Abstract

本发明的发泡成型用非织造布层叠体的特征在于,在致密层的至少一面具有增强层,致密层为包含纤维直径为10~30μm的聚酯系长纤维,体积密度为0.1g/cm3以上,通过热风处理纤维彼此熔接的非织造布;增强层为包含纤维直径为10~30μm的聚酯系短纤维的非织造布;并且,致密层和增强层通过针刺进行交织而层叠而成。本发明的发泡成型用非织造布层叠体在加热、延展、压缩加工后也可以维持片内的致密性,在加热、延展、压缩成型加工时非织造布对铸模的追随性优异,可以加工成复杂的形状,能够不进行裁切而适当地加工成适于发泡成型体的铸模等的形状,同时,可以全面地维持充分的致密性。

Description

发泡成型用非织造布层叠体、使用该非织造布层叠体的氨基甲酸酯发泡成型体复合物、以及发泡成型用非织造布层叠体的制造方法
技术领域
本发明涉及设置于聚氨基甲酸酯等发泡成型品的底部的发泡成型用非织造布层叠体、使用该非织造布层叠体的氨基甲酸酯发泡成型体复合物、以及发泡成型用非织造布层叠体的制造方法。
背景技术
作为车辆用座椅等的缓冲材料,使用软质的发泡聚氨基甲酸酯等发泡成型品。出于提高发泡氨基甲酸酯成型品的刚性的目的,和为了使氨基甲酸酯不向背面渗透,在这样的发泡成型品的底部设置有增强用基布。作为增强用基布,可以使用维多利亚细布(cheesecloth)与厚片氨基甲酸酯(slab urethane)的组合、或粗毛布等,但存在氨基甲酸酯成型品的刚性改善不充分,或者不能充分防止氨基甲酸酯向背面的渗透的问题。
作为改良上述缺点的方法,提出了以下的各种方法:使用将目付(日本织物单位面积重量)10~30g/m2的薄且致密的层和目付40~100g/m2的粗且体积大的层一体化而成的非织造布作为增强用基布的方法(参照专利文献1),使用目付110~800g/m2、纤维直径1~16d的高目付非织造布作为增强用基布的方法(参照专利文献2),使用纤维直径为10μm以下的熔喷非织造布作为致密层的方法(参照专利文献3),使用由细度为1.1~2.7dtex的纤维形成的网(致密层)和由细度为2.3~8.8dtex的纤维形成的网(大体积层)通过机械交织处理而层叠的非织造布作为增强用基布的方法(参照专利文献4),或将使纺粘非织造布等纤维质基材层和至少一面上层叠的短纤维层在高压水流的作用下一体化而成的材料作为发泡成型品用增强材料来使用的方法(参照专利文献5)等。
然而,专利文献1~5中记载的发泡成型用增强材料基布的课题都仅仅是着眼于解决氨基甲酸酯发泡时的渗透、含浸性能,并没有制成能够节省发泡成型前的裁切加工、缝制加工的手工作业的时间和精力的原材料。
近年来,随着车辆用座席的设计性、电装化的推进,氨基甲酸酯发泡时的模具形状也变得复杂,为了匹配该形状,通过手工作业将增强用基布进行裁切加工和缝制加工的时间和精力在大大增加。作为减少该时间和精力的方法,提出了通过将非织造布片覆盖在铸模上,加热、延展、压缩加工而进行装模,简便地进行发泡前的处理的成型加工方法,作为该成型加工所使用的增强材料基布,例示了使低熔点纤维和高熔点纤维混合而成的非织造布片(参照专利文献6)。此外,提出了通过使用以由聚酯树脂的高熔点成分和低熔点成分的配合形成的卷曲性复合短纤维作为主材料的非织造布作为氨基甲酸酯增强材料,从而不需要裁切加工,在发泡氨基甲酸酯的成型加工中防止成型时发泡氨基甲酸酯的渗透(参照专利文献7)。
由专利文献6和7的技术所得到的非织造布是对铸模的追随特性被改善、节省缝制加工的时间和精力的非织造布,但由于在对铸模追随时由短纤维形成的非织造布被拉伸,因此存在致密性不充分且会产生厚度极薄的部分的问题。并且,如果在该状态下进行作为后续工序的氨基甲酸酯发泡加工,则存在产生氨基甲酸酯从该薄的部分向背面的渗透,产生增强效果的降低、与金属弹簧的异常声响等各种问题。

发明内容
发明所要解决的课题
本发明的课题是提供在加热、延展、压缩加工的成型加工时对铸模的追随性优异、在装模后也能够充分维持增强效果和氨基甲酸酯渗透防止性能的发泡成型用层叠体、和使用其的氨基甲酸酯发泡成型体复合物。
用于解决课题的方法
本发明的发泡成型用非织造布层叠体的特征在于,
在致密层的至少一面具有增强层,
致密层为包含纤维直径为10~30μm的聚酯系长纤维,体积密度为0.1g/cm3以上,通过热风处理纤维彼此熔接的非织造布,
增强层为包含纤维直径为10~30μm的聚酯系短纤维的非织造布,
并且,前述致密层和前述增强层通过针刺而交织。
在这样的本发明的发泡成型用非织造布层叠体中,优选前述致密层不具有部分热压接部。
在本发明的发泡成型用非织造布层叠体中,优选压力差125Pa时的透气度为25cm3/cm2/sec以上且小于140cm3/cm2/sec。
在本发明的发泡成型用非织造布层叠体中,优选致密层的聚酯系长纤维和/或增强层的聚酯系短纤维包括在截面上具有熔点不同的部分的纤维。在这样的本发明的发泡成型用非织造布层叠体中,优选致密层的聚酯系长纤维包括含有2种以上的熔点不同的树脂的复合长纤维,构成前述复合长纤维的树脂的至少一种为聚酯系树脂。另外,在这样的本发明的发泡成型用非织造布层叠体中,优选增强层的聚酯系短纤维包括含有2种以上的熔点不同的树脂的复合短纤维,构成前述复合短纤维的树脂的至少一种为聚酯系树脂,更优选构成前述复合短纤维的至少一种树脂的熔点在110~190℃的范围内。
在本发明的发泡成型用非织造布层叠体中,优选致密层的目付在10~50g/m2的范围内,此外,优选增强层的目付在40~150g/m2的范围内,此外,进一步优选发泡成型用非织造布层叠体的目付在50~200g/m2的范围内。
本发明的氨基甲酸酯发泡成型体复合物是前述任一本发明的发泡成型用非织造布层叠体的增强层和氨基甲酸酯发泡成型体一体化而形成的。
本发明的车辆用座椅、以及本发明的椅子是用前述本发明的氨基甲酸酯发泡成型体复合物而制成的。
本发明的发泡成型用非织造布层叠体的制造方法具有下述工序:
通过热风处理得到包含纤维直径为10~30μm的聚酯系长纤维,体积密度为0.1g/cm3以上的非织造布的工序,和
将前述非织造布与包含纤维直径为10~30μm的聚酯系短纤维的非织造布层叠,利用针刺进行交织处理的工序。
在这样的本发明的发泡成型用非织造布层叠体的制造方法中,优选前述聚酯系长纤维包括含有2种以上的熔点不同的树脂的复合长纤维,构成前述复合长纤维的树脂的至少一种为聚酯系树脂。
发明效果
通过由包含特定的聚酯系长纤维的非织造布构成的致密层和由包含特定的聚酯系短纤维的非织造布构成的增强层进行交织而被层叠,从而本发明的发泡成型用非织造布层叠体的耐热性优异,在加热、延展、压缩加工后也可以维持片内的致密性,在加热、延展、压缩成型加工时非织造布对铸模的追随性优异,可以加工成复杂的形状,能够不进行裁切或减少裁切的时间和精力而适当地加工成适于发泡成型体的铸模等的形状,同时可以全面地维持充分的致密性。
在本发明的发泡成型用非织造布层叠体上进行氨基甲酸酯等的发泡成型的情况下,能够适当地防止发泡成型用树脂液的透过(渗出或渗透)。
此外,在使用本发明的发泡成型用非织造布层叠体来制造氨基甲酸酯发泡成型体复合物时,该层叠体能够适当地追随所期望的形状的模具,在该层叠体上适当地形成氨基甲酸酯发泡成型体而不伴随氨基甲酸酯树脂的渗透。
本发明的氨基甲酸酯发泡成型体复合物由于在成为基布的非织造布层叠体侧不会产生氨基甲酸酯树脂的渗透,因此例如在用于汽车座椅的制造时,可以有效地防止由金属部件与发泡氨基甲酸酯的摩擦引起的异常声响。
根据本发明的制造方法,能够适当地制造具有前述优异特性的发泡成型用非织造布层叠体。
具体实施方式
以下,对本发明具体地进行说明。
<发泡成型用非织造布层叠体>
本发明的发泡成型用非织造布层叠体在致密层的至少一面具有增强层。
本发明涉及的致密层是包含聚酯系长纤维的非织造布,此外,本发明涉及的增强层是包含聚酯系短纤维的非织造布,它们都是由聚酯系纤维形成的非织造布。这里,在本发明中,短纤维是指大致平均纤维长度200mm以下的纤维。
在本发明中,聚酯系纤维可以是下述复合纤维中的任一种:仅由单独的聚酯形成的纤维、由2种以上的聚酯形成的复合纤维、由1种以上的聚酯与聚酯以外的热塑性树脂形成的复合纤维。作为仅由单独的聚酯形成的纤维,可以是均质的纤维,也可以是通过纺丝时或之后的热定型等工序而在截面上具有不同熔点的纤维。另外,复合纤维也可以在截面上具有熔点不同的部分。此外,聚酯系纤维还可以是将这些纤维二种以上混合而成的混合纤维。
在本发明中,优选致密层的聚酯系长纤维和/或增强层的聚酯系短纤维的熔点在110~190℃,优选在110~140℃的范围内,在为复合纤维时,期望聚酯系纤维中的至少一部分满足这样的熔点。在本发明中,期望增强层的聚酯系短纤维为复合短纤维,构成该复合短纤维的至少一种树脂的熔点为110~190℃,优选为110~140℃,特别优选为110~120℃。在增强层的聚酯系短纤维为复合短纤维时,优选含有共聚聚对苯二甲酸乙二醇酯或聚乙烯作为纤维成分。
在本发明中,如果使用由聚酯系纤维形成的非织造布,则从加热、延展、压缩成型加工时的耐热性的观点出发是优选的,可以防止在使用由以聚丙烯树脂、聚乙烯树脂等低熔点树脂作为单一成分的树脂形成的非织造布时产生的加热时的变形等。
作为构成聚酯系纤维的聚酯,具体而言,可以例示聚对苯二甲酸乙二醇酯(PET)、聚对苯二甲酸丙二醇酯(PTT)、聚对苯二甲酸丁二醇酯(PBT)和聚乳酸(PLA)、以及它们的共聚物和它们的组合等。如果考虑成型加工性,则其中更优选为聚对苯二甲酸乙二醇酯(PET)、聚对苯二甲酸丙二醇酯(PTT)、聚对苯二甲酸丁二醇酯(PBT)等。
在不损害本发明的目的的范围内,可以在形成聚酯系纤维时所用的树脂中加入抗氧化剂、耐候稳定剂、耐光稳定剂、防粘连剂、润滑剂、成核剂、颜料、柔软剂、亲水剂、助剂、防水剂、填料、抗菌剂、阻燃剂等各种公知的添加剂。此外,这些添加剂也可以在形成非织造布后通过喷雾等方法添加在纤维表面。
·致密层
构成本发明的发泡成型用非织造布层叠体的致密层是包含上述聚酯系纤维中的聚酯系长纤维的非织造布。期望聚酯系长纤维的纤维直径为10~30μm、优选为15~25μm。如果纤维直径超过30μm,则损害非织造布的致密性,氨基甲酸酯发泡时的氨基甲酸酯渗透的可能性增高,因此不优选。另外,如果纤维直径小于10μm,则聚酯长纤维非织造布的生产率降低,因此不优选。此外,纤维的截面形状除了圆形以外,还可以是三叶形等异形截面。
本发明涉及的致密层是通过热风处理而纤维彼此熔接的非织造布,优选为通过热风等热处理而在非织造布的整体部分,纤维彼此熔接的非织造布。期望致密层的非织造布不具有部分热压接部,优选为没有进行轧纹加工等热压接的非织造布。
作为这样的由聚酯系长纤维非织造布形成的非织造布,可以使用公知的非织造布,具体而言,可以通过在将聚酯树脂纺丝后,通过热风接合机来获得(US3,384,944、US3,989,788、日本特表2010-537068)。
在致密层的非织造布不具有部分热压接部的情况下,由于得到的发泡成型用非织造布层叠体对铸模的追随性优异,形状加工性优异,同时在加工成铸模形状后也可以在整面上维持充分的致密性,因此优选。
本发明涉及的致密层的目付通常在10~60g/m2,优选在10~50g/m2,更优选在15~45g/m2的范围内。
构成致密层的非织造布的聚酯系长纤维为仅由单独的聚酯形成的纤维、由2种以上的聚酯形成的复合长纤维、由1种以上的聚酯与聚酯以外的热塑性树脂形成的复合长纤维中的任一者均可,可以使用1种以上的这些聚酯系纤维。
在本发明中,优选构成致密层的非织造布的聚酯系长纤维包括含有熔点不同的2种以上的树脂的复合长纤维,构成前述复合长纤维的树脂的至少一种为聚酯系树脂。这样的聚酯系长纤维优选在截面上具有熔点不同的部分。
作为这样的聚酯系长纤维非织造布,有FIBERWEB社制“REEMAY(R-2系列)”、“REEMAY(R-0系列)”等。由于“REEMAY(R-2系列)”和“REEMAY(R-0系列)”由截面上具有熔点不同的部分的聚酯系复合长纤维构成,并且在非织造布的整体上具有通过热风接合处理而纤维彼此熔接的部分的非织造布,因此作为构成本发明的非织造布层叠体的致密层是特别合适的。
本发明涉及的致密层优选体积密度为增强层的体积密度以上,期望通常在0.1g/cm3以上,优选在0.1~0.3g/cm3,更优选在0.1~0.2g/cm3的范围内。
本发明涉及的致密层可以由一层非织造布构成,此外,也可以由二层以上的非织造布构成。在由二层以上的非织造布构成的情况下,可以由同种非织造布构成,另外,也可以由不同的非织造布构成。另外,在致密层由二层以上的非织造布构成的情况下,它们可以预先层叠并用公知的方法来交织或粘接,此外,也可以在形成发泡成型用非织造布层叠体时层叠而形成。
·增强层
构成本发明的发泡成型用非织造布层叠体的增强层为包含上述聚酯系纤维中的聚酯系短纤维的非织造布。期望聚酯系短纤维的纤维直径为10~30μm,优选为15~25μm。另外,期望平均纤维长度通常在200mm以下,优选在10mm~70mm,更优选在30~60mm的范围内。纤维直径越细,则氨基甲酸酯的渗透或渗出的防止、增强效果的性能越提高,因此优选,但从交织时的生产率等观点出发,设为上述范围内是合适的。
形成本发明涉及的增强层的短纤维可以为单纤维,可以为并列(side-by-side)型或芯鞘型的复合纤维,或者也可以为卷曲纤维。此外,纤维的截面形状除了圆形以外,也可以是V字形、十字形、T字形等异形截面。鉴于成型加工时对铸模的装模后的形状保持性,尤其优选由至少包含低熔点树脂和高熔点树脂的2种成分以上的纤维构成的纤维。具体而言,可以列举高熔点PET树脂和低熔点PET树脂的芯鞘复合纤维、或高熔点PET树脂和PE树脂的芯鞘复合纤维等。
此外,作为形成本发明涉及的增强层的短纤维,也可以是混合由二种以上的不同的热塑性树脂形成的纤维而成的混合纤维、或混合形状不同的二种以上的纤维而成的混合纤维等混合二种以上的纤维而成的混合纤维。
在本发明中,构成增强层的非织造布的聚酯系短纤维优选包括含有2种以上的熔点不同的树脂的复合短纤维,构成前述复合短纤维的树脂的至少一种为聚酯系树脂。这样的聚酯系短纤维优选在截面上具有熔点不同的部分。
作为形成本发明涉及的增强层的短纤维,还可以选择将2种以上熔点不同的1成分聚酯短纤维混纤而成的纤维。在增强层的非织造布由复合短纤维形成的情况下,期望构成该复合短纤维的至少一种树脂的熔点优选在110~190℃,更优选在110~140℃,尤其优选在110~120℃的范围内。在具有前述范围的熔点的树脂的情况下,将非织造布层叠体进行加热、延展、压缩加工后的形状保持性优异,因此优选。作为这样的树脂,可以列举例如共聚聚对苯二甲酸乙二醇酯或聚乙烯等。在使用复合短纤维的情况下,通过设为与其他短纤维,例如高熔点的1成分聚酯短纤维混纤的状态,可以控制前述形状保持性。复合聚酯系短纤维的混纤比率为10~90%,更优选为20~80%,尤其优选为30~60%。如果低于该比率,则存在形状保持性差的情况。此外,如果超过该比率,则加热、延展、压缩加工后的形状保持性优异,但得到的非织造布的手感变硬,存在对异常声响防止效果、乘坐感觉产生不良影响的情况。
在重视成型加工时对铸模的追随性的情况下,可以选择表现伸长性的纤维,具体而言,可以列举由高熔点PET树脂和低熔点PET树脂、或由高粘度PET树脂和低粘度PET树脂形成的并列复合纤维等。
由上述聚酯短纤维来获得非织造布的方法也可以使用公知的方法,优选可以采用通过针刺进行机械接合或通过加热处理进行熔接的方法。在通过针刺进行之后的与致密层的层叠的情况下,优选通过针刺来事先非织造布化。
本发明涉及的增强层优选体积密度为致密层的体积密度以下,不受特别限定,但期望体积密度通常在0.01~0.1g/cm3,优选在0.03~0.09g/cm3,更优选在0.05~0.08g/cm3的范围内。
期望本发明涉及的增强层的目付通常在40~180g/cm2,优选在40~160g/cm2,更优选在40~150g/cm2,进一步优选在60~150g/cm2的范围内。
本发明涉及的增强层可以为单层也可以为二层以上。在增强层为二层以上的叠层的情况下,可以由同种非织造布构成,另外,也可以由不同的非织造布构成。在增强层由二层以上的非织造布构成的情况下,它们可以预先层叠并通过公知的方法进行交织或粘接,此外,也可以在形成发泡成型用非织造布层叠体时层叠而形成。
如上所述,本发明涉及的增强层可以仅设于致密层的一面,也可以设于两面。
·层叠体
本发明的发泡成型用非织造布层叠体可以通过将上述致密层和增强层进行层叠并通过针刺进行交织处理来制造。在本发明中,通过利用针刺进行的交织处理,通过制成以使致密层和增强层一体化的方式接合的层叠体,采用没有偏差的机械交织使致密层和增强层接合。因此,本发明的发泡成型用非织造布层叠体不妨碍立体地追随用于制造发泡成型体的铸模的阶段,并且,在伴随由追随引起的拉伸的情况等中也难以产生由拉伸引起的厚度不均匀,可以在整面维持良好的致密性,同时,得到的发泡成型用非织造布层叠体保持了适当的透气性,可以使氨基甲酸酯等进行发泡成型时所产生的气体透过,可以控制氨基甲酸酯等的液体的含浸。
期望本发明的发泡成型用非织造布层叠体为具有在使发泡成型体成型的阶段,氨基甲酸酯等发泡树脂不会渗透的性能、更优选为具有充分的致密性、并且保持了透气性的层叠体。这样的本发明的发泡成型用非织造布层叠体优选压力差125Pa时的透气度为20cm3/cm2/sec以上且小于160cm3/cm2/sec,更优选为25cm3/cm2/sec以上且小于140cm3/cm2/sec,进一步优选为30cm3/cm2/sec以上且小于125cm3/cm2/sec,特别优选为30cm3/cm2/sec以上且小于115cm3/cm2/sec。如果透气度在上述范围内,则氨基甲酸酯等发泡树脂的渗透防止性更良好,同时可以使在发泡成型中产生的气体适当地排出。此外,由于结果是能够厚厚地形成发泡层,因此对于提高发泡体的刚性是有效的。
关于本发明的发泡成型用非织造布层叠体,目付通常在20~200g/m2,优选在50~200g/m2,更优选在50~160g/m2,进一步优选在50~120g/m2,更进一步优选在50~100g/m2的范围内。
进一步,本发明的发泡成型用非织造布层叠体不受特别限定,如果抗拉强度(N/50mm)在50N/50mm以上,优选在70N/50mm以上,则增强效果和操作性优异,因此优选。
在不损害本发明的效果的范围内,这样的本发明的发泡成型用非织造布层叠体可以进一步与其他基材层层叠从而用于发泡成型。作为可以与本发明的非织造布层叠体层叠的其他基材层,具体而言,可以列举例如针织布、机织布、非织造布、膜、纸制品等。作为使本发明的非织造布层叠体与其他层层叠(贴合)的方法,可以采用以热轧纹加工、超声波熔接等热熔接法、针刺、水喷射等机械交织法、利用热熔粘接剂、氨基甲酸酯系粘接剂等粘接剂的方法、挤出并层压等为代表的各种公知的方法。
另外,在不损害本发明的目的的范围内,本发明的发泡成型用非织造布层叠体可以实施齿轮加工、印刷、涂布、层压、热处理、赋形加工等二次加工而使用。
本发明的发泡成型用非织造布层叠体是在致密层的至少一面具有增强层的层叠体,致密层具有比通常的增强层高的体积密度。在增强层仅在一面层叠的情况下,可以以使增强层侧成为氨基甲酸酯等发泡成型体侧的方式来使用。
<氨基甲酸酯发泡成型体复合物>
本发明的氨基甲酸酯发泡成型体复合物是上述本发明的发泡成型用非织造布层叠体的增强层与氨基甲酸酯发泡成型体一体化而形成的。氨基甲酸酯发泡成型体通常可以使聚氨基甲酸酯在所期望的形状的模具内发泡成型而制造。本发明的氨基甲酸酯发泡成型体复合物,例如可以使上述本发明的发泡成型用非织造布层叠体追随至模具等铸模内的上部或底部等处而设置,在铸模内注入含有发泡剂的聚氨基甲酸酯原料,使其发泡成型而制造。
在本发明中,发泡成型用非织造布层叠体具有优异的铸模追随性,同时,在铸模内追随后也可以在整面维持充分的致密性,因此,不会产生氨基甲酸酯的渗透,可以制造与聚氨基甲酸酯发泡体不会在表面渗出的成型体一体而成的氨基甲酸酯发泡成型体复合物。
本发明的氨基甲酸酯发泡成型体复合物可以适当地适用于例如汽车、电车、飞机、游乐场设备等车辆用座椅、椅子、床等家具、玩具、建材等使用氨基甲酸酯发泡成型体的各种用途。
本发明的氨基甲酸酯发泡成型体复合物可以通过使用本发明的发泡成型用非织造布层叠体,在铸模内使用增强材料的发泡成型不经过增强材料的裁切、缝制等复杂的工序而简便地制造,同时,在例如像车辆座椅用途等那样与金属部件等组合使用的情况下,还具有可以有效地防止由金属部件与发泡氨基甲酸酯的摩擦产生的异常声响等效果。
实施例
以下,基于实施例对本发明进一步具体地进行说明,但本发明不限定于这些实施例。
实施例和比较例中的物性值等通过以下方法测定。
(1)目付(g/m2
从非织造布中以机械方向(MD)100mm×横向(CD)100mm选取10点,算出平均值。
(2)厚度(mm)
对上述目付测定用试样的中央、四角5点进行测定。算出50点的平均值。使用载荷为2g/cm2(载荷面积4cm2)的厚度计。
(3)体积密度(g/cm3
通过下式,用由上述(1)和(2)得到的目付和厚度求出非织造布的体积密度。
体积密度=目付(g/m2)/(上述厚度(mm)/10×100×100)
(4)抗拉强度(N/50mm)、伸长率(%)
按照JIS L1906进行测定。从发泡成型用非织造布层叠体中选取300mm(MD)×50mm(CD)的试验片,使用拉伸试验机(岛津制作所:Autograph AGS-J)以夹盘间距200mm、机头速度100mm/min测定MD(非织造布的长度方向):5点、CD(垂直于长度的方向):5点,算出平均值,分别求出抗拉强度和伸长率。
(5)透气度(cm3/cm2/sec)
从发泡成型用非织造布层叠体中选取200mm(MD)×50mm(CD)的试验片,利用按照JISL1096的弗雷泽(frazier)透气度测定仪,测定压力差125Pa时的流量而求出。
(6)成型加工性
用40cm见方的发泡成型用非织造布层叠体覆盖20cm见方、高度10cm的简易铸模,利用真空压空成型机在200℃实施成型加工。按照下述标准通过目测和触感(手感)判断成型加工时的装模的容易性、加工后的非织造布的形状保持性、手感等。
可以加工且作为增强材料的漂亮的外观和手感:AA
可以加工且可以作为增强材料使用:A
可加工,但作为增强材料的手感差:B
熔融而不能加工:BB
(7)氨基甲酸酯渗透评价
将发泡成型用非织造布层叠体(400mm(MD)×400mm(CD))安置于发泡釜中,按照以下的标准通过目测评价氨基甲酸酯的渗透。
未确认到:AA
几乎未确认到:A
稍微确认到:B
明显确认到:BB
这里,发泡成型如下进行:使用聚氨基甲酸酯作为树脂材料,并使用汽车座席座椅形状的发泡釜,利用通常的汽车座席座椅用发泡聚氨基甲酸酯成型条件。
[实施例1]
利用预针刺机将聚酯系短纤维混合体(含有30%熔点为110℃的低熔点聚酯树脂(PET共聚物)与熔点为250℃的高熔点聚酯树脂(PET均聚物)的芯鞘复合纤维(尤尼吉可(株)制“MELTY4080”、平均纤维直径16μm、平均纤维长度51mm。表1的2成分PET。)。含有70%熔点为250℃的高熔点聚酯树脂的单一纤维(平均纤维直径16μm、平均纤维长度51mm。表1的1成分PET。)。)制成非织造布片状,从而得到增强层用聚酯系短纤维非织造布。
作为致密层,使用市售的聚酯系复合纺粘长纤维非织造布(FIBERWEB社制“REEMAY(R-2系列)”圆形截面型),与前述的增强层用聚酯系短纤维非织造布层叠,利用针刺机使其交织而接合,从而得到发泡成型用非织造布层叠体。通过上述记载的方法测定得到的发泡成型用非织造布层叠体的物性。将结果示于表1。
[实施例2~5]
将增强层所用的聚酯系短纤维非织造布的目付、和致密层所用的聚酯系长纤维非织造布的目付设为表1所示的目付,除此以外,与实施例1同样地进行操作,得到发泡成型用非织造布层叠体。通过上述记载的方法测定得到的发泡成型用非织造布层叠体的物性。将结果示于表1。
[实施例6]
层叠2层与实施例3所用相同的聚酯系长纤维非织造布而作为致密层,进一步层叠与实施例1同样的聚酯系短纤维非织造布,利用针刺机使其交织而接合,从而得到发泡成型用非织造布层叠体。通过上述记载的方法测定得到的发泡成型用非织造布层叠体的物性。将结果示于表1。
[实施例7]
作为致密层,使用聚酯系复合纺粘长纤维非织造布(FIBERWEB社制“REEMAY(R-0系列)”三叶截面型),设为表1所示的目付,除此以外,与实施例1同样地进行操作,得到发泡成型用非织造布层叠体。通过上述记载的方法测定得到的发泡成型用非织造布层叠体的物性。将结果示于表1。
[实施例8]
使用聚酯系短纤维混合体(含有50%熔点为110℃的低熔点聚酯树脂(PET共聚物)与熔点为250℃的高熔点聚酯树脂(PET均聚物)的芯鞘复合纤维(尤尼吉可(株)制“MELTY4080”、平均纤维直径16μm、平均纤维长度51mm。表1的2成分PET。)。含有50%熔点为250℃的高熔点聚酯树脂的单一纤维(平均纤维直径16μm、平均纤维长度51mm。表1的1成分PET。)。),利用预针刺机制成非织造布片状,从而得到聚酯系短纤维非织造布。使用得到的聚酯系短纤维非织造布作为增强层、使用与实施例4所用相同的聚酯系长纤维非织造布作为致密层,将它们层叠并利用针刺机使其交织而接合,从而得到发泡成型用非织造布层叠体。通过上述记载的方法测定得到的发泡成型用非织造布层叠体的物性。将结果示于表1。
[比较例1]
使用目付为40g/m2、纤维直径21μm的聚丙烯制纺粘非织造布作为致密层,除此以外,与实施例4同样地进行操作,得到发泡成型用非织造布层叠体。成型加工时致密层熔融、非织造布膜化,结果没能进行氨基甲酸酯发泡测试。将结果示于表1。
[比较例2]
对于实施例1所制造的增强层用聚酯系短纤维非织造布,利用针刺进行交织处理,得到发泡成型用非织造布。氨基甲酸酯发泡测试时氨基甲酸酯从非织造布渗透而在表面渗出,为增强效果和异常声响防止性差的材料。将结果示于表1。

产业可利用性
本发明的发泡成型用非织造布层叠体可以适用于各种发泡成型品的制造,可以用作由氨基甲酸酯等树脂形成的发泡成型品的成型辅助材料、增强材料、或赋予刚性、异常声响防止性能等的功能性材料。例如,可以适用于汽车座椅等车辆座席用座椅、家具、办公用椅子、床等各种用途的发泡成型品的成型。

Claims (15)

1.一种发泡成型用非织造布层叠体,其特征在于,
在致密层的至少一面具有增强层,
致密层为包含纤维直径为10~30μm的聚酯系长纤维,体积密度为0.1g/cm3以上,通过热风处理纤维彼此熔接的非织造布,
增强层为包含纤维直径为10~30μm的聚酯系短纤维的非织造布,
并且,所述致密层和所述增强层通过针刺而交织。
2.根据权利要求1所述的发泡成型用非织造布层叠体,所述致密层不具有部分热压接部。
3.根据权利要求1所述的发泡成型用非织造布层叠体,压力差125Pa时的透气度为25cm3/cm2/sec以上且小于140cm3/cm2/sec。
4.根据权利要求1所述的发泡成型用非织造布层叠体,致密层的聚酯系长纤维和/或增强层的聚酯系短纤维包括在截面上具有熔点不同的部分的纤维。
5.根据权利要求4所述的发泡成型用非织造布层叠体,致密层的聚酯系长纤维包括含有2种以上的熔点不同的树脂的复合长纤维,构成所述复合长纤维的树脂的至少一种为聚酯系树脂。
6.根据权利要求4所述的发泡成型用非织造布层叠体,增强层的聚酯系短纤维包括含有2种以上的熔点不同的树脂的复合短纤维,构成所述复合短纤维的树脂的至少一种为聚酯系树脂。
7.根据权利要求6所述的发泡成型用非织造布层叠体,构成所述复合短纤维的至少一种树脂的熔点在110~190℃的范围内。
8.根据权利要求1所述的发泡成型用非织造布层叠体,致密层的目付在10~50g/m2的范围内。
9.根据权利要求1所述的发泡成型用非织造布层叠体,增强层的目付在40~150g/m2的范围内。
10.根据权利要求1所述的发泡成型用非织造布层叠体,发泡成型用非织造布层叠体的目付在50~200g/m2的范围内。
11.一种氨基甲酸酯发泡成型体复合物,其为权利要求1~10中任一项所述的发泡成型用非织造布层叠体的增强层和氨基甲酸酯发泡成型体一体化而形成的。
12.一种车辆用座椅,其为用权利要求11所述的氨基甲酸酯发泡成型体复合物而制成的。
13.一种椅子,其为用权利要求11所述的氨基甲酸酯发泡成型体复合物而制成的。
14.一种发泡成型用非织造布层叠体的制造方法,其具有下述工序:
通过热风处理得到包含纤维直径为10~30μm的聚酯系长纤维,体积密度为0.1g/cm3以上的非织造布的工序,和
将所述非织造布与包含纤维直径为10~30μm的聚酯系短纤维的非织造布层叠,利用针刺进行交织处理的工序。
15.根据权利要求14所述的发泡成型用非织造布层叠体的制造方法,所述聚酯系长纤维包括含有2种以上的熔点不同的树脂的复合长纤维,构成所述复合长纤维的树脂的至少一种为聚酯系树脂。
