Description
本发明涉及一种利用所谓的费-托合成制备烃的催化组合物;还涉及一种使用该催化组合物制备烃的催化方法。
更具体地说,本发明涉及一种利用费-托合成生产烃的新催化组合物,该组合物含有钴和助催化剂钽,这一组合物是通过使上述元素的衍生物在有适当载体存在的条件下反应获得的,在下面将详细描述。
之所以选择钴作为催化相的主要组分,是由于与已知的以铁为基的催化系统相比,它能形成高分子量的饱和直链烃,并使含氧的和烯烃化合物最小。
现有技术中提出了许多以钴为基的催化剂,用于合成具有不同分布的烃产品。
自从Fischer最初在1932年所做的研究(H.H.Storch,N.Golumbic,R.B.Anderson,“The Fischer Tropsch and RelatedSynthesis”,John Wiley & son,Inc.,New york,1951)—其中开发了一种负载在硅藻土上的Co/ThO2/MgO系统—至今,申请了专利的以钴为基的系统主要有如下这些:负载在硅藻土上的Co/MgO/ThO2(1954,Reinpruessen A.G.)、负载在膨润土上的Co/MgO(1958,M.W.Kellog)、Co/Th/Mg(1959,Rurchemie)、负载在硅胶上的Co/Th(1960,Esso Res.& ENG.)、Co/Mg/Zr/硅藻土(1968,SU-A-660 324,ZINST.)、Co/Ru/硅藻土(1976,US-A-4 088 671 GULF)、Co/Zr/SiO2(1980,GB-A-2 073 237,Shell)、负载在钛上的Co/Ru(1988,US-A-4738 948,Exxon)、负载在氧化铝上的Co/Re/REO,K(1988,EP-A-313375,Statoil)、Co/Mo,W/K,Na/SiO2(1991,GB-A-2 258 414,IFP)、Co/Ru/Cu/K,Sr/SiO2(1993,EP-A-581 619,IFP)。
描述在文献中的以钴为基的系统中,助催化剂的作用多种多样,然而按助催化剂的功能可以细分为几个组(B.Jager,R.Espinoza inCatalysis Today 23,1995,21-22)。
例如,如K、Na、Mg、Sr、Cu、Mo、W和第VIII族金属的助催化剂主要是提高活性。Ru、Zr、稀土氧化物(REO)、Ti主要是提高对高分子量烃的选择性。Ru、REO、Re、Hf、Ce、U、Th有利于催化剂的再生。
在各种助催化剂中,钌是使用最广泛的,可以单独使用,也可以与其它元素一起使用。
合成烃催化系统的最近发展导致确认了与钴一起使用的各种助催化剂,来提高催化系统对反应物的转化活性以及对高分子直链烃的选择性。这些发展主要发生在最近的二十年。70年代的原油价格上涨刺激了对液体燃料和化学品生产方法的开发,其中包括通过费-托合成将合成气转化为高分子量烃产品。
就费-托合成而言,是指一氧化碳加氢生产主要为直链的高级烃和含氧分子。反应是在有氢气和一氧化碳混合物(所谓的合成气)(可以有或没有二氧化碳)存在的条件下,在低于350℃的温度和1-100atm下进行的。
描述在现有技术中的多种催化剂及其改进和用氢还原一氧化碳的宽操作条件使得产品的选择具有相当大的弹性,包括从甲烷到重质蜡,醇和烯烃是副产物。产品的分布可以已知的聚合动力学生长机理来解释,该机理是Anderson Shultz and Flory提出的(P.Biloen,W.M.H.Sachtler,Advance in Catalysis,Vol.30,pages 169-171,Academic Press,New York,1981;R.B.Anderson,Catalysis,Vol.IV,P.H.Emmett ed.,Renhold,New York,1956)。按照这种模型,限制产品的范围使例如C5-C11馏分最少(汽油),导致了对甲烷和C2-C4馏分的选择性大于40%。此外,可以获得低辛烷值的基本上为直链烃和烯烃的产品。改变费-托聚合动力学所赋予的性质的唯一可能性是找到不遵循这一动力学机理的催化系统。典型的例子是由mobil开发的系统,它紧密地结合了费-托催化剂的性质和沸石的形状选择性(US-A-4 157 338)。
对重质液体和蜡(主要是烃,无硫)的选择性最大的可能性提供了各种优点。特别是可以使对甲烷和气体馏分的选择性最小。与从石油中获得的中级柴油相比,这些烷烃的液-固馏分的后处理(例如加氢裂解、加氢异构化)得到了高质量的柴油(Ball J.,Gas.Matters,April 271989,pages 1-8)。在这种意义上讲,以钴为基的催化剂的典型特征是对高级烷烃具有高的选择性,是明显有利的。此外,与传统的以铁为基础的催化剂相比,使用具有低水煤气转移活性(reduced water gasshift activity)的催化剂,如钴为基的催化剂,意味着对CO2具有低的选择性。
至于以钴为基的催化剂的产率,在文献中规定以C2+烃重量/催化剂重量/时间计,变动很大,而且直接取决于操作温度。然而,提高操作温度对提高高质量液体和固体烃的产率是无效的,这是因为会引起对甲烷和轻质气体的选择性的提高。从经济的观点来看,使产率最大同时使甲烷的选择性最低是很重要的。换句话说,使高质量液体和固体烃(C9+,C22+)的选择性最大是很重量的。
与这一重要目的相一致,需要一种结合高产率(C2+产率)和低甲烷选择性(CH4选择性)的催化剂。
现已发现了一种用于费-托方法的催化组合物,对C2+具有高选择性,同时甲烷具有低的选择性。
因此,本发明涉及一种能使CO和H2混合物转化成饱和直链烃的以钴为基的催化组合物,所述CO和H2混合物即合成气,具有或不具有N2和/或CO2和/或轻质气体(C1-C4),所述饱和直链烃含有77%-88%重量的C5+和24-31%重量的C9+,C2+的产率为180-330g C2+/Kg催化剂/h,同时甲烷的选择性低。
本发明的催化组合物基本上由惰性载体、1-50%,优选5-35%重量的钴和0.05-5%,优选0.1-3%重量的钽组成,余量为惰性载体,钴和钽以金属形式或衍生物形式存在。
钴和钽的百分数以金属表示。
钴和钽可以金属或衍生物形式存在,在后一情况下,氧化物是优选的。
至于惰性载体,优选选自至少一种以下元素的至少一种氧化物:硅、铝、锌、镁、钛、锆、钇、锡和相应混合物。
可以使用的惰性载体与上述氧化物的晶体结构无关。例如,可以使用任何相组成的氧化铝,如η、γ、δ、θ、α氧化铝以及其相应混合物。
同样,当惰性载体基本上由TiO2组成时,可为金红石和/或锐钛矿。
在优选的实施方案中,惰性载体选自氧化硅、γ-氧化铝、δ-氧化铝、氧化钛和相应混合物,进一步优选氧化硅、γ-氧化铝和相应混合物。
本发明的进一步的目的是涉及一种本发明催化组合物的制备方法,包括:
a)先在惰性载体,优选为氧化硅和氧化铝上沉积钴盐,优选通过干浸;然后,煅烧得到催化前体;再任选地还原和钝化煅烧的产物;
b)在如此获得的催化前体上沉积钽的衍生物,优选通过湿渍;然后,煅烧,再任选地还原和钝化。
钴和钽可以通过本领域中技术人员已知的各种方法沉积,例如,离子交换、干浸、湿浸;沉淀和共沉淀,胶凝和机械混合。
然而,在沉积钴时,干浸是优选的。按照这种技术,要浸渍的材料与其体积大于或小于相当于孔体积的溶液接触。在步骤(a)中,优选使用钴盐的水溶液。如卤化物、硝酸盐、草酸盐、与乳酸和乳酸盐形成的配合物、与酒石酸和酒石酸盐形成的配合物、与乙酰丙酮化合物形成的配合物。在特别优选的方案中,使用硝酸钴。
另一方面,在沉积钽时,可以利用任何浸渍技术,优选湿浸。按照这一技术,已沉积了钴的惰性载体完全被钽衍生物的溶液覆盖,优选钽的醇盐,如乙醇盐、丙醇盐、异丙醇盐、甲醇盐。在优选方案中,使用溶解在C1-C5醇中的乙醇盐。
在第一阶段可以部分或全部使用惰性载体。在后一种情况下,所有惰性载体在第一步中用于制备催化前体。在前一种情况下,惰性载体一部分用于第一步,另一部分用于第二步。
在优选方案中,本发明方法包括包括上述步骤a)和b),不经还原和钝化阶段。
就煅烧而论,是在400℃-750℃下的加热步骤,以除去挥发性物质和将钴和钽的衍生物分解成氧化物。煅烧是在有氧气、空气或其它含氧气体存在的条件下进行的。
在该步骤之前,材料可以经过干燥,通常是在80-120℃的温度下减压干燥,可以有或没有惰性气体存在。这一操作的目的是除去(或大量减少)可能的溶剂和水,溶剂和水是用于浸渍材料并均匀分散活性相。
关于还原,是用还原剂处理材料的步骤,还原剂优选氢气或含氢气体。还原在250℃-500℃,优选300-450℃的温度下,在常压至40巴的压力下进行0.5-24小时。
就钝化而言,是用惰性气体稀释的氧气处理处理材料,惰性气体通常是氮气。温度优选为10-80℃。作为例子氮气含有1-2%的氧气,其流量为2升/小时/g催化剂,在25℃下,钝化步骤的时间为1-5小时。通过阅读下面的实施例,制备上述催化组合物的操作详情会更明了,但这些实施例并不限制本发明的催化组合物。
本发明的进一步的目的涉及在有上述催化组合物存在的条件下,由合成气(费-托法)制备基本上为直链饱和烃的方法。
将合成气转化为烃是在压力为1-100巴,优选10-75巴,温度通常为150-350℃,优选170-300℃,进一步优选为200-240℃的条件下进行。以小时计的体积流量通常为100-20000,优选400-5000体积合成气/体积催化剂/小时。合成气中H2/CO比率通常为1∶2-5∶1,优选为1.2∶1-2.5∶1,可以存在其它气体,特别是CO2。
正如本领域技术人员所已知的,CO和H2混合物的制备可以从主要由甲烷组成的天然气开始。氧化剂可以是氧气或空气。在后一种情况下,很明显,合成气混合物中存在大量的氮气,在费-托反应之前,可以从CO/H2中除去或不除去氮气。用仍然含有氮气的混合物进行费-托反应的优点是明显的。
催化剂可以细粉末形式(约10-700微米)或当量直径为0.7-10mm的颗粒使用,分别在液相(在操作条件下)和气相,或气相中进行。液相可以由每分子中具有至少5个,优选至少15碳原子的至少一种烃组成。在优选方案中,液相基本上由相同的反应产物组成。
作为例子,本发明催化剂可用于固定床反应器,连续输入CO和H2的混合物进料,其操作条件如下:
-反应温度: 200-240℃
-反应压力: 20巴
-空速(GHSV): 500-1500-1
-H2/CO混合物:2/1
反应温度调节到进料中CO的转化率高于45%(CO%转化率)。
在这些条件下,对实施例1-11中使用不同载体制备的催化剂进行评估。组成列于表1。
活性实验的结果列于表2-4。
负载在SiO2上的催化剂比较例1比较催化剂A(Co/Ru/SiO2;14%Co,0.2%Ru)
氧化硅载体(表面积为520m2/g,比孔体积为0.8m3/g,平均粒径为0.5mm,比重为0.42g/ml)用pH=2.5的Co(NO3)2.6H2O)硝酸溶液干浸,其量使得Co相对于总重量的百分数为14%。如此浸渍的氧化硅载体在120℃下干燥16小时,在400℃下在空气中煅烧4小时,然后,在400℃下,在管式反应器中,在空速(GHSV)为1000h-1的H2气流中处理16小时。如此还原的样品在常温下,在1000h-1的空速下,在(1%)O2/(99%)N2中钝化2小时。
将7.5 10-3M的Ru(NO3)3.xH2O)溶液添加到单金属样品中,溶液是按以下方法获得的:在pH=7.2下,以氢氧化物的形式沉积RuCl3.xH2O,然后除去氯化物,再溶解到浓硝酸中,并用CH3COCH3稀释,比率为1∶250v/v。
钌的丙酮溶液被添加到样品上,其量使得相对于总量Ru重量为0.2%。浆液搅拌2小时,然后,在<10mmHg的真空和50℃下干燥。在350℃下煅烧4小时,接着进行还原和钝化,其方法与上面描述的类似。比较例2
比较催化剂B(Co/Sc/SiO2;14%Co,0.2%Sc)
为了制备催化剂B,将10-3M的Sc(NO3)2丙酮溶液添加到50g按实施例1制备的单金属Co/SiO2催化剂上,其量使得Sc的最终重量数为0.2%。
如此获得的分散液搅拌2小时,然后在50℃下真空干燥。样品在350℃下在空气中煅烧4小时,然后,在400℃下,在空速(GHSV)为1000h-1的H2气流中还原16小时,在常温下,在1000h-1的空速下,在(1%)O2/(99%)N2中钝化2小时。
实施例3
催化剂C1(Co/Ta/SiO2;14%Co,0.5%Ta)
将0.01M的Ta(EtO)5乙醇溶液添加到50g按实施例1制备的单金属Co/SiO2催化剂上,其量使得Ta的最终重量百分数为0.5%。
如此获得的分散液搅拌2小时,然后在50℃下真空干燥。
样品在350℃下在空气中煅烧4小时,然后,在400℃下,在空速(GHSV)为1000h-1的H2气流中还原16小时,在常温下,在1000h-1的空速下,在(1%)O2/(99%)N2中钝化2小时。
实施例3b
催化剂C2(Co/Ta/SiO2;14%Co,0.2%Ta)
催化剂C2按类似于实施例3的方法制备。
实施例4
催化剂D(Co/Ta/SiO2;14%Co,0.5%Ta)
氧化硅载体(表面积为520m2/g,比孔体积为0.8m3/g,平均粒径为0.5mm,比重为0.42g/ml)用pH=2.5的Co(NO3)2.6H2O)硝酸溶液干浸,其量使得Co相对于总重量的百分数为14%。如此浸渍的氧化硅载体在120℃下干燥16小时,在400℃下在空气中煅烧4小时。将0.01M的Ta(EtO)5乙醇溶液添加到单金属样品Co/SiO2催化剂上,其量使得钽的最终重量百分数为0.5%。
如此获得的分散液搅拌2小时,然后在50℃下真空干燥。
在空气中在350℃下煅烧4小时。负载在TiO2上的催化剂比较例5
比较催化剂E(Co/Ru/TiO2;12%Co,0.2%Ru)
比较催化剂E的制备完全类似于实施例1中的催化剂A的制备方法,不同的是用TiO2代替SiO2。在这种情况下,TiO2的表面积为25m2/g,比孔体积为0.31cm3/g,金红石的含量为81%。比较例6

实施例8
催化剂H(Co/Ta/[Si-Ti];15%Co,0.5%Ta)
将已在120℃下干燥了8小时的氧化硅载体(表面积为480m2/g,比孔体积为0.8m3/g,粒径为75-150μm,比重为0.55g/ml,平均孔径为35埃)在氮气氛下分散到无水正己烷中,6ml/g SiO2。向浆液中加入0.2M的Ti(i-PrO)4溶液,其量使得Ti为约7.0%;混合物搅拌16小时,然后在50℃和<10mmHg的压力下真空干燥。如此获得的样品在氮气氛中在400℃下煅烧4小时,再在空气中在600℃下煅烧4小时。
如此获得的具有混合载体的催化剂H上7.1%的钛,其中约25%为结晶形式(50%金红石,50%的锐钛矿),其表面积为440m2/g,与实施例4中所描述的类似。负载在Al2O3上的催化剂

实施例10
催化剂L(Co/Ta/Al2O3;12%Co,0.5%Ta)
催化剂I使用氧化铝载体(结晶相为50%的γ-氧化铝和50%的δ-氧化铝,表面积为137m2/g,比孔体积为0.46m3/g,平均孔径为45埃,粒径为20-120μm,比重为0.69g/mi)按类似于实施例4的方法制备。催化实验实施例11评估负载在氧化硅上的催化剂的催化活性
催化剂(A、B、C、D相应于实施例1-4)形成直径为0.35-0.85mm的颗粒,再用与催化剂粒径相同的惰性载体碳化硅稀释,催化剂/惰性载体的体积比为1∶2。如此稀释的催化剂加载到管式反应器中,在350-400℃的温度和1巴的压力下,在氢气(2000Nl/h.1催化剂)和氮气(1000Nl/h.1催化剂)流中活化16小时。然后,温度降低到180℃,氢敢和氮气流量分别调节到(333-1000Nl/h.1催化剂)和氮气(5000-1500Nl/h.l催化剂),系统加压到20巴,然后引入一氧化碳(116.5-500Nl/h.l催化剂)使H2/CO体积比为2。

在起始阶段结束时,调节反应温度使相应于进料体积的一氧化碳转化率(CO转化率)在至少48小时内小于20%,然后逐渐升高温度直到CO转化率最小达到45%,但反应温度不超过240℃,以使产生甲烷以及轻馏分(C2-C4)最少。
如表2所示,为了使CO转化率高于45%,对于比较催化剂A,必须提高反应温度(从200℃提高到240℃),同时提高H2-CO的体积流量(从500h-1提高到1500h-1)。结果是有利于甲烷的选择性(从7.8%升高到29.7%),以相对于产物中总碳量的百分数表示(C%),不利于高级烃的选择性(C22+从15.4%到3.2%,C9+从66.9%到48.8%),以相对于生产的所有碳馏分总重量的百分数表示(重量%)。
对于以钪作为助催化剂的催化剂B,总体积流量为1500h-1,反应温度为218℃,多于两个碳原子的烃(C2+)的小时重量产率为273g/kg/h,对C22+的选择性为14.2%。从整体上看,催化剂B的催化性能高于催化剂A。
本发明的含钽催化剂C1、C2和D进行类似的催化实验。如表2所示,对于按与催化剂A和B相同方法制备的催化剂C1和C2,总体积流量(GHSV)为1500h-1,反应温度为220℃,CO转化率分别为60.3%和69.3%,C2+产率大于315gC2+/kg催化剂/h,甲烷选择性低于10%,C22+高级烃的选择性为约24%,C9+烃的选择性为在65.6%至71.3%之间,C5+烃的选择性大于81%。
与比较催化剂A和B相比,性能更好,特别是具有高产率,对高级烃的选择性高,对甲烷和轻质气体馏分(C2-C4)的选择性低。对于按实施例4的方法合成的催化剂D,与比较催化剂相比,Co/Ta系统的催化性能得到了进一步改进:CO转化率分别为71.0%,C2+产率为330gC2+/kg催化剂/h,甲烷选择性为8.4%,C22+高级烃的选择性为29.1%,C9+烃的选择性为78.4%,C5+烃的选择性大于83.5%。实施例12评估负载在氧化钛上的催化剂的催化活性
如表3所示,在这里,比较含有助催化剂钌(催化剂E)或钪(催化剂F)的参考催化剂与未经中间还原和钝化的催化剂(实施例3),可以看出,提高了CO转化率、总烃产率和高级烃的选择性,同时维持了甲烷的低选择性(CO转化率=70.0%,C2+产率=172g/kg催化剂/h,C22+=32.9%,CH4=7.6%)。实施例13评估负载在氧化硅/氧化钛和氧化铝上的催化剂的催化活性
在209-218℃的反应温度和1500h-1的总体积流量下,负载在其它材料上如具有不同相组成的混合载体氧化硅-氧化钛和氧化铝上的Co/Ta催化组合物表现出令人感兴趣的催化性能。
如表4所示,转化率高于57%(CO转化率=65.8~57.1%),C2+产率高于180g/kg/h(C2+产率:183.1~260.1g/kg/h),C22+选择性高于23%(C22+选择性:23.2~28.3)。
表5说明了使用氮气稀释的合成气的可能性。

1.一种催化组合物,基本上由惰性载体、1-50%重量的钴和0.05-5%重量的钽组成,余量为惰性载体;钴和钽以金属形式或衍生物形式存在,所述惰性载体选自氧化硅、γ-氧化铝、γ-氧化铝、δ-氧化铝、氧化钛以及其相应混合物。
2.权利要求1的催化组合物,其特征在于钴的力量为5-35%重量,钽为0.1-3%重量。
3.权利要求1的催化组合物,其特征在于惰性载体选自氧化硅、γ-氧化铝以及其相应混合物。
4.一种制备权利要求1的催化组合物的方法,包括:
a)先在惰性载体上沉积钴盐;然后,煅烧得到催化前体;
再任选地还原和钝化煅烧的产物;
b)在如此获得的催化前体上沉积钽的衍生物;然后,煅烧,
再任选地还原和钝化。
5.权利要求4的方法,其特征在于钴是通过干浸技术沉积在惰性载体上的。
6.权利要求4的方法,其特征在于钽是通过湿浸技术沉积的。
7.一种从基本上由CO和H2组成的—可能由氮气稀释的—合成气合成基本上为直链饱烃的方法,包括使这一混合物在1-100巴的压力和150℃-350℃的温度下,在权利要求1的催化剂存在,合成气中H2/C0的摩尔比率为1∶2-5∶1的条件下反应。
8.权利要求7的方法,其特征在于反应温度为170℃-300℃,压力为10-75巴,合成气中H2/CO的摩尔比率为1.2∶1-2.5∶1。
9.权利要求8的方法,其特征在于反应温度为200℃-240℃。
