Abstract

本发明涉及使用四乙基铵阳离子(TEA)作为有机结构导向剂(OSDA)和铜络合物的特定组合以高的合成产率来直接合成CHA沸石的方法,该CHA沸石为其具有铜原子的硅铝酸盐形式。本发明还涉及根据本合成方法合成的沸石材料作为催化剂的用途。
背景技术
这些材料在许多化学工艺中用作催化剂,其中具有特定物理化学性质的给定沸石在给定的化学工艺中的使用直接取决于所述工艺所涉及的反应物和产物的性质(例如大小、形状、疏水性等)以及反应条件。此外,反应物和产物的性质将影响这些分子在沸石的孔和空腔中的扩散,因此,选择具有适合于反应中所涉及的产物的孔形貌的沸石是至关重要的。另外,沸石必须在所需的反应条件下是化学稳定的和结构稳定的。
主要由汽车在化石燃料的消耗期间排放的氮氧化物(NOx)已成为严重的环境问题,因为它们是空气中最大的污染物之一。在这方面,已证明NOx被氨的选择性催化还原(SCR)是所述不期望的排放的有效控制形式。
在国际沸石协会(IZA)所接受的超过200种沸石结构中,具有小孔隙和大空腔且在网络外位置含有铜原子的沸石除了具有高的水热稳定性之外,还对于NOx的选择性催化还原(SCR)具有优异的催化活性(Bull,et al.,美国专利7601662,2009;Moliner,et al.,WO2013/159825,2013)。在所有已知的具有小孔的沸石中,菱沸石(由IZA分配的代码为CHA)已受到了特别的关注。该材料由通过大空腔互连的小孔(8A)的三向体系形成,并且还具有6元的双环(DA6)。
其含有Cu原子的硅铝酸盐形式的CHA沸石是在氧气存在下使用氨作为还原剂的NOx的选择性催化还原(SCR)的优异催化剂。常规地,通过先前合成和煅烧的沸石的后-合成(post-synthesis)离子交换处理来进行Cu物质的掺入。该方法需要各种步骤,例如硅铝酸盐的水热合成,煅烧材料以消除OSDA,转化成铵形式,金属的离子交换,最后进行煅烧以获得具有所期望金属的最终沸石。所有这些步骤都导致获得催化材料的总成本的增加。
近年来,已描述了具有含有铜原子的CHA结构的硅铝酸盐的直接合成,其使用由铜和多胺形成的有机金属络合物作为唯一的OSDA,目的是在空气中煅烧样品后将铜的阳离子物质引入至CHA空腔中(Chem.Commun,2011,47,9783;Chin.J.Catal.2012,33,92)。然而,在最终固体中所获得的Si/Al的摩尔比很低(Si/Al~4-7)。这些低的Si/Al比可在NOx的SCR所需的条件下(蒸气的存在和高温)通过不可逆的脱铝工艺引起催化剂失活的问题。此外,最终固体中的这些Si/Al比小于引入至合成凝胶中的Si/Al比,特别是当研究高的Si/Al比时(例如为了在最终固体中获得7.6的Si/Al比,要求凝胶中的理论比为17,参见例如出版物Chem.Commum.2011,47,9783中表1的Cu-ZJM-1-35),差异更大。Si/Al比之间的这些差异表明,引入合成介质中的部分Si物质保留在溶液中,并且不能被掺入到最终固体中,这导致低的固体产率(当使用大于7的Si/Al比时,小于50%)。此外,通过该合成方法,也不可能控制掺入到沸石中的铜的量,总是获得大于9重量%的值。通常,文献中广泛认可的是,沸石样品中铜的含量越高,催化剂显示的水热稳定性越低(Chem.Commun.,2012,48,8264)。显然,该合成方法不能控制催化剂中的Si/Al比和Cu含量,而这些性质对其活性和稳定性非常重要。
用于合成其硅铝酸盐形式的CHA沸石的优选OSDA是阳离子N,N,N-三甲基-1-金刚烷铵(TMAdA)(Zones,美国专利4544538,1985,转让给Chevron)。最近,也已经描述了使用苄基三甲基铵(BzTMA)作为合成硅铝酸盐形式的CHA的有效OSDA(Miller et al.,美国专利8007764,2011,转让给Chevron)。
考虑到TMAdA和BzTMA阳离子引导CHA形成的能力,最近已经描述了使用所述OSDA与铜络合物的特定混合物来直接合成其含有Cu原子的硅铝酸盐形式的CHA结构(Trukhanet al.,美国专利2011/0076229,2011;Moliner et al.,WO2014/090698,2014)。这些描述允许在更大的Si/Al范围内引导这些材料的合成,但是它们具有某些缺点。Trukhan等人描述的方法除了通过加入氨与铜盐而形成的有机金属铜络合物之外,总是需要组合使用选自TMAdA、BzTMA和四甲基铵的两种有机分子(Trukhan et al.,美国专利2011/0076229)。在Miliner等人的专利中,为了避免各种OSDA的组合使用并且除了避免在材料的制备中使用极具腐蚀性和危险性的氨之外,还描述了其具有铜原子的硅铝酸盐形式的CHA结构的直接合成,其中使用一种单一有机分子(TMAdA)与由商业线性多胺(四亚乙基五胺,TEPA)和铜盐形成的铜络合物。然而,TMAdA阳离子具有高的成本,使得获得所期望材料的方法显著昂贵并限制了该沸石可能的商业应用。
因此,尽管在其含有铜原子的硅铝酸盐形式的CHA材料的直接合成方面取得了一些进展,但工业中仍然需要通过使用其他更经济的OSDA来降低该材料的制备成本。
发明概述
本发明涉及一种用于直接合成在其内部含有Cu原子的其硅铝酸盐形式的CHA沸石结构的新方法。这种新方法需要将铜有机金属络合物与商业和经济的OSDA组合,所述ODSA例如能够引导CHA沸石结构结晶的四乙基铵(TEA)。通过遵循该合成方法,可以以高合成产率直接合成在其内部含有铜原子的其硅铝酸盐形式的CHA沸石结构,避免了通过传统的与金属离子交换的后-合成来实现所述材料所需的步骤。
本发明还涉及根据本发明的方法获得的具有含Cu的硅铝酸盐形式的CHA结构的材料作为催化剂用于例如NOx的选择性催化还原(SCR)的用途。
因此,本发明涉及一种用于直接合成具有CHA沸石结构的材料的方法,该具有CHA沸石结构的材料为其含有铜原子的硅铝酸盐形式,该方法包括至少以下步骤:
(i)制备混合物,该混合物含有至少一种水来源、一种铜来源、一种用于形成Cu有机金属络合物的多胺、一种Y四价元素来源、一种X三价元素来源、四乙基铵阳离子作为唯一的OSDA和一种碱金属或碱土金属(A)阳离子的来源,并且其中合成混合物具有以下摩尔组成:
YO2:a X2O3:b OSDA:c A:d H2O:e Cu:f多胺
其中,
a为0.001至0.2,优选0.005至0.1,并且更优选0.01至0.07;
b为0.01至2,优选0.1至1,并且更优选0.1至0.6;
c为0至2,优选0.01至1,并且更优选0.01至0.8;
d为1至200,优选1至50,并且更优选2至20;

(ii)使在(i)中获得的混合物在反应器中结晶;
(iii)将在(ii)中得到的结晶材料回收。
根据本发明,Y是可优选地选自Si、Sn、Ti、Ge及其组合的四价元素,更优选Y为Si。
所使用的Si的来源可以选自硅氧化物、硅卤化物、胶体二氧化硅、热解法二氧化硅、原硅酸四烷基酯、硅酸盐、硅酸、先前合成的结晶材料、先前合成的无定形材料及其组合;更优选的其是选自先前合成的结晶材料、先前合成的无定形材料及其组合的材料,更优选先前合成的结晶材料。
根据本发明,X是可优选地选自Al、B、Fe、In、Ga及其组合的三价元素,更优选X为Al。
所使用的Al的来源可以选自任何铝盐、任何水合氧化铝、任何烷氧基铝、先前合成的结晶材料、先前合成的无定形材料及其组合;更优选地,其是选自先前合成的结晶材料、先前合成的无定形材料及其组合的材料,更优选先前合成的结晶材料。
根据本发明的具体实施方案,具有FAU沸石结构的结晶材料可以用于(i)中作为Y和X的唯一来源,优选硅和铝,并且可以具有优选大于7的Si/Al比。
因此,根据本发明的一个具体实施方案,Y是Si,且X是Al,因此用于以高产率直接合成其含有铜原子的硅铝酸盐形式的具有CHA沸石结构的材料的方法将包括至少以下步骤:
(i)制备混合物,该混合物含有至少一种水来源、一种铜来源、一种用于形成Cu有机金属络合物的多胺、一种具有FAU晶体结构的沸石(例如沸石Y)作为硅和铝的唯一来源、四乙基铵阳离子作为唯一的OSDA和一种碱金属或碱土金属(A)阳离子的来源,其中合成混合物具有以下摩尔组成:
SiO2:a Al2O3:b OSDA:c A:d H2O:e Cu:f多胺
其中,
a为0.001至0.2,优选0.005至0.1,并且更优选0.01至0.07;
b为0.01至2,优选0.1至1,并且更优选0.1至0.6;

根据本发明,在(i)中可以使用任何Cu来源。优选地,铜来源可以选自硝酸盐、硫酸盐和草酸盐及其组合。
根据本发明,(i)中形成的混合物不含任何磷来源。
根据本发明的一个优选实施方案,在(i)中形成的混合物可以不含任何氟来源。
根据本发明的一个优选实施方案,碱金属或碱土金属阳离子可以是这些元素的任何来源,优选是选自Na、K及其组合的来源。
根据本发明,可以在(i)中使用能够与铜原子形成络合物的任何多胺或不同多胺的混合物,与其形式(环状、直链、支链)无关,并且与胺的性质(伯胺、仲胺或叔胺)无关。优选地,所述多胺可以选自四亚乙基五胺、三亚乙基四胺、1,4,8,11-四氮杂环十四烷、1,4,8,11-四甲基-1,4,8,11-四氮杂环十四烷及其组合。优选地,多胺是四亚乙基五胺。
根据本发明,在(ii)中描述的结晶过程优选在高压釜中在以下条件下进行:所述条件可以是静态或动态的(例如通过搅拌混合物)并在选自100至200℃,优选130至200℃,更优选130至175℃的温度下;结晶时间可以为6小时至50天,优选1至20天,更优选2至15天。必须考虑到合成混合物的组分可以来自不同的来源,其可改变所述的结晶条件。
根据本发明方法的一个具体实施方案,可以相对于氧化物的总量以至多25重量%的量向合成混合物中添加CHA晶体作为促进所述合成的晶种。这些晶体可以在结晶过程之前或期间加入。
根据本发明的方法,在(ii)中所述的结晶之后,将所得固体与母液分离并回收。回收步骤(iii)可以通过不同的已知分离技术例如倾析、过滤、超滤、离心或任何其它固液分离技术及其组合来进行。
本发明的方法还可以包括通过提取方法去除存留在材料内部的有机物质。
根据一个具体实施方案,存留在材料内部的有机化合物的去除可以通过在高于25℃,优选100至1000℃的温度下热处理优选2分钟至25小时的时间段来进行。
根据本发明的一个具体实施方案,在获得前述材料的方法中,还可以通过后-合成方法例如浸渍、离子交换或其组合而引入至少一种金属。这些金属优选地选自贵金属,更优选地选自Pt、Pd及其组合,优选位于骨架外的位置。
根据本发明的另一个具体实施方案,在获得前述材料的方法中,也可以引入含有至少一种优选地选自Pt、Pd及其组合的贵金属的金属氧化物。
根据另一个具体实施方案,根据本发明生产的材料可以使用任何已知技术进行造粒。
根据一个优选实施方案,可以煅烧根据本发明获得的材料。因此,具有CHA结构的沸石材料在煅烧后可以具有以下摩尔组成:
YO2:o X2O3:p A:r Cu
其中o为0.001至0.2,优选0.005至0.1,更优选0.01至0.07;
其中p为0至2,优选0.001至1,更优选0.01至0.8;
其中r为0.001至1,优选0.001至0.6,更优选0.001至0.5。
根据一个具体实施方案,Y是Si且X是Al,因此,具有CHA结构的沸石材料在煅烧后可具有以下摩尔组成:
SiO2:o Al2O3:p A:r Cu
其中o为0.001至0.2,优选0.005至0.1,更优选0.01至0.07;
其中p为0至2,优选0.001至1,更优选0.01至0.8;
其中r为0.001至1,优选0.001至0.6,更优选0.001至0.5。
根据一个优选实施方案,所得材料为Cu-SSZ-13。
根据本发明的一个具体实施方案,所获得的具有CHA结构的沸石材料还可以包含优选地选自Pd、Pt及其组合的贵金属。
本发明还涉及前文所述的和根据本发明的方法所获得的材料作为催化剂用于将由有机化合物形成的进料产物转化成具有更高附加值的产品的用途或者作为分子筛用于通过将进料产物与所获得的材料接触而去除/分离物流(例如气体混合物)的用途。
根据一个具体实施方案,本发明中获得的材料可用作气体流中的NOx(氮氧化物)的选择性催化还原(SCR)反应的催化剂。NOx的SCR特别可以在还原剂的存在下进行,该还原剂优选地选自铵、脲、烃及其组合。根据该具体实施方案,NOx(氮氧化物)的选择性催化还原(SCR)可以通过如下进行:使用整料作为基材,并且应用根据本发明所获得的沸石材料的层,使得气流可以通过它以进行所期望的反应。同样地,根据本发明所获得的沸石材料的层可以应用于其它基材,例如气流所经过的过滤器。
根据本发明的另一个具体实施方案,根据本发明所合成并含有诸如Pt或Pd的贵金属的材料可用作氨至氮的选择性氧化的催化剂。根据该具体实施方案,氨至氮的选择性催化氧化可以通过如下进行:使用整料作为基材,并且应用根据本发明所获得的沸石材料的层,使得气流可以通过它以进行所期望的反应。同样地,根据本发明所获得的沸石材料层可以应用于其它基材,例如气流所经过的过滤器。
根据另一个具体实施方案,根据本发明所述的材料可用于将甲烷转化成甲醇(Wulfers,et al.Chem.Commun.2015,51,4447)。

实施例
实施例1:直接合成具有CHA结构的Cu-硅铝酸盐
将1122.2mg 20重量%的硫酸铜(II)(CuSO4,Alfa Aesar,98%)水溶液与266.2mg四亚乙基五胺(TEPA,98%,Sigma Aldrich)混合,以原位制备铜有机金属络合物,并将所得的混合物保持搅拌2小时。此后,加入9487.3mg四乙基氢氧化铵水溶液(TEAOH,SigmaAldrich,35重量%水溶液)和1150.1mg 20重量%的氢氧化钠水溶液,并将所得的混合物保持搅拌15分钟。最后,将3608.5mg具有FAU结构的沸石(CBV-720,摩尔比SiO2/Al2O3=21)引入到合成混合物中,并保持搅拌所需要的时间,以蒸发过量的水,直到实现所期望的凝胶浓度。凝胶的最终组成为SiO2:0.047 Al2O3:0.022 Cu(TEPA)2+:0.4 TEAOH:0.1 NaOH:4 H2O。将所得凝胶转移到具有特氟隆内衬的高压釜中。结晶在静态条件下在160℃下进行7天。将固体产物过滤,用大量水淋洗,在100℃下干燥,最后在空气中在550℃下煅烧4小时,以除去有机残余物。所得固体的产率大于90%(不考虑有机残余物)。
将该固体用粉末X射线衍射进行表征,获得CHA结构的特征峰(参见图1)。
将不经煅烧所得到的结晶材料通过UV-Vis光谱法进行表征,以研究沸石结晶后的铜有机金属络合物的分子的稳定性。如在图2中所观察到的,UV-Vis光谱显示以~265nm为中心的单一吸收带,其已被归属于沸石结构内部完好的Cu-TEPA络合物的存在(Franco,etal.2013/159828,2012)。
实施例2:直接合成具有CHA结构的Cu-硅铝酸盐
将380.2mg 20重量%的硫酸铜(II)(CuSO4,Alfa Aesar,98%)水溶液与90.2mg四亚乙基五胺(TEPA,98%,Sigma Aldrich)混合,以原位制备铜有机金属络合物,并将所得的混合物保持搅拌2小时。此后,加入1578.0mg四乙基氢氧化铵水溶液(TEAOH,SigmaAldrich,35重量%水溶液)和230.1mg 20重量%的氢氧化钠水溶液,并将所得的混合物保持搅拌15分钟。最后,将601.3mg具有FAU结构的沸石(CBV-720,摩尔比SiO2/Al2O3=21)引入到合成混合物中,并保持搅拌所需要的时间,以蒸发过量的水,直到实现所期望的凝胶浓度。凝胶的最终组成为SiO2:0.047 Al2O3:0.045 Cu(TEPA)2+:0.4 TEAOH:0.1 NaOH:4 H2O。将所得凝胶转移到具有特氟隆内衬的高压釜中。结晶在静态条件下在160℃下进行7天。将固体产物过滤,用大量水淋洗,在100℃下干燥,最后在空气中在550℃下煅烧4小时,以除去有机残余物。所得固体的产率大于90%(不考虑有机残余物)。

实施例3:直接合成具有CHA结构的Cu-硅铝酸盐
将234.0mg 20重量%的硫酸铜(II)(CuSO4,Alfa Aesar,98%)水溶液与53.2mg四亚乙基五胺(TEPA,98%,Sigma Aldrich)混合,以原位制备铜有机金属络合物,并将所得的混合物保持搅拌2小时。此后,加入959.1mg四乙基氢氧化铵水溶液(TEAOH,Sigma Aldrich,35重量%水溶液)和225.1mg 20重量%的氢氧化钠水溶液和562.9mg水,将得到的混合物保持搅拌15分钟。最后,将365.3mg具有FAU结构的沸石(CBV-720,摩尔比SiO2/Al2O3=21)引入到合成混合物中,并保持搅拌所需要的时间,以蒸发过量的水,直到实现所期望的凝胶浓度。凝胶的最终组成为SiO2:0.047 Al2O3:0.045 Cu(TEPA)2+:0.4 TEAOH:0.2 NaOH:13 H2O。将所得凝胶转移到具有特氟隆内衬的高压釜中。结晶在静态条件下在160℃下进行7天。将固体产物过滤,用大量水淋洗,在100℃下干燥,最后在空气中在550℃下煅烧4小时,以除去有机残余物。所得固体的产率大于90%(不考虑有机残余物)。
将该固体用粉末X射线衍射进行表征,获得CHA结构的特征峰(参见图1)。
将不经煅烧所得到的结晶材料通过UV-Vis光谱法进行表征,以研究沸石结晶后的铜有机金属络合物的分子的稳定性。如在图2中所观察到的,UV-Vis光谱显示以~265nm为中心的单一吸收带,其已被归属于沸石结构内部完好的Cu-TEPA络合物的存在(Franco,etal.2013/159828,2012)。
实施例4:NOx的SCR反应的催化试验
使用具有直径为1.2cm,长度为20cm的固定床的石英管式反应器来研究NOx的选择性催化还原的催化活性。在典型的实验中,将催化剂压实成尺寸为0.25-0.42mm的颗粒。将其引入到反应器中,并将温度升至550℃(参见表1中的反应条件);随后,在氮气流下将该温度保持1小时。一旦达到所需的温度,就提供反应混合物。使用NH3作为还原剂来研究NOx的SCR。通过化学发光检测器(Thermo 62C)连续分析存在于反应器气体出口处的NOx。催化结果总结在表2中。

Claims (20)
1.一种用于直接合成具有CHA结构的沸石材料的方法,该具有CHA沸石结构的材料为其含有铜原子的硅铝酸盐形式,该方法包括至少以下步骤:
(i)制备混合物,所述混合物含有至少:
-一种水来源;
-一种铜来源;
-一种多胺,所述多胺选自四亚乙基五胺、三亚乙基四胺、1,4,8,11-四氮杂环十四烷、1,4,8,11-四甲基-1,4,8,11-四氮杂环十四烷及其组合;
-一种Y四价元素来源,该Y四价元素是Si;和一种X三价元素来源,该X三价元素是Al,其特征在于,具有FAU结构的沸石是Y和X的唯一来源;
-四乙基铵阳离子作为唯一的OSDA;和
-一种碱金属或碱土金属A阳离子的来源,其选自Na、K及其组合的来源,并且其中合成混合物具有以下摩尔组成:
YO2:a X2O3:b OSDA:c A:d H2O:e Cu:f多胺
其中,
a为0.001至0.2;
b为0.01至2;
c为0.01至0.8;
d为1至200;
e为0.001至1;并且
f为0.001至1;
(ii)使在(i)中获得的混合物在反应器中结晶;
(iii)将在(ii)中得到的结晶材料回收。
2.根据权利要求1所述的方法,其特征在于,所述铜来源选自硝酸盐、硫酸盐、草酸盐或其混合物。
3.根据权利要求1或2所述的方法,其特征在于,(ii)中所述的结晶过程在100至200℃的温度下进行。
4.根据权利要求1或2所述的方法,其特征在于,(ii)中所述结晶的时间为6小时至50天。
5.根据权利要求1或2所述的方法,其特征在于,其还包括相对于氧化物总量以至多25重量%的量向所述合成混合物添加CHA晶体作为晶种。
6.根据权利要求1或2所述的方法,其特征在于,所述回收步骤(iii)通过使用选自倾析、过滤、超滤、离心及其组合的分离技术来进行。
7.根据权利要求1或2所述的方法,其特征在于,其还包括通过提取方法去除存留在材料内部的有机物质。
8.根据权利要求1或2所述的方法,其特征在于,其还包括通过在100℃至1000℃的温度下热处理2分钟至25小时的时间段而去除存留在材料内的有机物质。
9.根据权利要求1或2所述的方法,其特征在于,将所得材料造粒。
10.根据权利要求1或2所述的方法,其特征在于,其还包括引入至少一种贵金属。
11.根据权利要求10所述的方法,其特征在于,所述贵金属选自Pd、Pt及其组合。
12.根据权利要求1至9中任一项所述的方法获得的具有CHA结构的沸石材料,其特征在于,其在煅烧后具有以下摩尔组成:
YO2:o X2O3:p A:r Cu
其中o为0.001至0.2;
其中p为0至2;
其中r为0.001至1。
13.根据权利要求12所述的具有CHA结构的沸石材料,其特征在于,所述材料是Cu-SSZ-13。
14.根据权利要求12或13所述的具有CHA结构的沸石材料,其特征在于,其还包含贵金属。
15.根据权利要求14所述的具有CHA结构的沸石材料,其特征在于,所述贵金属选自Pd、Pt及其组合。
16.根据权利要求12至15中任一项所述的具有CHA结构的沸石材料或通过根据权利要求1至11中任一项所述的方法获得的具有CHA结构的沸石材料在由有机化合物形成的进料产物转化成高附加值产物的过程中的用途或者用于通过将所述进料产物与所述材料接触而去除/分离反应性物流的用途。
17.根据权利要求16所述的用途,其中所述沸石材料用作气体流中的氮氧化物NOx的选择性催化还原SCR的催化剂。
18.根据权利要求17所述的用途,其中所述沸石材料用作NOx的SCR的催化剂,其特征在于,其在选自氨、脲、烃及其组合的还原剂的存在下进行。
19.根据权利要求16所述的用途,其中所述沸石材料用作将甲烷转化成甲醇的催化剂。
20.根据权利要求14或15所述的具有CHA结构的沸石材料用作氨至氮的选择性氧化的催化剂的用途。
