Abstract

技术领域
本发明涉及一种用于处理废气的蜂窝结构体。
背景技术
以往,处理汽车废气中所含有的HC、CO、NOx、SOx等的废气处理装置中使用蜂窝结构体。蜂窝结构体具有多个孔(贯通孔),该多个孔沿着蜂窝结构体的长度方向从蜂窝结构体的一端面延伸至另一端面,并且这些孔由孔的壁(孔壁)隔开。
蜂窝结构体的孔壁上设有铂等催化剂。当废气流入到设有催化剂的催化剂担载体(蜂窝结构体)时,孔壁上的催化剂通过催化反应可以处理废气中的HC、CO、NOx、SOx等成分。国际公开WO2005/063653A号(专利文献1)中公开了一种蜂窝结构体,该蜂窝结构体包含第一无机材料(例如,陶瓷颗粒)和第二无机材料(例如,无机纤维、粒径相对较大的无机颗粒以及无机粘结剂)。
并且,日本专利公开2001-190916号(专利文献2)公开了作为柴油微粒过滤器(DPF)而使用的蜂窝结构体。该蜂窝结构体按如下方法形成,首先通过粘结层粘结形状均为柱状的蜂窝单元的侧面而粘结预定数量的蜂窝单元,然后切割所粘结的蜂窝单元的外周面,使蜂窝结构体具有所期望的形状。
并且,日本专利公开2006-223983号(专利文献3)公开了蜂窝结构体。在该蜂窝结构体中,首先形成具有对应的预定形状的蜂窝单元,然后通过粘结层粘结所述蜂窝单元,从而不经过切割工序而形成具有所期望的形状的蜂窝结构体。在日本专利公开2006-223983号(专利文献3)中,蜂窝结构体通过粘结三种不同形状的16个蜂窝单元而构成。
但是,国际公开WO2005/063653A号(专利文献1)中公开的蜂窝结构体存在抵抗外部应力较差的问题,即使国际公开WO2005/063653A号(专利文献1)中公开的蜂窝结构体使用日本专利公开2001-190916号(专利文献2)中公开的粘结层,由于孔壁与粘结层平行地形成,因此蜂窝结构体受到较小的外部应力也会容易受损。
在日本专利公开2006-223983号(专利文献3)中,蜂窝结构体通过粘结16个蜂窝单元而构成。为了提高抵抗外部应力的强度,从蜂窝结构体的端面观察蜂窝结构体时,使蜂窝结构体的四个角落的尺寸最小的蜂窝单元的孔配置方向相对于其它蜂窝单元的孔配置方向旋转45度。
然而,日本专利公开2006-223983号(专利文献3)的蜂窝结构体,在施加在蜂窝结构体外周面的外部应力中,几乎所有的从蜂窝单元的粘结方向旋转45度的应力直接施加在上述四个角落的尺寸最小的蜂窝单元上。因此,即使在蜂窝结构体的外周面施加较小的应力,四个角落中尺寸最小的蜂窝单元也容易受损坏。换句话说,蜂窝结构体的强度不够高。
发明内容
本发明提供一种对施加在蜂窝结构体外周面的外部应力具有高的抵抗强度且在使用过程中不会破裂的蜂窝结构体。

依据本发明实施方式,在蜂窝结构体中,由于孔壁的第一方向和粘结层的延伸方向之间形成的最小角度在22.5度至45度的范围之内,因此蜂窝结构体可以具有抵抗施加在蜂窝结构体的外周面侧的外部应力的高强度。

具体实施方式
下面,参考附图说明本发明实施方式。
图1为依据本发明实施方式的蜂窝结构体100的立体图。图2为图1所示的蜂窝结构体100的垂直于长度方向的截面的放大图。图3为依据本发明实施方式的蜂窝结构体100的蜂窝单元120A的放大立体图。
如图1所示,依据本发明实施方式的蜂窝结构体100包含第一端面105、第二端面106、四个蜂窝单元120A~120D以及用于粘接四个蜂窝单元120A~120D的粘结层180。
四个蜂窝单元120A~120D具有大致相同的结构和形状。因此,在下面的说明中,某些情况下用蜂窝单元120A作为四个蜂窝单元120A~120D的代表进行详细说明。图1及图2中示出的涂覆层190将在后面进行详细说明。
如图3所示,蜂窝单元120A具有截面大致为扇形的四分之一的柱状的形状。蜂窝单元120A包含由孔壁140A隔开并沿蜂窝单元120A的长度方向配置的多个孔(贯通孔)130A。蜂窝单元120A的垂直于长度方向的孔130A的截面大致为正方形。
如图1及图2所示,粘结层180在相互垂直的两个方向上延伸。下面将这两个方向称为第一延伸方向D1(图2中的X轴方向)和第二延伸方向D2(图2中的Y轴方向)。
在图2中,当从第一端面105侧(或从第二端面106侧)观察蜂窝结构体100时,孔壁140A形成为具有格子的结构,这样孔壁140A的中心线大致在相互垂直的两个方向(第一方向L1和第二方向L2)上延伸。在此,“第一”和“第二”是任意设定的,将两个方向中的一个方向设定为第一方向,将两个方向中的另一个方向设定为第二方向。在图2中,相对于X轴(水平轴)逆时针旋转45度的方向设为第一方向L1,相对于X轴(水平轴)顺时针旋转45度的方向设为第二方向L2。
并且,如图2所示,在蜂窝单元120A中,孔壁140A的第一方向L1(第二方向L2)具有相对于粘结层180的第一和第二延伸方向形成45度的“最小角度”。
“最小角度”表示一个直线组与第三直线之间形成的最小角度。图4(a)及图4(b)为表示最小角度的概念的图。例如,在图4(a)中,当存在由相互垂直的直线A、B构成的直线组和相对于直线A逆时针旋转45度的第三直线C时,直线A和C之间形成的角度为45度或135度。此时,由直线A、B构成的直线组与第三直线C之间形成的最小角度为由α或β表示的45度。据此,直线组和直线C之间形成的最小角度为45度。
并且,如图4(b)的例子所示,当第三直线C相对于直线A逆时针旋转22.5度时,直线A和直线C之间形成的角度为22.5度或157.5度,直线B和直线C之间形成的角度为67.5度或112.5度。此时,直线A、B与第三直线C之间形成的最小角度为22.5度。据此,直线与第三直线C之间形成的最小角度为22.5度。
在图2的蜂窝结构体100中,孔壁140A的第一方向L1(或第二方向L2)与粘结层180的第一和第二延伸方向D1、D2之间形成的角度为45度的最小角度。然而,孔壁140A的第一方向L1(或第二方向L2)与粘结层180的第一和第二延伸方向D1、D2之间形成的最小角度并不限定于45度。该最小角度最好形成为约22.5度~约45度的范围内。
下面,通过比较现有的蜂窝结构体200来说明依据本发明实施方式的蜂窝结构体100的效果。
图5为现有的蜂窝结构体200的垂直于长度方向的截面的放大图。
现有的蜂窝结构体200包含四个蜂窝单元220A~220D和粘结层280。粘结层280用于粘结四个蜂窝单元220A~220D。粘结层280在相互垂直的两个延伸方向D1(X轴方向)和D2(Y轴方向)上延伸。在现有的蜂窝结构体200中,四个蜂窝单元220A~220D具有大致相同的结构和相同的形状。因此,用蜂窝单元220A作为四个蜂窝单元220A~220D的代表进行详细说明。如图5所示,当从现有的蜂窝结构体200的一个端面侧观察现有的蜂窝结构体200时,蜂窝单元220A的孔壁240A的第一方向L3(或第二方向L4)与粘结层280的第一延伸方向D1(或第二延伸方向D2)大致相同。即,孔壁240A的第一方向L3与粘结层280的第一延伸方向D1大致相同,而孔壁240A的第二方向L4与粘结层280的第二延伸方向D2大致相同。
当施加外部应力(压缩应力)到现有的蜂窝结构体200的外周面上时,强度特性随应力施加到外周面上的位置不同而不同。并且,可以在蜂窝结构体200的外周面上形成涂覆层290,以增强抵抗外部应力的强度。
图6为表示施加于蜂窝结构体200、100的对应的外周面上的应力的概略图。在图6的例子中,当从粘结层280的第一和第二延伸方向D1、D2向现有的蜂窝结构体200施加应力Pa时,由于粘结层280起到强化体的作用,因此抵抗外部应力的强度高。然而,当从相对于粘结层280的第一和第二延伸方向D1、D2偏移约45度的方向施加应力Pb到现有的蜂窝结构体200上时,抵抗外部应力的强度低。
如图5所示,孔壁240A的第一方向L3大致平行于粘结层280的第一延伸方向D1,孔壁240A的第二方向L4大致平行于粘结层280的第二延伸方向D2。因此,粘结层280起到抵抗应力Pa的强化体的作用。但是,可以得知粘结层280不能起到抵抗应力Pb的强化体的作用。
当蜂窝结构体在蜂窝结构体的外周面具有至少一个强度较弱的部位时,该蜂窝结构体容易在该部位受损。因此,可想而知,当在现有的蜂窝结构体200的外周面施加一个应力Pb时,现有的蜂窝结构体200就会受损。
为了解决上述问题,需要提高蜂窝结构体的抵抗外部应力的强度。换句话说,可想而知,需要强化蜂窝结构体的强度较弱的部分。
在依据本发明实施方式的蜂窝结构体100中,如上所述,孔壁140A的第一方向L1(第二方向L2)和粘结层180的第一和第二延伸方向D1、D2之间所形成的角度为最小角度22.5度~45度。因此,蜂窝结构体100在抵抗外部应力的外周面具有大致均一的强度。
返回到图2和图6,当从粘结层180的第一和第二延伸方向D1、D2施加应力Pa到蜂窝结构体100时,由于粘结层180起到强化体的作用,因此抵抗外部应力的强度高。并且,当从相对于粘结层180的第一和第二延伸方向D1、D2偏移约45度的方向施加应力Pb到蜂窝结构体100时,由于蜂窝单元120A的孔壁140A起到强化体的作用,因此抵抗外部应力的强度大。即,如图2所示,孔壁140A~140D的第一方向L1或第二方向L2与应力Pb的方向几乎相同。因此,依据本发明实施方式的蜂窝结构体100,具有抵抗外部应力的大致均一的强度。由此,可以得知本发明蜂窝结构体100比现有的蜂窝结构体200具有更大的抵抗外部应力的强度。
如上所述,在日本专利公开2006-223983号(专利文献3)中的蜂窝结构体中,为了提高抵抗外部应力的强度,如果从蜂窝结构体的长度方向的一个端面侧观察蜂窝结构体,在对应的四个角落的尺寸最小的蜂窝单元处,孔的配置方向相对于相邻的蜂窝单元的孔的配置方向旋转45度。
在日本专利公开2006-223983号(专利文献3)中,当现有的蜂窝结构体形成并用于本发明实施方式中时,需要正确定位16个蜂窝单元并需要由粘结层粘结这三种不同形状的16个蜂窝单元。该制造过程非常困难。事实上,16个蜂窝单元的位置可能发生微小偏移且所制造的蜂窝结构体的形状可能与所期望的预定形状不同。
并且,可以得知在对应的四个角落具有最小尺寸的蜂窝单元的蜂窝结构体中,其废气的流通并不均匀。当蜂窝结构体被用作DPF时,因为废气通过孔壁而流动(壁流型(wall flow type)),因此可想而知能有效地利用蜂窝结构体。然而,当蜂窝结构体被用作催化剂担载体时,由于该蜂窝结构体被用作直流型(废气通过孔而流动),因而不能有效地利用该蜂窝结构体。因此,废气中的HC、C0、NOx、SOx等成分的处理(净化)效率可能下降。
在依据本发明实施方式的蜂窝结构体100中,通过插入粘结层180粘结四个蜂窝单元120A~120D。因此,粘结部件(粘结层180)的数量少且可以减少四个蜂窝单元120A~120D之间的位置偏移。并且,在制造蜂窝结构体100之后,对应的蜂窝单元120A~120D的孔壁140A~140D方向与第一方向L1或第二方向L2大致相同。因此,根据本发明实施方式的蜂窝结构体100,废气的流通比较均匀且废气中的HC、CO、NOx、SOx等成分的处理(净化)效率较高。
在此,通过插入粘结层180来粘结四个蜂窝单元120A~120D而直接形成了具有所期望的预定形状的蜂窝结构体100,其中每一个蜂窝单元120A~120D的垂直于长度方向的截面积均为扇形。但是,蜂窝结构体的形状和制造方法并不限定于这些。图7为依据本发明实施方式的蜂窝单元121的另一个例子的立体图。即,当通过插入粘结层(未图示)来粘结四个方柱状的蜂窝单元121并将所粘结的四个蜂窝单元121切割为所期望的外周形状时,可以形成具有所期望的外周形状的蜂窝结构体。
并且,如图1所示,蜂窝结构体100具有截面近似为圆形的圆柱形状。但是,蜂窝结构体的截面形状可以形成为任意的形状,例如椭圆形(elliptical shape)、长圆形(oval shape)等。
假定这种蜂窝结构体100被用作催化剂担载体。当根据本发明实施方式的蜂窝结构体100用于处理(净化)汽车废气中的HC、CO、NOx、SOx等预定成分时,可以在孔壁140A~140D上担载如碱金属、碱土金属等催化剂,以加速对上述成分的处理(净化)。并且,也可以在蜂窝结构体100的基材中包含催化剂。
如上所述,依据本发明实施方式的蜂窝结构体100可以用于汽车废气处理装置。
图8为表示使用本发明实施方式的蜂窝结构体100的汽车废气处理装置70的概略图。如图8所示,汽车废气处理装置70包含蜂窝结构体100,用于收容蜂窝结构体100的金属壳体71,将蜂窝结构体100保持在金属壳体71中的预定位置的保持密封件72。并且,汽车废气处理装置70的一端(导入端面)连接导入管74,由引擎等内燃机排出的废气被导入到导入管74中;汽车废气处理装置70的另一端(排出端面)连接排出管75,由汽车废气处理装置70所处理的废气由排出管75排出。在图8中,箭头表示废气的流通方向。
由引擎等内然机排出的废气通过导入管74流入到金属壳体71,所流入的废气通过蜂窝结构体100的面向导入管74的一个端面(例如,第一端面)流入到蜂窝结构体100的孔中,然后由排出管75向外部排出流入到孔中的废气。在该过程中,处理(净化)废气中的有毒物质。
下面,如果没有在要素的参考符号后面添加具体标号,则参考符号表示要素组。例如,蜂窝单元120表示蜂窝单元120A~120D。
在本发明的实施方式中,蜂窝单元120的孔密度最好为约15.5个/cm2~约186个/cm2(约100~1200cpsi(每平方英寸的孔数:cells persquare inch)),优选为约46.5个/cm2~约170个/cm2(约200~1000cpsi),最优选为约62.0个/cm2~约155个/cm2(约300~800cpsi)。
蜂窝单元120的孔壁140的厚度并没有特别限制,但为了获得足够的强度,孔壁140的厚度的下限最好为约0.1mm,上限最好为约0.4mm。
蜂窝单元120的比表面积并没有特别限制,但比表面积最好在约2500m2/L~70000m2/L范围内。
对本发明实施方式的蜂窝结构体100的蜂窝单元120的材料并没有特殊限制,但最好包含无机颗粒、无机粘结剂,还可以包含无机纤维。
无机颗粒最好为例如氧化铝颗粒、二氧化铈(ceria)颗粒、氧化锆颗粒、二氧化钛颗粒、二氧化硅颗粒、沸石颗粒、莫来石(mullite)颗粒等。在此,上述颗粒可以单独使用或组合两种以上而使用。
当使用沸石作为无机颗粒时,可以使用以Cu、Fe、Ni、Zn、Mn或Co进行离子交换(ion-exchange)的沸石。在此,上述离子交换的沸石可以单独使用,也可以组合两种以上而使用,或者可以使用离子交换沸石,其中组合了化合价互不相同的相同金属。
无机纤维的材料最好为氧化铝、二氧化硅、碳化硅、硅铝、玻璃、钛酸钾、硼酸铝等。作为无机纤维,上述材料可以单独使用或组合两种以上而使用。在此,优选使用氧化铝作为无机纤维的材料。
在本发明的实施方式中,无机纤维的平均长径比(长度/直径)约大于5。长径比最好为约10~约1000。
作为无机粘结剂可以使用无机溶胶、粘土系粘合剂(clay basebinder)等。无机溶胶包括例如氧化铝溶胶(alumina sol)、二氧化硅溶胶(silica sol)、二氧化钛溶胶(titania sol)和水玻璃(liquidglass)等。粘土系粘合剂包括例如白土(white clay)、高岭土(kaolin)、蒙脱土(montmonrillonite)、海泡石(meerschaum)以及绿坡缕石(attapulgite)等复链结构型(multiple chain type)粘土等。在此,可以单独使用上述一种材料或组合两种以上材料作为无机粘结剂。
无机粘结剂最好包含氧化铝溶胶、二氧化硅溶胶、二氧化钛溶胶、水玻璃、海泡石及绿坡缕石中的一种。
包含在蜂窝单元120的无机颗粒的量的下限最好为约30重量%,优选为约40重量%,最优选为约50重量%。包含在蜂窝单元120中的无机颗粒的量的上限最好为约90重量%,优选为约80重量%,最优选为约75重量%。
当包含在蜂窝单元120中的无机颗粒的量为约30重量%以上时,有助于催化作用的无机颗粒的量相对不会少。当包含在蜂窝单元120中的无机颗粒的量为约90重量%以下时,有助于增强蜂窝单元120的强度的无机纤维的量相对不会少,蜂窝单元120的强度不会小。
蜂窝单元120中的无机纤维的量的下限最好为约3重量%,优选为约5重量%,最优选为约8重量%。蜂窝单元120中的无机纤维的量的上限最好为约50重量%,优选为约40重量%,最优选为约30重量%。
当蜂窝单元120中所包含的无机纤维的量为约3重量%以上时,蜂窝单元120的强度不会弱,当蜂窝单元120中所包含的无机纤维的量为约50重量%以下时,有助于催化作用的无机颗粒的量相对不会少。例如,当蜂窝单元120中所含有的无机纤维的量为约50重量%以下时,蜂窝结构体100的比表面积不会减少,担载催化剂成分时可以充分分散催化剂成分,并且单位体积的催化剂量不会少。
包含在原料中的无机粘结剂的量(固体成分)的下限最好为无机颗粒、无机纤维以及固体成分的无机粘结剂的总量的约5重量%,优选为约10重量%,最优选为约15重量%。无机粘结剂的量(固体成分)的上限最好为约50重量%,优选为约40重量%,最优选为约35重量%。
当所包含的无机粘结剂的量(固体成分)为5重量%以上时,蜂窝单元120的强度不会下降,当所包含的无机粘结剂的量(固体成分)为约50重量%以下时,原料的成型能力不会下降。
根据本发明实施方式的蜂窝结构体100的粘结层180可以由致密物质或多孔物质形成。粘结层180的材料可以包含例如无机粘结剂、有机粘结剂、无机纤维和/或无机颗粒。
作为用于粘结层180的无机粘结剂的物质,可以使用二氧化硅溶胶、氧化铝溶胶、二氧化钛溶胶等。在此,可以使用一种或组合两种以上的上述物质作为无机粘结剂。
作为用于粘结层180的有机粘结剂的物质,可以使用聚乙烯醇、甲基纤维素(methylcellulose)、乙基纤维素(ethyl cellulose)、羧甲基纤维素(carboxylmethylcellulose)等。在此,可以使用一种或组合两种以上的上述物质作为有机粘结剂。
作为用于粘结层180的无机纤维的物质,可以使用例如硅铝(silica-alumina)、莫来石(mullite)、氧化铝、二氧化硅等的陶瓷纤维。在此,可以使用一种或组合两种以上的上述物质作为无机纤维。
作为用于粘结层180的无机颗粒,可以使用与用于蜂窝单元120的无机颗粒相同的物质。在此,可以使用一种或两种以上用于原料的上述无机颗粒。
为了形成粘结层180,首先调制包含上述物质的浆,然后将所述浆粘附在预定的位置并进行干燥,据此形成粘结层180。可以在作为原料的浆中添加造孔剂,造孔剂为例如由氧化物系陶瓷形成的空心球(微小中空球体)、球状丙烯酸树脂颗粒和石墨等。
对于蜂窝结构体100而言,可以在蜂窝结构体100的外周面进一步配置涂覆层190(见图1)。当形成涂覆层190时,可以进一步增强蜂窝结构体100的外周面的强度。
涂覆层190的厚度最好在约0.2~约3.0mm的范围内。涂覆层190的材料可以与粘结层180的材料相同,也可以不同。
[蜂窝结构体的制造方法]
下面说明根据本发明实施方式的蜂窝结构体100的制造方法。
首先,准备以陶瓷颗粒、无机纤维、无机粘结剂为基本成分的原料浆,然后通过挤出成型等由原料浆形成蜂窝单元成型体。为了得到高成型能力,可以在原料浆中添加有机粘结剂、分散介质和/或成型助剂。
对有机粘结剂并没有特殊限制,作为有机粘结剂例如包括甲基纤维素(methylcellulose)、羧甲基纤维素(carboxymethylcellulose)、羟乙基纤维素(hydroxyethyl cellulose)、聚乙二醇(polyethyleneglycol)、酚醛树脂(phenolic resin)、环氧树脂(epoxy resin)等。可以选择一种以上上述物质。当在最初的原料浆中添加有机粘结剂时,有机粘结剂相对于最初的原料浆(陶瓷颗粒、无机纤维以及无机粘结剂的总量)的添加比例最好为1-10重量%:100重量%。
对分散介质并没有特殊限制,例如包括水、有机溶剂(苯等)、醇(甲醇)等。对成型助剂并没有特殊限制,例如包括乙二醇、糊精(dextrin)、脂肪酸(fatty acid)、脂肪酸皂(fatty acid soap)及多元醇(polyalcohol)等。
原料浆最好被混合和混炼。原料浆可以使用搅拌机(mixer)或磨碎机(attritor)等充分混合,也可以使用捏合机等充分混炼。对原料浆的成型方法并没有特殊限制,例如包括挤出成型等。蜂窝单元成型体形成为具有孔的形状(见图3)。
然后,最好对蜂窝单元成型体进行干燥,例如通过干燥装置来进行干燥。对干燥装置并没有特殊限制。作为干燥装置,例如包括微波干燥装置(microwave drying apparatus)、热风干燥装置(hot airdrying apparatus)、高频干燥装置(dielectric drying apparatus)、减压干燥装置(reduced-pressure drying apparatus)、真空干燥装置(vacuum drying apparatus)及冷冻干燥装置(freeze dryingapparatus)等。并且,最好对进行了干燥的蜂窝单元成型体进行脱脂。脱脂条件根据蜂窝单元成型体中所包含的有机物的量和种类来确定。然而,蜂窝单元成型体在约400℃、约2小时的条件下进行脱脂。并且,最好对进行了脱脂的蜂窝单元成型体进行烧成。烧成条件最好为约600℃~约1200℃、约2个小时,优选为约600℃~约l000℃、约2个小时。当烧成温度在600℃以上时,能有效地进行烧结,且蜂窝单元120的强度不会降低。当烧成温度在约1200℃以下时,由于没有过度烧结,蜂窝单元120的单位体积的比表面积不会减小。通过上述工序,可以得到具有多个孔(贯通孔)的蜂窝单元120。
然后,在蜂窝单元120的表面上均匀地涂布将成为粘结层180的粘结层用浆,在蜂窝单元120的表面上粘结另一个蜂窝单元120。通过插入相对应的粘结层180粘结四个蜂窝单元120。例如,在垂直方向上粘结两个蜂窝单元120,并在水平方向上粘结被粘结的两个蜂窝单元120。据此,可以形成具有预定大小的蜂窝结构体100。在此,可以使用用于蜂窝单元120的原料浆作为粘结层用浆。
对粘结层用浆并没有特殊限制。粘结层用浆可以使用无机粘结剂和陶瓷颗粒的混合浆、无机粘结剂和无机纤维的混合浆、无机粘结剂和陶瓷颗粒以及无机纤维的混合浆等。此外,也可以在上述粘结层用浆中加入有机粘结剂。对有机粘结剂并没有特殊限制。作为有机粘结剂例如包括聚乙烯醇(polyvinyl alcohol)、甲基纤维素(methylcellulose)、乙基纤维素(ethylcellulose)以及羧甲基纤维素(carboxymethyl cellulose)等,可以选择一种以上上述有机粘结剂。
粘结层180的厚度最好为约0.3mm~约2mm。当粘结层的厚度在约0.3mm以上时,能得到足够的结合强度。当粘结层的厚度在约2mm以下时,因为粘结层180不起到作为催化剂载体的作用,蜂窝结构体100的单位体积的比表面积不会小,并且在蜂窝结构体100中担载催化剂成分时,能使催化剂成分得到充分的高度分散,并且由于蜂窝结构体100的单位体积的催化剂量不会减少,因而蜂窝结构体100的净化性能也不会下降。并且,当粘结层的厚度在约2.0mm以下时,气体流入蜂窝结构体100的压力损失不会增大。
然后,加热该蜂窝结构体,其中蜂窝结构体通过插入粘结层180粘结四个蜂窝单元120而构成。同时,对粘结层180(粘结层用浆)进行干燥固化。据此,如图1所示,制造具有如图3所示的四个蜂窝单元120的圆柱状蜂窝结构体100。
并且,可以在蜂窝结构体100的外周面形成涂覆层190。在这种情况下,在蜂窝结构体100的外周面涂布涂覆层用浆,并对涂覆层用浆进行干燥固化,由此形成涂覆层190。对涂覆层用浆并没有特殊限制,作为涂覆层用浆,可以使用粘结层用浆或其它浆。涂覆层用浆的物质的混合比可以与粘结层用浆的物质的混合比相同或不同。并且,对涂覆层190的厚度并没有特殊限制,最好为约0.2mm~约3.0mm。
在通过插入粘结层180来粘结四个蜂窝单元120之后(或在进一步形成涂覆层190之后),最好对蜂窝结构体100进行加热处理。当粘结层用浆(或涂覆层用浆)包含有机粘结剂时,粘结层用浆(或涂覆层用浆)可以通过加热处理进行脱脂。脱脂条件根据浆中的有机粘结剂的量和种类来确定。在此,脱脂条件最好为约700℃、约2个小时。
担载在蜂窝结构体100的孔壁140上的催化剂材料为如铂(platinum)、钯(palladium)或铑(rhodium)等贵金属。并且,包含碱金属、碱土金属、稀土元素、过渡金属(transition metal)等的物质也可以用作催化剂材料。当在孔壁140上设置铂催化剂时,将蜂窝单元120浸渍在二亚硝基二氨铂硝酸溶液(dinitrodiammine platinumnitric acid solution)([Pt(NH3)2(NO2)2]HNO3)等中,并加热被浸渍过的蜂窝单元120。并且,催化剂可以包含钾、镁、钡、钙等中的一种。
[实施例]
下面,说明本发明实施方式的实施例。
[实施例1]
首先,通过混合和混炼2250重量份的沸石、680重量份的氧化铝纤维(alumina fibers,平均纤维长度为100μm、平均纤维直径为6μm)、2600重量份的氧化铝溶胶(alumina sol,固体含量为30重量%)、320重量份的甲基纤维素、增塑剂及润滑剂(unilube)而得到混合物。然后,使用挤出成形机对混合物进行成型而得到截面为扇形(截面为1/4圆,半径为69mm)的蜂窝单元成型体。
在蜂窝单元120中,如果从蜂窝单元120的一端面观察蜂窝单元120,孔壁的第一和第二方向L1、L2实质上相互垂直,从蜂窝单元120的截面观察蜂窝单元120时,孔壁140和扇形蜂窝单元120的直线(截面为1/4圆的半径)所形成的角度为45度。即,孔壁140的第一方向L1(或第二方向L2)相对于粘结层180的延伸方向具有45度的最小角度。
然后,使用微波干燥装置及热风干燥装置,在400℃保持2个小时对蜂窝单元成型体进行充分干燥和脱脂。然后,在700℃保持2个小时对进行了干燥和脱脂的蜂窝单元成型体进行烧成。由此得到截面形成为具有两个边(69mm)和一个圆弧的扇形的蜂窝单元120。孔壁140的厚度为0.2mm,孔密度为93个/cm2。
然后,通过混合铝颗粒(平均粒径为2μm)26重量%、氧化铝纤维37重量%、氧化铝溶胶(固体成分30重量%)31.5重量%、羧甲基纤维素0.5重量%以及水5重量%而调制粘结层用浆。通过将所调制的粘结层用浆涂布在四个蜂窝单元120的侧面,将四个蜂窝单元120相互粘结起来。据此,得到蜂窝单元结合体。在蜂窝单元的侧面涂布粘结层用浆,使得粘结层180的厚度均匀地成为1mm,然后在120℃进行加热固化。
然后,在蜂窝单元结合体的外周面涂布涂覆层用浆(材料与粘结层用浆相同),通过加热固化形成0.5mm厚度的涂覆层190。据此,得到蜂窝结构体100。
[实施例2]
根据类似于实施例1的方法制造蜂窝结构体100。但是,在实施例2中,蜂窝结构体100形成为蜂窝单元120中的孔壁140的第一方向L1(或第二方向L2)相对于粘结层180的延伸方向具有40度的最小角度。
[实施例3]
根据类似于实施例1的方法制造蜂窝结构体100。但是,在实施例3中,蜂窝结构体100形成为蜂窝单元120中的孔壁140的第一方向L1(或第二方向L2)相对于粘结层180的延伸方向具有22.5度的最小角度。
[比较例1]
根据类似于实施例1的方法制造蜂窝结构体100。但是,在比较例1中,蜂窝结构体100形成为蜂窝单元120中的孔壁140的第一方向L1(或第二方向L2)相对于粘结层180的延伸方向具有10度的最小角度。
[比较例2]
根据类似于实施例1的方法制造蜂窝结构体100。但是,在比较例2中,蜂窝结构体100形成为蜂窝单元120中的孔壁140的第一方向L1与粘结层180的延伸方向一致。因此,蜂窝单元120中的孔壁140的第一方向L1(或第二方向L2)相对于粘结层180的延伸方向具有0度的最小角度。
[等静压强度(Isostatic Strength)的测定]
对实施例1至实施例3以及比较例1和比较例2的蜂窝结构体100的等静压强度进行了测定。等静压强度是当蜂窝结构体受到各向同性的静水压负荷而出现破断时的压缩破坏负荷(compression failureload)。日本汽车工程师协会在JASO M505-87中规定了等静压强度。
等静压强度是在下面的条件下进行测定的。首先,在蜂窝结构体的两端面设置金属板(15mm厚度的铝板)。然后,使用聚氨酯橡胶片(urethane rubber sheet,2mm厚度)包装蜂窝结构体和金属板进行密封。然后,将密封的蜂窝结构体完全浸渍在水中,逐渐加大水压并测定蜂窝结构体出现破断时的水压。
表1中列出了对各蜂窝结构体100进行测定的结果。并且,图9是表示实施例1至实施例3和比较例1、2的蜂窝结构体100的等静压强度和最小角度之间的关系的曲线图。最小角度是孔壁140和粘结层180之间所形成的角度(蜂窝结构体100的孔壁140的第一方向L1与粘结层180的延伸方向之间所形成的角度)。

如表1及图9所示,当孔壁140的第一方向L1与粘结层180的延伸方向D1、D2之间所形成的最小角度为约22.5度~约45度时,实施例1至实施例3的蜂窝结构体的等静压强度明显大于比较例1和2的蜂窝结构体的等静压强度。
本发明并不限定于上述实施方式,只要不脱离本发明的范围就可以进行变更和修正。
Claims (11)
1、一种蜂窝结构体(100),该蜂窝结构体(100)包含多个蜂窝单元(120),每个蜂窝单元(120)通过包含无机颗粒和无机粘结剂来形成并具有柱状形状,其中被孔壁(140)隔开的多个孔(130)从所述蜂窝结构体(100)的第一端面延伸至第二端面,所述蜂窝结构体(100)的特征在于,
当从所述蜂窝结构体(100)的第一端面侧观察所述孔壁(140)时,所述孔壁(140)沿着相对应的相互垂直的第一方向和第二方向形成;
当从所述第一端面侧观察所述蜂窝结构体(100)时,所述蜂窝结构体(100)由四个所述蜂窝单元(120)构成,该四个蜂窝单元(120)相互之间是通过插入沿相互垂直的两个方向延伸的粘结层(180)来粘结在一起的;
所述孔壁(140)的第一方向与所述粘结层(180)的延伸方向之间形成的最小角度在22.5度~45度的范围内。
2、根据权利要求1所述的蜂窝结构体(100),其特征在于,所述无机颗粒包含氧化铝、二氧化铈、氧化锆、二氧化钛、二氧化硅、沸石和莫来石中的至少一种。
3、根据权利要求1或2所述的蜂窝结构体(100),其特征在于,所述无机粘结剂包含氧化铝溶胶、二氧化硅溶胶、二氧化钛溶胶、水玻璃、海泡石和绿坡缕石中的至少一种。
4、根据权利要求1或2所述的蜂窝结构体(100),其特征在于,所述蜂窝单元(120)通过进一步包含无机纤维来形成。
5、根据权利要求4所述的蜂窝结构体(100),其特征在于,所述无机纤维包含氧化铝、二氧化硅、碳化硅、硅铝、玻璃、钛酸钾和硼酸铝中的至少一种。
6、根据权利要求1或2所述的蜂窝结构体(100),其特征在于,当从所述第一端面侧进行观察时,蜂窝结构体(100)的截面形状为圆形,椭圆形或长圆形。
7、根据权利要求1或2所述的蜂窝结构体(100),其特征在于,在所述孔壁(140)上担载有催化剂。
8、根据权利要求7所述的蜂窝结构体(100),其特征在于,所述催化剂包含贵金属、碱金属或碱土金属。
9、根据权利要求8所述的蜂窝结构体(100),其特征在于,所述催化剂包含铂、钯和铑中的至少一种。
10、根据权利要求8所述的蜂窝结构体(100),其特征在于,所述催化剂包含钾、镁、钡和钙中的至少一种元素。
11、根据权利要求2所述的蜂窝结构体(100),其特征在于,所述沸石为使用Cu、Fe、Ni、Zn、Mn或Co进行了离子交换的沸石。
