发明领域
本发明涉及一种具有粘合在基材上的含氟聚合物薄膜的通风口装置,更详细而言,涉及一种通风口装置,其具有牢固地粘合在基材上的膨胀型聚四氟乙烯(PTFE)薄膜,并能经受高温,例如150℃以上的高温。
背景技术
通风口可用于多种应用。例如,在汽车领域,电气元件壳体、齿轮壳体、制动器壳体、甚至车体都使用通风口来平衡壳体或主体内部与周围环境之间的压力。在其他应用中,通风口的功能不是用于压力平衡的总体流动,而是为了运送选择成分穿过介质的目的的扩散,例如水穿过介质的扩散以进行湿度控制。在这些类型的应用中,驱动力不是压力,而是温度、浓度梯度、渗透压、静电吸引或排斥,或者其他驱动力。通风口还用于许多其他应用,例如电气和机械设备的壳体或化学容器。这些壳体、罩体或容器在本文中统称为“壳体”。
在许多应用中,通风口不仅必须是气体可渗透的以允许压力平衡,还必须是液体不可渗透的以密封壳体的内部,使其避免受到湿度、液体或污染物的影响,所述湿度、液体或污染物会损害内部装置或元件且腐蚀壳体。
已知的粘合通风口包含在环形的双面压敏粘合剂上的多孔的膨胀型PTFE(ePTFE),上述粘合剂的一侧粘合在ePTFE薄膜上,另一侧粘合在壳体上。
已知压力配合的通风口,其包含模塑的聚合物或塑料主体和多孔薄膜,上述多孔薄膜由聚四氟乙烯(PTFE)、聚丙烯或聚乙烯形成。已知的聚合物通风口被用作例如通气阀、过滤器、隔膜装置等中的通气口器件。压力配合的通风口通常包括薄膜,该薄膜具有设于周边的孔,这些孔位于刚性树脂部分之间,且通过上述设于周边的孔将刚性树脂部分粘合在一起。该刚性元件被柔软的树脂包围,以形成压力配合制品。
已知模塑聚合物或塑料通风口的许多其他构造,但是都存在明显的缺陷。聚合物或塑料通风口以及粘合性通风口均缺乏耐久性,且缺乏耐热性和耐化学品性。因此,这些通风口不能被用于可能经受高温(高于150℃)、紫外线(“UV”)或化学降解或冲击的特定应用。压力配合的缺陷还在于其不具有不显眼的轮廓(low profile)。
已知金属通风口在一些应用中提供改进的耐久性。一些特殊的塑料材料如环氧树脂或其他热固性塑料也可以提供耐久性。需要一种包括这样的金属或特殊塑料材料粘合于多孔的ePTFE薄膜的一体式通风口,但目前尚未实现。
发明内容
在一个实施方式中,提供一种通风口装置,该通风口装置包括:基材,在上述基材中具有开口;以及含氟聚合物薄膜,上述含氟聚合物薄膜设置在上述开口上,且通过使用热塑性材料将上述含氟聚合物薄膜粘接于上述基材。上述含氟聚合物薄膜选自下组:聚四氟乙烯、氟化乙烯丙烯和全氟烷氧基聚合物。上述热塑性材料选自下组:聚(乙烯-共-四氟乙烯-共-六氟丙烯(EFEP)、四氟乙烯六氟丙烯偏二氟乙烯(THV)、聚(四氟乙烯-共-六氟丙烯)(FEP)、全氟烷氧基树脂(PFA)、乙烯四氟乙烯(ETFE)、及聚氯乙烯(PVC)树脂和丁腈橡胶的共混物。
在另一个实施方式中,提供一种通风口装置,该通风口装置包括:金属基材,在上述金属基材中具有开口;以及含氟聚合物薄膜,上述含氟聚合物薄膜设置在上述开口上,且通过使用热塑性材料热将上述含氟聚合物薄膜粘接于上述金属基材。上述金属基材选自下组:铝、碳素钢和不锈钢。在一个实施方式中,提供一种装置,该装置包括:金属基材,在上述基材中具有其中的开口;以及ePTFE薄膜,上述ePTFE薄膜设置在上述开口上,且通过使用热塑性材料热将上述ePTFE薄膜热粘接于上述金属基材。

详述
在一个实施方式中,本发明提供一种通风口装置100,如图1和图2所示。通风口装置100包括基材102,可使用热塑性材料110将含氟聚合物薄膜106粘接在上述基材102上,并覆盖上述基材102中的至少一个开口104。如图所示,沿着开口104的围绕边缘108,含氟聚合物薄膜106与基材102齐平。此外,热塑性材料110可以至少部分地浸入含氟聚合物薄膜106(即、填充在其孔中),以提供与基材102的牢固粘接。有利的是,这种牢固的粘接使得通风口装置具有不显眼的轮廓,并且避免体积大的模塑层、带或粘合剂层。
在一个实施方式中,通风口装置可被用在涉及150℃以上(例如150℃~300℃)的温度的应用中。通风口装置可被用于多种不同的应用,包括但不限于马达、引擎、汽车零件、传感器、医疗装置、电子产品、电子元件或装置的壳体、或电子控制单元。汽车零件广泛的应用于AC/加热器元件、制动系统、连接器、汽缸盖罩、驱动轴、引擎空气净化器、引擎盖、引擎架、引擎节流阀芯、引擎阀盖、排气系统、风扇护罩/散热器、风扇、燃料泵、熔断器和喷射系统、点火元件、进气歧管、油底盘、油泵、其他泵、传动系零件、散热器零件、水箱、摇臂罩、开关和插座、变速器元件、车身底部/加热罩、和水泵。
除非另有限定,在此使用的所有技术和科学术语的含义均与本发明所属领域的普通技术人员的通常理解一致。虽然可采用与本文所述类似或等同的任何方法和材料实施或测试本发明,但本文描述优选的方法和材料。
基材由耐久性材料构成,上述耐久性材料能承受高温(例如150℃以上)而不发生变形。基材可以采用任何形状或尺寸,且可以通过粘合剂或机械方式连接至壳体。在替代的实施方式中,基材可以是壳体。基材可具有一个或多个开口,且每个开口可具有热粘接于本文中所述的上述开口的周边的外侧的含氟聚合物薄膜。上述开口的尺寸和形状可根据特殊应用的需要而变化,适合的形状包括圆形、椭圆形、正方形、长方形、菱形、三角形或任何其他形状。此外,上述开口的尺寸没有特别限定,可根据应用而变化。为了便于说明,上述开口的最大直径可以是0.5cm~10cm,1cm~5cm。本文公开的实施例中也可以采用其他开口尺寸。
在一个实施方式中,基材可以是合适的耐热和/或耐化学品的材料,例如金属基材。金属基材可以由不锈钢、碳素钢、冲压金属或铝构成。合适的不锈钢基材可以是包含镍、铬、钒、钼或锰以及它们的组合的铁合金。适合的碳素钢基材可包含铁和碳。在一个实施方式中,提供一种含氟聚合物薄膜,该含氟聚合物薄膜热粘接于由前述的金属基材构成的壳体。
在另一个实施方式中,本发明提供一种由特殊塑料基材构成的基材。上述特殊塑料基材可以是如下材料:例如,填充玻璃的聚苯硫醚(PPS);聚对苯二甲酸丁二醇酯(PBT)(UltradurTM HR PBT;巴斯夫公司(BASF));聚醚醚酮(PEEK);聚邻苯二甲酰胺(PPA)(AmodelTM PPA;索尔维公司(Solvay));乙缩醛均聚物(DelrinTM;杜邦公司(DuPont));聚对苯二甲酸乙二醇酯(PET)(ArinteTM A-XO7455;帝斯曼公司(DSM));热固性环氧树脂例如碳纤维增强热塑性塑料;和热固性弹性体例如三元乙丙橡胶(EPDM)、丁腈橡胶(NBR)、硅橡胶、和含氟弹性体(Viton;杜邦公司)。在一个实施方式中,上述基材选自下组:PET、PBT、聚丙烯、聚酰胺、酚醛树脂、不饱和聚酯、聚(对苯醚)(PPO)/聚酰胺、乙烯基酯、聚缩醛、PPO/HIPS(高抗冲聚苯乙烯)、聚乙烯亚胺(PEI)、环氧树脂、高密度聚丙烯(HDPE)、PPS、和聚氯乙烯(PVC)。在一个实施方式中,提供一种含氟聚合物薄膜,该含氟聚合物薄膜热粘接于由前述的特殊塑料材料构成的基材。
另一个考虑的实施方式包括通风口,该通风口包括由特殊塑料制成的基材,使用热塑性材料,更具体而言使用热塑性含氟聚合物材料将ePTFE薄膜热粘接于上述基材。
上述含氟聚合物薄膜设置在开口的上方,以保护上述装置的内部构件,防止其受到机械的损害或环境的损害,不会妨碍上述装置的功能。上述含氟聚合物薄膜应当制成足够的尺寸以完全覆盖开口且在任一方向上延伸通过上述开口,由此可以将含氟聚合物薄膜热粘接于基材。换言之,上述含氟聚合物的最大直径至少大于基材中的开口的最大直径。含氟聚合物薄膜可以是聚四氟乙烯(PTFE)、氟化乙烯丙烯(FEP)或全氟烷氧基聚合物(PFA)。在一个实施方式中,含氟聚合物薄膜可以是膨胀型PTFE(ePTFE),其可以是单轴或双轴膨胀的,且根据美国专利第3953566的教导来制造,将美国专利第3953566的全部内容和公开通过引用纳入本文。可以使用单层或多层的ePTFE薄膜。上述ePTFE薄膜可以任选地通过现有技术中已知的方法被赋予疏油性。疏油性涂层的例子包括例如氟丙烯酸酯及其他材料,例如美国专利公开第2007/0272606号中教导的那些材料,将其全部内容和公开通过引用纳入本文。
含氟聚合物薄膜可由任何能被膨胀的含氟聚合物制成,以制造多孔性和可渗透性材料。合适的材料包括可膨胀的含氟聚合物,例如但不限于膨胀型PTFE,及用美国专利公开第5708044号、美国专利公开第6541589号、美国专利公开第7531611号、美国专利公开第8637144号、和美国专利公开第9139669号中记载的聚合物制成的膨胀型产品,将这些专利的全部内容和公开通过引用纳入本文。
上述含氟聚合物薄膜可被制成具有适合特定应用的性质。上述含氟聚合物薄膜可被制成泡点为大于5psi、大于25psi、大于50psi、大于75psi、大于100psi、或在5psi至150psi之间。上述含氟聚合物薄膜层可被制得非常薄,例如厚度约为1μm,或被制得较厚,例如厚度大于10mm。为了实现用于通风口装置的不起眼的轮廓,可使用较薄的含氟聚合物薄膜。上述含氟聚合物薄膜层可根据特殊应用的需求而被制成具有宽范围的渗透性、或特定的流动阻力。
被用于将含氟聚合物薄膜粘接于基材,无论是金属基材还是特殊塑料基材的热塑性材料是高熔点热塑性塑料。在一个实施方式中,上述热塑性材料是热塑性含氟聚合物材料。热塑性材料可包括:聚(乙烯-共-四氟乙烯-共-六氟丙烯(EFEP)、四氟乙烯六氟丙烯偏二氟乙烯(THV)、聚(四氟乙烯-共-六氟丙烯)(FEP)、全氟烷氧基树脂(PFA)、乙烯四氟乙烯(ETFE)、及聚氯乙烯(PVC)树脂和丁腈橡胶的共混物(ElastamaxTM HTE;普力万公司(PolyOne))。在一个实施方式中,可在热塑性材料中添加着色剂以指示热粘合。
上述热塑性材料被制成位于围绕上述开口的周边的外部的位置的大小。在一个实施方式中,上述热塑性材料还包括与上述基材的开口对齐的开口,由此避免妨碍含氟聚合物薄膜。在一个实施方式中,上述热塑性材料可以是环形。
在一个实施方式中,可使用热塑性材料的组合。例如,第一热塑性材料可被用于围绕第一部分,第二热塑性材料可被用于围绕第二部分。还可根据需要在其余部分使用另外的热塑性材料,以完成围绕上述基材的开口的周边。
使用热塑性材料的一个优点是允许含氟聚合物薄膜直接粘接于基材,而无需使用粘合剂层。这样可使通风口装置维持不起眼的轮廓。此外,由于不存在粘合剂层,所以通风口装置可被用于高温应用,且相较于粘合剂层能对紫外线或化学品降解具有更好的耐性。
也可以使用具有ePTFE薄膜的多孔制品,其中,上述ePTFE薄膜具有热塑性材料的连贯不规则网络。这样的制品记载于美国专利第8808848号中,将其全部内容和公开通过引用纳入本文。
在一个实施方式中,含氟聚合物通风口可被热粘接于基材。热粘接可包括多种焊接(welding)方法,例如热焊接、激光焊接、超声焊接或脉冲焊接。本文中记载的一个实施方式的一个优点是可以在合理的时间内进行焊接,例如不大于15秒、或5~15秒、或10~15秒。在一个实施方式中,用于焊接的粘接温度可以是250℃~500℃的范围、275℃~400℃的范围、或360℃~390℃的范围。
在另一个实施方式中,本发明提供一种ePTFE薄膜,通过使用热塑性材料将该ePTFE薄膜直接热粘接于壳体。上述壳体可由金属基材,例如铝、碳素钢、或不锈钢构成。
本文的说明书中详细描述了本发明的一种或多种实施方式。通过说明书和权利要求书,不难了解其他的特征、目的和优点。下述的实施例旨在进一步说明本文记载的方法和构成的特定方面,并非意图限定权利要求书的范围。
实施例1
将EFEP环(厚度为1/2密耳,内径为1英寸)放置在铝铸件中的开口(直径约为1英寸)上。然后,将ePTFE薄膜放置在上述EFEP环之上。将具有约为EFEP环的尺寸的金属垫圈放置在ePTFE薄膜之上。使用金属夹夹紧铸件、FEP环、ePTFE薄膜和金属垫圈,然后放进275℃的炉中20分钟。所得的结构如图3所示。ePTFE薄膜很好地粘接在开口的边缘的周围。似乎EFEP浸入ePTFE结构中。上述边缘看来非常清楚。上述ePTFE薄膜与上述铝铸件齐平地粘接,由此产生不显眼的轮廓或薄形状因数的通风口装置。
实施例2
将第一热塑性塑料环(FEP颜色为黑色,厚度为1/2密耳,内径为1英寸)切成两半,将一半的环402放置在铝铸件中的开口(直径约为1英寸)之上。将第二热塑性塑料环(THV,颜色为蓝色,厚度为1/2密耳,内径为1英寸)切成两半,将一半的环404放置在邻接于上述黑色的FEP环402的位置。上述两热塑性材料的这两半一起形成围绕上述开口的环。然后,将ePTFE薄膜放置在上述两半环和Kapton离型膜之上。将具有约为整个环的尺寸的金属垫圈放置在Kapton离型膜之上。使用金属夹夹紧铸件、FEP/THV半环、ePTFE薄膜和金属垫圈,然后放进325℃的炉中20分钟。所得的结构如图4所示。ePTFE薄膜看来很好地粘接在开口的边缘的周围。看起来FEP和THV浸入ePTFE结构中。THV和FEP的边缘看起来分别为蓝色和黑色。本实施例表明颜色可被用作焊接质量的指示。
实施例3
将THV环510(厚度为2密耳,外径为3/4英寸,内径为1/4英寸)放置在铝铸件502中的开口504(直径为1/8英寸)之上。然后,将单轴膨胀型ePTFE薄膜506放置在THV环510之上。如图5所示,使用热焊接机520从顶部和底部两侧将上述构造焊接在一起。热焊接机520包括第一焊接源522和第二焊接源526,上述第一焊接源522具有从顶部侧进行焊接的第一焊接头524,上述第二焊接源526具有从底部侧进行焊接的第二焊接头528。
焊接条件如下:停留时间:10秒;底部焊接头的温度:390℃;顶部焊接头的温度:120℃;焊接区域的负荷:1392psi。产生的焊接处的宽度约为0.1英寸。
ePTFE薄膜很好地粘接于开口周围的金属。测得的入水压力(WEP)为22psi。测得的爆破压力为大于40psi,该值比WEP至少大大约两倍,由此表明在焊接区域的良好密封。上述ePTFE薄膜齐平地粘接于上述铝铸件,由此产生不显眼的轮廓或薄形状因数的通风口装置。
入水压力
这是用于测量水侵入薄膜的测试方法。将通风口装置(在金属表面上的ePTFE薄膜)夹在一对夹具之间。下部的夹具有使用水对试样的一部分施加压力的能力。以较小的压力增量对试样施加压力,直到观察到水破坏穿过试样。将对应的破坏穿过压力或进入压力记录为入水压力。
爆破压力
使用水从底部或金属侧对通风口装置(金属表面上的ePTFE薄膜)施加压力,并达到大于上述薄膜的入水压力的压力。压力上升(pressure ramp)达到入水压力的至少2倍。如果在该条件下在焊接区域周围没有观察到漏水,则报告为表明在焊接区域具有良好密封。

Claims (15)

1.一种装置,所述装置包括:
a.基材,在所述基材中具有开口;以及
b.含氟聚合物薄膜,所述含氟聚合物薄膜设置在所述开口上,且通过使用热塑性材料将所述含氟聚合物薄膜热粘接于所述基材。
2.如权利要求1所述的装置,其特征在于,所述含氟聚合物薄膜选自下组:聚四氟乙烯、氟化乙烯丙烯和全氟烷氧基聚合物。
3.如权利要求1所述的装置,其特征在于,所述含氟聚合物薄膜是膨胀型聚四氟乙烯。
4.如权利要求1所述的装置,其特征在于,所述装置不包括在所述基材和所述含氟聚合物薄膜之间的粘合层。
5.如权利要求1所述的装置,其特征在于,所述热塑性材料选自下组:聚(乙烯-共-四氟乙烯-共-六氟丙烯(EFEP)、四氟乙烯六氟丙烯偏氟乙烯(THV)、聚(四氟乙烯-共-六氟丙烯)(FEP)、全氟烷氧基树脂(PFA)、乙烯四氟乙烯(ETFE)、及聚氯乙烯(PVC)树脂和丁腈橡胶的共混物。
6.如权利要求1所述的装置,其特征在于,所述热塑性材料至少部分地浸入所述含氟聚合物薄膜。
7.如权利要求1所述的装置,其特征在于,所述热塑性材料包含着色剂。
8.如权利要求1所述的装置,其特征在于,所述热塑性材料包括开口,所述开口与所述基材的所述开口对齐。
9.如权利要求1所述的装置,其特征在于,所述基材是金属基材。
10.如权利要求9所述的装置,其特征在于,所述金属基材选自下组:铝、碳素钢和不锈钢。
11.如权利要求1所述的装置,其特征在于,所述基材是特殊塑料基材。
12.如权利要求11所述的装置,其特征在于,所述特殊塑料基材选自下组:填充玻璃的聚苯硫醚(PPS)、聚对苯二甲酸丁二醇酯(PBT)、聚醚醚酮(PEEK)、聚邻苯二甲酰胺(PPA)、乙缩醛均聚物、聚对苯二甲酸乙二醇酯(PET)、热固性环氧树脂、和热固性弹性体。
13.如权利要求11所述的装置,其特征在于,所述热固性弹性体选自下组:三元乙丙橡胶(EPDM)、丁腈橡胶(NBR)、硅橡胶和含氟弹性体。
14.一种组装通风口装置的方法,所述方法包括:
在含氟聚合物薄膜和基材之间提供热塑性材料;以及
通过在250℃~500℃的温度下加热所述热塑性材料,将所述含氟聚合物薄膜热粘接在所述基材上。
15.如权利要求14所述的方法,其特征在于,所述热粘接步骤不超过15秒。
