Description

回転電機およびステータコアの製造方法
 本願は、回転電機およびステータコアの製造方法に関するものである。
 従来の回転電機のステータをハウジングなどに取付け保持する構造として、ステータの外周側の位置に取付用の取付穴を備えたフランジ部を設けた構造が知られている。例えば、特許文献1では、ステータコアを外周側より保持する円筒状のステータフレームと、更に当該ステータフレームの円筒部の軸方向一端側に外周側に延在する複数のフランジ部とを備え、このフランジ部に設けられる取付穴に挿入したボルトなどでハウジングに締結固定されることでステータが保持される構造を有した回転電機が記載されている。
 また、特許文献2では、外周部に一体に形成されるフランジ部にボルト穴が設けられたステータコアを構成する積層鉄心の製造方法が記載されている。

 特許文献1、2に記載の回転電機においては、いずれも、製造過程において、ステータ内周部にひずみが発生する場合が想定される。例えば、特許文献1の回転電機の場合、ステータコアが周方向に分割される複数の分割コアを配列して円環状のステータコアを構成しているが、各分割コアの外形形状のバラツキが積み重なり、円環状のステータコアの外周部が真円からずれる場合がある。
 特にこのバラツキの程度が悪い場合には、ステータ内周部のひずみとして、ステータの外周部に伝播されることでステータフレームの円筒部がひずみ、更に円筒部の外周に設けられるフランジ部および取付穴の径方向の位置が所定の位置から大幅にずれてしまうことが懸念される。
 なお、当該ステータコア内周部に発生するひずみは程度の差はあるもののステータコアが分割コアである場合に限られない。ステータコアの鋼板母材からの打抜き工程および打抜かれた各鋼板を転載し接着剤またはカシメなどにより積層状態で固定してステータコアに組み上げる工程などで精度面にて劣るプロセスが用いられる場合には、ステータコアの外周部の真円度からのズレが大きくなり、結果、ステータコア内周部に発生するひずみが大きくなることが懸念される。
 また、特許文献2のフランジ部が一体形成されるステータコアを備える回転電機の場合においても、ステータコアの内周側のティース部を加工する打ち抜き工程で発生する応力の影響、あるいは特許文献2で説明される鋼板の打抜き以降の内周側から治具などで保持する場合に加わる応力の影響により、ステータコア内周部に発生するひずみが大きくなる恐れがある。また、フランジ部および取付穴の加工工程よりも後に、これらの内周部にひずみを発生する工程が行われる場合には、当該ひずみが外周部に伝播されて取付穴の位置ずれが同様に発生することになる。
 本願は、上述のような問題を解決するためになされたものであり、ステータをハウジングに取付け保持するためのステータ外周部に設けられる取付穴の位置精度を高めることが可能となる回転電機を提供することを目的とする。
 本願に開示される回転電機は、
 ハウジングに取付けるための取付穴が形成されたフランジ部を有するステータ、
前記ステータ内に配置され、中心に回転軸となるシャフトを有し前記ステータに対して回転可能なロータ、
 ステータ製造時に前記ステータに生じる変形が前記取付穴周囲に伝播することを抑制するスリットが前記取付穴よりも内側の前記ステータに形成されていることを特徴とする。
 本願に開示される回転電機によれば、
 ハウジングに取り付けるための取付穴周囲に、ステータ製造時のひずみにより生じる変形が伝わることをスリットを形成することで抑制し、取付穴の位置精度を高めることが可能となる。

 以下、本願に係る回転電機の好適な実施の形態について、図面を参照して説明する。なお、同一内容および相当部については同一符号を配し、その詳しい説明は省略する。以降の実施形態も同様に、同一符号を付した構成について重複した説明は省略する。
実施の形態1.
 図1に本実施の形態1の回転電機の基本的な全体構成を示す。回転電機は大きくステータ10とロータ20に分けられる。ロータ20は回転電機の筐体を構成するハウジング30、およびベアリング31を介してステータ10の径方向中央に対向するよう回転可能に保持される。ロータ20の鉄心内部には複数の永久磁石が周方向に所定の間隔をもって埋設されている。ロータ20の中心には回転トルクを外部に取り出すためのシャフト33が固定される。ステータ10は、少なくとも積層鉄心(以下ステータコアと称す)11と、ステータコア11を収容し保持するステータフレーム16から構成され、ステータコア11に絶縁部材を介してコイル12が巻回されている。なお、以下で説明する「軸方向」とは、シャフト33の長さ方向をいう。
 なお、ロータ20は、このような永久磁石式回転子に限定されず、絶縁しない回転子導体を回転子鉄心のスロットに収容して、両側を短絡環で短絡した、いわゆるかご型回転子、或いは固定子巻線を回転子鉄心に形成したスロットを装着した巻線側回転子を用いてもよい。
 図2、図3A、図3Bに実施の形態1のステータ10の詳細を示す。図2はステータコア11を収容し保持した状態のステータフレーム16を軸方向から見た平面図であり、図3Aはステータフレーム16単体の斜視図であり、図3Bはステータフレーム16の胴部内にステータコア11が組み合わされた状態の斜視図である。
 図3A、図3Bにおいて、ステータコア11は周方向に複数の個片の分割積層鉄心が環状に組み合わされている。分割積層鉄心に使用する電磁鋼板は、径方向で他の分割積層鉄心と組み合わせることで円環状となるヨーク部13と、ヨーク部13より周方向の幅が狭く回転子方向に突出したティース部14とからなる。分割積層鉄心は、一対のヨーク部13とティース部14を有した基本的には同じ平面形状の電磁鋼板が軸方向に積層され溶接またはカシメなどで積層方向に固定され一体化されている。そして、図2または図3Bに示されるとおり、円筒状の胴部と胴部の一端側から胴部の外周側に突出したフランジ部15を有したステータフレーム16の胴部内の空間に環状に組み合わされたステータコア11の状態で収納され保持され、ステータ10が構成されている。
 なお、ステータコア11はこのような複数個の分割積層鉄心を環状に組み合わせた分割鉄心とすることで母材の鋼板より廃棄される鋼板を減らし効率的にステータコア11を製造することができ、更にステータ10のティース部14へのコイル12の巻回装着工程が容易になることなど、低コストにステータの積層鉄心部分を製造できる点で望ましい構成として本実施の形態1では適用している。但し、ステータコア11は、円周方向に一体となった環状の一体鉄心であってもよい。
 ステータコア11のティース部14にはコイル12が巻回装着されて構成されているが、コイル12の巻回は分割積層鉄心の一つのティース部のみにコイルが巻回される集中巻であっても、環状に組み合わされた複数のティース部間に渡りコイルが巻回される分布巻きであってもよい。
 コイル12は絶縁性の被覆の付いた導体線を用いる。導体線は銅線であってもアルミ線であってもよい。コイル12は絶縁性の被覆により鉄心と絶縁されている。鉄心とコイル12間にはコイル12の被覆に生じるピンホールなどによる絶縁破壊を防ぐため、紙または樹脂などの絶縁部材を介在させることで絶縁が確保されている。
 ステータコア11とステータフレーム16との組立ては、圧入または焼嵌めなどで行う。ステータフレーム16はコイル12の軸方向長さより長く構成することで、コイル12の被覆が傷などで剥がれて絶縁が破損しないようにしている。ステータフレーム16の軸方向片側の端部には、ハウジング30と固定するためのフランジ部15が構成される。フランジ部15には、貫通孔である取付用の取付穴17が設けられ、固定ボルト18などの固定部材が取付穴17に挿通され、ハウジング30に固定される(図1参照)。
 なお、取付穴17は、実施の形態1では、図2に示すとおり、各フランジ部15に1つ設けられ、固定ボルト18が挿通される固定用の取付穴として用いることを想定するものである。なお、1つのフランジに2つの取付穴を設け、一方の取付穴を固定ねじが挿通される固定用として使用し、他方の取付穴を固定工程において位置決めピンを挿通し位置合わせなどに用いる位置決め用として使用してもよい。何れの形態を採った場合にも本開示の取付用の取付穴に相当する。
 続いて、実施の形態1の特徴部分の1つであるステータ10の内周部に発生するひずみを低減させるスリット19について、図3Aと、適宜、図1、および図2を参照しながら説明する。
 ステータフレーム16に設けられるスリット19は、ステータ内周部に発生するひずみについてステータフレーム16の取付穴17の周囲、すなわち取付穴17の形成領域に伝播することを抑制するために設けられる。そのため、ステータ10内において取付穴17よりも内周側に位置する。より具体的には図3A、図3Bに示される通り、ステータフレーム16の胴部に周方向に沿って延在して設けられ、各取付穴17の設けられる各フランジ部15と周方向に重なる位置に、概ねフランジ部15の周方向での形成範囲と同等若しくはフランジ部15の幅の全体がスリット19の形成範囲内となるようにフランジ部15の周方向の幅よりも少し大きい周方向幅に設けられることが望ましい。
 また、軸方向の位置としては、ステータフレーム16の胴部におけるフランジ部15の設けられる一端側にスリット19が形成されることが前提であり、フランジ部15と胴部の境界部である折れ曲がり部に胴部周方向に形成してもよい。更に、ステータコア11の近傍に形成する場合には、図3Bに示すように少なくともステータコア11に対してスリット19の幅方向の両側に位置する胴部がステータコア11に重ならない位置に設けられることで後述するひずみのフランジ部15への伝播を抑制することが可能となる。但し、スリット19とステータコア11の位置が近接する場合には、例えばステータコア11の外周側からステータフレーム16の胴部に対して外周側に向かうひずみが伝わった場合において、周方向のスリット19の形成されていない領域となるスリット19の周方向両端付近を介して、ひずみがフランジ部15へ多少伝播してしまうことが懸念される。そのため、図3Bに示すように、スリット19の軸方向の形成位置はステータコア11と重なる領域からはひずみが伝播しない多少離間した位置に配置することが望ましい。
 続いて、実施の形態1の作用について、図4A~図4Cの各図を用いて説明する。例えば公差バラツキの範囲内において、ステータコア11の外径の真円度が多少悪い製品が製造されてしまった場合において効果的である。図4Aは、ステータコア11の外径の真円度が悪い場合に相当する形態を図示したものであり、真円度が悪いステータコア11がステータフレーム16に収納された状態を軸方向から見た平面図である。なお、真円度が悪い状態としては、例えば、ステータコア11の外周の形状について、互いに垂直方向の2方向での外径寸法の差が大きい状態となっているものであり、図4Aの上下方向の径R1と左右方向の径R2について、R2>R1の関係となっている。なお、径R1と径R2は、それぞれ、ステータコア11の外周の径R(直径)のバラツキ範囲の最小径と最大径に対応することを想定している。図4Bは図4AのX2-X2断面図、図4Cは図4AのX1-X1である。
 図4Aにおいて、真円度からずれている程度としては、ステータコア11の外周の径R(直径)の平均値Rmに対して、±0.5%~±1%程度を想定するものであり、R2/Rmが0.5%~1%とR1/Rmが-0.5%~-1%程度を想定している。なお、上記のとおり、想定する真円度からのずれは、真円度が悪いとして扱っているものの1%弱程度のレベルであるが、図面上では、互いに垂直2方向での外径寸法の差が大きい状態について、多少誇張して図示しており、真円度が悪い状態として、コア外径は左右方向に扁平する楕円形(数%程度のズレに誇張されている)で図示されている。
 このような外径の真円度が多少悪いステータコア11をステータフレーム16に圧入すると、場所によってステータフレーム16の変形量がばらついてしまう。例えば、図4Aと同様の径R2>径R1であって、極端に言えば左右方向に扁平する楕円形の外径のステータコア11がステータフレーム16に圧入されると、ステータコア11と軸方向に篏合して重なる領域のステータフレーム16の胴部についても概ね楕円形の外径のステータコアの外径に倣うように変形され、その胴部の変形は径R2と同じ方向と径R1と同じ方向とで径R2と径R1の差に応じた変形となり、径R2と同じ方向の胴部の変形が径R1と同じ方向の胴部の変形よりも大きくなる。
 ステータコア11と軸方向に篏合して重なる領域のステータフレーム16の胴部の変形は、胴部にスリット19を有しない一般的な胴部よりなるステータフレームを用いた場合には、ステータフレーム内で軸方向に伝播されて、ステータコアと重なってない領域の胴部においても同じ傾向のひずみが発生する。その結果、径R2と同じ方向の胴部の変形が径R1と同じ方向の胴部の変形よりも大きくなり、フランジ部15が設けられる位置の胴部も同様の変形とひずみを生ずる。この胴部の変形とひずみは、そのステータフレーム16の外周に一体に形成されるフランジ部15においても周方向外側に変形とひずみが伝播される。これにより、フランジ部15に形成される取付穴17の位置についても径方向に変位を生じ、径R2と径R1の差に応じた変位量が発生する。
 これに対し、実施の形態1のステータフレーム16は、前述したように、図3Aのようにステータフレーム16側にスリット19があり、スリット19の形成位置が図3Bのようなステータコア11の圧入部外(図1の軸方向の断面で言えば軸方向にステータコア11と重ならない領域)に設けられている。
 ステータコア11と軸方向に重なる領域のステータフレーム16の胴部の変形が、フランジ部15が設けられる軸方向端部に向かって伝播される場合において、スリット19の外形形状が歪んだ形状に変形することで、発生するひずみを取付穴17に伝播することを低減できる。
 これは既に述べている通り、スリット19が、ステータコア11と軸方向に重なる領域からフランジ部15が設けられる軸方向端部までの軸方向の領域(軸方向にステータコア11と重ならない領域)において軸方向に対し横断するように設けられているからである。
 図4Bはステータコア11の径Rが相対的に大である径R2方向付近のフランジ部15を含む位置、図4Cはステータコアの径Rが相対的に小である径R1方向付近のフランジを含む位置、に対応している。図4Bと図4Cともにステータコア11と軸方向に重なる領域のステータフレーム16の胴部の表面に対して垂直方向の変形となる剪断変形が生じる。また、スリット19の幅方向の両端の胴部については、スリット19により胴部を直接伝播されるひずみがスリット19により伝播されず遮断されるためスリット19を跨いで反対側の胴部については殆ど変形されない。
 これにより、スリット19の外形形状が剪断方向にいびつに変形されることで、発生するひずみが軸方向に伝播することを低減している。この結果、更なる先のフランジ部15の取付穴17まで伝播することも低減されることになる。
 また、図4Bと図4Cにおいて、スリット19の幅方向の両端の胴部のうちのステータコア11と軸方向に重なる領域側の胴部の変形量としては、ステータコアの径Rが相対的に大である径R2方向付近の断面では圧入により発生するひずみ量が大きいことに伴って変位量は大きく(図4B参照)、逆にステータコアの径Rが相対的に小である径R1方向付近の断面では圧入により発生するひずみ量が小さいことに伴って変位量は小さくなっている(図4C参照)。
 但し先にも述べたとおり、何れの断面においてもスリット19を跨いで反対側の胴部については殆ど変形されないことから、ステータコア11の径Rの大小の方向に依らず、ステータ10内周で発生するひずみの量の大小の程度によらず、フランジ部15および取付穴17に発生する径方向への変位量については大差がない状態が実現されている。つまり、各スリット19における剪断変形の変形量が互いに異なることにより、周方向で異なるひずみによる影響、具体的には周方向外側に向かう変位を吸収し、各フランジ部15および取付穴17に発生する径方向への変位量のバラツキを緩和できる。
 各フランジ部15および取付穴17に発生する径方向への変位量のバラツキが緩和されていることを示す寸法関係について説明する。相対的に大である径R2と相対的に小である径R1を有するステータコア11が圧入されたステータフレーム16のフランジ部15の取付穴17の位置について、図4Aに示されるとおり、径R2の方向に配置されるフランジ部15の2つの取付穴17の間の距離をD2とし、径R1の方向に配置されるフランジ部15の2つの取付穴17の間の距離をD1とすると、上述した各スリット19が異なる剪断変形を生ずることによる取付穴17に発生する径方向への変位量バラツキの緩和作用により、ステータ10では、R2/R1>D2/D1の関係を満たす。
 以上のとおり、本実施の形態1のステータフレーム16とスリット19の構造について、特に外径の真円度が多少悪いステータコア11がステータフレーム16に圧入される構成に適用することで、各フランジ部15に対応するスリット19について当該剪断方向での互いに異なる変形量により生じるひずみをスリット19の形状を変形させることにより取付穴17に伝播することを低減でき、取付穴17に発生する径方向への変位量のバラツキを緩和することができる。その結果、取り付け精度の高いステータ10を製造することができる。
 また、本実施の形態1のステータ10を用いた回転電機においては、ステータ10内周部に発生するひずみの程度が周方向に異なっている場合において、周方向に設けられる複数のスリット19の変形量が内周側のひずみの程度に応じて異なるように外形形状が変形することで外周側の各フランジ部15に設けられる取付穴17に伝播されるひずみ量が均一化され、結果、径方向への位置ずれ量のバラツキを低減することができ、安定して動作する回転電機を得ることができる。
 なお、本実施の形態1のスリット19が、図4B、図4Cにも示されるとおり、ステータフレーム16の胴部を厚み方向に貫通する貫通孔である例について説明したが、それに限るものではない。例えば、胴部の厚みの半分以上の深さの非貫通の溝状の開口部でスリットを構成しても構わない。ある程度の深さを有したスリットであればステータコア11と重なる領域で発生した外周方向に向かうひずみについてスリットの幅方向の両側で径方向への変位量を異ならせることで軸方向のフランジ部形成領域に伝播されることを緩和し、歪み量を減らすことができる。この場合、貫通孔で形成されるスリット19に比べると改善作用は多少劣るものの本実施の形態の基本的な効果となるステータ内周部に発生するひずみがフランジ部15の取付穴17に伝わり、取付穴17の位置ずれ量のバラツキを低減させる効果について一定レベルで得ることができる。
 また、非貫通の溝状の開口部でスリットを構成する場合の利点として、例えば、図1で説明した回転電機の構成について、ステータフレーム16の内側もしくは外側の空間に液体の冷媒を循環する冷却方式を用いる場合に、液体の冷媒の漏れを生じない閉空間を形成し、効果的な冷却構造を得ることとフランジ部の位置ずれ緩和作用を両立することが可能となる。冷却構造としては、ステータフレーム16よりも内側のステータコア11との間の領域にて冷却油などの液体の冷媒を循環する冷却流路を備えた冷却方式を用いる構造、あるいはハウジング30とステータフレーム16の間の隙間の領域について、軸方向の両端側にOリングなどによるシール構造または溶接構造を設けることで閉空間として、その空間内部に冷却水などの液体の冷媒を循環するウォータジャケット式の冷却流路を備えた冷却方式を用いる構造などが考えられる。
実施の形態2.
 実施の形態1においては、本開示の特徴部分の1つとなるステータ10の内周部に発生するひずみについてステータフレーム16の取付穴17の形成領域に伝播することを抑制するためにスリット19をステータフレーム16の胴部に設ける例について説明した。実施の形態2においては、ステータフレーム16のフランジ部15に設けたスリット19aについて説明する。
 実施の形態2の構成について、図5および図6を用いて説明する。図5は、実施の形態2に係る回転電機のステータコアを収容し保持した状態のステータフレームを軸方向からみた平面図である。図6は、実施の形態2に係る回転電機のステータフレーム単体の斜視図である。なお、実施の形態2における回転電機の全体構成および図5にて図示されるステータフレーム16に収納されるステータコア11およびステータ10に対向配置されるロータ20の構成は実施の形態1の回転電機と同様のためここでは詳細説明を省略し、特に実施の形態1からの変更部分となるステータフレーム16について説明を行う。
 図5および図6に図示されるとおり、スリット19aは、フランジ部15の取付穴17よりも内周側に配置されるとともに径方向に対して垂直方向に延在して設けられる。ステータ10の内周部に発生するひずみがステータフレーム16の取付穴17の形成領域に伝播することを抑制するためにスリット19aが設けられ、取付穴17よりも内周側に位置する点においては実施の形態1で説明したスリット19と共通している。なお、スリット19aの長手方向の長さは、取付穴17と同等若しくは取付穴17の全体がスリット19aの形成範囲内となるように取付穴17の径よりも大きく、更にフランジ部15の端部から強度面で問題がない程度の距離だけ離間する長さに設けられるのが望ましい。
 次に、実施の形態2に適用したスリット19aの作用について、図7A~図7Cを用いて説明する。例えば公差バラツキの範囲内において、ステータコア11の外径の真円度が多少悪い製品が製造されてしまった場合において効果的である。図7Aは、ステータコア11の外径の真円度が悪い場合に相当する形態を図示したものであり、ステータコア11がステータフレーム16に収納された状態を軸方向から見た平面図である。なお、真円度が悪い状態とは、具体的には、ステータコア11の外周の形状について、互いに垂直の2方向での外径寸法の差が大きい状態となっているものであり、図7Aの上下方向の径R2と左右方向の径R1について、R2>R1となっている。なお、径R2と径R1は、ステータコア11の外周の径R(直径)のバラツキ範囲の最小径と最大径に対応することを想定している。
 また、実施の形態2の作用が好適に発揮される真円度が悪い状態とは、実施の形態1と同程度となるステータコア11の外周の径R(直径)の平均値Rmに対して、±0.5%~±1%程度を想定するものであり、R2/Rmが0.5%~1%とR1/Rmが-0.5%~-1%程度を想定している。なお、上記のとおり、想定する真円度からのずれは、真円度が悪いとして扱っているものの1%弱程度のレベルであるが、図面上では、互いに垂直方向の2方向での外径寸法の差が大きい状態について、多少誇張して図示しており、真円度が悪い状態として、コア外径は左右方向に扁平する楕円形(おそらく数%程度のズレに誇張されている)で図示されている。
 このようなステータコア11をステータフレーム16に圧入すると、場所によってステータフレーム16の変形量がばらついてしまう。例えば、図7Aのように左右方向に扁平する楕円形の外径のステータコア11がステータフレーム16に圧入されると、ステータコア11と軸方向に重なる領域のステータフレーム16の胴部についても概ね楕円形の外径のステータコア11の外径に倣うように変形され、その胴部の変形は径R2と径R1の差に応じた変形となり、径R2の方向の胴部の変形が径R1の方向の胴部の変形よりも大きくなる。
 さらにステータコア11と軸方向に重なる領域のステータフレーム16の胴部の変形は、ステータフレーム16内で軸方向に伝播されて、ステータコア11と重なってない領域の胴部においても同じ傾向のひずみが発生する。その結果、径R2方向の胴部の変形が径R1方向の胴部の変形よりも大きくなることになり、フランジ部15が設けられる位置の胴部も同様の変形とひずみを生ずることになる。更にフランジ部15が設けられる位置の胴部の変形とひずみは、その外周に一体に形成されるフランジ部15においても周方向外側に変形とひずみが伝播されることから、フランジ部15に形成される取付穴17の位置についても径方向に変位を生じ、径R2と径R1の差に応じた変位量が発生する。
 このように、ステータコア11と軸方向に重なる領域のステータフレーム16の胴部の変形が、ステータフレーム16の胴部に対して半径方向のフランジ部15が設けられる軸方向端部に向かって伝播され、更にフランジ部15が設けられる位置の胴部の変形がフランジ部15の取付穴17の形成される領域に向かって伝播される場合において、ステータフレーム16の胴部よりフランジ部15の取付穴17の形成領域までの径方向の領域において径方向に対し横断するようにフランジ部15側にスリット19aが設けられ、スリット19aの外形形状が歪んだ形状に変形することで、ステータ10の内周側となるステータフレーム16の胴部にて発生するひずみが取付穴に伝播することを低減できる。
 スリット19aの外形形状が歪んだ形状に変形する状態について、図7Bと図7Cを用いて詳細に説明する。図7Bはステータコア11の径Rが相対的に小である径R1方向付近のフランジ部15を示し、図7Cはステータコア11の径Rが相対的に大である径R2方向付近のフランジ部15を示している。図7Bと図7Cともに、ステータコア11と軸方向に重なる領域のステータフレーム16の胴部の変形によって、スリット19aが形成されるフランジ部15の表面に対して同じ面方向となる平面内での変形が生じる。
 この状況において、スリット19aの幅方向の両端のフランジ部15については、スリット19aによりフランジ部15に直接伝播される歪み量d1、d2がスリット19aにより伝播されず遮断される。すなわち、スリット19aの幅方向の両端のフランジ部15の内、内周側となるステータコア11のフランジ部15のみがフランジ部15表面に対して同じ面方向に歪み量d1、d2に相当する距離の変形が生じ、スリット19aの外形形状がフランジ部15の表面と同じ面方向となる平面内でスリット幅W1、W2が狭くなるようにひずんだ形状に変形されることで、発生するひずみが水平方向に伝播することを低減している。これにより、フランジ部15の取付穴17の周囲までひずみが伝播することも低減される。
 また、スリット19aの幅方向の両端のフランジ部15の内、ステータコア11と水平方向に重なる領域側のフランジ部15の変形量としては、ステータコア11の径R2方向付近の断面では圧入により発生する歪み量d2が大きいことに伴って変位量は大きく、逆に径R1方向付近の断面では圧入により発生する歪み量d1が小さいことに伴って変位量は小さくなっている。但し、先にも述べたとおりスリット19aを跨いで反対側のフランジ部15は殆ど変形されない。従って、径R2方向付近のスリット19aについてはスリット幅方向での変形が大きく、径R1方向付近のスリット19aについてはスリット幅方向での変形が小さくなる。そのため、ステータコアの径Rの大小の方向に依らず、ステータ内周で発生するひずみ量の大小の程度によらず、フランジ部15および取付穴17に発生する径方向への変位量ΔX1、ΔX2については大差がない状態が実現されている。つまり、各フランジ部に設けられる各スリット19aの面内変形の変形量が互いに異なることにより、周方向で異なるひずみによる影響、具体的には周方向外側に向かう変位を吸収し、フランジ部15および取付穴17に発生する径方向への変位量のバラツキを緩和することができる。
 各フランジ部15および取付穴17に発生する径方向への変位量のバラツキが緩和されていることを示す寸法関係について説明する。相対的に大である径R2と相対的に小である径R1を有するステータコア11が圧入されたステータフレーム16のフランジ部15の取付穴17の位置について、図7Aに示されるとおり、径R2の方向に配置されるフランジ部15の取付穴17間の距離をD2とし、径R1の方向に配置されるフランジ部15の取付穴17間の距離をD1とすると、上述した各スリット19aが異なる面内変形を生ずることによる取付穴17に発生する径方向への変位量バラツキの緩和作用により、ステータ10では、R2/R1>D2/D1の関係を満たし、更にスリットの両側での変位量についてはd2/d1>ΔX2/ΔX1の関係を満たす。
 以上のとおり、本実施の形態2のステータフレーム16とスリット19aの構造について、特に外径の真円度が多少悪いステータコア11がステータフレーム16に圧入される構成に適用することで、各フランジ部15に対応するスリット19aについて当該スリット幅方向での変形量が互いに異なっていることにより、ひずみを取付穴17に伝播することを低減でき、取付穴に発生する径方向への変位量のバラツキを緩和することができる。その結果、取り付け精度の高いステータを製造することができる。
 また、本実施の形態2のステータ10を用いた回転電機においても実施の形態1と同様に、ステータ内周部に発生するひずみの程度が周方向に異なっている場合において、周方向に設けられる複数のスリット19aの変形量が内周側のひずみの程度に応じて異なるように外形形状が変形することで外周側の各フランジ部に設けられる取付穴17に伝播されるひずみ量が均一化され、径方向への位置ずれ量のバラツキを低減することができ、安定して動作する回転電機を得ることができる。
 なお、本実施の形態2のスリット19aについては、フランジ部15の厚み方向に貫通する貫通孔である例について説明したが、例えば、フランジ部の厚みの半分以上の深さの非貫通の溝状の開口部でスリットを構成しても構わない。ある程度の深さを有したスリットであればステータコア11と重なる領域で発生し、フランジ部15が設けられる位置の胴部にまで伝播した外周方向に向かうひずみについて、フランジ部15に設けられるスリットの幅方向の両側で径方向への変位量を異ならせることで取付穴17形成領域に伝播されることを緩和し、歪み量を減らすことができる。この場合、貫通孔で形成されるスリット19aに比べると改善作用は多少劣るものの本開示の基本的な効果となるステータ内周部に発生するひずみがフランジ部15の取付穴17に伝わり、取付穴17の位置ずれ量のバラツキを低減させる効果について一定レベルで得ることができる。
 なお、以上説明した実施の形態1および実施の形態2においては、ステータコア11についてティース部14とヨーク部13が一体となる電磁鋼板で構成される例について説明したが、例えば、ティース部14の本数の単位で周方向に分割されてなる分割コアを周方向に円環状に配列したうえで、ステータフレーム16に保持して一体となるステータ10を構成しても良い。フランジ部15を備えたステータフレーム16について、分割コアを一体に保持することができ有用な適用例の一つとなる。
実施の形態3.
 実施の形態1、2においては、ステータ10の構成として、ステータコア11とステータフレーム16を備え、ステータ10の内周部に発生するひずみの伝播を低減するスリット19、19aを、ステータフレーム16の胴部或いはフランジ部15に形成する例について説明した。実施の形態3においては、ステータ10の構成として、フランジ部15を備えたステータフレーム16を設けることなく、ステータコア11とフランジ部15bが一体に構成され、スリット19bをフランジ部15bに設けた例について以下説明を行う。
 実施の形態3の回転電機の構成について、図8および図9を用いて説明する。なお、図8は本実施の形態3の回転電機のうち、ステータ10の構成の全体を示す斜視図であり、図9は、ステータコア11を軸方向から見た平面図である。なお、ステータ10に対向配置されるロータ20の構成などについては実施の形態1あるいは実施の形態2における回転電機と同様で良いことから説明を省略し、実施の形態1あるいは実施の形態2からの変更部分となるステータ10を中心に説明を行う。
 図8および図9に示されるように、ステータコア11のティース部14およびヨーク部13とフランジ部15bが一体に構成される。このステータコア11と一体に構成されるフランジ部15bに貫通孔である取付用の取付穴17bが設けられる。更に図示での説明は省略するが取付穴17bに挿通されるボルトなどの固定部材により回転電機のハウジング30に固定される。なお、ハウジング30については、回転電機単体の筐体に限らず、回転電機を駆動するインバータ、回転電機のロータに接続されるシャフトおよびギヤ機構、トルクコンバータ及び減速機などを一体化して構成される車両用駆動装置における筐体を兼ねたハウジングに固定される形態を採ることも可能である。
 また、図8に示されるとおり、ステータコア11のティース部14に巻回されるコイル12については分布巻き方式の巻線が適用される例としている。分布巻き方式のステータ10の場合には、相対的にステータ10を構成するティース部14の本数が多くなる傾向があり、構造の簡素化の利点が大きいことから、このようにティース部14およびヨーク部13と更にフランジ部15bとが一体に形成される場合が多く、本実施の形態を適用する場合に好適な事例となる。但し、実施の形態1にてコイル12については集中巻き方式の巻線でも分布巻き方式の巻線でも良いとしたとおり、本実施の形態3においても図8の事例のように分布巻き方式の巻線に限らず集中巻き方式の巻線を備える回転電機としても構わない。
 続いて、ステータ10の内周部に発生するひずみを低減させるスリット19bについて、図9を参照しながら説明する。ステータコア11と一体に構成されるフランジ部15bに取付穴17bを有しており、ステータ10の内周部に発生するひずみを低減させるスリット19bは、取付穴17bよりも内周側に配置されるとともに径方向に対して垂直方向に延在して設けられる。スリット19bの長手方向の長さとしては、各取付穴17bと同等若しくは取付穴の全体がスリット19bの形成範囲内となるように取付穴17bの径よりも大きく、フランジ部15bの端部から強度面で問題がない程度の距離だけ離間する長さに設けられるのが望ましい。なお、フランジ部15bにおける取付穴17bとスリット19bの位置関係などについては、実施の形態2におけるステータフレーム16のフランジ部15に設けられる取付穴17とスリット19aの位置関係と同様に配置すれば良い。
 続いて、本実施の形態3に適用した作用について、図10A、図10Bの各図を用いて説明する。実施の形態3におけるスリット19bと実施の形態2のスリット19aは、フランジ部15、15bにおける平面配置およびステータ10の内周部に発生するひずみについてステータフレーム16の取付穴17の形成領域に伝播することを抑制するために設けられる点においては共通する。
 しかし、ステータ10の内周部に発生するひずみの発生原因について、実施の形態2においては、主に公差バラツキの範囲内において、ステータコア11の外径の真円度が多少悪い製品が製造されてしまった場合において、ステータコア11をステータフレーム16に圧入することに起因するひずみであるのに対して、実施の形態3においては、以下に詳細説明するが、主にステータコア11の内径側に設けられるティース部14などを加工する場合、またはその他の製造プロセスとしてティース部14に集中巻き方式または分布巻き方式の巻線を装着する場合に加わる外周側に印加される圧力など、基本的には製造プロセスに起因するひずみと、周方向でのひずみ量のバラツキを想定している。
 但し、ひずみの発生原因については異なるものの、ひずみの周方向でのバラツキについて、スリット19bの外形形状がフランジ部15bの表面と同じ面方向となる平面内でスリット幅が狭くなるようにひずんだ形状に変形されることで、ひずみが水平方向に伝播することを低減する作用は実施の形態2と同じである。
 より具体的には、図10Aと図10Bは、ステータコア11の内周側で発生する圧力印加とそれに伴うひずみ量について、図10Aは、周方向でのバラツキに起因して、圧力および歪み量が相対的に小である径方向付近のフランジ部15bを示し、図10Bは、相対的に大である径方向付近のフランジ部15bを示す。
 図10Aと図10Bともに、上述したステータコア11の内周側で発生する圧力印加とそれに伴うひずみがステータコア11内を外周側に伝播することによる変形によって、スリット19bが形成されるフランジ部15bの表面に対して同じ面方向となる平面内での変形が生じる。スリット19bの幅方向の両端のフランジ部15bは、フランジ部15bを直接伝播する歪み量d1、d2がスリット19bにより遮断されることから、スリット19bの幅方向の両端のフランジ部15bのうちの内周側となるステータコア11のフランジ部15bのみがフランジ部表面に対して同じ面方向に歪み量d1、d2に相当する距離の変形が生じる。しかし、スリット19bを跨いで反対側のフランジ部については変形量が小さくなる。
 すなわち、スリット19bの外形形状がフランジ部15b表面と同じ面方向となる平面内でスリット幅W1、W2が狭くなるようにひずんだ形状に変形されることで、ひずみが水平方向に伝播することを低減している。また、同様にフランジ部15bの取付穴17bまで伝播することも低減されることになる。
 スリット19bの幅方向の両端のフランジ部15bのうちのステータコア11と水平方向に重なる領域側のフランジ部の変形量としては、ステータコア11の内周側で発生する圧力印加とそれに伴うひずみ量について相対的に大である方向となる図10Bのフランジ部15bでは圧入により発生するひずみ量となる歪み量d2が大きいことに伴って変位量は大きくなる。逆にステータコアの内周側で発生する圧力印加とそれに伴うひずみ量について相対的に小である方向となる図10Aのフランジ部15bでは圧入により発生するひずみ量となる歪み量d1が小さいことに伴って変位量は小さくなっている。
 ただし、先にも述べた通り、スリット19bを跨いで反対側のフランジ部15bについては殆ど変形されないことから、ひずみ量が相対的に大である図10Bのスリット19bについてはスリット幅方向での変形が大きく、ひずみ量が相対的に小である図10Aのスリット19bについてはスリット幅方向での変形が小さくなる。そのため、フランジ部15bの周方向の位置によらず、ステータ10の内周で発生するひずみの量の大小の程度によらず、フランジ部15bおよび取付穴17bに発生する径方向への変位量ΔX1、ΔX2については大差がない状態が実現されている。つまり、各フランジ部15bに設けられる各スリット19bの面内変形の変形量が互いに異なることにより、周方向で異なるひずみによる影響、具体的には周方向外側に向かう変位を吸収し、結果、各フランジ部15および取付穴17に発生する径方向への変位量のバラツキを緩和することができる。
 なお、フランジ部15bおよび取付穴17bに発生する径方向への変位量のバラツキが緩和されていることを示す寸法関係について説明する。ステータ10の製造プロセスにおいて、ステータコア11の内周側で発生する圧力印加とそれに伴うひずみの周方向のバラツキが比較的大きい場合を想定する本実施の形態において、ステータコア11のフランジ部15bの取付穴17bの位置について、図10Aに図示されるとおり、内周側で発生するひずみが相対的に小である方向に位置するフランジ部15bのスリット19bよりも内周側において発生している歪み量d1と、図10Bに図示されるとおり、内周側で発生するひずみが相対的に大である方向に位置するフランジ部15bの特にスリット19bよりも内周側において発生している歪み量d2と、各フランジ部15における特に取付穴17に発生する径方向への変位量ΔX1、ΔX2について、各スリット19bが異なる面内変形を生ずることによる取付穴に発生する径方向への変位量バラツキの緩和作用により、スリット19bの両側での変位量についてはd2/d1>ΔX2/ΔX1の関係を満たす。
 また、本実施の形態3のステータ10を用いた回転電機においても実施の形態1と同様に、ステータ内周部に発生するひずみの程度が周方向に異なっている場合において、周方向に設けられる複数のスリット19bの変形量が内周側のひずみの程度に応じて異なるように外形形状が変形することで外周側の各フランジ部15bに設けられる取付穴17bに伝播されるひずみ量が均一化され、径方向への位置ずれ量のバラツキを低減することができるため安定して動作する回転電機を得ることができる。
 続いて、本実施の形態3におけるステータ内周部に発生するひずみの伝播を低減するスリットが有効に機能するための前提となる内周側でひずみが発生し、更にひずみ量が周方向に比較的大きいバラツキを生ずることが想定される製造工程方法の例について、以下幾つか説明を行う。
 先ず、工程事例Aについて、図11A~11Cを用いて説明する。工程事例Aにおいては、図11Aに示すように鋼板母材から初めに取付穴17bとスリット19bを同時に打ち抜く。続いて、図11Bに示す次工程において、ステータコア片11bの内径部を打ち抜く。具体的にはティース部14の形状を打ち抜く。ティース部14の形状を打ち抜く工程は一回の打ち抜き工程で行っても良いし、ティース部14の先端部に対応する中央の円形領域を打ち抜く工程と、ティース部14間のスロット部に対応する領域を打ち抜く工程とに分けて2段階の打ち抜き工程としても良い。何れの方法を採った場合においても打ち抜きに使用される刃の状態、鋼板母材に当接される場合の傾斜などの影響により、ステータコア片11bの内周側に発生する圧力印加およびひずみの発生については周方向にバラツキを発生することが想定される。
 以降の打ち抜き工程については、別図を使っての説明は省略するが、図11中に破線で示されているようにフランジ部15bが一体に構成されるステータコア11の外形形状の位置にてステータコア片11bの外形を打ち抜く、すなわち、フランジ部15とスリット19bよりも内側の円周とを結ぶステータコア形状の外形を打ち抜く工程を行うことにより、ステータコアの一枚(ステージコア片)について製造することができ、更に同様の工程で製造される複数枚のステータコア片を積層して互いに固定することで、図8に示されるステータコア11を製造することができる。
 すなわちまとめると、鋼板の円周上の複数の箇所で周方向に延在するスリット19bを打ち抜く第1の工程、スリット19bよりも外周のスリット19bに対向する部分に取付穴17bを打ち抜く第2の工程、スリット19bが形成された円周内でティース部14の形状を環状に打ち抜く第3の工程、取付穴17bとスリット19bが打ち抜かれた部分をフランジ部15bとし、フランジ部15bとスリット19bよりも内側の円周とを結ぶステータコア形状の外形を打ち抜く第4の工程、第3の工程で打ち抜かれたステータコア形状の鋼板(ステータコア片11b)を積層してステータコア11を形成する第5の工程を有する。なお、第1の工程と第2の工程を同時に行ってもよい。
 ここで説明した工程順のようにステータコア片11bの内径をスリット19bよりも後に打ち抜くことで、打ち抜き時に発生する変形がステータコア片11bに対してスリット19bが設けられる半径方向に向かって伝播され、そのスリットの外形形状が歪んだ形状に変形することで、打ち抜き時に発生するひずみが取付穴17bに伝播することを低減できる。
 続いて、工程事例Bについて、図12A、図12Bを用いて説明する。工程事例Bにおいては、図12Aに示すように鋼板母材から初めにスリット19bのみを打ち抜く。スリット19bは、内周側の構成の打ち抜き時に発生するひずみがフランジ部15bの領域に伝播されることを防止する重要な役割をすることから、内周側の構成の打ち抜き工程よりも先に行うことが重要である。
 続いて、図12Bに示す次工程において、ステータコア片11bの内径部を打ち抜く。ステータコア片11bの内径部を打ち抜く工程については、工程事例Aと同様に一回の打ち抜き工程で行っても良いし、ティース部14の先端部に対応する中央の円形領域を打ち抜く工程と、ティース部14の間のスロット部に対応する領域を打ち抜く工程とに分けて2段階の打ち抜き工程としても良い。
 続いて、図12Cに示す次工程において、取付穴17bのみを打ち抜く。以降の工程は工程事例Aにて説明したものと同様で良いことから重複説明は省略する。
 すなわちまとめると、鋼板の円周上の複数の箇所で周方向に延在するスリット19bを打ち抜く第1の工程、スリット19bが形成された円周内でティース部14の形状を環状に打ち抜く第2の工程、スリット19bよりも外周のスリット19bに対向する部分に取付穴17bを打ち抜く第3の工程、取付穴17bとスリット19bが打ち抜かれた部分をフランジ部15bとし、フランジ部15bとスリット19bよりも内側の円周とを結ぶステータコア形状の外形を打ち抜く第4の工程、第3の工程で打ち抜かれたステータコア形状の鋼板(ステータコア片11b)を積層してステータコア11を形成する第5の工程を有する。
特にここで説明した工程順のように、ステータコア片11bの内周部にひずみが発生することが懸念されるティース部14を形成する加工工程が行われる時点において、既にスリットが形成されているため、取付穴17の形成領域にひずみが伝わるのを低減することができる。従って、取付穴のみを打ち抜く工程を行った場合に顕著なひずみが発生してない平面度が良好な鋼板母材に対して当初設計に沿った比較的正確な位置に取付穴を形成することができ、ステータ内周部にひずみが発生することの影響を殆ど受けることなく高い位置精度にて取付穴を配置することができる。
 なお、発生するひずみ量が周方向に比較的大きいバラツキを生ずることが想定され、本実施の形態のスリットが有効に機能する前提となる製造方法については、上記説明の工程事例A、工程事例Bに限られず、例えば、ティース部に集中巻き方式または分布巻き方式の巻線を装着する工程が想定される。これらの工程では、従来の公知の製造工程であっても、工程事例A、工程事例Bを用いた場合に比べて多少の程度の差はあるもののステータ内周側でひずみが発生する工程となり、本実施の形態3で説明したスリットを適用した場合において、基本的には同様の作用効果を得ることができる。
 なお、本実施の形態3のスリット19bについては、フランジ部15の厚み方向に貫通する貫通孔である例について説明していたが、例えば、フランジ部15の厚みの半分以上の深さの非貫通の溝状の開口部でスリットを構成しても構わない。具体的には、図8に示されるステータコアを構成する場合、軸方向に積層した半分以上の枚数においては、図9に示すステータコア片11bを積層して構成し、残りの積層枚数については、スリットの開口を設けずフランジ部15に取付穴17のみが開口されるステータコア片11bを積層することで、非貫通孔で構成されるスリットを設けたステータコアを構成することができる。この場合、スリットを打ち抜いたステータコア片を生成する金型とスリットを打ち抜かないステータコア片を生成する金型の2種類を用意してもよい。
 このようなステータコアの厚みに対し、ある程度の深さを有したスリットであれば、例えば、ティース部に集中巻き方式または分布巻き方式の巻線を装着する工程においてステータ内周部に発生するひずみについて、フランジ部に設けられるスリットの幅方向の両側で径方向への変位量を異ならせることで特に取付穴形成領域に伝播されることを緩和し、歪み量を減らすことができる。つまり、貫通孔で形成されるスリットに比べると改善作用は多少劣るものの本開示の基本的な効果となるステータ内周部に発生するひずみがフランジの取付穴に伝わり、結果として各フランジの取付穴の位置ずれ量にバラツキを生ずることについて低減させる効果について一定レベルで得ることができる。
 本開示は、様々な例示的な実施の形態及び実施例が記載されているが、1つ、または複数の実施の形態に記載された様々な特徴、態様、及び機能は特定の実施の形態の適用に限られるのではなく、単独で、または様々な組み合わせで実施の形態に適用可能である。
従って、例示されていない無数の変形例が、明細書に開示される技術の範囲内において想定される。例えば、少なくとも1つの構成要素を変形する場合、追加する場合または省略する場合、さらには、少なくとも1つの構成要素を抽出し、他の実施の形態の構成要素と組み合わせる場合が含まれるものとする。

Claims (12)

  1.  ハウジングに取付けるための取付穴が形成されたフランジ部を有するステータ、
    前記ステータ内に配置され、中心に回転軸となるシャフトを有し前記ステータに対して回転可能なロータ、を備え、
     ステータ製造時に前記ステータに生じる変形が前記取付穴周囲に伝播することを抑制するスリットが前記取付穴よりも内側の前記ステータに形成されていることを特徴とする回転電機。
  2.  前記スリットは、前記フランジ部と前記ステータの周方向で重なる位置に複数設けられていることを特徴とする請求項1に記載の回転電機。
  3.  前記ステータはコイルが巻回されるステータコアと前記ステータコアを収容し保持する円筒形状胴部を有するステータフレームとからなり、前記ステータフレームの前記回転軸方向の前記円筒形状胴部の端部に前記フランジ部が外周側に突出するように設けられ、前記スリットは、円筒形状胴部の側部に形成されていることを特徴とする請求項1または2に記載の回転電機。
  4.  前記スリットは、前記ステータフレーム内に前記ステータコアを固定するときに前記ステータフレームに生じるひずみによる変形が前記取付穴周囲に伝播することを抑制するように形成されていることを特徴とする請求項3に記載の回転電機。
  5.  前記スリットは前記ステータコアを保持するために前記ステータフレームと篏合する領域以外の前記円筒形状胴部の側部に形成されていることを特徴とする請求項3または4に記載の回転電機。
  6.  前記スリットは前記円筒形状胴部の前記フランジ部が突出する境界部に周方向に延びて形成されていることを特徴とする請求項3から5のいずれか1項に記載の回転電機。
  7.  前記スリットは、前記円筒形状胴部を貫通していない溝状の開口部であり、前記ステータフレームと前記ステータコアとの間、または前記ステータフレームと前記ハウジングとの間に冷媒流路が設けられることを特徴とする請求項3から6のいずれか1項に記載の回転電機。
  8.  前記ステータは、コイルが巻回されるステータコア部、前記ステータコア部から外周に突出するフランジ部を備え、前記取付穴より内側の前記フランジ部に前記スリットが形成されていることを特徴とする請求項1に記載の回転電機。
  9.  鋼板の円周上の複数の箇所で周方向に延在するスリットを打ち抜く第1の工程、前記スリットよりも外周の前記スリットに対向する部分に取付穴を打ち抜く第2の工程、前記スリットが形成された円周内でティース部形状を環状に打ち抜く第3の工程、前記取付穴と前記スリットが打ち抜かれた部分をフランジ部とし、前記フランジ部と前記スリットよりも内側の円周とを結ぶステータコア形状の外形を打ち抜く第4の工程、前記第3の工程で打ち抜かれたステータコア形状の鋼板を積層してステータコアを形成する第5の工程を有するステータコアの製造方法。
  10.  鋼板の円周上の複数の箇所で周方向に延在するスリットを打ち抜く第1の工程、前記スリットが形成された円周内でティース部形状を環状に打ち抜く第2の工程、前記スリットよりも外周の前記スリットに対向する部分に取付穴を打ち抜く第3の工程、前記取付穴と前記スリットが打ち抜かれた部分をフランジ部とし、前記フランジ部と前記スリットよりも内側の円周とを結ぶステータコア形状の外形を打ち抜く第4の工程、前記第3の工程で打ち抜かれたステータコア形状の鋼板を積層してステータコアを形成する第5の工程を有するステータコアの製造方法。
  11.  前記第1の工程と前記第2の工程を同時に行うことを特徴とする請求項9に記載のステータコアの製造方法。
  12.  前記第5の工程の前または後に、前記スリットを打ち抜いていないステータコア形状の鋼板を積層する第6の工程を有する請求項9または10に記載のステータコアの製造方法。
