图1A和1B分别是本发明复合材料的第一个和第二个实施方式的截面简图。在图1A中,复合材料10包含内一片弹性体膜12和位于每个膜表面上的外部非织造织物14。图1B所示复合材料20包含一片弹性体膜22,它只在一个膜表面上有非织造织物24。尽管这里介绍的许多具体实施方式将像图1A中复合材料10那样包含2层非织造织物,但应当理解,本发明在广义上包括图1B所示复合材料20。此外,复合材料10和20中的弹性体膜12和22在简图中分别显示为单层,但包含多层结构的弹性体膜也在本发明范围之内,如下面结合本发明具体实施方式所要详细描述的那样。
在本发明的复合材料中,弹性体膜的一个或两个膜表面挤出层压到非织造织物上。本发明的一个重要特点是,挤出层压操作将弹性体膜紧紧地粘着到一块或多块非织造织物上。在本说明书中,术语“紧紧粘着”是指弹性体膜与非织造织物不能彼此剥离。将弹性体膜与非织造织物紧紧粘着起来的合适加工条件将在下面进一步详细讨论。复合材料这些层紧紧粘着的结果是,非织造织物中的纤维伸入膜中,增量拉伸时,在弹性体膜中产生无规则排列的大孔或针孔,使复合材料具有透气性。无规则排列一般受到控制,沿复合材料长度和宽度方向的孔浓度是均匀的。此外,大孔尺寸沿复合材料长度和宽度方向也是相对均匀的。在一种实施方式中,复合材料的透气程度要适当,不能使液体透过。这样,这些实施方式中的复合材料适用于不需要液障的地方。根据弹性体膜和非织造织物的化学组成和物理性质、它们之间的粘着牢固程度和增量拉伸工艺条件,可以控制弹性体膜中形成的针孔或大孔的尺寸。在一些具体实施方式中,大孔的平均直径可在约5-100μm之间,更具体地在约10-50μm之间,尤其具体地在约15-35μm之间。这些条件也可用来控制复合材料单位表面积上针孔或大孔的浓度。尽管大孔浓度可随具体采用的复合材料变化,但在一些具体实施方式中,所述浓度在约5-500个/英寸2之间,更具体地在约10-100个/英寸2之间,尤其具体地在约25-75个/英寸2之间。
本发明复合材料中采用的弹性体膜可以是任何弹性体材料,只要它能通过模具挤出成膜。此外,弹性体膜可以是单层膜,也可以是多层膜,包括两层或两层以上的膜,它们通常是共挤出形的。尽管膜和所得复合材料的具体弹性取决于复合材料的用途,在一种实施方式中,在200%的伸长量下,弹性体膜的永久形变小于约20%,更具体地小于约12-18%。在另一种实施方式中,在200%的伸长量下,弹性体膜的应力松弛量约为15-20%。合适的弹性体材料的例子包括弹性体嵌段共聚物、弹性体茂金属聚合物和共聚物,例如弹性体茂金属烯烃共聚物、弹性体聚氨酯均聚物和共聚物、弹性体聚硅氧烷均聚物和/或共聚物等,以及这些弹性体材料的混合物。其中也可包含非弹性聚合物,只要所得的膜具有所需弹性。
合适的弹性体嵌段共聚物包括那些至少含有一个乙烯基芳基嵌段和至少一个橡胶嵌段的共聚物。具体用来形成这种嵌段共聚物的芳基乙烯基单体包括苯乙烯和取代苯乙烯单体,例如烷基取代苯乙烯和卤素取代苯乙烯,以及它们的混合物。含有一个或多个这种苯乙烯单体嵌段的弹性体嵌段共聚物通常称作弹性体苯乙烯嵌段共聚物。形成橡胶嵌段的具体单体包括(但不限于)丁二烯、异戊二烯、乙烯-丙烯、乙烯-丁烯等。嵌段共聚物可包含两嵌段、三嵌段或更多的嵌段。市售嵌段共聚物包括Kraton Polymers生产的Kraton聚合物,包括(但不限于)聚(苯乙烯-丁二烯-苯乙烯)、聚(苯乙烯-异戊二烯-苯乙烯)、聚(苯乙烯-乙烯-丁烯-苯乙烯)、聚(苯乙烯-乙烯-丙烯-苯乙烯)等。
弹性体茂金属烯烃聚合物和共聚物包括(但不限于)用茂金属单位点催化剂生产的聚烯烃。一般地,一种或多种烯烃,如乙烯、丙烯、苯乙烯等与丁烯、己烯、辛烯和它们的混合物等发生聚合,得到用于本发明的弹性体。例子包括(但不限于)聚(乙烯-丁烯)、聚(乙烯-己烯)、聚(乙烯-辛烯)、聚(乙烯-丙烯)和/或它们的聚烯烃三聚物。
用于本发明弹性体膜层的其他弹性体材料包括聚(酯-醚)、聚(醚-酰胺)、聚(乙烯-乙烯乙酸酯)、聚(乙烯-甲基丙烯酸酯)、聚(乙烯-丙烯酸)、聚(乙烯-丁基丙烯酸酯)、聚(乙烯-丙烯-二烯)和乙烯-丙烯橡胶。
在一种实施方式中,弹性体膜是至少一种弹性体苯乙烯嵌段共聚物和至少一种弹性体茂金属烯烃共聚物的混合物。各共聚物的量可随所需复合材料的弹性而变化。在一个更具体的实施方式中,这种混合物包含约10-90wt%苯乙烯嵌段共聚物和约10-90wt%茂金属烯烃共聚物。在另一个实施方式中,这些混合物包含约50-90wt%苯乙烯嵌段共聚物和约10-50wt%茂金属烯烃共聚物。
在另一些实施方式中,弹性体膜可包含一个或多个芯层A和一个或多个盖层或表层B。一般地,形成这种盖层或表层的目的是使各层之间实现化学分离,或者使层与其使用环境实现物理分离。例如,在弹性体膜中使用Kraton弹性体苯乙烯嵌段共聚物和茂金属聚乙烯的混合物时,膜容易表现出粘性表面的感觉,因此需要在弹性体膜的两个表面上形成盖层。一般地,混合芯层任一表面上的这种盖层可以使用聚烯烃薄层,例如聚乙烯、聚丙烯或它们的混合物,这样,弹性体膜是具有A/B/A结构的多层膜。盖层可以方便地与芯层共同进行挤压。
由于弹性体膜中无规则排列的大孔是通过增量拉伸法形成的,所以没有必要在弹性体膜中加入任何类型的成孔填料。因此,弹性体膜基本上不含成孔填料。在本说明书中,术语“基本上不含成孔填料”是指弹性体膜不含足够量的成孔填料,不是通过增量拉伸使填料附近形成微孔,进而使膜具有微孔。在更具体的实施方式中,弹性体膜所含成孔填料的量约少于20wt%,尤其具体地,成孔填料的量约少于10wt%,更具体地,成孔填料的量约少于5wt%。在另一些实施方式中,弹性体膜所含成孔填料的量约少于1wt%。在又一个实施方式中,弹性体膜不含成孔填料。
弹性体膜的重量或厚度可根据复合材料所需性质调整。弹性体膜的规格一般约为25-70g/m2。在更具体的实施方式中,弹性体膜的规格约为30-40g/m2。
这里所用“非织造纤维织物”采用其一般意义,它的定义是相对平整、具有柔性和多孔的平面结构,由短纤维或连续丝组成。关于非织造织物的详细描述,见E.A.Vaughn的Nonwoven Fabric Primer and Reference Sampler,非织造布工业协会,第3版(1992)。非织造织物可通过任何传统工艺制备,可以梳纺、纺粘、湿式成网法、气流成网法或熔喷,或组合使用这些方法,这些产品在商业上是广为人知的。非织造纤维织物可以是聚烯烃纤维,包括(但不限于)聚乙烯和/或聚丙烯,还包括茂金属催化的聚烯烃、聚酯、人造丝、纤维素、尼龙和这些纤维的混合物。这些纤维还可以是双组分纤维,由两种或多种材料以任何物理结构方式形成。
在一种实施方式中,非织造织物本身不具有弹性。在一个更具体的实施方式中,非织造织物可拉伸,即在外力作用下可伸长,哪怕撤去外力后它不能恢复到初始状态。疏松的非织造织物一般具有更高的可拉伸性。在另一些实施方式中,非织造织物具有弹性。在一种实施方式中,非织造织物的重量低于约40g/m2。在又一个实施方式中,非织造织物的重量低于约25g/m2。在另一个实施方式中,非织造织物的重量低于约12g/m2。
在一些具体实施方式中,非织造织物可包含纺粘聚烯烃,例如纺粘聚乙烯或纺粘聚丙烯。各种纺粘聚烯烃可商购,适用于本发明。由聚乙烯和聚丙烯形成的纺粘织物也适用。例如,由以任意比例包含聚乙烯和聚丙烯混合物的纤维形成的纺粘非织造织物和/或由包含聚乙烯和聚丙烯共挤出物的纤维形成的纺粘非织造织物也适用。这些非织造织物可商购,例如购自BBA。
本发明的复合材料可用于需要透气性(例如空气和水气透过性)和弹性的各种用途中。在一种实施方式中,复合材料用于制作衣物,包括尿片、裤子、手术外套等。复合材料也适用于制备一次性制品,包括上述类型的一次性衣物。此外,复合材料也适用于制作一次性被褥、衣饰、卫生用品等。在一个优选实施方式中,本发明的复合材料可用在婴儿尿片和婴儿练习裤中不需要液体不渗透性的地方,即通常称作“尿片耳”的侧面。复合材料同时具有良好的弹性和耐久力,以及良好的透气性和柔软性,这些对于上述用用途非常有利。
本发明复合材料的一个重要特征是容易制备。具体说,弹性体膜至少通过一个膜表面挤出层压到外部非织造织物上,从而将非织造织物紧紧地粘着在它上面。在一个更具体的实施方式中,弹性体膜的两个膜表面都分别挤出层压到外部非织造织物上,从而将非织造织物紧紧地粘着在它上面。弹性体膜和一块或多块非织造织物之间的挤出层压过程可利用任何传统挤出层压技术进行。重要的是,挤出层压过程进行的条件是使弹性体膜紧紧地粘着在非织造织物上。然后增量拉伸所得层合物,在内弹性体膜中形成无规则排列的大孔。如上所讨论的,弹性体膜基本上不含成孔填料。
增量拉伸宜在横向(CD)上进行,这里称作CD互啮拉伸。CD互啮拉伸机通常包含一对位于平行杆上的齿状部件。平行杆位于两个机械侧板之间,下杆位于固定轴承上,上杆位于可垂直滑动的部件中的轴承上。一些楔形部件可在垂直方向上调节可滑动部件,而楔形部件由调节螺丝操纵。旋出或旋进螺丝,可分别垂直上移或下移可滑动部件,使上互啮辊和下互啮辊的齿进一步啮合或脱离接触。安装在边框上的测微计可指示互啮辊齿轮的啮合深度。通常用空气气缸使可滑动部件保持在其低啮合位置,正对调节楔,以抵抗被拉伸材料施加的向上的力。这些空气气缸也可缩回,使上下互啮辊脱离接触,目的是使材料通过互啮设备,或者与安全电路相连,这种电路开通后将开启所有的机械啮合点。除非是相对较高摩擦系数的材料的互啮拉伸,CD互啮拉伸机必须同时控制上下互啮辊。
CD互啮部件一般由固体材料加工而成,但最好是两个直径不同的盘交叠而成的。在一种实施方式中,这两个互啮盘直径约6”,厚约0.031”,在其边缘上滚圆。分隔互啮盘的间隔盘直径约5.5”,厚约0.069”。此结构的两个辊可互啮0.231”,周边留有0.019”空隙。此CD互啮部件结构有0.100”的齿距。
可以调节CD互啮辊部件之间的啮合程度,以便在弹性体膜中形成大孔。在一种实施方式中,互啮辊部件之间至少啮合0.12英寸,更具体地约0.12-0.20英寸。
因为CD互啮部件一般具有较大的啮合深度,重要的一点是所用设备要有一种工具,在顶杆上升或下降时,能使两个互啮辊的杆保持平行。为保证一个互啮辊的齿始终落在另一个互啮辊的齿之间,并避免对互啮齿之间的接触点可能造成机械损伤,这一点是必要的。这种平行运动可由齿条和齿轮结构保证,其中静止的齿条连接在每个边框上,邻近可垂直滑动的部件。一个杆横穿边框,在每个可垂直滑动部件的轴承中运行。齿轮位于此杆的两端,与齿条啮合,产生所需平行运动。
如果需要,也可对复合材料进行纵向(MD)的互啮拉伸,尽管MD拉伸一般并不是必需的,因为CD互啮拉伸能提供足够的透气性。MD互啮拉伸设备一般与CD互啮拉伸设备相同,只是互啮辊的结构有差异。MD互啮辊非常像细齿距正齿轮。在一种实施方式中,辊的直径为5.933”,齿距为0.100”,径节为30,压角为141/2度,基本上是一个长顶齿。也可以在这些辊中将材料再过一次,此时齿杆偏移0.010”,得到空隙更大的窄齿。啮合深度为0.90”时,此结构在边上有约0.010”的空隙,以容纳材料厚度。如果需要,可再一次拉伸,包括幅向或纵向的拉伸,尽管如上所述,对于许多应用,CD互啮拉伸就足够了。
图2是本发明方法一种实施方式的示意图。从挤出机1将弹性体膜6穿过模具2挤出,通过气刀3,进入辊4和5之间的辊隙。挤出操作在等于或高于膜材料的熔化温度下进行,一般大约在约400-500°F。一般地,辊4可以是金属辊,而辊5是橡胶辊。两卷非织造织物9、9来自辊13、13,膜6和再片织物9、9通过辊4和5之间的辊隙,将织物层压到膜表面上。调节辊隙压力,以使非织造织物与弹性体膜之间的结合达到所需的牢固度。一般采用约大于50磅/英寸的压力。在更具体的实施方式中,辊隙压力约为50-150磅/英寸,更具体地约为50-120磅/英寸。所得层合物12由辊7导向可用的预热辊20上,然后到达增量拉伸段,层合物在此通过增量横向(CD)拉伸辊10和11,形成透气的、增量拉伸弹性体复合材料14。材料14可以通过另一个拉伸段,在此对其进一步拉伸。例如,在图2中,材料14通过另一个预热辊21,进入增量纵向(MD)拉伸辊10’和11’。本领域的技术人员不难理解,如果需要,可以省去预热辊20和21。
以下一些实施例将说明本发明多层微孔膜的具体实施方式。在这些实施例和整个说明书中,除非另有说明,份和百分数都是就重量而言。
实施例1
在此实施例中,制备了本发明的复合材料。用传统膜挤出技术挤出由约70wt%聚(苯乙烯-丁二烯-苯乙烯)嵌段共聚物弹性体和约30wt%茂金属聚乙烯塑性体组成的混合物。此混合物共挤出后作为芯层B,外层A是由约80wt%基重极低的聚乙烯(VLDPE)和约20wt%低基重聚乙烯(LDPE)组成的混合物,形成具有A/B/A结构的弹性体膜。
所得弹性体膜的两个膜表面分别挤出层压到基重约为30g/m2的高拉伸纺粘聚乙烯非织造织物上。用约60磅/英寸的辊隙压力使非织造织物与弹性体膜之间结合牢固。然后用CD互啮拉伸机增量拉伸所得的层合物,辊啮合深度约为0.120英寸。
所得复合材料的基重约为95g/m2,它具有良好的透气性、良好的弹性和柔软感。当拉伸100%时,复合材料具有约7%的永久形变。
图3-5是此复合材料的放大图。具体说来,图3是此复合材料中拉伸弹性体膜的50倍放大图,在圈出的区域可以看到大孔。图4是此复合材料的500倍放大图,弹性体膜层标记为32,非织造织物层标记为34。此图显示了膜与非织造织物之间的牢固结合。图5是此复合材料中拉伸弹性体膜的1000倍放大图,可以看到一个直径约20μm的大孔。
对此实施例的复合材料进行气体流量-外加压力关系的测定。结果示于图6,气体流量单位为毫升/分/平方厘米,压力单位为磅/英寸2。
有趣的是,经过测定发现,本发明的复合材料不仅可拉伸、可复原,而且在拉伸状态下透气性增加。在此实施例中,测定了复合材料的透气率(单位为立方英尺/分钟即CFM)与拉伸百分数之间的关系。采用ATI(Advanced TestingInstruments),Saprtansburg公司,South Carolina生产的FX 3300型“TexTest透气率测定仪”,使用压力125Pa(0.018psi)。结果列于表1。

实施例2
在此实施例中,制备了本发明的复合材料。挤出层压由90wt%聚(苯乙烯-丁二烯-苯乙烯)嵌段共聚物弹性体和约10wt%乙烯乙烯基乙酸酯共聚物组成混合物,制备弹性体膜。弹性体膜的两个膜表面分别挤出层压到可拉伸纺粘聚丙烯非织造织物上。用约60磅/英寸的辊隙压力使非织造织物与弹性体膜之间结合牢固。用温度约为210°F的预热辊预热层合物,然后用CD互啮拉伸机增量拉伸,辊啮合深度约为0.130英寸。
所得复合材料可拉伸、可复原,具有良好的透气性、良好的弹性和柔软感。当拉伸约200%时,复合材料具有约20%的永久形变。复合材料的基重约为88g/m2。
用实施例1所述方法和设备测定此实施例中复合材料的透气率,结果列于表2。

Claims (37)
1.透气的、增量拉伸弹性复合材料,它包含内弹性体膜,其两个膜面都分别挤出层压到外面的非织造织物上,其中内弹性体膜具有通过增量拉伸形成的、呈无规则排列的大孔,基本上不含成孔填料。
2.权利要求1所述复合材料,其特征在于施加约60psi的压力时,其透气率至少约为10毫升/分/平方厘米。
3.权利要求1所述复合材料,其特征在于它的可拉伸度至少约位200%,永久形变不超过约25%。
