Abstract

背景技术

从广告中可以知道其它的阻挡制品,并且可以从市场上获得。例如,颁发给Goad等人的美国专利4,822,667号描述了一种由聚酯纱构成的100%聚酯纤维制成的可再用的、可杀菌医用阻挡纤维织物。这种织物据说对血液和含水液体是不渗透的,并且具有足够的孔来消除热积累。所述材料用于医用外套、绷带和可消毒制品。这项专利没有描述该织物作为过敏原阻挡层的应用。在此将Goad的专利整体并入本发明作为参考。
颁发给Woodcock的美国专利5,050,256号描述了一种具有可透过水蒸气的覆盖物的抗过敏原床上用品体系。如上所述,这项专利完全引入本发明作为参考。在这项专利中所描述的覆盖材料是由Baxenden Witcoflex 971/973型聚氨酯涂布纺织聚酯或尼龙纤维制成的。这种织物是不透气的;然而,它的确具有2,500-7,000g水/m2/天的湿气透过(“MVT”)率。通常,织物的被涂布侧位于被缝合覆盖层的内侧,并且封闭缝合线。然而,这种产品具有上述涂布或层压材料的缺点。
颁布给Schortmann(国际纸业公司)的美国专利5,368,920号描述了一种无孔、可呼吸阻挡织物和相应的生产方法。该织物是通过填充织物基材中的空隙来制成的可呼吸阻挡织物,具有密度范围为1,000-2,000gm/l的成膜粘土乳液材料,以提供可透过水蒸气且不透过液体和空气的阻挡织物。该MVT率范围为300-3,000g/m2/天。其应用包括工业、医院和其它保护覆盖物。此外,这种产品具有与如上所述涂布和层压织物相应的缺点。
在美国专利5,321,861号中,Dancey描述了一种用于有软垫或填补制品的保护覆盖物,例如床上用品,由具有孔径尺寸小于0.0005mm的微孔超滤材料制成。这种材料抑制了由房间内粉尘螨产生的排泄物颗粒的通过。为了防止颗粒绕过超滤材料,覆盖层的缝接线是被焊接的,并且其开孔通过用胶带覆盖的可再密封扣件来密封,例如拉链扣件。
发明内容
本发明的目的是克服公知过敏原和阻挡织物材料的各种缺点,获得柔软舒适、但仍然具有有效的防止灰尘、粉尘螨、它们的排泄物和其它过敏原透过的阻挡层的织物。
根据本发明,过敏原阻挡织物包括由连续的天然和/或合成长纤维和/或细纱纺织而成的紧密结构织物基材,优选该织物基材由0-45%连续合成长丝纱和55-100%天然或合成短纤纱纺织而成。精加工该织物基材以使得平均孔径尺寸为4-10微米,在0.5英寸水中织物的透气率为0.5-25立方尺每分钟每平方尺(“cfm”,通过美国联邦试验方法标准(FTM)5450,也公知为ASTM D-737来测量),平均织物柔韧性为0.5-6.5克(抗弯强度),并且湿气透过率超过800g/m2/24小时。在正常应用和洗涤之前,这些技术要求与精加工的织物有关。具有这些技术要求,所得的织物是柔软且舒适的,同时仍具有对螨引起的过敏原颗粒的阻挡性。
在本发明优选实施例中,过敏原阻挡织物具有10微米的最大初始孔径尺寸。
多种织物涂层可包括在本发明的过敏原阻挡织物上。例如,该过敏原织物可包括抗菌涂层,以通过提供抵抗霉菌和发霉的保护来延长织物的穿着寿命。作为其它的实施例,本发明的过敏原阻挡织物还能够包括氟化学涂层,以通过提供抵抗流体污染物的保护来延长织物的穿着寿命。这些附加的涂层能够单独、结合或与其它可能的涂层一起使用。
本发明进一步涉及提供用于枕头或床垫的过敏原阻挡层的方法,通过用紧密结构、非涂布的、非层压的织物覆盖枕头或床垫来获得。如上所提及的那样,该织物是由连续的天然和/或合成长纤维和/或细纱纺织而成的,优选该织物是由65-100%连续合成长丝纱纺织而成,或由65-100%连续合成长丝纱和包含天然和/或合成短纤纱的其余部分纺织而成,平均孔径尺寸为4-10微米,透气率为0.5-25cfm,平均织物柔韧性为0.5-6.5克(抗弯强度),和超过800g/m2/24小时的湿气透过率。这种织物提供了一个螨引起的过敏原颗粒的阻挡层。
在本发明中,过敏原阻挡层覆盖材料可以呈现为任意合适的型态。例如,它可以是枕套、枕巾、床套、床单、床垫、羽毛被褥覆盖物或者床罩。此外,在所有实施方案中没有必需的要求,而优选用本发明过敏原阻挡织物覆盖所有枕头或床垫的表面以完全包住枕头或床垫。例如,普通的床垫不是完全包住床垫的。
本发明涉及一种过敏原阻挡织物,其中该织物拥有独特的性能组合,以获得优于其它市场上所提供产品的过敏原阻挡材料。本发明织物具有孔隙率(允许织物平面表面的通风)、湿气透过性(以增强使用者的舒适感)、织物柔韧性(也是增强舒适感的性能)、极小的孔径尺寸(以滤出过敏原)和耐洗性(如过敏原缓解制品的要求)的独特组合,以获得该优良产品。这种性能的组合通过用最大化纤维覆盖面积和过滤效率的后整理工序将细旦尼尔合成长丝纱纺织成紧密的平织结构来获得。实际上,本发明织物具有涂布或层压织物的阻挡性能,同时还显示出所需的柔韧性、孔隙率和湿气多孔性,以增强纤维填充制品的舒适性和“再柔软性”,而且还提供了无纺织物或涂布/层压织物所不可能具有的耐用性。
本发明织物材料能够用于各种合适的目的,但是优选用作覆盖典型的易受粉尘螨侵袭物品的织物。如上所述,枕头和床垫具有供养粉尘螨菌落的非常有利的环境。因此,本发明织物可方便地用作枕套、枕巾、床垫、床套、床单、羽毛被褥覆盖物和/或床罩。当用于这些制品中时,该织物具有防止粉尘螨闯入枕头或床垫的阻挡作用。此外,当用于这些制品中时,该织物能够防止已经存在于床垫和枕头中的粉尘螨和过敏原从床垫和枕头中逃出,例如当在使用中压缩该制品时。
在本专利申请中使用下面的定义:
“枕套”是指包住纤维填充物或其它填料的枕头的不可拆卸织物覆盖物。
“枕巾”是指枕头的可拆卸织物覆盖物,它还可以起到装饰性的、耐洗的套的作用(例如枕套织物)。对于过敏患者来说,枕巾还能够起到阻挡过敏原的作用。通常枕巾的封闭既可以用拉练也可以用重叠片来实现。
“床垫”是指覆盖到床垫上的被缝合的可拆卸覆盖物。对于过敏患者来说,在床垫最里面和最外面的织物能够起到阻挡过敏原的作用。
“床套”是指包住纤维填充物或其它填料和弹簧的床垫的不可拆卸织物覆盖物。
“床单”是指床垫的可拆卸织物覆盖物,它还能够起到装饰性的、耐洗的套的作用。公用床单还必须具有阻挡液体的层。通常床单的封闭既可以用拉练也可以用重叠片来实现。
已经给出了上述背景信息,现在将更详细地描述本发明。本发明具体表现为能够有利地用作在枕巾、枕套织物、枕套、床套织物、床垫、床套、床单、羽毛被褥覆盖物和床罩中的整体部分的纺织品体系,目的是为了制造一个螨引发过敏原颗粒的阻挡层。然而,本发明并不限制于这些列举的产品。例如,本发明织物能够用在许多其它制品中,例如褥单、睡袋、软毛填充床上用品、有软垫的家具、填充玩具和类似的纤维填充或填补的制品。
本发明的纺织品体系包括天然和/或合成的聚酯和/或尼龙和/或棉的细纱和/或长丝纱,紧密纺织并随后洗涤、热处理或进行其它精加工以进一步收缩织物的孔径尺寸。控制该纺织品织物的结构和化学处理以赋予它如下的特定组合:
(1)透气性(当用作纤维填充床上用品制品中的覆盖物时提供所需压缩率);
(2)湿气透过率(以增强睡眠舒适感);
(3)织物柔韧性(也可增强舒适感);
(4)洗涤耐久性(在通常过敏缓解纺织制品所需的几个洗涤周期后,提供相对长期限的过敏原阻挡保护);和
(5)过滤效率(作为过敏原阻挡层所需的首要特性)。
本发明织物具有这五种纺织品性能的优异组合,以生产优于其它市场上可提供材料的阻挡织物。
具体实施方式
本发明的优选实施例包括由55-65%纺纱聚酯和35-45%长纤维聚酯、55-65%纺纱棉和35-45%长纤维聚酯以及100%纺纱棉(所有的均为重量百分比)制成的织物基材,紧密地织成平纹布,具有经线和纬线上每平方英寸总共215只纱。优选的织物精加工步骤包括洗涤、热定型、宽/长织物缩水率和机械处理,以进一步压紧线与线之间的空间。所得的纤维制品具有4-10微米的平均孔径尺寸,0.5-25cfm(优选0.5-15cfm)的透气率,0.5-6.5克的平均织物弹性(抗弯强度),和超过800g/m2/24小时(优选1100-2400g/m2/24小时或1200-2400g/m2/24小时)的湿气透过率。机械处理可包括压光,它通过热和压力压扁纱线以进一步闭合织物毛孔;空间收缩,在常见的压力喷射装置中大量装入并搅拌该织物,以通过这种方法来使得织物在宽和/或长度上的收缩达到其最小的纱线空间,或者用水或染液来高速冲击和搅拌,其中织物变成扁平且以高度均匀的方式分散。不需要进一步的涂布或薄膜层压。
如上所述,在本发明织物生产过程中,可以在织物表面上喷射高压水或染液。这个步骤有利于使织物纤维表面无光泽,由此降低纤维与织物孔径尺寸之间的孔隙,并且还改善了织物的柔软度和手感。如果需要的话,这种高压液体冲击步骤还能够用于在织物上形成纹理和图案。如在美国专利4,967,456;4,995,151;和5,632,072中描述了适用于实现该高压液体冲击的设备和系统,每个专利均在此整体并入本发明作为参考。
本发明织物优选实施方案的化学增强包括永久性抗菌整理和柔软的氟化学整理的应用。在此,“永久性”是指相应整理对产品寿命的效力。在不背离本发明的基础上,可以应用任何合适的抗菌或氟化学整理,并且这种整理在本领域是公知的(如参见前面的美国专利4,822,667号)。作为合适的抗菌整理实例,可以使用非常耐久的化合物3-(三甲氧基甲硅烷基)-丙基二甲基十八烷基氯可以使用非常耐久的化合物3-(三甲氧基甲硅烷基)-丙基二甲基十八烷基氯化铵(Dow Coming 5700)。这种整理保护该织物免受细菌和真菌的侵害,并且抑制了产生臭味的细菌的生长。已经表明其对抵抗细菌(粪链球菌,K,pneumoniae)、真菌(黑曲霉)、酵母(酿酒酵母)、伤口隔离(Citrobacter diversus,金黄色葡萄球菌,奇异变形杆菌)和尿液隔离(铜绿色极毛杆菌,E.大肠杆菌)是有效的。氟化学整理可以是能够赋予流体抵抗性的微量薄弹性氟化学薄膜(如参见上面的美国专利4,822,667中所描述的那些内容)。然而,与在医用阻挡层中所用的织物不同,本发明过敏原阻挡织物通常不考虑抵抗流体的性能,如基本上可以忽略的Suter等级的例证。Suter等级是对织物抗水渗透的解释,通过流体静压试验来测量,特别的是水静压头需要用三滴水来渗透织物。Suter等级越低,织物的抗水渗透性能越差,即需要三滴水来渗透织物的水静压头越低。本申请织物的Suter等级低于20。
本发明织物中连续长丝纱和/或细纱的聚酯和/或尼龙和/或棉的应用得到了高强度弹性基材,其中该基材在家庭和商业洗烫中是非常耐用的。如上所述,随后的氟化学和抗菌整理进一步保护该织物,使其能够抵抗由于流体污染、霉菌和发霉导致的降解。因为该织物是紧密纺织的,限制了线与线之间的磨损,所以几乎没有可能发生纤维的破损和磨脱纤维屑。因此,经过长期洗涤的织物孔径尺寸仍保持足够小并始终是那么小。这是重要的,因为如果在实际应用中或者通过长期洗烫损失过多的纤维,就会产生日益增多的扩大的孔径尺寸,并且织物制品的过敏原阻挡性能将会明显恶化。
应用本发明织物作为覆盖材料的纤维填充制品是可以被压缩的,然后在不损失过敏原阻挡性能的情况下恢复。无需气孔作为加工制品的主要构成,由此降低生产中的人力和材料的消耗。没有气孔也消除了粉尘螨和相关过敏原潜在的进/出通路。
本发明织物的柔韧性对于最终成品的悬垂性、噪声、手感和舒适感具有非常积极的效果。本发明织物具有0.5-6.5克(grains)的平均织物柔韧性(抗弯强度)。平均柔韧性是指在纵向(MD)和横向(XD)上织物抗弯强度的平均值,在Handle-O-Meter Model 211-5上用INDA测试No.IST-90.3来测量。因为本发明织物不包括涂布或层压,所以它们的柔韧性和易移动性是优异的。
本发明织物还具有超过800g/m2/24小时的湿气透过率或传递率。在本发明某些实施例中,湿气透过率在1100-2400g/m2/24小时的范围内,优选为1200-2400g/m2/24小时。通过将湿气透过率保持为至少800g/m2/24小时可以增强使用者的舒适程度,因为不会影响汗水通过材料的蒸发。这种特点明显比乙烯基涂布制品优越。
比外,所给出的本发明织物是不用涂布或层压的,不可能有在应用或洗涤过程中的涂层损耗或分层(它们会导致阻挡性能的退化)。这是本发明与涂层或层压制品相比的另一个优点。因此,最大化了由本发明织物制成的床上用品的使用寿命。
最后,通过将平均孔径尺寸保持在4-10微米,本发明织物对于粉尘螨和它们的可导致过敏的排泄物的阻挡是非常有效的。在本发明的另外一个实施例中,该织物具有10微米的最大孔径尺寸。这种小的最大孔径尺寸提供了长时间对灰尘、粉尘螨和过敏原透过的保护。
下面为根据本发明织物制品的具体实例。如同上面更一般的描述一样,这些实施例是用来解释本发明但并不限制本发明。
实施例
如上所述,与现有的床上用品覆盖织物相比,本发明包括独特且不可比拟的耐用性、柔韧性、透气性、湿气透过性和过敏原阻挡性能的组合。
实施例1
通过将70旦尼尔、34-单丝结构的聚酯纱织成平织结构来制造本发明的合适织物。纺织后,织物结构具有每英寸129经纱和每英寸86纬纱,每码2.28盎司的织物重量。下面的工序包括除污、压光和用耐用抗菌和氟化学整理来处理。加工后,织物结构具有每英寸144经纱和每英寸89纬纱,每码2.56盎司的织物重量。

31.如权利要求28所述的过敏原阻挡织物,还包括在织物上的氟化学整理,其中该整理提供抵抗流体污染的保护。
32.如权利要求28所述的过敏原阻挡织物,其中该织物以枕套或床套的形式存在。
33.如权利要求28所述的过敏原阻挡织物,其中该织物以枕巾、床单、床垫、床罩或羽绒被褥覆盖物的形式存在。
34.如权利要求28所述的过敏原阻挡织物,其中该织物具有小于20的Suter评级。
35.一种枕巾、床单、床垫、床罩或羽绒被褥覆盖物,由至少一种下述物质纺织而成:
(1)连续合成长丝纱;和
(2)天然和/或合成短纤纱,
其中所述枕巾、床单、床垫、床罩或羽绒被褥覆盖物提供了阻挡螨引起的过敏原颗粒的阻挡层,其在0.5英寸的水中的透气率为0.5-25cfm、平均织物柔韧性为0.5-约10克并且湿气透过率超过800g/m2/24小时。
36.一种向易受粉尘螨侵染的物品提供过敏原阻挡层的方法,包括:
