A侧和B侧流体系统通常包括单独的流体源(例如贮存器或管线),所述流体源经由单独的泵被泵送至共同的喷头,该喷头由操作人员或自动化机器过程致动。许多双组分喷射系统使用齿轮泵以提供足够的喷射流量。需要的喷射压力根据材料和应用而变化,所期望的A侧流体和B侧流体的流率常常不同。涂料和催化剂用于以10比1的比例进行组合,例如,将需要A侧泵排量比B侧泵排量大10倍。
在许多应用中,单个喷射系统可被用于顺序地施加多种不同的材料(如不同的涂料)。在可以泵送和喷射新的流体材料之前,旧材料必须被从泵送系统冲洗掉以防止污染。冲洗可涉及大量浪费材料,并且泵的压力及流率可在开始泵送新材料时变化。
发明内容
在第一实施例中,喷射系统包括第一和第二流体源、喷射器、第一泵和第二泵、第一和第二压力传感器,以及控制器。第一和第二流体源配置成分别提供第一流体和第二流体。喷射器配置成组合和喷射所述第一流体和第二流体。第一泵和第二泵配置成分别以可变的第一和第二泵速从各个泵向喷射器泵送所述第一流体和第二流体。第一和第二压力传感器设置成分别感测所述第一泵和第二泵的第一和第二输出压力。所述控制器配置成基于所述第一输出压力控制第一泵和第二泵,并且还配置成在第二输出压力与目标喷射压力相差超过压力因子量超过阈值持续时间的情况下确定泵的故障状态。
在第二实施例中,一种用于具有用于分离流体组分的第一泵和第二泵的双组分喷射系统的控制方法,包括:录入目标喷射压力,录入材料特有压力因子边界,感测所述第二泵的输出压力,和在至少一段阈值持续时间内所感测的输出压力保持与压力因子边界相比更加远离目标喷射压力的情况下确定故障状态。

具体实施方式
本发明是一种用于检测双组分喷射系统例如涂料、环氧树脂或泡沫喷射器的第二后续泵的泵送故障和错误的系统和方法。
图1是喷射系统10的示意图,即具有配置成承载单独的流体组分的A侧和B侧的双侧喷射系统,所述流体组分仅在喷射时进行组合。喷射系统10可以,例如,在喷射时刻使A侧涂料和B侧催化剂(如聚氨酯,丙烯酸类,聚酯或环氧树脂)组合。虽然喷射系统10将在下文主要作为用于喷漆的系统进行讨论,但本发明可类似地应用到用于泡沫、粘合剂和其他材料的喷射器。喷射系统10的许多组分都在系统的A侧和B侧两侧平行。为了清楚起见,A侧组分都标有“a”下标,而B侧组分标有“b”下标。以下,没有下标的参考数字将一般用来指示在喷射系统10的A侧和B侧两侧平行存在的元件,以及两侧共有的单个元件,而特别的A侧或B侧的相应部件将适当地标注“a”或“b”下标。例如,“泵12a”和“泵12b”分别是喷射系统的A侧和B侧子系统的具体元件。与“泵12”(没有下标)相关的描述一般是指泵。
喷射系统10包括A侧和B侧泵12,所述泵将流体经由入口管线Ia和Ib从入口歧管14泵送并经由出口管线Oa和Ob泵送到出口歧管16。在所示实施例中,泵12是由机动化致动器18驱动的双动往复气缸泵,具有由润滑系统20润滑的密封件。机动化致动器18例如可以是线性直流步进电机。润滑系统20包括至少一个润滑剂贮存器和适于从润滑系统20向泵12的其它喉部密封件和阀密封件传送润滑剂的流体流动管线。尽管润滑系统20作为整体系统示出,喷射系统10的某些实施例可使用例如具有不同的润滑剂的单独的A侧和B侧润滑系统。
入口和出口歧管14、16分别是将泵12选择性地联接到多个流体源和输出部的有阀歧管。入口和出口歧管14、16允许喷射系统10在多个连接的流体之间切换而不需要断开或重新连接流体管线。虽然每个出口歧管16都示出具有三个出口并且每个入口歧管14都示出具有三个入口,可以使用任何数量的入口和出口。在普通操作条件下,歧管14和16中的阀一次只允许一个输入或输出管线被打开。在一些实施例中,入口和出口歧管14、16是电子控制的,如下面关于控制器40更详细地讨论的。在其它实施例中,入口和出口歧管14、16可以手动致动。喷射系统10的某些实施例允许电子以及手动阀都可以致动入口和出口歧管14、16。
在所示实施例中,入口歧管14使泵12分别经由流体管线F1和F2选择性地连接到主流体源22和24,并经由溶剂管线S连接到溶剂源26。例如,主流体源22a和24a可以是第一和第二涂料P1和P2,而主流体源22b和24b可以是例如第一和第二催化剂流体C1和C2。溶剂源26a和26b可以从公共的溶剂材料贮存器抽取,也可以使用不同的溶剂材料。
在所示实施例中,出口歧管16也使泵12经由喷射管线S1和S2选择性地连接至喷射器28和30,以及经由废料管线W连接至废流体槽31。废流体槽31接收从喷射系统10(例如,当从第一涂料P1和第一催化剂流体C1向第二涂料P2和第二催化剂流体C2切换时)冲洗出的废弃涂料、催化剂和溶剂。喷射器28和30分别接收来自A侧和B侧出口歧管16两者的喷射管线。例如,喷射器28接收来自A侧出口歧管16a的喷射管线S1a以及来自B侧出口歧管16b的喷射管线S1b。虽然图1中只示出两个喷射器28和30,但可使用任何数量的单独的喷射器。各喷射器可专用于单个喷射流体(例如涂料和催化剂的)组合,以避免不同的流体混合或结垢。因此,具有附加流体源的实施例也有利地包括附加的喷射器。可替代地,喷射器不必专门用于特定的流体组合,但可顺序地用于多种不同流体的组合,如果使用具有不同流体的喷射阶段之间冲洗的话是这样。例如,喷射器28和30可以是用户触发的喷枪或机器致动的自动喷射器。
在某些实施例中,主流体源22、24和溶剂源26是能够供给泵12的输出压力的至少50%的预加压源。预加压源减轻机动化致动器18上的泵送负载,使得泵12只需要供给少于输出压力的50%(根据前述情况)。源22、24和26可以包括用于对流体预加压的专用的泵。
在所示实施例中,泵12是计量线性泵,该泵具有承载排量杆34的计量缸32。排量杆34通过机动化致动器18驱动,并且两者都定位且驱动柱塞36。在某些实施例中,计量缸32、排量杆34和柱塞36可在工作表面区域中平衡,以便在上冲程和下冲程上从预加压源(例如22,24)接收相等的压力。
机动化致动器18的马达速度是可变的,并确定泵12的排量。排量杆34延伸到杆贮存器38,在某些实施例中,所述杆贮存器可充满来自润滑系统20的润滑剂。泵12各自具有入口和出口阀,所述阀在排量杆34的上和下冲程之间致动以引导柱塞36上方或下方的流体。
喷射系统10通过控制器40控制。控制器40是计算设备,例如微处理器或具有相关的存储器和本地操作界面42的微处理器的集合。本地操作界面42是具有例如屏幕、按键、拨号盘和/或仪表的用户界面装置。在本发明的某些实施例中,本地操作界面42可以是用于用户操作的平板电脑(tablet)或计算机的有线或无线连接。在其他实施方案中,本地操作界面42可以是配置成接收直接用户输入并直接向用户提供诊断和操作数据的集成界面。例如,本地操作界面42可以使用户能够为A侧和B侧流体的各个组合输入A侧和B侧流体流量的目标比率,以及目标输出压力。本地操作接口42还可以向用户提供诊断信息,包括但不限于故障辨识(例如,堵塞或泄漏)、喷射统计(例如所喷射的或剩余的流体体积),以及状态指示(例如,“清洗中”,“喷射中”,或“关机中”)。在某些实施例中,控制器40可包括已知或先前的配置的数据库(例如,具体材料的目标比率和/或压力),使得在本地操作界面42的用户仅需要从几个选项中选择一个配置。
控制器40通过马达速度控制信号cs控制机动化致动器18并通过泵阀控制信号cPV控制泵12的泵阀。控制器40使泵12的阀致动与泵转换同步以使柱塞36到达其在计量缸32内的行程距离的顶部或底部的停机时间最小化。在某些实施例中,控制器40还可分别通过入口阀控制信号cIV和出口阀控制信号cOV控制入口歧管14和出口歧管16的阀。控制器40分别从压力传感器44a和44b接收感测到的压力值Pa和Pb,并且分别从机动化致动器18a和18b接收反映马达状态的编码器反馈数据fa和fb。
泵送系统10在特定压力和材料比率下通过泵转换提供大致均匀且连续的喷射压力。泵送系统10使得能清洁且高效地泵送和流体切换而没有流体污染的风险,并且不需要冗长的停机时间或大量使用的洗涤溶剂。
图2是示出了方法100的方法流程图。方法100是用于喷射系统10的控制方法,通过该方法调节流体压力和流率。图3是根据方法100的操作的作为时间的函数的A侧泵速(SA)、B侧泵速(SB)和目标压力(PT)的示例曲线图。
首先,录入配置参数。(步骤S100-1)。配置参数包括目标喷射压力(PT)和目标流率(FRT),其可以共同设定或者例如当(PT)已改变,但目标流率(FRT)保持不变时通过单独的步骤S100-2和S100-3分别设定,或者反之亦然。选自控制器40的数据库、或从外围设备导入的喷射压力(PT)和目标流率(FRT)可通过本地操作界面42由用户手动设定。在某些实施例中,目标喷射压力(PT)可以作为主泵(即12a)的目标输出压力,而不是整个喷射系统的普遍目标压力。
一旦配置参数已录入,则可以开始正常喷射操作,用泵12从入口歧管14向出口歧管16泵送流体并泵送到喷射器28或30,如上文关于图1所述。控制器40基于感测到的和目标压力控制泵12a和12b的泵速。虽然下面将喷射系统10的A侧流体系统描述为“主”侧以及B侧的流体系统描述为“次”侧,替代实施例可以将这种顺序反转。在正常喷射操作过程中,压力传感器44a和44b分别感测泵12a和12b的出口压力。(步骤S100-4)。对应于A侧出口压力Pa的主压力驱动控制器40的比例-积分-微分控制回路来产生管理机动化致动器18a的速度控制信号CSa,使得A侧出口压力Pa被限制成朝向主泵速SP1来产生目标压力(PT)。(步骤S100-5)。控制器40通过乘法缩放速度控制信号CSa由目标流率FRT来产生管理机动化致动器18b的速度控制信号CSb,从而产生次泵速(SP2)。(步骤S100-6)。由于泵的排量与泵速大致成正比,根据机动化致动器18a的速度缩放机动化致动器18b的速度确保了均匀的材料比率以A侧出口压力Pa到达喷射器28和30,Pa倾向于随时间变成目标压力PT。B侧出口压力Pb不用于控制马达速度,但可以被感测用于诊断目的。
控制器40以反馈环通过影响所感测的A侧出口压力(Pa)的指令泵速SP1进行操作,并且所感测的A侧出口压力(Pa)通过前述比例-积分-微分控制回路确定速度控制信号CsSa和Csb。在泵送停止的事件中,例如更换材料,方法100可以在步骤S100-1重新开始新的目标喷射压力和流率。(步骤S100-7)。目标流率和喷射压力取决于材料。例如,涂料和催化剂的不同组合可以使用不同比率的涂料和催化剂。适合流体的组合的任何材料比率都可以使用。另外,粘度和环境温度的差异可能需要不同的目标喷射压力PT。
图3分别提供了作为时间的函数的主和次泵速SP1、SP2的出口压力Pa与目标喷射压力PT相比较的示例曲线图。如图3所示,出口压力Pa从对应于喷射开始或材料更换的初始时间t0朝向目标喷射压力PT大致线性倾斜,直到接近目标喷射压力PT为止,随后泵速SP1、SP2开始下降以及出口压力Pa在时刻tL处开始稳定。在后面的时刻tS,泵速SP1、SP2和出口压力Pa达到大致稳定状态,其中出口压力Pa大致等于目标压力PT。
方法100和喷射系统10在喷射事件、材料更换和机器启动/关机事件中迅速调整泵速以达到均匀的所需压力和材料流率。
图4是示出了方法200的方法流程图。方法200是用于喷射系统10的监测方法,通过该方法可以监测错误或故障,如泄漏、堵塞和流体源枯竭。由于方法100只基于主压力反馈环管理机动化致动器18a和18b的速度,因此次流量中的故障(例如,堵塞或渗漏造成不向目标压力PT收敛)不会影响方法100。因此,方法200提供检测A侧和B侧两者的故障的手段并向用户提醒故障状态。图5是作为时间的函数的压力的示例曲线图,示出了方法200的一种操作情况。
如上面关于图2所讨论的,控制器录入配置参数。(步骤S200-1)。配置参数包括目标喷射压力PT和目标压力因子ΔP,其可以如上所述地单独录入。(步骤S200-2和S200-3)。配置参数还可包括警报间隔(ΔtA),或警报间隔可以是预先设定的、固定的时间段。目标压力因子ΔP是次出口压力PS(即,A侧和B侧分别构成喷射系统10的主和次侧的出口压力Pb)可接受的变化程度。次出口压力PS可以被表示成目标喷射压力PT的小数部分,或者表示成绝对压力带宽。在任一情况下,目标压力因子ΔP是边界值,该边界值分别限定次压力PS的最大和最小可接受值PMax和PMin。例如,目标压力因子ΔΡ可以是材料特有的值。控制器40通过压力传感器44b连续感测第二压力PS(步骤S200-4)以确定Ps是否落在可接受的边界以外(例如高于PMax或低于PMin)。(步骤S200-5)。如果次压力Ps保持在边界以外的时间超过等于警报间隔ΔtA的阈值持续时间(步骤S200-6),控制器40识别故障状态。警报间隔ΔtA可以由用户提供,由控制器40基于其它配置因子或预设产生。图5示出了两个出界的时间间隔Δt1和Δt2,其中Δt1<Δt2。例如,在Δt1<ΔtA<Δt2时,控制器40可在Δt2期间而不是Δt1期间标记一个警报或故障状态。警报间隔ΔtA和压力因子ΔP反映关于次压力PS的变化的操作公差的程度。警报间隔ΔtA和压力因子ΔP可以根据应用的需要、流体粘度和流率而变化。
当次压力在边界以外保持超过警报间隔ΔtA的任何时间,控制器40识别故障状态并经由本地操作界面42提醒用户。(步骤S200-7)。识别故障状态包括标记故障事件,并且还可包括将故障事件按类型分类,例如,负压(其可对应于泄漏)和过压(其可以对应于阻塞)之间的区分。通过提醒用户次压PS持续超出由目标压力TP和压力因子ΔP限定的公差范围,方法200提供了不能通过方法100进行的对次压的诊断。为了避免误报警,方法200可以在预期有较大的压力波动时——例如在启动或泵更换时——暂停。

Claims (14)
1.一种喷射系统,包括:
配置成提供包括第一材料的第一流体的第一流体源;
配置成提供包括第二材料的第二流体的第二流体源;
配置成组合和喷射所述第一流体和第二流体的喷射器;
第一泵,所述第一泵配置成以可变的第一泵速从所述第一流体源向喷射器泵送所述第一流体;
第二泵,所述第二泵配置成以可变的第二泵速从第二流体源向喷射器泵送所述第二流体;
设置成感测所述第一泵的第一输出压力的第一压力传感器;
设置成感测所述第二泵的第二输出压力的第二压力传感器;以及
控制器,所述控制器配置成基于所述第一输出压力控制第一泵的速度和第二泵的速度,并且配置成在第二输出压力与目标喷射压力相差超过材料特有的压力因子量持续超过阈值持续时间的情况下识别所述第一泵和所述第二泵的泵故障状态,所述阈值持续时间取决于第一材料和第二材料。
2.根据权利要求1所述的喷射系统,其中,所述控制器配置成经由比例-积分-微分回路控制第一泵,以及控制第二泵以目标主-次喷射组分流量比跟随第一泵。
3.根据权利要求1所述的喷射系统,其中,所述第一泵和第二泵是正排量往复泵。

7.一种用于具有用于分离第一和第二流体组分的第一泵和第二泵的双组分喷射系统的控制方法,该方法包括:
感测所述第一泵的输出压力;
基于所述第一泵的所述输出压力控制第一泵的速度和第二泵的速度;
录入目标喷射压力;
录入材料特有压力因子边界;
感测所述第二泵的输出压力;和
在第二输出压力与目标喷射压力相差大于压力因子边界持续至少阈值持续时间的情况下识别所述第一泵和所述第二泵的故障状态,
其中,所述阈值持续时间取决于第一流体材料和第二流体材料。
8.根据权利要求7所述的喷射系统,其中,所述目标喷射压力是第一泵的目标输出压力。
9.根据权利要求7所述的喷射系统,其中,所述故障状态识别在第二泵更换时被禁用。
10.根据权利要求7所述的喷射系统,其中,所述故障状态识别在第二泵的启动期间被禁用。
11.根据权利要求7所述的喷射系统,其中,所述压力因子边界是至少第二流体材料的粘度的函数。
12.根据权利要求7所述的控制方法,还包括记录用户输入。
13.根据权利要求12所述的控制方法,其中,所述用户输入包括目标喷射压力、材料特有的压力因子边界以及阈值持续时间。
