Abstract

Description

压花的和热熔层压的多层复合膜
技术领域
本发明涉及一种包括装饰性基底层的压花的多层复合膜,除了其它应用之外,特别有利地用作地板覆盖物、墙板或家具膜。本发明还涉及这样的地板覆盖物、墙板或家具膜以及用于制备根据本发明的多层复合膜的方法。
背景技术
在过去,有利的制备和材料成本、易加工、化学稳定性、高透明度、良好的耐磨性和高弹性使聚氯乙烯(PVC)成为用于地板覆盖物、墙板和家具膜的主要合成基础材料。
已经发现了PVC膜各种应用例如制备廉价的家具表面、墙板或者地板覆盖物,所述地板覆盖物模仿木材或石头、部分使用木材和部分使用其上印有木材或石头图案的纸层或膜层。
这些优点被例如PVC的环境影响及其燃烧时的性质的缺点所抵消,这已经刺激了寻找替代材料作为PVC的替代品。
已经提出许多聚合物如聚烯烃、聚酰胺、聚氨酯、聚苯乙烯、聚酯及其共聚物和衍生物作为替代材料;它们同样地廉价且易于加工,但就其机械性能和耐磨性而言,劣于PVC。常规地板覆盖物、墙板、家具膜和类似的复合材料的可见侧通常使用清漆层或树脂层例如三聚氰胺树脂来增强。这由于更高的原材料成本和加工成本而增加了复合膜的成本,并且降低了其生命周期评估。也已经描述了试图把廉价的聚烯烃作为基底材料的优点与极性聚合物的优异机械性能相结合的复合材料。到目前为止,这些努力在确保层之间的可靠和耐久的互连方面遇到困难,如果可能的话不使用粘合剂,提供用于制备复合材料的有效的和连续的方法,并且实施制备方法使得多层膜的外观满足最高的美学需求,并且可以用作天然材料的替代物,例如木材表面、石材表面或软木表面。WO 95/08593A1描述了作为PVC地板覆盖物替代物的耐磨地板覆盖物,其包括由离聚物制成的透明覆盖层,其通过粘合剂层层压到装饰层上。DE 41 07 150 A1描述了一种多层地板覆盖膜,其中,所述包含塑料极性基团的上部膜通过粘合层、粘合膜、反应物层或粘结层沉积到下部膜上。DE 10 2012 103 016A1描述了一种膜层压复合材料,其包括至少两个塑料膜,包括基底膜和实用膜,其中,所述实用膜布置在基底膜的一侧上并且可以在其上印刷,基底膜优选着色的聚烯烃膜,实用膜由热塑性聚氨酯组成。这些层压复合材料明确地通过粘合剂层压或热层压制备,避免装饰纸,并且推荐用于地板工业、家具工业、内部工业和/或外部工业。这些文件中没有提到压花和相关问题。
通常,在通用膜的可见侧上形成压花,例如为了模仿所述的天然材料的表面,在不连续的工艺中,通过在将冷却的膜层压到装饰层上之后对冷却的膜进行热压花或压花,所述冷却的膜层在它们粘结到装饰层之前是或不连续或连续地印刷的,其中,所述可见侧聚合物层一旦被轮廓挤出,就冷却至约140℃,用粘合剂涂布并提供后侧装饰层。然后压印压花图案。该方法具有缺点,一方面,压花塑料的松弛使可见侧上的压花深度低于由压花模具预定的压花深度,并且压印的图像受到被滞留空气的不利影响,而另一方面,在基底侧-背离可见侧的一侧上形成凸起的压花。这使得更难以在基底侧上施加粘合剂和/或增加建立与基底的令人满意的粘结所需的粘合剂的量。
WO2012/001109A1描述了一种用于制备地板元件的方法,其中装饰层首先在没有粘结剂的情况下通过热熔层压施加到聚合物复合材料层,通常是木塑料组合物(WPC)层,并且一旦装饰层被印刷上,连续地涂覆粘结层和离聚物层,如果适用的话,其中所述方法可以用随后的压花进行四舍五入。根据WO2012/001109A1,备选地也可以预制由离聚物层和聚合物层构成的层状复合材料,并且当其层压到诸如WPC的基底上时连续或不连续地压花。这些方法还提出了关于压花和凸起压花的最佳比例的问题,以及关于以经济的并且避免第二次或随后的加热循环,并且适于提供可普遍使用的多层复合膜的方式连续进行该方法的问题。
发明内容
提供一种多层复合膜的问题,所述多层复合膜在各层之间表现出非常良好的粘合性并且基本上不含有害物质,特别是不含氯乙烯单体,并且仅需要最少量的粘合剂和溶剂,或者理想地不含粘合剂或溶剂,尚未得到满意的解决。本发明的另一个目的是另外最小化凸起压花的问题。
本发明解决了所提到的几个和多达所有的问题,并且首次结合了天然材料的美学优点,PVC-替代聚合物的生态和无毒优点,以及PVC薄膜的经济、加工和机械优点。根据本发明,该目的通过一种多层复合膜来实现,该多层复合膜包括至少以下直接连续且相互粘合的层A-B-C:
A:在可见侧的聚合物层,其包括1至100重量%,优选10至90重量%的可挤出的含热塑性聚氨酯的聚合物和/或离聚物;
B:包括用于粘结(tie)的一种或多种改性塑料的粘结层;
C:在基底侧的装饰层;
其特征在于,层状复合材料从层A和B共挤出,并在高于层状复合材料熔融温度的温度下与装饰性基底层热熔层压,同时在同一步骤中在多层复合膜的可见侧塑性压花一个或多个图案。
可见侧聚合物层有利地包括1至100重量%,特别是10至90重量%,最特别是50至80重量%的可挤出的含聚氨酯的聚合物。含纯聚氨酯的聚合物(96至100重量%)或与其它可挤出聚合物的混合物是有利的。
或者或另外,可见侧聚合物层可有利地包括1至100重量%,特别是10至90重量%,最特别是50至80重量%的可挤出的热塑性离聚物。含纯聚氨酯的聚合物(96至100重量%)或与其它可挤出聚合物的混合物是有利的。离聚物共混物,例如表现出范围在0.8至1.2g/cm3的密度(DIN EN ISO 1183-1:2013-04),特别是0.9至1.0g/cm3的密度,最特别是约0.94至0.96g/cm3的密度的离聚物与聚酰胺的共混物或离聚物是特别有利的。优选在190℃和2.16kg(根据DIN EN ISO 1183-1:2013-04)下熔体流动指数(MFI)表现出在0.4至7.0g/10min,特别是0.5至5.7g/10min,最特别有利地为0.6至0.9g/10min或者还有5.3至5.6g/10min范围内的离聚物。所使用的离聚物的熔点(DIN EN ISO 3146:2002-06)的范围有利地为85至98℃,特别是88至97℃,最特别有利地为89至92℃,或者还有94至96℃。所使用的离聚物的维卡软化点(DIN EN ISO 306:2012-01)有利地为60至70℃,特别是62至68℃,最特别有利地为65℃左右。
有利地,根据本发明,用于粘结的改性塑料可优选包括一种或多种用马来酸酐、烷基化马来酸酐和/或羧酸改性的聚合物。
粘结层B可以表示均匀层。或者,其可以包括多个,例如两个、三个或更多个层,其分别包含用于粘结的相同或不同的上述改性塑料的成分。在一些实施方式中,通过用于粘结的一系列不同的改性塑料实现层A和层C之间改善的粘合。
由层A和B组成的层状复合材料在聚合物熔融温度下共挤出。优选在100-400℃的范围内,特别优选在200-300℃的温度范围内共挤出。只要共挤出的层状复合材料高于熔融温度,就进行下面的压花和热熔层压步骤。压花和热熔层压通常可以在高于200℃,特别是高于230℃,例如至少250℃,但有利地在低于280℃或260℃的温度下进行。在共挤出之后,在时间上和空间上,立即在相同的机器中有利地进行压花和热熔层压。
本发明的一个优点是层状复合材料A-B-C可以在没有任何溶剂和/或粘合剂的情况下被大量制备。理想地,复合材料A-B-C不含任何有机溶剂和/或粘合剂。
因为压花和热熔层压是同时的,所以可以在多层复合膜的可见侧上实现真实的压花深度,同时可以完全或尽可能避免基底侧上的“凸起压花”问题。由于共挤出的层状复合材料A-B尚未冷却,并且压花是针对在熔融物料中制成的所有目的,因此在压花之后没有可察觉的或仅有最小的松弛。根据本发明,令人惊奇的是,尽可能避免“凸起的压花”并且同时实现高度的耐磨性和低污染。
此外,该方法是高度经济的,因为不需要用于层压的附加加热循环。根据本发明的方法还使得基底、装饰层和含有热塑性聚氨酯的聚合物和/或离聚物的可见侧聚合物层之间可靠地粘结。相比之下,层压可见侧聚合物层的软材料涉及很大的困难。
无量纲压花深度指数IP表示“凸起压花”的一种量度。其由可见侧上的压花深度与基底侧上的凸起的压花的比率计算,每个测量为平均表面粗糙度RZ(DINEN ISO 4287:2010-07)除以层状复合材料A-B-C的厚度,乘以1000,所有值以微米为单位:IP=RZ(可见侧)×1000/(RZ(基底侧)×厚度(A-B-C))。
根据本发明优选实现冷却后至少6.0的压花深度指数。对于一些应用,可以实现至少8.0或至少9.5或10至20,优选至少13或甚至更有利地至少14或至少16的压花深度指数。根据本发明可以实现高达30或更高的压花深度指数。
大的压花深度指数的一个优点是可见侧可以被实施为温暖、柔软、冲击吸声和可塑的,并且例如真实地模仿粗木材和粗天然石材的触感和光学/美学印象,同时能够使基底侧的层的表面尽可能地保持光滑和均匀。这有助于将其粘结到基底E。例如将其粘结到基底E所需的粘合剂的量最小化。本发明首次另外提供了没有用于附加可见侧保护的清漆或树脂层但是仍然适合于满足耐磨性、化学稳定性、耐刮擦性、低污染性、高耐久性和良好的弹性要求的结构薄膜。根据本发明的多层复合膜有利地不含PVC和/或三聚氰胺树脂。
根据本发明,装饰层可以包括印刷在其上的纸和/或塑料膜,所述塑料膜可以是单轴或双轴定向的。根据本发明,由于增加的亮度,在膜上印刷可以是特别优选的。根据本发明,酪蛋白基印刷油墨(酪蛋白油墨)是特别优选的。装饰图案可以是无色、白色、纯色或以某种其它方式着色。
在一些情况下,可以有利地例如通过压延机将底漆施加到装饰层。这可以改善与层状复合材料A-B的互连,例如当优选使用酪蛋白印刷油墨时。本发明类似地涉及根据本发明的层状组合物,其中基底侧装饰层不含底漆。
根据本发明压花的图案原则上在其压花深度和设计方面不受限制,尽管最大压花深度由层的厚度预先确定,其中,所述设计可以是天然材料的模仿,例如木材、石头、纺织品、灰泥结构或可以在连续辊上表示的任何图案。根据本发明,压印在其上的图案可以特别有利地与印刷图案同步,使得例如在木材仿制的情况下,纹理的触感与光学印模相匹配。将相应的图案实现为连续且不间断的重复进一步加强了真实的对自然的印象。
本发明的多层复合膜的聚合物层A的聚合物可以有利地选自热塑性聚氨酯或离聚物,例如

离聚物或其混合物,其中有利的是,可见侧聚合物层A的聚合物,例如离聚物,是透明和/或明净的。装饰图案优选地通过层A和B可见。
用于粘结的改性塑料可以有利地包括一种或多种负载羧酸官能团的单体的共聚物或接枝(共)聚合物,特别是马来酸酐和/或烷基化马来酸酐与聚丙烯、聚乙烯(例如,LDPE或LLDPE)、乙烯-乙酸乙烯酯(EVA)、乙烯-丙烯酸丁酯(EBA)、乙烯-丙烯酸乙酯(EEA)、乙烯-丙烯酸(EAA)、乙烯-甲基丙烯酸(EMAA)和/或聚丙烯酸酯橡胶(ACM)。
在本发明的一个实施方式中,装饰层C包含可挤出热塑性聚合物,其选自由聚乙烯、聚丙烯和聚丁烯、聚苯乙烯、聚酰胺、聚酯如聚对苯二甲酸乙二醇酯(PET)及其混合物组成的组。包含塑料膜的这种装饰层的一个优点是它们的良好的可印刷性、良好的加工性能、它们的耐水性和它们的化学稳定性。
聚合物层A通常,但不是必须,具有在1至500μm,优选5至200μm范围内的厚度;和/或
粘结层B通常,但不是必须,具有在1至100μm,优选5至20μm,特别是6至10μm范围内的厚度;和/或
基底层C通常,但不是必须,具有1至500μm,优选10至150μm的厚度。
本发明的多层复合膜还有利地实施为使得它至少包括连续的且相互粘合的层D-A-B-C,其中,层D表示一个或多个相互粘合的层并且通过粘合层或粘合剂层、通过层压或通过机械粘结元件直接粘结到层A,其中层D可以例如具有1至200μm,有利地10至100μm的厚度。
层D然后可以有利地包括以下层中的一个或多个:一个或多个另外的离聚物层、覆盖层、UV保护层、清漆层、防湿层、机械保护层、防止滑动层或(热熔)粘合剂层;其中,层D可以是透明的和/或可以包括表面轮廓。
在基底侧,根据本发明的层C可以有利地邻接基底层E,基底层E通过粘合层或粘合剂层、通过层压或通过机械粘结元件直接粘结到层C。
根据本发明,层A、B、C、D和E可以不含填料、效应材料和/或颜料。相反,在本发明的另一个实施方式中,这些层中的一个或多个-例如层D和/或E,或层D和/或A-包括1至100重量%的填料、效应材料和/或颜料。在一个实施方式中,层状复合材料A-B-C或特别是层C不含无机填料材料、效应材料和/或有机或无机颜料。在另一个实施方式中,正是在层A-B-C中的一个或多个层中存在可提供特定效果的这种颜料或填料材料。
根据本发明的多层复合膜例如可以理想地用作地板覆盖物或用于地板覆盖物的制备中,用作墙板或屋顶板或用于制备墙板或屋顶板,作为家具膜,特别是在胶合板或刨花板的制备中和/或作为图形膜,特别是印刷膜。
因此,本发明还涉及包括根据本发明的多层复合膜的地板覆盖物、墙板和屋顶板、家具膜、胶合板和刨花板和图形膜、特别是印刷膜。
根据本发明的地板覆盖物有利地包括另一层E,其是基底层,其邻接层C并且通过粘合层或粘合剂层、通过层压或通过机械粘结元件直接粘结到层C,其中,所述基底层E优选地包括以下层中的一个:防止滑动层、隔热层、声音吸收层、特别是冲击吸声层、导热层、粘合层、胶合板层或刨花板层、木塑复合材料(WPC)层和纤维增强混凝土层。
如上所述,本发明类似地涉及一种制备根据本发明的多层复合膜的方法,其特征在于,在第一步骤中从层A和B共挤出层状复合材料,并且在第二步骤中在高于层状复合材料的熔融温度的温度下与装饰性基底层热熔层压,同时在同一步骤中在多层复合膜的可见侧上塑性压花一个或多个图案,其中在第一和第二方法步骤之间,层状复合材料的温度不会下降到低于层状复合材料A-B的熔融温度。
然后第二方法步骤有利地在150至300℃的温度下进行。如上所述,根据本发明的方法优选连续地进行。可见侧上的压花优选地与印刷在装饰层上的装饰图案同步。
然后在本领域技术人员熟悉的条件下以常规方式进行共挤出。根据本发明的多层复合膜的特定性质通过在连续操作中同时进行热熔层压和压花的方法步骤来实现,所述方法步骤本身是已知的,并且没有额外的加热循环。

Claims (24)

1.一种多层复合膜,其包括至少以下直接连续且相互粘合的层A-B-C:
A:在可见侧的聚合物层,其包括1至100重量%的可挤出的含热塑性聚氨酯的聚合物和/或离聚物;
B:包括用于粘结的一种或多种改性塑料的粘结层;
C:在基底侧的装饰层;
其特征在于,层A和B的层状复合材料共挤出,共挤出的层状复合材料尚未冷却,并在高于所述层状复合材料熔融温度的温度下与装饰层热熔层压,同时在同一步骤中在多层复合膜的可见侧塑性压花一个或多个图案;所述热熔层压在高于200℃且低于280℃的温度下进行;
一旦所述多层复合膜冷却至室温,压花深度指数IP至少为6,并且所述压花深度指数IP是无量纲的,定义如下,所有值以微米为单位:
IP = 可见侧的RZ×1000 /(基底侧的RZ×层状复合材料A-B-C的厚度),RZ为平均表面粗糙度,以DIN EN ISO 4287:2010-07为标准。

8.根据权利要求7所述的多层复合膜,其特征在于,用于粘结的改性塑料包括负载羧酸官能团单体的一种或多种共聚物或接枝共聚合物。
9.根据权利要求7所述的多层复合膜,其特征在于,用于粘结的改性塑料包括马来酸酐和/或烷基化马来酸酐与聚丙烯、聚乙烯、乙烯-乙酸乙烯酯(EVA)、乙烯-丙烯酸丁酯(EBA)、乙烯-丙烯酸(EAA)、乙烯-甲基丙烯酸(EMAA)、马来酸乙酯(MAH)和/或聚丙烯酸酯橡胶(ACM)。
10.根据权利要求1至3中任意一项所述的多层复合膜,其特征在于,装饰层C包含可挤出热塑性聚合物,其选自由聚乙烯、聚丙烯和聚丁烯、聚苯乙烯、聚酰胺、聚酯及其混合物组成的组。
11.根据权利要求1至3中任意一项所述的多层复合膜,其特征在于,聚合物层A的厚度为1至500μm;和/或
粘结层B的厚度为1至100μm;和/或
基底层C的厚度为1至500μm。
12.根据权利要求11所述的多层复合膜,其特征在于,聚合物层A的厚度为5至200μm;和/或
粘结层B的厚度为5至20μm;和/或
基底层C的厚度为10至150μm。
13.根据权利要求11所述的多层复合膜,其特征在于,粘结层B的厚度为6至10μm。
14.根据权利要求1至3中任意一项所述的多层复合膜,其特征在于,所述多层复合膜包括连续且相互粘合的层D-A-B-C,其中,所述层D表示一个或多个相互粘合的层并且通过粘合层或粘合剂层、通过层压或通过机械粘结元件直接粘结到层A。
15.根据权利要求14所述的多层复合膜,其特征在于,所述层D包括以下层中的一个或多个:覆盖层、UV保护层、防湿层、机械保护层、防止滑动层或热熔粘合剂层,其中,所述层D可以是透明的和/或可以包括表面轮廓。
16.根据权利要求1至15中任意一项所述的多层复合膜的应用,所述多层复合膜用作地板覆盖物或用于地板覆盖物的制备中,用作墙板或屋顶板或用于墙板或屋顶板的制备中,用作家具膜。
17.根据权利要求16所述的应用,其特征在于,所述多层复合膜在胶合板或刨花板的制备中和/或用作图形膜。
18.根据权利要求16所述的应用,其特征在于,所述多层复合膜在胶合板或刨花板的制备中和/或用作印刷膜。
19.一种层状体,其包括根据权利要求1至15中任意一项多层复合膜;所述多层复合膜作为地板覆盖物或家具膜。
20.根据权利要求19所述的层状体,其特征在于,所述地板覆盖物包括至少一个其它层E,所述至少一个其它层E为基底层,其邻接层C并且通过粘合层或粘合剂层、通过层压或通过机械粘结元件直接粘结到层C。
21.根据权利要求20所述的层状体,其特征在于,所述基底层E包括以下层中的一个:防止滑动层、绝热层、吸声层、导热层、粘合剂层、胶合板层或刨花板层、木塑复合材料WPC层和纤维增强混凝土层。
22.根据权利要求21所述的层状体,其特征在于,所述吸声层为冲击吸声层。
23.一种制备根据权利要求1至15中任意一项所述多层复合膜的方法,其特征在于,在第一步骤中从层A和B共挤出层状复合材料,并在第二步骤中在高于层状复合材料的熔融温度的温度下与装饰性基底层热熔层压,同时在同一步骤中在多层复合膜的可见侧上塑性压花一个或多个图案,其中在第一和第二方法步骤之间,层状复合材料的温度不会下降到低于层状复合材料A-B的熔融温度。
24.根据权利要求23所述的方法,其特征在于,第二方法步骤在150至300℃的温度下进行。
