極細繊維を絡合させた不織布と、不織布に含浸付与されたポリウレタンとを含む人工皮革基材。ポリウレタンは、高分子ポリオール単位全量中に、縮合型ポリエステルポリオール単位60~95%と、ポリエチレングリコール単位及びポリプロピレングリコール単位からなる群から選ばれるポリエーテルポリオール単位5~25%と、を含む。縮合型ポリエステルポリオール単位は、環構造を含まず、且つ、その繰り返し単位中の、エステル結合の炭素を除く平均炭素数が5~7である。ポリウレタンとポリウレタンに囲まれた空孔とを含むポリウレタン領域の空孔率が30%以下であり、且つ、断面の全断面積に対するポリウレタン領域の面積割合が10~30%である。

Description

人工皮革基材、立毛人工皮革及び銀付調人工皮革
 本発明は、衣料,鞄,靴,家具,カーシート,雑貨製品等の素材として好ましく用いられる人工皮革に関する。
 ポリウレタンを含浸付与された不織布を含む人工皮革基材を用いた、スエード調人工皮革のような立毛人工皮革や、表面に銀面調の樹脂層を形成された銀付調人工皮革等の、人工皮革が知られている。このような人工皮革には、しなやかな風合いや、実使用に耐えうる力学物性及び耐久性が求められる。
 ポリウレタンを含む人工皮革の改良については、例えば、以下のような技術が知られている。
 下記特許文献1は、ポリウレタンを含む人工皮革の製造方法を開示する。そして、ポリテトラメチレンエーテル,ポリプロピレンエーテル,ポリカプロラクトン,ポリバレロラクトン,ポリβ-メチル-δバレロラクトン,ポリヘキサメチレンアジペートから選ばれた少なくとも1種のソフトセグメントを含む疎水性ポリウレタンを主体とする含浸液を用い、含浸液に凝固調節剤として炭素数8以上の高級アルコール,アルコール変性シリコーン油,ポリオキシアルキルフェニルエーテル,ソルビタン脂肪酸エステルから選ばれた少なくとも1種を添加する人工皮革の製造方法を開示する。
 また、下記特許文献2は、(a)1,9-ノナンジオールおよび/または2-メチル-1,8-オクタンジオールを主成分とするジオールとジカルボン酸との縮合重合によって得られるポリエステルジオール,ポリオキシアルキレングリコール,有機ジイソシアネートおよび鎖伸長剤を反応させて得られるポリウレタンエラストマー、(b)ポリエーテル変性シリコーンオイル、(c)ポリオキシエチレン-ポリオキシプロピレンブロックコポリマーおよび(d)溶剤、からなり、(b)成分と(c)成分の合計量が(a)成分に対して0.5~50重量%であり、且つ、(b)成分対(c)成分の重量比が1/20~5/1であるポリウレタンエラストマー組成液を繊維基材に含浸または/および塗布し、該ポリウレタンエラストマーの非溶液で凝固させるシート状物の製造方法を開示する。
 また、下記特許文献3は、平均単繊維直径が0.3~7μmの極細繊維を含んでなる繊維基材の内部にポリウレタンを含有し、少なくとも片方の表面に立毛を有するシート状物であって、シート状物のJIS L1913の方法で、初荷重0.5kPa、定荷重30kPaでの圧縮率Pが7~14%であり、圧縮弾性率Peが30~70%であることを特徴とする立毛人工皮革を開示する。
 また、下記特許文献4は、単繊維繊度0.9dtex以下の極細繊維を含む不織布とポリウレタンで構成された人工皮革基材に、タテ及び/またはヨコ方向に15%以上伸張させた弾性体シートを接着した後、弾性体シートの伸張を緩和することによって人工皮革基材を収縮させ、次いで弾性体シートを除去することを特徴とする人工皮革の製造方法を開示する。
 また、下記特許文献5は、平均繊維繊度が0.001~0.5dtexの極細繊維不織布が織物と絡合一体化しており、人工皮革の一方の面が互いに絡合した面方向に連続した極細繊維からなり、もう一方の面が不連続な極細繊維が面を形成し、ドレープ係数が0.35~0.5、且つ、少なくともタテ方向またはヨコ方向の一方において伸長率が10~35%の、実質的に繊維素材からなる人工皮革を開示する。

 人工皮革の製造のために用いられているポリウレタンとしては、高分子ポリオール単位の種類に対応して、ポリエステル系ポリウレタン,ポリエーテル系ポリウレタン,ポリカーボネート系ポリウレタン等が知られている。ポリエステル系ポリウレタンは、繊維に対する接着性に優れるために力学物性に優れた人工皮革が得られやすいが、耐加水分解性に劣る。ポリエーテル系ポリウレタンは、しなやかな風合いの人工皮革が得られやすいが、使用時に力が掛かって変形したときに回復しにくくなったり、伸ばしたり圧したときに凹みが残ったりしやすかった。また、耐酸化劣化性が低い人工皮革になるという問題があった。また、ポリカーボネート系ポリウレタンは、耐加水分解性、耐久性に優れた人工皮革が得られやすいが、反発感が高いために風合いの硬い人工皮革が得られやすかった。このように、各ポリウレタンを用いて得られる人工皮革は、それぞれ長所と短所を有していた。
 また、モジュラスの低いポリウレタンを用いた場合、風合いの柔らかな人工皮革が得られやすいが、使用時に力が掛かって変形したときに回復しにくくなったり、伸ばしたり圧したときに凹みが残ったり、耐加水分解性や耐酸化劣化性などの耐久性が低い人工皮革になるという問題があった。
 例えば、特許文献1によれば、ポリテトラメチレンエーテル,ポリプロピレンエーテル,及び,繰り返し単位中の、エステル結合の炭素を除いた平均炭素数が4~6である開環型ポリエステルポリオールを含むポリウレタンを用い、凝固調節剤を選択することにより、風合いや耐加水分解性を向上させた人工皮革が得られることが開示されている。しかし、繰り返し単位中の、エステル結合の炭素を除いた平均炭素数が4~6である開環型ポリエステルポリオールを用いたポリウレタンは、ジオールとジカルボン酸との縮合反応によって得られる縮合型ポリエステルポリオールを含むポリウレタンに比べて、結晶性が高くなる。この場合には、ポリウレタン溶液からの凝固が速くなり、ポリウレタンが充分に凝集する前に凝固するために、風合いが硬くザラザラとした触感の人工皮革が得られやすいという問題があった。また、繰り返し単位中の、エステル結合の炭素を除いた平均炭素数が4であるポリエステルポリオール単位を含むポリウレタンは耐加水分解性に劣りやすかった。また、繰り返し単位中の、エステル結合の炭素を除いた平均炭素数が4であるポリエステルポリオール単位と、高分子ポリオールの40質量%以上のポリテトラメチレンエーテル単位やポリプロピレンエーテル単位とを組み合わせて用いて得られたポリウレタンは、エーテル結合に起因した酸化劣化が起こりやすかった。
 また、特許文献2に開示された人工皮革の製造方法によれば、繰り返し単位中の、エステル結合の炭素を除いたエステル結合の間の平均炭素数が6.5(ジオール成分:9、ジカルボン酸成分:4)である縮合型ポリエステルポリオール単位及びポリテトラメチレンエーテル単位を含むポリウレタンを用い、ポリウレタン溶液に配合する凝固調節剤を選択している。このような製造方法によれば、人工皮革の風合いや耐加水分解性が向上することが開示されている。しかし、繰り返し単位中の、エステル結合の炭素を除いたエステル結合の間の平均炭素数が6.5である縮合型ポリエステルポリオール単位も結晶性が高いために、ポリウレタンが充分に凝集する前に凝固するために、風合いが硬く、ザラザラとした触感の人工皮革が得られやすいという問題があった。さらに、繰り返し単位中のエステル結合の間の、エステル結合の炭素を除いた平均炭素数が6.5である縮合型ポリエステルポリオール単位と、高分子ポリオールの40質量%以上のポリテトラメチレンエーテルとを組み合わせて用いて得られたポリウレタンも、エーテル結合に起因した酸化劣化が起こりやすかった。
 本発明は、上述したような問題を解決した、含有されるポリウレタンの耐加水分解性、耐酸化劣化性に優れ、且つ、しなやかな風合いとスムースな触感、使用時に力が掛かって変形したときに回復しやすい力学物性とを兼ね備える、人工皮革を提供することを目的とする。
 人工皮革の製造において、ポリエステルポリオール単位を高分子ポリオール単位として含むポリウレタンを不織布に含浸付与させることにより、ポリウレタンの繊維に対する接着性に優れるために力学物性に優れた人工皮革が得られる。しかし、本発明者らは、ポリエステルポリオール単位を高分子ポリオール単位として含むポリウレタンは耐加水分解性に劣ることを認識していた。
 また、本発明者らは、ポリエステルポリオール単位の繰り返し単位中の、エステル結合の間のエステル結合の炭素を除いた平均炭素数が小さ過ぎる場合には、相対的にエステル結合の割合が高くなるために、ポリウレタンの耐加水分解性がとくに低下する傾向があることを認識した。また、その平均炭素数が大き過ぎる場合には、ポリウレタンの耐加水分解性は向上するが、疎水性や結晶性が高くなることにより凝固が速くなる。そのために、ポリウレタンが充分に凝集して凝固しないことにより、風合いが硬く、また、ザラザラとした触感の人工皮革が得られやすくなるという問題があることを認識した。
 そして、本発明者らは、高分子ポリオール単位中に、繰り返し単位中のエステル結合の間の、エステル結合の炭素を除いた平均炭素数が5~7である縮合型ポリエステルポリオール単位60~95質量%と、ポリエチレングリコール単位及びポリプロピレングリコール単位からなる群から選ばれる1種のポリエーテルポリオール単位5~25質量%とを含むポリウレタンを、不織布に含浸付与させた人工皮革基材によれば、ポリウレタンの高い凝集状態が得られ、変形しても回復しやすいポリウレタンが得られやすいことを見出した。また、このようなポリウレタンは耐加水分解性や耐酸化劣化性にも優れるとともに、しなやかな風合いとスムースな触感、及び、力が掛かって変形したときにも回復しやすい力学物性とのバランスにも優れた人工皮革を与えることを見出し、本発明を完成するに至った。
 すなわち、本発明の一局面は、平均繊維径0.1~7μmの極細繊維を絡合させた不織布と、不織布に含浸付与されたポリウレタンとを含み、ポリウレタンは、高分子ポリオール単位全量中に、縮合型ポリエステルポリオール単位60~95質量%と、ポリエチレングリコール単位及びポリプロピレングリコール単位からなる群から選ばれる少なくとも1種のポリエーテルポリオール単位5~25質量%と、を含み、縮合型ポリエステルポリオール単位は、環構造を含まず、且つ、その繰り返し単位中の、エステル結合の間の、エステル結合の炭素を除いた平均炭素数が5~7であり、人工皮革基材の厚さ方向の断面において、ポリウレタンとポリウレタンに囲まれた空孔とを含むポリウレタン領域の空孔率が30面積%以下であり、且つ、厚さ方向の断面の全断面積に対するポリウレタン領域の面積割合が10~30面積%である人工皮革基材である。このような人工皮革基材によれば、含有されるポリウレタンの耐加水分解性及び耐酸化劣化性に優れ、且つ、しなやかな風合いとスムースな触感と、使用時に力が掛かって変形したときに回復しやすい力学物性とを兼ね備えた、人工皮革が得られる。
 また、ポリウレタンの100%モジュラスが5~15MPaであることが、適度な凝集状態で凝固したポリウレタンの凝集状態が、製造時の各工程や実使用を経ても保持されやすい点から好ましい。
 また、人工皮革基材中のポリウレタンの含有割合が15~55質量%であることが、厚さ方向の断面において、ポリウレタンとポリウレタンに囲まれた空孔とを含むポリウレタン領域の空孔率が30面積%以下であり、且つ、厚さ方向の断面の全断面積に対するポリウレタン領域の面積割合が10~30面積%である人工皮革が得られやすい点から好ましい。
 また、ポリウレタンは、高分子ポリオール単位全量中に、本発明の効果を損なわない範囲で、繰り返し単位中の平均炭素数が4以上であるポリエーテルポリオール単位を、例えば、0~35質量%含んでもよい。なお、例えば、0~35質量%のような表記は、0質量%以上35質量%以下を意味し、0質量%を含むものとする。
 また、人工皮革基材は、JIS L 1913:2010の6.14に記載された方法に準じて測定された、初荷重0.5kPaに対する定荷重30kPaのときの、圧縮率Pが15~35%であり、圧縮弾性率Peが85%以上であることが、大きく変形し、且つ、回復しやすい高級感に優れる人工皮革が得られやすい点から好ましい。
 また、人工皮革基材は、JIS L 1096:2010の8.15.1Aに記載された方法に準じて測定された、30%伸長後の伸びの回復率である30%伸長時伸長弾性率E30が65~90%であることが、応力が掛かった後に元に戻りやすい、寸法安定性に優れる高級感に優れる人工皮革が得られやすい点から好ましい。
 また、本発明の他の一局面は、上記何れかの人工皮革基材を含み、人工皮革基材の少なくとも一面の極細繊維を立毛させた立毛面を備える立毛人工皮革である。このような立毛人工皮革は、しなやかな風合いと立毛面のスムースな触感とを備え、さらに、実使用に耐えうる耐ピリング性、とくに、ポリウレタンの優れた耐加水分解性及び優れた耐酸化劣化性により、耐ピリング性の湿熱耐久性と乾熱耐久性とを兼ね備える立毛人工皮革が得られやすい点から好ましい。
 また、本発明の他の一局面は、上記何れかの人工皮革基材と、人工皮革基材に積層された樹脂層とを備える銀付調人工皮革である。このような銀付調人工皮革は、変形したときには回復しやすく、折れ皺が残りにくい折れ皺性に優れ、また耐加水分解性にも優れる。
 すなわち、本開示は以下の態様を包含する。
[1] 平均繊維径0.1~7μmの極細繊維を絡合させた不織布と、前記不織布に含浸付与されたポリウレタンとを含み、
 前記ポリウレタンは、高分子ポリオール単位全量中に、縮合型ポリエステルポリオール単位60~95質量%と、ポリエチレングリコール単位及びポリプロピレングリコール単位からなる群から選ばれる少なくとも1種のポリエーテルポリオール単位5~25質量%と、を含み、
 前記縮合型ポリエステルポリオール単位は、環構造を含まず、且つ、その繰り返し単位中のエステル結合の間の、前記エステル結合の炭素を除いた平均炭素数が5~7であり、
 人工皮革基材の厚さ方向の断面において、前記ポリウレタンと前記ポリウレタンに囲まれた空孔とを含むポリウレタン領域の空孔率が30面積%以下であり、且つ、
 前記厚さ方向の断面の全断面積に対する前記ポリウレタン領域の面積割合が10~30面積%であることを特徴とする人工皮革基材。
[2] 前記ポリウレタンの100%モジュラスが5~15MPaである上記[1]に記載の人工皮革基材。
[3] 前記人工皮革基材の前記ポリウレタンの含有割合が15~55質量%である上記[1]または[2]に記載の人工皮革基材。

[6] 前記ポリウレタンは、前記高分子ポリオール単位全量中に、繰り返し単位中の平均炭素数が4以上であるポリエーテルポリオール単位を0~35質量%含む上記[1]~[5]の何れかに記載の人工皮革基材。
[7] 上記[1]~[6]の何れかに記載の人工皮革基材を含み、前記人工皮革基材の少なくとも一面の前記極細繊維を立毛させた立毛面を備えることを特徴とする立毛人工皮革。
[8] 上記[1]~[6]の何れかに記載の人工皮革基材と、前記人工皮革基材に積層された樹脂層とを備えることを特徴とする銀付調人工皮革。
 本発明によれば、含有されるポリウレタンの耐加水分解性及び耐酸化劣化性が優れ、且つ、しなやかな風合いとスムースな触感と、使用時に力が掛かって変形したときに回復しやすい力学物性とを兼ね備えた、人工皮革が得られる。
図1は、実施例1で得られた人工皮革基材の厚さ方向に平行な断面を、走査型電子顕微鏡(SEM)で、倍率200倍で撮影した画像の一例である。 図2は、図1の画像に基づいて、ポリウレタンとポリウレタンに囲まれた空孔とを含むポリウレタン領域を黒塗りした画像を示す。 図3は、図1の画像に基づいて、ポリウレタン領域に含まれる空孔を黒塗りした画像を示す。 図4は、比較例1で得られた人工皮革基材の厚さ方向に平行な断面をSEMで倍率200倍で撮影した画像の一例である。 図5は、図4の画像に基づいて、ポリウレタンとポリウレタンに囲まれた空孔とを含むポリウレタン領域を黒塗りした画像を示す。 図6は、図4の画像に基づいて、ポリウレタン領域に含まれる空孔を黒塗りした画像を示す。 図7は、実施例1で得られた人工皮革基材の厚さ方向に平行な断面をSEMで倍率500倍で撮影した画像の一例である。 図8は、比較例1で得られた人工皮革基材の厚さ方向に平行な断面をSEMで倍率500倍で撮影した画像の一例である。
 以下、本実施形態の人工皮革基材、立毛人工皮革及び銀付調人工皮革について、詳しく説明する。
 本実施形態の人工皮革基材は、平均繊維径0.1~7μmの極細繊維を絡合させた不織布と、不織布に含浸付与されたポリウレタンとを含む。そして、ポリウレタンは、高分子ポリオール単位全量中に、縮合型ポリエステルポリオール単位60~95質量%と、ポリエチレングリコール単位及びポリプロピレングリコール単位からなる群から選ばれる少なくとも1種のポリエーテルポリオール単位5~25質量%と、を含む。そして、縮合型ポリエステルポリオール単位は、環構造を含まず、且つ、その繰り返し単位中のエステル結合の間の、エステル結合の炭素を除いた平均炭素数が5~7である。そして、人工皮革基材は、厚さ方向の断面において、ポリウレタンとポリウレタンに囲まれた空孔とを含むポリウレタン領域の空孔率が30面積%以下であり、且つ、厚さ方向の断面の全断面積に対するポリウレタン領域の面積割合が10~30面積%である。
 本実施形態における不織布は、平均繊維径0.1~7μmの極細繊維を絡合させた絡合不織布である。また、不織布は、不織布を主体とし、必要に応じて、織布や編み物等を組み合わせた繊維構造体であってもよい。
 極細繊維を形成する樹脂の種類は特に限定されない。具体的には、例えば、ナイロン6,ナイロン66,ナイロン10,ナイロン11,ナイロン12,ナイロン6-12等のナイロン;ポリエチレンテレフタレート(PET)や、イソフタル酸変性PET,スルホイソフタル酸変性PET,カチオン染料可染性変性PET等の変性PET,ポリブチレンテレフタレート,ポリヘキサメチレンテレフタレート等の芳香族ポリエステル;ポリ乳酸,ポリエチレンサクシネート,ポリブチレンサクシネート,ポリブチレンサクシネートアジペート,ポリヒドロキシブチレート-ポリヒドロキシバリレート樹脂等の脂肪族ポリエステル;ポリプロピレン,ポリエチレン,ポリブテン,ポリメチルペンテン,塩素系ポリオレフィンなどのポリオレフィン等が挙げられる。これらの中では、ナイロンが、しなやかな風合いの人工皮革が得られやすい点からとくに好ましい。なお、変性PETは、未変性PETのエステル形成性のジカルボン酸系単量体単位、または、ジオール系単量体単位の少なくとも一部を置換可能な単量体単位で置き換えたPETである。ジカルボン酸系単量体単位を置換する変性単量体単位の具体例としては、例えば、テレフタル酸単位を置換するイソフタル酸,ナトリウムスルホイソフタル酸,ナトリウムスルホナフタレンジカルボン酸,アジピン酸、等に由来する単位が挙げられる。また、ジオール系単量体単位を置換する変性単量体単位の具体例としては、例えば、エチレングリコール単位を置換するブタンジオール,ヘキサンジオール等のジオールに由来する単位が挙げられる。
 極細繊維は、平均繊維径0.1~7μmであり、好ましくは0.2~5μmである繊維径を有する。このような繊維径の極細繊維を用いることにより、しなやかな風合いを備える人工皮革が得られる。また、スムースな触感を備える立毛人工皮革が得られやすい点から好ましい。なお、平均繊維径は、人工皮革基材または人工皮革を形成する人工皮革基材の断面の走査型電子顕微鏡(SEM)画像を200~500倍で撮影し、断面に対して垂直な極細繊維の断面をランダムに10個選んで断面積を測定し、その断面積の平均値を用いて以下の式から算出することにより得られる。

 極細繊維を絡合させた不織布の製造方法としては、例えば、海島型(マトリクス-ドメイン型)複合繊維のような極細繊維発生型繊維を溶融紡糸し、極細繊維発生型繊維のウェブを製造し、ウェブを絡合処理した後、極細繊維発生型繊維から極細繊維を形成する方法が挙げられる。また、極細繊維発生型繊維を用いずに、直接極細繊維を紡糸して絡合処理する方法であってもよい。本実施形態においては、海島型複合繊維を絡合処理し、海島型複合繊維から海成分を選択的に除去して極細繊維化処理することにより得られる極細繊維の不織布を製造する場合について詳しく説明する。
 海島型複合繊維を形成するための島成分の樹脂としては、上述した極細繊維を形成するための樹脂が挙げられる。また、海島型複合繊維を形成するための海成分の樹脂の具体例としては、例えば、ポリエチレン,ポリプロピレン,ポリスチレン,エチレンプロピレン共重合体,エチレン酢酸ビニル共重合体,スチレンエチレン共重合体,スチレンアクリル共重合体,ポリビニルアルコール等が挙げられる。
 また、極細繊維を形成するための樹脂には、必要に応じて、着色顔料,酸化防止剤,紫外線吸収剤,蛍光剤,熱安定剤等の各種安定剤,消臭剤,防かび剤,滑剤,撥水剤,撥油剤,増量剤,無機微粒子,導電剤等を含有させてもよい。
 海島型複合繊維のウェブを製造する方法としては、スパンボンド法などにより紡糸した長繊維の海島型複合繊維をカットせずにネット上に捕集して長繊維のウェブを形成する方法や、長繊維をステープルにカットして短繊維のウェブを形成する方法、等が挙げられる。
 絡合処理としては、例えば、ウェブを、クロスラッパー等を用いて厚さ方向に複数層重ね合わせた後、その両面から同時または交互に少なくとも1つ以上のバーブが貫通する条件でニードルパンチや高圧水流処理するような方法が挙げられる。また、ニードルパンチのパンチ密度としては、1500~5500パンチ/cm2、さらには、2000~5000パンチ/cm2程度であることが、風合いの充実感や表面物性に優れた不織布が得られやすい点から好ましい。
 また、海島型複合繊維の紡糸工程から絡合処理までのいずれかの段階において、ウェブに油剤や帯電防止剤を付与してもよい。さらに、必要に応じて、ウェブを70~150℃程度の温水に浸漬する収縮処理を行うことにより、ウェブの絡合状態を予め緻密にしておいてもよい。さらに、絡合されたウェブを必要に応じて熱収縮させることにより繊維密度及び絡合度合を高める処理を施してもよい。また、熱収縮処理により緻密化された絡合されたウェブをさらに緻密化するとともに、ウェブの形態を固定化したり、表面を平滑化したりすること等を目的として、必要に応じて、熱プレス処理を行うことによりさらに、繊維密度を高めてもよい。
 このようにして得られる絡合されたウェブの目付としては100~2000g/m2程度の範囲であることが好ましい。
 海島型複合繊維を絡合した不織布の海島型複合繊維から海成分の樹脂を除去することにより、極細繊維を絡合させた不織布が形成される。海島型複合繊維から海成分の樹脂を除去する方法としては、海成分の樹脂のみを選択的に除去しうる溶剤または分解剤で海島型複合繊維を絡合した不織布を処理するような、従来から知られた極細繊維の形成方法が特に限定なく用いられる。例えば、海成分の樹脂としてポリエチレンを用いる場合、85~100℃のトルエン中で処理することにより、ポリエチレンの除去率が95~100%程度になるまで抽出除去することが好ましい。ディップニップ処理を繰り返すことにより、海成分は効率的に抽出除去される。
 このようにして得られる不織布の目付は、140~3000g/m2、さらには200~2000g/m2であることが好ましい。
 そして、本実施形態の人工皮革基材の製造においては、海島型複合繊維を絡合した不織布、または海島型複合繊維から海成分の樹脂を除去して形成された極細繊維の不織布に、ポリウレタンを含浸付与させる。
 不織布にポリウレタンを含浸付与する方法としては、ポリウレタンをポリウレタン可溶性の有機溶剤に溶解させたポリウレタン溶液を含浸液として、不織布に含浸液をディップニップしたり塗布したりすることにより含浸させた後、ポリウレタンの貧溶媒に浸漬させることにより、不織布中でポリウレタンを凝固させる方法が挙げられる。
 ポリウレタンは、例えば、高分子ポリオール、有機ポリイソシアネート化合物、鎖伸長剤及び、必要に応じて用いられるその他の単官能性または多官能性の化合物を含むウレタン原料を反応させることにより得られる。そして、本実施形態のポリウレタンは、以下に説明するような高分子ポリオール単位を含有する。
 本実施形態のポリウレタンは、高分子ポリオール単位全量中に、縮合型ポリエステルポリオール単位60~95質量%と、ポリエチレングリコール単位及びポリプロピレングリコール単位からなる群から選ばれる少なくとも1種のポリエーテルポリオール単位5~25質量%と、を含む。そして、縮合型ポリエステルポリオール単位は、環構造を含まず、且つ、その繰り返し単位中のエステル結合の間の、エステル結合の炭素を除いた平均炭素数が5~7である。
 縮合型ポリエステルポリオールは、数平均分子量(Mn)が500未満のジオールと、ジカルボン酸又はそのエステル形成性誘導体(酸無水物、炭素数1~4の低級アルキルエステル及び酸ハライド等)と、の縮合反応により得られるポリオールであり、開環によって高分子ポリオール単位を構成する開環型ポリエステルポリオールと区別される。縮合型ポリエステルポリオール単位を含むポリウレタンは、開環型ポリエステルポリオール単位を含むポリウレタンよりも、ポリウレタン溶液からの凝固が緩慢になり、高い凝集状態で凝固しやすい。なお、以下の記載においては、簡略化のために、「環構造を含まない」を省略して記載することもある。
 環構造を含まない、繰り返し単位中のエステル結合の間の、エステル結合の炭素を除いた平均炭素数が5~7である縮合型ポリエステルポリオール単位とは、環構造を含まない、繰り返し単位中のエステル結合の間の、エステル結合の炭素を除いた平均炭素数が5~7である縮合型ポリエステルポリオールに由来する、ポリウレタンの高分子ポリオール単位の構成単位である。
 繰り返し単位中のエステル結合の間の、エステル結合の炭素を除いた平均炭素数が5~7である縮合型ポリエステルポリオールは、例えば、次のように示される。

 (式(I)中、Rは、環構造を含まないジカルボン酸化合物に由来する単位のエステル結合を除いた基、R2は、環構造を含まないジオール化合物に由来する単位のエステル結合を除いた基であり、RとR2の平均炭素数は5~7であり、n1は、例えば、23以下の整数である。)
 縮合型ポリエステルポリオール単位の、繰り返し単位中のエステル結合の間の、エステル結合の炭素を除いた平均炭素数は、R及びR2に含まれる炭素数の平均値と定義される。また、RまたはR2の少なくとも一方が2種以上からなる場合には、それぞれのモル割合に応じて炭素数が計算される。
 縮合型ポリエステルポリオール単位の、繰り返し単位中のエステル結合の間の、エステル結合の炭素を除いた平均炭素数は5~7であり、5.5~6.5であることが好ましい。縮合型ポリエステルポリオール単位の、繰り返し単位のエステル結合の炭素を除いたエステル結合の間の平均炭素数が5未満である場合には、エステル結合が相対的に多くなるために耐加水分解性が低下する。また、繰り返し単位のエステル結合の炭素を除いたエステル結合の間の平均炭素数が7を超える場合には、疎水性や結晶性が高くなりすぎて凝固が速くなることにより、ポリウレタンが凝集しにくくなって、人工皮革基材の厚さ方向の断面において、ポリウレタンとポリウレタンに囲まれた空孔とを含むポリウレタン領域の空孔率が30面積%以下であり、且つ、厚さ方向の断面の全断面積に対するポリウレタン領域の面積割合が10~30面積%であるような領域が形成されにくくなって、風合いが硬くなる。また、立毛人工皮革を製造する場合には、ザラザラとした触感の立毛人工皮革が得られやすくなる。
 このような、環構造を含まない、繰り返し単位中のエステル結合の間の、エステル結合の炭素を除いた平均炭素数が5~7である縮合型ポリエステルポリオールとしては、次のような縮合型ポリエステルポリオールが挙げられる。
 繰り返し単位中のエステル結合の間の、エステル結合の炭素を除いた平均炭素数が5である縮合型ポリエステルポリオールの具体例としては、例えば、ポリエチレンセバケートジオール(Rの炭素数8、Rの炭素数2),ポリ(3-メチル-1,5-ペンチレンアジペート)ジオール(Rの炭素数4、Rの炭素数6),ポリ(3-メチル-1,5-ペンチレン)(2-メチル-1,3-グルタレート)ジオール(Rの炭素数4、Rの炭素数6),ポリヘキシレンアジペートジオール(Rの炭素数4、Rの炭素数6)等が挙げられる。
 また、環構造を含まない、繰り返し単位中のエステル結合の間の、エステル結合の炭素を除いた平均炭素数が5.5である縮合型ポリエステルポリオールの具体例としては、例えば、ポリプロピレンセバケートジオール(Rの炭素数8、Rの炭素数3),ポリへキシレンピペレートジオール(Rの炭素数5、Rの炭素数6),ポリ(3-メチル-1,5-ペンチレンピペレート)ジオール(Rの炭素数5、Rの炭素数6),ポリ(1,8-オクチレンサクシネート)ジオール(Rの炭素数2、Rの炭素数9),ポリノナメチレンサクシネートジオール(Rの炭素数2、Rの炭素数9)等が挙げられる。
 また、環構造を含まない、繰り返し単位中のエステル結合の間の、エステル結合の炭素を除いた平均炭素数が6である縮合型ポリエステルポリオールの具体例としては、例えば、ポリエチレン1,10-デカメチレネートジオール(Rの炭素数10、R2の炭素数2),ポリブチレンセバケートジオール(Rの炭素数8、R2の炭素数4),ポリデカメチレンサクシネートジオール(Rの炭素数2、R2の炭素数10)等が挙げられる。
 また、環構造を含まない、繰り返し単位中のエステル結合の間の、エステル結合の炭素を除いた平均炭素数が6.5である縮合型ポリエステルポリオールの具体例としては、例えば、ポリプロピレン1,10-デカメチレネートジオール(Rの炭素数10、Rの炭素数3),ポリ(1,8-オクチレンアジペート)ジオール(Rの炭素数4、Rの炭素数9),ポリノナメチレンアジペートジオール(Rの炭素数4、Rの炭素数9),ポリデカメチレングルタレートジオール(Rの炭素数3、Rの炭素数10)等が挙げられる。
 また、環構造を含まない、繰り返し単位中のエステル結合の間の、エステル結合の炭素を除いた平均炭素数が7である縮合型ポリエステルポリオールの具体例としては、例えば、ポリエチレン1,12-ドデカメチレネートジオール(Rの炭素数12、Rの炭素数2),ポリ(3-メチル-1,5-ペンチレンセバケート)ジオール(Rの炭素数8、Rの炭素数6),ポリヘキシレンセバケートジオール(Rの炭素数8、Rの炭素数6),ポリデカメチレン(1,3-メチルグルタレート)ジオール(Rの炭素数4、Rの炭素数10),ポリデカメチレンアジペートジオール(Rの炭素数4、Rの炭素数10),ポリドデカメチレンサクシネートジオール(Rの炭素数2、Rの炭素数12)等が挙げられる。
 これらの中では、環構造を含まず、且つ、繰り返し単位中のエステル結合の間の、エステル結合の炭素を除いた平均炭素数が5~7である側鎖構造を有さない、直鎖上の縮合型ポリエステルポリオールである、ポリヘキシレンアジペートジオール(平均炭素数5),ポリエチレン1,10-デカメチレネートジオール(平均炭素数6)、ポリプロピレンセバケートジオール(平均炭素数5.5)、ポリプロピレン1,10-デカメチレネートジオール(平均炭素数6.5)、ポリブチレンセバケートジオール(平均炭素数6)、ポリ(1,8-オクチレンアジペート)ジオール(平均炭素数6.5)、ポリノナメチレンアジペートジオール(平均炭素数6.5)、ポリデカメチレンサクシネートジオール(平均炭素数6)や、平均炭素数が5~7である側鎖にメチル分岐構造を有する、ポリ(3-メチル-1,5-ペンチレン)(2-メチル-1,3-グルタレート)ジオール(平均炭素数5)、ポリ(3-メチル-1,5-ペンチレンアジペート)ジオール(平均炭素数5)、ポリ(3-メチル-1,5-ペンチレンセバケート)ジオール(平均炭素数7)、ポリデカメチレングルタレートジオール(平均炭素数6.5)、ポリヘキシレンセバケートジオール(平均炭素数7),ポリデカメチレン(1,3-メチルグルタレート)ジオール(平均炭素数7)が、とくに、好ましい。
 これらの、環構造を含まない、繰り返し単位中のエステル結合の間の、エステル結合の炭素を除いた平均炭素数が5~7である縮合型ポリエステルポリオールは、それぞれ単独で用いても、2種以上を組み合わせて用いてもよい。
 このような縮合型ポリエステルポリオールを、ポリエチレングリコール及びポリプロピレングリコールからなる群から選ばれる少なくとも1種のポリエーテルポリオールと組み合わせて反応させたポリウレタンを用いることにより、後述するようなポリウレタン領域が形成されやすくなる。また、立毛人工皮革を製造する場合には、しなやかな風合いとスムースな触感とを備え、さらに、実使用に耐えうる耐ピリング性、とくに、耐ピリング性の湿熱耐久性と乾熱耐久性とを兼ね備える、良好な立毛人工皮革が得られやすくなる。また、これらがバイオマス原料から得られた縮合型ポリエステルジオールである場合には、環境負荷を低減させることができる点からとくに好ましい。
 なお、本実施形態のポリウレタンを構成する高分子ポリオール単位は、本発明の効果を損なわない範囲で、上述した平均炭素数が5~7である縮合型ポリエステルポリオール単位以外のポリエステルポリオール単位を含有してもよい。
 上述した平均炭素数が5~7である縮合型ポリエステルポリオール単位以外のポリエステルポリオール単位を含有させるためには、以下に示すような公知のポリエステルポリオールが用いられる。
 このような公知のポリエステルポリオールは、ジカルボン酸またはそのエステル形成性誘導体とポリオールとを、直接エステル化反応やエステル交換反応により反応させること、または、環状エステルを開環重合することにより、製造される。
 ジカルボン酸の具体例としては、例えば、コハク酸,グルタル酸,アジピン酸,ピメリン酸,スベリン酸,アゼライン酸,セバシン酸,ドデカン二酸,メチルコハク酸,2-メチルグルタル酸,3,8-ジメチル3-メチルグルタル酸,トリメチルアジピン酸,2-メチルオクタン二酸,3,8-ジメチルデカン二酸,3,7-ジメチルデカン二酸などの炭素数4~12の脂肪族ジカルボン酸:シクロヘキサンジカルボン酸などの脂環族ジカルボン酸:テレフタル酸,イソフタル酸,オルトフタル酸,ナフタレンジカルボン酸などの芳香族ジカルボン酸が挙げられる。これらのジカルボン酸またはそのエステル形成性誘導体は、それぞれ単独で用いても、2種以上を組み合わせて用いてもよい。
 また、ポリオールの具体例としては、例えば、エチレングリコール,ジエチレングリコール,トリエチレングリコール,プロピレングリコール,1,3-プロパンジオール,2-メチル-1,3-プロパンジオール,2,2-ジエチル-1,3-プロパンジオール,2-メチル-1,3-プロパンジオール,1,3-ブチレングリコール,1,4-ブタンジオール,2-メチル-1,4-ヘキサメチレングリコール,3-メチル-1,5-ペンタンジオール,1,6-ヘキサンジオール,1,8-オクタンジオール,2-メチル-1,8-オクタンジオール,2,7-ジメチル-1,8-オクタンジオール,1,9-ノナンジオール,2,8-ジメチル-1,9-ノナンジオール,1,10-デカンジオールなどの炭素数2~15の脂肪族ジオール:1,4-シクロヘキサンジオール,シクロヘキサンジメタノール,ジメチルシクロオクタンジメタノールなどの脂環族ジオール;1,4-ビス(β-ヒドロキシエトキシ)ベンゼンなどの芳香族二価アルコール等、のジオールが挙げられる。これらは、それぞれ単独で用いても、2種以上を組み合わせて用いてもよい。
 また、ジオールと共に、3つ以上の水酸基を有するポリオールを、必要に応じて用いてもよい。このような3つ以上の水酸基を有するポリオールの具体例としては、例えば、グリセリン,トリメチロールエタン,トリメチロールプロパン,トリメチロールブタン,ブタントリオール,ヘキサントリオール,ペンタエリスリトール等が挙げられる。これらは、それぞれ単独で用いても、2種以上を組み合わせて用いてもよい。
 また、環状エステルの具体例としては、例えば、ε-カプロラクトン,β-メチル-δ-バレロラクトン,ポリバレロラクトン,ポリβ-メチル-δバレロラクトン等が挙げられる。これらは、それぞれ単独で用いても、2種以上を組み合わせて用いてもよい。
 本実施形態のポリウレタンは、高分子ポリオール単位の全量中に、ポリエチレングリコール単位及びポリプロピレングリコール単位からなる群から選ばれる少なくとも1種のポリエーテルポリオール単位を5~25質量%含む。ポリエチレングリコール単位はその繰り返し単位にエチレングリコール単位を含み、ポリプロピレングリコール単位はその繰り返し単位にプロピレングリコール単位を含む。また、ポリ(エチレングリコール-プロピレングリコール)単位は、その繰り返し単位に、エチレングリコール単位とプロピレングリコール単位の共重合単位を含み、このようなポリエーテルポリオール単位もポリエチレングリコール単位及びポリプロピレングリコール単位からなる群から選ばれる少なくとも1種のポリエーテルポリオール単位に含まれる。これらは単独で用いても2種以上を組み合わせて用いてもよい。
 ポリエチレングリコール単位及びポリプロピレングリコール単位からなる群から選ばれる少なくとも1種のポリエーテルポリオール単位は、ポリウレタンの凝固を緩慢にすることにより、ポリウレタン溶液から高い凝集状態でポリウレタンを凝固させる。その結果、得られる人工皮革の風合いや、立毛人工皮革の場合には表面タッチが向上する。また、これらがバイオマス原料から得られたポリエーテルポリオールである場合には、環境負荷を低減させる点からとくに好ましい。
 また、本実施形態のポリウレタンを構成する高分子ポリオール単位は、本発明の効果を損なわない範囲で、繰り返し単位中の平均炭素数が4以上であるポリエーテルポリオール単位を含有してもよい。繰り返し単位中の平均炭素数が4以上であるポリエーテルポリオール単位を含有する場合、高分子ポリオール単位の全量中に、繰り返し単位中の平均炭素数が4以上であるポリエーテルポリオール単位を、例えば、0~35質量%、さらには15~30質量%含むことが好ましい。
 繰り返し単位中の平均炭素数が4以上であるポリエーテルポリオール単位の具体例としては、例えば、ポリテトラメチレングリコール,ポリヘキサメチレンエーテルグリコール,ポリ(メチルテトラメチレングリコール)等に由来する単位が挙げられる。
 そして、ポリウレタンは、環構造を含まず、且つ、繰り返し単位中のエステル結合の間の、エステル結合の炭素を除いた平均炭素数が5~7である縮合型ポリエステルポリオール単位60~95質量%と、ポリエチレングリコール単位,ポリプロピレングリコール単位,及びポリ(エチレングリコール-プロピレングリコール)単位からなる群から選ばれる少なくとも1種のポリエーテルポリオール単位を含むポリエーテルポリオール単位5~25質量%と、を含む。
 ポリウレタンを構成する高分子ポリオール単位における、環構造を含まず、且つ、繰り返し単位中のエステル結合の間の、エステル結合の炭素を除いた平均炭素数が5~7である縮合型ポリエステルポリオール単位の含有割合は60~95質量%であり、好ましくは65~90質量%である。この平均炭素数が5~7である縮合型ポリエステルポリオール単位の含有割合が60質量%未満である場合には、得られる人工皮革基材の使用時に力が掛かって変形したときに回復しやすい力学物性が低下する。また、この平均炭素数が5~7である縮合型ポリエステルポリオール単位の含有割合が95質量%を超える場合には、組み合わせて用いられるポリエチレングリコール単位及びポリプロピレングリコール単位からなる群から選ばれる少なくとも1種のポリエーテルポリオール単位の含有割合が5質量%以下になることにより、凝固が速くなって低い凝集状態でポリウレタンが凝固しやすくなり、しなやかな風合いの人工皮革基材が得られにくくなり、またスムースな触感を備える立毛人工皮革が得られにくくなる。
 また、ポリウレタンを構成する高分子ポリオール単位における、ポリエチレングリコール単位及びポリプロピレングリコール単位からなる群から選ばれる少なくとも1種のポリエーテルポリオール単位の含有割合は5~25質量%であり、好ましくは10~20質量%である。これらのポリエーテルポリオール単位の含有割合が5質量%未満である場合には、凝固が速くなって低い凝集状態でポリウレタンが凝固しやすくなり、しなやかな風合いの人工皮革基材が得られにくくなり、また、立毛人工皮革の製造に用いる場合にはスムースな触感が得られにくくなる。また、これらのポリエーテルポリオール単位の含有割合が25質量%を超える場合には、ポリウレタンのエーテル結合が多くなってエーテル結合に起因する酸化劣化が起こりやすくなって、ポリウレタンの耐酸化劣化性が低下する。
 なお、ポリエチレングリコール単位及びポリプロピレングリコール単位からなる群から選ばれる少なくとも1種のポリエーテルポリオール単位による凝固を緩慢にする作用は、これらのポリエーテルポリオール単位の適度な親水化作用によると考えている。そして、後述するように適度な凝集状態でポリウレタンを凝固させることにより、後述するようなポリウレタン領域が形成されやすくなる。その結果、しなやかな風合いを有し、且つ、変形したときには回復しやすく、さらに、耐加水分解性や耐酸化劣化性にも優れた人工皮革基材が得られる。また、スムースな表面タッチを備える立毛人工皮革が得られやすくなる。
 また、ポリウレタンを構成する高分子ポリオール単位には、本発明の効果を妨げない範囲で、ポリカーボネートジオール単位を含んでもよい。ポリカーボネートジオール単位を形成するためのポリカーボネートジオールの具体例としては、例えば、ポリプロピレンカーボネートジオール,ポリ(2-メチル-1,3-プロピレンカーボネート)ジオール,ポリテトラメチレンカーボネートジオール,ポリペンタメチレンカーボネートジオール,ポリヘキサメチレンカーボネートジオール,ポリ(3-メチル-1,5-ペンチレンカーボネート)ジオール,ポリペンタメチレンカーボネートジオール,ポリテトラメチレンカーボネートジオール,ポリオクタメチレンカーボネートジオール,ポリ(2-メチル-1,8-オクチレンカーボネート)ジオール,ポリノナメチレンカーボネートジオール,ポリデカメチレンポリカーボネートジオール,ポリドデカメチレンポリカーボネートジオール等のポリカーボネートジオールまたはそれらの共重合体が挙げられる。これらは単独で用いても2種以上を組み合わせて用いてもよい。また、これらがバイオマス原料から得られたポリカーボネートジオールである場合には、環境負荷を低減させる点からとくに好ましい。
 高分子ポリオール単位を形成するための高分子ポリオールの数平均分子量(Mn)は、特に限定されないが、400~5000、さらには800~4000であることが力学物性と柔らかな風合いとのバランスに優れる点から好ましい。
 ポリウレタンを構成する有機ポリイソシアネート単位を形成するための有機ポリイソシアネートの具体例としては、例えば、1,4-テトラメチレンジイソシアナート,1,5-ペンタメチレンジイソシアネート,ヘキサメチレンジイソシアネート等の脂肪族ジイソシアネート;1,2-シクロヘキサンジイソシアネート,1,3-シクロヘキサンジイソシアネート,1,4-シクロヘキサンジイソシアネート,イソホロンジイソシアネート,ノルボルネンジイソシアネート,4,4’-メチレンビスシクロヘキシルジイソシアナート,1,3-ビス(イソシアナトメチル)シクロヘキサン,1,4-ビス(イソシアナトメチル)シクロヘキサン,3-イソシアナトメチル-3,5,5-トリメチルシクロヘキシルイソシアネート等の脂環族ジイソシアネート;2,4-トリレンジイソシアネート,2,6-トリレンジイソシアネート,4,4’-ジフェニルメタンジイソシアネート(MDI),1,3-ビス(イソシアナトメチルベンゼン),1,4-ビス(イソシアナトメチルベンゼン)等の芳香族ジイソシアネート;イソシアヌレート型,ビウレット型,アダクト型等の3官能や4官能のイソシアネート等の分岐構造を与える多官能性化合物である、多官能イソシアネートやそのイソシアネートブロック体、等が挙げられる。これらは単独で用いても、2種以上を組み合わせて用いてもよい。
 また、ポリウレタンを構成する鎖伸長剤単位は鎖伸長剤に由来する単位である。鎖伸長剤は、水酸基やアミノ基等の活性水素を有する官能基を2個以上有する低分子化合物である。鎖伸長剤の具体例としては、例えば、エチレングリコール,ジエチレングリコール,トリエチレングリコール,プロピレングリコール,ジプロピレングリコール,1,3-プロパンジオール,1,3-ブタンジオール,1,4-ブタンジオール,1,6-ヘキサンジオール,1,4-ビス(β-ヒドロキシエトキシ)ベンゼン,1,4-シクロヘキサンジオール,ビスフェノールA等のジオール;グリセリン,トリメチロールプロパン等のトリオール;アミノエチルアルコール,アミノプロピルアルコール等のアミノアルコール;ヒドラジン,エチレンジアミン,プロピレンジアミン,ヘキサメチレンジアミン,ノナメチレンジアミン,メタキシリレンジアミン,パラキシリレンジアミン,イソホロンジアミン,ピペラジン,及びピペラジン誘導体;アジピン酸ジヒドラジド,イソフタル酸ジヒドラジド等のジアミン;ジエチレントリアミン等のトリアミン;トリエチレンテトラミン等のテトラミン等が挙げられる。これらは単独で用いても、2種以上を組み合わせて用いてもよい。
 ポリウレタンは、例えば、上述したような高分子ポリオール、有機ポリイソシアネート化合物、鎖伸長剤及び、必要に応じて用いられるその他の多官能性化合物を含むウレタン原料を、溶剤の存在下で公知のプレポリマー法またはワンショット法を用いたウレタン化反応により溶液重合することにより得られる。
 各成分の配合割合は目的とする特性に応じて適宜調整されるが、例えば、高分子ポリオールと鎖伸長剤とに含まれる活性水素1モルに対して、有機ポリイソシアネート化合物に含まれるイソシアネート基が0.95~1.3モル、さらには0.96~1.10モル、とくには0.97~1.05モルとなる割合で配合することが好ましい。
 このようにして得られる本実施形態のポリウレタンの100%モジュラスは、とくに限定はされないが、5~20MPa、さらには、5~15MPaである場合には、比較的硬いポリウレタンであるために、適度な凝集状態で凝固したポリウレタンがその形態を製造時の各工程を経ても保持されやすく、後述するようなポリウレタン領域が形成されやすい点から好ましい。
 不織布に含浸付与されるために、ポリウレタンは、例えば、ポリウレタン可溶性の有機溶剤に溶解されて所定の濃度のポリウレタン溶液に調製される。
 ポリウレタン可溶性の有機溶剤の具体例としては、例えば、N,N-ジメチルホルムアミド(DMF),ジメチルアセトアミド,N-メチルピロリドン,トルエン,酢酸エチル,メチルエチルケトン,テトラヒドロフラン等が挙げられる。
 また、ポリウレタン溶液には、本発明の効果を損なわない範囲で、カーボンブラック等の顔料や染料などの着色剤,凝固調節剤,酸化防止剤,紫外線吸収剤,難燃剤,蛍光剤,酸化防止剤,紫外線吸収剤,防黴剤,浸透剤,消泡剤,滑剤,撥水剤,撥油剤,増粘剤,増量剤,硬化促進剤,発泡剤,ポリビニルアルコールやカルボキシメチルセルロースなどの水溶性高分子化合物,無機微粒子,導電剤等がさらに配合されてもよい。
 とくに、ポリウレタン溶液には、凝集状態を調整するために、適切な凝固調節剤を配合することが好ましい。このような凝固調節剤の具体例としては、例えば、炭素数8以上の高級アルコール,ソルビタン脂肪酸エステル,ポリオキシエチレン化合物,親水性基変性オルガノポリシロキサン等が挙げられる。
 炭素数8以上の高級アルコールの具体例としては、例えば、オクタノール,ノナノール,デシルアルコール,ウンデシルアルコール,ラウリルアルコール,トリデシルアルコール,ミリスチルアルコール,ペンタデシルアルコール,セチルアルコール,ヘプタデシルアルコール,ステアリルアルコール,オレイルアルコール,セリルアルコール,ミリシルアルコール等が挙げられる。
 また、ソルビタン脂肪酸エステルの具体例としては、例えば、ソルビタンに、ラウリン酸,ステアリン酸,オレイン酸,バルミチル酸などの高級脂肪酸を反応させたモノエステル,ジエステル,トリエステルが挙げられる。
 また、ポリオキシエチレン化合物の具体例としては、例えば、ポリオキシエチレンアルキルフェニルエーテル,ポリオキシエチレンアルキルエーテル,ポリオキシエチレンフェニルエーテル,ポリオキシエチレンアルキルアミン,ポリオキシエチレンポリオキシアルキレンエーテル,ポリオキシエチレン脂肪酸エステル等が挙げられる。
 また、親水性基変性オルガノポリシロキサンの具体例としては、例えば、ジメチルオルガノポリシロキサン,メチルフェニルオルガノポリシロキサン等の未変性オルガノポリシロキサンのメチル基等を親水性有機基で変性した、ポリオキシエチレン変性オルガノポリシロキサン,ポリオキシアルキレン変性オルガノポリシロキサン,アミノ変性オルガノポリシロキサン,アルコール変性水酸基含有オルガノポリシロキサン,グリセリル変性オルガノポリシロキサン,ポリグリセリル変性オルガノポリシロキサン,糖変性オルガノポリシロキサン等が挙げられる。
 これらの中では、親水性基変性オルガノポリシロキサン、とくに、比較的疎水性の高い、ポリオキシエチレン変性オルガノポリシロキサン(例えば、ポリエチレングリコール変性シリコーンオイル),アルコール変性水酸基含有オルガノポリシロキサン(例えば、アルコール変性水酸基含有シリコーンオイル),グリセリル変性オルガノポリシロキサン,ポリグリセリル変性オルガノポリシロキサンが、凝固を緩慢にして適度な凝集状態でポリウレタンを凝固させることにより、後述するようなポリウレタン領域が形成されやすくなる点から好ましい。
 凝固調節剤の添加割合としては、ポリウレタンの固形分に対して、0.1~10質量%、さらには、1~5質量%であることが好ましい。
 ポリウレタン溶液のポリウレタンの固形分濃度はとくに限定されないが、10質量%以上、さらには、10~30質量%であることが、ポリウレタンの凝集状態を調整しやすい点から好ましい。ポリウレタン溶液のポリウレタンの固形分濃度が高すぎる場合には、ポリウレタンの凝固が速くなりやすく、後述するようなポリウレタンとポリウレタンに囲まれた空孔とを含むポリウレタン領域を形成しにくくなる。
 不織布にポリウレタンを含浸付与する場合、不織布にディップニップしたり塗布したりすることによりポリウレタン溶液を含浸させ、凝固液に浸漬して凝固させる湿式凝固が好ましい。このような方法によれば、ポリウレタン溶液を含浸された不織布を凝固液に浸漬することにより、ポリウレタン溶液中の溶剤が凝固液に徐々に置換され、溶剤が相分離した部分に空孔が形成され、後述するようなポリウレタン領域が形成されやすくなる。
 ポリウレタン溶液からポリウレタンを凝固させるための凝固液としては、例えば、DMF等のポリウレタン可溶性の有機溶剤と水との混合液や、水が挙げられる。ポリウレタン可溶性の有機溶剤と水との混合液の場合、ポリウレタン可溶性の有機溶剤の含有割合としては、5~60質量%、さらには、10~50質量%であることが適度な凝集状態が得られる点から好ましい。また、凝固液の液温としては、10~60℃、さらには、20~55℃であることが好ましい。凝固液の種類や液温を調整することにより、凝集状態を調整することができる。
 上述のように、ポリウレタンの凝集状態は、上述したようなポリウレタンを用い、ポリウレタン溶液を湿式凝固させる際のポリウレタン溶液の固形分濃度、凝固調節剤の添加、凝固液の種類や液温等の条件を調整することによって制御される。
 不織布に含浸付与されるポリウレタンの含有割合としては、不織布とポリウレタンとの合計に対するポリウレタンの含有割合が15~55質量%、さらには、20~50質量%であることが、後述するようなポリウレタン領域が形成されやすくなる点から好ましい。
 また、不織布には、本発明の効果を損なわない範囲で、例えば、アクリル系エラストマー、オレフィン系エラストマー、ポリエステル系エラストマー、ポリアミド系エラストマー、アクリロニトリル系エラストマー等のポリウレタン以外の高分子弾性体を含んでもよい。
 ポリウレタンを含浸付与された不織布は、必要に応じて、厚み方向にスライスされたり、バフィングされたりすることにより、目的とする厚さに調整される。このようにして人工皮革基材が得られる。
 人工皮革基材には、さらに風合いを調整するために柔軟性を付与する収縮加工処理や揉み柔軟化処理が施されたり、逆シールのブラッシング処理、防汚処理、親水化処理、滑剤処理、柔軟剤処理、酸化防止剤処理、紫外線吸収剤処理、蛍光剤処理、難燃処理等の仕上げ処理が施されたりしてもよい。
 本実施形態の人工皮革基材の製造においては、上述したように、不織布にポリウレタンを含浸付与させることにより、人工皮革基材の厚さ方向の断面において、ポリウレタンとポリウレタンに囲まれた空孔とを含むポリウレタン領域の空孔率が30面積%以下であり、且つ、人工皮革基材の厚さ方向の断面の全断面積に対するポリウレタン領域の面積割合が10~30面積%になるように調整される。なお、人工皮革基材におけるポリウレタンの形態は、立毛人工皮革や銀付調人工皮革に仕上げたときにも維持される。
 ポリウレタンとポリウレタンに囲まれた空孔とを含むポリウレタン領域の空孔率とは、走査型電子顕微鏡(SEM)で人工皮革基材または人工皮革の断面を倍率200倍で撮影したSEM画像において、ポリウレタンとポリウレタンに囲まれた空孔とを含むポリウレタン領域に含まれる空孔の総面積の面積割合を意味する。また、人工皮革基材の厚さ方向の断面の全断面積に対するポリウレタン領域の面積割合とは、上述したSEM画像において、断面の全断面積に対するポリウレタン領域の断面の総面積の割合を指す。SEM画像としては、人工皮革基材の中層部を含む断面が画像の全体を占めるように撮影することが好ましい。なお、人工皮革基材の中層部とは、人工皮革基材の厚さに対して、厚さ方向に30~70%の範囲と定義される。
 ポリウレタン領域の空孔率、及び、ポリウレタン領域の面積割合は、次のようにして求められる。人工皮革基材の厚さ方向の断面を、SEMを用い、好ましくは人工皮革基材の中層部を含む断面が画像の全体を占めるように、倍率200倍で撮影する。撮影は、人工皮革基材の厚さ方向の断面を万遍なく選択した3箇所で撮影する。そして3箇所の画像をそれぞれA4サイズの用紙に印刷する。
 そして、印刷された各用紙にOHP(Overhead projector)シート等の透明シートを重ねる。そして、各透明シートに、ポリウレタンとポリウレタンに囲まれた空孔とを含むポリウレタン領域を黒塗りすることにより転写する。このとき、繊維を含む大きな空孔は海島型複合繊維から海成分を除去したときに形成された空隙であるとしてポリウレタンに囲まれた空孔ではないと判定した。そして、このようにしてポリウレタン領域を黒塗りされた透明シートをスキャナーで取り込むことにより、ポリウレタン領域の画像を形成させる。
 同様に、ポリウレタン領域の画像を形成させるために用いたものと同じ印刷された各用紙に透明シートを重ねる。そして、各透明シートに、ポリウレタン領域に含まれるポリウレタンに囲まれた空孔を黒塗りすることにより転写する。そして、ポリウレタンに囲まれた空孔を黒塗りされた透明シートをスキャナーで取り込むことにより、ポリウレタンに囲まれた空孔の画像を形成させる。
 そして、画像処理装置で、ポリウレタンに囲まれた空孔の各画像から面積10ドット以下のノイズを除去した後の黒塗り部分の総面積をポリウレタン領域に含まれる空孔の総断面積(A)として求める。同様に、ポリウレタン領域の各画像から面積10ドット以下のノイズを除去した後の黒塗り部分の総面積をポリウレタン領域の総断面積(B)として求める。また、人工皮革基材の厚さ方向の断面の全断面積(C)を求める。画像処理装置は、コンピュータに画像処理ソフトをインストールして構成されるものが用いられる。画像処理ソフトの具体例としては、例えば、Media Cybernetics社のimage-pro plusが挙げられる。
 そして、式「(A)/(B)×100」により、ポリウレタン領域の空孔率(面積%)を算出する。また、式「(B)/(C)×100」により、人工皮革基材の厚み方向の断面の全断面積(C)に対するポリウレタン領域の断面の総面積(B)の面積割合(面積%)を算出する。
 本実施形態の人工皮革基材は、このようにして算出されるポリウレタン領域の空孔率が30面積%以下、好ましくは2~28面積%であり、且つ、人工皮革基材の断面の全断面積に対するポリウレタン領域の面積割合が10~30面積%、好ましくは12~29面積%である。このような断面構造を有する人工皮革基材を用いることにより、しなやかな風合いと使用時に力が掛かって変形したときに回復しやすい力学物性とを実現する人工皮革を製造することができる。
 ポリウレタン領域の空孔率が30面積%を超える場合には、ポリウレタンが極細繊維に接着しすぎて風合いが硬くなったり、立毛人工皮革を製造した場合には、表面タッチがザラザラした触感になったりする。
 また、人工皮革基材の断面の全断面積に対するポリウレタン領域の面積割合が10面積%未満の場合には、人工皮革基材の充実感が低下したり、耐ピリング性が低下したりする。また、人工皮革基材の断面の全断面積に対するポリウレタン領域の面積割合が30面積%を超える場合には、人工皮革基材が、反発感が高過ぎる風合いになってしなやかさが低下したり、立毛人工皮革を製造した場合には、表面タッチがザラザラした触感になったりする。
 高分子ポリオール単位として、繰り返し単位中のエステル結合の間の、エステル結合の炭素を除いた平均炭素数が5以上であるポリエステルポリオール単位を含むポリウレタンを単独で用いた場合には、凝固が速くなりやすく、ポリウレタン領域の空孔率が高くなって、しなやかさが低下して、立毛人工皮革を製造した場合には、表面タッチがザラザラした触感になりやすかった。本実施形態のポリウレタンのように、高分子ポリオール単位として、繰り返し単位中のエステル結合の間の、エステル結合の炭素を除いた平均炭素数が5以上であるポリエステルポリオール単位に、ポリエチレングリコール単位及び,ポリプロピレングリコール単位からなる群から選ばれる少なくとも1種のポリエーテルポリオール単位を組み合わせて用い、上述したような断面構造を有する人工皮革基材に調整することにより、しなやかな風合いを備え、立毛人工皮革を製造した場合には、スムースな表面タッチと充分な耐ピリング性を備えた立毛人工皮革が得られやすくなる。
 このような人工皮革基材は、JIS L 1913:2010の6.14に記載された方法に準じて測定された、タテ50mm、ヨコ50mmの試験片の厚さ方向において、初荷重0.5kPaに対する定荷重30kPaのときの圧縮率Pの平均値が15~35%であり、且つ、前記定荷重を除去したときの圧縮弾性率Peの平均値が85%以上であることが好ましい。このような特性を有する人工皮革基材を用いることによれば、変形しやすいしなやかな風合いと使用時に力が掛かって変形した後に回復しやすい力学物性とを両立する、人工皮革が得られやすくなる。
 ここで、圧縮率Pは人工皮革基材の厚さ方向に定荷重30kPaを付加したときの変形率であり、後述するように、
圧縮率P(%)=(T0-T1)/T0×100・・・(式1)から求められる。ここで、T0(mm)は、50mm×50mmの試験片に初荷重0.5kPaを加えたときの厚さであり、T1(mm)は30kPaの荷重を加えたときの厚さである。
 また、圧縮弾性率Peは人工皮革基材に掛けられた30kPaの荷重を除去したときの厚さの回復率を示し、圧縮弾性率Pe(%)=(T0′-T1)/(T0-T1)×100・・・(式2)から求められる。ここで、T0′(mm)は、30kPaの荷重を除去したときの厚さである。
 人工皮革基材の圧縮率Pが15%未満の場合には、風合いや表面タッチが硬くなりやすくなって高級感が低下しやすくなる。また、人工皮革基材の圧縮率Pが35%を超える場合には、充実感が低いためにボキ折れしやすくなり高級感が低下する。人工皮革基材の圧縮率Pは、15~35%、さらには、15~30%、とくには16~28%であることが、しなやかな風合いと変形したときの回復性とのバランスに優れる人工皮革が得られやすい点から好ましい。
 また、人工皮革基材の圧縮弾性率Peが85%未満の場合には、折り曲げた際に折れ皺が残りやすくなって高級感が低下する。人工皮革基材の圧縮弾性率Peは、85%以上であり、85~99%、さらには86~98%であることが好ましい。
 また、人工皮革基材のJIS L 1096:2010の8.15.1Aに記載された方法に準じて測定された、30%伸長時伸長弾性率E30の平均が65~90%、さらには、70~85%であることが好ましい。
 ここで、30%伸長時伸長弾性率E30は、人工皮革基材を平面方向に30%伸長した後、伸長の荷重を取り除いた後の回復率を示し、後述するように、30%伸長時伸長弾性率E30(%)=(L-L1)/L×100・・・(式3)から求められる。ここで、L(mm)は、30%伸長したときの一定伸びであり、L1(mm)は、伸長の荷重を取り除いた後、再び一定伸びまでつかみ間隔を戻したときの記録された荷重-伸び曲線から測定された残留伸びL1(mm)である。
 人工皮革基材の30%伸長時伸長弾性率E30が65%未満の場合には、変形された後に元に戻りにくくなり、変形前後の寸法安定性が低下する傾向がある。また、人工皮革基材の30%伸長時伸長弾性率E30が90%を超える場合には、変形時の反発感が高くなってしなやかな風合いが低下する傾向がある。
 このようにして得られる本実施形態の人工皮革基材の見かけ密度は、0.25~0.7g/cm、さらには0.3~0.6g/cmであることが、ボキ折れしない充実感と柔軟な風合いとのバランスに優れた人工皮革が得られる点から好ましい。人工皮革基材の見かけ密度が低すぎる場合には、充実感が低いためにボキ折れしやすくなり、また、立毛人工皮革を製造した場合には、立毛面を摩擦することにより繊維が引きずり出されやすくなって表面物性が低下する傾向がある。一方、人工皮革基材の見かけ密度が高すぎる場合には、しなやかな風合いが低下する傾向がある。
 人工皮革基材の厚さは、特に限定されないが、0.1~3mm、さらには0.3~2mm程度であることが力学物性や表面物性が良好なことから好ましい。
 以上説明した人工皮革基材は、染色されて立毛人工皮革に仕上げられたり、表面に樹脂層が積層されて銀付調人工皮革に仕上げられたりして用いられる。
 人工皮革基材の片面又は両面をバフィングすることにより、表層の繊維が立毛された立毛面を有する人工皮革基材が得られる。人工皮革基材は、好ましくは、120~600番手、さらに好ましくは320~600番手程度のサンドペーパーやエメリーペーパーを用いてバフィング処理することにより起毛される。このようにして、片面又は両面に立毛された繊維が存在する立毛面を有する人工皮革基材が得られる。
 立毛面を有する人工皮革基材は染色されて、立毛人工皮革に仕上げられる。染料は極細繊維の種類により、適切なものが適宜選択される。例えば、ナイロンから形成されている極細繊維を含む不織布を含む人工皮革基材は、例えば、金属錯塩染料(含金染料と略す)、酸性染料、酸性捺染染料等の酸性イオン基を有する各種染料で染色されることが好ましい。
 また、ポリエステルから形成されている極細繊維を含む不織布を含む人工皮革基材は、例えば、分散染料やカチオン染料で染色されることが好ましい。分散染料の具体例としては、例えば、ベンゼンアゾ系染料(モノアゾ、ジスアゾなど)、複素環アゾ系染料(チアゾールアゾ、ベンゾチアゾールアゾ、キノリンアゾ、ピリジンアゾ、イミダゾールアゾ、チオフェンアゾなど)、アントラキノン系染料、縮合系染料(キノフタリン、スチリル、クマリンなど)等が挙げられる。これらは、例えば、「Disperse」の接頭辞を有する染料として市販されている。これらは、単独で用いても2種以上を組み合わせて用いてもよい。
 また、染色方法としては、高圧液流染色法,ジッガー染色法,サーモゾル連続染色機法,昇華プリント方式等による染色方法が特に限定なく用いられる。
 本実施形態の立毛人工皮革によれば、しなやかな風合いとスムースな表面タッチ、充分な耐ピリング性、とくに、耐ピリング性の湿熱耐久性と乾熱耐久性、とを兼ね備えた立毛人工皮革が得られる。
 具体的には、例えば、ソフトネステスター(皮革ソフトネス計測装置ST300:英国、MSAエンジニアリングシステム社製)を使用して直径25mmのリングと直径5mmの金属製のピンを用いて測定されるソフトネスが4.1mm以上のしなやかさを備えた立毛人工皮革が得られる。
 また、例えば、ISO12945-2(マーチンデール法、摩擦布:ウール、荷重:415±2g、 回数:5000回)に準じた耐ピリング性試験によるピリング級数が4級以上の高い耐ピリング性を有する立毛人工皮革が得られる。
 また、とくには、耐ピリング性の湿熱耐久性や乾熱耐久性に優れた立毛人工皮革が得られる。具体的には、後述する湿熱処理の前後における耐ピリング性試験による判定における、級数の低下が、1級以下、さらには、0.5級以下のように、耐ピリング性の湿熱耐久性に優れた立毛人工皮革が得られる。さらに、ポリウレタンの酸化劣化の程度を示す、後述する乾熱耐久性の前後における耐ピリング性試験による判定における、級数の低下が、1級以下、さらには、0.5級以下のように、耐ピリング性の乾熱耐久性に優れた立毛人工皮革が得られる。
 また、人工皮革基材の少なくとも一面に銀面調の樹脂層を積層することにより銀付調人工皮革が製造される。
 人工皮革基材の表面に樹脂層を形成する方法としては、離型紙上に高分子弾性体をコートして人工皮革基材の表面に貼り合わせる乾式造面法;人工皮革基材の表面に高分子弾性体の溶液を塗布して溶剤や水に浸漬して凝固する湿式造面法;高分子弾性体のフィルムを人工皮革基材の表面に貼り合わせるフィルムラミネート法;人工皮革基材の表面に高分子弾性体を直接コートした後、乾燥するダイレクトコート法、等が挙げられる。
 樹脂層の厚さとしては、10~400μm、さらには30~300μmであることが好ましい。また、樹脂層にはエンボス加工等によりシボ模様が形成されていてもよい。なお、樹脂層は、単層構造であっても、表皮層と接着剤層とを含むような複数層を含む積層構造であってもよい。
 樹脂層を形成させるための樹脂は、従来から銀付調人工皮革の樹脂層の形成に用いられている高分子弾性体が特に限定なく用いられる。その具体例としては、例えば、ポリウレタン,アクリル系弾性体,ジエン系ゴム,ニトリル系ゴム,シリコーンゴム,オレフィン系ゴム,フッ素系ゴム,ポリスチレン系エラストマー,アクリロニトリル-スチレン共重合体もしくはこれらの水添物又はエポキシ化物など,ポリオレフィン系エラストマー,ポリエステル系エラストマー,ナイロン系エラストマー,ハロゲン系エラストマーなどが挙げられる。これらは単独で用いても、2種以上を組み合わせて用いてもよい。これらの中ではポリウレタンやアクリル系弾性体が好ましい。また、銀面層には、必要に応じて、着色剤、柔軟化剤、整毛剤、防汚剤、親水化剤、滑剤、劣化防止剤、紫外線吸収剤、難燃剤などの添加剤を配合してもよい。
 以下、本発明を実施例によりさらに具体的に説明する。なお、本発明の範囲は実施例により何ら限定されるものではない。
 はじめに、本実施例で用いた評価方法を以下にまとめて説明する。
(人工皮革基材の厚さ方向の断面における、ポリウレタン領域の空孔率及びポリウレタンの面積割合の測定)
 人工皮革基材の厚さ方向の断面を、SEMを用い、画像の全面を人工皮革基材の断面が占め、且つ、中層部を含むように、倍率200倍で、満遍なく選択した3箇所で撮影し、それぞれの画像をA4サイズの用紙に印刷した。
 そして、得られたSEM画像が印刷された用紙に透明シート(OHP(Overhead projector)シート)を重ね、OHPシートにポリウレタンとポリウレタンに囲まれた多数の空孔とを含むポリウレタン領域を黒塗りして転写した。
 そして、ポリウレタン領域を黒塗りされた透明シートの模様をスキャナーで取り込んで画像を形成させた。そして、パーソナルコンピュータに画像処理ソフト(image-pro plus)をインストールして構成された画像処理装置で、得られた画像から面積10ドット以下のノイズを除去した後の黒塗りされた部分の総面積(B)を求めた。
 同様に、上記SEM画像が印刷された用紙に透明シートを重ね、透明シートにポリウレタン領域に含まれる空孔を黒塗りして転写した。このとき、極細繊維を含む空隙は海島型複合繊維から海成分を除去したときに形成された空隙であるために、ポリウレタン領域におけるポリウレタンに囲まれた空孔ではないと判定して黒塗りしなかった。そして、空孔を黒塗りされた透明シートの模様をスキャナーで取り込んで画像を形成させた。そして、画像処理装置で、得られた画像から面積10ドット以下のノイズを除去した後の黒塗りされた部分の総面積(A)を求めた。
 そして、式「(A)/(B)×100」により、ポリウレタン領域の空孔率(面積%)を算出した。
 また、画像処理装置で、上記ポリウレタン領域を黒塗りされた透明シートをスキャナーで取り込んだ画像から面積10ドット以下のノイズを除去した後のポリウレタン領域の総面積(B)と、人工皮革基材の厚み方向の断面の空孔や空隙を含む全断面積(C)を求めた。
 そして、式「(B)/(C)×100」により、人工皮革基材の厚み方向の断面の全断面積(C)に対するポリウレタン領域の総面積(B)の面積割合(面積%)を算出した。
 図1に、実施例1の人工皮革基材の厚さ方向に平行な断面をSEMで倍率200倍で撮影した画像の一例を示す。また、図2に、図1の画像に基づいて、ポリウレタンとポリウレタンに囲まれた空孔とを含むポリウレタン領域を黒塗りした画像を示す。また、図3に、図1の画像に基づいて、ポリウレタン領域に含まれるポリウレタンに囲まれた空孔を黒塗りした画像を示す。
 また、図4に、比較例1の人工皮革基材の厚さ方向に平行な断面をSEMで倍率200倍で撮影した画像の一例を示す。また、図5に、図4の画像に基づいて、ポリウレタンとポリウレタンに囲まれた空孔とを含むポリウレタン領域を黒塗りした画像を示す。また、図6に、図4の画像に基づいて、ポリウレタン領域に含まれる空孔を黒塗りした画像を示す。
 さらに、図7に、実施例1の人工皮革基材の厚さ方向に平行な断面をSEMで倍率500倍で撮影した画像の一例を示す。また、図8に、比較例1の人工皮革基材の厚さ方向に平行な断面をSEMで倍率500倍で撮影した画像の一例を示す。
(人工皮革基材の圧縮率P及び圧縮弾性率Peの測定)
 JIS L1913:2010(一般不織布試験方法)の6.14に記載された方法に準じて、人工皮革基材の圧縮率P及び圧縮弾性率Peを測定した。具体的には、人工皮革基材から、約50mm×50mmの試験片をランダムに5枚切り出した。ここで、圧縮弾性試験機を用い、初荷重0.5kPaを加えたときの厚さをT0(mm)とし、30kPaの荷重を加えたときの厚さをT1(mm)とする。はじめに、試験片に30kPaの荷重を加えて1分間保持し、その後、30kPaの荷重を除去して1分間放置した。そして、再び0.5kPaの初荷重を加えたときの厚さをT0′(mm)として測定した。そして、圧縮率P及び圧縮弾性率Peを下記式1及び式2により求めた。
 ・圧縮率P(%)=(T0-T1)/T0×100・・・(式1)
 ・圧縮弾性率Pe(%)=(T0′-T1)/(T0-T1)×100・・・(式2)
(人工皮革基材の30%伸長時伸長弾性率)
 JIS L1096:2010(織物及び編物の生地試験方法)の8.15.1Aに記載された定率伸長時伸長弾性率の測定方法に準じて、人工皮革基材の30%伸長時伸長弾性率を求めた。具体的には、たて方向及びよこ方向にそれぞれ3枚の試験片(25×30cm)を採取した。そして、自記記録装置付定速伸長形引張試験機((株)島津製作所製のAutograph)を用い、つかみ間隔200mm、引張速度20mm/分で30%(一定伸びL)伸長した後、1分間保持した。次に、引張速度20mm/分で荷重を取り除いて、つかみ間隔200mmに戻し、3分間保持した。そして、再び同じ速度で一定伸びLまで引き伸ばした。そして、記録された荷重-伸び曲線から残留伸びL1(mm)を測った。そして、30%伸長時伸長弾性率を下記式3により求めた。
・30%伸長時伸長弾性率E30(%)=(L-L1)/L×100・・・(式3)
(立毛人工皮革のソフトネス)
 ソフトネステスター(皮革ソフトネス計測装置ST300:英国、MSAエンジニアリングシステム社製)を用いて立毛人工皮革のソフトネスを測定した。具体的には、直径25mmの所定のリングを装置の下部ホルダーにセットした後、下部ホルダーに立毛人工皮革をセットした。そして、上部レバーに固定された金属製のピン(直径5mm)を立毛人工皮革に向けて押し下げた。そして、上部レバーを押し下げて上部レバーがロックしたときの数値を読み取った。なお、数値は侵入深さを表し、数値が大きいほどしなやかであることを表す。
(ポリウレタンの100%モジュラスの測定)
 乾燥後の膜厚が約250μmとなるようにクリアランスを調整したナイフコーターを用いてポリウレタン溶液を離型紙上に塗布した後、60℃の恒温乾燥機中で10分間乾燥させた。そして、20℃、65%RH雰囲気下で24時間静置して状態調整することにより、厚さ約250μmのポリウレタンのフィルムを準備した。そして、2.5cm幅に切り出したフィルムの強伸度を、つかみ間隔200mm、引張速度200mm/分で精密万能試験機((株)島津製作所製のAutograph)で測定した。得られたSSカーブの伸度が100%のときの強力を読み取った。そして、100%のときの強力を、フィルムの厚みと2.5cm幅から得られた断面積で割ることにより、100%モジュラスを算出した。
(人工皮革基材のポリウレタン含有率の測定)
 人工皮革基材の質量を測定した。そして、人工皮革基材をジメチルホルムアミドに12時間浸漬した後、プレス処理を行った。その後、さらにN,N-ジメチルホルムアミドに5分間浸漬した後、プレス処理を行う処理を5回繰り返すことにより、ポリウレタンを溶剤抽出した。そして、ポリウレタンの溶剤抽出後に残留した不織布を乾燥し、その重量を測定した。
 そして、(人工皮革基材の質量-不織布の質量)/人工皮革基材の質量×100の式から人工皮革基材のポリウレタン含有率(質量%)を算出した。
(人工皮革基材の耐ピリング性)
 ISO12945-2(マーチンデール法、摩擦布:ウール、荷重:415±2g、回数:5000回)に準じて、4枚の人工皮革基材の試験片の摩耗減量試験を行った。そして、各試験片のピリング級数を判定した。そして、各試験片のISO12945-2法に基づく以下のピリング判定基準により耐ピリング性を判定した。そして、全試験片の平均の級数を判定値とした。
5級:変化無し。
4級:綺麗な毛羽立ちであるが、極一部に小さなピリングがあった。
3級:小さなピリングが部分的にあった。
2級:大部分に明らかなピリングがあった。
1級:全体がピリングになりピリングが密集していた。
(湿熱処理後の耐ピリング性)
 4枚の人工皮革基材の試料片を準備した。そして、各試験片を、70℃、95%RH雰囲気に4週間放置する湿熱処理(ジャングルテスト処理)を行った。そして、湿熱処理後の人工皮革基材について、上記「立毛人工皮革の耐ピリング性」と同様の評価を行った。
(乾熱処理後の耐ピリング性(耐酸化劣化性))
 4枚の人工皮革基材の試料片を準備した。そして、各試験片と循環乾燥機内壁との間隔が100mm以上であり、各試験片が互いに接触せず、130℃の清浄な空気が各試験片の周囲を循環するように各試験片を循環乾燥機の中につり下げ、5日間放置する乾熱処理を行った。そして、乾熱処理後の人工皮革基材の各試験片について、上記「立毛人工皮革の耐ピリング性」と同様の評価を行った。
(立毛人工皮革の触感及び外観)
 立毛人工皮革から20cm×20cmの試験片を切りだした。そして、試験片の立毛面の触感及び外観を以下の基準で判定した。
A:さらっとした触感であり、高級感のある優美な外観であった。また、色斑がなかった。
B:極細繊維が集束してザラザラとした触感である。
C:外観に色斑が有った。
(銀付調人工皮革の折れ皺)
 銀付調人工皮革から20cm×20cmの試験片を切りだした。そして、試験片を曲率半径が6cmになるように半円状に曲げた際に生じた、銀付調人工皮革の折れ皺を以下の基準で判定した。
A:緻密な折れ皺であり、折れ皺残りもなかった。
B:折り曲げた際の折れ皺残りが大きく、高級感に乏しかった。
C:大きな折れ皺であり、高級感に乏しかった。
[実施例1]
 ポリエチレン(PE;海成分)と、ナイロン6(島成分)とを、海成分/島成分が50/50(質量比)となるように260℃で溶融混合紡糸用口金より単孔吐出量1.0g/minで吐出し、延伸処理、切断処理することにより、多成分ステープル繊維を製造した。そして、得られた多成分ステープル繊維を総目付が700g/m2になるように積重した積重体を、ニードル針を用いて2500パンチ/cmでニードルパンチ処理して絡合させることによりウェブを得た。そして、140℃に加熱した後、冷却したロールでウェブをプレスすることにより、目付750g/m、見掛け密度0.28g/cm、厚み2.7mmの表面が平滑化されたウェブを得た。
 次に、平滑化されたウェブに、人工皮革基材のポリウレタン含有率が40質量%程度になるようポリウレタンのDMF溶液を含浸させた後、凝固液である40℃のDMF30%水溶液に浸漬させることにより、ポリウレタンを凝固させた。
 なお、DMF溶液に含まれるポリウレタンは、環構造を含まず、且つ、繰り返し単位中のエステル結合の間の、エステル結合の炭素を除く平均炭素数が5.5である縮合型ポリエステルポリオール単位であるポリプロピレンセバケートジオール(PPS)85質量%と、ポリエチレングリコール(PEG)15質量%と、を高分子ポリオール単位として含み、4,4'-ジフェニルメタンジイソシアネート(MDI)をイソシアネート単位として含み、エチレングリコール(EG)を鎖伸長剤単位として含む、100%モジュラスが9MPaのポリウレタンであった。また、ポリウレタンのDMF溶液は、ポリウレタンの固形分濃度が約14質量%であった、また、ポリウレタンのDMF溶液には、凝固調節剤としてポリエチレングリコール変性シリコーンオイル(PEGSi)がポリウレタン固形分に対して4質量%配合されていた。
 次に、ポリウレタンが付与された平滑化されたウェブに、ニップ処理及び浸漬処理しながら90℃のトルエン中に180分間浸漬してPEを溶解除去させた後、乾燥させた。このようにして、不織布と不織布に含浸付与されたポリウレタンとを含み、目付645g/m、見掛け密度0.39g/cm、厚み1.65mmである、繊維基材を得た。繊維基材の不織布を形成する極細繊維の平均繊維径は0.3μm(0.008dtex)であった。
 そして、繊維基材を半裁した後、スライス面の表面を♯120ペーパーで研削し、非スライス面を♯240、♯400、♯600ペーパーでバフィングすることにより、両面に立毛面を形成させた。
 そして、バフィングされた繊維基材を90~95℃で30分間、リラックス処理した。このようにして、目付255g/m、見掛け密度0.36g/cm、厚さ0.70mmである人工皮革基材を得た。そして上記評価方法に従って、人工皮革基材を評価した。
(立毛人工皮革の製造)
 人工皮革基材を金属錯塩染料を用いて90~95℃で染色することにより染色した。このようにして、目付245g/m、見掛け密度0.35g/cm、厚み0.70mmである、スエード調の立毛人工皮革を得た。そして上記評価方法に従って、立毛人工皮革を評価した。
(銀付調人工皮革の製造)
 ポリウレタン及び顔料を含む溶剤系高分子弾性体溶液を離型紙上に塗布することにより、厚さ100μmの樹脂層を形成した。そして、人工皮革基材の表面に離型紙上の樹脂層を圧着して接着させ、所定の時間放置した後、離型紙を剥離する乾式造面法により、目付355g/m、見掛け密度0.44g/cm、厚み0.80mmである、銀付調人工皮革を得た。そして上記評価方法に従って、銀付調人工皮革を評価した。
 結果を下記表1に示す。
 
[実施例2~7及び比較例1~9]
 実施例1において、ウェブの種類、ポリウレタンの種類、含浸液の固形分濃度、ポリウレタンの含有割合、および凝固調節剤等を変更又は調整した以外は実施例1と同様にして人工皮革基材、立毛人工皮革及び銀付調人工皮革を得た。
 なお、各実施例で用いた縮合型ポリエステルポリオールまたはポリエーテルポリオールは、次の通りである。
・PBA:繰り返し単位中のエステル結合の間の、エステル結合の炭素を除く平均炭素数が4である縮合型ポリエステルポリオールであるポリブチレンアジペートジオール
・PHA:繰り返し単位中のエステル結合の間の、エステル結合の炭素を除く平均炭素数が5である縮合型ポリエステルポリオールであるポリヘキシレンアジペートジオール
・PPS:繰り返し単位中のエステル結合の間の、エステル結合の炭素を除く平均炭素数が5.5である縮合型ポリエステルポリオールであるポリプロピレンセバケートジオール
・PHS:繰り返し単位中のエステル結合の間の、エステル結合の炭素を除く平均炭素数が7である縮合型ポリエステルポリオールであるポリへキシレンセバケートジオール
・P3MPDD:繰り返し単位中のエステル結合の間の、エステル結合の炭素を除く平均炭素数が8である縮合型ポリエステルポリオールであるポリ3―メチルペンタンドデケートジオール
・PEG:ポリエチレングリコール
・PPG:ポリプロピレングリコール
・PTMG:ポリテトラメチレンエーテルグリコール
・PHMG:ポリヘキサメチレンエーテルグリコール
 また、各実施例で用いた凝固調節剤は、次の通りである。
・PEGSi:ポリエチレングリコール変性シリコーンオイル
・SA:ステアリルアルコール
・LA:炭素数16~18の高級アルコール
・AOHSi:アルコール変性水酸基含有シリコーンオイル
 結果を表1に示す。
 図7は、実施例1の人工皮革基材の厚さ方向に平行な断面をSEMで倍率500倍で撮影した画像である。また、図8は、比較例1の人工皮革基材の厚さ方向に平行な断面をSEMで倍率500倍で撮影した画像である。これらを参照すれば、実施例1の人工皮革基材に含浸付与されたポリウレタンは、比較例1の人工皮革基材に含浸付与されたポリウレタンよりもポリウレタン領域に含まれる空孔が少なく、実施例1の人工皮革基材に含浸付与されたポリウレタンは、より凝集性に優れていることがわかる。
 そして、表1を参照すれば、ポリウレタンが、繰り返し単位中のエステル結合の間の、エステル結合の炭素を除いた平均炭素数が5~7である縮合型ポリエステルポリオール単位60~95質量%と、ポリエチレングリコール単位及びポリプロピレングリコール単位からなる群から選ばれる少なくとも1種のポリエーテルポリオール単位5~25質量%と、を高分子ポリオール単位として含み、ポリウレタン領域の空孔率が30面積%以下であり、且つ、厚さ方向の断面の全断面積に対するポリウレタン領域の面積割合が10~30面積%である実施例1~7で得られた人工皮革基材及び立毛人工皮革は、ソフトネスが4.1~5.2mmの範囲であってしなやかな風合いであり、触感、外観もスムースなタッチであり、耐ピリング性も4~4.5級であった。また、実施例1~7で得られた人工皮革基材及び立毛人工皮革は、湿熱処理後及び乾熱処理後の耐ピリング性も4級であって、耐加水分解性、耐酸化劣化性に優れていた。また、染色後の色斑も認められなかった。また、銀付調人工皮革の折れ皺も残りにくかった。
 一方、比較例1に示すように、凝固調節剤としてポリエチレングリコール変性シリコーンオイルに代えて、凝固調節剤としてステアリルアルコールを添加した以外は実施例1と同様に製造された比較例1の人工皮革基材は、ポリウレタン領域の空孔率が45面積%であり、且つ、厚さ方向の断面の全断面積に対するポリウレタン領域の面積割合が50面積%であった。また、圧縮率Pが低く、その結果、立毛人工皮革は、風合いが硬く、ザラザラとしたタッチであった。そして、銀付調人工皮革の折れ皺も残りやすかった。
 また、比較例2に示すように、ポリウレタンを構成する高分子ポリオールとして、繰り返し単位中のエステル結合の間の、エステル結合を除く繰り返し単位の平均炭素数5.5である縮合型ポリエステルポリオールを100質量%のみを用い、ポリエチレングリコール単位及びポリプロピレングリコール単位からなる群から選ばれる少なくとも1種のポリエーテルポリオール単位を含まないポリウレタンを用いて得られた人工皮革基材は、ポリウレタン領域の空孔率が40面積%であり、ポリウレタン領域の面積割合が45面積%であった。そして、圧縮率Pが低く、その結果、立毛人工皮革のソフトネスも低く、風合いが硬かった。また、立毛人工皮革の立毛面は、ザラザラとしたタッチであり、色斑も顕著であった。
 また、比較例3に示すように、ポリウレタンを構成する高分子ポリオールとして、繰り返し単位中のエステル結合の間の、エステル結合を除く繰り返し単位の平均炭素数4である縮合型ポリエステルポリオールを85質量%及びポリエチレングリコールを15質量%含むポリウレタンを用い、凝固調節剤として炭素数16~18の高級アルコールを用いた人工皮革基材は、ポリウレタン領域の空孔率が28面積%でありポリウレタン領域の面積割合が26面積%であったが、湿熱処理後の耐ピリング性が2.5級であって、耐加水分解性に劣っていた。
 また、比較例4に示すように、ポリウレタンを構成する高分子ポリオールとして、繰り返し単位中のエステル結合の間の、エステル結合を除く繰り返し単位の平均炭素数8である縮合型ポリエステルポリオール単位を85質量%及びポリエチレングリコールを15質量%含むポリウレタンを用いた人工皮革基材は、ポリウレタン領域の空孔率が46面積%でありポリウレタン領域の面積割合が55面積%であった。そして、圧縮率Pが低く、その結果、立毛人工皮革のソフトネスも低く、風合いが硬かった。また、立毛人工皮革の立毛面は、ザラザラとしたタッチであった。銀付調人工皮革の折れ皺も残りやすかった。
 また、比較例5に示すように、ポリウレタンを構成する高分子ポリオールとして、繰り返し単位中のエステル結合の間の、エステル結合を除く繰り返し単位の平均炭素数8である縮合型ポリエステルポリオールのみを用いて得られた人工皮革基材は、ポリウレタン領域の空孔率が48面積%でありポリウレタン領域の面積割合が52面積%であった。そして、圧縮率Pが低く、その結果、立毛人工皮革のソフトネスも低く、風合いが硬かった。
また、立毛人工皮革の立毛面は、ザラザラとしたタッチであり、色斑も顕著であった。
 また、比較例6に示すように、ポリウレタンの含有割合を13%とした以外は、実施例1と同様に製造された比較例6の人工皮革基材は、ポリウレタン領域の空孔率が12面積%であり、且つ、厚さ方向の断面の全断面積に対するポリウレタン領域の面積割合が9面積%であった。そしてソフトネスは高いものの、30%伸長時伸長弾性率E30及び圧縮弾性率が低く、銀付調人工皮革の折れ皺も残りやすかった。また、耐ピリング性も低かった。
 また、比較例7に示すように、ポリウレタンを構成する高分子ポリオールとして、繰り返し単位中のエステル結合の間の、エステル結合を除く繰り返し単位の平均炭素数が5.5である縮合型ポリエステルポリオール単位を50質量%及びポリエチレングリコール単位を50質量%含む、100%モジュラスが6MPaのポリウレタンを用いた人工皮革基材及び立毛人工皮革は、ポリウレタン領域の空孔率が6面積%であり、ポリウレタン領域の面積割合が12面積%であった。そして、圧縮率が高く、ソフトネスは高いものの、乾熱処理後の耐ピリング性が低く、また銀付調人工皮革の折れ皺も残りやすかった。
 また、比較例8に示すように、ポリウレタンを構成する高分子ポリオールとして、エステル結合を除く繰り返し単位の平均炭素数が5.5である縮合型ポリエステルポリオール単位を85質量%含み、ポリテトラメチレンエーテルグリコール単位を15質量%含むポリウレタンを用いた人工皮革基材は、ポリウレタン領域の空孔率が44面積%でありポリウレタン領域の面積割合が47面積%であった。その結果、圧縮率Pが低く、風合いが硬かった。また、立毛人工皮革の立毛面は、ザラザラとしたタッチであり、色斑も顕著であった。
 また、凝固調節剤としてポリエチレングリコール変性シリコーンオイルを添加した実施例6のポリウレタン溶液に代えて、凝固調節剤としてステアリルアルコールを添加した以外は実施例6と同様に製造された比較例9の人工皮革基材は、ポリウレタン領域の空孔率が43面積%であり、且つ、厚さ方向の断面の全断面積に対するポリウレタン領域の面積割合が22面積%であった。そして圧縮率Pが低く、ソフトネスも低く、その結果、立毛人工皮革は、風合いが硬く、ザラザラとしたタッチであった。

Claims (8)

  1.  平均繊維径0.1~7μmの極細繊維を絡合させた不織布と、前記不織布に含浸付与されたポリウレタンとを含み、
     前記ポリウレタンは、高分子ポリオール単位全量中に、縮合型ポリエステルポリオール単位60~95質量%と、ポリエチレングリコール単位及びポリプロピレングリコール単位からなる群から選ばれる少なくとも1種のポリエーテルポリオール単位5~25質量%と、を含み、
     前記縮合型ポリエステルポリオール単位は、環構造を含まず、且つ、その繰り返し単位中のエステル結合の間の、前記エステル結合の炭素を除いた平均炭素数が5~7であり、
     人工皮革基材の厚さ方向の断面において、前記ポリウレタンと前記ポリウレタンに囲まれた空孔とを含むポリウレタン領域の空孔率が30面積%以下であり、且つ、
     前記厚さ方向の断面の全断面積に対する前記ポリウレタン領域の面積割合が10~30面積%であることを特徴とする人工皮革基材。
  2.  前記ポリウレタンの100%モジュラスが5~15MPaである請求項1に記載の人工皮革基材。
  3.  前記人工皮革基材の前記ポリウレタンの含有割合が15~55質量%である請求項1に記載の人工皮革基材。
  4.  前記人工皮革基材は、JIS L 1913:2010の6.14に記載された方法に準じて測定された、初荷重0.5kPaに対する定荷重30kPaのときの、圧縮率Pが15~35%であり、圧縮弾性率Peが85%以上である請求項1に記載の人工皮革基材。
  5.  前記人工皮革基材は、JIS L 1096:2010の8.15.1Aに記載された方法に準じて測定された、30%伸長後の伸びの回復率である30%伸長時伸長弾性率E30が65~90%である請求項1に記載の人工皮革基材。
  6.  前記ポリウレタンは、前記高分子ポリオール単位全量中に、繰り返し単位中の平均炭素数が4以上であるポリエーテルポリオール単位を0~35質量%含む請求項1に記載の人工皮革基材。
  7.  請求項1~6の何れか1項に記載の人工皮革基材を含み、前記人工皮革基材の少なくとも一面の前記極細繊維を立毛させた立毛面を備えることを特徴とする立毛人工皮革。
  8.  請求項1~6の何れか1項に記載の人工皮革基材と、前記人工皮革基材に積層された樹脂層とを備えることを特徴とする銀付調人工皮革。
