Abstract

本発明は、汎用の溶媒や既存の設備を用いることができ、環境対応がしやすく、高品質のフィルムの製造が可能な液晶性高分子を含む積層フィルムの製造方法を提供することを目的とする。 本発明は、低誘電性を保有する液晶性高分子を含む平均粒子径が50μm未満の粉体粒子を、前記液晶性高分子を実質的に溶解させない分散媒中に分散させて分散液を得る分散液調製工程と、前記分散液を連続搬送されている基材上に塗工して塗膜を得る塗布工程と、前記塗膜から分散媒の一部を除去して、前記粉体粒子と残留分散媒とを含む粉体粒子分散層を得る分散媒除去工程と、前記粉体粒子分散層を熱処理して、前記粉体粒子同士を熱融着させて低誘電樹脂層を得る溶融造膜工程と、を含み、前記分散媒は、沸点差が5℃以上である2種類以上の有機溶媒を含む混合分散媒である、積層フィルムの製造方法を提供する。

Description

積層フィルムの製造方法
 本発明は、積層フィルムの製造方法に関する。詳細には、液晶性高分子を含む積層フィルムの製造方法に関する。
 近年、通信機器に使用される電波の周波数が非常に高くなる傾向にあり、高周波特性を有する材料が求められている。このような高周波特性を有する材料において、液晶性高分子を原料とするフレキシブルプリント配線板用材料に注目が集まっている。その理由の1つは、フレキシブルプリント配線板用材料として使用されているポリイミドに比べて、液晶性高分子は、比誘電率及び誘電正接が低く、誘電特性に優れているからである。
 液晶性高分子のフィルムへの製膜方法としては、溶融製膜法が用いられている。溶融製膜法では、通常、液晶性高分子を融点温度以上に加熱した状態でTダイ法により押出して製膜するか、または、インフレーション法により製膜することにより行われる。しかしながら、液晶性高分子では、上記の方法で製膜すると、溶融樹脂の流動方向に分子配向が生じて異方性を持ったフィルムとなる。
 異方性のない膜を得るために、例えば、特開2021-2569号公報、特開2004-262240号公報では、液晶性高分子を溶媒に溶解させた溶液を用いて製膜する溶液製膜法が採用されている。
 しかしながら、液晶性高分子を溶解しうる溶媒は、沸点が100℃を超えるものがほとんどであり、ハロゲン系(塩素、フッ素系)やフェノール系のものが多い。そのため、製造設備として、一般的に塗布乾燥ラインに導入されている環境対応設備より更に厳重な環境対応(作業環境対策、大気放出対策)が求められる。また、このような溶媒は融点が室温近傍もしくはそれ以上のものが多い。その場合、溶解温度も高温になるため、溶液を調液する調液設備から製膜するまでの設備においても、加熱が可能な高温仕様が求められる。さらに、このような溶媒は高価な場合が多く、商業的生産を行うには、回収再利用が前提となる場合が多い。このような状況から、液晶性高分子を取り扱う際には、大規模な設備投資が必要であった。
 そこで本発明は、汎用の溶媒や既存の設備を用いることができ、環境対応がしやすく、高品質のフィルムの製造が可能な液晶性高分子を用いた積層フィルムの製造方法を提供することを目的とする。
 本発明者らは鋭意研究を積み重ねた。その結果、下記の積層フィルムの製造方法により上記課題が解決することを見出し、本発明を完成させるに至った。
 すなわち、本発明は、低誘電性を保有する液晶性高分子を含む平均粒子径が50μm未満の粉体粒子を、前記液晶性高分子を実質的に溶解させない分散媒中に分散させて分散液を得る分散液調製工程と、前記分散液を連続搬送されている基材上に塗工して塗膜を得る塗布工程と、前記塗膜から分散媒の一部を除去して、前記粉体粒子と残留分散媒とを含む粉体粒子分散層を得る分散媒除去工程と、前記粉体粒子分散層を熱処理して、前記粉体粒子同士を熱融着させて低誘電樹脂層を得る溶融造膜工程と、を含み、前記分散媒は、沸点差が5℃以上である2種類以上の有機溶媒を含む混合分散媒である、積層フィルムの製造方法である。

 本発明の一形態に係る方法によれば、汎用の溶媒や既存の設備を用いることができ、環境対応がしやすく、高品質の液晶性高分子を用いた積層フィルムを製造することができる。
 本発明者らは、特殊な溶媒の使用を必要としない液晶性高分子の製膜方法を開発すべく、液晶性高分子を粉体粒子として液晶性高分子を実質的に溶解させない分散媒中に分散させ、これを基材上に塗工して製膜することを検討した。
 その過程で、液晶性高分子の粉体粒子を分散させた分散液を基材上に塗工して製膜することを検討した。そして、基材上に分散液を塗工して得られた塗膜を乾燥する段階を経て熱処理の段階を行って粉体粒子同士を熱融着させてフィルムを作製することを検討した。熱処理により、液晶性高分子がその融点以上の温度に加熱され、その温度で保持されることで、液晶性高分子の粉体粒子が溶融し、粉体粒子同士が溶けあい一つの低誘電樹脂層となり、基材と接着される。
 しかしながら、本発明者らの検討により、塗膜を乾燥する段階において、分散媒を完全に除去してしまうと、熱処理段階の初期でアニール部における風やフィルムの振動等による粉体粒子の飛散が生じることがわかった。粉体粒子が飛散すると製造ラインが汚染されてしまい、高頻度の清掃が必要になり、飛散の程度によっては量産に適さなくなる。さらに、塗膜から粉体粒子が飛散したり、飛散した粉体粒子がフィルムの表面に再付着することにより、フィルムの表面状態が劣化して膜品質が低下するおそれがある。また、局所的に膜厚変化が起こるなどして、低誘電膜の性能や品質が低下するおそれがある。
 これに対して、本発明の方法では、塗膜を乾燥する段階において分散媒を完全に除去せず、熱処理の初期段階において上記塗膜を分散媒が完全に除去されていない状態とした。塗膜において残留分散媒が粉体粒子間に存在することで粉体粒子同士の付着力を上げる効果をもち、乾燥段階から熱処理の初期段階における風やフィルムの振動による粉体粒子の飛散が抑制される。
 ここで、分散媒として沸点差が5℃以上の2種以上の有機溶媒を含む混合分散媒を用いることにより、熱処理前の塗膜中の残留分散媒量を制御できる。すなわち、乾燥段階で、これらの有機溶媒のうち低沸点溶媒が優先的に蒸発除去されることから、熱処理段階においては高沸点溶媒が塗膜における主な残留分散媒となる。これにより、乾燥段階を短縮するとともに、安定した残留分散媒量を確保できる。その結果、風やフィルムの振動による粉体粒子の飛散が安定的に抑制される。したがって、本発明の方法によれば、製造ラインの汚染が抑制されるとともに、高品質の膜が得られうる。
 なお、上記メカニズムは推測に基づくものであり、その正誤が本発明の技術的範囲に影響を及ぼすものでない。
 本発明の方法によれば、高沸点の溶媒や環境負荷の高いハロゲン系の溶媒を使用する必要がなく、一般的な有機溶媒を使用することが可能となる。また、塗布液の調製から乾燥までの工程においては、一般的な塗工ラインと同等の設備を使用できることから、設備設計上の負荷が減り、設備投資を抑制できる。また、作業環境も一般的な塗工ラインでの管理の範疇となる。また、液晶性高分子は粉体粒子の形態で基材上に塗工され、熱処理による溶融・造膜プロセスでも低誘電樹脂層に力がかからないため、層形成後の低誘電樹脂の配向はほとんどなく、低誘電樹脂の持つ低誘電性能を劣化させない。
 以下、本発明とその構成要素、および本発明を実施するための形態・態様について詳細に説明する。なお、本発明は、以下の実施の形態のみには限定されない。
 本明細書において、「X~Y」は、その前後に記載される数値(XおよびY)を下限値および上限値として含む意味で使用し、「X以上Y以下」を意味する。また、本明細書において、特記しない限り、操作および物性等の測定は室温(20~25℃)/相対湿度40~50%RH/常圧(1atm)の条件で行う。
 以下、本発明の積層フィルムの製造方法について詳説する。
 [製造装置の構成]
 図1に、本発明の積層フィルムの製造装置100の概略図を示す。製造装置100は、例えば、調液設備1、塗工機13、基材15、乾燥機(ドライヤー)14、アニール部17を有している。アニール部17は、加熱手段18を有する。
 図2に、本発明の積層フィルム20の製造方法の概略図を示す。本発明の積層フィルムは、例えば、図1の調液設備1を用いて、液晶性高分子の粉体粒子2と分散媒3とを含む分散液を調製する(分散液調製工程)。得られた分散液を、塗工機13を用いて基材15に塗布して基材15上に塗膜11を形成する(塗布工程、図2(a))。その後、乾燥機14にて塗膜11を乾燥させて塗膜11から分散媒3の一部を除去して粉体粒子分散層12を得る(分散媒除去工程、図2(b))。その後、粉体粒子分散層12を、アニール部17にて加熱手段18により連続的に熱処理して低誘電樹脂層21を得る(溶融造膜工程、図2(c))。これにより、基材15上に低誘電樹脂層21が積層された本発明の積層フィルム20が得られうる。さらに、低誘電樹脂層21の表面に金属箔26を積層して貼合し、両面積層フィルム30を得てもよい(図2(d))。
 <分散液調製工程>
 本工程では、低誘電性を保有する液晶性高分子を含む平均粒子径が50μm未満の粉体粒子を、前記液晶性高分子を実質的に溶解させない分散媒中に分散させて分散液を得る。好ましい実施形態において、本工程では、低誘電性を保有する液晶性高分子からなる平均粒子径が50μm未満の粉体粒子を、前記液晶性高分子を実質的に溶解させない分散媒中に分散させて分散液を得る。例えば、図1における積層フィルムの製造装置100において、液晶性高分子の粉体粒子および分散媒が、それぞれ、液晶性高分子の粉体粒子の供給部(図示せず)および分散媒の供給部(図示せず)から攪拌装置などを有する調液設備1に供給され、これらが攪拌、混合されて分散液が製造される。
 (低誘電性を保有する液晶性高分子)
 本明細書中、液晶性高分子とは、液晶性分子を高分子化したものを指す。好ましくは、液晶性高分子は、後述の熱処理工程においても重合反応が進まない材料である。熱処理工程で重合反応が進まない材料を用いることにより、重合反応が進んだ部位と重合反応が進まない部位とが混在して膜形成状態に差が生じることを回避することができる。そのため、得られるフィルムの膜品質がより一層向上しうる。
 熱処理工程においても重合反応が進まない液晶性高分子を得る手段は特に制限されないが、例えば、後述するように、溶融重合により得られたプレポリマーを、冷却固化後粉砕し、パウダー状もしくはフレーク状にし、これを窒素等の不活性雰囲気下もしくは真空下において200~350℃の温度範囲で1~30時間、熱処理を行う(固相重合を行う)方法が採用されうる。
 この際、上記の固相重合における重合時間をさらに延長しても分子量の変化がない、または、融点の変化がない場合は、得られた液晶性高分子は熱処理工程によって重合反応がさらに進行しないものであると判断することができる。
 すなわち、本発明の好ましい実施形態において、液晶性高分子を含む粉体粒子は、熱処理により重合反応しない。本発明の好ましい実施形態において、液晶性高分子からなる粉体粒子は、熱処理により重合反応しない。
 本発明において用いられる液晶性高分子は、10GHzにおける空洞共振器摂動法で測定した比誘電率が、例えば3.7以下であり、好ましくは3.6以下であり、より好ましくは2.5~3.6である。また、10GHzにおける誘電正接は、例えば、1.00×10-4~1.00×10-3である。これらの値は後述の実施例に記載の方法により測定される値である。
 液晶性高分子は、電子部品材料として好適に用いられることから、液晶性ポリエステル樹脂であることが好ましく、全芳香族液晶性ポリエステル樹脂であることがより好ましい。
 (液晶性ポリエステル樹脂(A))
 本形態の液晶性高分子として好ましく用いられうる液晶性ポリエステル樹脂は、ヒドロキシカルボン酸に由来する構成単位(I)、ジオール化合物に由来する構成単位(II)、およびジカルボン酸に由来する構成単位(III)を含むものである。以下、液晶性ポリエステル樹脂に含まれる各構成単位について説明する。
 (ヒドロキシカルボン酸に由来する構成単位(I))
 液晶性ポリエステル樹脂(A)を構成する構成単位(I)は、ヒドロキシカルボン酸に由来する構成単位であり、下記式(I)で表される芳香族ヒドロキシカルボン酸に由来する構成単位であることが好ましい。なお、構成単位(I)は、1種のみが含まれてもよいし、2種以上含まれていてもよい。
 上記式(I)中、Arは、置換基を有していてもよい炭素数6~30の二価の芳香族炭化水素含有基であり、好ましくは、置換基を有していてもよいフェニル基、ビフェニル基、4,4’-イソプロピリデンジフェニル基、ナフチル基、アントリル基およびフェナントリル基からなる群から選択される。これらの中でもフェニル基、ビフェニル基、およびナフチル基が好ましく、ナフチル基がより好ましい。置換基としては、アルキル基、アルコキシ基、フッ素原子等が挙げられる。アルキル基が有する炭素数は、1~10であることが好ましく、1~5であることがより好ましい。また、アルキル基は、直鎖状のアルキル基であっても、分岐鎖状のアルキル基であってもよい。アルコキシ基が有する炭素数は、1~10であることが好ましく、1~5であることがより好ましい。
 上記式(I)で表される構成単位を与えるモノマーとしては、6-ヒドロキシ-2-ナフトエ酸(HNA、下記式(1))、p-ヒドロキシ安息香酸(HBA、下記式(2))、およびこれらのアシル化物、エステル誘導体、酸ハロゲン化物等が挙げられる。
 液晶性ポリエステル樹脂全体の構成単位に対する構成単位(I)の組成比(モル%)は、特に限定されないが、好ましくは30モル%以上であり、より好ましくは35モル%以上であり、さらに好ましくは40モル%以上であり、さらにより好ましくは45モル%以上である。また、液晶性ポリエステル樹脂全体の構成単位に対する構成単位(I)の組成比(モル%)は、好ましくは80モル%以下であり、より好ましくは75モル%以下であり、さらに好ましくは70モル%以下であり、さらにより好ましくは65モル%以下である。構成単位(I)が2種以上含まれる場合、それらの合計モル比が上記組成比の範囲内であることが好ましい。なお、6-ヒドロキシ-2-ナフトエ酸に由来する構成単位の組成比は、構成単位(I)が2種以上含まれる場合、構成単位(I)の合計の50モル%超であることが好ましく、70モル%以上であることがより好ましく、90モル%以上であることがさらに好ましい。
 (ジオール化合物に由来する構成単位(II))
 液晶性ポリエステル樹脂(A)を構成する構成単位(II)は、ジオール化合物に由来する構成単位であり、下記式(II)で表される芳香族ジオール化合物に由来する構成単位であることが好ましい。なお、構成単位(II)は、1種のみが含まれてもよいし、2種以上含まれていてもよい。
 上記式(II)中、Arは、置換基を有していてもよい炭素数6~30の二価の芳香族炭化水素含有基であり、好ましくは、置換基を有していてもよいフェニル基、ビフェニル基、4,4’-イソプロピリデンジフェニル基、ナフチル基、アントリル基およびフェナントリル基からなる群より選択される。これらの中でもフェニル基およびビフェニル基がより好ましい。置換基としては、アルキル基、アルコキシ基、フッ素原子等が挙げられる。アルキル基が有する炭素数は、1~10であることが好ましく、1~5であることがより好ましい。また、アルキル基は、直鎖状のアルキル基であっても、分岐鎖状のアルキル基であってもよい。アルコキシ基が有する炭素数は、1~10であることが好ましく、1~5であることがより好ましい。
 構成単位(II)を与えるモノマーとしては、例えば、4,4’-ジヒドロキシビフェニル(BP、下記式(3))、ハイドロキノン(HQ、下記式(4))、メチルハイドロキノン(MeHQ、下記式(5))、4,4’-イソプロピリデンジフェノール(BisPA、下記式(6))、およびこれらのアシル化物、エステル誘導体、酸ハロゲン化物等が挙げられる。これらの中でも4,4’-ジヒドロキシビフェニル(BP)、ハイドロキノン(HQ)およびこれらのアシル化物、エステル誘導体、酸ハロゲン化物を用いることが好ましい。
 液晶性ポリエステル樹脂全体の構成単位に対する構成単位(II)の組成比(モル%)は、特に限定されないが、好ましくは10モル%以上であり、より好ましくは12モル%以上であり、さらに好ましくは12.5モル%以上であり、さらにより好ましくは15モル%以上であり、特に好ましくは17.5モル%以上である。また、液晶性ポリエステル樹脂全体の構成単位に対する構成単位(II)の組成比(モル%)は、好ましくは35モル%以下であり、より好ましくは32.5モル%以下であり、さらに好ましくは30モル%以下であり、さらにより好ましくは27.5モル%以下である。構成単位(II)が2種以上含まれる場合、それらの合計モル比が上記組成比の範囲内であることが好ましい。
 (ジカルボン酸に由来する構成単位(III))
 液晶性ポリエステル樹脂(A)を構成する単位(III)は、ジカルボン酸に由来する構成単位であり、下記式(III)で表される芳香族ジカルボン酸に由来する構成単位であることが好ましい。なお、構成単位(III)は、1種のみが含まれてもよいし、2種以上含まれていてもよい。
 上記式(III)中、Arは、置換基を有していてもよい炭素数6~30の二価の芳香族炭化水素含有基であり、好ましくは、置換基を有していてもよいフェニル基、ビフェニル基、4,4’-イソプロピリデンジフェニル基、ナフチル基、アントリル基およびフェナントリル基からなる群より選択される。これらの中でもフェニル基、ビフェニル基、ナフチル基がより好ましい。置換基としては、アルキル基、アルコキシ基、フッ素原子等が挙げられる。アルキル基が有する炭素数は、1~10であることが好ましく、1~5であることがより好ましい。また、アルキル基は、直鎖状のアルキル基であっても、分岐鎖状のアルキル基であってもよい。アルコキシ基が有する炭素数は、1~10であることが好ましく、1~5であることがより好ましい。
 構成単位(III)を与えるモノマーとしては、テレフタル酸(TPA、下記式(7))、イソフタル酸(IPA、下記式(8))、2,6-ナフタレンジカルボン酸(NADA、下記式(9))、およびそれらのアシル化物、エステル誘導体、酸ハロゲン化物等が挙げられる。
 液晶性ポリエステル樹脂(A)全体の構成単位に対する構成単位(III)の組成比(モル%)は、特に限定されないが、好ましくは5モル%以上であり、より好ましくは10モル%以上であり、さらに好ましくは12モル%以上であり、さらにより好ましくは12.5モル%以上であり、特に好ましくは15モル%以上であり、最も好ましくは17.5モル%以上である。また、液晶性ポリエステル樹脂全体の構成単位に対する構成単位(III)の組成比(モル%)は、好ましくは35モル%以下であり、より好ましくは32.5モル%以下であり、さらに好ましくは30モル%以下であり、さらにより好ましくは27.5モル%以下である。構成単位(III)が2種以上含まれる場合、それらの合計モル比が上記組成比の範囲内であることが好ましい。なお、構成単位(II)の組成比と構成単位(III)の組成比とは実質的に等量((構成単位(II)≒構成単位(III))となることが好ましい。
 液晶性ポリエステル樹脂(A)の特に好ましい配合は、
 45モル%≦芳香族ヒドロキシカルボン酸に由来する構成単位(I)≦75モル%;
 12モル%≦芳香族ジオール化合物に由来する構成単位(II)≦27.5モル%;
 12モル%≦芳香族ジカルボン酸に由来する構成単位(III)≦27.5モル%;
である。上記範囲内であれば、誘電正接の低い液晶性ポリエステル樹脂が容易に得られうる。この際、構成単位(I)は6-ヒドロキシ-2-ナフトエ酸に由来する構成単位であることがさらに好ましい。
 液晶性ポリエステル樹脂(A)の液晶性は、例えば、実施例に記載の方法により確認することができる。
 液晶性ポリエステル樹脂(A)の融点は、特に制限されないが、好ましくは280℃以上であり、より好ましくは290℃以上であり、さらに好ましくは300℃以上であり、さらにより好ましくは305℃以上である。液晶性ポリエステル樹脂(A)の融点は、好ましくは370℃以下であり、好ましくは360℃以下であり、さらに好ましくは355℃以下であり、さらにより好ましくは350℃以下である。
 (液晶性ポリエステル樹脂(A)の製造方法)
 液晶性ポリエステル樹脂(A)は、構成単位(I)~(III)を与えるモノマーを、従来公知の方法で重合することにより製造することができる。一実施態様において、液晶性ポリエステル樹脂は、溶融重合によりプレポリマーを作製し、これをさらに固相重合する2段階重合によっても製造することができる。
 溶融重合は、液晶性ポリエステル樹脂が効率よく得られる観点から、所望により上記構成単位(I)~(III)を与えるモノマーを、所定の配合で合わせて100モル%として、モノマーが有する全水酸基に対し、1.05~1.15モル当量の無水酢酸を存在させて酢酸還流下において行うことが好ましい。
 溶融重合とこれに続く固相重合の二段階により重合反応を行う場合は、溶融重合により得られたプレポリマーを冷却固化後に粉砕してパウダー状もしくはフレーク状にした後、公知の固相重合方法、例えば、窒素等の不活性雰囲気下、または真空下において200~350℃の温度範囲で0.1~30時間プレポリマーを熱処理する等の方法が選択される。固相重合は、攪拌しながら行ってもよく、また攪拌することなく静置した状態で行ってもよい。
 重合反応において触媒は使用してもよいし、また使用しなくてもよい。溶融重合を行う場合、または溶融重合とこれに続く固相重合の二段階により重合反応を行う場合は、少なくとも溶融重合においては触媒を用いることが好ましい。使用する触媒としては、ポリエステルの重合用触媒として従来公知のものを使用することができ、酢酸マグネシウム、酢酸第一スズ、テトラブチルチタネート、酢酸鉛、酢酸ナトリウム、酢酸カリウム、三酸化アンチモン等の金属塩触媒、N-メチルイミダゾール等の窒素含有複素環化合物等、有機化合物触媒等が挙げられる。触媒の使用量は、特に限定されるものではないが、モノマーの総量100質量部に対して、0.0001~0.1質量部であることが好ましい。
 液晶性高分子の数平均分子量(Mn)は、特に制限されないが、8,000~200,000の範囲内であることが好ましく、10,000~100,000の範囲内であることがより好ましい。
 液晶性高分子の重量平均分子量(Mw)は、特に制限されないが、14,000~200,000の範囲内であることが好ましく、18,000~200,000の範囲内であることがより好ましい。
 液晶性高分子の数平均分子量や重量平均分子量は、例えば、下記のようなゲルパーミエーションクロマトグラフィー(GPC)を用い、ポリスチレン換算にて測定することができる:

 (液晶性高分子の粉体粒子)
 本形態の積層フィルムの製造方法において用いられる粉体粒子は、上記の低誘電性を保有する液晶性高分子を含む。上記粉体粒子の全質量に対する上記液晶性高分子の含有量は、例えば50質量%超であり、好ましくは70質量%以上であり、より好ましくは80質量%以上であり、さらに好ましくは90質量%以上であり、さらにより好ましくは95質量%以上であり、さらにより好ましくは97質量%以上であり、さらにより好ましくは99質量%以上であり、最も好ましくは100質量%である。すなわち、本発明の好ましい実施形態において、上記粉体粒子は、上記の低誘電性を保有する液晶性高分子からなる。
 液晶性高分子の粉体粒子の平均粒子径は50μm未満であれば特に制限されないが、例えば、0.5μm以上50μm未満であり、好ましくは0.5~30μmであり、より好ましくは1~30μmであり、さらに好ましくは、3~30μmであり、さらにより好ましくは3~15μmであり、さらにより好ましくは3~10μmであり、特に好ましくは5~10μmである。液晶性高分子の粉体粒子の平均粒子径が50μm以上であると、得られるフィルムの膜厚の均一性が不十分になり、表面状態に優れたフィルムが得られない。液晶性高分子の粉体粒子の平均粒子径の下限値は特に制限されないが、0.5μm以上であると、粉体粒子の飛散がより効果的に抑制されうる。また、分散液を調製する際にハンドリングに優れるため好ましい。
 本明細書において、「平均粒子径」とは、レーザー回折散乱法によって測定された、体積基準の累積粒度分布曲線において、全体を100%としたときに、累積体積が50%となる点の粒子径の値(50%累積体積粒度D50)である。
 上記の粉体粒子は、例えば、液晶性高分子を粉砕(微粉砕)することにより得ることができる。粉砕(微粉砕)は、機械粉砕であることが好ましい。液晶性高分子がペレット形状や、シート状、塊など平均径1cm以上の場合は、必要に応じて粗粉砕後、粉砕(微粉砕)することにより、上記平均粒子径の粉体粒子を容易に得ることができる。粗粉砕方法としては、例えば、ジョークラッシャー、ジャイレトリークラッシャー、コーンクラッシャー、ロールクラッシャー、インパクトクラッシャー、ハンマークラッシャー、粗砕カッターなどを用いる方法が挙げられる。また、粉砕(微粉砕)の方法としては、ロッドミル、ボールミル、振動ロッドミル、振動ボールミル、パンミル、ローラミル、インパクトミル、円盤形ミル、攪拌摩砕ミル、流体エネルギーミル、ジェットミルなどが用いる方法が挙げられる。粗粉砕、粉砕(微粉砕)の条件は、特に限定されないが、湿式では加水分解する可能性があるため、乾式で粗粉砕、粉砕(微粉砕)を行うことが好ましい。粗粉砕により、粉砕(微粉砕)を行なうためのジェットミルなどに供給できる大きさ程度まで粉砕すればよく、平均粒径0.5~5mm程度まで粉砕することが取り扱いの面から好ましい。粉砕(微粉砕)は、例えば、ジェットミルを使用する場合などには、粉砕機の型式などにもよるが、ノズル圧を0.5~1MPaで、0.5kg/時以上の処理速度で行うことが生産性の観点から好ましい。粉砕(微粉砕)された粉体を分級装置を通すことにより、よりシャープな粒度分布とすることが可能である。
 (分散液)
 分散液は、低誘電性を保有する液晶性高分子を含む平均粒子径が50μm未満の粉体粒子を、前記液晶性高分子を実質的に溶解させない分散媒中に分散させてなるものである。分散液中の液晶性高分子の濃度は特に制限されないが、1~40質量%の範囲内であることが好ましく、2~30質量%の範囲内であることがより好ましく、5~15質量%の範囲内であることがさらに好ましい。
 分散媒としては、室温近傍で液体であり、実質的に液晶性高分子を溶解しない分散媒であればよい。例えば、分散媒は、18~40℃で液体でありうる。分散媒が「実質的に液晶性高分子を溶解しない」とは、以下のように判断する:
 分散媒9質量部に液晶性高分子の粉体1質量部を加え、40℃に加温し分散、12時間攪拌後、得られた液を0.5μmメンブレンフィルターにてろ過し、ろ液中の粉体粒子を分離捕捉し、これをオーブンで100℃で2時間乾燥する。乾燥後の粉体重量を測定し、投入した粉体重量に対し、乾燥後の粉体重量の減少が10%以下である場合、実質的に液晶性高分子を溶解しないと判断する。
 分散媒に用いられる溶媒は、室温近傍で液体であり、実質的に液晶性高分子を溶解しない溶媒であることが好ましい。例えば、メタノール、エタノール、n-プロパノール(沸点97℃)、イソプロパノール、n-ブタノール等のアルコール類;プロピレングリコールなどのグリコール類;エチレングリコールモノメチルエーテル、プロピレングリコールモノメチルエーテル(PGME、沸点121℃)などのグリコールエーテル類;ジエチルエーテル、テトラヒドロフラン、1,4-ジオキサン、等のエーテル類;アセトン、メチルエチルケトン(沸点80℃)、メチルイソブチルケトン(沸点116℃)、シクロヘキサノン等のケトン類;酢酸メチル、酢酸エチル、酢酸イソプロピル(沸点89℃)、イソ酪酸メチル(沸点92℃)、γ-ブチロラクトン等のエステル類;エチレンカーボネート、プロピレンカーボネート等のカーボネート類;トルエン(沸点111℃)、キシレン、ソルベントナフサ、ソルベッソなどの芳香族系溶媒、シクロヘキサンなどの脂肪族炭化水素系溶媒等、一般的に使用される有機溶媒が使用できる。
 分散媒に用いられる溶媒は、ハロゲン原子を含まない有機溶媒であることが好ましい。これにより、一般的に塗布乾燥ラインに導入されている環境対応設備を用いることができ、さらなる厳重な環境対応(作業環境対策、大気放出対策)を要しない。一実施形態において、分散媒は、ハロゲン原子を含有する溶媒を含まない。
 また、分散媒に用いられる溶媒は、特に制限されないが、水を基準物質としてJIS Z 8804:2012の(浮ひょう)に準拠して測定された比重が0.90未満であることが好ましい。このような溶媒を用いることで容易に分散媒を除去することができ、残留分散媒の量を容易に調節することができることから、本発明の効果がより一層顕著に得られうる。ここでの比重は、溶媒の密度を1気圧下における水の密度で除したものである。一実施形態において、分散媒は、水を基準物質としてJIS Z 8804:2012の(浮ひょう)に準拠して測定された比重が0.90以上である溶媒を含まない。
 本形態では、分散媒として、沸点差が5℃以上の有機溶媒の混合物(混合分散媒)を用いる。分散媒が1種類の溶媒のみからなる場合や、沸点差が5℃未満の有機溶媒の混合物である場合は、分散媒除去工程において塗膜の乾燥が不均一になりやすい。そのため、一定量の残留分散媒を安定的に残すことが難しい。その結果、塗膜中の残留分散媒の分布にばらつきが生じ、熱処理の際に、アニール部における風や振動により塗膜から液晶性高分子の粉体の飛散や欠落が生じやすくなり、製造ラインの汚染が生じる。また、高品質の低誘電膜が得られない。なお、上記混合分散媒に用いられる有機溶媒は、それぞれが単独で、室温近傍で液体であり、実質的に液晶性高分子の粉体を溶解しない分散媒であることが好ましい。上記混合分散媒が3種以上の分散媒の混合物である場合、最も沸点の低い分散媒の沸点と、最も沸点の高い分散媒の沸点との差が5℃以上であればよい。上記混合分散媒に用いられる有機溶媒は、互いに相溶するものであることが好ましい。好ましくは、分散媒として、沸点差が10℃以上の有機溶媒の混合物を用いる。沸点差の上限値は特に制限されないが、例えば、60℃以下であり、好ましくは50℃以下である。沸点差が60℃以下であれば一定量の残留分散媒を安定的に確保できる。なお、沸点は、1気圧下の沸点である。
 混合分散媒を構成する有機溶媒の沸点は特に限定されないが、最も沸点の低い有機溶媒の沸点が70~150℃であることが好ましく、75~130℃であることがより好ましい。上記範囲であると作業性に優れる。また、分散媒除去工程を短時間で実施することができるため生産性が向上しうる。
 好ましい実施形態において、混合分散媒を構成するn種類の有機溶媒のうち、質量基準で最も含有量の高いものから、有機溶媒1(主溶媒)、有機溶媒2、・・・有機溶媒nとすると、有機溶媒1(主溶媒)が最も沸点の低い有機溶媒であることが好ましい。これにより、所望の残留分散媒量を安定して確保しながら、効率的に塗膜から分散媒を除去することができる。この際、これらの有機溶媒の沸点は、沸点の低いものから、有機溶媒1(主溶媒)、有機溶媒2、・・・有機溶媒nの順であることがより好ましい。
 ここで、主溶媒の沸点が100℃未満である場合、主溶媒が最も沸点の低い有機溶媒であり、最も沸点の高い有機溶媒との沸点差は10℃以上であることが好ましく、15℃以上であることがより好ましい。このようにすることで、所望の残留分散媒量を安定して確保しながら、効率的に塗膜から分散媒を除去することができ、本発明の効果をより一層顕著に得ることができる。3種類以上の有機溶媒を用いる場合は、有機溶媒1(主溶媒)と有機溶媒2(質量基準で2番目に含有量の高い有機溶媒)との沸点差が上記範囲であることがより好ましい。
 一方、主溶媒の沸点が100℃以上である場合、主溶媒が最も沸点の低い有機溶媒であり、最も沸点の高い有機溶媒との沸点差は5℃以上であることが好ましく、10℃以上であることがより好ましい。このようにすることで、所望の残留分散媒量を安定して確保しながら、効率的に塗膜から分散媒を除去することができ、本発明の効果をより一層顕著に得ることができる。3種類以上の有機溶媒を用いる場合は、有機溶媒1(主溶媒)と有機溶媒2(質量基準で2番目に含有量の高い有機溶媒)との沸点差が上記範囲であることがより好ましい。
 混合分散媒を構成する有機溶媒の組み合わせとしては、例えば、メチルエチルケトン(沸点80℃)とイソ酪酸メチル(沸点92℃)との組み合わせ(沸点差12℃);メチルエチルケトン(沸点80℃)とn-プロパノール(沸点97℃)との組み合わせ(沸点差17℃);メチルエチルケトン(沸点80℃)とプロピレングリコールモノメチルエーテル(沸点121℃)との組み合わせ(沸点差41℃);トルエン(沸点111℃)とメチルイソブチルケトン(沸点116℃)との組み合わせ(沸点差5℃);トルエン(沸点111℃)とプロピレングリコールモノメチルエーテル(121℃)との組み合わせ(沸点差10℃);などが挙げられる。これらの組み合わせであれば本発明の効果がより一層顕著に得られうる。
 混合分散媒を構成する有機溶媒の混合比率は特に制限されず、有機溶媒の種類、沸点、所望の残留分散媒量に応じて適宜選択されうる。好ましい実施形態において、最も沸点の低い有機溶媒の含有量は、混合分散媒の総量に対して、例えば98質量%以下であり、好ましくは90質量%以下であり、さらに好ましくは85質量%以下である。このようにすることで、残留分散媒量を適度に多くすることができ、アニール部の汚染をより一層低減することができる。また、好ましい実施形態において、最も沸点の低い有機溶媒の含有量は、混合分散媒の総量に対して、例えば50質量%超であり、好ましくは60質量%以上であり、より好ましくは70質量%以上である。
 混合分散媒が、高沸点有機溶媒と低沸点有機溶媒との2種類の有機溶媒の混合物である場合、混合比率の範囲は、例えば、低沸点有機溶媒:高沸点有機溶媒(質量比)=60:40~98:2の範囲内であり、好ましくは60:40~96:4の範囲内であり、さらに好ましくは60:40~90:10の範囲内であり、さらにより好ましくは70:30~90:10の範囲内であり、さらにより好ましくは70:30~85:15の範囲内である。この際、高沸点有機溶媒および低沸点有機溶媒の具体例としては、上述の混合分散媒を構成する有機溶媒の組み合わせとして例示した組み合わせが好ましく用いられうる。
 <任意成分>
 分散液は、添加剤、上記液晶性高分子以外の樹脂、充填材などをさらに含んでもよい。これらの任意成分の含有量は、例えば、それぞれ液晶性高分子100質量部に対して0.01~20質量部の範囲内で添加することができる。
 これらの任意成分の添加方法は特に制限されない。液晶性高分子の粉体粒子や分散媒と同時に添加してもよく、別々に添加してもよい。
 [添加剤]
 添加剤としては、分散剤、レベリング剤、消泡剤、酸化防止剤、紫外線吸収剤、難燃剤及び着色剤が挙げられる。
 (分散剤)
 分散剤としては、例えば、ドデシルベンゼンスルホン酸ナトリウム、オクタデシル硫酸ナトリウム、オレイン酸ナトリウム、ラウリル酸ナトリウム、ステアリン酸カリウム等のアニオン性界面活性剤;ラウリルアミンアセテート、ステアリルアミンアセテート、ラウリルトリメチルアンモニウムクロライド等のカチオン性界面活性剤;ラウリルジメチルアミンオキサイド等の両性イオン性界面活性剤;ポリオキシエチレンアルキルエーテル、ポリオキシエチレンアルキルフェニルエーテル、ポリオキシエチレンアルキルアミン等のノニオン性界面活性剤等の界面活性剤;リン酸三カルシウム、硫酸カルシウム、炭酸カルシウム、炭酸バリウム等の無機塩;水酸化アルミニウム等が挙げられる。
 (酸化防止剤)
 酸化防止剤としては、通常知られているものを使用することができる。特に、ラクトン系、イオウ系、フェノール系、二重結合系、ヒンダードアミン系、リン系の各化合物を用いることができる。
 (紫外線吸収剤)
 紫外線吸収剤としては、特に限定されないが、例えばベンゾトリアゾール系紫外線吸収剤、2-ヒドロキシベンゾフェノン系紫外線吸収剤、またはサリチル酸フェニルエステル系紫外線吸収剤等の紫外線吸収剤が挙げられる。具体的には、例えば2-(5-メチル-2-ヒドロキシフェニル)ベンゾトリアゾール、2-[2-ヒドロキシ-3,5-ビス(α,α-ジメチルベンジル)フェニル]-2H-ベンゾトリアゾール、2-(3,5-ジ-t-ブチル-2-ヒドロキシフェニル)ベンゾトリアゾール等のベンゾトリアゾール類、2-ヒドロキシ-4-メトキシベンゾフェノン、2-ヒドロキシ-4-オクトキシベンゾフェノン、2,2’-ジヒドロキシ-4-メトキシベンゾフェノン等の2-ヒドロキシベンゾフェノン系紫外線吸収剤を例示することができる。これら紫外線吸収剤は、1種単独でもまたは2種以上組み合わせても用いることができる。
 紫外線吸収剤の使用量は、紫外線吸収剤の種類、使用条件等により一様ではないが、一般には、液晶性高分子に対して、固形分換算で、好ましくは0.05~10質量%の範囲内、より好ましくは0.1~5質量%の範囲内で添加される。
 [液晶性高分子以外の樹脂]
 液晶性高分子以外の樹脂としては、ポリプロピレン、ポリアミド、液晶性ポリエステル樹脂以外のポリエステル樹脂、ポリフェニレンスルフィド、ポリエーテルケトン、ポリカーボネート、ポリエーテルスルホン、ポリフェニレンエーテル及びその変性物、ポリエーテルイミド等の熱可塑性樹脂;グリシジルメタクリレートとポリエチレンとの共重合体等のエラストマー;及びフェノール樹脂、エポキシ樹脂、ポリイミド樹脂、シアネート樹脂等の熱硬化性樹脂が挙げられる。
 液晶性高分子以外の樹脂としては、比較的低誘電の材料で溶媒に溶解し、液晶性高分子との相溶性を有する樹脂であることが好ましい。このような樹脂は液晶性高分子の粉体粒子の結着剤として機能しうる。このような樹脂が、粉体粒子分散層の表面および当該粉体粒子分散層における粉体粒子間に存在することにより、粉体粒子同士を飛散しない程度に結着させることが可能となる。
 〔充填材〕
 充填材としては、シリカ、アルミナ、酸化チタン、チタン酸バリウム、チタン酸ストロンチウム、水酸化アルミニウム、炭酸カルシウム等の無機充填材;硬化エポキシ樹脂、架橋ベンゾグアナミン樹脂、架橋アクリル樹脂等の有機充填材;PTFE(ポリテトラフルオロエチレン)、PFA(パーフルオロアルコキシアルカン)、FEP(パーフルオロエチレンプロペンコポリマー)等のフッ素系充填材などを使用することができる。なかでも、フッ素系充填材は、フィルムの電気物性調整剤として機能しうる。
 充填材の大きさは、例えば、無機粒子(例えば、無機充填材の粒子)では80~180nmの範囲内であることが好ましい。有機粒子(例えば、有機充填材またはフッ素系充填材の粒子)では、0.5~10μmの範囲内であることが好ましい。なお、充填材の大きさとは、充填材の粒子が一次粒子の凝集体(二次粒子)の場合は凝集体の大きさ(平均二次粒子径)を意味する。また、粒子が球状でない場合は、その投影面積に相当する円の直径を意味する。
 (分散液の調製)
 分散液を調製する方法としては、特に制限されず、各成分を混合し、攪拌する一般的な方法を用いることができる。分散液を調製する際の温度も特に制限されないが、例えば20~50℃である。分散液の調製は、好ましくは常圧下で行う。また、窒素雰囲気下で行ってもよい。
 <塗布工程>
 塗布工程では、上記の分散液を連続搬送されている基材15上に塗工して塗膜11を得る。例えば、図1における積層フィルムの製造装置100において、調液設備1にて調製された分散液は、配管およびポンプ(図示せず)を用いて塗工機13に送液される。分散液は、塗工機13により、ローラー19を用いて連続的に搬送された基材15の上に塗布され、塗膜11が形成される。
 基材15は、例えば、ステンレス、金、銅、鉄などの金属箔、ポリイミドなどの耐熱性の樹脂フィルム等が好ましい。なかでも、銅箔、特には圧延銅箔が好ましく用いられうる。基材15は、例えば、一対のロールおよびこれらの間に位置する複数のロールによって保持されている。このとき、基材15の表面は鏡面となっていることが好ましい。一対のロールの少なくとも一方には、基材15に張力を付与する駆動装置が設けられており、これによって基材15は張力が掛けられて張った状態で使用され、連続搬送されうる。基材の厚さは特に制限されないが、10~200μmの範囲内であることが好ましい。上記範囲であれば強度に優れ、ロール状に巻き取ることが容易になる。
 基材15の搬送速度は特に制限されないが、例えば、0.1~10m/分でありうる。
 分散液を基材15に塗布する手段も特に制限されず、例えば、ローラーコート法、グラビアコート法、ナイフコート法、ブレードコート法、ダイコート法、ロッドコート法、ディップコート法、スロットコート法、スクリーン印刷法などを挙げることができる。
 <分散媒除去工程>
 分散媒除去工程では、塗膜11から分散媒の一部を除去して、前記粉体粒子と残留分散媒とを含む粉体粒子分散層12を得る。例えば、図1における積層フィルムの製造装置100において、基材15の上に塗布された塗膜11は、乾燥機14に導入されて乾燥され、粉体粒子分散層12が得られうる。
 この工程では、基材上に塗布された分散液により形成された塗膜を基材上で乾燥させて分散媒の一部を蒸発させる。この際、分散媒をすべて除去するのではなく、一部を残留分散媒として粉体粒子分散層中に残すようにする。
 分散媒の一部を蒸発させる方法は特に制限されない。好ましくは、乾燥工程として、乾燥機(ドライヤー)14にて所定の温度で所定の時間、塗膜を乾燥させる。乾燥温度、乾燥時間は、特に制限されず、分散媒を構成する溶媒の沸点、塗膜の厚さなどにより適宜設定される。乾燥温度は、20℃以上100℃未満であることが好ましく、30~95℃であることがより好ましく、30~90℃であることがさらに好ましく、40~80℃であることがさらにより好ましい。乾燥温度が20℃以上、特には30℃以上であれば効率的に分散媒を除去できる。また、100℃未満であれば、後述する熱処理工程の前に液晶性高分子が溶融してフィルム化してしまうことを抑制でき、さらに、適度な量の残留分散媒を残すことができる。乾燥時間は、例えば、1分~1時間であり、好ましくは1分以上0.2時間未満であり、より好ましくは1~10分であり、さらに好ましくは1~5分である。乾燥時間が1分以上であれば、分散媒を十分に除去できる。また、1時間以下であれば適度な量の残留分散媒を残すことが容易にできるため、本発明の効果がより一層顕著に得られうる。また、効率的に乾燥を行うことができ、生産性が向上しうる。
 ここで、本発明の方法においては、液晶性高分子を含む粉体粒子を、上記液晶性高分子を実質的に溶解させない分散媒に分散させた分散液を塗布液として使用する。好ましい実施形態においては、液晶性高分子からなる粉体粒子を、上記液晶性高分子を実質的に溶解させない分散媒に分散させた分散液を塗布液として使用する。分散液を塗布液として使用することで、液晶性高分子を溶媒中に溶解させた溶液を塗布液とした場合と比較して、有機溶媒がより速やかに塗膜から蒸発しうることから、より短時間で所望の量の残留分散媒を残して乾燥させることができる。特に、0.2時間未満の短時間で所望の量の残留分散媒を残して乾燥させることができる。その結果、生産効率がより一層向上しうる。
 特に、分散媒を構成する有機溶媒のうち最も沸点の低い有機溶媒の沸点が70~150℃である場合、および/または乾燥温度が20℃以上100℃未満である場合、0.2時間未満の短時間で所望の量の残留分散媒を残して乾燥させることがより容易になる。その結果、生産効率がより一層向上しうる。
 なお、上記の乾燥工程は、2以上の乾燥工程により行ってもよい。この場合、各乾燥工程における乾燥温度がいずれも上記範囲であることが好ましい。また、各乾燥工程における乾燥時間の合計が上記範囲であることが好ましい。
 乾燥機(ドライヤー)14での乾燥方法は、特に制限はなく、一般的に、熱風、赤外線、加熱ローラー、マイクロ波等を用いる方法が挙げられるが、簡便さの点から、熱風で塗膜を乾燥させる方法が好ましい。また、それらを組み合わせる方法も好ましい。
 熱風で塗膜を乾燥させる際、熱風を塗膜側から当ててもよく、基材側から当ててもよく、塗膜側および基材側の両方から当ててもよいが、熱風を塗膜側および基材側の両方から当てる方法が乾燥効率が良く好ましい。これ以外の乾燥方法を用いる場合も、熱源を塗膜側および基材側の両方に配置することが乾燥効率がよく好ましい。
 乾燥においては、例えば、ロール乾燥方式(フィルムを、アーチ状に配置したロール上を搬送させ乾燥させる方式)や、フローティング方式、テンター方式の乾燥設備でフィルムを搬送させながら乾燥させることができる。
 <溶融造膜工程>
 溶融造膜工程では、粉体粒子分散層12を熱処理して、前記粉体粒子同士を熱融着させて低誘電樹脂層21を得る。
 好ましくは、上記の分散媒除去工程の後、アニール部にて連続的に熱処理を行うことで基材上に低誘電樹脂層として液晶性高分子のフィルムを形成する。例えば、図1における積層フィルムの製造装置100において、乾燥機14を通過した乾燥後の塗膜(粉体粒子分散層12)はアニール部17に導入され、加熱手段18により熱処理される。これにより、基材15上に低誘電樹脂層21が形成された積層フィルム20が得られうる。
 本形態においては、アニール部突入時において、上記粉体粒子分散層12が残留分散媒を含む。残留分散媒量は、下記実施例に記載の方法で求めることができる。本形態において、アニール部突入時における残留分散媒量は、4~30質量%であることが好ましく、10~30質量%であることがより好ましい。アニール部突入時における残留分散媒量が上記範囲であれば本発明の効果がより一層顕著に得られうる。
 アニール部17における加熱手段18は特に制限されず、熱風、加熱ローラー、マイクロ波、赤外線ヒーター、フラッシュランプなどが可能であり、これらの加熱手段を併用してもよい。また、熱源を粉体粒子分散層12側および基材15側のいずれの側に配置してもよく、両方に配置してもよい。図3に、熱処理を行うためのアニール部の概略を示す。
 上記アニール部17における熱処理は窒素雰囲気下で行うことが好ましい。これにより液晶性高分子の酸化が抑制されうる。具体的には、アニール部17内の低酸素濃度を維持するため、図3のように、アニール部17に窒素ガス供給管24を設けることが好ましい。また、アニール部17を複数のゾーンに分けてもよい。例えば、アニール部17は、基材15上の粉体粒子分散層12を室温から熱処理温度まで昇温させる昇温ゾーン17a、熱処理温度にて保持することで熱処理を行うアニールゾーン17b、および熱処理温度から降温させる徐冷ゾーン17cの3つのゾーンから構成されていてもよい。アニール部17を複数のゾーンに分ける場合は、それぞれのゾーンに窒素ガスを供給することができる。また、それぞれのゾーンの間に窒素ガスを吹き付ける窒素ガスカーテン23を設置することができる。また、アニール部17の入口または出口に、窒素ガスカーテン23または窒素ガスシール(図示せず)を設置してもよい。
 なお、昇温ゾーン17aには、粉体粒子が飛散しないよう、入口部に排気ボックス25を設置し、昇温ゾーン17aからの窒素含有ガスを排気することが好ましい。また、昇温ゾーン17a内を複数ゾーンに分け、それぞれに窒素ガスを供給し、徐々に窒素濃度を上げ、後述のアニールゾーン17bの直前のゾーンで、アニールゾーン17b内の酸素濃度とほぼ同じにすることが好ましい。徐冷ゾーン17cでは、アニール部17の出口に向かって、窒素濃度を下げることが好ましい。
 また、アニールゾーン17b内は、窒素ガスを循環・加熱することで、アニールゾーン17bの全体をアニール温度(熱処理温度)に保持することが好ましい。また、アニールゾーン17bの入口・出口側の窒素ガスカーテン23のノズルは、凹凸構造を有するラビリンス構造にすることが好ましい。これにより、単に窒素ガスを吹き付けるだけでなく、窒素ガスの洩れ量の抑制が可能となる。
 本形態において、図3のように、アニール部17は、基材および粉体粒子分散層の熱膨張等が発生するため、アニール部17の入口から、昇温ゾーン17a、アニールゾーン17b、および徐冷ゾーン17cの3つの区画で、搬送方向で温度勾配をつけていることが好ましい。図3中、矢印は基材15上に形成された粉体粒子分散層12の搬送方向を表す。
 昇温ゾーン17aでは、基材15および粉体粒子分散層12が室温から後述のアニールゾーン17bにおけるアニール温度(熱処理温度)まで加熱される。この際、昇温ゾーン17aは、その最上流の位置に、上記の初期熱処理工程を行うための初期昇温ゾーン(初期熱処理ゾーン)17a’を含むことが好ましい。
 昇温ゾーン17aにおいて、加熱手段は特に制限されない。ただし熱風加熱の場合、粉体粒子が溶融開始するまでは粉体粒子が飛散しやすいため上記初期昇温ゾーン(初期熱処理ゾーン)17a’は無風もしくは微風とすることが好ましい。上記初期熱処理ゾーン以外の加熱手段は特に限定されない。
 昇温ゾーン17aの昇温速度は特に制限されず、粉体粒子分散層内の残留分散媒の蒸発状態、基材の昇温に伴う熱膨張に伴うツレやしわの状態を確認し決定することができる。
 アニールゾーン17bでは、液晶性高分子は、融点を越えて、徐々に溶け始め、時間とともに粒子同士が融着しあい最終的に一つの樹脂層となる。この時、樹脂層に力がかからないため、液晶性高分子として無配向な状態を保つことができ、機械特性上、電気特性上、良好な膜となる。
 アニールゾーン17bにおける加熱手段は特に限定されない。また、熱処理条件は、液晶性高分子が溶融し粉体同士が融着し一つの樹脂層となるように、液晶性ポリエステル樹脂の種類、粉体の平均粒子径、樹脂層の厚みなどに応じて適宜決定されうる。一例としては、アニールゾーン17bにおけるアニール温度(熱処理温度)は、液晶性高分子の融点(流動開始点)以上の温度でありうる。例えば、熱処理温度は、240~370℃でありうる。熱処理時間は、例えば、30~120分でありうる。
 なお、本発明の方法によれば、分散媒は、液晶性高分子を溶解しない。分散媒は、昇温ゾーン17a中で蒸発がほぼ完了するため、アニールゾーン17bでの熱処理時間は粉体が溶着・層化するための時間である。一方、溶液製膜では、比較的高沸点の溶媒を使用することが多く、また、膜厚も比較的厚いことから、塗膜中に溶媒が滞留する時間が長く、熱処理時間が長く必要になり、生産性が低下する場合がある。
 徐冷ゾーン17cでは、基材および樹脂層をアニール温度(熱処理温度)からアニール部17外の温度近傍へ徐冷する。徐冷ゾーン17cにおける降温速度は特に制限されず、徐冷ゾーン内での基材降温に伴う収縮によるツレやしわの状態、及び出口部での室温との温度差による基材収縮の状態を確認して決定することができる。
 なお、本発明における熱処理温度は、樹脂層(粉体粒子分散層)の温度であり、放射温度計にて測定される温度であり、1分間ごとの各温度の値を1時間測定し、それらの平均値を算出したものである。
 本発明における熱処理温度および熱処理時間は、それぞれ、樹脂層(粉体粒子分散層)の温度を、液晶性高分子の融点(流動開始点)以上の温度で保持した際の保持温度および保持時間である。
 図3のように、アニール部17の複数の区画で、搬送方向で温度勾配をつけている場合は、熱処理温度は、アニールゾーン17bにおける樹脂層(粉体粒子分散層)の温度であり、熱処理時間は、アニールゾーン17bにおいて当該温度で保持された時間である。
 (初期熱処理工程)
 好ましくは、上記熱処理は、粉体粒子分散層の側のみから加熱を行う初期熱処理工程を含む。熱処理の初期段階においては、液晶性高分子の粉体粒子の融着が十分に進行していない状態であるため、粉体粒子の飛散が生じやすい。そのため、熱処理の初期段階において、液晶性高分子の粉体粒子を含む粉体粒子分散層の表面のみを選択的に加熱することで、表面近傍の液晶性高分子の粉体粒子が融解し、粉体粒子同士が接着し、皮膜のような状態とすることで、アニール部の入口近傍での粉体粒子の飛散をより一層効果的に抑制できる。
 例えば、図3のように、アニール部17は、昇温ゾーン17aを含み、昇温ゾーン17aは、その最上流の位置に、上記の初期熱処理工程を行うための初期昇温ゾーン(初期熱処理ゾーン)17a’を含むことが好ましい。初期昇温ゾーン(初期熱処理ゾーン)においては、基材側には加熱手段を設置せず、粉体粒子分散層の側のみに加熱手段18を設置する。
 上記の初期熱処理工程における加熱手段は、赤外線ヒーターまたはフラッシュランプであることが好ましい。赤外線ヒーターまたはフラッシュランプを用いることにより、粉体粒子分散層の表面を局所的に加熱することができる。初期熱処理工程で基材の温度を上げずに、粉体粒子分散層の表面を選択的に融着させた後、基材を含めた全体を徐々に加熱することで、基材の熱膨張によるツレの発生、シワ、折れ込み等を抑制できる。また、粉体粒子分散層の状態で徐々に昇温されることで基材の寸法変化に追従可能である。特にフラッシュランプは極短時間での強力な照射加熱が可能であり、粉体粒子分散層の表面を狙って加熱ができるため好適である。赤外線ヒーターは放射された赤外線を粉体粒子分散層が吸収し発熱するため、集光型反射板の採用により比較的短時間で粉体粒子分散層の温度を上昇させることが可能となる。赤外線ヒーター、フラッシュランプとも無風に近い状態で加熱可能であるため、粉体粒子の飛散が生じやすい熱処理の初期段階に有効である。
 ≪赤外線(IR)ヒーター≫
 赤外線(IR)ヒーターは、赤外線を放射するヒーターである。赤外線(IR)ヒーターとしては、粉体粒子を含む塗膜(粉体粒子分散層)の温度上昇の状況より、近赤外線領域(波長がおよそ0.7~2.5μm)、中赤外線領域(波長がおよそ2.5~4μm)、または遠赤外線領域(波長がおよそ4~1000μm)の赤外線を放射するものを適宜選択して使用することができる。
 このうち、中赤外線領域の赤外線を放出する中赤外線ヒーターは、放射波長が2.5~4μmであり、ヒーターの表面温度が700~1500℃程度と高いことから、粉体粒子分散層を効率的に昇温させることができる。また、近赤外線領域の赤外線を放出する近赤外線ヒーターは、ヒーターの表面温度を2000℃程度まで上げることが可能なため、粉体粒子分散層の表面を高温にし、表面近傍の粉体粒子を効率的に溶融させることができる。
 本発明においては、中赤外線を放出する中赤外線ヒーターまたは遠赤外線を放出する遠赤外線ヒーターが好ましく用いられうる。
 赤外線(IR)ヒーターの具体的な形態については特に制限されない。例えば、ハロゲンヒーター、石英管ヒーター、シーズヒーター、カーボンヒーター、セラミックヒーターなどが挙げられ、特にカーボンヒーター、セラミックヒーターなどを好適に用いることができる。
 一実施形態において、赤外線ヒーターは、石英ガラス管にコイル状の発熱線が封入された石英管ヒーターでありうる。石英管ヒーターにおいては発熱線に対する電力の印加により赤外線が放射される。
 一実施形態において、赤外線ヒーターとしては、発熱体である炭素繊維が石英管に封入されたカーボンヒーターが用いられうる。カーボンヒーターは、中赤外線領域の赤外線を主に放出しうる。好ましくは、カーボンヒーターの発熱体は石英管に封入され、導線を通じて電力の供給を受けて赤外線を放射する。好ましくは、カーボンヒーターの発熱体は平面状に形成され、平面に直交する方向を中心に赤外線を放射する。
 赤外線(IR)ヒーターとしては、例えば、LICHTZEN社製MIRヒーター、坂口電熱株式会社製石英管遠赤ヒーターなどが好ましく用いられうる。
 赤外線(IR)ヒーターは、赤外線を反射させるミラーまたは反射板を用いることにより、ピンポイントで赤外線の照射範囲を狭くできるように設計されていることが好ましい。
 赤外線を反射させるミラーとしては、特に制限されないが、アルミニウム製もしくはアルミニウムコーティングしたスチール製のミラーが用いられうる。アルミニウムを用いたミラーとして市販の赤外用アルミ増反射ミラーを用いてもよい。
 赤外線ヒーターの形状は特に制限されず、球状、棒状などの形状のものが用いられうる。また、赤外線ヒーターの配置についても特に制限されず、適宜設定されうる。好ましい実施形態においては、棒状の形状の赤外線ヒーターをフィルムの幅方向に(フィルムの搬送方向に垂直になるように)配置する。この際、赤外線ヒーターは、赤外線を反射させる反射板を用いることにより、赤外線ヒーターより放出された赤外線が狭い照射範囲に集中するように設計され、配置されていることが好ましい。反射板は、アルミニウムなどの金属製のものでありうる。反射板は、例えば、半円筒状もしくは放物面状に曲げられ、粉体粒子分散層の側に開いた状態で配置されうる。
 図4は、一実施形態におけるアニール部17の赤外線ヒーターの配置を示す。棒状の赤外線ヒーター181は、アニール部17の入口側であり、例えば、昇温ゾーン17aの最上流の初期昇温ゾーン17a’に設けられ、半円筒状の反射板182とともに基材に対して一方の面(粉体粒子分散層の側の面)に配置される。
 赤外線ヒーターは、1本のみを用いてもよく、フィルムの搬送方向に複数本(複数列)配置されていてもよい。また、短時間で粉体粒子分散層の表面を効率的に昇温するため、近赤外線ヒーター、中赤外線ヒーターなどの異なる種類の赤外線ヒーターをそれぞれの特性を考慮して組み合わせて配置してもよい。例えば、上流側から1本目に中赤外線ヒーター、2本目に近赤外線ヒーターを配置することができる。これにより、はじめに中赤外線ヒーターにより粉体粒子分散層を昇温させ、次いで近赤外線ヒーターにより粉体粒子分散層をさらに高温にして表面近傍の粒子を効率的に溶融させることができる。赤外線ヒーターの選定、組合せは、粉体粒子を構成する樹脂の特性、粉体粒子分散層の厚み、基材の種類、基材の搬送速度等に応じて適宜選定することができる。
 また、赤外線(IR)ヒーターは、その表面温度が、1000~1500℃程度であることが好ましく、発光波長が2~5μmにピークがあることが好ましい。フィルム(粉体粒子分散層)に赤外線(IR)ヒーターを近づけた方が、赤外線(IR)ヒーターによる放射エネルギーをより狭い範囲に集中させることができる。フィルム(粉体粒子分散層)から赤外線(IR)ヒーターまでの距離は、特に制限されず、粉体粒子が溶融するように設計されうる。
 赤外線ヒーターのランプ電圧、設置高さ、設置する本数、搬送方向の設置間隔(ピッチ)は特に制限されず、粉体粒子を構成する液晶性高分子の特性、粉体粒子分散層の厚み、基材の種類、基材の搬送速度等に応じて適宜選定することができる。例えば、粉体粒子分散層の温度が液晶性高分子の融点を超えるように、赤外線ヒーターのランプ電圧、設置高さ、設置する本数、搬送方向の設置間隔を調整することが好ましい。
 ≪フラッシュランプ≫
 フラッシュランプとしては特に制限されないが、キセノンフラッシュランプなどが用いられうる。フラッシュランプのパルス光の1回の照射時間は、光強度にもよるが、例えば、0.1ミリ秒~5ミリ秒であり、好ましくは0.5ミリ秒~2ミリ秒である。パルス光の発光間隔は、粉体粒子分散層を切れ目なく加熱できればよく、例えば、1秒~1000秒であり、好ましくは10~500秒である。フラッシュランプの印加電圧も特に制限されないが、例えば、1000~4000Vであり、好ましくは2000~3000Vである。フラッシュランプを用いることで、短時間で粉体粒子を溶融、融着させることができる。
 フラッシュランプを配置する形態は特に制限されない。また、フラッシュランプは1本のみを用いてもよく、フィルムの搬送方向に複数のフラッシュランプを並べて配置してもよい。装置能力によるが、搬送方向の照射強度分布を考慮し、粉体粒子分散層の表面近傍の温度が液晶性高分子の溶融温度に達するように、搬送速度に適したフラッシュランプの本数、照射間隔、1回あたりの投入エネルギーを調整すればよい。
 図5は、一実施形態におけるアニール部17のフラッシュランプの配置を示す。本発明の好ましい実施形態においては、図5(a)のように、搬送方向に2~10本(図5では6本)のフラッシュランプ183を配置したランプハウス184をアニール部17の入口側であり、例えば、昇温ゾーン17aの最上流の初期昇温ゾーン17a’に配置する。これにより、強い光を面で発生させる間欠発光が得られうる。1回のパルス光により照射される照射エリアAに対応する搬送方向の距離(均一発光を受ける搬送方向の距離)は、例えば、10~1000mmでありうる。均一発光を受ける搬送方向の距離は、搬送速度、発光時間を調整することによって調整されうる。図5(b)にパルス光の発光パターンを示す。パルス光の発光間隔は、図5(a)に点線で示すように照射エリアAの切れ目が生じないように調整することが好ましい。具体的には、粉体粒子分散層が設けられた基材を、均一発光を受ける搬送方向の距離より少し短い距離まで搬送したところで次の発光を発光させるように調整することが好ましい。
 なお、フラッシュランプのパルス光は、1回のパルスごとに複数回発光させるように調整してもよい(図示せず)。この場合の発光間隔は0.1秒以下であることが好ましく、回数は10回以下であることが好ましい。このようにすることで熱エネルギーを与えすぎないため、粉体粒子分散層の表面近傍の領域のみが昇温することにより、均一な低誘電樹脂層を得ることができる。
 フラッシュランプを用いて熱処理する際には、粉体粒子分散層における粉体粒子の溶融状態を確認しながら印加電圧、発光時間、発光間隔を調整することが好ましい。
 なお、アニール工程は、1時間~2時間と長時間にわたる場合があり、アニール部の設置場所の物理的制約より、基材の搬送速度が1m/分以下の低速となる場合がある。この場合、1本のフラッシュランプで加熱する場合、搬送方向に均一に加熱するためには比較的短時間の間隔で照射を行う必要がある。このため、1回あたりの投入エネルギーを低く抑えて照射することとなるが、搬送方向におけるランプの照射光強度分布の関係上、粉体粒子分散層の表面の同一の箇所で連続的に照射を受けることになる。この場合、熱伝導により粉体粒子分散層の厚さ方向の熱移動が発生し、粉体粒子分散層の厚さ方向で温度分布が生じる。そして、表面側の領域で液晶性高分子が溶融皮膜化し、基材側の領域では粉体粒子の熱膨張等が起こりうる。その結果、粉体粒子分散層に亀裂が入る等の影響が出る場合がある。したがって、連続搬送されている基材上に形成された粉体粒子分散層に対してフラッシュランプを用いて加熱溶融する場合には、複数のフラッシュランプを搬送方向に配置してパルス光が面照射されるように調整することが好ましい。
 <両面積層フィルムの作製>
 上記で作製された、基材上に低誘電樹脂層を有する積層フィルムは、上記低誘電樹脂層上にさらに金属箔を積層した両面積層フィルムとすることができる。
 図1に示すように、ロール状の金属箔26を繰り出し、金属箔26を積層フィルム20の低誘電樹脂層21側の表面に加熱ローラー22を用いて貼合することができる。これにより、図2(d)のように積層フィルム20の低誘電樹脂層21の表面に金属箔26が積層された両面積層フィルム30が得られうる。この際、積層フィルム20および金属箔26の双方を、あらかじめ貼合温度近傍またはそれ以上の温度まで予熱した後、貼合を行うことが好ましい。
 また、貼合前に加熱ローラー(図示せず)で積層フィルム20をニップ押圧することで、接着性および低誘電樹脂層21の表面性を調整することができる。例えば、低誘電樹脂層21側の加熱ローラーの表面に対してDLC(ダイヤモンドライクカーボン)コーティング等の表面処理を行うことにより、加熱ローラー表面の低付着性が得られニップ押圧による加熱ロール表面への樹脂付着を抑制しうる。また、金属箔26側加熱ローラー表面をDLCコーティング加工することにより、耐摩擦性、高硬度表面となり、ローラーの延命が図れる。
 金属箔26の材質としては、アルミニウム、ステンレス、鉄、銅などを挙げることができる。なお、金属箔26の材質は、基材15としての金属箔の材質と同じであっても異なっていてもよい。金属箔26の厚さは、10~200μmの範囲内であることが好ましい。上記範囲であれば強度に優れ、ロール状に巻き取ることが容易になる。
 なお、図1では、積層フィルムの低誘電樹脂層の表面に金属箔26をさらに積層する例を示したが、他の実施形態として、予め同じ構成で作製した2つの積層フィルム20を、それぞれの低誘電樹脂層21を接着させるように貼合して両面積層フィルムとすることができる。この場合、双方の低誘電樹脂層21は同じ材料から構成されるため、貼合後は単一の低誘電樹脂層となる。このような構成により、低誘電樹脂層21と基材15として用いられる金属箔との接着性がより向上しうる。
 さらに他の実施形態として、本形態の積層フィルムである第1の積層フィルムと、本形態の積層フィルムであって、上記第1の積層フィルムと低誘電樹脂層の厚さが異なる第2の積層フィルムとを作製し、それぞれの低誘電樹脂層を接着させるように貼合して両面積層フィルムとすることができる。これにより、厚さの異なる低誘電樹脂層を有する両面積層フィルムを効率良く作製できる。特に、厚い塗膜を作製しようとすると、乾燥時間が長くなったり、粒子が飛散しやすくなったり、塗膜が割れやすくなったり、アニール後の低誘電樹脂層に空隙が生じやすくなる場合があるが、上記構成によれば、厚い低誘電樹脂層を容易に得ることができる。
 <巻取り工程>
 最後に、巻取り工程にて、積層フィルム20(または両面積層フィルム30)を巻取装置によって巻取り、フィルムロールを得る。すなわち、巻取り工程では、積層フィルムを搬送しながら巻芯に巻取ることにより、フィルムロールが製造される。
 巻取り工程における積層フィルムを巻取る際の巻取り張力は、特に制限されないが、10~300N/mの範囲内であることが好ましく、20~200N/mの範囲内であることが好ましい。巻取り張力は、巻取り工程の間一定でもよいし、巻取り工程の途中で変化させてもよい。
 (巻取り方法)
 積層フィルムの巻取り方法は、一般に使用されているワインダーを用いる方法であればよく、例えば、定トルク法、定テンション法、テーパーテンション法、内部応力一定のプログラムテンションコントロール法等の張力をコントロールする方法があり、それらを使い分ければよい。巻取る前に、製品となる幅に端部をスリットして裁ち落とし、巻き中の貼りつきや擦り傷防止のために、表面改質処理をフィルム両端部に施してもよい。
 [積層フィルム]
 本発明の一形態によれば、上記の本発明の一形態に係る積層フィルムの製造方法によって製造された、積層フィルムが提供される。本形態に係る積層フィルムは、液晶性高分子を用いた積層フィルムにおいて、優れた膜品質を有する。
 本発明に係る積層フィルムは、長尺フィルムであることが好ましく、具体的には、フィルムの全長は、100~12,000mの範囲内であることが好ましい。また、本発明に係るフィルムの幅は、400~3,000mmの範囲内であることが好ましい。
 積層フィルムにおいて、低誘電樹脂層の膜厚としては、特に制限されないが、0.5~50μmの範囲内が好ましく、10~50μmの範囲内がより好ましい。当該膜厚は、株式会社キーエンス製マルチカラーレーザー同軸変位計CL-3000を用いて測定することができる。具体的には、塗工前及びアニールゾーン後の位置に、測定用に高精度加工した基準ロールを配置し、変位計をそれぞれに設置する。塗工前基準ロール上では、基材の膜厚を、アニールゾーン後の基準ロール上では基材と低誘電樹脂層の積層フィルムの膜厚を測定し、膜厚差を低誘電樹脂層の膜厚とする。より厳密には、それぞれの測定値と、基材の搬送位置を記録し、同じ基材位置での膜厚差を演算することにより、正確な膜厚を得ることができる。
 本発明に係る積層フィルムにおいて、低誘電樹脂層中の液晶性高分子の含有量は、フィルムの全質量に対して70質量%以上であることが好ましく、80質量%以上であることがより好ましく、90質量%以上であることがさらにより好ましく、95質量%以上であることがさらにより好ましい。上記数値範囲であれば、低誘電正接および低誘電率を有するフィルムを得ることができる。
 [フィルムの用途]
 本発明に係る製造方法により得られる液晶性高分子を用いた積層フィルムは、優れた電気絶縁性と誘電特性を示す。そのため、上記積層フィルムは、コンピュータ、携帯機器をはじめとする情報通信関連の電子回路基板の絶縁フィルムや表面保護フィルムとして好適に使用できる。
 本発明の実施形態を詳細に説明したが、これは説明的かつ例示的なものであって限定的ではなく、本発明の範囲は添付の特許請求の範囲によって解釈されるべきであることは明らかである。
 本発明は、下記態様および形態を包含する:
 1.低誘電性を保有する液晶性高分子を含む平均粒子径が50μm未満の粉体粒子を、前記液晶性高分子を実質的に溶解させない分散媒中に分散させて分散液を得る分散液調製工程と、
 前記分散液を連続搬送されている基材上に塗工して塗膜を得る塗布工程と、
 前記塗膜から分散媒の一部を除去して、前記粉体粒子と残留分散媒とを含む粉体粒子分散層を得る分散媒除去工程と、
 前記粉体粒子分散層を熱処理して、前記粉体粒子同士を熱融着させて低誘電樹脂層を得る溶融造膜工程と、
を含み、
 前記分散媒は、沸点差が5℃以上である2種類以上の有機溶媒を含む混合分散媒である、積層フィルムの製造方法。
 2.前記熱処理は、前記粉体粒子分散層の側のみから加熱を行う初期熱処理工程を含む、上記1.に記載の積層フィルムの製造方法。
 3.前記初期熱処理工程における加熱手段は赤外線ヒーターまたはフラッシュランプである、上記2.に記載の積層フィルムの製造方法。
 4.前記液晶性高分子を含む粉体粒子は、前記熱処理により重合反応しない、上記1.~3.のいずれかに記載の積層フィルムの製造方法。
 5.前記分散媒除去工程における乾燥時間が0.2時間未満である、上記1.~4.のいずれかに記載の積層フィルムの製造方法。
 本発明の効果を、以下の実施例を用いて説明する。ただし、本発明の技術的範囲が以下の実施例のみに制限されるわけではない。下記の実施例において、「%」「部」の表記を用いるが、特に断りがない限り「質量%」「質量部」を表す。
 〔実施例1〕
 <フィルムの作製>
 (分散液調製工程)
 〈液晶性ポリエステル樹脂1の合成〉
 攪拌翼を有する重合容器に、6-ヒドロキシ-2-ナフトエ酸(HNA)60モル%、4,4’-ジヒドロキシビフェニル(BP)20モル%、テレフタル酸(TPA)15.5モル%、2,6-ナフタレンジカルボン酸(NADA)4.5モル%を加え、触媒として酢酸カリウムおよび酢酸マグネシウムを仕込み、重合容器の減圧-窒素注入を3回行って窒素置換を行った後、無水酢酸(水酸基に対して1.08モル当量)を更に添加し、150℃まで昇温し、還流状態で2時間アセチル化反応を行った。
 アセチル化終了後、酢酸留出状態にした重合容器を0.5℃/分で昇温して、槽内の溶融体温度が310℃になったところで重合物を抜き出し、冷却固化した。得られた重合物を粉砕し目開き2.0mmの篩を通過する大きさに粉砕してプレポリマーを得た。
 次に、上記で得られたプレポリマーを、ヤマト科学株式会社製のオーブンでヒーターにより、温度を室温から7時間かけて300℃まで昇温した後、300℃で温度を1時間保持して固相重合を行った。その後室温で自然放熱し、液晶性ポリエステル樹脂1(LCP1)を得た。
 上記で得られた液晶性ポリエステル樹脂1の試料について、メトラー社製の顕微鏡用ホットステージ(商品名:FP82HT)を備えたオリンパス株式会社製の偏光顕微鏡(商品名:BH-2)を用い、試料を顕微鏡加熱ステージ上にて加熱溶融させ、光学異方性の有無から液晶性を示すことを確認した。
 (融点の測定)
 上記で得られた液晶性ポリエステル樹脂1の融点を、ISO11357、ASTM D3418の試験方法に準拠して、株式会社日立ハイテクサイエンス製の示差走査熱量計(DSC)により測定した。このとき、昇温速度10℃/分で室温から360~380℃まで昇温して液晶性ポリエステル樹脂1を完全に融解させた後、速度10℃/分で30℃まで降温し、更に10℃/分の速度で380℃まで昇温するときに得られる吸熱ピークの頂点を融点とした。その結果、上記液晶性ポリエステル樹脂1の融点は319℃であった。
 なお、別途、上記の固相重合における重合時間をさらに延長しても融点が変わらなかったことから、上記液晶性ポリエステル樹脂1はさらなる重合反応が進行しない状態であることを確認した。
 (誘電正接・比誘電率測定(10GHz))
 上記で得られた液晶性ポリエステル樹脂1を用いて、その融点~融点+30℃の条件で加熱溶融し、60mm×60mm×0.8mm(厚み)の金型を用いて射出成形し、平板状試験片を作製した。続いて、作製した平板状試験片を幅3mmに切削し、アンリツ株式会社製のネットワークアナライザーMS46122Bと株式会社エーイーティー製の共振器を用いて空洞共振器摂動法により、周波数10GHzの面内方向の比誘電率および誘電正接を測定した。比誘電率および誘電正接は、それぞれサンプルをN=3ずつ測定し、3回の平均値とした。その結果、上記液晶性ポリエステル樹脂1の10GHzでの比誘電率は3.60であり、誘電正接は6×10-4であった。
 <分散液の調製>
 上記で得られた液晶性ポリエステル樹脂1をジェットミルで粉砕し、平均粒子径7μmの粉体粒子を得た。この粉体粒子10質量部を、有機溶媒1:メチルエチルケトン(沸点80℃)と有機溶媒2:イソ酪酸メチル(沸点92℃)とを質量比8:2(メチルエチルケトン:イソ酪酸メチル)で混合した分散媒90質量部に加え、攪拌分散して分散液を得た。なお、上記2種の有機溶媒の沸点差は12℃であった。
 <分散液の塗布>
 上記で得られた分散液を、連続搬送されている厚さ25μmの圧延銅箔上に、乾燥後の膜厚30μmとなるよう塗布し、塗膜を形成した。
 <分散媒の除去>
 上記塗膜に対して、温度60℃のドライヤーで2分30秒間乾燥を行った。また、ドライヤー出口で、塗膜面を指で擦ったところ、液晶性ポリエステル樹脂1の粉体が取れてしまい、この段階では、液晶性ポリエステル樹脂1の粉体粒子は融着していないことを確認した。なお、乾燥後の塗膜には、分散媒の一部が残った状態であった。
 ここで、乾燥時間は、アニール部突入時の塗膜の残留分散媒量が約10~30質量%となるように調整した。また、後述の実施例2~12においても、上記の残留分散媒量となるように、分散媒を構成する溶媒の種類や混合比に応じて乾燥時間を調整した。
 <熱処理>
 乾燥後の塗膜(粉体粒子分散層)を、分散媒が残った状態で、図3に示すような窒素雰囲気下のアニール部17に入れ、アニールゾーン17bにて350℃で1時間の熱処理を行った。ここで、アニール部17は、上流側から、昇温ゾーン17a、アニールゾーン17b、および徐冷ゾーン17cを有し、アニール部17の全体で、窒素雰囲気下で熱風により基材側と塗膜側の両面からの加熱を行った。なお、アニール部突入時における塗膜の残留分散媒量を下記の方法により測定したところ、約10質量%であった。熱処理した後のフィルムを巻取り、本実施例のフィルムを得た。
 〔実施例2〕
 分散液調製工程において、分散媒を、有機溶媒1:メチルエチルケトンと有機溶媒2:n-プロパノール(沸点97℃)との質量比8:2(メチルエチルケトン:n-プロパノール)の混合分散媒とした。これら2種の有機溶媒の沸点差は17℃であった。また、分散媒除去工程における乾燥時間を3分15秒とした。乾燥後の塗膜(粉体粒子分散層)は、アニール部突入時において残留分散媒を有していた(アニール部突入時の残留分散媒量:約10質量%)。上記以外は、実施例1と同様にして、本実施例のフィルムを作製した。
 〔実施例3〕
 分散液調製工程において、分散媒を、有機溶媒1:メチルエチルケトンと有機溶媒2:プロピレングリコールモノメチルエーテル(PGME、沸点121℃)との質量比8:2(メチルエチルケトン:PGME)の混合分散媒とした。これら2種の有機溶媒の沸点差は41℃であった。また、分散媒除去工程における乾燥時間を3分15秒とした。乾燥後の塗膜(粉体粒子分散層)は、アニール部突入時において残留分散媒を有していた(アニール部突入時の残留分散媒量:約10質量%)。上記以外は、実施例1と同様にして、本実施例のフィルムを作製した。
 〔実施例4〕
 分散液調製工程において、分散媒を、有機溶媒1:トルエン(沸点111℃)と有機溶媒2:メチルイソブチルケトン(MIBK、沸点116℃)との質量比8:2(トルエン:メチルイソブチルケトン)の混合分散媒とした。これら2種の有機溶媒の沸点差は5℃であった。また、分散媒除去工程における乾燥時間を4分00秒とした。乾燥後の塗膜(粉体粒子分散層)は、アニール部突入時において残留分散媒を有していた(アニール部突入時の残留分散媒量:約15質量%)。上記以外は、実施例1と同様にして、本実施例のフィルムを作製した。
 〔実施例5〕
 分散液調製工程において、分散媒を、有機溶媒1:トルエン(沸点111℃)と有機溶媒2:プロピレングリコールモノメチルエーテル(PGME、沸点121℃)との質量比8:2(トルエン:PGME)の混合分散媒とした。これら2種の有機溶媒の沸点差は10℃であった。また、分散媒除去工程における乾燥時間を4分00秒とした。乾燥後の塗膜(粉体粒子分散層)は、アニール部突入時において残留分散媒を有していた(アニール部突入時の残留分散媒量:約15質量%)。上記以外は、実施例1と同様にして、本実施例のフィルムを作製した。
 〔実施例6〕
 液晶性ポリエステル樹脂1の粉体粒子の平均粒子径が3μmとなるように粉砕したことを除いては、実施例5と同様にして、本実施例のフィルムを作製した。なお、乾燥後の塗膜(粉体粒子分散層)は、アニール部突入時において残留分散媒を有していた(アニール部突入時の残留分散媒量:約15質量%)。
 〔実施例7〕
 液晶性ポリエステル樹脂1の粉体粒子の平均粒子径が30μmとなるように粉砕したことを除いては、実施例5と同様にして、本実施例のフィルムを作製した。なお、乾燥後の塗膜(粉体粒子分散層)は、アニール部突入時において残留分散媒を有していた(アニール部突入時の残留分散媒量:約15質量%)。
 〔実施例8〕
 図4のように、アニール部17のうち、昇温ゾーン17aの最上流部に初期昇温ゾーン17a’をさらに設け、当該初期昇温ゾーン17a’の粉体粒子分散層の側にIRヒーターを設置し加熱した。ここで、IRヒーターにより照射される搬送方向の距離は約50mmであった。IRヒーターとしてはLICHTZEN社製ヒーターにアルミニウム製集光型反射板を付けたものを使用した。粉体粒子分散層とIRヒーターとの距離およびランプ印可電圧を調整し、粉体粒子分散層の温度が330~350℃となるようにした。上記以外は、実施例5と同様にして、本実施例のフィルムを作製した。
 〔実施例9〕
 図5のように、アニール部17のうち、昇温ゾーン17aの最上流部に初期昇温ゾーン17a’をさらに設け、当該初期昇温ゾーン17a’の粉体粒子分散層の側にフラッシュランプを設置し加熱した。フラッシュランプとしてはXenon社製X1100を使用し、搬送方向にランプを6本配置したランプハウス内に設置した。ここで、1回のパルス光により照射される照射エリアAに対応する搬送方向の距離(均一発光を受ける搬送方向の距離)は、320mmであった。フラッシュランプの電圧を2500V、照射時間を1000マイクロ秒とした。フラッシュランプは搬送方向で照射ゾーンの切れ目が起こらないように発光頻度を調整した。上記以外は、実施例5と同様にして、本実施例のフィルムを作製した。
 〔実施例10〕
 〈液晶性ポリエステル樹脂2の合成〉
 攪拌翼を有する重合容器に、6-ヒドロキシ-2-ナフトエ酸(HNA)60モル%、4,4’-ジヒドロキシビフェニル(BP)20モル%、テレフタル酸(TPA)15.5モル%、2,6-ナフタレンジカルボン酸(NADA)4.5モル%を加え、触媒として酢酸カリウムおよび酢酸マグネシウムを仕込み、重合容器の減圧-窒素注入を3回行って窒素置換を行った後、無水酢酸(水酸基に対して1.08モル当量)を更に添加し、150℃まで昇温し、還流状態で2時間アセチル化反応を行った。
 アセチル化終了後、酢酸留出状態にした重合容器を0.5℃/分で昇温して、槽内の溶融体温度が310℃になったところで重合物を抜き出し、冷却固化し、液晶性ポリエステル樹脂2(LCP2)を得た。
 液晶性ポリエステル樹脂1を、上記で調製した液晶性ポリエステル樹脂2に変更したことを除いては、実施例5と同様にして、本実施例のフィルムを作製した。なお、乾燥後の塗膜(粉体粒子分散層)は、アニール部突入時において残留分散媒を有していた(アニール部突入時の残留分散媒量:約15質量%)。
 〔実施例11〕
 分散液調製工程において、分散媒を、有機溶媒1:トルエン(沸点111℃)と有機溶媒2:プロピレングリコールモノメチルエーテル(PGME、沸点121℃)との質量比9:1(トルエン:PGME)の混合分散媒とし、乾燥時間を3分45秒としたこと以外は、実施例2と同様にして、本実施例のフィルムを作製した。なお、乾燥後の塗膜(粉体粒子分散層)は、アニール部突入時において残留分散媒を有していた(アニール部突入時の残留分散媒量:約10質量%)。
 〔実施例12〕
 分散液調製工程において、分散媒を、有機溶媒1:トルエン(沸点111℃)と有機溶媒2:プロピレングリコールモノメチルエーテル(PGME、沸点121℃)との質量比7:3(トルエン:PGME)の混合分散媒とし、乾燥時間を4分15秒としたこと以外は、実施例2と同様にして、本実施例のフィルムを作製した。なお、乾燥後の塗膜(粉体粒子分散層)は、アニール部突入時において残留分散媒を有していた(アニール部突入時の残留分散媒量:約20質量%)。
 〔比較例1〕
 分散液調製工程において、分散媒をメチルエチルケトン(MEK、沸点80℃)のみに変更した。また、分散媒除去工程における乾燥時間を2分30秒とした。乾燥後の塗膜(粉体粒子分散層)は、アニール部突入時において残留分散媒を有していた(アニール部突入時の残留分散媒量:約5質量%)。上記以外は、実施例1と同様にして、本比較例のフィルムを作製した。
 〔比較例2〕
 分散媒除去工程において、60℃で2分乾燥した後、さらに100℃で2分の乾燥を行った。乾燥後の塗膜(粉体粒子分散層)は、アニール部突入時において残留分散媒を有していなかった。上記以外は、比較例1と同様にして、本比較例のフィルムを作製した。
 〔比較例3〕
 分散液調製工程において、分散媒を、有機溶媒1:メチルエチルケトンと有機溶媒2:イソプロパノール(IPA、沸点82℃)との質量比8:2(メチルエチルケトン:イソプロパノール)の混合分散媒とした。これら2種の有機溶媒の沸点差は2℃であった。また、分散媒除去工程における乾燥時間を3分とした。乾燥後の塗膜(粉体粒子分散層)は、アニール部突入時において残留分散媒を有していた(アニール部突入時の残留分散媒量:約5質量%)。上記以外は、実施例1と同様にして、本比較例のフィルムを作製した。
 〔比較例4〕
 分散液調製工程において、分散媒をトルエン(沸点111℃)のみに変更した。また、分散媒除去工程における乾燥時間を3分30秒とした。乾燥後の塗膜(粉体粒子分散層)は、アニール部突入時において残留分散媒を有していた(アニール部突入時の残留分散媒量:約5質量%)。上記以外は、実施例1と同様にして、本比較例のフィルムを作製した。
 〔比較例5〕
 液晶性ポリエステル樹脂1の粉体粒子の平均粒子径が50μmとなるように粉砕したことを除いては、実施例5と同様にして、本比較例のフィルムを作製した。なお、乾燥後の塗膜(粉体粒子分散層)は、アニール部突入時において残留分散媒を有していた(アニール部突入時の残留分散媒量:約15質量%)。本比較例においては、塗布工程において、分散液中の粉体粒子のうち大粒子のものが沈降しやすく、均一な塗膜を形成することができなかった。具体的には、塗膜において大粒子によると思われるスジ故障が度々発生した。
 〔比較例6〕
 上記実施例1と同様の方法で、液晶性ポリエステル樹脂1の粉体粒子(平均粒子径:7μm)を調製した。120℃に加熱した調液設備を用いて、上記粉体粒子10質量部をp-クロロフェノール(沸点220℃)90質量部に攪拌して溶解させ、溶液を室温に戻して塗布液とした。実施例1の分散液を上記の塗布液に変更し、実施例1と同様に塗布することを試みたが、溶液の流動性が悪くなり、塗工機に塗布液をポンプで送ることができず、連続塗布ができなかった。
 連続塗工するためには、分散液の流動性を一定に保つため、調液設備から塗工機までの配管およびポンプ、更に塗工機を加熱・保温する必要があり、さらなる設備投資および期間が必要であるだけでなく管理維持が必要なことがわかった。
 〔比較例7〕
 実施例5の分散媒除去工程において、60℃で4分00秒乾燥した後、さらに100℃で2分の乾燥を行った。乾燥後の塗膜(粉体粒子分散層)は、アニール部突入時において残留分散媒を有していなかった。上記以外は、実施例5と同様にして、本比較例のフィルムを作製した。
 <残留分散媒の有無の確認>
 各実施例および比較例において、アニール部突入時における塗膜の残留分散媒量を下記式により求めた:
 残留分散媒量(質量%)={(M-N)/N}×100
 上記式中、Mは、アニール部突入時における塗膜から採取した試料の質量であり、Nは、上記試料を115℃で1時間加熱した後の質量である。アニール部突入時における塗膜の残留分散媒量が1質量%以上である場合、アニール部突入時における塗膜は残留分散媒ありと判断し、1質量%未満である場合、残留分散媒なしと判断した。アニール部突入時の塗膜から採取した試料からは、溶媒の蒸発が進むため、採取後すぐに密閉容器に封じ込める、ラッピングフィルムで包む等の蒸発した溶媒が飛散してしまわないよう注意が必要である。特に低沸点溶媒の沸点が80℃未満の場合、必要に応じ、採取時から封じ込むまでの時間を変化させてMを測定し、封じ込みまでの時間でプロットし、採取時のMを外挿するなどの工夫が必要である。
 [評価]
 <塗布状況>
 各実施例および比較例において調製した分散液を基材に塗布する際の塗布状況を確認し、下記基準にしたがって評価した。評価ランクが〇であれば、問題なく使用できる:
 塗布状況の評価ランク
 ○:連続塗布により均一な塗膜を安定して作製することができた;
 △:連続塗布により均一な塗膜を安定して作製することができなかった;
 ×:連続塗布ができなかった。
 <膜品質>
 各実施例および比較例で得られたフィルムの膜品質を目視で確認し、下記基準に従って評価した。評価ランクが○または〇△であれば、問題なく使用できる:
 膜品質の評価ランク
 ○:非常に良好である;
 〇△:良好であり製品化に問題はない;
 △:膜表面に乱れがあり(目視確認される弱い凹凸があり、ところどころに深い窪みがある)、製品化不可;
 ×:膜表面の乱れが強く(目視確認できる凹凸が散見され、ところどころに深い窪みがある。塗工部にて発生していると思われるスジ故障がある)、製品化不可。
 <昇温ゾーン、アニールゾーン内の付着物>
 各実施例および比較例において、フィルムを連続で1万メートル以上製造したところで、昇温ゾーン、アニールゾーン内の付着物の有無を確認し、下記基準に従って評価した。評価ランクが◎、○または〇△であれば、問題なく使用できる:
 昇温ゾーン、アニールゾーン内の付着物の評価ランク
 ◎:昇温ゾーン、アニールゾーン内に付着物がない;
 ○:昇温ゾーン入口近傍に微少量の付着物がある。アニールゾーン内に付着物がない;
 〇△:昇温ゾーン入口近傍に微量の付着物がある。アニールゾーン内に付着物がない;
 △:昇温ゾーンの入口近傍からアニールゾーン入口直前にかけて粒子付着が広がっており、高頻度の清掃が必要である;
 ×:昇温ゾーン内の全体及びアニールゾーン内に付着物が見られる(量産不可)。
 各実施例および比較例のフィルムの製造条件および評価結果を下記表1に示す。
 上記表1から明らかなように、実施例1~12では、一般的な設備を用いて膜品質に優れたフィルムを製造できることがわかった。
 これに対して、分散媒として1種類の溶媒のみを用いた比較例1、2、4や、2種類の溶媒であってもこれらの沸点差が5℃未満である比較例3では、良好な膜品質が得られなかった。これは、1種類の溶媒のみを用いた場合や2種類の溶媒であってもこれらの沸点差が5℃未満の場合は、分散媒除去工程において塗膜の乾燥が不均一になりやすい。そのため、一定量の残留分散媒を安定的に残すことが難しい。その結果、塗膜中の残留分散媒の分布にばらつきが生じ、塗膜から液晶性高分子の粉体の飛散や欠落が生じ、膜品質の低下につながるものと考えられる。
 特に、比較例2、7のように、アニール部入口での残留分散媒がない場合、溶融造膜工程において風や振動等による液晶性高分子の粉体の飛散・欠落が一層多くなり、膜品質が低下するだけでなく、製造後の装置のアニールゾーンにおける付着物がより多く存在することがわかった。
 また、比較例5のように液晶性高分子の粉末の平均粒子径が50μm以上となる場合は、分散液中で液晶性高分子の粉体が沈降しやすくなり均一な塗膜を作製することが難しい。その結果、良好な膜品質を示すフィルムが得られなかった。
 比較例6のように、液晶性高分子を溶媒に溶解させて塗布液を作製するためにはハロゲン含有溶媒等の特殊な溶剤を用いる必要があり、さらに調液設備から塗工機を加熱する必要がある。また、p-クロロフェノールは融点が42.8℃であるため、液晶性高分子を加熱して溶解させても、比較例6のように室温に放置するとゲル化したり、場合によっては固化してしまうことがわかった。このように塗布液の流動性が低下してしまうと、連続塗布をすることができない。
 液晶性高分子を加熱して溶解させた溶液を塗布液として安定塗工するためには、塗布液調整部、塗布液を塗工機に送る配管およびポンプ、フィルター等の設備、ならびに塗工機のそれぞれを加熱・保温する必要があり、膨大な設備投資が必要となるだけでなく、維持管理が必要となる。また、設備を構築するために長期間を要する。これらのことから、液晶性高分子を加熱して溶解させた溶液を塗布液として用いる方法は量産には適さない。

Claims (5)

  1.  低誘電性を保有する液晶性高分子を含む平均粒子径が50μm未満の粉体粒子を、前記液晶性高分子を実質的に溶解させない分散媒中に分散させて分散液を得る分散液調製工程と、
     前記分散液を連続搬送されている基材上に塗工して塗膜を得る塗布工程と、
     前記塗膜から分散媒の一部を除去して、前記粉体粒子と残留分散媒とを含む粉体粒子分散層を得る分散媒除去工程と、
     前記粉体粒子分散層を熱処理して、前記粉体粒子同士を熱融着させて低誘電樹脂層を得る溶融造膜工程と、
    を含み、
     前記分散媒は、沸点差が5℃以上である2種類以上の有機溶媒を含む混合分散媒である、積層フィルムの製造方法。
  2.  前記熱処理は、前記粉体粒子分散層の側のみから加熱を行う初期熱処理工程を含む、請求項1に記載の積層フィルムの製造方法。
  3.  前記初期熱処理工程における加熱手段は赤外線ヒーターまたはフラッシュランプである、請求項2に記載の積層フィルムの製造方法。
  4.  前記液晶性高分子を含む粉体粒子は、前記熱処理により重合反応しない、請求項1または2に記載の積層フィルムの製造方法。
  5.  前記分散媒除去工程における乾燥時間が0.2時間未満である、請求項1または2に記載の積層フィルムの製造方法。
