Abstract
本発明によれば、基材層、プライマー層、接着層、及びバッカー材をこの順に含む熱成形用積層体であって、前記プライマー層が、0.2~1.0μmの厚みを有し、前記接着層が、ポリエステル系接着剤とイソシアネート系硬化剤とを含有する二液硬化型組成物からなり、前記イソシアネート系硬化剤の含有量が、前記接着層に含まれるポリエステル系接着剤の100質量部に対して、2~20質量部である、前記熱成形用積層体を提供することができる。
Description
本発明は、熱成形用積層体及びそれを成形してなる成形品に関し、特に、印刷(例えばグラビア印刷や、スクリーン印刷、wet塗工など)に好適に用いることができる熱成形用積層体及びそれを成形してなる成形品に関する。
アクリル樹脂は表面硬度、透明性、耐擦傷性および耐候性などに優れる。一方、ポリカーボネート樹脂は耐衝撃性などに優れる。このことからアクリル樹脂層とポリカーボネート樹脂層とを有する積層体は、表面硬度、透明性、耐擦傷性、耐候性および耐衝撃性などに優れ、自動車部品、家電製品、電子機器および携帯型情報端末の表示窓に用いられている(特許文献1)。
近年、デザインニーズの多様化に伴い、ディスプレイデバイスの前面板などにも真空成形や圧空成形などの熱成形によってデザイン性を高めた製品が求められている。アクリル樹脂層とポリカーボネート樹脂層とを有する積層体は、上記のような優れた性能面から前面板への適用が試みられている。
近年、デザインニーズの多様化に伴い、ディスプレイデバイスの前面板などにも真空成形や圧空成形などの熱成形によってデザイン性を高めた製品が求められている。アクリル樹脂層とポリカーボネート樹脂層とを有する積層体は、上記のような優れた性能面から前面板への適用が試みられている。
ポリカーボネートは、接着し易い被着体ではないため、各種接着剤や、表面処理を併用する方法が提案されているが、ポリカーボネート樹脂自体が耐溶剤性良好ではないため、溶解性の良い溶剤を用いるとポリカーボネート表面が白化してしまうため、透明性を損ない外観不良となる問題がある。また、ポリカーボネートは透湿性が良好ではないため、他の材質と接着剤や表面処理を併用して接着し、耐湿試験等を実施すると、ポリカーボネートと接着剤の界面に水分が浸入し接着力が低下する問題がある。
例えば、一般的に市販されている接着剤の溶剤は、トルエン、キシレン、酢酸エチル、メチルエチルケトン等が主に使用されている。これらの溶剤は、ポリカーボネート樹脂にクラックや白化を発生させてしまう。
一方、ポリカーボネート樹脂などを含む基材層と、バッカー材とを積層した熱成形用積層体のニーズも高まっているが、基材層とバッカー材との接着力の向上が求められている。
そこで、本発明は、基材層とバッカー材との間の初期の接着力を向上させ、湿熱後の接着力も維持することができ、印刷(例えばグラビア印刷や、スクリーン印刷、wet塗工など)に好適に用いることができる熱成形用積層体及びそれを成形してなる成形品を提供することを課題とする。
そこで、本発明は、基材層とバッカー材との間の初期の接着力を向上させ、湿熱後の接着力も維持することができ、印刷(例えばグラビア印刷や、スクリーン印刷、wet塗工など)に好適に用いることができる熱成形用積層体及びそれを成形してなる成形品を提供することを課題とする。
本発明者らは、上記の課題を解決するため鋭意研究を重ねた結果、プライマー層の膜厚と、接着層に含まれるイソシアネート系硬化剤の含有量とを調整することによって、上記課題を解決することができることを見出した。
すなわち、本発明は、以下の通りである。

本発明によれば、基材層とバッカー材との間の初期の接着力を向上させ、湿熱後の接着力も維持することができ、印刷(例えばグラビア印刷や、スクリーン印刷、wet塗工など)に好適に用いることができる熱成形用積層体及びそれを成形してなる成形品を提供することができる。
以下、本発明について製造例や実施例等を例示して詳細に説明するが、本発明は例示される製造例や実施例等に限定されるものではなく、本発明の内容を大きく逸脱しない範囲であれば任意の方法に変更して行なうこともできる。
本発明の熱成形用積層体は、基材層、プライマー層、接着層、及びバッカー材をこの順に含む。
<基材層>
基材層は、好ましくは熱可塑性樹脂を含む。熱可塑性樹脂の種類については特に限定されないが、ポリカーボネート(PC)樹脂、ポリメチルメタクリレート(PMMA)等のアクリル樹脂、ポリエチレンテレフタレート(PET)、トリアセチルセルロース(TAC)、ポリエチレンナフタレート(PEN)、ポリイミド(PI)、シクロオレフィンコポリマー(COC)、含ノルボルネン樹脂、ポリエーテルスルホン、セロファン、芳香族ポリアミド等の各種樹脂が用いられる。基材層は、上述した熱可塑性樹脂のうち、少なくともポリカーボネート樹脂を含むことが好ましく、靭性や耐熱性の観点から芳香族ポリカーボネート樹脂を含むことがより好ましい。
基材層は、好ましくは熱可塑性樹脂を含む。熱可塑性樹脂の種類については特に限定されないが、ポリカーボネート(PC)樹脂、ポリメチルメタクリレート(PMMA)等のアクリル樹脂、ポリエチレンテレフタレート(PET)、トリアセチルセルロース(TAC)、ポリエチレンナフタレート(PEN)、ポリイミド(PI)、シクロオレフィンコポリマー(COC)、含ノルボルネン樹脂、ポリエーテルスルホン、セロファン、芳香族ポリアミド等の各種樹脂が用いられる。基材層は、上述した熱可塑性樹脂のうち、少なくともポリカーボネート樹脂を含むことが好ましく、靭性や耐熱性の観点から芳香族ポリカーボネート樹脂を含むことがより好ましい。
ポリカーボネート樹脂としては、分子主鎖中に炭酸エステル結合、即ち、-[O-R-OCO]-単位(ここで、Rは、脂肪族基、芳香族基、または脂肪族基と芳香族基の双方を含んでいてもよく、直鎖構造であっても分岐構造であってもよい)を含むものであれば特に限定されるものではないが、芳香族ポリカーボネート樹脂であることが好ましく、特に下記式(4a)の構成単位を含むポリカーボネート樹脂を使用することが好ましい。このようなポリカーボネート樹脂を使用することで、耐衝撃性により優れた熱成形用積層体を得ることができる。
近年、ポリカーボネート樹脂のガラス転移点を制御する目的で、下記一般式(4)で表されるような1価フェノールを末端停止剤として付加したポリカーボネート樹脂も使用されている。上記実施形態においても、このように末端停止剤を付加したポリカーボネート樹脂を使用することができる。
(式中、R1は、炭素数8~36のアルキル基または炭素数8~36のアルケニル基を表し;R2~R5はそれぞれ独立して、水素原子、ハロゲン、または置換基を有していてもよい炭素数1~20のアルキル基もしくは炭素数6~12のアリール基を表し;ここで、前記置換基は、ハロゲン、炭素数1~20のアルキル基、または炭素数6~12のアリール基である。)
本明細書中において、「アルキル基」および「アルケニル基」は、直鎖状であっても分岐鎖状であってもよく、置換基を有していてもよい。
本明細書中において、「アルキル基」および「アルケニル基」は、直鎖状であっても分岐鎖状であってもよく、置換基を有していてもよい。
より好ましくは、一般式(4)で表される1価フェノールは、下記一般式(5)で表される。
(式中、R1は、炭素数8~36のアルキル基または炭素数8~36のアルケニル基を表す。)
一般式(4)または一般式(5)におけるR1の炭素数は、特定の数値範囲内であることがより好ましい。具体的には、R1の炭素数の上限値として36が好ましく、22がより好ましく、18が特に好ましい。また、R1の炭素数の下限値として、8が好ましく、12がより好ましい。
一般式(4)または一般式(5)で示される1価フェノールの中でも、パラヒドロキシ安息香酸ヘキサデシルエステル、パラヒドロキシ安息香酸2-ヘキシルデシルエステルのいずれかもしくは両方を末端停止剤として使用することが特に好ましい。
例えば、一般式(5)においてR1が炭素数16のアルキル基である1価フェノールを末端停止剤として使用した場合、ガラス転移温度、溶融流動性、成形性、耐ドローダウン性等に優れたポリカーボネート樹脂を得ることができ、また、ポリカーボネート樹脂製造時の1価フェノールの溶剤溶解性にも優れるため、特に好ましい。
一方、一般式(4)または一般式(5)におけるR1の炭素数が増加しすぎると、1価フェノール(末端停止剤)の有機溶剤溶解性が低下する傾向があり、ポリカーボネート樹脂製造時の生産性が低下することがある。
一例として、R1の炭素数が36以下であれば、ポリカーボネート樹脂を製造するにあたって生産性が高く、経済性も良い。R1の炭素数が22以下であれば、1価フェノールは、特に有機溶剤溶解性に優れており、ポリカーボネート樹脂を製造するにあたって生産性を非常に高くすることができ、経済性も向上する。このような1価フェノールを使用したポリカーボネート樹脂としては、例えば、ユピゼータT-1380(三菱ガス化学製)等が挙げられる。
一般式(4)または一般式(5)におけるR1の炭素数が小さすぎると、ポリカーボネート樹脂のガラス転移点が十分に低い値とはならず、熱成形性が低下することがある。
一例として、R1の炭素数が36以下であれば、ポリカーボネート樹脂を製造するにあたって生産性が高く、経済性も良い。R1の炭素数が22以下であれば、1価フェノールは、特に有機溶剤溶解性に優れており、ポリカーボネート樹脂を製造するにあたって生産性を非常に高くすることができ、経済性も向上する。このような1価フェノールを使用したポリカーボネート樹脂としては、例えば、ユピゼータT-1380(三菱ガス化学製)等が挙げられる。
一般式(4)または一般式(5)におけるR1の炭素数が小さすぎると、ポリカーボネート樹脂のガラス転移点が十分に低い値とはならず、熱成形性が低下することがある。
ポリカーボネート樹脂の重量平均分子量は、熱成形用積層体の耐衝撃性および成形条件に影響し得る。つまり、重量平均分子量が小さすぎる場合は、熱成形用積層体の耐衝撃性が低下するおそれがある。重量平均分子量が高すぎる場合は、ポリカーボネート樹脂を含む基材層を形成する時に過剰な熱源を必要とする場合がある。また、選択する成形法によっては高い温度が必要になるので、ポリカーボネート樹脂が高温にさらされることになり、その熱安定性に悪影響を及ぼすことがある。ポリカーボネート樹脂の重量平均分子量は、15,000~75,000が好ましく、20,000~70,000がより好ましい。さらに好ましくは20,000~65,000である。なお、本明細書における重量平均分子量は、ゲル浸透クロマトグラフィー(GPC)により測定される、標準ポリスチレン換算の重量平均分子量である。
ポリカーボネート樹脂のガラス転移点(Tg)は90~190℃であることが好ましく、100~170℃であることがより好ましく、110~150℃であることが特に好ましい。なお、本明細書において、ガラス転移点とは、示差走査熱量測定装置を用いて、試料10mg、昇温速度10℃/分で測定し、中点法で算出した温度である。
また、基材層は、ポリカーボネート樹脂に加え、他の樹脂を含んでいてもよい。そのような樹脂としては、ポリエステル樹脂等が挙げられる。ポリエステル樹脂は、ジカルボン酸成分として主にテレフタル酸を含んでいることが好ましく、テレフタル酸以外のジカルボン酸成分を含んでいてもよい。
例えば、主成分であるエチレングリコール80~60モル%に対して1,4-シクロヘキサンジメタノールを20~40モル%(合計100モル%)含むグリコール成分が重縮合してなるポリエステル樹脂(所謂「PETG」)が好ましい。基材層における樹脂は、その他の樹脂を含む場合には、その量は基材層の全質量に対して0~50質量%であることが好ましく、0~30質量%であることがより好ましく、0~20質量%であることが特に好ましい。
例えば、主成分であるエチレングリコール80~60モル%に対して1,4-シクロヘキサンジメタノールを20~40モル%(合計100モル%)含むグリコール成分が重縮合してなるポリエステル樹脂(所謂「PETG」)が好ましい。基材層における樹脂は、その他の樹脂を含む場合には、その量は基材層の全質量に対して0~50質量%であることが好ましく、0~30質量%であることがより好ましく、0~20質量%であることが特に好ましい。
基材層は、さらに添加剤等を含んでいてもよい。添加剤としては、熱成形用積層体において通常使用されるものを使用することができ、そのような添加剤としては、例えば、抗酸化剤、抗着色剤、抗帯電剤、離型剤、滑剤、染料、顔料、可塑剤、難燃剤、樹脂改質剤、相溶化剤、有機フィラーや無機フィラーのような強化材などが挙げられる。添加剤と樹脂を混合する方法は特に限定されず、全量コンパウンドする方法、マスターバッチをドライブレンドする方法、全量ドライブレンドする方法などを用いることができる。添加剤の量は、基材層の全質量に対して0~10質量%であることが好ましく、0~7質量%であることがより好ましく、0~5質量%であることが特に好ましい。
基材層に含まれる熱可塑性樹脂としては、アクリル樹脂も好ましい。具体的には、特に限定されないが、例えば、ポリメチルメタクリレート(PMMA)、メチルメタクリレート(MMA)に代表される各種(メタ)アクリル酸エステルの単独重合体、またはPMMAやMMAもしくはこれらを構成する単量体と他の1種以上の単量体との共重合体が挙げられる。また、複数の樹脂の混合物を使用することもできる。これらの中でも、低複屈折性、低吸湿性、耐熱性に優れた環状アルキル構造を含む(メタ)アクリレートが好ましい。そのような(メタ)アクリレートの例として、アクリペット(三菱レイヨン製)、デルペット(旭化成ケミカルズ製)、パラペット(クラレ製)等があるが、これらに限定されるものではない。
また、基材層は、異なる組成を有する複数の層で形成されていてもよい。本発明では、成形性の観点から、上述したポリカーボネート樹脂を含む層と、アクリル樹脂を含む層とからなる基材層を使用することが好ましい。複数層からなる基材層は、2層構造に限定されるものではなく、3層以上であってもよい。例えばポリカーボネート樹脂を含む層とアクリル樹脂を含む層とを含む基材層を使用する場合、ポリカーボネート樹脂を含む層側にプライマー層が積層されることが好ましい。ポリカーボネート樹脂を含む層とアクリル樹脂を含む層とを含む多層構造の基材層を用いることにより、基材層の表面硬度を向上させながら、基材層の熱成形性を維持することが可能である。
基材層に含まれる熱可塑性樹脂の粘度平均分子量は、好ましくは15,000~40,000であり、より好ましくは20,000~35,000であり、さらに好ましくは22,500~25,000である。
基材層における熱可塑性樹脂の含有量は、基材層の質量に対して好ましくは80質量%以上、より好ましくは90質量%以上、特に好ましくは95質量%以上である。また、ポリカーボネート樹脂を主成分として含む層においては、該層に対するポリカーボネート樹脂の割合は、好ましくは80質量%以上、より好ましくは90質量%以上、特に好ましくは95質量%以上である。アクリル樹脂を主成分として含む層においては、該層に対するアクリル樹脂の割合は、好ましくは80質量%以上、より好ましくは90質量%以上、特に好ましくは95質量%以上である。熱可塑性樹脂の含有量を上記範囲とすることにより、射出成形時の流動性がより向上する傾向にある。
本発明の好ましい一実施形態において、アクリル樹脂を含む層の厚さは、熱成形用積層体の表面硬度や耐衝撃性に影響する。つまり、アクリル樹脂を含む層の厚さが薄すぎると表面硬度が低下する傾向がある。アクリル樹脂を含む層の厚さが大きすぎると耐衝撃性が低下する傾向がある。アクリル樹脂を含む層の厚さは、下限値として5μmが好ましく、7μmがより好ましく、8μmがさらに好ましい。アクリル樹脂を含む層の厚さは、上限値として200μmが好ましく、180μmがより好ましく、150μmがさらに好ましい。
本発明の好ましい一実施形態において、ポリカーボネート樹脂を含む層およびアクリル樹脂を含む層の総厚は耐衝撃性に影響する。ポリカーボネート樹脂を含む層およびアクリル樹脂を含む層の総厚が薄すぎると耐衝撃性が低下する傾向がある。ポリカーボネート樹脂を含む層およびアクリル樹脂を含む層の総厚は50~3,000μmが好ましく、60~2,000μmがより好ましく、さらに好ましくは70~1,000μmである。
本発明の好ましい一実施形態において、ポリカーボネート樹脂を含む層および/またはアクリル樹脂を含む層には紫外線吸収剤を混合して使用することができる。紫外線吸収剤の含有量が少なすぎると耐光性が足りなくなり、含有量が多すぎると成形法によっては過剰な紫外線吸収剤が高い温度がかかることによって飛散して成形環境を汚染するので不具合を起こすことがある。紫外線吸収剤としては、例えば、ベンゾフェノン系紫外線吸収剤、ベンゾトリアゾール系紫外線吸収剤、ベンゾエート系紫外線吸収剤、ヒンダードアミン系紫外線吸収剤、トリアジン系紫外線吸収剤などが挙げられる。混合の方法は特に限定されず、全量コンパウンドする方法、マスターバッチをドライブレンドする方法、全量ドライブレンドする方法などを用いることができる。
本発明における基材層の表面に凹凸形状を有してもよい。表面の凹凸形状によって外光を散乱させて外光の反射や像の映り込みによる視認性の低下を防止することができる。また、液晶表示装置の表面に配置した際に良好なコントラストを発現すること、液晶表示装置の表面に配置した際に液晶表示装置の画素と防眩フィルムの表面凹凸形状とが干渉し、結果として輝度分布が発生して見えにくくなる、いわゆる「ギラツキ」の発生を抑制することができる。また、層表面の微小凹凸による光の乱反射効果により表面光沢が抑制され、サテン調のつや消し外観を実現できる。
基材層の表面に凹凸形状を付与する方法としては、例えば基材層中に微粒子を添加してもよく、基材層の表面に微粒子を含む塗料を塗布してもよく、上記基材層を製造する工程あるいは製造された基材層に表面凹凸を付した熱ロールなどを通すことにより凹凸を表面に形成してもよく、サンドブラスト法、ショットブラスト法、液体ホーニング法、溶剤処理法などの凹凸化法により形成してもよい。
上記微粒子は特に限定されないが、例えば、アクリル系微粒子、スチレン系微粒子、アクリロニトリル系微粒子、ウレタン系微粒子、ナイロン系微粒子、ポリイミド系微粒子、メラミン系微粒子、シリコン系微粒子、シリカ系微粒子、ジルコニア系微粒子等である。これらの中でも、架橋アクリル系微粒子を含むことが好ましい。架橋アクリル系微粒子は特に限定されない。一例を挙げると、架橋アクリル系微粒子は、架橋ポリメタクリル酸メチル微粒子、架橋ポリメタクリル酸エチル微粒子、架橋ポリノルマルブチルメタクリレート微粒子等である。
上記微粒子を含む塗料の塗工方法としては、例えば、マイクログラビアコート法、ワイヤーバーコート法、ダイレクトグラビアコート法、ダイコート法、ディップ法、スプレーコート法、リバースロールコート法、カーテンコート法、コンマコート法、ナイフコート法、スピンコート法等が挙げられる。
<プライマー層>
プライマー層は、基材層と接着層との間に設けられる。本発明におけるプライマー層と基材層との間にさらなる層が存在していてもよい。
本発明では、プライマー層が、0.2~1.0μmの厚みを有することを特徴の一つとしており、好ましくは0.3~0.8μmの厚みを有し、より好ましくは0.5~0.8μmの厚みを有する。膜厚が0.2μm未満であると、接着層や印刷層に含まれる溶剤によって基材層にクラックや白化を発生させてしまう一方、膜厚が1.0μmを超えると、接着力が低下してしまう。なお、プライマー層の膜厚は、断面を顕微鏡等で観察し、塗膜界面から表面までを実測することにより測定可能である。
プライマー層は、基材層と接着層との間に設けられる。本発明におけるプライマー層と基材層との間にさらなる層が存在していてもよい。
本発明では、プライマー層が、0.2~1.0μmの厚みを有することを特徴の一つとしており、好ましくは0.3~0.8μmの厚みを有し、より好ましくは0.5~0.8μmの厚みを有する。膜厚が0.2μm未満であると、接着層や印刷層に含まれる溶剤によって基材層にクラックや白化を発生させてしまう一方、膜厚が1.0μmを超えると、接着力が低下してしまう。なお、プライマー層の膜厚は、断面を顕微鏡等で観察し、塗膜界面から表面までを実測することにより測定可能である。
本発明の好ましい一実施形態では、プライマー層は、(メタ)アクリロイル基を有する活性エネルギー線硬化型樹脂、または(メタ)アクリロイル基を有する熱硬化型樹脂を含有するプライマー組成物を重合硬化させたものである。
以下、(メタ)アクリロイル基を有するポリマーを、(メタ)アクリロイルポリマーとも称する。プライマー層は、(メタ)アクリロイルポリマーを1種類または2種類以上含んでいてよい。
本発明で使用されるプライマー組成物は、エネルギー線硬化性であることが好ましい。
以下、(メタ)アクリロイル基を有するポリマーを、(メタ)アクリロイルポリマーとも称する。プライマー層は、(メタ)アクリロイルポリマーを1種類または2種類以上含んでいてよい。
本発明で使用されるプライマー組成物は、エネルギー線硬化性であることが好ましい。
本発明で好ましく使用される(メタ)アクリロイルポリマーは、側鎖にラジカル重合性のある(メタ)アクリロイル基をもったアクリルポリマーであり、UV、EB、あるいは熱による硬化が可能なポリマーである。
本発明で好ましく使用される(メタ)アクリロイルポリマーは、重合基として(メタ)アクリロイル基を含有する(メタ)アクリル系モノマーまたはオリゴマーまたはプレポリマーを重合したものを用いることもできる。
本発明で好ましく使用される(メタ)アクリロイルポリマーは、重合基として(メタ)アクリロイル基を含有する(メタ)アクリル系モノマーまたはオリゴマーまたはプレポリマーを重合したものを用いることもできる。
(メタ)アクリル系モノマーとしては、分子内に(メタ)アクリロイル基が官能基として存在するものであれば使用でき、1官能モノマー、2官能モノマー、または3官能以上のモノマーであってよい。
1官能モノマーとしては(メタ)アクリル酸、(メタ)アクリル酸エステルが例示でき、2官能および/または3官能以上の(メタ)アクリル系モノマーの具体例としては、ジエチレングリコールジ(メタ)アクリレート、ジプロピレングリコールジ(メタ)アクリレート、トリプロピレングリコールジ(メタ)アクリレート、1,6-ヘキサンジオールジ(メタ)アクリレート、ビスフェノールAジグリシジルエーテルジ(メタ)アクリレート、テトラエチレングリコールジ(メタ)アクリレート、ヒドロキシピバリン酸ネオペンチルグリコールジアクリレート、ネオペンチルグリコールジ(メタ)アクリレート、1,4-ブタンジオールジアクリレート、1,3-ブチレングリコールジ(メタ)アクリレート、ジシクロペンタニルジ(メタ)アクリレート、ポリエチレングリコールジアクリレート、1,4-ブタンジオールオリゴアクリレート、ネオペンチルグリコールオリゴアクリレート、1,6-ヘキサンジオールオリゴアクリレート、トリメチロールプロパントリ(メタ)アクリレート、トリメチロールプロパンエトキシトリ(メタ)アクリレート、トリメチロールプロパンプロポキシトリ(メタ)アクリレート、ペンタエリスリトールトリ(メタ)アクリレート、グリセリルプロポキシトリ(メタ)アクリレート、トリメチロールプロパントリメタクリレート、トリメチロールプロパンエチレンオキシド付加物トリアクリレート、グリセリンプロピレンオキシド付加物トリアクリレート、ペンタエリスリトールテトラアクリレート等が例示できる。
1官能モノマーとしては(メタ)アクリル酸、(メタ)アクリル酸エステルが例示でき、2官能および/または3官能以上の(メタ)アクリル系モノマーの具体例としては、ジエチレングリコールジ(メタ)アクリレート、ジプロピレングリコールジ(メタ)アクリレート、トリプロピレングリコールジ(メタ)アクリレート、1,6-ヘキサンジオールジ(メタ)アクリレート、ビスフェノールAジグリシジルエーテルジ(メタ)アクリレート、テトラエチレングリコールジ(メタ)アクリレート、ヒドロキシピバリン酸ネオペンチルグリコールジアクリレート、ネオペンチルグリコールジ(メタ)アクリレート、1,4-ブタンジオールジアクリレート、1,3-ブチレングリコールジ(メタ)アクリレート、ジシクロペンタニルジ(メタ)アクリレート、ポリエチレングリコールジアクリレート、1,4-ブタンジオールオリゴアクリレート、ネオペンチルグリコールオリゴアクリレート、1,6-ヘキサンジオールオリゴアクリレート、トリメチロールプロパントリ(メタ)アクリレート、トリメチロールプロパンエトキシトリ(メタ)アクリレート、トリメチロールプロパンプロポキシトリ(メタ)アクリレート、ペンタエリスリトールトリ(メタ)アクリレート、グリセリルプロポキシトリ(メタ)アクリレート、トリメチロールプロパントリメタクリレート、トリメチロールプロパンエチレンオキシド付加物トリアクリレート、グリセリンプロピレンオキシド付加物トリアクリレート、ペンタエリスリトールテトラアクリレート等が例示できる。
プライマー層は、好ましくは活性エネルギー線硬化性樹脂または熱硬化性樹脂を含み、より好ましくは活性エネルギー線硬化性樹脂を含む。活性エネルギー線硬化性樹脂としては、活性エネルギー線硬化性を有する樹脂であればいずれも使用可能である。活性エネルギー線硬化性樹脂として、例えば(メタ)アクリレートポリマーが挙げられ、より具体的には、エポキシ(メタ)アクリレートポリマー、ポリエステル(メタ)アクリレートポリマーが挙げられる。特に、(メタ)アクリロイル基を有するポリマー、例えば(メタ)アクリロイル基を有する(メタ)アクリレートポリマーが好適に用いられる。より具体的には、(メタ)アクリロイル基を有するエポキシ(メタ)アクリレートポリマー、(メタ)アクリロイル基を有するポリエステル(メタ)アクリレートポリマーが挙げられる。活性エネルギー線硬化性樹脂は各社から容易に入手することが可能である。
なお、本明細書において、(メタ)アクリレートとは、メタクリレートおよび/またはアクリレートを意味し、(メタ)アクリロイル基とは、メタクリロイル基および/またはアクリロイル基を意味する。その他の同様の記載も、上記のように解される。

・エポキシ(メタ)アクリレートポリマー
活性エネルギー線硬化性樹脂は、例えば、エポキシ(メタ)アクリレートポリマーであってよい。中でも、(メタ)アクリロイル基を有するエポキシ(メタ)アクリレートポリマーが好ましい。エポキシ(メタ)アクリレートの合成例を式(1)に示す。エポキシ(メタ)アクリレートは、エポキシ化合物に不飽和結合を有するアクリル酸やメタクリル酸などを付加することで得ることができる。
(式(1)において、Rは、炭素数1~12のアルキル基または水素原子であり、当該アルキル基は、エポキシ基、水酸基、アクリロイル基およびメタクリロイル基からなる群より選択される1つ以上の置換基で置換されていてもよく;R’は、メチル基または水素原子である。)
活性エネルギー線硬化性樹脂は、例えば、エポキシ(メタ)アクリレートポリマーであってよい。中でも、(メタ)アクリロイル基を有するエポキシ(メタ)アクリレートポリマーが好ましい。エポキシ(メタ)アクリレートの合成例を式(1)に示す。エポキシ(メタ)アクリレートは、エポキシ化合物に不飽和結合を有するアクリル酸やメタクリル酸などを付加することで得ることができる。
エポキシ(メタ)アクリレートポリマーは、例えば、(メタ)アクリル酸と(メタ)アクリル酸グリシジルエーテルを共重合することで(メタ)アクリレート骨格を有するエポキシ樹脂を合成し、これにアクリル酸やメタクリル酸などを付加することで得ることができる。その合成例を式(2)に示す。
好適なエポキシ(メタ)アクリレートポリマーとして、例えば以下の式(I)で示される繰り返し単位を有するものが挙げられる。
式(I)において、mは、炭素数1~4のアルキレン基または単結合であり;nは、炭素数1~4のアルキル基または水素原子であり;pは、単結合または炭素数1もしくは2のアルキレン基であり;qは、エポキシ基、水酸基、アクリロイル基およびメタクリロイル基からなる群より選択される1つ以上の置換基を有していてもよい炭素数1~12のアルキル基であるか、または水素原子である。
上記式(I)において、好ましくは、mは、炭素数1または2のアルキレン基であり;nは、炭素数1または2のアルキル基であり;pは、単結合またはメチレン基であり;qは、エポキシ基、水酸基およびアクリロイル基からなる群より選択される1つ以上の置換基を有していてもよい炭素数が1~6のアルキル基であるか、または水素原子である。より好ましくは、mはメチレン基であり;nはメチル基であり;pは単結合であり;qは、メチル基およびエポキシ基からなる群より選択される1つ以上の置換基を有していてもよい炭素数5以下のアルキル基、または水酸基およびアクリロイル基から選択される1つ以上の置換基を有していてもよい炭素数8以下のアルキル基である。
式(I)で表される繰り返し単位の具体例として、以下の式(II-a)、式(II-b)および式(II-c)で表されるものが挙げられる。
・ポリエステル(メタ)アクリレートポリマー
(メタ)アクリロイル基を有するポリマーは、ポリエステル(メタ)アクリレートポリマーであってもよい。ポリエステル(メタ)アクリレートポリマーとしては、(メタ)アクリル酸、多塩基性カルボン酸(無水物)およびポリオールの脱水縮合反応により得られるポリマーが挙げられる。このような脱水縮合反応に用いられる多塩基性カルボン酸(無水物)としては、(無水)コハク酸、アジピン酸、(無水)マレイン酸、(無水)イタコン酸、(無水)トリメリット酸、(無水)ピロメリット酸、ヘキサヒドロ(無水)フタル酸、(無水)フタル酸、イソフタル酸、テレフタル酸などが挙げられる。また、脱水縮合反応に用いられるポリオールとしては1,4-ブタンジオール、1,6-ヘキサンジオール、ジエチレングリコール、トリエチレングリコール、プロピレングリコール、ネオペンチルグリコール、ジメチロールヘプタン、ジメチロールプロピオン酸、ジメチロールブチリオン酸、トリメチロールプロパン、ジトリメチロールプロパン、ペンタエリスリトール、ジペンタエリスリトールなどが挙げられる。
(メタ)アクリロイル基を有するポリマーは、ポリエステル(メタ)アクリレートポリマーであってもよい。ポリエステル(メタ)アクリレートポリマーとしては、(メタ)アクリル酸、多塩基性カルボン酸(無水物)およびポリオールの脱水縮合反応により得られるポリマーが挙げられる。このような脱水縮合反応に用いられる多塩基性カルボン酸(無水物)としては、(無水)コハク酸、アジピン酸、(無水)マレイン酸、(無水)イタコン酸、(無水)トリメリット酸、(無水)ピロメリット酸、ヘキサヒドロ(無水)フタル酸、(無水)フタル酸、イソフタル酸、テレフタル酸などが挙げられる。また、脱水縮合反応に用いられるポリオールとしては1,4-ブタンジオール、1,6-ヘキサンジオール、ジエチレングリコール、トリエチレングリコール、プロピレングリコール、ネオペンチルグリコール、ジメチロールヘプタン、ジメチロールプロピオン酸、ジメチロールブチリオン酸、トリメチロールプロパン、ジトリメチロールプロパン、ペンタエリスリトール、ジペンタエリスリトールなどが挙げられる。
ポリエステル(メタ)アクリレートポリマーとして、具体的には、アロニックスM-6100、アロニックスM-7100、アロニックスM-8030、アロニックスM-8060、アロニックスM-8530、アロニックスM-8050(以上、東亞合成株式会社製ポリエステル(メタ)アクリレート系のオリゴマーの商品名)、Laromer PE44F、Laromer LR8907、Laromer PE55F、LaromerPE46T、Laromer LR8800(以上、BASF社製ポリエステル(メタ)アクリレート系のオリゴマーの商品名)、Ebecryl80、Ebecryl 657、Ebecryl 800、Ebecryl 450、Ebecryl 1830、Ebecryl 584(以上、ダイセル・ユー・シー・ビー株式会社製ポリエステル(メタ)アクリレート系のオリゴマーの商品名)、フォトマーRCC13-429、フォトマー 5018(以上、サンノプコ株式会社製ポリエステル(メタ)アクリレート系のオリゴマーの商品名)等が挙げられる。
本発明で使用されるプライマー組成物は、表面改質剤を含むことができる。表面改質剤とは、レベリング剤、光安定剤、紫外線吸収剤、などのプライマー層の表面性能を変えるものである。
レベリング剤としては、シリコーン系レベリング剤、アクリル系レベリング剤、およびフッ素系レベリング剤が好ましく使用される。レベリング剤としては、例えば、ポリエーテル変性ポリアルキルシロキサン、ポリエーテル変性シロキサン、ポリエステル変性水酸基含有ポリアルキルシロキサン、アルキル基を有するポリエーテル変性ポリジメチルシロキサン、変性ポリエーテル、シリコーン変性アクリルなどが挙げられる。
レベリング剤の含有量は、前記プライマー組成物に含まれる(メタ)アクリロイルポリマーの100質量部に対して0.01~3質量部であることが好ましく、0.01~1質量部であることがより好ましい。
レベリング剤としては、シリコーン系レベリング剤、アクリル系レベリング剤、およびフッ素系レベリング剤が好ましく使用される。レベリング剤としては、例えば、ポリエーテル変性ポリアルキルシロキサン、ポリエーテル変性シロキサン、ポリエステル変性水酸基含有ポリアルキルシロキサン、アルキル基を有するポリエーテル変性ポリジメチルシロキサン、変性ポリエーテル、シリコーン変性アクリルなどが挙げられる。
レベリング剤の含有量は、前記プライマー組成物に含まれる(メタ)アクリロイルポリマーの100質量部に対して0.01~3質量部であることが好ましく、0.01~1質量部であることがより好ましい。
上記シリコーン系レベリング剤としては、市販品を用いることができ、例えば、BYK-300、BYK-302、BYK-306、BYK-307、BYK-310、BYK-313、BYK-315N、BYK-320、BYK-322、BYK-323、BYK-325、BYK-326、BYK-330、BYK-331、BYK-333、BYK-342、BYK-370、BYK-375、BYK-377、BYK-378、BYK-3760(BYK社製);ディスパロン1711EF、ディスパロン1761、ディスパロンLS-001、ディスパロンLS-050、ディスパロンLS-280、ディスパロンLS-460、ディスパロンLS-480(楠本化成社製);Tego Flow 425、Tego Glide 100、Tego Glide 110、Tego Glide 130、Tego Glide 406、Tego Glide 420、Tego Glide 432、Tego Glide 435、Tego Glide 440、Tego Glide 450、Tego Glide 482、Tego Glide 485、Tego Glide ZG400、Tego wet KL245、Tego wet 250、Tego wet 260、Tego wet 265、Tego wet 270、Tego wet 280(Evonic Tego Chemie社製)等が挙げられる。これらは1種単独で用いてもよく、2種以上組み合わせて用いてもよい。
上記アクリル系レベリング剤としては、市販品を用いることができ、例えば、BYK-350、BYK-354、BYK-355、BYK-356、BYK-358N、BYK-361N、BYK-392、BYK-394、BYK-3441(BYK社製);ディスパロンLF-1983、ディスパロンLF-1984、LF-1985、ディスパロンUVX-35、ディスパロンUVX-36(楠本化成社製);Tego Flow 300、Tego Flow 370、Tego Flow ATF2、Tego Flow ZFS460等が挙げられる。これらは1種単独で用いてもよく、2種以上組み合わせて用いてもよい。
その他の種類のレベリング剤としては、市販品を用いることができ、例えば、BYK-399、BYK-3440、BYK-3550、BYK-3560、BYK-3565、BYK-SILCLEAN 3700、BYK-SILCLEAN 3701、BYKETOL-OK(BYK社製);ディスパロンUVX-272、ディスパロンUVX-2285、ディスパロンLHP-810、ディスパロンNSH-8430HF、ディスパロンLHP-90、ディスパロンLHP-91、ディスパロンLHP-95、ディスパロンLHP-96(楠本化成社製)等が挙げられる。これらは1種単独で用いてもよく、2種以上組み合わせて用いてもよい。

光安定剤としては、例えば、Tinuvin123(BASF社製)、Tinuvin770DF(BASF社製)、Tinuvin144(BASF社製)、LA-81(ADEKA社製)等、ヒンダードアミン系の化合物を使用可能である。
紫外線吸収剤としては、DAINSORB-T0(大和化成社製)、Tinuvin405(BASF社製)、Tinuvin477(BASF社製)、Tinuvin479(BASF社製)、Tinuvin928(BASF社製)、UVA-903KT(BASF社製)等を使用可能である。
紫外線吸収剤としては、DAINSORB-T0(大和化成社製)、Tinuvin405(BASF社製)、Tinuvin477(BASF社製)、Tinuvin479(BASF社製)、Tinuvin928(BASF社製)、UVA-903KT(BASF社製)等を使用可能である。
本発明で使用されるプライマー組成物は、光重合開始剤を含んでいてよい。本明細書において、光重合開始剤とは光ラジカル発生剤を指す。
本発明で使用することができる光重合開始剤としては、好ましくは活性エネルギー線硬化性または熱硬化性であり、より好ましくは活性エネルギー線硬化性であり、特に好ましくは、紫外線硬化性である。光重合開始剤としては、IRGACURE 184(1-ヒドロキシ-シクロヘキシル-フェニル-ケトン)、IRGACURE 1173(2-ヒドロキシ-2-メチル-1-フェニル-プロパン-1- オン)、IRGACURE TPO(2,4,6-トリメチルベンゾイル-ジフェニル-フォスフィンオキサイド)、IRGACURE 819(ビス(2,4,6-トリメチルベンゾイル)-フェニルフォスフィンオキサイド)、EsacureONE(オリゴ(2-ヒドロキシ-2-メチル-1-[4-(1-メチルビニル)フェニル]プロパノン)等が用いられる。これらの中で、耐熱性の観点から、Esacure One等が光重合開始剤として好ましい。
光重合開始剤の含有量は、前記プライマー組成物に含まれる(メタ)アクリロイルポリマーの100質量部に対して0.01~10質量部であることが好ましく、0.05~7質量部であることがより好ましく、0.1~5質量部であることが特に好ましい。

本発明で使用されるプライマー組成物は、1種以上のモノマーを含むことができる。
本発明で使用することができるモノマーとしては、例えば、単官能アクリルモノマーとして、ライトアクリレートIAA(共栄社化学株式会社社)、ライトアクリレートPO-A(共栄社化学株式会社製)、ライトアクリレートIB-XA(共栄社化学株式会社社)、HOA-MS(N)(共栄社化学株式会社製)、ライトアクリレート9EG-A(共栄社化学株式会社製)、二官能アクリルモノマーとして、ライトアクリレート1.6HX-A(共栄社化学株式会社製)、ライトアクリレートDCP-A(共栄社化学株式会社製)、ライトアクリレートBP-4EAL(共栄社化学株式会社製)、ライトアクリレートBP-4PA(共栄社化学株式会社製)、多官能アクリレートとして、ライトアクリレートTMP-A(共栄社化学株式会社製)、ライトアクリレートPE-3A(共栄社化学株式会社製)、ライトアクリレートPE-4A(共栄社化学株式会社製)、ライトアクリレートDPE-6A(共栄社化学株式会社製)などが挙げられ、上記アクリルモノマーを好ましく使用することができる。
モノマーの含有量は、前記プライマー組成物の全質量を基準として、0質量%より多く50質量%以下であることが好ましく、0質量%より多く30質量%以下であることがより好ましい。
本発明で使用することができるモノマーとしては、例えば、単官能アクリルモノマーとして、ライトアクリレートIAA(共栄社化学株式会社社)、ライトアクリレートPO-A(共栄社化学株式会社製)、ライトアクリレートIB-XA(共栄社化学株式会社社)、HOA-MS(N)(共栄社化学株式会社製)、ライトアクリレート9EG-A(共栄社化学株式会社製)、二官能アクリルモノマーとして、ライトアクリレート1.6HX-A(共栄社化学株式会社製)、ライトアクリレートDCP-A(共栄社化学株式会社製)、ライトアクリレートBP-4EAL(共栄社化学株式会社製)、ライトアクリレートBP-4PA(共栄社化学株式会社製)、多官能アクリレートとして、ライトアクリレートTMP-A(共栄社化学株式会社製)、ライトアクリレートPE-3A(共栄社化学株式会社製)、ライトアクリレートPE-4A(共栄社化学株式会社製)、ライトアクリレートDPE-6A(共栄社化学株式会社製)などが挙げられ、上記アクリルモノマーを好ましく使用することができる。
モノマーの含有量は、前記プライマー組成物の全質量を基準として、0質量%より多く50質量%以下であることが好ましく、0質量%より多く30質量%以下であることがより好ましい。
プライマー層の形成方法は特に限定されないが、例えば、プライマー層の下に位置する層上にプライマー組成物を塗布した後、光重合させることにより形成することができる。
プライマー組成物を塗布する方法は特に限定されず、公知の方法を用いることができる。例えば、スピンコート法、ディップ法、スプレー法、スライドコート法、バーコート法、ロールコート法、グラビアコート法、メニスカスコート法、フレキソ印刷法、スクリーン印刷法、ビートコート法、捌け法などが挙げられる。
光重合における光照射に用いられるランプとしては、光波長420nm以下に発光分布を有するものが用いられ、その例としては低圧水銀灯、中圧水銀灯、高圧水銀灯、超高圧水銀灯、ケミカルランプ、ブラックライトランプ、マイクロウェーブ励起水銀灯、メタルハライドランプなどが挙げられる。これらの中でも、高圧水銀灯またはメタルハライドランプは開始剤の活性波長領域の光を効率よく発光し、得られる高分子の粘弾性的性質を架橋により低下させるような短波長の光や、反応組成物を加熱蒸発させるような長波長の光を多く発光しないために好ましい。
プライマー層の密着性を向上させる目的で、塗布面に前処理を行うことがある。処理例として、サンドブラスト法、溶剤処理法、コロナ放電処理法、クロム酸処理法、火炎処理法、熱風処理法、オゾン処理法、紫外線処理法などの公知の方法が挙げられる。
本発明の熱成形用積層体には、その片面または両面に反射防止処理、防汚処理、帯電防止処理、耐候性処理および防眩処理のいずれか一つ以上を施すことができる。反射防止処理、防汚処理、帯電防止処理、耐候性処理および防眩処理の方法は特に限定されず、公知の方法を用いることができる。例えば、反射低減塗料を塗布する方法、誘電体薄膜を蒸着する方法、帯電防止塗料を塗布する方法などが挙げられる。
<接着層>
接着層は、プライマー層とバッカー材との間に設けられる。
本発明では、接着層が、ポリエステル系接着剤とイソシアネート系硬化剤とを含有する二液硬化型組成物からなり、前記イソシアネート系硬化剤の含有量が、前記接着層に含まれるポリエステル系接着剤の100質量部に対して、2~20質量部であることを特徴の一つとする。
イソシアネート系硬化剤の含有量が、前記接着層に含まれるポリエステル系接着剤の100質量部に対して、2質量部未満であると、湿熱試験後の接着力が低下し、浮きや剥がれの原因となる一方、20質量部を超えると、初期の接着力が低下してしまう。
前記イソシアネート系硬化剤の含有量は、前記接着層に含まれるポリエステル系接着剤の100質量部に対して、好ましくは3~15質量部であり、より好ましくは4~10質量部である。
接着層は、プライマー層とバッカー材との間に設けられる。
本発明では、接着層が、ポリエステル系接着剤とイソシアネート系硬化剤とを含有する二液硬化型組成物からなり、前記イソシアネート系硬化剤の含有量が、前記接着層に含まれるポリエステル系接着剤の100質量部に対して、2~20質量部であることを特徴の一つとする。

本発明で使用されるポリエステル系接着剤は、市販品を使用することができ、例えば、東洋モートン株式会社製TM-K51、TM-K76、TM-K55などが好ましく挙げられる。
また、本発明で使用されるイソシアネート系硬化剤は、市販品を使用することができ、例えば、東洋モートン株式会社製CAT-RT85、CAT-RT32、CAT-RT1などが好ましく挙げられる。
また、本発明で使用されるイソシアネート系硬化剤は、市販品を使用することができ、例えば、東洋モートン株式会社製CAT-RT85、CAT-RT32、CAT-RT1などが好ましく挙げられる。
接着層は、本発明による効果を損なわない範囲で、ポリエステル系接着剤以外の接着剤を含んでいてもよい。そのような接着剤は、アクリル樹脂系、ウレタン樹脂系、エポキシ樹脂系、エチレン-酢酸ビニル共重合樹脂(EVA)系、ビニル樹脂系(塩ビ、酢ビ、塩ビ-酢ビ共重合樹脂)、スチレン-エチレン-ブチレン共重合体樹脂系、ポリビニルアルコール樹脂系、ポリアクリルアミド樹脂系、ポリアクリルアミド樹脂系、イソブチレンゴム、イソプレンゴム、天然ゴム、SBR、NBR、シリコーンゴム等の樹脂からなる。これらの樹脂は、適宜、溶剤に溶解されて使用されてもよく、無溶剤で使用されてもよい。
接着層の厚みは特に限定されるものではない。一例を挙げると、接着層の厚みは、2μm以上であることが好ましく、4μm以上であることがより好ましい。また、接着層の厚みは、25μm以下であることが好ましく、20μm以下であることがより好ましい。接着層の厚みが上記範囲内であることにより、得られる熱成形用積層体は、接着時の外観および接着性がさらに優れる。
接着層は、着色顔料が付与されることにより、意匠性が付与されてもよい。また、接着層は、帯電防止剤等が配合されることにより、帯電防止効果などの機能性が付与されてもよい。これにより、接着層は、貼り合わせ適性が向上し得る。
接着層を形成する方法は特に限定されるものではない。一例を挙げると、接着層は、ロールコーター等を用いて、適宜溶剤に溶解した接着層を構成する樹脂溶液(二液硬化型組成物)を、バッカー材に塗布し、その後、接着層の形成されたバッカー材を、接着層とプライマー層とが接するようにプライマー層に貼り合わせてもよい。また、バッカー材に接着層が設けられた既製品が使用されてもよい。接着層の形成方法は、使用するポリエステル系接着剤やイソシアネート系硬化剤の特性に応じて適宜選択され得る。
本発明では、前記二液硬化型組成物を硬化後、剥離速度30mm/min及び剥離角度90°で、前記基材層を前記バッカー材から剥がすのに必要な接着力[N/25mm]が、4.0[N/25mm]以上であることが好ましく、6.0[N/25mm]以上であることがより好ましい。上限値は、通常、25[N/25mm]程度である。
また、本発明では、85℃85%RH500時間の条件で行われる湿熱試験後の接着力[N/25mm]が、1.5[N/25mm]以上であることが好ましく、4.0[N/25mm]以上であることがより好ましい。上限値は、通常、20[N/25mm]程度である。
これら初期の接着力および湿熱試験後の接着力は、後述する実施例に記載の方法によって測定することができる。
また、本発明では、85℃85%RH500時間の条件で行われる湿熱試験後の接着力[N/25mm]が、1.5[N/25mm]以上であることが好ましく、4.0[N/25mm]以上であることがより好ましい。上限値は、通常、20[N/25mm]程度である。
これら初期の接着力および湿熱試験後の接着力は、後述する実施例に記載の方法によって測定することができる。
<バッカー材>
本発明の熱成形用積層体は、接着層に、バッカー材(バッキングシート)が設けらる。バッカー材は、熱成形用積層体を製造する際に、フィルムインサート工法が採用される場合に、好適に設けられる。バッカー材は特に限定されるものではない。一例を挙げると、バッカー材は、熱成形が可能な重合体シートであればよく、ABSシート、ポリアクリル系シート、ポリプロピレンシート、ポリエチレンシート、ポリカーボネート系シート、A-PETシート、PET-Gシート、塩化ビニル(PVC)系シート、ポリアミド系シート等であることが好ましい。
本発明の熱成形用積層体は、接着層に、バッカー材(バッキングシート)が設けらる。バッカー材は、熱成形用積層体を製造する際に、フィルムインサート工法が採用される場合に、好適に設けられる。バッカー材は特に限定されるものではない。一例を挙げると、バッカー材は、熱成形が可能な重合体シートであればよく、ABSシート、ポリアクリル系シート、ポリプロピレンシート、ポリエチレンシート、ポリカーボネート系シート、A-PETシート、PET-Gシート、塩化ビニル(PVC)系シート、ポリアミド系シート等であることが好ましい。
バッカー材は、異なる組成を有する複数の層で形成されていてもよい。本発明では、ポリカーボネート樹脂を含む層と、アクリル樹脂を含む層とからなるバッカー材を使用することが好ましい。複数層からなるバッカー材は、2層構造に限定されるものではなく、3層以上であってもよい。例えばポリカーボネート樹脂を含む層とアクリル樹脂を含む層とを含むバッカー材を使用する場合、アクリル樹脂を含む層側に接着層が積層されることが好ましい。ポリカーボネート樹脂を含む層とアクリル樹脂を含む層とを含む多層構造のバッカー材を用いることにより、加工や成形が容易となるため好ましい。
バッカー材の厚みは特に限定されるものではない。一例を挙げると、バッカー材の厚みは、圧縮成形等における成形性の観点から0.05~5mmであることが好ましく、0.1~3mmであることがより好ましい。
バッカー材は、所望の表面加工が施されたものが使用されてもよい。表面加工は特に限定されない。一例を挙げると、表面加工は、マット加工、サテン加工、エンボス加工、ヘアライン加工、各種パターン柄等である。
バッカー材は、あらかじめ接着層が設けられたバッカー材が用いられてもよく、バッカー材に接着層を形成し、その接着層がプライマー層と接するように貼り合わせられてもよい。
<印刷層>
本発明の熱成形用積層体は、プライマー層と接着層との間に印刷層(例えばグラビア印刷や、スクリーン印刷、wet塗工などによる印刷層)を設けてもよい。印刷層の形成法として、プライマー層上に直接、グラビア印刷などにより所望の意匠を印刷し、加熱乾燥することにより形成する方法、2軸延伸PETフィルム等の転写シートに印刷により形成された印刷層を、加熱転写等の方法により熱成形用積層体に転写する方法などが挙げられる。たとえば、ポリエステル系、ポリカーボネート系、アクリル系、ウレタン系の印刷インクを用いて印刷可能であり、特にプライマー層との密着性に問題がある場合は、プラズマやイオンエッチング、コロナ放電等の表面処理によって表面改質して密着力を高めることも可能である。また、物理気相成長法や化学気相成長法を用いて、プライマー層上に金属層、金属酸化物層等を設け印刷層とする方法も併せて挙げられる。
本発明の熱成形用積層体は、プライマー層と接着層との間に印刷層(例えばグラビア印刷や、スクリーン印刷、wet塗工などによる印刷層)を設けてもよい。印刷層の形成法として、プライマー層上に直接、グラビア印刷などにより所望の意匠を印刷し、加熱乾燥することにより形成する方法、2軸延伸PETフィルム等の転写シートに印刷により形成された印刷層を、加熱転写等の方法により熱成形用積層体に転写する方法などが挙げられる。たとえば、ポリエステル系、ポリカーボネート系、アクリル系、ウレタン系の印刷インクを用いて印刷可能であり、特にプライマー層との密着性に問題がある場合は、プラズマやイオンエッチング、コロナ放電等の表面処理によって表面改質して密着力を高めることも可能である。また、物理気相成長法や化学気相成長法を用いて、プライマー層上に金属層、金属酸化物層等を設け印刷層とする方法も併せて挙げられる。
印刷層の模様は、特に限定されず、印刷層の材質そのものの模様であってもよいし、絵柄、文字等であってもよい。上記模様としては、木目、石目、布目、砂目、織目、皮目、幾何学模様、文字、タイル貼模様、煉瓦積模様、寄木模様、パッチワーク模様、ヘアライン模様、無垢、パターン模様、和紙模様等が挙げられる。
印刷層の色は、特に限定されず、印刷層の材質そのものの色であってもよいし、着色剤による色であってもよい。上記色としては、黒色、白色、赤色、青色、緑色、黄色等の他、金属色、偏光色、構造色等が挙げられる。また、印刷層は、光沢や艶を有していてもよく、又は艶消しであってもよく、例えば、メタリック調、ピアノブラック調、カーボン調、サテン調、パール調等であってよい。
印刷層の膜厚としては、0.01~30μmであってよい。上記膜厚は、印刷層が印刷や蒸着により形成される場合の膜厚であってよい。印刷層の模様として、印刷層の材質そのものの模様を採用する場合は、上記印刷層として物品そのものを使用できるので、上記印刷層の膜厚(大きさ)は全く限定されない。
印刷層は、例えば、印刷、塗布、メッキ、蒸着、スパッタ、イオンプレーティング、成形、研磨、エッチング等の方法で形成できる。
上記印刷の方法としては、オフセット印刷法、グラビア輪転印刷法、スクリーン印刷法、ロールコート法、スプレーコート法、フレキソグラフ印刷法等が挙げられる。上記印刷に用いる印刷インキとしては、バインダーに顔料、溶剤、安定剤、可塑剤、触媒、硬化剤等を適宜混合したものを使用することができる。上記バインダーとしては、例えば、ポリウレタン系樹脂、塩化ビニル・酢酸ビニル系共重合体樹脂、塩化ビニル・酢酸ビニル・アクリル系共重合体樹脂、塩素化ポリプロピレン系樹脂、アクリル系樹脂、ポリエステル系樹脂、ポリアミド系樹脂、ブチラール系樹脂、ポリスチレン系樹脂、ニトロセルロース系樹脂、酢酸セルロース系樹脂などの樹脂、及びこれらの樹脂組成物を使用することができる。
その後、本発明の熱成形用積層体は、適宜三次元形状に加工され、成形品が作製される。成形品の成形方法は特に限定されない。一例を挙げると、成形方法は、真空成形、TOM(Three dimension Overlay Method)成形等が挙げられる。TOM成形では、熱成形用積層体は、あらかじめ準備された被着体に付与され、熱により軟化されることにより、被着体に追随するよう一体成形される。一方、真空成形では、熱成形用積層体は、ヒーターによって加熱され、軟化される。次いで、加熱された熱成形用積層体は、所望の3次元形状の金型に対して、真空吸引しながら押し付けられ、三次元成形品の形状に追随するよう変形される。
以下、実施例により本発明を具体的に説明する。ただし、本発明はこれらの実施例により何ら制限されるものではない。
(実施例1)
紫外線硬化性(メタ)アクリロイルポリマー(根上工業株式会社製MAP-7000)100質量部に、光重合開始剤ESACURE-ONE(DKSHジャパン株式会社製)3質量部、及びシリコーン系レベリング剤BYK-3565(ビックケミー・ジャパン株式会社製)1質量部を添加した。その後、希釈溶剤としてPGM(ポリプロピレングリコールモノメチルエーテル)を固形分濃度15質量%となるように加えて撹拌し、プライマー組成物を得た。
基材層として、ビスフェノールA型ポリカーボネート樹脂とPMMA(メタクリル酸メチルエステル)の2層品であるDF02U(三菱ガス化学社製、厚さ0.125mm)を準備した。上記で得られたプライマー組成物を、基材層のビスフェノールA型ポリカーボネート樹脂側に塗布した。塗布工程は、#0.5巻線ロッドを用いて行い、塗布したプライマー組成物を80℃で1分間乾燥した。その後、紫外線照射機(ヘレウス社製)を用いて500mJ/cm2の紫外線を照射し、基材層のビスフェノールA型ポリカーボネート樹脂側にプライマー層を形成した。得られたプライマー層の膜厚は、0.3μmであった。
ポリエステル系接着剤(東洋モートン株式会社製TM-K51)100質量部に、イソシアネート系硬化剤(東洋モートン株式会社製CAT-RT85)4質量部を混合し、希釈溶剤として酢酸エチルを固形分濃度30質量%となるように加えて撹拌し、二液硬化型組成物を得た。
バッカー材として、ビスフェノールA型ポリカーボネート樹脂とPMMA(メタクリル酸メチルエステル)の2層品であるDF02U(三菱ガス化学社製、厚さ0.254mm)を準備した。上記で得られた二液硬化型組成物を、バッカー材のPMMA側に塗布した。塗布工程は、#6.0巻線ロッドを用いて行い、塗布した二液硬化型組成物を80℃で1分間乾燥し、バッカー材のPMMA側に接着層を形成した。その後、株式会社エム・シー・ケー製ラミネーター機MP-630A型を用いて、接着層と上記で得られたプライマー層とを貼り合わせる形でドライラミネートを行った。その後、60℃の防爆型送風乾燥機で、3日間加熱して熱硬化を行い、熱成形用積層体を得た。得られた接着層の膜厚は、10μmであった。
紫外線硬化性(メタ)アクリロイルポリマー(根上工業株式会社製MAP-7000)100質量部に、光重合開始剤ESACURE-ONE(DKSHジャパン株式会社製)3質量部、及びシリコーン系レベリング剤BYK-3565(ビックケミー・ジャパン株式会社製)1質量部を添加した。その後、希釈溶剤としてPGM(ポリプロピレングリコールモノメチルエーテル)を固形分濃度15質量%となるように加えて撹拌し、プライマー組成物を得た。
基材層として、ビスフェノールA型ポリカーボネート樹脂とPMMA(メタクリル酸メチルエステル)の2層品であるDF02U(三菱ガス化学社製、厚さ0.125mm)を準備した。上記で得られたプライマー組成物を、基材層のビスフェノールA型ポリカーボネート樹脂側に塗布した。塗布工程は、#0.5巻線ロッドを用いて行い、塗布したプライマー組成物を80℃で1分間乾燥した。その後、紫外線照射機(ヘレウス社製)を用いて500mJ/cm2の紫外線を照射し、基材層のビスフェノールA型ポリカーボネート樹脂側にプライマー層を形成した。得られたプライマー層の膜厚は、0.3μmであった。
ポリエステル系接着剤(東洋モートン株式会社製TM-K51)100質量部に、イソシアネート系硬化剤(東洋モートン株式会社製CAT-RT85)4質量部を混合し、希釈溶剤として酢酸エチルを固形分濃度30質量%となるように加えて撹拌し、二液硬化型組成物を得た。
バッカー材として、ビスフェノールA型ポリカーボネート樹脂とPMMA(メタクリル酸メチルエステル)の2層品であるDF02U(三菱ガス化学社製、厚さ0.254mm)を準備した。上記で得られた二液硬化型組成物を、バッカー材のPMMA側に塗布した。塗布工程は、#6.0巻線ロッドを用いて行い、塗布した二液硬化型組成物を80℃で1分間乾燥し、バッカー材のPMMA側に接着層を形成した。その後、株式会社エム・シー・ケー製ラミネーター機MP-630A型を用いて、接着層と上記で得られたプライマー層とを貼り合わせる形でドライラミネートを行った。その後、60℃の防爆型送風乾燥機で、3日間加熱して熱硬化を行い、熱成形用積層体を得た。得られた接着層の膜厚は、10μmであった。
(実施例2、3)
プライマー層の膜厚を下記表1に示すように変更した以外は、実施例1と同様に熱成形用積層体を作製した。

イソシアネート系硬化剤(東洋モートン株式会社製CAT-RT85)の代わりに、下記表1に示すイソシアネート系硬化剤(東洋モートン株式会社製CAT-RT32)を下記表1に示す質量部で用いた以外は、実施例2と同様に熱成形用積層体を作製した。

下記表1に示すポリエステル系接着剤(東洋モートン株式会社製TM-K76)100質量部に、イソシアネート系硬化剤(東洋モートン株式会社製CAT-RT32)を下記表1に示す質量部で用いた以外は、実施例2と同様に熱成形用積層体を作製した。

プライマー組成物として、紫外線硬化性(メタ)アクリロイルポリマー(根上工業株式会社製MAP-7000)の代わりに熱硬化型のアクリル樹脂モメンティブ社製SHP470-FT2050を用い、下記表1に示すプライマー層の膜厚になるように塗布した後に130℃30分の硬化を行った以外は、実施例1と同様に熱成形用積層体を作製した。
プライマー組成物として、紫外線硬化性(メタ)アクリロイルポリマー(根上工業株式会社製MAP-7000)の代わりに熱硬化型のアクリル樹脂モメンティブ社製SHP470-FT2050を用い、下記表1に示すプライマー層の膜厚になるように塗布した後に130℃30分の硬化を行った以外は、実施例1と同様に熱成形用積層体を作製した。
(実施例13~15)
接着層の膜厚を下記表2に示すように変更した以外は、実施例2と同様に熱成形用積層体を作製した。

プライマー層と接着層との間の印刷層として、溶剤系インキ(東洋インキ社製「リオアルファ(登録商標)R641白」を用いて2μmの印刷層を積層し、接着層の膜厚を下記表2に示すようにした以外は、実施例2と同様に熱成形用積層体を作製した。

上記のように作製した熱成形用積層体について、以下の通り、初期の接着力および接着力の長期安定性を評価した。結果を下記表1及び表2に示す。なお、プライマー層の膜厚は、以下のように測定した。
<プライマー層の膜厚の測定方法>
プライマー層の膜厚は、膜厚測定システムF-20(フィルメトリクス株式会社製)を用いて測定した。

<外観評価基準>
熱成形用積層体を作製後に外観を目視で確認し、下記評価基準に従い外観を評価した。
○:熱成形用積層体全体で外観変化は確認されなかった。
△:軽微な白化、または、基材層に軽微なクラックが発生したが、実用上問題のないレベルであった。
×:著しい外観白化、または、基材層に大きなクラックが発生した。
熱成形用積層体を作製後に外観を目視で確認し、下記評価基準に従い外観を評価した。
○:熱成形用積層体全体で外観変化は確認されなかった。
△:軽微な白化、または、基材層に軽微なクラックが発生したが、実用上問題のないレベルであった。
×:著しい外観白化、または、基材層に大きなクラックが発生した。
<90度剥離試験>
島津製作所社製オートグラフAGS-Xを用いた。
25mm×210mmの熱成形用積層体を試験片として、「JIS K 6854-1 ・接着剤-はく離接着強さ試験方法 -第1部:90度はく離」に準拠した剥離強度測定を測定幅25mm、剥離速度30mm/minで行い、基材層とバッカー材との間の接着力を評価した。90度剥離試験の値から下記評価基準に従い接着力を評価した。
○:接着力が6.0N/25mm以上
△:接着力が4.0N/25mm以上6.0N/25mm未満
×:接着力が4.0N/25mm未満
島津製作所社製オートグラフAGS-Xを用いた。
25mm×210mmの熱成形用積層体を試験片として、「JIS K 6854-1 ・接着剤-はく離接着強さ試験方法 -第1部:90度はく離」に準拠した剥離強度測定を測定幅25mm、剥離速度30mm/minで行い、基材層とバッカー材との間の接着力を評価した。90度剥離試験の値から下記評価基準に従い接着力を評価した。
○:接着力が6.0N/25mm以上
△:接着力が4.0N/25mm以上6.0N/25mm未満
×:接着力が4.0N/25mm未満
<湿熱試験後の90度剥離試験>
ESPEC社製PL-3KPHを用いて、試験時間500時間(温度:85℃ 湿度:85%RH)の試験を実施した。試験後に上記の90度剥離試験と同様の方法で接着力の長期安定性を評価した。湿熱試験後の90度剥離試験の値から下記評価基準に従い接着力を評価した。
○:接着力が4.0N/25mm以上
△:接着力が1.5N/25mm以上4.0N/25mm未満
×:接着力が1.5N/25mm未満
ESPEC社製PL-3KPHを用いて、試験時間500時間(温度:85℃ 湿度:85%RH)の試験を実施した。試験後に上記の90度剥離試験と同様の方法で接着力の長期安定性を評価した。湿熱試験後の90度剥離試験の値から下記評価基準に従い接着力を評価した。
○:接着力が4.0N/25mm以上
△:接着力が1.5N/25mm以上4.0N/25mm未満
×:接着力が1.5N/25mm未満
Claims (13)
- 基材層、プライマー層、接着層、及びバッカー材をこの順に含む熱成形用積層体であって、
前記プライマー層が、0.2~1.0μmの厚みを有し、
前記接着層が、ポリエステル系接着剤とイソシアネート系硬化剤とを含有する二液硬化型組成物からなり、
前記イソシアネート系硬化剤の含有量が、前記接着層に含まれるポリエステル系接着剤の100質量部に対して、2~20質量部である、前記熱成形用積層体。 - 前記バッカー材が、熱可塑性樹脂を含む、請求項1に記載の熱成形用積層体。
- 前記熱可塑性樹脂が、ポリカーボネート樹脂を含む、請求項2に記載の熱成形用積層体。
- 前記バッカー材が、ポリカーボネート樹脂を含む層と、アクリル樹脂を含む層とを含む、請求項1~3のいずれかに記載の熱成形用積層体。
- 前記接着層が、前記アクリル樹脂を含む層の側に配置されてなる、請求項4に記載の熱成形用積層体。
- 前記基材層が、ポリカーボネート樹脂を含む、請求項1~5のいずれかに記載の熱成形用積層体。
- 前記基材層が、ポリカーボネート樹脂を含む層と、アクリル樹脂を含む層とを含む、請求項1~6のいずれかに記載の熱成形用積層体。
- 前記プライマー層が、前記ポリカーボネート樹脂を含む層の側に配置されてなる、請求項7に記載の熱成形用積層体。
- 前記プライマー層が、(メタ)アクリロイル基を有する活性エネルギー線硬化型樹脂、または(メタ)アクリロイル基を有する熱硬化型樹脂を含有する、請求項1~8のいずれかに記載の熱成形用積層体。
- 前記接着層が、2~25μmの厚みを有する、請求項1~9のいずれかに記載の熱成形用積層体。
- 前記二液硬化型組成物を硬化後、剥離速度30mm/min及び剥離角度90°で、前記基材層を前記バッカー材から剥がすのに必要な接着力[N/25mm]が、4.0[N/25mm]以上であり、かつ、85℃85%RH500時間の条件で行われる湿熱試験後の接着力[N/25mm]が、1.5[N/25mm]以上である、請求項1~10のいずれかに記載の熱成形用積層体。
- 前記プライマー層と前記接着層との間に印刷層を含む、請求項1~11のいずれかに記載の熱成形用積層体。
- 請求項1~12のいずれかに記載の熱成形用積層体を成形してなる成形品。
