bundes 6 als Auflageschulter in der Aufnahmeöffnung dient. Weiterhin ist das Massiv-Kontaktteil 1 mit einem Prägerand 10 versehen, dessen Bestimmung weiter unten erläutert wird.
- Das Leiteranschlussteil 2 ist ein aus Blechmaterial geformtes Stanz-Biegeteil und mit einem seitwärts offenen, U-förmigen Leiteranschlussbereich 11, sowie einem rohrförmigen, axial geschlitzten Ansatz 12 versehen. Dabei ist der U-förmige Leiteranschlussbereich, wie bei den an sich bekannten Blechkontaktelementen für anquetschbare Leiter, mit einem Teilbereich 13 für das Anquetschen des Leitermaterials, sowie einem Teilbereich 14 zum Umfassen und Abfangen der Leiterisolation ausgebildet. Der Durchmesser des rohrförmigen Ansatzes 12 ist geringfügig grösser ausgebildet als der Innendurchmesser der Bohrung 7 des Massiv-Kontaktteiles, wobei gleichzeitig der axiale Schlitz 15 in seiner Breite so bemessen ist, dass beim späteren Einfügen des Ansatzes in die Bohrung 7 die Schlitzkanten 16 sich aufeinanderzubewegen können, bei toleranzbedingten kleinsten Bohrungsdurchmessern jedoch allenfalls zur gegenseitigen Anlage gelangen. Zur Erleichterung des Einführens des Ansatzes in die Bohrung 7 ist dieser mit der Einführungsschräge 17 versehen.
- Der Einpressstift 3 ist im vorliegenden Ausführungsbeispiel als zylindrischer Massivstift ausgebildet, der an seinen Enden mit dem Konus 18 versehen ist. Zur Vereinfachung der Handhabung ist der Konus an beiden Stiftenden vorgesehen, damit beim Einführen des Stiftes nicht auf dessen richtige Lage geachtet werden muss. Funktionsmässig wichtig ist an sich nur der Konus auf der rechten Seite der Abb., wobei jedoch die konische Ausbildung des anderen Endes auch zur Erleichterung des Einführens des Stiftes dient.
- In der Fig. 2 ist das vollständig zusammengefügte Kontaktelement dargestellt. Dabei ist das Leiteranschlussteil 2 mit seinem rohrförmigen Ansatz 12 in die Bohrung 7 des Massiv-Kontaktteiles eingeschoben, wobei der Ansatz vollständig in diese Bohrung eingedrückt ist. Beim Eindrükken des Ansatzes in die Bohrung wurde der Durchmesser des Ansatzes, der vorteilhafterweise geringfügig grösser als der Bohrungsdurchmesser ausgeführt ist, bis auf den Bohrungsdurchmesser verringert. Ermöglicht wird das federelastische Zusammendrücken des Ansatzes zum einen durch entsprechend federelastisches Material des Leiteranschlussteiles und zum anderen durch den axialen Schlitz 15 im Ansatz selbst, dessen Breite beim Zusammendrücken verringert wird. (Im Extremfall bis zur gegenseitigen Anlage der Schlitzkanten 16).
- Hierdurch wird erreicht, dass in diesem Fertigungsstadium Stiftteil und Leiteranschlussteil bereits eine klemmende Verbindung aufweisen und bei weiteren Verarbeitungsabläufen nicht mehr auseinanderfallen. Grundsätzlich ist es zwar denkbar und möglich, die Klemm-Verbindung erst durch Aufweitung des Ansatzes beim Eintreiben des Einpresstiftes 3 zu erzielen, jedoch hat sich die vorstehend erwähnte Ausbildung des Ansatzes und die damit verbundene Verfahrensweise als besonders vorteilhaft herausgestellt.
- Anschliessend wird der Einpressstift 3 in den Hohlraum 19 des rohrförmigen Ansatzes eingefügt und eingepresst. Bei entsprechender Ausbildung des Einpressstiftes 3 (im wesentlichen Durchmesser, gegebenenfalls Oberflächengestaltung mit Riffelung, Ringkerben o.ä.) wird nunmehr bereits eine Klemmverbindung zwischen Massiv-Kontakttei) 1,1' und Leiteranschlussteil 2 erzielt, die eine dauerhafte, elektrische und mechanische stabile Verbindung der beiden Kontaktteile gewährleistet.
- Um die Haltekräfte, und somit die Trennkräfte bei axialen Zugbeanspruchungen, zwischen den beiden Kontaktteilen noch weiter zu erhöhen, ist neben der im wesentlichen kraftschlüssigen Verbindung der beiden Teile auch eine formschlüssige Verbindung vorgesehen. Hierzu ist am Massiv-Kontaktteil 1,1'ein Prägerand 10 vorgesehen, der in einem anschliessenden Prägevorgang, in Richtung auf den Konus 18 des Einpressstiftes zu, angeprägt wird. Dabei wird gleichzeitig das in diesem Bereich befindliche Material des rohrförmigen Ansatzes in Richtung auf den Konus zu, einwärts gebogen. Zur weiteren Erhöhung der zur Trennung der beiden Kontaktteile erforderlichen Kraft ist darüber hinaus im Bereich der Anbindungsstelle des rohrförmigen Ansatzes an den Leiteranschlussbereich eine Sicke 20 vorgesehen. Beim Anprägen des Prägerandes 10 wird dieser in diese Sicke hineingedrückt und es wird eine zusätzliche Verankerung der beiden Kontaktteile in diesem Bereich durch Eingreifen der Kante 21 des Prägerandes in die Sicke erzielt.
- Wie an sich ohne weitere Erläuterungen der Fig. 2 entnehmbar ist, ist der rohrförmige Ansatz des Leiteranschlussteiles und damit dieses Teil selbst nunmehr fest in dem Massiv-Kontaktteil verankert. Ein Ausreissen des Leiteranschlussteiles aus dem Massiv-Kontaktteil ist nur bei Aufbringung sehr grosser Zugkräfte möglich, wobei sich herausgestellt hat, dass im allgemeinen eher das Leiteranschlussteil im Anbindungsbereich des rohrförmigen Ansatzes abreisst, bzw. dass, wenn ein Leiter im Leiteranschlussteil angequetscht ist, dieser aus der Quetschzone ausreisst bzw. abreisst, so dass die Verbindung von Massiv-Kontaktteil und Leiteranschlussteil als allen Anwendungsfällen gerecht angesehen werden kann.
- In den Fig. 3 und 4 sind Massiv-Stiftkontaktteil 1 und ein Massiv-Buchsenkontaktteil 1' der besseren Übersicht halber nochmals dargestellt. Das in Fig. 4 gezeigte Buchsenkontaktteil 1' entspricht in seiner wesentlichen Formgebung dem Stift- Kontaktteil 1, lediglich der Steck-Kontaktierungsbereich 22 ist als Buchsenteil ausgebildet. Dabei ist die rohrförmige Kontaktbuchse mit einem axialen Schlitz 23 versehen, der jedoch nicht bis zur Vorderkante der Buchse durchgehend ausgeführt ist, so dass ein ringförmig geschlossener Kontakteinführungsbereich 24 bestehen bleibt. Ein seitlicher Schlitz 25 von der Aussenfläche der Kontaktbuchse zum axialen Schlitz 23 ermöglicht das seitliche Federn der Federlasche 26. Durch den ringförmigen, geschlossenen Kontakt-Einführungsbereich 24 dieser Kontaktbuchse wird verhindert, dass bei nicht genau axialem Einführen eines Kontaktstiftes in eine derartige Kontaktbuchse, der Kontaktstift auf die Federlasche aufsetzt und diese deformiert bzw. nach aussen hin überdehnt.
- In der Fig. 5 sind die einzelnen Phasen der Herstellung eines erfindungsgemässen Kontaktelementes dargestellt, wobei nachfolgend die äusserst vorteilhafte Herstellung von an einem Trägerband zusammenhängenden Kontaktelementen in den wesentlichsten Verfahrensstufen erläutert wird.
- In der Verfahrensstufe A wird aus einem bandförmigen Kontaktmaterial 27 (Blechmaterial) die äussere Kontur des Leiteranschlussteiles ausgestanzt. In der nachfolgenden Stufe B wird das Leiteranschlussteil 2 durch einen Biege/Prägevorgang geformt, wobei der rohrförmige Ansatz 12 ausgebildet und gegebenenfalls mit der Einführungsschräge 17 versehen wird. In der Stufe C wird das in separaten Arbeitsgängen bereits geformte Massiv-Stift-/oder -Buchsenteil 1, l' auf den rohrförmigen Ansatz 12 aufgeschoben und in der Stufe D wird der Einpressstift 3 in den Hohlraum 19 des rohrförmigen Ansatzes eingepresst. In der nachfolgenden Stufe E wird der Prägerand 10 des Massivkontaktteiles unter Mitverformung eines Randbereiches des rohrförmigen Ansatzes an den Konus 18 des Einpressstiftes angedrückt (angeprägt, bzw. angerollt). In der anschliessenden Stufe F wird das Rastelement 28 auf den Kontakt 1,1' in die Nut 5 eingeschnappt und es steht nunmehr das komplette Kontaktelement zur Verfügung.
- In der Fig. 6 ist ein Kontaktelement dargestellt, das in eine Kontaktkammer eines Isolierkörpers 28 eingesetzt ist. Das Kontaktelement ist mit dem angequetschten elektrischen Leiter 30 versehen und wird über die Aussenflächen 8, 8' des Bundes 6,6' in der entsprechend geformten Kontaktkammer- öffnung seitlich geführt.
- Die axiale Führung und Halterung des Kontaktelementes erfolgt einerseits über die Schulter 9 des Bundes 6 und andererseits über das Rastelement 28, das hinter der durch eine Ausnehmung im oberen Teil des Isolierkörpers gebildeten Rastschulter 31 verrastet.
