问题解决方案
本公开涉及具有两个或更多个层的三维(3D)非织造层合吸收制品,所述两个或更多个层包括疏水性纤维素基水刺布顶层。所述吸收制品还包括非织造载体片材层,其中所述载体片材的面向身体部分附接到所述顶层的非面向身体部分;以及任选的一个或多个非织造载体片材层,所述一个或多个非织造载体片材层附接到所述载体片材的所述非面向身体部分。还公开了用于制造3D非织造层合吸收制品的方法。
在本公开的一个实施方案中,公开了一种具有两个或更多个层的非织造层合吸收制品。特别地,这种吸收制品包括疏水性纤维素基水刺布顶层。所述顶层包括压花的凸起区域,每个区域的直径在约0.1mm至约20mm之间,并且更具体地在约2mm至约8mm之间,并且高度为至少约0.5mm。所述吸收制品还包括非织造载体片材层,其中所述载体片材的面向身体部分附接到所述顶层的非面向身体部分。所述吸收制品任选地包括一个或多个非织造载体片材层,所述一个或多个非织造载体片材层附接到所述载体片材的得到非面向身体部分。

术语“吸收制品”是指吸收并容纳身体流出物的装置,并且更具体地讲,是指紧贴或靠近穿戴者的身体放置以吸收并容纳从身体排出的各种流出物的装置。吸收制品可以包括卫生护垫、卫生巾、阴唇间装置、成人失禁装置、绷带、擦拭物、尿布、训练裤、内衣、其他女性卫生用品、胸垫、护理垫、围兜、伤口敷料产品等。
术语“非织造材料”是通过摩擦和/或内聚力和/或粘附力而粘结的定向或随机取向的纤维的制成的片材、纤维网或毡合织物,不包括纸张和通过织造、针织、簇成、缝编而结合的粘结纱或长丝的产品,或者通过湿磨法而毡化(无论是否另外针缝)的产品。非织造材料可包括水力缠结的非织造材料。纤维可以是天然或人造来源的,并且可以是短纤维或连续长丝或原位形成。市售纤维的直径范围为小于约0.001mm至大于约0.2mm,并且它们具有几种不同的形式:短纤维(称为切断的或短切的)、连续单纤维(长丝或单丝)、无捻连续长丝束(丝束)和加捻连续长丝束(纱线)。非织造织物可通过许多方法形成,诸如熔喷法、纺粘法、溶剂纺丝法、静电纺丝法和梳理法。非织造织物的基重通常以克/平方米(gsm)表示。
吸收制品通常包括由液体不可渗透的膜的层合物构造的外覆层和由疏水性聚合物纤维构造的非织造织物。
如本文所用,术语“水刺布”通常是指非织造布,它是通过空气或机械、水刺、针刺或热轧增强,并且最后在形成水刺非织造织物之后,将聚合物切片、短纤维或长丝直接使用成纤维网的方法。
根据本公开,令人惊讶地和出乎意料地发现,纤维素基水刺布和涌流层合物的3D材料结构可以实现优异的干燥性、清洁性和柔软性。工业标准是纤维素水刺布在干燥、柔软和遮盖污渍方面劣于空气穿透粘结梳理网(TABCW),然而,本文的公开内容得出针对TABCW顶片的优异的台架试验结果。TABCW结合了两种技术:(1)梳理和(2)热粘结。
本文公开的两个重要属性是:
具有两个或更多个层的非织造层合物,该非织造层合物具有纤维素纤维基水刺布作为顶层(面向身体),其中这种纤维素纤维的亲水性低于第二非织造载体片材层以及任选地可附接到第二载体片材层的任何附加的片材层;以及
具有z方向形貌的顶层(面向身体),并且该顶层的非面向身体侧通过粘合剂、压力粘结、热粘结、穿孔或类似的粘结附接到第二(载体片材)层。
膜-纤维网层合物可由覆盖在水刺布层和/或载体片材(第二片材至顶层)上的非织造纤维网形成。在一个实施方案中,例如,将非织造纤维网热层合到水刺布层和/或载体片材上以形成膜-纤维网层合物。然而,可以使用任何合适的技术来形成层合物。将膜粘合到非织造纤维网的合适技术在以下专利中进行了描述:授予McCormack的美国专利号5,843,057;授予McCormack的5,855,999;授予Kobylivker等人的6,002,064;授予Mathis等人的6,037,281;以及WO 99/12734,这些专利全文以引用方式并入本文以用于所有目的。
层合物的膜层通常由液体基本上不可渗透的材料形成。例如,膜层可由薄塑料膜或其他柔性液体不可渗透材料形成。在一个实施方案中,膜层由厚度为约0.001毫米至约0.10毫米、约0.01毫米至约0.05毫米的聚乙烯膜形成。例如,厚度为约0.015毫米的拉伸变薄的聚丙烯膜可以热层合到非织造纤维网上。
另外,膜层可由液体不可渗透但气体和水蒸气可渗透的(即“可透气的”)材料形成。这允许蒸气穿过层合物,但仍防止液体流出物穿过层合物。当将层合物用作吸收制品的外覆层以允许蒸气从吸收芯逸出但仍防止液体流出物穿过外覆层时,使用可透气的层合物是特别有利的。例如,可透气的膜可以是微孔或单片膜。
膜可由聚烯烃聚合物诸如线性低密度聚乙烯(LLDPE)或聚丙烯形成。主要为线性的聚烯烃聚合物的示例包括但不限于由以下单体制成的聚合物:乙烯、丙烯、1-丁烯、4-甲基-戊烯、1-己烯、1-辛烯和高级烯烃,以及前述单体的共聚物和三元共聚物。此外,乙烯与包括丁烯、4-甲基-戊烯、己烯、庚烯、辛烯、癸烯等的其他烯烃的共聚物也是主要为线性的聚烯烃聚合物的示例。
材料要求
疏水性纤维素基非织造纤维顶层
顶层由疏水性(与液体排斥或混合)纤维素基纤维组成,具有平纹或交错的图案。疏水性纤维素基纤维材料有助于减少干燥和减小污渍大小。请参见图2,该图描绘了亲水层与半疏水层。
通常,非织造纤维素纤维是由纤维素的醚或酯制成的纤维状材料,其可以从植物的树皮、木材或叶或从植物基材料获得。除纤维素之外,这些纤维是半纤维素和木质素的化合物,并且这些组分的不同百分比负责观察到的不同机械性能。棉是本文使用的非织造纤维素纤维的一个示例。任何非织造纤维素纤维均可在本文中应用。
本文定义的由非织造纤维素基纤维组成的顶层可能不是100%疏水的。如图5中所公开的,液体从疏水性表面沿与x和y方向正交的z方向在顶层和底层相遇处从疏水性表面流动。通过表面张力和重力的结合,液体沿z方向流动。因此,在疏水性顶层中具有一些孔隙是有利的。
令人惊讶地和出乎意料地,与有图案的材料相比,由平纹纤维素纤维水刺布片材制成的3D结构显示出更好的柔软性和视觉差异。在图3中,柔软性测试结果表明,与网眼图案棉相比,利用平纹棉水刺布形成的3D结构具有更好的柔软性。
附接到顶层的载体片材
具有与顶层相似或更高的机械强度的对体液具有可湿性的任何片材优选地由高旦尼尔纤维组成,以易于流体转移。图4示出了相对于当前公开张力如何影响常规材料的图案。载体片材(或第二层片材)通过粘合剂、粘结或任何其他类似方式附接到顶层。载体片材的附接发生在顶层的非面向身体侧。
结构要求
顶层是水刺布,由纤维素纤维诸如棉制成。水刺布被向上压花以使其与底层物理分离,从而形成3D制品。为了使顶层3D凸块从载体片材的平面可见并且通过触摸是明显的,凸块的高度应至少为0.5mm。为了提供“柔软的膨松”感,交错或平纹压花的横截面在支柱与上平纹之间应具有一定的曲率。
在约10mm的宽度处,顶层3D凸块的中间部分由于重力而开始塌陷。通过将非织造载体片材附接在顶层的底部上从而支撑水刺布疏水性纤维素基纤维的3D图案,人们可以使用较低基重的水刺布。因此,水刺布的量由顶层的宽度决定。最佳地,本文中可用于顶层的水刺布的量为约15gsm至约50gsm和约25gsm至约35gsm。在每个载体片材上使用的水刺布的量通常为约10gsm至约50gsm,更具体地为约15gsm至约35gsm。参见表1。
顶层(非面向身体侧)的凸起部分的底部和底层(载体片材)的顶部通过粘合剂、压力、温度或打孔粘结在一起,以确保顶层的凸起部分的基部附接到载体片材,从而使流体采集从顶层向下沿Z方向移动。请参见图5。本文公开的压力和温度的参数范围是本领域已知的用于将两个或更多个非织造纤维素基纤维层粘结在一起的范围。
压花单元的大小
单个压花拓扑单元(水刺布纤维素纤维顶层)的最佳直径宽度为约0.1mm至约20mm、0.5mm至约10mm、约1mm至约9mm、2mm至约8mm,以确保3D压花拓扑结构保持干燥。当压花拓扑层的直径在任何方向上达到10mm时,中心就会塌陷。参见图1。随着拓扑顶层的塌陷,顶层变得更靠近载体片材层,因此感觉到并看到较湿的表面。
孔线的方向
由于顶层是疏水性的,因此流体倾向于沿着孔线并被吸收到芯吸收层中。请参见图6。例如,为了防止意外流到垫边缘,与平行于纵向/横向的线相比,与对角线方向对齐的孔线更可取。
3D压花
3D压花仅应用于顶层,并且顶层的形状由下面的载体片材通过粘合层合来支撑,以便将压花单元与底部载体层物理地分离。表1列出了三种不同的压花/层合方法。

测试结果
使用“Z-Date”进行渗透率测试。Z-Date是可从PPG Industries,Inc.(Pittsburgh,Pa.)获得的合成月经液制剂,其包含以重量百分比计约82.5%的水、15.8%的聚乙烯吡咯烷酮和1.7%的盐、着色剂和表面活性剂。Z-Date的粘度为17厘泊,表面张力为53.5达因/厘米。通过使用该Z-Date溶液,发现具有本文上述材料和结构要求的3D纤维素纤维棉显示出增强的吸收特性。
图4描绘了比较传统水刺布与3D水刺布层合物张力的图案图像。与常规水刺布不同,3D水刺布层合物图像描绘的层合物类似,无论没有张力还是处于张力下。
图7表明,3D层合和疏水处理一起的所有代码(右侧3个代码)都显示出改善的再润湿(干燥),而与图案无关。
疏水处理和3D层合的组合也显示出污渍大小的改善,这是消费者对清洁度的已知认知。请参见图8A和图8B。图8A示出了2D疏水性网眼、3D亲水性层合物和3D疏水性3D层合物的污渍大小比较。图8B示出了基于图8A的污渍大小图像分析结果。

Claims (19)

1.一种具有两个或更多个层的非织造层合吸收制品,所述非织造层合吸收制品包括:
疏水性纤维素基水刺布顶层,其中所述层包括压花凸起区域,每个区域的直径在2mm至8mm之间并且高度为至少0.5mm,并且顶层包括一条或多条与相对于顶层的对角线方向对齐的孔线;
非织造载体片材层,其中所述载体片材的面向身体部分附接到所述顶层的非面向身体部分;以及
任选的一个或多个非织造载体片材层,所述一个或多个非织造载体片材层附接到所述载体片材的非面向身体部分;
所述疏水性纤维素基水刺布是平纹的。
2.根据权利要求1所述的非织造层合吸收制品,其中所述疏水性纤维素基水刺布顶层是棉。
3.根据权利要求1所述的非织造层合吸收制品,其中所述疏水性纤维素基水刺布顶层和载体片材通过粘合剂层合、水刺或压花和超声粘结来层合。

11.根据权利要求1所述的非织造层合吸收制品,其中所述顶层包含25gsm至35gsm的水刺布,并且所述载体片材包含15gsm至35gsm的水刺布。
12.一种用于制造具有两个或更多个层的非织造层合吸收制品的方法,所述方法包括:
将疏水性纤维素基水刺布压花到顶层上,并且顶层包括一条或多条与相对于顶层的对角线方向对齐的孔线;
将非织造载体片材层的面向身体部分附接到所述顶层的非面向身体部分;以及
任选地将一个或多个面向身体的非织造载体片材层附接到所述载体片材的非面向身体部分;
