본 발명은 탄소/실리콘-탄소 복합체 및 이의 제조방법에 관한 것이다. 본 발명의 구현예에 따른 탄소/실리콘-탄소 복합체는 탄소와 실리콘의 계면 및/또는 실리콘과 탄소의 계면에 무기층을 형성함에 따라, 초기 쿨롱 효율(ICE)이 높고, 높은 C-rate(Current rate)에서 안정적인 충방전이 가능한 효과를 발현할 수 있다.
Description
본 발명은 탄소/실리콘-탄소 복합체에 관한 것으로, 보다 상세하게는 탄소/실리콘-탄소 복합체 및 그 제조방법에 관한 것이다.
최근 정보 통신 산업의 발전에 따라 전자 기기에 대한 수요가 급증하고 있고, 전기자동차 시장이 활성화됨에 따라서, 이들 전자 기기나 전기자동차에 사용되는 배터리에 대한 수요도 크게 증가하고 있다.
액상 전해질을 포함하는 리튬 이차전지 및 전고체 전지 등, 이차전지는 에너지 밀도가 높고, 사용되지 않을 때 자가방전의 정도가 작기 때문에, 이러한 용도로 가장 널리 사용되고 있다. 이차전지는 대체로 양극, 음극 및, 전해질(액상 또는 고상) 등으로 구성되는데, 이차전지의 음극 활물질로는 흑연과 같은 탄소계 재료가 널리 사용되고 있다.
최근에는, 이차전지의 용량을 향상시키기 위해 실리콘계 음극 활물질을 사용하려는 시도가 이루어지고 있다. 실리콘은 이론상 에너지 밀도가 매우 높아서 흑연을 대체할 차세대 배터리 음극 활물질로서 각광받고 있지만, 충방전 시 리튬과 반응하여 부피가 최대 300% 정도까지 증가하기 때문에, 충방전을 진행할수록 음극 활물질인 실리콘이 파쇄되는 등 기계적 안정성이 매우 떨어지는 문제를 가지고 있다.
이러한 문제점을 해결하기 위해, 일본 특허 제4393610호는 실리콘을 탄소와 기계적인 가공 공정에서 복합화하고, 화학 증착(CVD)법을 이용하여 실리콘 입자의 표면을 탄소층으로 피복한 음극 활물질을 개시하고 있으나, 충방전 시의 부피 팽창과 수축을 억제하는 데는 한계가 있다.
또한, 실리콘계 음극 활물질은 실리콘 원료를 파쇄하여 미분화시키는 과정에서 과다하게 발생하는 고체 전해질 계면(solid electrolyte interphase; SEI)층이 불안정성을 보여 배터리의 안정성과 전기적 성능 저하를 일으키는 문제점도 존재한다.
본 발명의 목적은 탄소/실리콘-탄소 복합체에서 탄소와 실리콘의 계면 및/또는 실리콘과 탄소의 계면에 무기층을 형성함에 따라, 초기 쿨롱 효율(ICE)이 높고, 높은 C-rate(Current rate)에서 안정적인 충방전이 가능할 수 있는 탄소/실리콘-탄소 복합체를 제공하는 것이다.
본 발명의 다른 목적은 상기 탄소/실리콘-탄소 복합체의 제조방법을 제공하는 것이다.
본 발명의 또 다른 목적은 상기 탄소/실리콘-탄소 복합체를 포함하는 음극 활물질을 제공하는 것이다.
상술한 과제를 해결하기 위하여 본 발명은, 탄소 지지체, 상기 탄소 지지체의 표면을 포함하여 배치되는 실리콘, 상기 탄소 지지체의 표면 및 상기 실리콘의 표면을 포함하여 배치되는 탄소 박막, 및 상기 탄소 지지체와 실리콘의 계면 상 및 상기 실리콘과 탄소 박막의 계면 상 중 어느 하나 이상의 영역을 포함하여 배치되는 무기층을 포함하는 탄소/실리콘-탄소 복합체를 제공한다.
본 발명의 일 실시예에 의하면, 상기 탄소 지지체는 하드카본 및 소프트카본 중 어느 하나 이상을 포함하는 비다공성 탄소 지지체를 포함할 수 있다.
또한, 상기 탄소 지지체는 다공성 탄소 지지체일 수 있고, 상기 실리콘은 상기 다공성 탄소 지지체의 표면 및 기공 내부에 배치될 수 있으며, 상기 탄소 박막은 상기 다공성 탄소 지지체의 표면, 기공 내부 및 상기 실리콘의 표면 상에 배치될 수 있고, 상기 무기층은 상기 다공성 탄소 지지체와 실리콘의 계면 상 및 상기 실리콘과 탄소 박막의 계면 상 중 어느 하나 이상의 영역을 포함하여 배치될 수 있다.
또한, 상기 다공성 탄소 지지체는 총 기공 부피를 기준으로 기공 크기가 2~50 ㎚인 중기공(mesopore)의 부피 비율이 10~80%일 수 있다.
또한, 상기 다공성 탄소 지지체는 BET 비표면적이 300~3,000 ㎡/g일 수 있고, 탭 밀도가 0.05~0.5 g/㎖일 수 있으며, 입도분포 D50이 1~20 ㎛일 수 있다.
또한, 상기 무기층은 산화 알루미늄(Al2O3), 산화 아연(ZnO), 산화 주석(SnO2), 산화 하프늄(HfO), 산화 지르코늄(ZrO2), 산화 티타늄(TiO2), 산화 실리콘(SiO2), LLZO(Li7La3Zr2O12), LiPON(Li2.9PO3.3N0.46), LAO(LiAlO2), 및 LLTO(Li0.33La0.56TiO3)로 구성되는 군으로부터 선택되는 1종 이상을 포함할 수 있다.
또한, 상기 무기층의 두께는 0.1 nm~100 nm일 수 있다.
또한, 상기 무기층은 탄소/실리콘-탄소 복합체 전체 중량 중 0.01 ~ 10 중량%일 수 있다.
또한, 상기 실리콘은 상기 탄소/실리콘-탄소 복합체 전체 중량 중 5 ~ 80 중량%일 수 있다.
또한, 상기 탄소 박막은 상기 탄소/실리콘-탄소 복합체 전체 중량 중 1 ~ 30 중량%일 수 있다.
또한, 본 발명은 (1) 탄소 지지체의 표면을 포함하여 실리콘을 형성시켜서 탄소/실리콘 복합체를 제조하는 단계, (2) 상기 탄소/실리콘 복합체의 표면을 포함하여 탄소 박막을 형성시켜서 탄소/실리콘-탄소 복합체를 제조하는 단계를 포함하고, 상기 (1) 단계 전에 (가) 상기 탄소 지지체의 표면을 포함하여 원자층 증착법(atomic layer deposition; ALD)을 통해 무기층을 형성하는 단계를 포함하거나, 상기 (1) 단계와 (2) 단계 사이에 (나) 상기 탄소/실리콘 복합체의 표면을 포함하여 원자층 증착법(atomic layer deposition; ALD)을 통해 무기층을 형성하는 단계를 포함하거나, 상기 (가) 단계 및 (나) 단계를 모두 포함하는 탄소/실리콘-탄소 복합체 제조방법을 제공한다.
본 발명의 일 실시예에 의하면, 상기 (가) 단계는, (가-1) 제1전구체를 반응기에 공급하여 상기 탄소 지지체의 표면을 포함하여, 적어도 일부의 제1전구체가 흡착된 제1전구체 다중층을 형성하는 단계, (가-2) 반응기 내부를 퍼징하여, 상기 제1전구체 다중층에서 미흡착된 제1전구체를 제거하여 제1전구체 단일층을 형성하는 단계, (가-3) 제2 전구체를 반응기에 공급하여, 상기 제1전구체 단일층과 적어도 일부의 제2전구체를 반응시켜서 복합층을 형성하는 단계, 및 (가-4) 반응기 내부를 퍼징하여, 상기 복합층에서 미반응된 제2전구체를 제거하여 무기층을 형성하는 단계를 1 사이클로 하여, 상기 사이클을 1 사이클 이상 수행할 수 있다.
또한, 상기 (나) 단계는, (나-1) 제1전구체를 반응기에 공급하여 상기 탄소/실리콘 복합체의 표면을 포함하여, 적어도 일부의 제1전구체가 흡착된 제1전구체 다중층을 형성하는 단계, (나-2) 반응기 내부를 퍼징하여, 상기 제1전구체 다중층에서 미흡착된 제1전구체를 제거하여 제1전구체 단일층을 형성하는 단계, (나-3) 제2 전구체를 반응기에 공급하여, 상기 제1전구체 단일층과 적어도 일부의 제2전구체를 반응시켜서 복합층을 형성하는 단계, 및 (나-4) 반응기 내부를 퍼징하여, 상기 복합층에서 미반응된 제2전구체를 제거하여 무기층을 형성하는 단계를 1 사이클로 하여, 상기 사이클을 1 사이클 이상 수행할 수 있다.
또한, 상기 제1 전구체를 공급하는 시간 및 상기 제2 전구체를 공급하는 시간은 각각 독립적으로 1~600초일 수 있다.
또한, 상기 제1 전구체는 트리메틸 알루미늄, 디에틸아연, 아연 아세테이트, 테트라키스(디메틸아미노)주석(IV), 부톡시 트리스(에틸메틸아미도)하프늄, 티타늄 이소프로폭사이드, 디이소프로필아미노실란 및 LiOtBu(리튬 터트-부톡사이드, Lithium tert-butoxide)로 이루어진 군에서 선택된 1종 이상을 포함할 수 있다.
또한, 상기 제2 전구체는 H2O, O3, H2O 플라즈마, O3 플라즈마 및 O2 플라즈마로 이루어진 군에서 선택된 1종 이상을 포함할 수 있다.
또한, 상기 사이클을 1 ~ 1000 사이클 수행할 수 있다.
또한, 상기 사이클 동안 상기 탄소 지지체 및/또는 탄소/실리콘 복합체의 온도는 90~400℃로 유지될 수 있다.
또한, 본 발명은 상술한 탄소/실리콘-탄소 복합체, 및 탄소계 음극 재료를 포함하는 음극 활물질을 제공한다.
또한, 본 발명은 상술한 탄소/실리콘-탄소 복합체를 포함하는 전고체 전지를 제공한다.
본 발명의 일 실시예에 의하면, 상기 전고체 전지는 SEI(Solid Electrolyte Interphase)막 및 고체 전해질 중 어느 하나 이상에 상기 탄소/실리콘-탄소 복합체를 포함할 수 있다.
본 발명에서 사용한 "탄소 지지체의 표면 및 상기 실리콘의 표면을 포함하여 배치"라는 표현은, 1) 탄소 지지체 표면에 배치된 실리콘 표면에 접하도록 배치되면서, 탄소 지지체의 표면에는 접하지 않도록 배치되는 것과, 2) 탄소 지지체 표면에 배치된 실리콘 표면에 접하도록 배치되면서, 탄소 지지체의 표면에도 적어도 일부 접하도록 배치되는 것을, 모두 포함하는 의미의 표현이다.
본 발명의 구현예에 따른 탄소/실리콘-탄소 복합체는 탄소와 실리콘의 계면 및/또는 실리콘과 탄소의 계면에 무기층을 형성함에 따라, 초기 쿨롱 효율(ICE)이 높고, 높은 C-rate(Current rate)에서 안정적인 충방전이 가능한 효과를 발현할 수 있다.

본 명세서에서 "포함"한다는 것은 특별한 기재가 없는 한 다른 구성 요소를 더 포함할 수 있음을 의미한다.
본 명세서에 기재된 구성 성분의 양, 반응 조건 등을 나타내는 모든 숫자 및 표현은 반대되는 기재가 없는 한 모든 경우에 "약"이라는 용어로써 수식되는 것으로 이해하여야 한다.
본 명세서에서 하나의 구성요소가 다른 구성요소의 위/아래에 형성되거나 서로 연결 또는 결합된다는 기재는, 이들 구성요소 간에 직접적으로 또는 다른 구성요소를 개재하여 간접적으로 형성, 연결 또는 결합되는 것을 모두 포함한다.
이하 본 발명에 대해 보다 구체적으로 설명한다.
탄소/실리콘-탄소 복합체
본 발명의 일 구현예에 따라서, 탄소 지지체, 상기 탄소 지지체의 표면을 포함하여 배치되는 실리콘, 상기 탄소 지지체의 표면 및 상기 실리콘의 표면을 포함하여 배치되는 탄소 박막, 및 상기 탄소 지지체와 실리콘의 계면 상 및 상기 실리콘과 탄소 박막의 계면 상 중 어느 하나 이상의 영역을 포함하여 배치되는 무기층을 포함하는 탄소/실리콘-탄소 복합체가 제공된다.
한편, 상기 탄소/실리콘-탄소 복합체는 BET 비표면적이 200㎡/g 이하일 수 있고, 바람직하게는 100㎡/g 이하, 더욱 바람직하게는 50㎡/g 이하일 수 있다. 만일 상기 탄소/실리콘-탄소 복합체의 BET 비표면적이 200㎡/g를 초과하면 높은 BET 로 인해 전해질과의 반응으로 많은 SEI 층이 형성되어 나쁜 전기화학성능을 보일 수 있다.
이하에서 본 발명의 일 구현예에 따른 탄소/실리콘-탄소 복합체의 각 구성요소를 설명한다.
탄소 지지체
본 발명의 구현예에 따른 탄소/실리콘-탄소 복합체는 탄소 지지체를 포함한다.
상기 탄소 지지체는 당업계에서 통상적으로 사용할 수 있는 탄소 지지체라면 제한 없이 사용할 수 있으나, 바람직하게는 비다공성 탄소 지지체 및 다공성 탄소 지지체 중 어느 하나 이상일 수 있고, 보다 바람직하게는 하드카본, 소프트카본, 카본블랙, 탄소나노튜브, 그래핀, 탄소섬유, 흑연 및 다공성 탄소 지지체 중 어느 하나 이상일 수 있으며, 더욱 바람직하게는 흑연, 하드카본, 소프트카본 및 다공성 탄소 지지체 중 어느 하나 이상일 수 있고, 더욱 더 바람직하게는 하드카본, 소프트카본 및 다공성 탄소 지지체 중 어느 하나 이상인 것이, 본 발명의 목적을 달성하기에 더욱 유리할 수 있다.
한편, 본 발명의 일 실시예에 따르면, 상기 탄소 지지체는 다공성 탄소 지지체일 수 있다. 이 경우, 상기 실리콘은 상기 다공성 탄소 지지체의 표면 및 기공 내부에 배치될 수 있으며, 상기 탄소 박막은 상기 다공성 탄소 지지체의 표면, 기공 내부 및 상기 실리콘의 표면 상에 배치될 수 있고, 도 1에 도시된 바와 같이 상기 무기층은 상기 다공성 탄소 지지체와 실리콘의 계면 상 및 상기 실리콘과 탄소 박막의 계면 상 중 어느 하나 이상의 영역을 포함하여 배치될 수 있다.
상기 다공성 탄소 지지체는 총 기공 부피를 기준으로 기공 크기가 2~50 ㎚인 중기공(mesopore)의 부피 비율이 10~80%일 수 있고, 바람직하게는 30~60%, 더 바람직하게는 40~50%일 수 있다. 만일 상기 다공성 탄소 지지체의 중 기공의 부피 비율이 10% 미만일 경우, 미세 기공이 너무 많아서 무기층, 실리콘 및 탄소 박막이 입자의 외부에 상대적으로 많이 형성될 수 있고, 다공성 탄소 지지체의 중 기공의 부피 비율이 80%를 초과할 경우, 입자의 경도가 부족해서 이를 이용해 전극을 제조할 경우 전극의 구조가 붕괴될 우려가 있다.
또한, 상기 다공성 탄소 지지체는 300~3,000 ㎡/g의 BET 비표면적을 가질 수 있다. 바람직하게는, 다공성 탄소 지지체가 300~1,500 ㎡/g의 BET 비표면적, 더 바람직하게는 500~1,500 ㎡/g의 BET 비표면적을 가질 수 있다. 다공성 탄소 지지체의 BET 비표면적이 300 ㎡/g 미만일 경우, 거대 기공(macropore)이 너무 많아서 유효한 기공이 부족할 수 있고, 다공성 탄소 지지체의 BET 비표면적이 3,000 ㎡/g을 초과할 경우, 미세 기공(micropore)이 많아서, 무기층, 실리콘 및 탄소 박막이 입자의 외부에 많이 형성될 수 있다.
또한, 다공성 탄소 지지체는 0.05~0.5 g/㎖의 탭 밀도를 가질 수 있다. 바람직하게는, 다공성 탄소 지지체가 0.05~0.45 g/㎖의 탭 밀도, 더 바람직하게는 0.1~0.45 g/㎖의 탭 밀도를 가질 수 있다. 다공성 탄소 지지체의 탭 밀도가 0.05 g/㎖ 미만일 경우, 무기층 형성, 실리콘 공급원의 증착과 탄소 박막 형성 시 공정 제어가 어려워 수율이 저하될 수 있고, 다공성 탄소 지지체의 탭 밀도가 0.5 g/㎖를 초과할 경우, 무기층 형성, 실리콘 공급원의 증착과 탄소 박막 형성 시 균일한 형성이 어려울 수 있다.
그리고, 다공성 탄소 지지체는 1~20 ㎛의 입도분포 D50을 가질 수 있다. 바람직하게는, 다공성 탄소 지지체가 3~20 ㎛의 입도분포 D50, 더 바람직하게는 3~10㎛의 입도분포 D50을 가질 수 있다. 다공성 탄소 지지체의 입도분포 D50이 1㎛ 미만일 경우, 무기층 형성 물질, 실리콘 공급원과 탄소 박막 형성 물질이 기공 내로 충분히 침투하지 못하고 입자의 외부에만 많이 형성되고, 다공성 탄소 지지체의 입도분포 D50이 20 ㎛를 초과할 경우, 무기층, 실리콘 및 탄소 박막이 기공 내에 충분히 형성되기 어렵다.
본 발명의 구현예에 따른 탄소/실리콘-탄소 복합체가 위 특성을 갖는 다공성 탄소 지지체를 포함하는 경우, 이러한 탄소/실리콘-탄소 복합체를 음극 활물질로 사용할 경우, 전기 전도도가 우수하고, 실리콘의 부피 팽창으로 인한 응력을 완화시킬 수 있다.
실리콘
본 발명의 구현예에 따른 탄소/실리콘-탄소 복합체는 상기 탄소 지지체의 표면을 포함하여 배치되는 실리콘을 포함한다.
본 발명에 따른 탄소/실리콘-탄소 복합체에 상기 탄소 지지체와 실리콘이 상기와 같이 배치됨으로써, 특히 다공성 탄소지지체인 탄소 지지체의 표면 및 기공 내부에 실리콘이 배치됨으로써, 본 발명에 따른 탄소/실리콘-탄소 복합체로부터 제조한 음극재는 높은 전기적 용량을 가지면서도 실리콘의 부피 팽창으로 인한 영향을 최소화 할 수 있다.
이때, 상기 실리콘은 리튬을 충전하는 역할을 수행하므로, 본 발명의 구현예에 따른 탄소/실리콘-탄소 복합체가 음극 활물질로 사용될 경우, 상기 실리콘은 주 음극 활물질로서 작용할 수 있다.
상기 실리콘은 결정질(crystalline) 또는 비정질(amorphous)일 수 있고, 바람직하게는 비정질 또는 이와 유사한 상일 수 있다. 상기 실리콘이 결정질일 경우, 결정자의 크기가 작을수록 치밀한 복합체를 얻을 수 있기 때문에, 매트릭스의 강도가 강화되어 균열을 방지할 수 있다. 따라서, 이차전지의 초기 효율이나 사이클 수명 특성이 향상될 수 있다. 한편, 상기 실리콘이 비정질 또는 이와 유사한 상인 경우, 이차전지의 충방전 시의 팽창 또는 수축이 작고, 용량 특성 등의 전지 성능이 향상될 수 있다.
상기 실리콘은 박막 형상일 수 있으며, 상기 실리콘의 층 평균 두께는 두께는 10nm ~ 5㎛일 수 있다. 만일 상기 실리콘의 층 평균 두께가 10㎚ 미만이면 전기 용량이 저하될 수 있고, 평균 두께가 5㎛를 초과하면 실리콘의 부피 팽창으로 인해 발생하는 문제를 해결하지 못하여 음극재의 구조적인 손상을 일으킬 수 있고 사이클 특성이 저하될 수 있다.
한편, 상기 실리콘은 본 발명에 따른 탄소/실리콘-탄소 복합체 전체 중량 중 5 ~ 80 중량%일 수 있고, 바람직하게는 10 ~ 50 중량%일 수 있다. 만일 상기 탄소/실리콘-탄소 복합체 전체 중량 중 상기 실리콘이 5 중량% 미만이면 전기용량이 저하될 수 있고, 상기 실리콘이 80 중량%를 초과하면 충방전 시 실리콘의 부피 팽창으로 인해 발생하는 문제를 해결하지 못하여 음극재의 구조적인 손상을 일으킬 수 있고 사이클 특성이 저하될 수 있다.
상기 실리콘은 산화 실리콘 화합물을 더 포함할 수 있다. 산화 실리콘 화합물은 일반식 SiOx(0.5≤x≤2)로 표시될 수 있다. 여기서, x 값이 0.5 미만일 경우, 이차전지의 충방전 시, 팽창 수축이 커지고 수명특성이 악화될 수 있고, x가 2를 초과할 경우, 불활성 산화물이 많아지면서 이차전지의 초기 효율이 저하될 수 있다.
상기 실리콘 중의 산화 실리콘 화합물의 함량은 상기 실리콘 총 중량을 기준으로 50 중량% 이하일 수 있다. 상기 실리콘 중의 산화 실리콘 화합물의 함량이 50 중량%를 초과할 경우, 이차전지의 초기 효율이 저하될 수 있다.
탄소 박막
본 발명의 구현예에 따른 탄소/실리콘-탄소 복합체는 상기 탄소 지지체의 표면 및 상기 실리콘의 표면을 포함하여 배치되는 탄소 박막을 포함한다.
본 발명의 구현예에 따른 탄소/실리콘-탄소 복합체가 탄소 박막을 포함함으로써 적절한 전기 전도도를 확보할 수 있고, 그 비표면적을 적절하게 조절할 수 있어서, 이차전지의 음극 활물질로 사용될 경우 이차전지의 수명 특성 및 용량을 더욱 향상시킬 수 있다.
음극 활물질의 전기 전도도는 전기화학반응 시 전자 이동을 용이하게 하는 중요한 요소이다. 본 발명의 구현예에 따른 탄소/실리콘-탄소 복합체가 상기 탄소 박막을 포함함으로써, 이차전지의 충방전 용량, 초기 충전 효율 및 용량 유지율을 개선하고, 우수한 전기 전도도를 제공하며, 전해질의 부반응을 억제하고, 이차전지의 성능을 더욱 향상시킬 수 있다.
한편, 상기 탄소 박막은 본 발명에 따른 탄소/실리콘-탄소 복합체 전체 중량 중 1 ~ 30 중량%일 수 있고, 바람직하게는 1 ~ 20 중량%일 수 있다. 상기 탄소/실리콘-탄소 복합체 전체 중량 중 상기 탄소 박막이 상기 함량 범위를 만족함에 따라 도전성 향상 효과를 얻으면서 이차전지의 용량의 저하를 억제할 수 있다.
무기층
본 발명의 구현예에 따른 탄소/실리콘-탄소 복합체는 상기 탄소 지지체와 실리콘의 계면 상 및 상기 실리콘과 탄소 박막의 계면 상 중 어느 하나 이상의 영역을 포함하여 배치되는 무기층을 포함한다.
이 무기층은 후술하는 원자층 증착법(atomic layer deposition; ALD)에 의해 형성된다.
상기 무기층은 ALD에 의해 형성되고, 상기 다공성 탄소 지지체와 실리콘의 계면 상과, 상기 실리콘과 탄소 박막의 계면 상 중 어느 하나 이상의 영역을 포함하여 배치될 수 있는 한, 그 물질 종류가 특별히 제한되지 않는다.
본 발명의 구체예에서, 상기 무기층은 산화 알루미늄(Al2O3), 산화 아연(ZnO), 산화 주석(SnO2), 산화 하프늄(HfO), 산화 지르코늄(ZrO2), 산화 티타늄(TiO2), 산화 실리콘(SiO2), LLZO(Li7La3Zr2O12), LiPON(Li2.9PO3.3N0.46), LAO(LiAlO2), 및 LLTO(Li0.33La0.56TiO3)로 구성되는 군으로부터 선택되는 1종 이상을 포함할 수 있으나, 이들로 특별히 제한되는 것은 아니다. 본 발명의 일 실시예에서, 상기 무기층은 산화 알루미늄(Al2O3)을 포함할 수 있다. 또한, 본 발명의 다른 일 실시예에 의하면, 상기 무기층은 LLZO(Li7La3Zr2O12), LiPON(Li2.9PO3.3N0.46), LAO(LiAlO2), 및 LLTO(Li0.33La0.56TiO3)로 구성되는 군으로부터 선택되는 1종 이상을 포함할 수 있고, 상기 무기층이 LLZO(Li7La3Zr2O12), LiPON(Li2.9PO3.3N0.46), LAO(LiAlO2), 및 LLTO(Li0.33La0.56TiO3)로 구성되는 군으로부터 선택되는 1종 이상을 포함하는 경우 전고체 전지의 고체 전해질에 적용 시 더욱 유리할 수 있다.
본 발명의 구체예에서, 상기 무기층의 두께는 0.1 nm~100 nm, 바람직하게는 0.1~10 nm일 수 있다. 상기 무기층의 두께가 상기 범위를 만족함에 따라, 본 발명의 목적 달성에 더욱 유리할 수 있다.
또한, 상기 무기층은 탄소/실리콘-탄소 복합체의 전체 중량 중 0.01 ~ 10 중량% 포함될 수 있고, 바람직하게는 0.1 ~ 1 중량% 포함될 수 있다. 상기 무기층이 상기 함량 범위를 만족함에 따라 초기 쿨롱 효율(ICE)이 높고, 높은 C-rate(Current rate)에서 안정적인 충방전이 가능한 측면에서 더욱 유리할 수 있다.
탄소/실리콘-탄소 복합체의 제조방법
본 발명의 일 구현예에 따른 탄소/실리콘-탄소 복합체는, (1) 탄소 지지체의 표면을 포함하여 실리콘을 형성시켜서 탄소/실리콘 복합체를 제조하는 단계, (2) 상기 탄소/실리콘 복합체의 표면을 포함하여 탄소 박막을 형성시켜서 탄소/실리콘-탄소 복합체를 제조하는 단계를 포함하고, 상기 (1) 단계 전에 (가) 상기 탄소 지지체의 표면을 포함하여 원자층 증착법(atomic layer deposition; ALD)을 통해 무기층을 형성하는 단계를 포함하거나, 상기 (1) 단계와 (2) 단계 사이에 (나) 상기 탄소/실리콘 복합체의 표면을 포함하여 원자층 증착법(atomic layer deposition; ALD)을 통해 무기층을 형성하는 단계를 포함하거나, 상기 (가) 단계 및 (나) 단계를 모두 포함하는 제조방법으로 제조된다.
이하에서 본 발명의 일 구현예에 따른 탄소-실리콘/탄소 복합체 제조방법의 각 단계를 설명한다.
(가) 단계
본 발명의 일 구현예에 따르면, 상기 (1) 단계 전에, (가) 탄소 지지체의 표면을 포함하여 원자층 증착법을 통해 무기층을 형성하는 단계를 포함한다.
한편, 상기 탄소 지지체가 다공성 탄소 지지체인 경우 상기 (가) 단계는, 다공성 탄소 지지체의 표면 및 기공 내부에 원자층 증착법을 통해 무기층을 형성하는 단계일 수 있다.
이때, 상기 (가) 단계는, (가-1) 제1전구체를 반응기에 공급하여 상기 탄소 지지체의 표면을 포함하여, 적어도 일부의 제1전구체가 흡착된 제1전구체 다중층을 형성하는 단계, (가-2) 반응기 내부를 퍼징하여, 상기 제1전구체 다중층에서 미흡착된 제1전구체를 제거하여 제1전구체 단일층을 형성하는 단계, (가-3) 제2 전구체를 반응기에 공급하여, 상기 제1전구체 단일층과 적어도 일부의 제2전구체를 반응시켜서 복합층을 형성하는 단계, 및 (가-4) 반응기 내부를 퍼징하여, 상기 복합층에서 미반응된 제2전구체를 제거하여 무기층을 형성하는 단계를 1 사이클로 하여, 상기 사이클을 1 사이클 이상 수행할 수 있다.
먼저, 상기 (가-1) 단계에서, 제1전구체를 반응기에 공급하여 상기 탄소 지지체의 표면을 포함하여, 적어도 일부의 제1전구체가 흡착된 제1전구체 다중층을 형성할 수 있다.
본 발명의 구체예에서, 상기 제1전구체는 트리메틸 알루미늄, 디에틸아연, 아연 아세테이트, 테트라키스(디메틸아미노)주석(IV), 부톡시 트리스(에틸메틸아미도)하프늄, 티타늄 이소프로폭사이드, 디이소프로필아미노실란, 및 LiOtBu(리튬 터트-부톡사이드, Lithium tert-butoxide)로 구성되는 군으로부터 선택되는 1종 이상을 포함할 수 있다. 본 발명의 일 실시예에서, 상기 제1 전구체는 트리메틸 알루미늄을 포함할 수 있다. 또한, 본 발명의 다른 일 실시예에 따르면, 상기 제1전구체는 LiOtBu(리튬 터트-부톡사이드, Lithium tert-butoxide)를 포함할 수 있고, 상기 제1전구체가 LiOtBu(리튬 터트-부톡사이드, Lithium tert-butoxide)를 포함하는 경우 전고체 전지의 고체 전해질에 적용 시 더욱 유리할 수 있다.
본 발명의 구체예에서, 상기 제1전구체의 공급 시간은 1~600초일 수 있다. 본 발명의 바람직한 구체예에서, 제1전구체의 공급 시간은 1초 이상, 2초 이상, 5초 이상, 10초 이상, 또는 15초 이상 및 600초 이하, 300초 이하, 100초 이하, 50초 이하 또는 20초 이하일 수 있다. 제1전구체의 공급 시간이 위 범위를 만족할 경우, 상기 탄소 지지체의 표면을 포함하여, 제1전구체의 층을 적절하게 형성할 수 있다. 다만, 상기 제1 전구체의 공급 시간이 1초 미만이면 불완전한 원자층 증착으로 균일한 두께의 무기층 형성이 난이할 수 있고, 공급 시간이 600초를 초과하면 무기층 두께가 과도하게 두꺼워질 수 있고, 퍼징 시간도 함께 늘어남에 따라 전체적인 공정 시간이 길어질 수 있다.
다음, (가-2) 단계에서, 제1전구체의 공급을 중단하고 반응기 내부를 퍼칭하여, 상기 제1전구체 다중층에서 미흡착된 제1전구체를 제거하여 제1전구체 단일층을 형성할 수 있다.
본 발명의 구체예에서, (가-2) 단계는 불활성 기체를 사용하여 퍼징할 수 있으며, 상기 불활성 기체는 질소(N2) 또는 아르곤(Ar)을 포함할 수 있다.
본 발명의 구체예에서, (가-2) 단계의 퍼징 시간은 1~300초일 수 있다. 본 발명의 바람직한 구체예에서, 퍼징 시간은 1초 이상, 2초 이상, 5초 이상, 10초 이상, 또는 15초 이상 및 300초 이하, 200초 이하, 100초 이하, 50초 이하 또는 20초 이하일 수 있다. 퍼징 시간이 너무 짧으면 제1전구체의 잔여물이 남아 의도한 두께보다 더 두꺼운 무기 산화물 박막이 형성될 수 있고, 퍼징 시간이 너무 길면 공정 효율이 저하될 수 있다.
다음, (가-3) 단계에서, 제2전구체를 반응기에 공급하여, 상기 제1전구체 단일층과 적어도 일부의 제2전구체를 반응시켜서 복합층을 형성할 수 있다.
본 발명의 구체예에서, 제2전구체는 H2O, O3, H2O 플라즈마, O3 플라즈마 및 O2 플라즈마로 구성되는 군으로부터 선택되는 1종 이상을 포함할 수 있다. 본 발명의 바람직한 구체예에서, 제2전구체는 H2O를 포함할 수 있다.
제1전구체의 층과 제2전구체가 반응하여 입자상에 산화 알루미늄(Al2O3), 산화 아연(ZnO), 산화 주석(SnO2), 산화 하프늄(HfO), 산화 지르코늄(ZrO2), 산화 티타늄(TiO2), 산화 실리콘(SiO2) 및 LiOtBu(리튬 터트-부톡사이드, Lithium tert-butoxide)로 구성되는 군으로부터 선택되는 1종 이상을 포함하는 무기층이 형성될 수 있다.
본 발명의 구체예에서, 상기 제2전구체의 공급 시간은 1~600초일 수 있다. 본 발명의 바람직한 구체예에서, 제2전구체의 공급 시간은 1초 이상, 2초 이상, 5초 이상, 10초 이상, 또는 15초 이상 및 600초 이하, 300초 이하, 100초 이하, 50초 이하 또는 20초 이하일 수 있다. 제2전구체의 공급 시간이 위 범위를 만족할 경우, 상기 탄소 지지체의 표면을 포함하여, 무기층을 적절하게 형성할 수 있다. 다만, 상기 제2전구체의 공급 시간이 1초 미만이면 불완전한 원자층 증착으로 균일한 두께의 무기층 형성이 난이할 수 있고, 공급 시간이 600초를 초과하면 무기층 두께가 과도하게 두꺼워질 수 있고, 퍼징 시간도 함께 늘어남에 따라 전체적인 공정 시간이 길어질 수 있다.
다음, (가-4) 단계에서, 제2전구체의 공급을 중단하고 반응기 내부를 퍼징하여, 상기 복합층에서 미반응된 제2전구체를 제거하여 무기층을 형성할 수 있다.
본 발명의 구체예에서, (가-4) 단계는 불활성 기체를 사용하여 퍼징할 수 있으며, 상기의 불활성 기체는 질소(N2) 또는 아르곤(Ar)을 포함할 수 있다.
본 발명의 구체예에서, 단계 (가-4)의 퍼징 시간은 1~300초일 수 있다. 본 발명의 바람직한 구체예에서, 퍼징 시간은 1초 이상, 2초 이상, 5초 이상, 10초 이상, 또는 15초 이상 및 300초 이하, 200초 이하, 100초 이하, 50초 이하 또는 20초 이하일 수 있다. 퍼징 시간이 너무 짧으면 제2전구체의 잔여물이 남아 의도한 두께보다 더 두꺼운 무기 산화물 박막이 형성될 수 있고, 퍼징 시간이 너무 길면 공정 효율이 저하될 수 있다.
본 발명의 구체예에서, 위에서 설명한 사이클 동안 상기 탄소 지지체의 온도는 90~400℃로 유지될 수 있다. 본 발명의 바람직한 구체예에서, 위 사이클 동안 탄소 지지체의 온도는 120~300℃로 유지될 수 있다. 만일 상기 탄소 지지체의 온도가 90℃ 미만이면 불완전한 반응으로 인하여 형성되는 무기층에 결함이 발생할 수 있고, 온도가 400℃를 초과하면 탄소 지지체 상에 무기 박막이 과도하게 형성되는 문제가 있을 수 있다.
본 발명의 구체예에서, 위 사이클은 0.5~10 Torr의 압력하에서 수행될 수 있다. 본 발명의 바람직한 구체예에서, 위 사이클은 1~5 Torr의 압력하에서 수행될 수 있다.
본 발명의 구체예에서, 위 사이클은 1~1000회 반복될 수 있다. 본 발명의 바람직한 구체예에서, 위 사이클은 10~1000회 반복될 수 있다. 만일 상기 사이클을 1000 사이클을 초과하여 수행하면 상기 탄소 지지체의 표면을 포함하여, 무기층이 과도하게 형성될 수 있고, 공정시간이 길어질 수 있다.
한편, 본 발명에 따른 탄소/실리콘-탄소 복합체 제조방법은 상기 (가) 단계를 포함하거나, 후술하는 (나) 단계를 포함하거나, 상기 (가) 단계 및 후술하는 (나) 단계를 모두 포함한다.
(1) 단계
위 (1) 단계에서, 탄소 지지체의 표면을 포함하여 실리콘을 형성시켜서 탄소/실리콘 복합체를 제조한다.
한편, 상기 탄소 지지체가 다공성 탄소 지지체인 경우 상기 (1) 단계는, 다공성 탄소 지지체의 표면 및 기공 내부에 형성시켜서 탄소/실리콘 복합체를 제조하는 단계일 수 있다.
본 발명의 구체예에서, 탄소 지지체의 표면을 포함하여 실리콘을 형성시키는 단계는 본 발명이 속하는 기술분야에서 알려진 장치(예컨대, 로터리 킬른)과 방법(예컨대, 기상 증착(chemical vapor deposition; CVD))을 이용하여 수행될 수 있다. 구체적으로, 탄소 지지체에 실리콘 공급원을 공급하고 CVD를 수행하여 탄소 지지체의 표면을 포함하여 실리콘을 형성할 수 있다.
본 발명의 구체예에서, 상기 실리콘 공급원은 실란(silane; SiH4), 디클로로실란 (dichlorosilane; SiH2Cl2), 실리콘 테트라플루오라이드(silicon tetrafluoride; SiF4), 실리콘 테트라클로라이드(silicon tetrachloride; SiCl4), 메틸실란(methylsilane, CH3SiH3), 및 디실란(disilane; Si2H6)으로부터 선택되는 적어도 하나를 포함할 수 있으나, 이들로 특별히 제한되는 것은 아니다.
상기 실리콘 공급원의 CVD는 300~700℃의 온도에서 수행될 수 있다. 예를 들어, 실리콘 공급원의 CVD는 400~600℃, 400~500℃, 또는 400~450℃의 온도에서 수행될 수 있으나, 이 범위로 특별히 제한되는 것은 아니다.
(나) 단계
본 발명의 일 구현예에 따르면, 위 (1) 단계와 (2) 단계 사이에 (나) 상기 탄소/실리콘 복합체의 표면을 포함하여 원자층 증착법(atomic layer deposition; ALD)을 통해 무기층을 형성하는 단계를 포함한다.
한편, 상기 탄소 지지체가 다공성 탄소 지지체인 경우 상기 (나) 단계는, 상기 탄소/실리콘 복합체의 표면 및 기공 내부에 원자층 증착법(atomic layer deposition; ALD)을 통해 무기층을 형성하는 단계일 수 있다.
이때, 상기 (나) 단계는, (나-1) 제1전구체를 반응기에 공급하여 상기 탄소/실리콘 복합체의 표면을 포함하여, 적어도 일부의 제1전구체가 흡착된 제1전구체 다중층을 형성하는 단계, (나-2) 반응기 내부를 퍼징하여, 상기 제1전구체 다중층에서 미흡착된 제1전구체를 제거하여 제1전구체 단일층을 형성하는 단계, (나-3) 제2 전구체를 반응기에 공급하여, 상기 제1전구체 단일층과 적어도 일부의 제2전구체를 반응시켜서 복합층을 형성하는 단계, 및 (나-4) 반응기 내부를 퍼징하여, 상기 복합층에서 미반응된 제2전구체를 제거하여 무기층을 형성하는 단계를 1 사이클로 하여, 상기 사이클을 1 사이클 이상 수행할 수 있다.
상기 (나-1) 내지 (나-4) 단계의 방법 및 조건 등에 대한 설명은 상술한 (가-1) 내지 (가-4) 단계의 방법 및 조건 등에 대한 설명과 동일할 수 있음에 따라, 본 발명에서는 이를 생략하도록 한다.
본 발명의 구체예에서, 위에서 설명한 사이클 동안 상기 탄소/실리콘 복합체의 온도는 90~400℃로 유지될 수 있다. 본 발명의 바람직한 구체예에서, 위 사이클 동안 탄소/실리콘 복합체의 온도는 120~300℃로 유지될 수 있다. 만일 상기 탄소/실리콘 복합체의 온도가 90℃ 미만이면 불완전한 반응으로 인하여 형성되는 무기층에 결함이 발생할 수 있고, 온도가 400℃를 초과하면 탄소/실리콘 복합체 상에 무기 박막이 과도하게 형성되는 문제가 있을 수 있다.
한편, 본 발명에 따른 탄소/실리콘-탄소 복합체 제조방법은 상기 (가) 단계를 포함하거나, 상기 (나) 단계를 포함하거나, 상기 (가) 단계 및 상기 (나) 단계를 모두 포함한다.
(2) 단계
위 (2) 단계에서, 탄소/실리콘 복합체의 표면을 포함하여 탄소 박막을 형성시켜서 탄소/실리콘-탄소 복합체를 제조한다.
한편, 상기 탄소 지지체가 다공성 탄소 지지체인 경우 상기 (2) 단계는, 탄소/실리콘 복합체의 표면 및 기공 내부에 탄소 박막을 형성시켜서 탄소/실리콘-탄소 복합체를 제조하는 단계일 수 있다.
상기 탄소/실리콘 복합체의 표면을 포함하여 탄소 박막을 형성하는 단계는 본 발명이 속하는 기술분야에서 알려진 장치와 방법, 예컨대 화학적 열분해 증착법을 이용하여 수행될 수 있으나, 이것으로 특별히 제한되는 것은 아니다. 일예로, 상기 탄소 박막은 개시제-기반 화학 기상 증착법(iCVD)을 통해 형성된 고분자 박막을 탄화시켜서 형성할 수도 있다.
본 발명의 구체예에서, 상기 탄소/실리콘 복합체의 표면을 포함하여 탄소 박막을 형성하는 단계는 기체 상태의 탄소 공급원의 존재하에 400~1,400℃의 온도에서 열처리하여 수행될 수 있다.
본 발명의 바람직한 구체예에서, 상기 탄소 공급원은 메탄, 에탄, 프로판, 부탄, 메탄올, 에탄올, 프로판올, 프로판디올, 부탄디올, 에틸렌, 프로필렌, 부틸렌, 부타디엔, 사이클로펜텐, 아세틸렌, 벤젠, 톨루엔, 자일렌, 에틸벤젠, 나프탈렌, 안트라센 및 디부틸하이드록시 톨루엔으로 구성되는 군으로부터 선택되는 적어도 1종을 포함할 수 있으나, 이들로 특별히 제한되는 것은 아니다.
탄소/실리콘 복합체의 표면을 포함하여 탄소 박막을 형성하는 단계는 위 탄소 공급원 외에 수소, 질소, 헬륨 및 아르곤으로 구성되는 군으로부터 선택되는 적어도 1종의 불활성 가스의 존재 하에 수행될 수 있다.
상기 탄소 박막을 형성하기 위한 반응 시간(열처리 시간)은 열처리 온도, 열처리 시의 압력, 가스 혼합물의 조성 및 원하는 탄소 코팅량에 따라 적절히 조절할 수 있다. 예를 들어, 위 상기 반응 시간은 10분~100시간, 구체적으로 30분~90시간, 더 구체적으로는 50분~40시간일 수 있지만, 이 범위로 특별히 제한되는 것은 아니다.
본 발명의 구체예에서, 탄소/실리콘 복합체의 표면을 포함하여 탄소 박막을 형성하는 단계는 탄소 공급원을 필요에 따라 용매에 분산시킨 용액과 탄소/실리콘 복합체를 혼합한 후, 이를 건조 및 400~1,400℃의 온도에서 열처리하여 수행될 수도 있다.
본 발명의 바람직한 구체예에서, 상기 탄소 공급원은 피치, 탄화수소계 물질 및 석유계 물질로 구성되는 군으로부터 선택될 수 있다. 더 구체적으로, 피치는 석유계 피치, 석탄계 피치 또는 그 혼합물일 수 있고, 탄화수소계 물질은 퍼푸릴 알코올(furfuryl alcohol) 또는 페놀계 수지일 수 있고, 석유계 물질은 열분해 연료유(pyrolysis fuel oil; PFO), 나프타 분해 잔사유(naphtha cracking bottom oil; NCB), 에틸렌 분해 잔사유(ethylene cracker bottom oil; EBO), 감압 잔사유(vacuum residue; VR), 탈아스팔트 오일(de-asphalted oil; DAO), 상압 잔사유(atmospheric residue; AR), 유동 접촉 분해유(fluid catalytic cracking decant oil; FCC-DO), RFCC-DO(residue fluid catalytic cracking decant oil) 또는 중질 방향족 유분(heavy aromatic oil)일 수 있다. 상기 용매는 테트라하이드로퓨란(THF) 또는 알코올일 수 있다.
또한, 상기 탄소 박막이 고분자 박막의 탄화로 형성되는 경우, 휘발성을 가지며 개시제에 의해 활성화되어 고분자를 형성할 수 있는 물질인 단량체를, 개시제를 통해 활성화시켜서 중합함으로써 고분자 박막을 형성시킨 후, 형성된 고분자 박막을 탄화시킬 수 있다.
이때, 상기 단량체는 실록산(siloxane)기, 아민(amine)기, 불소(fluorine)기 및 방향족 탄화수소기 중 어느 하나 이상을 포함하는 비닐 또는 아크릴레이트 단량체 중 어느 하나 이상일 수 있다.

또한, 반응기에 공급되는 상기 개시제의 유량은 0.1 sccm 내지 5 sccm일 수 있다. 구체적으로 개시제 유량은 0.1 sccm 이상 및 5 sccm 이하, 3 sccm 이하 또는 2 sccm 이하일 수 있다.
또한, 상기 개시제는 소정의 열처리를 통해 활성화될 수 있고, 상기 열처리는 온도 135 ~ 350℃, 바람직하게는 140 ~ 340℃로 수행될 수 있으며, 상기 온도 조건을 만족하는 것이 반응 물질들의 특성 변화 방지 등의 측면에서 유리할 수 있다.
한편, 상기 단량체와 자유 라디칼의 흡착 속도를 증가시키기 위해서는, 탄소/실리콘 복합체의 표면을 포함하여 온도를 낮게 유지하는 것이 바람직하다. 구체적으로, 상기 탄소/실리콘 복합체의 표면을 포함한 온도는 10~50℃, 바람직하게는 13~45℃ 범위인 것이 바람직하나, 이 범위로 특별히 제한되는 것은 아니다.

상술한 바와 같이, 상기 탄소지지체는 당업계에서 통상적으로 사용할 수 있는 탄소지지체라면 제한 없이 사용할 수 있으나, 바람직하게는 비다공성 탄소지지체 및 다공성 탄소지지체 중 어느 하나 이상을 사용할 수 있고, 보다 바람직하게는 흑연, 하드카본, 소프트카본 및 다공성 탄소지지체 중 어느 하나 이상을 사용할 수 있으며, 더욱 바람직하게는 하드카본, 소프트카본 및 다공성 탄소지지체 중 어느 하나 이상을 사용하는 것이 본 발명의 목적 달성에 더욱 유리할 수 있다.
상기 탄소 지지체가 다공성 탄소 지지체인 경우, 상기 탄소/실리콘-탄소 복합체의 제조방법은 상기 (가) 단계를 포함하지 않는 경우 (1) 단계 전에, (가) 단계를 포함하는 경우 (가) 단계 전에 (a) 석유계 원료를 열분해 및 축중합하여 피치를 합성하는 단계, (b) 상기 피치를 고체화 및 펠렛화하여 펠렛상의 피치를 얻거나, 상기 피치를 고체화, 펠렛화 및 분쇄하여 분말상의 피치를 얻는 단계, (c) 상기 펠렛상의 피치 또는 분말상의 피치를 안정화시키는 단계, (d) 안정화된 피치를 탄화시켜 탄화체를 얻는 단계, 및 (e) 탄화체를 활성화시켜 다공성 탄소 지지체를 얻는 단계를 더 포함할 수 있다.

본 발명의 구체예에서, 석유계 원료는 열분해 연료유(PFO), 나프타 분해 잔사유(NCB), 에틸렌 분해 잔사유(ethylene cracker bottom oil; EBO), 감압 잔사유(VR), 탈아스팔트 오일(de-asphalted oil; DAO), 상압 잔사유(atmospheric residue; AR), 유동 접촉 분해유(FCC-DO), RFCC-DO(residue fluid catalytic cracking decant oil) 및 중질 방향족 유분(heavy aromatic oil)으로 구성되는 군으로부터 선택되는 적어도 1종을 포함할 수 있다. 본 발명의 바람직한 구체예에서, 석유계 원료는 열분해 연료유를 포함할 수 있다.
본 발명의 구체예에서, 석유계 원료는 방향족 화합물을 10~90 중량%의 함량으로 포함할 수 있다. 바람직하게는, 석유계 원료는 방향족 화합물을 20~80 중량%의 함량, 더 바람직하게는 30~70 중량%의 함량으로 포함할 수 있다. 석유계 원료 중의 방향족 화합물의 함량이 위 범위를 만족할 경우, 후술하는 고상의 피치 펠렛을 별도로 분쇄하지 않고 안정화, 탄화 및 활성화시키더라도 제어된 기공 특성을 갖는 다공성 탄소 지지체를 얻을 수 있다.
본 발명의 구체예에서, 방향족 화합물은 방향족 고리가 1~4개인 화합물일 수 있다. 구체적으로, 방향족 화합물은 치환 또는 비치환된 벤젠, 나프탈렌, 페난트렌, 인덴, 비페닐, 안트라센, 테트랄린, 및 플루오렌으로 구성되는 군으로부터 선택되는 적어도 1종을 포함할 수 있다. 이 경우, 후술하는 고상의 피치 펠렛을 별도로 분쇄하지 않고 안정화, 탄화 및 활성화시키더라도 제어된 기공 특성을 갖는 다공성 탄소 지지체를 얻을 수 있다.
본 발명의 구체예에서, 석유계 원료의 열분해 및 축중합은 350~500℃의 온도에서 수행될 수 있다. 본 발명의 바람직한 구체예에서, 석유계 원료의 열분해 및 축중합은 400~500℃의 온도에서 수행될 수 있다. 본 발명의 더 바람직한 구체예에서, 석유계 원료의 열분해 및 축중합은 430~470℃의 온도에서 수행될 수 있다. 석유계 원료의 열분해 및 축중합 온도가 350~500℃일 경우, 상대적으로 저분자량인 성분이 많이 포함되는 피치를 제조할 수 있고, 후술하는 단계 (e)의 활성화 과정에서 상대적으로 분자량이 작은 성분들이 먼저 기화되면서 탄소 지지체에 중기공을 충분히 형성할 수 있다. 만약, 석유계 원료의 열분해 및 축중합 온도가 350℃ 미만일 경우, 상온에서 고형인 피치의 제조가 곤란하고, 이 온도가 500℃를 초과할 경우, 상대적으로 고분자량인 성분이 피치에 많이 포함되어, 중 기공을 갖는 탄소 지지체를 제조하기 어렵다.
본 발명의 구체예에서, 석유계 원료의 열분해 및 축중합은 산화성 기체, 비활성 기체, 또는 그 혼합 기체의 분위기하에서 수행될 수 있다. 본 발명의 바람직한 구체예에서, 산화성 기체는 산소, 오존 또는 이들의 조합일 수 있고, 비활성 기체는 질소, 헬륨, 네온, 아르곤 또는 이들의 조합일 수 있고, 그 혼합 기체는 공기일 수 있으나, 이들로 특별히 제한되는 것은 아니다.
석유계 원료의 열분해 및 축중합 시 산화성 기체를 사용할 경우, 연화점이 높은 피치를 제조할 수 있으나, 고온에서 열분해 및 축중합을 수행하기 어렵다. 석유계 원료의 열분해 및 축중합 시 비활성 기체를 사용할 경우, 고온에서 열분해 및 축중합을 수행할 수 있으나, 상대적으로 연화점이 높은 피치를 제조하기 어렵다. 석유계 원료의 열분해 및 축중합 시 산화성 기체와 비활성 기체의 혼합 기체를 사용할 경우, 상대적으로 높은 온도에서 열분해 및 축중합을 수행하여 상대적으로 연화점이 높은 피치를 제조할 수 있다.
본 발명의 구체예에서, 석유계 원료의 열분해 및 축중합 시 위 기체는 10~800 ㎖/분의 유량으로 공급될 수 있다. 본 발명의 바람직한 구체예에서, 석유계 원료의 열분해 및 축중합 시 위 기체는 100~500 ㎖/분의 유량으로 공급될 수 있다. 위 기체의 유량이 10 ㎖/분 미만일 경우, 피치의 수율은 높아지지만 저 분자량 성분이 너무 많아져서 이후 공정(예컨대, 안정화)에 불리하다. 위 기체의 유량이 800 ㎖/분을 초과할 경우, 피치의 수율이 낮아질 수 있다.
본 발명의 구체예에서, 석유계 원료의 열분해 및 축중합은 1~10시간 동안 수행될 수 있다. 본 발명의 바람직한 구체예에서, 석유계 원료의 열분해 및 축중합은 2~8시간 동안 수행될 수 있다. 본 발명의 더 바람직한 구체예에서, 석유계 원료의 열분해 및 축중합은 2~7시간 동안 수행될 수 있다. 석유계 원료의 열분해 및 축중합 시간이 1시간 미만일 경우, 연화점이 높은 피치를 제조하기 어렵고, 석유계 원료의 열분해 및 축중합 시간이 10시간을 초과할 경우, 퀴놀린 불용 성분이 과도하게 생성될 수 있다.
본 발명의 구체예에서, 석유계 원료의 열분해 및 축중합은 교반하에서 수행될 수 있다. 석유계 원료의 교반 조건은 특별히 제한되지 않으나, 예를 들어 10~500 rpm으로 회전하는 교반기를 이용할 수 있다.
본 발명의 구체예에서, 단계 (a)에서 합성되는 피치는 200~350℃의 연화점을 가질 수 있다. 본 발명의 바람직한 구체예에서, 피치는 200~330℃의 연화점을 가질 수 있다. 본 발명의 더 바람직한 구체예에서, 피치는 200~300℃의 연화점을 가질 수 있다. 본 발명에 따라 제조되는 피치가 높은 연화점을 가짐으로써, 탄소 지지체를 제조하는 전구체로서 사용될 경우, 안정화 공정이 용이하고, 탄화 및 활성화 후 높은 수율을 얻을 수 있다.
본 발명의 구체예에서, 단계 (a)에서 합성되는 피치의 수율은 10~50 중량%일 수 있다. 본 발명의 바람직한 구체예에서, 피치의 수율은 10~40 중량%일 수 있다. 본 발명의 더 바람직한 구체예에서, 피치의 수율은 20~30 중량%일 수 있다.
본 발명의 구체예에서, 위 단계 (a) 전에 석유계 원료를 전처리하는 단계가 수행될 수 있다. 전처리 단계를 통해 석유계 원료에 포함되어 있는 저비점 성분을 제거함으로써, 보다 높은 연화점을 갖는 피치를 제조할 수 있다.
본 발명의 구체예에서, 전처리 단계는 단계 (a)의 석유계 원료의 열분해 및 축중합 온도와 같거나 더 낮은 온도에서 수행될 수 있으나, 이 조건으로 특별히 제한되는 것은 아니다. 구체적으로, 전처리 단계는 250~450℃, 바람직하게는 250~400℃, 더 바람직하게는 300~400℃에서 수행될 수 있다.
본 발명의 구체예에서, 전처리 단계는 단계 (a)의 석유계 원료의 열분해 및 축중합 시간과 같거나 더 짧은 시간 동안 수행될 수 있으나, 이 조건으로 특별히 제한되는 것은 아니다. 구체적으로, 전처리 단계는 1~8시간, 바람직하게는 1~6시간, 더 바람직하게는 1~5시간 동안 수행될 수 있다.
또한, 상기 단계 (b)에서, 상기 피치를 고체화 및 펠렛화하여 펠렛상의 피치를 얻거나, 상기 피치를 고체화, 펠렛화 및 분쇄하여 분말상의 피치를 얻을 수 있다.
먼저, 상기 펠렛상의 피치의 경우, 상기 단계 (a)에서 얻은 액상의 피치는 예컨대 압출 및 냉각에 의해 고체화되고, 이를 원하는 크기로 펠렛화하여 고상의 피치 펠렛(펠렛상의 피치)을 얻는다. 액상의 피치를 압출, 냉각 및 펠렛화하여 고상의 피치 펠렛을 얻는 과정은 상업화된 장치를 이용하여 수행될 수 있다. 예를 들어, 이 과정은 IPCO사의 더블밸트 쿨러 & 플레이커를 이용하여 수행될 수 있으나, 이 장치로 특별히 제한되는 것은 아니다.
단계 (b)에서 얻어지는 피치 펠렛은 1~30 ㎜, 바람직하게는 5~25 ㎜의 평균 입자 크기(입도분포 D50)를 갖는다. 피치 펠렛의 평균 입자 크기(입도분포 D50)가 이 범위 내일 때, 이 피치 펠렛을 별도로 분쇄하지 않고, 후술하는 안정화, 탄화 및 활성화를 통해 다공성 탄소 지지체를 제조할 수 있다.
또한, 상기 분말상의 피치의 경우, 상기 피치 펠렛(펠렛상의 피치)을 추가로 해쇄 또는 분쇄 및 분급할 수 있다. 해쇄 또는 분쇄를 통해 피치 펠렛을 더 미분화할 수 있고, 분급을 통해 피치 펠렛의 입도 분포를 균일하게 수 있다. 여기서 분급은 건식 분급, 습식 분급 또는 체를 이용한 분급 등이 이용될 수 있다. 해쇄 또는 분쇄 및 분급 처리에 의해, 평균 입경(입도분포 D50) 50~500 ㎛의 분말상의 피치를 얻을 수 있다.
그리고, 단계 (c)에서, 상기 펠렛상의 피치 또는 분말상의 피치를 안정화시키는 단계를 수행할 수 있다.
먼저, 단계 (b)에서 얻은 피치 펠렛의 피치를 1차 산화시켜 피치의 탄소 구조를 안정화시킨다.
본 발명의 구체예에서, 피치의 안정화는 산화성 기체 분위기하에서 수행될 수 있다. 본 발명의 바람직한 구체예에서, 피치의 안정화는 공기 분위기하에서 수행될 수 있으나, 이것으로 특별히 제한되는 것은 아니다.
본 발명의 구체예에서, 피치의 안정화는 100~500℃, 바람직하게는 150~300℃의 온도에서 수행될 수 있다. 피치의 안정화가 이 온도에서 수행될 경우, 펠렛상의 피치 또는 분말상의 피치 내의 탄소 구조가 열가소성으로부터 열경화성으로 변화되어, 이후 탄화 과정에서 그 구조가 안정적으로 유지될 수 있다. 이때, 승온 속도는 2~10℃/분일 수 있다. 이 승온 속도가 너무 느리면 생산성이 좋지 않고, 승온 속도가 과도하게 빠르면 균일한 안정화 처리가 어려울 수 있다.
본 발명의 구체예에서, 상기 안정화는 0.1~10 bar, 바람직하게는 0.5~5 bar의 압력에서 수행될 수 있다. 상기 안정화가 이 압력에서 수행될 경우, 펠렛상의 피치 또는 분말상의 피치의 안쪽의 탄소까지 충분히 그 구조가 안정화될 수 있다.
본 발명의 구체예에서, 상기 안정화는 0.1~500 ㎖/분, 바람직하게는 1~300 ㎖/분의 산화성 기체, 바람직하게는 공기의 유량 조건하에서 수행될 수 있다. 상기 안정화가 이 산화성 기체 유량 조건에서 수행될 경우, 펠렛상의 피치 또는 분말상의 피치 안쪽의 탄소까지 충분히 그 구조가 안정화될 수 있다.
본 발명의 구체예에서, 상기 안정화는 1~10시간, 바람직하게는 2~8시간의 시간 동안 수행될 수 있다. 상기 안정화가 이 시간 동안 수행될 경우, 펠렛상의 피치 또는 분말상의 피치 안쪽의 탄소까지 충분히 그 구조가 안정화될 수 있다.
그리고, 단계 (d)에서, 안정화된 피치를 탄화시켜서 탄화체를 얻을 수 있다. 안정화시킨 피치의 탄화를 통해 피치에 포함된 다른 기능기들은 제거되고 실질적으로 순수한 탄소로 이루어진 탄화체를 얻을 수 있다.
본 발명의 구체예에서, 상기 탄화는 불활성 기체 분위기하에서 수행될 수 있다. 본 발명의 바람직한 구체예에서, 상기 탄화는 질소 또는 아르곤 분위기하에서 수행될 수 있으나, 이들로 특별히 제한되는 것은 아니다.
본 발명의 구체예에서, 상기 탄화는 700℃ 초과 1,000℃ 이하, 바람직하게는 800~900℃의 온도에서 수행될 수 있다. 상기 탄화 시 온도가 이 범위보다 낮을 경우 탄화가 충분히 이루어지지 않을 수 있고, 상기 탄화 시 온도가 이 범위보다 높을 경우, 탄화 수율이 감소할 수 있다.
본 발명의 구체예에서, 상기 탄화는 0.1~30 ㎖/분, 바람직하게는 0.1~10 ㎖/분의 불활성 기체, 바람직하게는 질소의 유량 조건하에서 수행될 수 있다. 상기 탄화가 이 불활성 기체 유량 조건에서 수행될 경우, 안정화시킨 피치가 충분히 탄화될 수 있다.
본 발명의 구체예에서, 상기 탄화는 0.5~5시간, 바람직하게는 1~3시간 동안 수행될 수 있다. 상기 탄화가 이 시간 동안 수행될 경우, 안정화시킨 피치가 충분히 탄화될 수 있다.
그리고, 단계 (e)에서, 탄화체(탄화된 피치)를 활성화시켜 다공성 탄소 지지체를 얻는다. 탄화체의 활성화를 통해 피치 펠렛에 기공이 형성됨으로써 다공성 탄소 지지체를 얻을 수 있다.
본 발명의 구체예에서, 상기 탄화체의 활성화는 산화성 기체 분위기하에서 수행될 수 있다. 본 발명의 바람직한 구체예에서, 상기 탄화체의 활성화는 수증기 분위기하에서 수행될 수 있으나, 이것으로 특별히 제한되는 것은 아니다.
본 발명의 구체예에서, 상기 탄화체의 활성화는 700℃ 초과 1,000℃ 이하, 바람직하게는 800~900℃의 온도에서 수행될 수 있다. 상기 탄화체의 활성화가 이 온도에서 수행될 경우, 미세 기공(micropore)과 중 기공(mesopore)이 충분히 형성된 다공성 탄소 지지체를 얻을 수 있다.
본 발명의 구체예에서, 상기 탄화체의 활성화는 0.1~10 bar, 바람직하게는 0.1~5 bar의 압력에서 수행될 수 있다. 상기 탄화체의 활성화가 이 압력에서 수행될 경우, 미세 기공과 중 기공이 충분히 형성된 다공성 탄소 지지체를 얻을 수 있다.
본 발명의 구체예에서, 상기 탄화체의 활성화는 0.1~100 ㎖/분, 바람직하게는 0.1~50 ㎖/분의 산화성 기체, 바람직하게는 수증기의 유량 조건하에서 수행될 수 있다. 상기 탄화체의 활성화가 이 산화성 기체 유량 조건에서 수행될 경우, 미세 기공과 중 기공이 충분히 형성된 다공성 탄소 지지체를 얻을 수 있다.
본 발명의 구체예에서, 상기 탄화체의 활성화는 0.5~5시간, 바람직하게는 1~3시간 동안 수행될 수 있다. 상기 탄화체의 활성화가 이 시간 동안 수행될 경우, 미세 기공과 중 기공이 충분히 형성된 다공성 탄소 지지체를 얻을 수 있다.
본 발명의 구체예에서, 위 단계 (c) ~ (e)의 안정화, 탄화 및 활성화는 각각 마이크로웨이브를 이용한 가열로에서 수행될 수 있다. 본 발명의 바람직한 구체예에서, 위 단계 (c) ~ (e)의 안정화, 탄화 및 활성화는 모두 마이크로웨이브를 이용한 가열로에서 수행될 수 있다. 마이크로웨이브를 이용한 가열로는 피치의 외부 온도는 상승시키지 않으면서 피치 자체의 온도를 상승시킬 수 있어서 바람직하나, 이것으로 특별히 제한되는 것은 아니다.
본 발명의 구체예에서, 위 단계 (c) ~ (e)의 안정화, 탄화 및 활성화는 하나의 장치에서 연속적으로 수행될 수 있다. 본 발명의 바람직한 구체예에서, 위 단계 (c) ~ (e)의 안정화, 탄화 및 활성화는 하나의 로터리 킬른에서 연속적으로 수행될 수 있으나, 이 장치로 특별히 제한되는 것은 아니다. 위 단계 (c) ~ (e)의 안정화, 탄화 및 활성화가 하나의 장치에서 연속적으로 수행됨으로써, 공정의 최적화를 달성할 수 있다.
본 발명의 구체예에서, 단계 (e)에서 얻어진 다공성 탄소 지지체는 추가로 해쇄 또는 분쇄 및 분급될 수 있다. 해쇄 또는 분쇄를 통해 다공성 탄소 지지체를 더 미분화할 수 있고, 분급을 통해 다공성 탄소 지지체의 입도 분포를 균일하게 수 있다. 여기서 분급은 건식 분급, 습식 분급 또는 체를 이용한 분급 등이 이용될 수 있다. 해쇄 또는 분쇄 및 분급 처리에 의해, 평균 입경(입도분포 D50) 1~20 ㎛, 300~3,000 ㎡/g의 BET 비표면적 및 0.05~0.5 g/㎖의 탭밀도를 가지는 다공성 탄소 지지체 분말을 얻을 수 있다. 또한, 다공성 탄소 지지체 분말은 총 기공 부피를 기준으로 기공 크기가 2~50 ㎚인 중 기공(mesopore)의 부피 비율이 10~80%일 수 있다.
한편, 위 단계 (b)에서 피치를 추가로 분쇄하지 않고 안정화, 탄화 및 활성화시켜 다공성 탄소 지지체를 얻은 경우, 이 탄소 지지체를 분쇄(또는 추가로 분급)하여 1~20 ㎛의 평균 입자 크기(입도분포 D50)를 갖도록 할 수도 있으나, 이에 제한되는 것은 아니다.
또한, 상기 탄소 지지체가 하드카본인 경우, 상기 하드카본은 (a’) 석유계 원료를 열분해 및 축중합하여 피치를 합성하는 단계, (b’) 상기 피치를 고체화 및 펠렛화하여 펠렛상의 피치를 얻거나, 상기 피치를 고체화, 펠렛화 및 분쇄하여 분말상의 피치를 얻는 단계, (c’) 상기 펠렛상의 피치 또는 분말상의 피치를 안정화시키는 단계, 및 (d’) 안정화된 피치를 탄화시켜 하드카본을 얻는 단계를 포함하는 방법에 의해 제조될 수 있다.
이때, 상기 단계 (a’) 내지 단계 (d’)에 대한 설명은 상기 단계 (a) 내지 단계 (d)에 대한 설명과 동일할 수 있음에 따라, 자세한 설명은 생략하도록 한다.
한편, 상기 하드카본을 제조하는 피치는 등방성 피치 및 이방성 피치 중 어느 하나 이상일 수 있으며, 바람직하게는 등방성 피치인 것이 본 발명의 목적 달성에 더욱 유리할 수 있다.
또한, 상기 탄소 지지체가 소프트카본인 경우, 상기 소프트카본은 (a”) 석유계 원료를 열분해 및 축중합하여 피치를 합성하는 단계, (b”) 상기 피치를 고체화 및 펠렛화하여 펠렛상의 피치를 얻거나, 상기 피치를 고체화, 펠렛화 및 분쇄하여 분말상의 피치를 얻는 단계, (c”) 상기 펠렛상의 피치 또는 분말상의 피치를 안정화시키는 단계, 및 (d”) 안정화된 피치를 탄화시켜 소프트카본을 얻는 단계를 포함하는 방법에 의해 제조될 수 있다.
이때, 상기 단계 (a”) 및 단계 (b”)에 대한 설명은 상기 단계 (a) 및 단계 (b)에 대한 설명과 동일할 수 있음에 따라, 자세한 설명은 생략하도록 한다.
상기 단계 (c”) 및 후술하는 단계 (d”)는 상술한 단계 (c) 및 단계 (d)와 같이 로터리킬른에서 일련의 단계가 수행될 수 있고, 또는 도가니에 담아서 오븐에 넣어서 일련의 단계가 수행될 수도 있으며, 바람직하게는 도가니에 담아서 오븐에 넣어서 일련의 단계가 수행되는 것이 본 발명의 목적 달성에 유리할 수 있다.
한편, 상기 단계 (c”)의 이외의 내용에 대한 설명은 상기 단계 (c)에 대한 설명과 동일할 수 있음에 따라, 자세한 설명은 생략하도록 한다.
또한, 상기 단계 (d”)는 안정화된 피치를 탄화시켜서 소프트카본을 얻는 단계로써, 안정화시킨 피치의 탄화를 통해 피치에 포함된 다른 기능기들은 제거되고 실질적으로 순수한 탄소로 이루어진 소프트카본을 얻을 수 있다.
본 발명의 구체예에서, 단계 (d”)의 상기 탄화는 불활성 기체 분위기하에서 수행될 수 있다. 본 발명의 바람직한 구체예에서, 단계 (d”)의 상기 탄화는 질소 또는 아르곤 분위기 하에서 수행될 수 있으나, 이들로 특별히 제한되는 것은 아니다.
본 발명의 구체예에서, 단계 (d”)의 상기 탄화는 1,000℃ ~ 2,700℃, 바람직하게는 1,200℃ ~ 2,200℃의 온도에서 수행될 수 있다. 단계 (d”)의 상기 탄화 시 온도가 이 범위보다 낮을 경우 탄소의 결정 구조 발달이 충분히 이루어지지 않을 수 있고, 상기 탄화시 온도가 이 범위보다 높을 경우, 탄화 수율이 감소할 수 있다.
본 발명의 구체예에서, 단계 (d”)의 상기 탄화는 0.1~30 ㎖/분, 바람직하게는 0.1~10 ㎖/분의 불활성 기체, 바람직하게는 아르곤의 유량 조건하에서 수행될 수 있다. 상기 탄화가 이 불활성 기체 유량 조건에서 수행될 경우, 안정화시킨 피치가 충분히 탄화될 수 있다.
본 발명의 구체예에서, 단계 (d”)의 상기 탄화는 0.5~5시간, 바람직하게는 1~3시간 동안 수행될 수 있다. 단계 (d”)의 상기 탄화가 이 시간 동안 수행될 경우, 안정화시킨 피치가 충분히 탄화될 수 있다.
한편, 상기 단계 (d”)의 이외의 내용에 대한 설명은 상기 단계 (d)에 대한 설명과 동일할 수 있음에 따라, 자세한 설명은 생략하도록 한다.
한편, 상기 소프트카본을 제조하는 피치는 등방성 피치 및 이방성 피치 중 어느 하나 이상일 수 있으며, 바람직하게는 이방성 피치인 것이 본 발명의 목적 달성에 더욱 유리할 수 있다.
본 발명의 구현예에 따른 탄소/실리콘-탄소 복합체의 제조방법에서, 얻어진 탄소/실리콘-탄소 복합체는 해쇄 또는 분쇄 및 분급될 수 있다. 분급을 통해 복합체의 입도 분포를 균일하게 수 있다. 여기서 분급은 건식 분급, 습식 분급 또는 체를 이용한 분급 등이 이용될 수 있다.
음극 활물질
본 발명의 또 다른 구현예에 따라서, 상기 탄소/실리콘-탄소 복합체를 포함하는 음극 활물질이 제공된다.
본 발명의 구현예에 따른 음극 활물질은 상기 탄소/실리콘-탄소 복합체 외에 탄소계 음극 재료, 구체적으로 흑연계 음극 재료를 더 포함할 수 있다. 예를 들어, 상기 음극 활물질은 본 발명의 구현예에 따른 탄소/실리콘-탄소 복합체와 탄소계 음극 재료, 예를 들어 흑연계 음극 재료를 혼합하여 얻어질 수 있다.
여기서, 탄소계 음극 재료는, 예를 들면, 천연 흑연, 인조 흑연, 소프트 카본, 하드 카본, 메조카본, 탄소 파이버, 탄소 나노튜브, 열분해 탄소류, 코크스류, 유기 고분자 화합물 소성체 및 카본 블랙으로 구성되는 군으로부터 선택되는 적어도 1종을 포함할 수 있으나, 이들로 특별히 제한되는 것은 아니다.
본 발명의 구현예에 따른 음극 활물질 중의 탄소계 음극 재료의 함량은 음극 활물질 총 중량에 대해 2~80 중량%, 바람직하게는 5~70 중량%, 더욱 바람직하게는 30~70 중량%일 수 있다.
본 발명의 구현예에 따른 음극 활물질은 이차전지, 구체적으로 리튬 이차전지의 음극 및 전고체 전지의 음극 등을 제조하는 데에 효과적으로 사용될 수 있다.
전고체 전지
본 발명의 또 다른 구현예에 따라서, 상기 탄소/실리콘-탄소 복합체를 포함하는 전고체 전지가 제공된다.
상기 전고제 전지는 양극, 음극 및 상기 양극과 음극 사이에 고체 전해질을 포함하는 전고체 전지일 수 있고, 상기 음극은 음극 활물질층을 포함할 수 있으며, 상기 음극 활물질 층의 음극 활물질 입자 상 적어도 일부에 SEI(Solid Electrolyte Interphase)막을 포함할 수 있다.
한편, 상기 음극 활물질 입자는 탄소계 음극 재료일 수 있으며, 이 경우 상술한 음극 활물질에 대한 내용에서 설명한 내용과 동일할 수 있음에 따라, 관련 설명은 생략하도록 한다.
이때, 상기 SEI막은 상술한 탄소/실리콘-탄소 복합체를 포함할 수 있다. 또는, 상기 고체 전해질은 상술한 탄소/실리콘-탄소 복합체를 포함할 수 있다. 상기 SEI 및/또는 고체 전해질에 상술한 탄소/실리콘-탄소 복합체를 포함함에 따라 전지의 전기화학 특성이 우수할 수 있다.
상기 전고체 전지의 음극 활물질 입자, SEI막 및 고체 전해질 외에, 음극 구성 및 양극 구성 등은 공지된 전고체 전지의 구성을 적용할 수 있음에 따라, 본 발명에서는 이를 특별히 한정하지 않는다.
이하 실시예에 의해 본 발명을 보다 구체적으로 설명한다. 이하의 실시예들은 본 발명을 예시하는 것일 뿐이며, 본 발명의 범위가 이들로 한정되지는 않는다.
[실시예]
<준비예: 다공성 탄소 지지체의 제조>
석유계 잔사유(YNCC, HTC PFO(열분해 연료유)) 300 g을 교반기가 부착된 반응기에 투입하고, 질소를 100 ㎖/분의 유량으로 공급하면서 450℃에서 3시간 동안 열분해 및 축중합하였다. 이때, 반응물의 혼합을 위해 교반기를 200 rpm의 속도로 회전시켰다. 중합된 피치를 고체화 및 펠렛화하여 평균 입자 크기(입도분포 D50) 1~30 ㎜인 고상의 피치 펠렛을 얻었다.
위에서 얻은 고상의 피치 펠렛을 분쇄하여 평균 입자 크기(입도분포 D50) 200㎛의 피치 입자로 제조한 후, 3개의 구역을 갖는 로터리 킬른에 투입하여 차례로 안정화, 탄화 및 활성화를 수행하였다. 안정화, 탄화 및 활성화의 조건은 아래 표 1과 같다.
탄소 지지체의 비표면적은 Belsorp mini II를 이용하고 ASTM D4820-93법에 의거하여 측정하였다. 탄소 지지체의 탭 밀도는 탭 밀도 분석기(Electrolab, ETD-1020x)를 이용하고 ASTM B527법에 의거하여 측정하였다. 탄소 지지체의 입도분포는 입도분석기(Horiba, 레이저 입자 분석기, LA-960V2)를 사용하고 ASTM E112에 의거하여 측정하였다. 그 결과를 표 1에 나타내었다.

기준예의 다공성 탄소 지지체를 분쇄기(네취, 에어제트밀)로 분쇄하여 입도 분포 D50이 7 ㎛인 다공성 탄소 지지체의 미세 분말을 얻었다.
<실시예 1: 무기층 형성>
먼저, 준비예에 따라 제조한 다공성 탄소 지지체 5g을 반응기 내의 원형 실리콘 웨이퍼상에 고르게 펴서 배치하고, 아래 조건하에서 다공성 탄소 지지체 표면 및 기공 내부에 무기층을 형성시켰다((가) 단계).

<실험예 1>
(1) X선 광전자 분광법
실시예 1 ~ 3 및 비교예에 대하여 X선 광전자 분광법(X-ray photoelectron spectroscopy, XPS)으로 입자 표면의 원소를 분석하였다(Xray Photoelectron Spectroscopy)(Multilab 2000, Thermo) 그 결과를 도 2에 나타내었다.
그 결과, 도 2에 도시된 바와 같이 무기층이 형성된 실시예 1 내지 3은 두께에 따라 알루미늄이 측정되는 것을 확인할 수 있었다. 따라서, 본 발명의 제조방법에 의해 다공성 탄소 지지체 표면과 기공 내부에 무기층이 형성되었음을 확인할 수 있었다.
(2) 투과전자현미경-에너지 분산형 광학분석
실시예 1 ~ 3에 대해 투과전자현미경(transmission electron microscope; TEM)-에너지 분산형 광학분석(energy dispersive spectrometer; EDS)(Tecnai G2 F30 S-Twin, FEI company)를 이용해 관찰하였다. EDS 분석 결과를 도 3(실시예 1 및 2)에 나타내고, TEM 분석 결과를 도 4(실시예 3)에 나타내었다.
그 결과, 도 3의 EDS 분석 결과로부터, 실시예 1 및 실시예 2에서 Al 무기층이 고른 영역에서 관찰되는 것을 확인할 수 있었다.
또한, 도 4의 TEM 사진으로부터, 실시예 3에서 평균 두께 5nm의 균일한 박막이 형성된 것을 확인할 수 있었다.
따라서, 본 발명의 제조방법에 의해 탄소 지지체 상에 균일한 무기층이 형성되었음을 정성적으로도 알 수 있었다.
<제조예 1>
실시예 1에 따라 제조한, 무기층이 형성된 다공성 탄소 지지체 100g을 회전형 로터리 킬른에 투입하고, 실란(SiH4) 가스를 주입하여 무기층을 형성한 다공성 탄소 지지체 상에 실리콘층을 형성하여 탄소/실리콘 복합체를 제조하였다((1) 단계). 실리콘 층 형성 조건은 아래 표 2에 나타내었다.

<비교제조예 1>
제조예 1과 동일하게 실시하되, 실시예 1에 따른 무기층이 형성된 다공성 탄소 지지체를 비교예에 따른 다공성 탄소 지지체로 변경하여 탄소/실리콘 복합체를 제조하였다.
<구현예 1>
제조예 1에 따라 제조한 탄소/실리콘 복합체 100 중량부에 대하여, 석유계 잔사유 유래의 피치 22 중량부를 메카노퓨전(mechanofusion) 장비의 반응기에 투입한 후, 블레이드 회전 속도 2,700 rpm 조건에서 15분 동안 코팅 처리하여 피치가 코팅된 탄소/실리콘 복합체를 제조하였다.
다음으로, 피치가 코팅된 탄소/실리콘 복합체를 전기로에 투입한 후, 700℃까지 5℃/분으로 승온 후, 700℃에서 2시간 동안 탄화처리를 수행한 다음, 25℃까지 서서히 냉각시켜서 탄소/실리콘 복합입자 표면에 두께 100nm의 탄소 박막이 형성된 탄소/실리콘-탄소 복합체를 제조하였다.
<비교구현예 1>
상기 구현예 1과 동일하게 실시하되, 제조예 1에 따른 탄소/실리콘 복합체를 비교제조예 1에 따른 탄소/실리콘 복합체로 변경하여 탄소/실리콘-탄소 복합체를 제조하였다.
<실험예 2: 2차 전지의 전기화학 평가>
앞서 제조한 제조예 1 및 비교제조예 1의 탄소/실리콘 복합체, 구현예 1 및 비교구현예 1의 탄소/실리콘-탄소 복합체 각각을 음극재 소재로 이용하여 하프 코인셀을 제조하여, 표 3과 같이 제조예 1, 비교제조예 1, 구현예 1 및 비교구현예 1을 실시하였다.
탄소/실리콘 복합체(또는 탄소/실리콘-탄소 복합체) : 도전재 : 바인더를 8 :1 : 1의 비율로 혼합하여 슬러리를 제조하였다. 이때 상기 도전재는 super-P를 사용하였고, 상기 바인더는 스티렌부타디엔 고무 (styrene butadiene rubber ; SBR)와 소듐 카르복시메틸 셀룰로스(sodium carboxymethyl cellulose ; CMC)를 5 : 5의 중량비로 혼합하여 사용하였다.
다음으로, 상기 슬러리를 구리 호일에 균일하게 도포하고, 80℃ 오븐에서 1시간 동안 1차 건조하였다. 1차 건조 후 롤 프레스하고, 120℃ 진공 오븐에서 6시간 30분 동안 2차 건조하여 음극판을 제조하였다.
상기 제조된 음극판과 리튬호일을 상대전극으로 하여 하프 코인셀을 제조하였다. 다공성 폴리에틸렌막을 세퍼레이터로 사용하고, 하기 표 3에 나타난 조건으로 CR2032 하프 코인셀(하프셀)을 제조하였다.
전해질은 에틸렌 카보네이트(ethylene carbonate ; EC)와 에틸 메틸카보네이트(ethyl methyl carbonate ; EMC)와 디메틸 카보네이트(dimethyl carbonate ; DMC)를 3:5:2의 부피비로 혼합한 용매에 1.3M 농도의 LiPF6를 용해한 용액에, 10 중량%의 플루오로-에틸렌 카보네이트(fluoro-ethylene carbonate ;FEC), 0.2 중량%의 리튬 테트라플루오로보레이트(Lithium tetrafluoroborate ;LiBF4), 0.5 중량%의 비닐렌 카보네이트(vinylene carbonate ; VC) 및 1 중량%의 프로판 설톤(propane sulton ; PS) 첨가제를 용해하여 제조하였다(표 3 참조).

상기 표 3에서 AM, CM 및 BM은 각각 활물질(탄소/실리콘 복합체, 또는 탄소/실리콘-탄소 복합체), 도전체(슈퍼P 카본블랙) 및 바인더(스티렌-부타디엔 고무/카르복시메틸 셀룰로오스 5:5)를 나타내고, EC, EMC, DMC, FEC, VC, PS는 에틸렌 카보네이트,에틸 메틸 카보네이트, 디메틸 카보네이트, 플루오로에틸렌 카보네이트, 비닐렌 카보네이트, 프로판 설톤을 각각 나타낸다.
제조된 하프 코인 셀에 대하여 다음 조건으로 전기화학적 분석을 수행하였다.

상기 표 4에서 알 수 있듯이, 본 발명의 무기층이 형성된 탄소/실리콘 복합체인 제조예 1을 적용한 코인셀은, 무기층이 형성되지 않은 탄소/실리콘 복합체인 비교제조예 1을 적용한 코인셀에 비하여 초기 쿨롱 효율(ICE)이 높고, 사이클 유지율이 우수하여 안정적인 충방전이 가능한 효과를 나타내는 것을 확인할 수 있었다.
또한, 탄소 박막을 포함하는 구현예 1은 탄소 박막을 포함하나, 무기층을 포함하지 않는 비교구현예 1에 비하여 초기쿨롱 효율 및 사이클 유지율이 현저히 우수한 것을 확인할 수 있었다.
이상에서 본 발명의 일 실시예에 대하여 설명하였으나, 본 발명의 사상은 본 명세서에 제시되는 실시 예에 제한되지 아니하며, 본 발명의 사상을 이해하는 당업자는 동일한 사상의 범위 내에서, 구성요소의 부가, 변경, 삭제, 추가 등에 의해서 다른 실시 예를 용이하게 제안할 수 있을 것이나, 이 또한 본 발명의 사상범위 내에 든다고 할 것이다.

- 탄소 지지체;상기 탄소 지지체의 표면을 포함하여 배치되는 실리콘;상기 탄소 지지체의 표면 및 상기 실리콘의 표면을 포함하여 배치되는 탄소 박막; 및상기 탄소 지지체와 실리콘의 계면 상 및 상기 실리콘과 탄소 박막의 계면 상 중 어느 하나 이상의 영역을 포함하여 배치되는 무기층;을 포함하는 탄소/실리콘-탄소 복합체.
- 제1항에 있어서,상기 탄소 지지체는 하드카본 및 소프트카본 중 어느 하나 이상을 포함하는 비다공성 탄소 지지체를 포함하는 탄소/실리콘-탄소 복합체.
- 제1항에 있어서,상기 탄소 지지체는 다공성 탄소 지지체이고,상기 실리콘은 상기 다공성 탄소 지지체의 표면 및 기공 내부에 배치되며,상기 탄소 박막은 상기 다공성 탄소 지지체의 표면, 기공 내부 및 상기 실리콘의 표면 상에 배치되고,상기 무기층은 상기 다공성 탄소 지지체와 실리콘의 계면 상 및 상기 실리콘과 탄소 박막의 계면 상 중 어느 하나 이상의 영역을 포함하여 배치되는 탄소/실리콘-탄소 복합체.
- 제3항에 있어서,상기 다공성 탄소 지지체는 총 기공 부피를 기준으로 기공 크기가 2~50 ㎚인 중기공(mesopore)의 부피 비율이 10~80%인 탄소/실리콘-탄소 복합체.
- 제3항에 있어서,상기 다공성 탄소 지지체는 BET 비표면적이 300~3,000 ㎡/g, 탭 밀도가 0.05~0.5 g/㎖, 및 입도분포 D50이 1~20 ㎛인 탄소/실리콘-탄소 복합체.
- 제1항에 있어서,상기 무기층은 산화 알루미늄(Al2O3), 산화 아연(ZnO), 산화 주석(SnO2), 산화 하프늄(HfO), 산화 지르코늄(ZrO2), 산화 티타늄(TiO2), 산화 실리콘(SiO2) 및 LLZO(Li7La3Zr2O12), LiPON(Li2.9PO3.3N0.46), LAO(LiAlO2), LLTO(Li0.33La0.56TiO3)로 구성되는 군으로부터 선택되는 1종 이상을 포함하는 탄소/실리콘-탄소 복합체.
- 제1항에 있어서,상기 무기층의 두께는 0.1 nm~100 nm인 탄소/실리콘-탄소 복합체.
- 제1항에 있어서,상기 무기층은 탄소/실리콘-탄소 복합체 전체 중량 중 0.01 ~ 10 중량%인 탄소/실리콘-탄소 복합체.
- 제1항에 있어서,상기 실리콘은 상기 탄소/실리콘-탄소 복합체 전체 중량 중 5 ~ 80 중량%인 탄소/실리콘-탄소 복합체.
- 제1항에 있어서,상기 탄소 박막은 상기 탄소/실리콘-탄소 복합체 전체 중량 중 1 ~ 30 중량%인 탄소/실리콘-탄소 복합체.
- (1) 탄소 지지체의 표면을 포함하여 실리콘을 형성시켜서 탄소/실리콘 복합체를 제조하는 단계; 및(2) 상기 탄소/실리콘 복합체의 표면을 포함하여 탄소 박막을 형성시켜서 탄소/실리콘-탄소 복합체를 제조하는 단계;를 포함하고,상기 (1) 단계 전에 (가) 상기 탄소 지지체의 표면을 포함하여 원자층 증착법(atomic layer deposition; ALD)을 통해 무기층을 형성하는 단계를 포함하거나,상기 (1) 단계와 (2) 단계 사이에 (나) 상기 탄소/실리콘 복합체의 표면을 포함하여 원자층 증착법(atomic layer deposition; ALD)을 통해 무기층을 형성하는 단계를 포함하거나,상기 (가) 단계 및 (나) 단계를 모두 포함하는 탄소/실리콘-탄소 복합체 제조방법.
- 제11항에 있어서, 상기 (가) 단계는,(가-1) 제1전구체를 반응기에 공급하여 상기 탄소 지지체의 표면을 포함하여, 적어도 일부의 제1전구체가 흡착된 제1전구체 다중층을 형성하는 단계;(가-2) 반응기 내부를 퍼징하여, 상기 제1전구체 다중층에서 미흡착된 제1전구체를 제거하여 제1전구체 단일층을 형성하는 단계;(가-3) 제2 전구체를 반응기에 공급하여, 상기 제1전구체 단일층과 적어도 일부의 제2전구체를 반응시켜서 복합층을 형성하는 단계; 및(가-4) 반응기 내부를 퍼징하여, 상기 복합층에서 미반응된 제2전구체를 제거하여 무기층을 형성하는 단계;를 1 사이클로 하여, 상기 사이클을 1 사이클 이상 수행하는 탄소/실리콘-탄소 복합체 제조방법.
- 제11항에 있어서, 상기 (나) 단계는,(나-1) 제1전구체를 반응기에 공급하여 상기 탄소/실리콘 복합체의 표면을 포함하여, 적어도 일부의 제1전구체가 흡착된 제1전구체 다중층을 형성하는 단계;(나-2) 반응기 내부를 퍼징하여, 상기 제1전구체 다중층에서 미흡착된 제1전구체를 제거하여 제1전구체 단일층을 형성하는 단계;(나-3) 제2 전구체를 반응기에 공급하여, 상기 제1전구체 단일층과 적어도 일부의 제2전구체를 반응시켜서 복합층을 형성하는 단계; 및(나-4) 반응기 내부를 퍼징하여, 상기 복합층에서 미반응된 제2전구체를 제거하여 무기층을 형성하는 단계;를 1 사이클로 하여, 상기 사이클을 1 사이클 이상 수행하는 탄소/실리콘-탄소 복합체 제조방법.
- 제12항 또는 제13항에 있어서,상기 제1 전구체를 공급하는 시간 및 상기 제2 전구체를 공급하는 시간은 각각 독립적으로 1~600초인 탄소/실리콘-탄소 복합체 제조방법.
- 제12항 또는 제13항에 있어서,상기 제1 전구체는 트리메틸 알루미늄, 디에틸아연, 아연 아세테이트, 테트라키스(디메틸아미노)주석(IV), 부톡시 트리스(에틸메틸아미도)하프늄, 티타늄 이소프로폭사이드, 디이소프로필아미노실란 및 LiOtBu(리튬 터트-부톡사이드, Lithium tert-butoxide)으로 이루어진 군에서 선택된 1종 이상을 포함하는 탄소/실리콘-탄소 복합체 제조방법.
- 제12항 또는 제13항에 있어서,상기 제2 전구체는 H2O, O3, H2O 플라즈마, O3 플라즈마 및 O2 플라즈마로 이루어진 군에서 선택된 1종 이상을 포함하는 탄소/실리콘-탄소 복합체 제조방법.
- 제12항 또는 제13항에 있어서,상기 사이클을 1 ~ 1000 사이클 수행하는 탄소/실리콘-탄소 복합체 제조방법.
- 제12항 또는 제13항에 있어서,상기 사이클 동안 상기 탄소 지지체 및 탄소/실리콘 복합체의 온도는 90~400℃로 유지되는 탄소/실리콘-탄소 복합체 제조방법.
- 제1항 내지 제10항 중 어느 한 항에 따른 탄소/실리콘-탄소 복합체; 및탄소계 음극 재료;를 포함하는 음극 활물질.
- 제1항 내지 제10항 중 어느 한 항에 따른 탄소/실리콘-탄소 복합체;를 포함하는 전고체 전지.
- 제20항에 있어서,상기 전고체 전지는 SEI(Solid Electrolyte Interphase)막 및 고체 전해질 중 어느 하나 이상에 상기 탄소/실리콘-탄소 복합체를 포함하는 전고체 전지.
