背景
为了满足燃料经济性规定,并在提高车辆中使用的组件的可回收性的同时仍保持车辆的氛围或舒适感,正在对汽车内部设计的各个方面进行改进。一个考虑因素是对内部应用中使用的材料进行改进,包括地板、配件垫、货物垫、行李箱衬里、杂物箱衬里、载物板、控制台和地图袋衬里,座椅靠背和装饰件、包裹托盘、外轮罩拱衬里和车身底部防护罩的可见表面。
尽管已知非织造材料用于层压结构中,例如在地毯应用中,但是仍然存在减小非织造材料的厚度和重量的改进空间,此外,还开发了其本身提供对消费者可见的装饰特征的非织造产品。进一步的,提供在满足上述目标的同时,提供与现有的针刺非织造产品相比相似或增强的耐久性和色牢度的材料,将是有益的。
概要

本公开涉及装饰性非织造层压体,尤其涉及用于汽车内部的图案化非织造层压体。所述装饰性非织造稀松织物层压体优选包括固定在a)聚合物片材的第一侧或b)第二非织造物上的纺粘、水刺或针刺非织造稀松织物层,和沉积在所述非织造稀松织物层的第二侧上的着色剂。
所述装饰性非织造层压体允许使用通常用于汽车纺织品背面的稀松织物作为装饰面层。此外,装饰性非织造稀松织物比目前在可比较应用中使用的非织造针刺材料相对更轻。另外,本文形成所述装饰性非织造层压体的方法扩展了颜色选择和图案选择,甚至扩展到诸如木纹和迷彩的图案。最后,根据ISO 105-A02/AATCC评估程序1,本文的层压体达到了等于或大于225kJ/m2的耐褪色性能等级。

使用一种或多种着色剂以在第一非织造层上形成供消费者观看的可见的装饰外观。所述着色剂优选包括油墨、油漆或染色剂例如颜料染料。着色剂优选以0.01mm至0.3mm范围内的厚度沉积。在特别优选的实施方案中,将所述着色剂沉积成图案,例如格子花纹、犬牙花纹、木纹、碳纤维、皮革、迷彩或其他几何设计,其在本文中可理解为包括一种或多种几何形状的设计。尽管附图(参见图1至图2)示出了在可识别的图案的情况下,所述着色剂放置在所述第一非织造层的表面上的不连续位置,但是应当理解,也可将着色剂(或多种着色剂)涂覆到所述第一非织造层的整个表面上以形成着色剂层。着色剂可以包括黑色、灰色和白色,以及许多其他颜色。
如图2所示,层压体100任选地包括沉积在所述第一非织造物104上的局部涂层114和聚合物片材108,以增强第一非织造物的整体耐久性。局部涂层114可以包括例如热塑性弹性体、热塑性烯烃、聚氨酯、高密度聚乙烯、聚丙烯或乙二醇改性的聚对苯二甲酸乙二醇酯(PETg)或其组合。当存在所述局部涂层114时,所述局部涂层114的厚度在0.1mm至3.0mm的范围内,包括其中的所有值和范围。局部涂层重量可以在15gsm至340gsm的范围内,更具体地在30gsm至100gsm之间。局部涂层可以是光滑的或涂有颗粒以改善地板表面的附着力。与使用(H18砂轮,1000gm重量)进行1500次循环的同类最佳非织造布相比,具有局部涂料的地板使用(H18砂轮,重量为1000gm)进行泰伯磨耗测试可高达15,000次循环。泰伯测试基于SAE J1530和/或ASTM D3884。
在其他实方案中,可以利用粘合纤维来增强所述第一非织造层的耐久性。
在任何上述实施方式中,第二非织造层120可选地固定在所述聚合物片材122的第二表面上,如图1-2所示。所述第二非织造物可以是纺粘、水刺、针刺或气流成网非织造物。优选地,所述第二非织造物的基重在15克/平方米至1200克/平方米的范围内,包括其中的所有值和范围,并且厚度在0.1mm至12.0mm的范围内,包括其中的所有的值和范围。形成所述第二非织造物的纤维优选地由热塑性材料形成,例如但不限于聚酯、棉、共聚酯、高密度聚乙烯(例如0.94g/cc至0.96g/cc)、低密度聚乙烯(0.91g/cc至0.92g/cc)、线性低密度聚乙烯(例如0.93g/cc)、聚丙烯、聚酰胺(例如尼龙6或尼龙6,6)、二醇改性的聚对苯二甲酸乙二醇酯(PETg)及其组合。另外,所述纤维旦尼尔数优选在0.7旦尼尔至45旦尼尔的范围内,包括其中的所有值和范围。
非织造层压体在此优选通过将所述第一非织造物固定到所述聚合物片材的第一侧上而形成。可以通过多种方法来固定所述第一非织造材料,包括将所述聚合物片材直接挤出到所述第一非织造物上,从而在聚合物片材仍然熔融的同时将部分纤维互锁到所述聚合物片材中。在特别优选的实施方案中,将所述第一非织造物和聚合物片材层压在一起,其中将热、压力或热和压力两者施加到第一非织造物和聚合物片材上。另外,或可替代地,可以在所述第一非织造物和聚合物片材之间提供一层粘合剂,以将各层连接在一起。当存在时,所述第二非织造层也可以层压到聚合物片材上。所述第二非织造层可以在将第一非织造物固定至聚合物片材的同时、之前或之后固定至聚合物片材。
在一些实施方案中,如图3所示,可以从层压体中省去聚合物片材。在这样的实施方案中,装饰性非织造层压体100通常包括固定在第二非织造物120的第一侧124上的第一非织造层104的第一侧102。类似于上述,着色剂110(例如油漆、染色剂、颜料或墨水)在所述第一非织造物104的第二侧112上沉积,所述第二侧112与所述非织造材料的第一侧相对。
同样,所述第一非织造层本身优选地是纺粘、水刺或针刺稀松织物,并且由纤维形成,所述纤维优选地源于热塑性聚合物材料,例如但不限于聚丙烯、高密度聚乙烯(例如0.94g/cc至0.96g/cc)、低密度聚乙烯(0.91g/cc至0.92g/cc)、线性低密度聚乙烯(例如0.93g/cc)、聚酯、聚酰胺(包括尼龙6和尼龙6,6)、乙二醇改性的聚对苯二甲酸乙二醇酯(PETg)或其组合。纤维还优选表现出0.7旦尼尔至45旦尼尔范围内的旦尼尔,包括其中的所有值和范围。本文中术语稀松织物的使用可以理解为表示网状产品。
与以上实施例类似,第一非织造层104可具有在0.1mm至6.0mm范围内的厚度,包括其中的所有值和范围,并且面密度在15克/平方米至500克/平方米的范围内,包括其中的所有单个值和范围。例如,第一非织造物的面密度可优选在35克/平方米至200克/平方米,或50克/平方米至150克/平方米,或50克/平方米至130克/平方米的范围内。具体的厚度和面密度可以取决于所述第一非织造稀松织物层所选择的应用。
同样,在行李箱应用中,所述第一非织造物的厚度优选在0.2至1.0mm的范围内,包括其中的所有值和范围,并且面密度在50克/平方米至100克/平方米的范围内,包括其中的所有值和范围。优选地对于行李箱应用,第一非织造层的面密度可以在60克/平方米至130克/平方米的范围内,甚至更优选地在60克/平方米至90克/平方米的范围内。
对于地板应用,本文中的所述第一非织造物的厚度优选在0.2至1.5mm的范围内,包括其中的所有值和范围,并且所述第一非织造层的面密度优选在60克/平方米至200克/平方米的范围内,更优选在60克/平方米至150克/平方米的范围内,甚至在60克/平方米至130克/平方米的范围内。

如图4所示,层压体100任选地包括沉积在所述第一非织造物104上的局部涂层114和着色剂110,以增强第一非织造物的整体耐久性。同样,所述局部涂层114可以包括例如热塑性弹性体、热塑性烯烃、聚氨酯、高密度聚乙烯、聚丙烯或乙二醇改性的聚对苯二甲酸乙二醇酯(PETg)。当存在所述局部涂层114时,所述局部涂层114的厚度在0.1mm至3.0mm的范围内,包括其中的所有值和范围。局部涂层重量可以在15gsm至340gsm的范围内,更具体地在30gsm至100gsm之间。局部涂层可以是光滑的或涂有颗粒以改善地板表面的附着力。与使用(H18砂轮,1000gm重量)进行1500次循环的同类最佳非织造布相比,具有局部涂料的地板使用(H18砂轮,重量为1000gm)进行泰伯磨耗测试可高达15,000次循环。泰伯测试基于SAEJ1530和/或ASTM D3884。
在其他实方案中,可以利用粘合纤维来增强所述第一非织造层的耐久性。
上述非织造-非织造层压体优选地通过多种机械粘合方法形成,所述粘合方法包括直接在所述第一非织造物上形成所述第二非织造物,允许部分非织造物的纤维的互锁,或通过使用纠缠工艺将所述第一非织造层刺入所述第二非织造物中,例如针刺或水刺缠结。在其他实施方案中,可应用热、压力或热和压力两者将非织造物层压在一起。另外,或可替代地,可在非织造物之间提供粘合剂层以将各层结合在一起。
图5示出了优选的实施方案,其中所述第一非纺织物104和所述第二非纺织物120被针刺或水刺缠结。如图所示,将所述第一非织造物部分纤维130推入并在一些实施方案中穿过第二非织造物中,反之亦然,其中所述第二非织造物的纤维被推入所述第一非织造物,或两者。由此机械地互锁非织造物,而无需提供额外的粘合材料。但是,也可以添加这样的粘合材料以提高耐久性。
在任何上述实施方案中,在形成层压体之前或之后,将着色剂沉积在所述第一非纺织物上。如上所述,可通过印刷工艺施加一层或多层着色剂以产生所需的装饰性外观。在优选的实施方案中,使用印刷工艺将着色剂沉积在非织造物上,并且在特别优选的实施方案中,采用丝网印刷工艺。另外地或可替代地,可以利用其他印刷工艺,例如柔性版印刷或移印。如果施加局部涂层,则在着色剂沉积之后施加局部涂层。
另外,可以在施加着色剂时或之前、之后,使用压力、施加热量、或施加热量和压力的组合使任何上述层压片材形成三维几何形状。因此,这样的方法可以包括热成型、压缩成型和真空成型。所述三维几何形状在本文中应理解为是三维的,因为它们可以包括从层压片材延伸的凸起或凹陷。
因此,机动车辆可以包括本文所述的装饰性非织造层压体,以帮助实现减轻重量的目的,同时仍保持先前使用的针刺面织物的性能特征。非织造层压体可用于地板、配件垫、货物垫、行李箱衬里、杂物箱衬里、控制台和地图袋衬里、座椅靠背和装饰件、包裹托盘、外轮罩拱衬里以及车身底部护罩的可见表面。装饰性非织造层压体可以用于非织造物当前提供装饰层的其他应用中。
尽管所得层压体的重量相对较轻,包括行李箱材料的重量减少了53%,但泰伯(Taber)磨损特性,尤其是行李箱的磨损特性得以维持,并通过了OEM要求(H10 500g 1200次循环)。泰伯尔的测试基于SAE J1530和/或ASTM D3884。
此外,所述层压体还通过了OEM褪色测试,并在使用氙气测试系统时表现出了至少225kJ/平方米且最高451/平方米的抗褪色性,通过ISO 105-A02/AATCC评估程序1(和FLTMBO 116-01)测得。结果是通过灰度目测获得的,并且必须至少通过4级。
图6示出了如本文所述的层压体的实施方案的照片,所述层压体包括施加在第一非织造物的表面上的木纹图案,在该情况下所述非织造物是纺粘的。除了呈表现出在本文中称为二维几何形状的片材形式之外,层压材料还可以形成为在本文中理解为三维几何形状的材料,如附图7中提供的层压体的实施方案的照片所示。三维几何形状可以表现出可采用此类非织造物的任何汽车部件的形状,例如但不限于地板、行李箱衬里、杂物箱衬里、载物板、控制台和地图袋衬里、座椅靠背和装饰件、包裹托盘、外轮罩拱衬里和车身底部护罩的可见表面。
为了说明的目的,前述已经给出了几种方法和实施方案。并不旨在穷举或将权利要求限制为所公开的精确步骤和/或形式,并且显然可以根据以上教导进行许多修改和变型。本发明的范围旨在由所附的权利要求书限定。

Claims (18)

1.一种形成装饰性非织造稀松织物层压体的方法,包括:
将第一非织造物的第一侧固定到以下至少一种上:
a)聚合物片材的第一侧,和
b)第二非织造物的第一侧
以提供层压体,其中所述第一非织造物的基重为15g/m2至500g/m2并且所述第二非织造物的基重为15g/m2至1200g/m2;并且将着色剂沉积在所述第一非织造物的第二侧上。
2.根据权利要求1所述的方法,其中所述着色剂通过丝网印刷沉积。
3.根据权利要求1所述的方法,其中所述着色剂表现出通过ISO105-A02/AATCC评估程序1测得的等于或大于225kJ/m2的耐褪色性能水平。
4.根据权利要求1所述的方法,其中所述聚合物片材是选自以下的一种或多种聚合物材料:聚乙烯、聚丙烯、聚酯、聚酰胺、共聚酯、乙烯醋酸乙烯酯、热塑性弹性体、热塑性烯烃及其组合。
5.根据权利要求1所述的方法,其中所述聚合物片材和所述第一非织造物在施加热、压力或同时施加热和压力时被层压。
6.根据权利要求1所述的方法,其中所述第一非织造物和所述第二非织造物被机械粘合。
7.根据权利要求1所述的方法,还包括将所述第二非织造物固定到所述聚合物片材的第二侧上。
8.根据权利要求1所述的方法,还包括在所述着色剂和所述第一非织造物的所述第二侧上沉积局部涂层。
9.根据权利要求1所述的方法,还包括将所述层压体形成为三维几何形状。
10.一种装饰性非织造层压体,包括:
固定到以下至少一种上的第一非织造物的第一侧:
a)聚合物片材的第一侧,或
b)第二非织造物,
其中所述第一非织造物的基重为15g/m2至500g/m2并且所述第二非织造物的基重为15g/m2至1200g/m2;和沉积在所述第一非织造物的第二侧上的着色剂。
11.根据权利要求10所述的装饰性非织造稀松织物层压体,其中所述着色剂表现出通过ISO 105-A02/AATCC评估程序1测量的大于或等于225kJ/m2的耐褪色性能水平。
12.根据权利要求10所述的装饰性非织造层压体,其中所述聚合物片材是选自以下的一种或多种聚合物材料:聚乙烯、聚丙烯、聚酯、聚酰胺、共聚酯、乙烯醋酸乙烯酯、热塑性弹性体、热塑性烯烃及其组合。
13.根据权利要求10所述的装饰性层压体,其中所述第一非织造物的厚度在0.1mm至6.0mm的范围内并且面密度在15克/平方米至500克/平方米的范围内。
14.根据权利要求10所述的装饰性层压体,其中所述聚合物片材的厚度在0.1mm至4.0mm的范围内并且面密度在30克/平方米至5,000克/平方米的范围内。
15.根据权利要求10所述的装饰性层压体,其中所述第二非织造物的厚度在0.1mm至12.0mm的范围内并且面密度在15克/平方米至1200克/平方米的范围内。
16.根据权利要求10所述的装饰性非织造层压体,其中所述第二非织造物固定在所述聚合物片材的第二侧上。
17.根据权利要求10所述的装饰性非织造层压体,还包括沉积在所述着色剂和所述第一非织造物的所述第二侧上的局部涂层。
18.根据权利要求10所述的装饰性非织造层压体,其中所述层压体呈现出三维几何形状。
