Abstract

Description
技术领域
本发明涉及具有改进的阻隔耐受性能的聚酰胺制品。更具体地,本发明涉及这类具有适当地结合在一起的聚酰胺和铝层的制品,以及其制备方法,该制品可用于各种应用,包括燃料管、气柜、气罐、马达壳体和换热器。
背景技术
众所周知,增韧剂例如接枝橡胶或者离子型聚合物可以用于改进聚酰胺的韧性。参考例如美国专利4,174,358和美国专利3,845,163。增韧的聚酰胺可以通过例如注塑或者挤出、包括共挤出被加工成许多有用的形式。因为聚酰胺具有低汽油渗透性,因此它们常常被用于加工汽油燃料系统的部件。这类部件的例子是燃料箱、燃料软管和气体rails。
虽然如此,因为环境控制规定变得更加严格,因此进一步降低聚酰胺制品的汽油燃料组分渗透率是许多制造商的目的。
在许多应用中需要用于输送液体的软管和管子。依据所关心的应用的性质,这类软管必须是足够柔性的,以便形成具有特定的几何结构或者设计形式的流体通道,并且承受在使用时的振动。此外,许多应用不仅要求软管是柔性的,而且要求软管提供优异的阻隔性能和低渗透性。例如,对低渗透性具有最高要求的是燃料管线(例如抑制挥发物)和制冷软管应用(例如保留制冷剂和耐受水蒸汽、潮湿和空气)。
同样,许多的应用要求制品包含液体。依据这些应用的性质,制品需要能够容易地制造,保留适当的液体或者气体,并且经得住使用条件。这后一种要求将包括制品能经受掉落或者意外的冲击。
不同材料的多层结构已经成为在前研究的主题,其目的是将各种材料的最佳性能结合起来,以便达到上述目的。例如,已经认识到,金属层将为聚合物管子提供不渗透性。同样,聚合物层具有所希望的柔顺性性能,并且易于模塑(例如注塑)。然而,从实际角度讲,结合的金属和塑料结构是难以制造的。这是因为这些材料是如此不同,以至于它们不能自然地彼此粘合。因此,一直令人感兴趣的是开发在软管组合体中将金属和塑料固定在一起的方法,以便所述结构在使用中不破坏。
例如,作为在组装一种结构之后施加金属的有用的技术,已经经常建议了“溅射”方法。然而,虽然这可以给出完整的涂层,但是普遍地认为该技术不能提供值得重视的不渗透性。另外有人试图将金属箔层固定到聚合物管子上,包括在预先形成的管子周围纵向地或者成螺旋形地包裹箔层。所述箔片可以在接缝处搭接和折叠,以提供完全的密封(例如在EP A 0024220和美国专利4,370,186中描述的),或者可以例如借助于激光进行焊接(如美国专利5,991,485中所描述的)。通常,所述箔层用附加的塑料层覆盖。使用这些方法制造的管子是昂贵的,因为这些方法具有相对低的产率。最后,其他技术使用覆盖聚合物层的网眼或者螺旋状的金属层;虽然得到的结构基本上是柔性的,但是间断的金属层的性质牺牲了与其有关的不渗透性。
金属对气体和液体扩散作用的阻隔性能是众所周知的,但是直到现在将其用于这类制品中还是困难的。生产包含聚酰胺和铝或者其他金属层的制品的问题是它们具有差的粘合性。因此,在使用中,预计尼龙和金属将脱层,特别是当挥发性物质在尼龙/金属界面处积累时。这将迅速地引起结构破坏,并且因此引起制品破坏。
本发明的一个目的是提供各种各样的制品,包括软管和管形结构,其中引入了金属和塑料两者,并且其同时是柔性的和不受在其中流动的液体的影响。本发明的另一个目的是提供这样的制品和结构,其提供改善的对二氧化碳散发的耐受性。本发明的一个特征是提供制备这些复合的聚合物和金属结构的方法,其中聚合物被特别地固定到金属上。本发明的另一个特征是聚合物和金属层可以各种构型组装。本发明的结构和其成型方法具有与之相关的几个优点,尤其是相对易于制造(因此伴随着成本降低)和其在换热器应用和汽车应用中的适合性。本发明的这些及其他目的、特征和优点,正如在此被公开和要求保护的,通过参考以下本发明的说明,将变得显而易见。
发明内容
本文公开和要求保护一种成型制品,其具有改善的阻隔耐受性,其包含:
(a)一种或多种聚酰胺或者其共聚物或者共混物的层;
(b)金属层;和
(c)位于它们之间的羧基取代的聚烯烃层,其将所述一种或多种聚酰胺或者其共聚物或者共混物层化学地固定到所述金属层。
这类制品可以进一步包含大量附加的聚酰胺或者金属层,各自通过羧基取代的聚烯烃层彼此固定。此外,这些层可模塑成希望的形状(例如用于燃料箱的片材或者作为用于换热器组合体的软管或者管子)。
在模塑应用中使用这些材料的另一个例子是,用成型的或者拉伸的和涂覆的铝箔覆盖模塑部件,然后重叠模塑该部件。
本文还公开和要求保护制备这类具有改善的阻隔耐受性的成型制品的方法。该方法包括:形成一种或多种聚酰胺或者其共聚物或者共混物层和金属层,和在其上加上羧基-取代的聚烯烃,并且施加适合于将所述一种或多种聚酰胺或者其共聚物或者共混物层化学地固定到所述金属层的热量。

具体实施方式
参考本文的图1,在10处一般地描绘了本发明的一个实施方案的复合结构。在该结构中,提供了一种或多种聚合物的管子12。邻近于聚合物管子12定位的是金属层14。粘合剂材料16被施加于所述金属层14与聚合物管子12的分界的表面。这类粘合剂16促进金属层14到聚合物管子12的附着。在该实施方案中,粘合剂材料16被施加于金属层14的两侧,并且附加的聚合物层18是施加在该结构的外径上。在该实施方案中,聚合物材料可以通过熔体挤出成型,并且金属表面可以通过以螺旋方式包裹来施加。
在图2中描绘了本发明的另一个实施方案,其为模塑制品。参考该图,在20处一般地显示了模塑制品,其通过重叠模塑生产。在该结构中提供了一个或多个聚合物层22。邻近于层22定位的是金属层24。粘合剂材料26被施加于所述金属层24与聚合物层22分界的表面。这类粘合剂26促进金属层24到聚合物层22的附着。在该实施方案中,粘合剂材料26被施加于金属层24的两侧,并且附加的聚合物层28被施加在该结构的外侧。在该实施方案中,注塑可以将聚合物材料成型,并且金属表面可以通过重叠模塑施加。
对于大量工业应用,对管子和软管的要求包括很高的对水、或者空气/氧气或者容纳材料例如燃料组合物或者致冷剂的阻隔作用。例如,当试图设计要求能通过适当的燃料管线有效地输送汽油产品的汽车或者车辆应用时,选择的管子必须满足大量严格的要求,包括对其中通过的烃具有低渗透性,并且在长期的使用中具有耐化学腐蚀性。同样,当试图设计由聚合物管子制造的制冷剂换热器或者其他的换热器组合体时,制冷剂或者其他容纳的液体必须被保持在管子结构内达到长的时间,例如许多年,同时有最小的损失。
此外,在燃料和制冷剂两者的应用中,必须防止湿气和空气渗透进入管子。空气是不凝结的,因此将降低整个系统的性能。这些系统还通常在高压(几百磅/平方英寸)下操作,并且管子必须能够承受3-5倍的正常系统操作压力。令人遗憾地,可利用的最好的聚合物阻隔材料可能有时不足以将湿气和空气的进入保持在可接受的水平以下。因此,对于至少某些预定的应用,即包括在压力下的致冷剂的那些,所希望的是获得完全粘接的结构,以便防止加压的制冷剂在管子和薄膜层之间形成气阱。这要求在制造工艺期间尽可能多地除去薄膜层和管子之间的空气。这可以通过使用普通的真空设备抽出空气来完成,或者通过利用外部施加压力将空气挤出来完成。
正如进一步在图1(或2)中显示的,金属层14(或者24)围绕聚合物层12(或者22)定位,并且通过施加到金属两侧的粘合剂材料16(或者26)粘接在其上。所希望的是形成金属层14(或者24)到聚合物层12(或者22)的紧密配合,在接触面之间没有明显的空隙容积。如果金属没有紧密地粘接到聚合物层12(或者22),则当气体或者挥发性液体渗透到聚合物/金属界面时将出现脱层。正如在图1中最好地举例说明的,通过仔细选择粘合剂材料16和使用本领域普通技术人员易于理解的技术控制金属层14到聚合物层12(在此是管子)的施加(例如,当施加到聚合物管子的表面时,将金属层14在张力下包裹,并且保持适当的熔融温度和熔融压力),则可以将任何明显的气隙或者空隙最小化。
对于聚合物层或者管子,可以选择大量不同的聚合物(并且构成聚合物管状结构的单个聚合物层甚至可以是不同的聚合物材料)。适合材料的选择取决于对特定应用的需要,并且应该基于以下因素:例如使用温度、耐化学性和压力(其与拉伸强度有关)。易于理解,甚至可以使用多个聚合物层,例如,可能没有必要用金属层将每个聚合物层分离开来(和将每个聚合物层粘合地粘接到金属层)。对于聚合物管子和聚合物层,聚酰胺是优选的材料,并且特别地尼龙66、尼龙6、尼龙612、尼龙11、尼龙12、其共聚物及其他具有类似熔点的尼龙是最优选的。包含衍生自对苯二甲酸和/或间苯二甲酸的重复单元的共聚酰胺,或者具有高于大约290℃熔点的共聚酰胺,也适合于本发明的目的。
在选择适合于金属层的金属中,必须考虑大量的因素。一个因素是对于用于预定应用的软管或者管子所要求的劲度或者柔顺性程度。此外,对于更加腐蚀性的应用,更耐蚀的金属例如镍或者锡可以用作金属层。
粘合剂材料是与聚合物层和金属层的材料两者相容的。例如,根据需要,该粘合剂材料可以作为涂层施加到预计与金属层接触的聚合物管子的内部或者外部表面,或者可以足够的量分散在或者另外地加入到聚合物管子中,以便为这样的表面提供粘合性质,以促进与金属层的接触。另外,并且在优选的实施方案中,其可以已经涂覆在金属上的形式提供。
粘合剂材料是羧基-取代的聚烯烃,这是在其上,在聚烯烃主链本身上或者在侧链上,连接有羧基部分的聚烯烃。“羧基部分”指羧基基团,例如以下的一种或多种:二羧酸、二酯、二羧酸单酯、酸酐、单羧酸和酯以及盐。羧酸盐是中和的羧酸。粘合剂材料的有用的子集是二羧基-取代的聚烯烃,其是在其上,在聚烯烃主链本身上或者在侧链上,连接有二羧酸部分的聚烯烃。“二羧酸部分”是指二羧酸基团,例如以下的一种或多种:二羧酸、二酯、二羧酸单酯以及酸酐。
羧基取代的聚烯烃在汽油或者其他烃或者包含醇的溶剂存在下优选是基本上耐溶胀的。适合的羧基-取代的聚烯烃的例子包括包含羧酸部分的聚乙烯、高密度聚乙烯以及聚丙烯。羧酸部分可以通过用包含羧基部分的不饱和化合物接枝聚烯烃来引入,例如羧酸、酯、二羧酸、二酯、酸酯或者酸酐。优选的接枝试剂是马来酸酐。羧酸部分还可以通过共聚合包含羧基部分的不饱和化合物与用于制备聚烯烃的单体来引入,例如羧酸、酯、二羧酸、二酯、酸酯或者酸酐。优选的共聚单体是马来酸酐。
羧基-取代的聚烯烃还可以是离聚物。离聚物是指已经用金属阳离子例如锌、钠或者锂等等中和或者部分地中和的包含羧基的聚合物。离聚物的例子描述于美国专利3,264,272和4,187,358。适合的包含羧基的聚合物的例子包括,但是不局限于,乙烯/丙烯酸共聚物和乙烯/甲基丙烯酸共聚物。包含羧基的聚合物还可以衍生自一种或多种附加的单体,例如,但不局限于,丙烯酸丁酯。锌盐是优选的中和剂。优选的离聚物是用锌离子部分地中和的乙烯/甲基丙烯酸共聚物。离聚物可以从E.I.DuPont de Nemours and Co.,Wilmington,DE以商标Surlyn得到。
所有这些特征的综合导致了相对简单的低成本复合材料(一个或多个具有粘合剂的聚酰胺管子和一个或多个金属层的结构),其可以低成本方法生产,并且其作为燃料管线、制冷机软管等等将是完全实用的。
虽然对于许多应用而言,本文描述的管子可以具有圆形的横截面,但是还可以考虑其他形状,包括椭圆的或者其他非圆形的形状。管子可以椭圆的形状挤出,或者可以圆形的形状挤出然后在制造过程中制成椭圆形的。选择管子直径和壁厚,以便承受相应的应用中的压力,本领域技术人员能够对此进行选择。
在生产多层软管中,首先放置聚酰胺层,然后用铝箔以螺旋方式包裹软管,所述铝箔的每个侧面涂覆有羧基-取代的聚烯烃。其后将施加另一个聚酰胺层。重要的是挤出温度足以熔融所述羧基-取代的聚烯烃,并且允许在羧基部分和尼龙胺末端之间发生接枝反应。
显而易见的是,可以对本文公开的主题进行许多改变和修正,并且认为这些改变和修正处于本发明的范围和权限之内。
本发明的制品可以是管子、管道、燃料管线、燃料箱、燃料罐、马达壳体或者其他的应用形式,其要求对暴露于烃燃料、溶剂等等具有耐受性。
实施例
试样的制备
使用标准工业注塑设备,将Zytel101NC010,可购自E.I.DuPontde Nemours & Co.Inc.的尼龙6,6,模塑成具有4英寸直径和1/8英寸厚度的盘。
通过在PHI手动压塑压机中,在180℃下,压制大约5克的每种示于表1中的粘合剂材料,制备粘合剂薄膜。为了防止样品粘合到压机上,使用了含氟聚合物薄膜背衬。在从压机上除去压制的样品之前,允许其冷却。
通过顺次将聚酰胺盘、粘合剂薄膜、铝箔、相同粘合剂薄膜的第二个样品和第二个聚酰胺盘层叠来制备测试盘。将该组合体放入压机,其已经被预热到180℃。允许该组合体被加热2分钟,然后在10,000psi下压制5分钟,除去,并且允许冷却。
用带锯从得到的测试盘上将试样切割成1-英寸正方形并且用于耐油性测试。测试盘的剩余部分用于层压强度试验。

耐燃料性测试
将每种样品浸于两种溶剂混合物的每一种中,这被设计成能模拟暴露于汽油。将所述溶剂混合物定时地用新鲜的溶液替换。溶剂混合物A由50体积百分数甲苯和50体积百分数异辛烯组成。溶剂混合物B由45体积百分数甲苯、45体积百分数异辛烯和10体积百分数乙醇组成。周期地对样品进行视觉检查,看是否有脱层。测试结果示于表2。在表2中,由术语“失败”指明存在可见的脱层。
层压强度试验
使用压缩剪切试验测定层压强度。如美国专利6,521,347中描述的进行测试,其在此引入作为参考,特别是第4栏第65行到第5栏第40行。在23℃下测试两个1-英寸正方形部分,并且将结果平均,报告在表2中。

Claims (18)
1.一种具有改善的阻隔耐受性的制品,其包含:
(a)一种或多种聚酰胺或者其共聚物或者共混物的层;
(b)金属层;和
(c)位于它们之间的羧基取代的聚烯烃层,其将所述一种或多种聚酰胺或者其共聚物或者共混物层化学地固定到所述金属层。
2.权利要求1的成型制品,其中所述层(a)选自尼龙66、尼龙6、尼龙611、尼龙12、尼龙612和其共聚物。
3.权利要求1的成型制品,其中所述层(c)选自羧基-取代的聚乙烯、羧基-取代的高密度聚乙烯、羧基-取代的聚丙烯和离聚物。
4.权利要求3的成型制品,其中所述离聚物是用锌离子部分地中和的乙烯/甲基丙烯酸共聚物。
5.权利要求3的成型制品,其中所述羧基-取代的聚乙烯、羧基-取代的高密度聚乙烯、羧基-取代的聚丙烯已经用马来酸酐接枝。
6.权利要求1的成型制品,其中所述层(a)选自包含衍生自对苯二甲酸和/或间苯二甲酸的重复单元的共聚酰胺。
7.权利要求1的成型制品,其中所述层(a)选自具有高于大约290℃的熔点的共聚酰胺。
8.权利要求1的成型制品,其中所述层(b)是铝。
9.权利要求1的成型制品,其中所述层(c)是马来酸酐官能化的聚合物。
10.权利要求1的成型制品,其被成型为用于换热器组合体的管子。
11.权利要求1的成型制品,其被成型为燃料箱。
12.权利要求1的成型制品,其被成型为可用于输送烃的管道。
13.权利要求1的成型制品,其被成型为马达壳体。
14.一种用于制备具有改善的阻隔耐受性的成型制品的方法,其包括:
(a)形成一种或多种聚酰胺或者其共聚物或者共混物的层和金属的层;和
(b)在其上加上羧基-取代的聚烯烃,并且施加适合于将所述一种或多种聚酰胺或者其共聚物或者共混物的层化学地固定到所述金属层上的热量。
15.权利要求14的方法,其中在将所述金属层固定在所述一种或多种聚酰胺或者其共聚物或者共混物的层上之前将所述羧基-取代的聚烯烃加到所述一种或多种聚酰胺或者其共聚物或者共混物的层上。
16.权利要求14的方法,其中所述羧基-取代的聚烯烃选自羧基-取代的聚乙烯、羧基-取代的高密度聚乙烯、羧基-取代的聚丙烯和离聚物。
17.权利要求14的方法,其中所述离聚物是用锌离子部分地中和的乙烯/甲基丙烯酸共聚物。
18.权利要求14的方法,其中在固定所述一种或多种聚酰胺或者其共聚物或者共混物的层之前,将所述羧基取代的-聚烯烃涂覆在所述金属层上。
