Abstract
樹脂成形品の製造方法は、熱可塑性樹脂製の繊維材と、繊維材の融点よりも低い融点を有し、繊維材同士を結合する熱可塑性樹脂製の結合材とを含むリサイクル原料を粉砕する粉砕工程と、リサイクル原料の粉砕物と、繊維材の融点よりも低い融点を有する熱可塑性樹脂製の粒状のベース樹脂とを混合させる混合工程と、リサイクル原料及びベース樹脂の混合物を、ベース樹脂の融点以上であり、繊維材の融点よりも低い加熱温度まで加熱することで樹脂組成物を生成する加熱工程と、樹脂組成物を成形型に注入することで樹脂成形品を成形する成形工程と、を備える。
Description
本開示は、樹脂成形品の製造方法及び樹脂成形品に関する。
特許文献1には、内燃機関のフィルタエレメントが開示されている。特許文献1に開示のフィルタエレメントは、空気を濾過する濾過部と、濾過部の外周に設けられるシール部とを備える。濾過部及びシール部は、熱可塑性樹脂製の繊維及び当該繊維よりも融点の低い熱可塑性樹脂製の結合材を含む不織布シートを熱プレスすることにより、一体成形される。
こうしたフィルタエレメントを成形する際には、上記不織布シートのうちフィルタエレメントを取り囲む部分が切除されることで端材が発生する。こうした端材は、再生利用が難しいために廃棄されるとともに焼却されている。
しかしながら、二酸化炭素排出量の削減の観点から、こうした端材の廃棄量を減らすことが求められている。
また、こうした課題は、フィルタエレメントなどの熱可塑性樹脂製の製品を製造する際に発生する端材の再生利用に限らず、使用済みの熱可塑性樹脂製の製品の再生利用においても同様にして生じる。

本開示の一態様に係る樹脂成形品の製造方法は、樹脂成形品の製造方法であって、熱可塑性樹脂製の繊維材と、前記繊維材の融点よりも低い融点を有し、前記繊維材同士を結合する熱可塑性樹脂製の結合材とを含むリサイクル原料を粉砕する粉砕工程と、前記リサイクル原料の粉砕物と、前記繊維材の融点よりも低い融点を有する熱可塑性樹脂製の粒状のベース樹脂とを混合させる混合工程と、前記リサイクル原料及び前記ベース樹脂の混合物を、前記ベース樹脂の融点以上であり、前記繊維材の融点よりも低い加熱温度まで加熱することで樹脂組成物を生成する加熱工程と、前記樹脂組成物を成形型に注入することで前記樹脂成形品を成形する成形工程と、を備える。
本開示の一態様に係る樹脂成形品は、熱可塑性樹脂であるベース樹脂及び前記ベース樹脂とは異なる熱可塑性樹脂である結合材により形成される固溶体と、前記固溶体中に混在するとともに、前記ベース樹脂及び前記結合材の融点よりも高い融点を有する熱可塑性樹脂製の繊維材と、を含む。
以下、図1~図7を参照して、樹脂成形品及び樹脂成形品の製造方法の一実施形態について説明する。

図3に示すように、不織布シートを構成する複合繊維は、繊維材15からなる芯部24と、結合材16からなり、繊維材15の外周面を覆う鞘部25とを有している。複合繊維は、所謂芯鞘構造を有している。
上述したように、結合材16の融点は、繊維材15の融点よりも低い。このため、鞘部25を熱プレスにより軟化させることで、鞘部25を介して複合繊維同士が熱融着されて上記フィルタエレメント20が成形される。
図2に示すように、不織布シートを熱プレスしてフィルタエレメント20を成形する際に、不織布シートのうちフィルタエレメント20を取り囲む部分が切除されることで端材26が発生する。
本実施形態では、上記端材26を用いて樹脂成形品10を製造する。
次に、樹脂成形品10の製造方法について説明する。

射出装置30は、混合物13を加熱しながら図示しない成形型に射出する装置である。射出装置30は、シリンダ31、スクリュー32、ホッパ33、駆動装置34、及びヒータ35を備える。
図6に示すように、加熱工程では、射出装置30に投入された混合物13を加熱する。

また、混合物13は、ヒータ35によって所定の加熱温度まで加熱されることで、いずれも溶融状態のベース樹脂17及び結合材16と、固体状態の繊維材15とが混在している樹脂組成物14(図1参照)が生成される。加熱温度は、ベース樹脂17の融点以上であり、繊維材15の融点よりも低い温度である。
また、混合物13は、ヒータ35によって所定の加熱温度まで加熱されることで、いずれも溶融状態のベース樹脂17及び結合材16と、固体状態の繊維材15とが混在している樹脂組成物14(図1参照)が生成される。加熱温度は、ベース樹脂17の融点以上であり、繊維材15の融点よりも低い温度である。
<成形工程>
成形工程では、射出装置30の射出口36から射出される上記樹脂組成物14を図示しない成形型内に注入する。そして、成形型と共に上記樹脂組成物14を冷却することで樹脂成形品10が成形される。

樹脂成形品10中において、ベース樹脂17及び結合材16は、アンカー効果により結合されている。
次に、本実施形態の作用効果について説明する。

(1)加熱工程において、リサイクル原料11及びベース樹脂17の混合物13が所定の加熱温度まで加熱されることで、溶融状態のベース樹脂17及び結合材16と、非溶融状態の繊維材15とが含まれた樹脂組成物14が生成される。そして、こうした樹脂組成物14を成形型に注入することで、樹脂成形品10が成形される。
同方法によれば、樹脂成形品10には繊維材15が混在しているので、樹脂成形品10の強度が高められる。
また、こうした方法によれば、加熱工程において、リサイクル原料11及びベース樹脂17の混合物13が上記所定の加熱温度まで加熱されることで、溶融状態のベース樹脂17及び結合材16と、固体状態の繊維材15とが含まれた樹脂組成物14が生成される。そして、こうした樹脂組成物14を成形型に注入することで、樹脂成形品10が成形される。こうして成形された樹脂成形品10は、ベース樹脂17と結合材16との固溶体19中に繊維材15が混在しているので、樹脂成形品10の強度が高められる。
また、こうした方法によれば、加熱工程において、リサイクル原料11及びベース樹脂17の混合物13が上記所定の加熱温度まで加熱されることで、溶融状態のベース樹脂17及び結合材16と、固体状態の繊維材15とが含まれた樹脂組成物14が生成される。そして、こうした樹脂組成物14を成形型に注入することで、樹脂成形品10が成形される。こうして成形された樹脂成形品10は、ベース樹脂17と結合材16との固溶体19中に繊維材15が混在しているので、樹脂成形品10の強度が高められる。
図7に、加熱温度を200℃とした場合の端材26の配合割合(%)とシャルピ衝撃値(KJ/m2)との関係を「●」にて示す。また、図7に、加熱温度を250℃とした場合の端材26の配合割合とシャルピ衝撃値との関係を「○」にて示す。
図7に「●」にて示すように、加熱温度を200℃とした場合には、端材26の配合割合が0%以上、60%以下の範囲において、端材26の配合割合が多くなるほどシャルピ衝撃値が大きくなった。
一方、図7に「○」にて示すように、加熱温度を250℃とした場合には、端材26の配合割合が0%以上、60%以下の範囲において、加熱温度を200℃とした場合よりもシャルピ衝撃値が小さくなった。このことから、加熱温度を繊維材15の融点以上にすると、繊維材15がベース樹脂17及び結合材16と共に固溶体19を形成することで、樹脂成形品10の強度が低くなることがわかる。
また、上記樹脂成形品10は、ベース樹脂17と結合材16との固溶体19を含むため、結合材16の分だけ新品のベース樹脂17の使用量を減らすことができる。
したがって、二酸化炭素排出量の削減と樹脂成形品10の強度の向上との両立を図ることができる。

(2)ベース樹脂17の融点は、結合材16の融点以上である。
ベース樹脂17の融点が結合材16の融点よりも低い場合、混合物13をベース樹脂17の融点よりも高い結合材16の融点以上まで加熱しなければならない。

その点、上記方法によれば、混合物13をベース樹脂17の融点以上の加熱温度まで加熱することで、ベース樹脂17とともに結合材16も溶融する。したがって、ベース樹脂17及び結合材16を溶融させるために必要なエネルギを低減できる。
(3)樹脂成形品10の製造方法は、粉砕工程の後に、粉砕物12を粒状にする粒状化工程を備える。
リサイクル原料11としてフィルタエレメント20などを製造する際に発生する端材26を用いた場合には、以下の不都合が生じるおそれがある。すなわち、粉砕されたリサイクル原料11は密度が低いのに対して、粒状のベース樹脂17は密度が高い。このため、リサイクル原料11及びベース樹脂17の混合物13が混合されにくくなる。特に、混合物13が自重でホッパ33からシリンダ31に進入する際に、リサイクル原料11がベース樹脂17から分離しやすくなる。これにより、樹脂成形品10の強度分布に偏りが生じやすくなる。
リサイクル原料11としてフィルタエレメント20などを製造する際に発生する端材26を用いた場合には、以下の不都合が生じるおそれがある。すなわち、粉砕されたリサイクル原料11は密度が低いのに対して、粒状のベース樹脂17は密度が高い。このため、リサイクル原料11及びベース樹脂17の混合物13が混合されにくくなる。特に、混合物13が自重でホッパ33からシリンダ31に進入する際に、リサイクル原料11がベース樹脂17から分離しやすくなる。これにより、樹脂成形品10の強度分布に偏りが生じやすくなる。
この点、上記方法によれば、粒状化工程においてリサイクル原料11の粉砕物12が粒状にされることで、リサイクル原料11の密度が高められる。これにより、リサイクル原料11及びベース樹脂17の混合物13が混合されやすくなるので、樹脂成形品10の強度分布に偏りが生じることを抑制できる。
(4)樹脂成形品10は、ベース樹脂17及び結合材16により形成される固溶体19と、固溶体19に混在する繊維材15とを含む。
同構成によれば、上記作用効果(1)と同様の作用効果を奏することができる。

・樹脂成形品10は、タルク18を有していないものであってもよい。

・混合工程において、タルク18は、予めベース樹脂17に混合されていなくてもよい。粉砕物12、ベース樹脂17、及びタルク18を同時に混合してもよい。
・結合材16は、加熱温度よりも融点の低い熱可塑性樹脂であればよく、例えばベース樹脂17と同じ融点を有する材料であってもよい。また、結合材16は、例えばベース樹脂17よりも高い融点を有する材料であってもよい。この場合、例えば結合材16を低融点ポリエチレンテレフタレートとし、ベース樹脂17をポリエチレン(融点が約125℃)とすることができる。
・結合材16は、加熱温度よりも融点の低い熱可塑性樹脂であればよく、例えばベース樹脂17と同じ融点を有する材料であってもよい。また、結合材16は、例えばベース樹脂17よりも高い融点を有する材料であってもよい。この場合、例えば結合材16を低融点ポリエチレンテレフタレートとし、ベース樹脂17をポリエチレン(融点が約125℃)とすることができる。
・繊維材15を構成する材料は、ポリエチレンテレフタレートに限定されず、ポリプロピレン、ポリエチレンなどの他の熱可塑性樹脂であってもよい。
・ベース樹脂17を構成する材料は、ポリプロピレンに限定されず、繊維材15の融点より融点が低く、結合材16の融点以上の融点を有するものであれば、ポリカーボネート、ポリアミドなどの他の熱可塑性樹脂により構成されていてもよい。
・ベース樹脂17を構成する材料は、ポリプロピレンに限定されず、繊維材15の融点より融点が低く、結合材16の融点以上の融点を有するものであれば、ポリカーボネート、ポリアミドなどの他の熱可塑性樹脂により構成されていてもよい。
・ベース樹脂17は、新品のものでなくてもよく、使用済みの樹脂材を再生利用してもよい。
・リサイクル原料11は、フィルタエレメント20を製造する際に発生する端材26に限定されず、他の製品の端材であってもよい。また、リサイクル原料11は、端材に限定されず、カーペットなどの使用済みの製品を利用することもできる。

Claims (4)
- 樹脂成形品の製造方法であって、
熱可塑性樹脂製の繊維材と、前記繊維材の融点よりも低い融点を有し、前記繊維材同士を結合する熱可塑性樹脂製の結合材とを含むリサイクル原料を粉砕する粉砕工程と、
前記リサイクル原料の粉砕物と、前記繊維材の融点よりも低い融点を有する熱可塑性樹脂製の粒状のベース樹脂とを混合させる混合工程と、
前記リサイクル原料及び前記ベース樹脂の混合物を、前記ベース樹脂の融点以上であり、前記繊維材の融点よりも低い加熱温度まで加熱することで樹脂組成物を生成する加熱工程と、
前記樹脂組成物を成形型に注入することで前記樹脂成形品を成形する成形工程と、を備える、
