Description

電機子、回転電機、リニアモータおよび電機子の製造方法
 本開示は、電機子、回転電機、リニアモータおよび電機子の製造方法に関する。
 薄型の回転電機として円環形状の回転子と電機子とが対向して配置されたアキシャルギャップ型の回転電機がある。アキシャルギャップ型の回転電機の電機子として、例えば、銅板を打ち抜いて製造された複数のコイルを絶縁層を挟んで積層した電機子が開示されている(例えば、特許文献1参照)。

 従来の電機子においては、銅板を打ち抜いて製造された複数のコイルを絶縁層を挟んで積層しているため、同じ層で隣接するコイル間の絶縁性が低いという問題があった。
 本開示は、上述の課題を解決するためになされたもので、同じ層で隣接するコイル間の絶縁性が高い電機子を提供することを目的とする。
 本開示の電機子は、可動子とギャップを介して対向して配置される電機子であって、可動子と対向する方向を第一方向とし、第一方向と直交し可動子が電機子に対して相対的に移動する方向を第二方向とし、第一方向および第二方向に直交する方向を第三方向としたときに、第一方向からみて第三方向に向かって幅が変化しているコイルを有し、コイルは第一方向に絶縁物を介して2層以上に積層されており、第二方向に少なくとも2つ以上のコイルが配置され、第三方向と直交する方向の断面において、コイルの角部に面取り部が形成されている。
 本開示の電機子は、第三方向と直交する方向の断面において、コイルの角部に面取り部が形成されているので、同じ層で隣接するコイル間の絶縁性を向上させることができる。

 以下、本開示を実施するための実施の形態に係る電機子について、図面を参照して詳細に説明する。なお、各図において同一符号は同一もしくは相当部分を示している。
実施の形態1.
 図1は、実施の形態1に係る回転電機の断面図である。図1は、本実施の形態に係る回転電機の構造を説明するために、後述する回転中心から右半分の構造を示した断面図である。本実施の形態の回転電機1は、円環形状の回転子と電機子とが軸方向に対向して配置されたアキシャルギャップ型の回転電機である。
 本実施の形態の回転電機1は、固定子2と回転子3とで構成されている。固定子2は、円環形状の電機子21と、電機子21を保持するハウジング22と、軸受23と、ブラケット24とを有している。回転子3は、軸受23を介して固定子2に対して回転可能に支持された回転軸31と、回転軸31に締結された円環形状の回転子コア32と、回転子コア32の円周方向に配置された磁石33とを有している。
 回転軸31は、回転中心Cを中心に回転する。これ以降、回転中心Cと平行な方向を軸方向、軸方向と直交する方向を径方向、円環形状の電機子21の円周方向を周方向と称する。さらに、内径側とは径方向において回転中心Cに近づく方向であり、外径側とは径方向において回転中心Cから遠ざかる方向である。回転子コア32は電機子21の軸方向の両側に配置されており、磁石33は軸方向にギャップを介して電機子21と対向して配置されている。電機子21にはコイルが形成されており、このコイルに給電端子4から電流が印加される。電機子21は、印加された電流によって回転磁界を発生する。回転子3は、この回転磁界によって回転する。したがって、回転子3は、電機子21に対してギャップを介して同軸状に配置され、電機子21に対して相対的に移動する可動子と表現することもできる。
 図2は、本実施の形態の回転子3を電機子21側から見た平面図である。図2に示すように、本実施の形態の回転子3において、磁石33は円環形状の回転子コア32の円周方向に並んで配置されている。磁石33は図2の紙面に対して直交方向に着磁されており、S極とN極とが周方向に交互に配置されている。
 図3は本実施の形態の電機子21の平面図、図4は本実施の形態の電機子21の側面図である。本実施の形態の電機子21は、軸方向に積層された2層のコイルで構成されている。したがって、図3は1層目のコイルを示している。図5は、本実施の形態の電機子21の2層目のコイルの平面図である。各層のコイルは、銅などの導電性の金属で構成されており、その表面には絶縁被膜が形成されている。
 図3および図5に示すように、本実施の形態の電機子21においては、スリット25で周方向に72個に分割されたコイル26が形成されている。1つのコイル26は、径方向の中央部分のスロット部26aと、スロット部26aより外径側の外径ターン部26bと、スロット部26aより内径側の内径ターン部26cとで構成されている。1層目のコイル26は、外径接合部27で2層目のコイル26に接合される。外径接合部27で接合された2層目のコイル26は、内径接合部28で1層目のコイル26に接合される。このように接合されたコイル26は、バスバー29で周方向に6ピッチ離れた位置のコイル26と接合される。なお、バスバー29は、コイル同士を積層方向に電気的に接合する部分以外の用途に用いてもよい。例えば、Y結線における中性点の接続部に用いてもよい。また、バスバー29は、6スロットピッチ離れたコイル同士を接合することに限定されず、5スロットピッチ、7スロットピッチ離れたコイル同士を接合してもよい。
 6ピッチ離れた位置の1層目のコイルと2層目のコイルとが順次接合されることで波状に巻き回された電機子のコイルが構成される。本実施の形態の電機子は、毎極毎相2の全節巻きの分布巻きとなっており、図3に示すように、U1、U2、W1、W2、V1、V2のコイルが順番に配置された構造である。また、図4に示すように、U1、U2、W1、W2、V1、V2のコイルの両端には給電端子4がそれぞれ接続されている。
 図6は、本実施の形態に係る電機子の回路図である。U1およびU2コイルが直列に接続されたU相コイルと、W1およびW2コイルが直列に接続されたW相コイルと、V1およびV2コイルが直列に接続されたV相コイルとがY結線で接続されており、各相のコイルの端部にインバータなどの三相交流電源30が接続されている。三相交流電源30から各相のコイルに三相交流電流を印加することで電機子に回転磁界を発生させる。
 なお、本実施の形態においては、電機子は毎極毎相2の全節巻きの分布巻きとしたが、回転磁界を発生させる巻き方であって異なる電位に設定されるコイルが隣接して配置される構成であれば、電機子は短節巻き、毎極毎相1の分布巻き、突極集中巻きなどでもよい。また、本実施の形態の電機子は三相に限定されず、二重三相構造、五相または七相の電流で回転磁界を発生する構造にも適用できる。
 図7は、参考例としての同一断面形状のマグネットワイヤを巻き回した電機子の平面図である。なお、図7において、バスバーおよび給電端子は省略している。この参考例においては、内径部のスペース干渉の制約、絶縁距離の確保などの物理的な制約によってコイル26の幅を決めざるを得ない。この場合、外径側でコイル以外のスペースが大きくなってしまう。そのため、コイルの占積率を上げられず、効率低下、出力低下の原因となる。
 これに対して、本実施の形態の電機子においては、図3に示すように、軸方向からみたコイルの幅を変化させているため、外径側でもコイルを高密度に配置でき、高効率化、高出力化の効果がある。一方、断面積の異なるコイル形状を得るために、打ち抜き加工、レーザ加工、エッチングなどによってコイルを形成する必要がある。例えば、打ち抜き加工でコイルを形成した場合、コイルの角部は直角に近い形状となる。
 図8は、本実施の形態に係る電機子のコイルの拡大断面図である。図8は図3におけるA-Aで示す箇所の断面図つまり径方向に直交する方向の断面図であり、紙面の縦方向は軸方向、横方向は周方向である。図8は、異なる相のコイルが周方向に隣接したスロット部を拡大して示している。図8において、例えば軸方向に2層に積層されたコイル41、42はU相コイルであり、軸方向に2層に積層されたコイル43、44はW相コイルである。これらのコイル41~44は、絶縁被膜45で被覆されている。相が異なるコイル41とコイル43との電位差は、同じ相のコイル41とコイル42との電位差よりも大きくなる。
 図8に示すように、本実施の形態の電機子においては、径方向の断面においてコイルの角部を面取りした形状としている。ここで面取りとは、機械加工後の鋭利な角部を落として平面、曲面などに加工することを意味し、面取りした形状とは、鋭利な角部を落として電界集中を緩和することができる形状を意味する。具体的に本実施の形態の電機子においては、コイルの角部を丸みを帯びた形状としている。なお、これ以降、面取りした形状を面取り部40と表現する。なお、本実施の形態において定義する面取り部の形状であれば、機械加工後の鋭利な角部を落とす加工方法に限定せず、3Dプリンタ、ダイキャストなどによりニアネットシェイプを用いて直接的に面取り部を形成する加工方法でもよい。
 図9は、本実施の形態に係る比較例の電機子のコイルの拡大断面図である。図9は径方向に直交する方向の断面図であり、紙面の縦方向は軸方向、横方向は周方向である。図9は、異なる相のコイルが周方向に隣接したスロット部を拡大して示している。図9において、例えば軸方向に2層に積層されたコイル41、42はU相コイルであり、軸方向に2層に積層されたコイル43、44はW相コイルである。これらのコイル41~44は、絶縁被膜45で被覆されている。相が異なるコイル41とコイル43との電位差は、同じ相のコイル41とコイル42との電位差よりも大きくなる。
 図9に示す比較例の電機子においては、コイルの角部を面取りしていないため径方向の断面においてコイルの角部はほぼ直角の形状である。本実施の形態においては、径方向の断面においてコイルの角部を面取りしていない場合、コイルの角部は直角に近い形状となる。
 図10は図8の破線丸印で示した部分の拡大図であり、図11は図9の破線丸印で示した部分の拡大図である。図10および図11に示したように、コイル41を基準に他のコイルと短絡する可能性がある箇所は、両端矢印aで示すコイル41の角部とコイル42の角部との間、両端矢印bで示すコイル41の角部とコイル43の角部との間および両端矢印cで示すコイル41の角部とコイル44の角部との間の3箇所が想定される。両端矢印aの長さおよび両端矢印bの長さは、本実施の形態の電機子と比較例の電機子との間で差異はない。しかしながら、図10に示す本実施の形態の電機子においては、角部が面取り部40の形状となっているので、図11に示す比較例の電機子に比べて電界集中が緩和される。
 両端矢印cの長さは、図10に示す本実施の形態の電機子の方が図11に示す比較例の電機子に比べて長い。そのため、コイル41の角部とコイル44の角部との間の絶縁性は本実施の形態の電機子の方が比較例の電機子よりも高い。さらに、本実施の形態の電機子においては、角部が面取り部の形状となっているので、図11に示す比較例の電機子に比べて電界集中が緩和される。
 このように、本実施の形態の電機子においては、径方向の断面においてコイルの角部が面取り部40となっているので、同じ層で隣接するコイル間の絶縁性を向上させることができる。また、本実施の形態の電機子においては、比較例の電機子に比べて同じ層で隣接するコイル間の絶縁性が向上するので、絶縁被膜45の厚さを小さくすることもできる。絶縁被膜45の厚さを小さくすることで、コイルの占積率を向上させることもできる。その結果、電機子の小型化、高出力化、高効率化を実現できる効果もある。
 なお、本実施の形態の電機子において面取り部は丸みを帯びた形状としているが、面取り部は機械加工後の鋭利な角部を45度に削るC面取りと呼ばれる形状、鋭利な角部の先端のみを削る糸面取りと呼ばれる形状、鋭利な角部を多角形に削る形状などであってもよい。
 次に、本実施の形態の電機子の製造方法について説明する。
 図12は、本実施の形態に係る電機子の製造方法を示すフローチャートである。本実施の形態における電機子の製造方法は、コイル形成工程S1と、面取り部形成工程S2と、絶縁被膜形成工程S3と、コイル接合工程S4と、コイル切断工程S5とで構成されている。
 始めに、コイル形成工程S1では、銅などの板状の金属板に対して打ち抜き加工またはレーザ加工によってスリットを貫通させてコイルを形成する。図13は、コイル形成工程S1でスリットを貫通させた状態のコイルを示した図である。図13に示すように、コイル形成工程S1において金属板34を円環形状に加工すると共に、金属板34を貫通したスリット25を形成する。スリット25を形成することで、金属板34にスロット部26aと外径ターン部26bと内径ターン部26cとで構成されたコイル26が形成される。
 コイル形成工程S1において、コイル26を形成すると同時に外径接合部27および内径接合部28を形成する。このとき、外径接合部27は、外径切断部35を介して外径連結部36とつながった状態とする。また、内径接合部28は、内径切断部37を介して内径連結部38とつながった状態とする。また、コイル形成工程S1において、外径連結部36に位置決め孔39を形成する。
 このようにコイル26を外径連結部36および内径連結部38とつながった状態とすることでコイルの搬送が容易になると共に、位置決め孔39を形成することで後工程での位置決めが容易となる。
 次に、面取り部形成工程S2では、径方向の断面においてコイルの角部に面取り部を形成する。図14は、面取り部形成工程S2を説明するための図である。コイル形成工程S1で形成されたコイル26は角部がほぼ直角となっている。図14に示すように、このコイル26を下金型51の上に載置する。下金型51の上に載置されたコイル26に対して、上金型52を上からプレスする。このような工程によってコイル26の角部に面取り部40を形成する。なお、図15に示すように、周方向に並んだ複数のコイル26に対して、下金型51と上金型52とを用いて同時にプレスしてもよい。また、コイル26の全体を同時にプレスしてもよい。
 図16は、限られた個数のコイルを金型で押圧する場合のコイルの変形を説明するための図である。図16において、矢印はコイル26から上金型52に加わる力を示している。なお、下金型51にも同様な力が加わるが図示を省略している。図16に示すように、上金型52の端部においてはコイルと直角方向に力が加わり、金型が変形する可能性がある。実際のコイルにおいては、コイルの占積率を向上させるために周方向の間隔は小さい方が望ましいため、周方向端部の金型の厚みが小さくなる。金型の変形を抑制するためにコイルの周方向の隙間を大きくした場合は、回転電機の出力が低下してしまう。
 図17は、限られた個数のコイルを金型で押圧する場合のコイルの変形を説明するための図である。図17に示すように、金型端部に隣接するコイルの片側のみに面取り部を成形する方法も考えられる。この場合、図16に示した方法に比べて金型への力のアンバランスは小さくなるが、金型端部に隣接するコイルが動いてしまう。コイルが周方向にずれてしまうと、最悪の場合、隣接するコイルと短絡してしまう。短絡しなかった場合でも必要な絶縁距離が確保できず、絶縁に対する信頼性を確保することができない。
 図18は、コイル全体を金型で同時に押圧する場合のコイルの変形を説明するための図である。図18に示すように、コイル全体を金型で同時に押圧する場合は金型の周方向端部がなくなるため、コイル26の変形を抑制できる効果がある。コイル26の変形を抑制してコイルの周方向隙間のバラツキを低減することで、絶縁に対する信頼性を向上する効果がある。また、コイル26の全体を同時にプレスする場合、端部がなくなるため金型に作用する力が小さくなり、金型が長寿命化する効果もある。さらに、コイル26の全体を同時にプレスすることでコイルの反りなども防ぐことができる。
 次に、絶縁被膜形成工程S3においては、コイルの表面に絶縁物の被膜を形成する。絶縁被膜の形成方法としては、電着塗装、粉体塗装などの方法を用いることができる。
 2枚の金属板に対してコイル形成工程S1と面取り部形成工程S2と絶縁被膜形成工程S3とをそれぞれ行って1層目のコイルと2層目のコイルとを製造する。
 次に、コイル接合工程S4においては、始めに外径接合部27および内径接合部28の表面に形成された絶縁被膜を剥離する。その後、1層目のコイルと2層目のコイルとを重ね合わせ、外径接合部27および内径接合部28の位置で1層目のコイルと2層目のコイルとを接合する。コイルの接合方法としては、例えば溶接、圧着、はんだ付けなどの方法を用いることができる。さらに、コイル接合工程S4において、給電端子4およびバスバー29をコイル26にそれぞれ接合する。
 最後にコイル切断工程S5においては、外径切断部35および内径切断部37を切断して、コイル26から外径連結部36および内径連結部38を分離する。このような工程によって本実施の形態の電機子が製造される。
 なお、本実施の形態の面取り部形成工程S2では、金型を用いてコイルの角部を押圧加工して面取り部を形成する方法を説明したが、研磨剤を用いてコイルの角部を切削加工して面取り部を形成してもよい。研磨剤を用いる方法としてサンドブラスト、ショットブラスト、バレル研磨などの方法を用いてもよい。研磨剤を用いる方法は金型を用いずに面取り部を形成できるので、コスト低減の効果がある。また、研磨剤でコイルの表面粗さが大きくなるのでコイルと絶縁被膜との密着性が向上し、絶縁被膜におけるピンホールの発生、剥離などを抑制することができる。その結果、コイルの絶縁性に対する信頼性が向上する。
 また、本実施の形態の電機子の製造方法においては、コイルの角部に面取り部を形成した後に絶縁被膜を形成しているので、面取り部を形成していないコイルに比べてコイルの角部の絶縁被膜の膜厚を均一にすることができる。仮に、面取り部を形成せずに絶縁被膜を形成した場合、角部の電界集中によって絶縁被膜の膜厚が不均一になる。そのため、絶縁被膜の絶縁性を確保するためには、絶縁被膜全体の平均膜厚を大きくする必要がある。その結果として、面取り部を形成していない電機子においては、コイルの占積率が低下する。本実施の形態の電機子の製造方法においては、コイルの角部に面取り部を形成した後に絶縁被膜を形成しているため、絶縁被膜の平均膜厚を必要以上に大きくする必要がないのでコイルの占積率を向上させる効果もある。
 なお、本実施の形態の電機子の製造方法においては、コイル26が外径連結部36および内径連結部38とつながった状態で加工する例を示したが、コイル26が分離した状態で加工してもよい。この場合でも絶縁被膜形成工程S3の前に面取り部形成工程S2を設けることでコイルの角部の絶縁被膜の膜厚を均一にすることができる。
 本実施の形態においては、アキシャルギャップ型の回転電機の電機子として説明したが、図19に示すような円盤形状のコイル26を直線状に配置したリニアモータの電機子でもコイルの角部に面取り部を形成することで本実施の形態と同じ効果が得られる。また、直線状に配置したコイルを円筒形状に加工して電機子を構成したラジアルギャップ型の回転電機においても、コイルの角部に面取り部を形成することで本実施の形態と同じ効果が得られる。
 また、本実施の形態においては、2層のコイルで構成された電機子を例として説明したが、3層以上のコイルで構成された電機子においてもコイルの角部に面取り部を形成することで本実施の形態と同じ効果が得られる。コイルを多層化することでコイルの軸方向の厚さを小さくすることができるので、表皮効果、渦電流損失などを低減することができる。さらに、本実施の形態の電機子はY結線のコイルを例として説明したが、並列接続、デルタ結線などのコイルであってもよい。
実施の形態2.
 実施の形態2に係る電機子は、実施の形態1の電機子において、2層のコイルが周方向にずれて配置されている。なお、本実施の形態の電機子を有する回転電機は、実施の形態1の図1に示した回転電機と同様である。
 図20は、本実施の形態に係る電機子のコイルの拡大断面図である。図20は径方向に直交する方向の断面図であり、紙面の縦方向は軸方向、横方向は周方向である。図20は、異なる相のコイルが周方向に隣接したスロット部を拡大して示している。図20において、例えば軸方向に2層に積層されたコイル41、42はU相コイルであり、軸方向に2層に積層されたコイル43、44はW相コイルである。これらのコイル41~44は、絶縁被膜45で被覆されている。
 図20に示すように、本実施の形態の電機子においては、径方向の断面においてコイルの角部に面取り部40を形成している。また、本実施の形態の電機子においては、1層目のコイルに対して2層目のコイルが周方向にずれて配置されている。図21は、図20の破線丸印で示した部分の拡大図である。図21に示したように、本実施の形態の電機子においては、軸方向に隣接するコイルの角部同士は対向せず、一方のコイルの角部は軸方向に隣接するコイルの平面部と対向する。そのため、本実施の形態の電機子においては、軸方向に隣接するコイルの角部同士が対向している実施の形態1の電機子よりも絶縁性が向上する。
 ここで、図21に示すように、軸方向に隣接するコイル同士の周方向のずれ量をX、周方向に隣接するコイル間の距離をY、コイルの周方向の端部から面取り部40の開始位置までの距離をRとする。本実施の形態の電機子においては、X>Rであることが好ましい。この条件を満足することで、軸方向に隣接するコイルの角部同士は対向せず、一方のコイルの角部は軸方向に隣接するコイルの平面部と必ず対向する。
 また、本実施の形態の電機子においては、X<Y+2Rであることが好ましい。仮にX≧Y+2Rであると、相が異なるコイル42とコイル43との間の距離が小さくなり、絶縁性が低下する可能性がある。X<Y+2Rを満足すことで相が異なるコイル間の距離を大きくできるので、絶縁性の低下を防ぐことができる。
実施の形態3.
 実施の形態1の電機子においては、軸方向に積層された2層のコイルは、コイルの表面に形成された絶縁被膜でコイル間の絶縁性を確保している。実施の形態3に係る電機子においては、軸方向に積層された2層のコイルの間に絶縁シートを配置してコイル間の絶縁性を確保するものである。なお、本実施の形態の電機子を有する回転電機は、実施の形態1の図1に示した回転電機と同様である。
 図22は、本実施の形態に係る電機子のコイルの拡大断面図である。図22は径方向に直交する方向の断面図であり、紙面の縦方向は軸方向、横方向は周方向である。図22は、異なる相のコイルが周方向に隣接したスロット部を拡大して示している。図22において、例えば軸方向に2層に積層されたコイル41、42はU相コイルであり、軸方向に2層に積層されたコイル43、44はW相コイルである。これらのコイル41~44の角部には面取り部40が形成されている。また、これらのコイル41~44の表面には絶縁被膜は形成されておらず、軸方向に隣接するコイルの間に絶縁シート46が配置されている。
 本実施の形態の電機子は、実施の形態1の図12に示した電機子の製造方法において、絶縁被膜形成工程S3を除き、コイル接合工程S4において1層目のコイルと2層目のコイルとを重ね合わせるときに外径接合部および内径接合部以外の部分に絶縁シートを配置することによって製造される。
 図23は、本実施の形態に係る比較例の電機子のコイルの拡大断面図である。図23は径方向に直交する方向の断面図であり、紙面の縦方向は軸方向、横方向は周方向である。図23は、異なる相のコイルが周方向に隣接したスロット部を拡大して示している。図23において、例えば軸方向に2層に積層されたコイル41、42はU相コイルであり、軸方向に2層に積層されたコイル43、44はW相コイルである。これらのコイル41~44の角部には面取り部は形成されていない。また、これらのコイル41~44の表面には絶縁被膜は形成されておらず、軸方向に隣接するコイルの間に絶縁シート46が配置されている。
 図24は図22の破線丸印で示した部分の拡大図であり、図25は図23の破線丸印で示した部分の拡大図である。図24および図25において、周方向に隣接するコイルの沿面距離を両端矢印dで示す。両端矢印dの長さは、図24に示す本実施の形態の電機子の方が図25に示す比較例の電機子に比べて長い。そのため、周方向に隣接するコイルの間の絶縁性は、面取り部40が形成されている本実施の形態の電機子の方が比較例の電機子よりも高い。
 図26は、本実施の形態に係る別の比較例の電機子のコイルの拡大断面図である。図26に示した別の比較例の電機子は、コイル形成工程において打ち抜き加工を採用し、面取り部を形成していないものである。
 図26に示すように、コイル形成工程に打ち抜き加工を採用した場合、コイルの角部にバリと呼ばれる突起47が発生する。面取り部を形成してないこの比較例の電機子においては、この突起47が絶縁シート46に損傷を与え、絶縁シート46の絶縁性が低下する可能性がある。また、突起47が絶縁シート46に損傷を与えなかった場合でも、絶縁シート46と突起47との間に隙間48が生じる可能性がある。この隙間48によってコイルの占積率が低下すると共に、コイルから絶縁シートへの熱抵抗が増加する。その結果、この比較例の電機子を備えた回転電機においては、出力低下を引き起こす。
 これに対して本実施の形態の電機子においては、図24に示すようにコイルと絶縁シートとが密着されているので、コイルの占積率を向上させることができると共に、コイルから絶縁シートへの熱抵抗を低下させることができる。その結果、本実施の形態の電機子を備えた回転電機においては、高出力化を実現できる。
実施の形態4.
 実施の形態3の電機子においては、軸方向に積層された2層のコイルの間に絶縁シートを配置している。実施の形態4の電機子は、実施の形態3の電機子において、周方向に隣接するコイルの間を固定部材で固定したものである。なお、本実施の形態の電機子を有する回転電機は、実施の形態1の図1に示した回転電機と同様である。
 図27は、本実施の形態に係る電機子のコイルの拡大断面図である。図27は径方向に直交する方向の断面図であり、紙面の縦方向は軸方向、横方向は周方向である。図27は、異なる相のコイルが周方向に隣接したスロット部を拡大して示している。図27において、例えば軸方向に2層に積層されたコイル41、42はU相コイルであり、軸方向に2層に積層されたコイル43、44はW相コイルである。これらのコイル41~44の角部には面取り部40が形成されている。また、これらのコイル41~44の表面には絶縁被膜は形成されておらず、軸方向に隣接するコイルの間に絶縁シート46が配置されている。さらに、周方向に隣接するコイル41とコイル43との間、および周方向に隣接するコイル42とコイル44との間に固定部材49を配置している。固定部材49は、周方向に隣接するコイル同士を固定している。固定部材49としては、例えば熱硬化性の樹脂、常温硬化型の接着剤などを用いることができる。
 このように構成された電機子は剛性が向上するので、振動および騒音を抑制する効果がある。図28は、本実施の形態に係る別の電機子のコイルの拡大断面図である。図28は径方向に直交する方向の断面図であり、紙面の縦方向は軸方向、横方向は周方向である。図28に示すように、本実施の形態の電機子において、固定部材49の表面は湾曲していることが好ましい。
 図29は図27の破線丸印で示した部分の拡大図であり、図30は図28の破線丸印で示した部分の拡大図である。図29および図30において、周方向に隣接するコイルの沿面距離を両端矢印dで示す。両端矢印dの長さは、図30に示す電機子の方が図29に示す電機子に比べて長い。そのため、周方向に隣接するコイルの間の絶縁性は図30に示す電機子の方が図29に示す電機子よりも高い。このような理由から、本実施の形態の電機子においては、固定部材49の表面は湾曲していることが好ましい。
実施の形態5.
 実施の形態5の電機子は、実施の形態1の電機子において、周方向に隣接するコイルの間に磁性部材を配置したものである。なお、本実施の形態の電機子を有する回転電機は、実施の形態1の図1に示した回転電機と同様である。
 図31は、本実施の形態に係る電機子のコイルの拡大断面図である。図31は径方向に直交する方向の断面図であり、紙面の縦方向は軸方向、横方向は周方向である。図31は、異なる相のコイルが周方向に隣接したスロット部を拡大して示している。図31において、例えば軸方向に2層に積層されたコイル41、42はU相コイルであり、軸方向に2層に積層されたコイル43、44はW相コイルである。これらのコイル41~44の角部には面取り部40が形成されている。また、これらのコイル41~44は、絶縁被膜45で被覆されている。さらに、本実施の形態に係る電機子においては、周方向に隣接したコイルの間に磁性部材50が挿入されている。図32は図31の破線丸印で示した部分の拡大図である。磁性部材50としては、例えば鉄系、鉄シリコン系などの磁性金属粒子を樹脂で固めたものなどを用いることができる。
 磁性部材50は周方向に隣接したコイルのうち、少なくとも一部に挿入されていればよい。例えば、実施の形態1の図5におけるコイル26のうち、スロット部26aの間にのみ磁性部材を挿入してもよい。磁性部材は通常導電性を有するため、コイルと磁性部材との間の絶縁性を確保する必要があるが、その場合においても、コイルに面取り部が設けられていることで、絶縁性を向上させる効果がある。また、磁性体が挿入されていない部分に関しては、磁性体を介さずにコイルが周方向に隣接するため、実施の形態1と同様の効果が期待できる。
 このように構成された電機子においては、磁気回路としての電機子の磁気抵抗が低減するため同じ電流値で大きいトルクを得ることができる。その結果、本実施の形態の電機子を備えた回転電機においては、高出力化を実現できる。
 以下、本開示の諸態様を付記としてまとめて記載する。
(付記1)
 可動子とギャップを介して対向して配置される電機子であって、
 前記可動子と対向する方向を第一方向とし、第一方向と直交し可動子が電機子に対して相対的に移動する方向を第二方向とし、第一方向および第二方向に直交する方向を第三方向としたときに、前記第一方向からみて前記第三方向に向かって幅が変化しているコイルを有し、
 前記コイルは前記第一方向に絶縁物を介して2層以上に積層されており、前記第二方向に少なくとも2つ以上の前記コイルが配置され、前記第三方向と直交する方向の断面において、前記コイルの角部に面取り部が形成されていることを特徴とする電機子。

 積層方向に互いに隣接する前記コイルは、積層方向と直交する方向に互いにずれて配置されていることを特徴とする付記1に記載の電機子。
(付記3)
 積層方向に互いに隣接する前記コイルの積層方向と直交する方向のずれ量をXとし、前記コイルの端部と前記面取り部の開始位置との距離をRとすると、X>Rであることを特徴とする付記2に記載の電機子。

Claims (13)

  1.  可動子とギャップを介して対向して配置される電機子であって、
     前記可動子と対向する方向を第一方向とし、第一方向と直交し可動子が電機子に対して相対的に移動する方向を第二方向とし、第一方向および第二方向に直交する方向を第三方向としたときに、前記第一方向からみて前記第三方向に向かって幅が変化しているコイルを有し、
     前記コイルは前記第一方向に絶縁物を介して2層以上に積層されており、前記第二方向に少なくとも2つ以上の前記コイルが配置され、前記第三方向と直交する方向の断面において、前記コイルの角部に面取り部が形成されていることを特徴とする電機子。
  2.  積層方向に互いに隣接する前記コイルは、積層方向と直交する方向に互いにずれて配置されていることを特徴とする請求項1に記載の電機子。
  3.  積層方向に互いに隣接する前記コイルの積層方向と直交する方向のずれ量をXとし、前記コイルの端部と前記面取り部の開始位置との距離をRとすると、X>Rであることを特徴とする請求項2に記載の電機子。
  4.  積層方向と直交する方向に隣接する前記コイルの間の距離をYとすると、X<Y+2Rであることを特徴とする請求項3に記載の電機子。
  5.  前記コイルの表面には絶縁被膜が形成されていることを特徴とする請求項1から4のいずれか1項に記載の電機子。
  6.  積層方向に互いに隣接する前記コイルの間に絶縁シートが配置されていることを特徴とする請求項1から4のいずれか1項に記載の電機子。
  7.  積層方向と直交する方向に隣接する前記コイルの間に前記コイル同士を固定する固定部材が配置されていることを特徴とする請求項6に記載の電機子。
  8.  積層方向と直交する方向に隣接する前記コイルの間に磁性部材が配置されていることを特徴とする請求項1から4のいずれか1項に記載の電機子。
  9.  請求項1から8のいずれか1項に記載の電機子と、前記電機子とギャップを介して同軸状に対向配置された可動子とを有することを特徴とする回転電機。
  10.  請求項1から8のいずれか1項に記載の電機子と、前記電機子とギャップを介して直線状に対向配置された可動子とを有することを特徴とするリニアモータ。
  11.  金属板にスリットを貫通させて2枚以上のコイルを形成するコイル形成工程と、
     前記コイル形成工程で形成された2枚以上の前記コイルの角部に面取り部を形成する面取り部形成工程と、
     前記面取り部形成工程で前記面取り部が形成された2枚以上の前記コイルの表面に絶縁被膜を形成する絶縁被膜形成工程と、
     前記絶縁被膜形成工程で前記絶縁被膜が形成された2枚以上の前記コイルを重ね合わせて接合するコイル接合工程とを有することを特徴とする電機子の製造方法。
  12.  前記面取り部形成工程は、金型を用いて前記コイルの角部を押圧加工して前記面取り部を形成することを特徴とする請求項11に記載の電機子の製造方法。
  13.  前記面取り部形成工程は、研磨剤を用いて前記コイルの角部を切削加工して前記面取り部を形成することを特徴とする請求項11に記載の電機子の製造方法。
