Abstract

Description
本発明は、金属ニッケルを主成分とする導電性粉末を用いた焼成型導電性ペーストを用いて平板状導体膜を形成する方法に関する。
エレクトロニクス分野において、電子回路や抵抗、コンデンサ、ICパッケージ等の部品を製造するために焼成型導電性ペーストが使用されている。焼成型導電性ペーストは金属、合金や金属酸化物等の導電性粉末を、必要に応じてガラス質結合剤やその他の添加剤と共に有機ビヒクル中に均一に混合分散させてペースト状としたものである。この焼成型導電性ペーストを基板上に適用した後、高温で焼成し、ペースト中に含まれる有機成分が分解し飛散することによって金属成分やガラス成分等の無機成分だけが残り、回路基板の配線や電極等の導体膜を形成する。
前出の有機ビヒクルにはバインダ樹脂と呼ばれる樹脂成分が含まれている。そのため基板等の導体膜形成対象の上に焼成型導電性ペーストを塗布した後もすぐに周囲に流動せず、或る程度の厚みを有したまま塗布時の形状を維持することができる。そして、その後の焼成によってバインダ樹脂が分解飛散した後は、有機ビヒクル中に高濃度に分散されていた導電性粉末が互いに焼結して当初の塗膜形状を維持できるため、スクリーン印刷法やグラビア印刷法等により所望のパターンに形成された導体膜が得られる。
以上のように焼成型導電性ペーストは、比較的厚みのある厚膜導体が得られることから前述の用途に用いられる他、特定のパターン印刷が可能であることから近年では一辺の長さが1mmにも満たない積層コンデンサや積層インダクタといった小型電子部品の電極形成にも広く用いられている。
一例を説明すると、誘電体、磁性体、圧電体等のセラミック原料粉末をバインダ樹脂中に分散させ、シート化してなるセラミックグリーンシートに対し、焼成型導電性ペーストを所望パターンで印刷し、乾燥して溶剤を除去して電極乾燥膜を形成する。こうして得られた電極乾燥膜を有するセラミックグリーンシートを複数枚積み重ね、圧着して積層体を形成する。次いで、この積層体を積層体の状態で所定の形状に切断し、高温で同時に焼成してセラミック層の焼結と電極層の形成を同時に行ってセラミック素体を得る。なお、ここで形成される電極層は一般的に“内部電極層”と称されている。こうして得られたセラミック素体に対し、その両端面に端面電極が形成され積層電子部品となる。
一方、用途によっては面積(サイズ)の大きい平板状の導体膜(塗膜)が必要とされる場合がある。このような平板状導体膜は、ガラスやセラミック等の基体表面の一部又は全部を層状に覆って形成されることから“表層導体膜”と呼ばれることもある。一辺が3.0cm以上の正方形が内包されるような、サイズの大きい平板状導体膜を得ようとする場合、従来は一般的にスパッタリング法や蒸着法、メッキ法等によって形成されることが多かった(たとえば特許文献1)。これらの製法であれば、サイズの大きい平板状導体膜を形成する場合であっても均一な膜厚が得られやすく、容易に平坦で平滑な導体膜を得ることができる。但し、これらの製法は生産設備が大型化するためコスト面で不利になる他、得られる導体膜は薄膜であることから、厚膜導体と比べた場合には導電性の高い導体膜を得ることが難しかった。なお、これらの製法で得られた薄膜を何層も積み重ねることによって導電性の高い導体膜を得ることはできるが、その場合、製造コストの上昇が避けられない。
その他に導電性インクを用いて面積の大きい平板状導体膜を作製することが知られている。導電性インクは、焼成型導電性ペーストと異なりバインダ樹脂を含んでおらず、低粘度の液状であることから、平坦で平滑な平板状導体膜の形成に適している上に、前出のスパッタリング法等と比べてスピンコーターやバーコーター等といった簡便な生産設備で製造することが可能である。たとえば特許文献2には、平均一次粒径が10nm~30nmのニッケル粒子を分散媒に分散したニッケルインクを、スピンコーターでガラス基板上に塗布し、膜厚が400nmで、平均表面粗さがRa≦10nmの導体膜を形成することが記載されている。但し、特許文献2によって得られる導体膜はやはり薄膜であることから、高い導電性は望めない。
また特許文献3には加熱によってニッケル金属を生成する成分としてギ酸ニッケルを使用し、これをエチレンアミンで分散した導電性インクが開示されている。エチレンアミンは粘稠で粘り気が強いため、バインダ樹脂を含まないにも拘わらず、膜厚3.66μmの導体膜が得られたと記載されている。しかしながらこの導電性インクは金属ニッケルの配合量に比べて有機成分を多量に含むため、3.66μmの膜厚を得るために、その30倍近い100μmの厚さの塗膜を形成しなければならない。そのため、特許文献3の導電性インクを用いてサイズの大きい平板状導体膜を形成した場合、塗膜全体から均一に有機成分を脱脂・揮発させることが難しく、平坦で平滑な導体膜を得るのは困難であった。
そこで、本発明者等はバインダ樹脂を含む焼成型導電性ペーストを用いて、厚膜でサイズ(面積)の大きい平板状導体膜を形成することを試みた。しかしながら、従来知られていた焼成型導電性ペーストを用いて大きなサイズ、たとえば一辺が3.0cm四方のサイズの平板状導体膜を作製すると、焼成後の導体膜表面にうねりが生じる等の問題が発生し、平坦で平滑な平板状導体膜を得ることができなかった。本発明者等はその原因が焼成炉に起因するものか、導電性ペーストに起因するものか、いろいろ検討したがついにその原因を特定するには至らなかった。しかしながら、いずれにしても平板状導体膜(表層導体膜)は、内部電極層とは異なり、焼成後の導体膜に対して圧着されている部材がないために、焼成過程の塗膜中において生じた局所的な熱収縮の差が顕在化したものと本発明者等は推測している。
そこで本発明は、バインダ樹脂を含む焼成型の導電性ペーストを用いながら、厚膜でサイズが大きく、平坦で平滑な平板状導体膜(表層導体膜)を作製できるようにすることを目的とする。
上記課題は以下によって達成される。
(1)基材上に焼成型導電性ペーストを用いて、少なくとも一辺が3.0cmの正方形を内在可能な形状であって厚さが0.5μm以上の平板状導体膜を形成する平板状導体膜形成方法であって、
前記焼成型導電性ペーストは、下記の成分a~cを有すると共に、当該焼成型導電性ペースト中に含まれる水分量が0.50質量%未満であり、

バインダ樹脂を含む焼成型の導電性ペーストを用いながら、厚膜でサイズが大きく、平坦で平滑な平板状導体膜を作製することができる。
本発明は、バインダ樹脂を含む焼成型の導電性ペーストを用いながらも、厚膜でサイズの大きい平板状導体膜を平坦且つ平滑に形成できるようにするため、焼成過程における導電性ペースト内において局所的な熱収縮の差が極力生じないよう、その組成を一から設計し直したことにより得られたものである。
以下、その詳細を説明するが、本発明は以下において例示されたものに限定されない。

(導電性粉末)
本発明において用いられる導電性粉末としてはニッケルを主成分とするものであれば良く、ニッケルが100%の純ニッケル粉末の他、銅、鉄、コバルト、金、銀、パラジウム、レニウム、白金等との合金粉末であっても良い。またニッケル粉末の表面に薄い酸化膜を有するものや、過焼結抑制や酸化抑制の目的でガラス質や各種酸化物を表面に被着させたものを用いても良い。更には必要に応じて有機金属化合物や界面活性剤、脂肪酸類等で表面処理したニッケル粉末を用いても良く、これらの導電性粉末を2種以上混合して用いても良い。何れの場合においても本発明の導電性粉末はニッケルを主成分とするものである。
本発明において用いられる導電性粉末としてはニッケルを主成分とするものであれば良く、ニッケルが100%の純ニッケル粉末の他、銅、鉄、コバルト、金、銀、パラジウム、レニウム、白金等との合金粉末であっても良い。またニッケル粉末の表面に薄い酸化膜を有するものや、過焼結抑制や酸化抑制の目的でガラス質や各種酸化物を表面に被着させたものを用いても良い。更には必要に応じて有機金属化合物や界面活性剤、脂肪酸類等で表面処理したニッケル粉末を用いても良く、これらの導電性粉末を2種以上混合して用いても良い。何れの場合においても本発明の導電性粉末はニッケルを主成分とするものである。
なお本明細書において「主成分」とは全体に対して当該成分が50質量%超であることを指す。すなわち、「ニッケルを主成分とする導電性粉末」は、「ニッケルを50質量%超含む導電性粉末」と同義である。また本明細書において記号「~」を用いて表される数値範囲は、特に断らない限り当該数値を含むものとする。たとえば「10~20」という記載であれば10以上20以下の数値範囲を意味する。
導電性粉末の粒径は、焼成型導電性ペーストにおいて広く使用されている範囲のものを使用できるが、緻密で平坦且つ平滑性が高い導体膜を形成するためには、平均粒径D50が0.05μm以上1.0μm以下の範囲の微粉末を用いると良い。なお、本発明において平均粒径D50は、走査型電子顕微鏡(SEM)で取得した画像を解析することで得られる個数基準の粒度分布において粒径の小さい方から累計50個数%に相当するD50粒径をいう。導電性粉末の粒径は、特に平均粒径D50が0.1μm以上0.5μm以下の範囲であることが好ましい。
(バインダ樹脂)
本発明においてはアクリル樹脂をバインダ樹脂として用いる。
アクリル樹脂としては、酸価が0mgKOH/g以上10mgKOH/g以下の範囲内にあるアクリル樹脂を用いる。酸価が0mgKOH/g以上10mgKOH/g以下の範囲内にあるアクリル樹脂は熱分解性が特に高く、塗膜面積が大きくても均一に熱分解し飛散しやすいことから、平板状導体膜の表面を平坦且つ平滑にすることに寄与していると考えられる。アクリル樹脂以外の樹脂を使用した場合や、酸価が10mgKOH/gより大きいアクリル樹脂を使用した場合は、焼成して得られる導体膜にクラックやデラミネーション、導体膜表面のうねり、微小な凹凸等の欠陥が生じやすくなり、本発明が求める平板状導体膜は得られない。
本発明においてはアクリル樹脂をバインダ樹脂として用いる。
アクリル樹脂としては、酸価が0mgKOH/g以上10mgKOH/g以下の範囲内にあるアクリル樹脂を用いる。酸価が0mgKOH/g以上10mgKOH/g以下の範囲内にあるアクリル樹脂は熱分解性が特に高く、塗膜面積が大きくても均一に熱分解し飛散しやすいことから、平板状導体膜の表面を平坦且つ平滑にすることに寄与していると考えられる。アクリル樹脂以外の樹脂を使用した場合や、酸価が10mgKOH/gより大きいアクリル樹脂を使用した場合は、焼成して得られる導体膜にクラックやデラミネーション、導体膜表面のうねり、微小な凹凸等の欠陥が生じやすくなり、本発明が求める平板状導体膜は得られない。
なおアクリル樹脂は酸価が当該範囲内にある限り、その一部が変成されたものを使用しても良い。
またバインダ樹脂としては、本発明の作用効果を阻害しない限り、上述したアクリル樹脂に、エチルセルロース、ヒドロキシエチルセルロース等のセルロース系樹脂、メタクリル樹脂、ブチラール樹脂、エポキシ樹脂、フェノール樹脂、ロジン等の樹脂を混合して使用することもできる。当業界において良く知られている通り、複数種のバインダ樹脂を適量混合することにより、導電性ペーストの諸特性を改善できる場合がある。但し、本発明の作用効果をより享受するためには、バインダ樹脂に含まれるアクリル樹脂の量は多ければ多いほど良く、90質量%以上であることが好ましく、特に好ましくは100質量%である。
アクリル樹脂の配合量は、好ましくは導電性粉末100質量部に対して1質量部以上10質量部以下である。アクリル樹脂の配合量が導電性粉末100質量部に対して1質量部以上10質量部以下であることにより、印刷後の塗膜強度を高め、塗膜のハンドリング中に傷が付いて導体膜の平滑性を損なうことを避けられる他、脱脂後の塗膜中に残留する炭素量が少ないため、クラックやデラミネーションといった欠陥の発生をも抑制できる。
(有機溶剤)
本発明において導電性ペーストに配合される有機溶剤としては、アクリル樹脂を溶解し、且つ、炭素数が3以上であり、且つ、沸点が300℃以下のアルコール系溶剤を用いる。本発明において当該条件を満たすアルコール系溶剤を使用することにより、アクリル樹脂を十分に溶解しつつ、塗工時の乾燥が早く生産性に優れる他、塗膜全体で均一な乾燥が進みやすくなるため、平坦で平滑な導体膜を得ることができる。
本発明において導電性ペーストに配合される有機溶剤としては、アクリル樹脂を溶解し、且つ、炭素数が3以上であり、且つ、沸点が300℃以下のアルコール系溶剤を用いる。本発明において当該条件を満たすアルコール系溶剤を使用することにより、アクリル樹脂を十分に溶解しつつ、塗工時の乾燥が早く生産性に優れる他、塗膜全体で均一な乾燥が進みやすくなるため、平坦で平滑な導体膜を得ることができる。
上記条件を満たすアルコール系溶剤の一例としては、オクタノール、デカノール、テルピネオール、ジヒドロテルピネオール、ヘキサノール、2-エチルヘキサノール、シクロヘキサノール、ベンジルアルコール、n-ブタノール、sec-ブタノール、等が挙げられる。
アルコール系溶剤以外の有機溶剤を使用した場合、ニッケル粒子の分散性が悪化し、平坦で平滑な導体膜が得られなくなるが、導電性ペーストを用いて形成される平板状導体膜は、用途によっては、他の無機粒子ペーストを用いて形成される無機粒子膜と積層される場合もある。他の無機粒子ペーストの一例としてはガラス粒子やセラミック粒子、シリカ粒子、アルミナ粒子といった酸化物粒子、銅やコバルト、鉄といった金属粒子、等々の無機粒子を有機ビヒクル中に分散させたものが挙げられる。無機粒子ペーストを用いて導電性ペーストと同様の平板状の塗膜を形成し、その上に導電性ペーストを用いた塗膜を積層した後、両者を同時に焼成して積層体を形成する。このとき導電性ペースト中の有機溶剤が、積層した無機粒子ペースト中のバインダ樹脂を溶解すると、無機粒子ペーストを用いて形成した塗膜が変形/変質するといった問題が生じる。従って導電性ペーストに用いられる有機溶剤としては、本発明の作用効果を阻害しない限り、アルコール系溶剤以外の他の有機溶剤を混合して用いても良い。
当業界において良く知られているように、複数種の有機溶剤を適量混合することにより、上述した問題を緩和することができる。他の有機溶剤の一例としては、パラフィン系炭化水素、オレフィン系炭化水素、ナフテン系炭化水素、芳香族系炭化水素、石油系炭化水素(ミネラルスピリット)、これらの混合溶剤等の炭化水素系溶剤や、エーテル系、エステル系、ケトン系またはグリコール系が挙げられる。
導電性ペースト中におけるアルコール系溶剤の配合量は、導電性粉末の性状や樹脂の種類、塗布法、塗布膜厚等に応じて適宜調整することができるが、好ましくは導電性粉末100質量部に対して10質量部以上100質量部以下である。アルコール系溶剤の配合量が上述した範囲内であれば、塗工時の印刷性が良好であり、また導電性ペースト中の導電性粉末が導電性ペースト内で沈降して組成的に不均一になるといった問題をも抑制できる。
(導電性ペースト中の水分量)
上述の通り、導電性ペーストの有機溶剤としてはアルコール系溶剤を使用するが、アルコール系溶剤は水との親和性が高いため、意図せず水分を含むことが多い。本発明者等の研究によれば、本発明において導電性ペースト中の水分量が0.50質量%以上であると、焼成後の導体膜の表面にうねりが生じ、平坦で平滑な導体膜が得られにくくなる。その理由は定かではないが、水分量が多くなると導電性ペースト中のアクリル樹脂に対する溶解性が低下し、導電性ペーストの流動性が低下しているのではないかと本発明者等は推測している。それ故、本発明において導電ペースト中に含まれる水分量は0.50質量%未満でなければならない。
上述の通り、導電性ペーストの有機溶剤としてはアルコール系溶剤を使用するが、アルコール系溶剤は水との親和性が高いため、意図せず水分を含むことが多い。本発明者等の研究によれば、本発明において導電性ペースト中の水分量が0.50質量%以上であると、焼成後の導体膜の表面にうねりが生じ、平坦で平滑な導体膜が得られにくくなる。その理由は定かではないが、水分量が多くなると導電性ペースト中のアクリル樹脂に対する溶解性が低下し、導電性ペーストの流動性が低下しているのではないかと本発明者等は推測している。それ故、本発明において導電ペースト中に含まれる水分量は0.50質量%未満でなければならない。
導電性ペースト中の水分量をコントロールする手法には特に限定はなく、広く知られている手法を用いることができ、その一例としては製造プロセス上の工夫により導電性ペーストが大気に出来る限り触れないようにするか、或いは、導電性ペーストが触れる可能性のある気体中の水分を除去することによっても達成できる。
なお本発明において導電性ペースト中の水分量はゼロである(すなわち含まない)ことが望ましいが、水分量を完全にゼロにするための水分量コントールはコスト高につながる。そのため、本発明において導電性ペースト中の水分量は0.50質量%未満であることが必須であり、0.30質量%未満であることが好ましく、特には0.25質量%未満であることが望ましい。
(その他の添加成分)
本発明において導電性ペーストには、前記成分の他に、導電性ペーストとして通常配合され得る種々の添加剤を配合しても良い。たとえば、導電性粉末等の無機粉末の分散性を向上させ、導電性ペーストの粘性の長期安定性や印刷における適正な流動特性を確保する目的で、好ましくは界面活性剤やキレート剤が単独或いは2種以上を組み合わせて添加される。
本発明において導電性ペーストには、前記成分の他に、導電性ペーストとして通常配合され得る種々の添加剤を配合しても良い。たとえば、導電性粉末等の無機粉末の分散性を向上させ、導電性ペーストの粘性の長期安定性や印刷における適正な流動特性を確保する目的で、好ましくは界面活性剤やキレート剤が単独或いは2種以上を組み合わせて添加される。
界面活性剤としては、たとえばポリエチレングリコールアリルエーテル、メトキシポリエチレングリコールアリルエーテル等のアリルポリエーテル類およびその共重合体、ポリエチレングリコールラウリルアミン、ポリエチレングリコールステアリルアミン等のポリアルキレングリコールアミン類、ポリエチレングリコールアルキルリン酸エステル等のリン酸エステル類、ポリエチレングリコールノニルフェニルエーテル等のポリアルキレングリコールフェノール類、ソルビタンモノラウレート、ソルビタンモノオレエート、ソルビタントリオレエート等のソルビタンエステル類、ポリエチレングリコールソルビタンモノラウレート、ポリエチレングリコールソルビタンモノオレエート等のソルビタンエステルエーテル類、オレイン酸、ラウリン酸等の脂肪酸類、オレイン酸アミド、ステアリン酸アミド、ポリエチレングリコールアルキルアミド等のアミド類等が使用される。
キレート剤としては、前記ポリアルキレングリコールアミン類、前記アミド類の他、トリエタノールアミン、ジエタノールアミン、アルキルアミン、3-ブトキシプロピルアミン、2-アミノプロパノール等が挙げられる。
その他にも、導電性ペーストには、導電性ペーストとして通常配合され得る成分、たとえばガラス、アルミナ、シリカ、酸化銅、酸化マンガン、酸化チタン等の金属酸化物、セラミック、モンモリロナイト等の無機粉末や、金属有機化合物、可塑剤等を、目的に応じて適宜配合することができ、中でもセラミック粉末を配合することが特に好ましい。
なお、内部電極層形成用の導電性ペーストにおいては、一般に、その焼成時の収縮挙動を周囲の未焼成セラミック層(ceramics green sheet)の収縮挙動に近づけるため、セラミック層の組成と同一またはそれに近い“共材”と称される粉末を配合する技術が広く知られている。
一方、本発明は、導電性ペーストとセラミックやガラス等の基体との同時焼成を前提とするものではないため、内部電極形成用導電性ペーストにおいてはほぼ必要不可欠な共材を含む必要は本来ない。しかしながら本発明者等の検討によれば、厚膜でサイズが大きく平坦で平滑な平板状導体膜を形成する上で、導電性ペーストに微細なセラミック粉末を含有させることによって、平板状導体膜の強度が高くなるといった作用効果を奏することが判明した。それ故、本発明において、導電性ペーストには微細なセラミック粉末を含有させることが好ましい。そうした作用効果が得られる理由は定かでないが、セラミック粉末を含有させた場合には、膜中の導電性粉末のグレインサイズが小さくなり、グレインサイズが小さくなれば小さくなるほど得られる導体膜の強度が向上する傾向が見られる。それ故、本発明においてグレインサイズは膜強度を評価する指標として用いることができる。グレインサイズは5.0μm以上であっても得られる導体膜の強度は実使用可能なレベルであるが、5.0μm未満になるとより高い強度の導体膜が得られるため好ましい。より好ましいグレインサイズは2.0μm未満であり、特に好ましくは1.0μm未満である。
使用可能なセラミック粉末としては例えば一般式:ABO3(但し、AはBa、Ca、Sr、Li、La、Kの少なくとも1種であり、Bは、Ti、Zr、Hf、Nb、Alの少なくとも1種である。)で表されるペロブスカイト型酸化物粉末や、これらに種々の添加剤が添加されたものが好ましい。
またセラミック粉末の粒径は、大き過ぎても小さ過ぎても添加の効果が得られにくくなることから、BET法により測定される比表面積が10m2/g以上25m2/g以下の範囲内であることが好ましく、特に好ましくは、12m2/g以上25m2/g以下の範囲内である。また導電性ペースト中のセラミック粉末の配合量としては、導電性粉末100質量部当たり、3質量部以上7質量部以下の割合でセラミック粉末を配合すると良い。
またセラミック粉末の粒径は、大き過ぎても小さ過ぎても添加の効果が得られにくくなることから、BET法により測定される比表面積が10m2/g以上25m2/g以下の範囲内であることが好ましく、特に好ましくは、12m2/g以上25m2/g以下の範囲内である。また導電性ペースト中のセラミック粉末の配合量としては、導電性粉末100質量部当たり、3質量部以上7質量部以下の割合でセラミック粉末を配合すると良い。
なお、本発明におけるセラミック粉末は、内部電極用途で用いられる共材と異なり、熱収縮挙動の制御を目的とするものではないため、導電性ペーストを適用する基体の組成と同一またはそれに近い組成である必要はない。
(導電性ペーストの製造)
導電性ペーストは、常法に従い、三本ロール等を用いて、導電性粉末を他の添加成分と共にバインダ樹脂および有機溶剤を含む有機ビヒクル中に均一に分散させることにより製造される。

(導体膜の形成)
本発明において導電性ペーストは、厚膜でサイズの大きい平板状導体膜の形成に好適に用いることができる。一例としては所望の被印刷体(基体)上に、公知のスクリーン印刷法、オフセット印刷法、グラビア印刷法、スピンコート等の印刷法によって、平板状の塗膜を形成した後、50℃~200℃で0.1分間~20分間程度乾燥させた後、800℃~1300℃で焼成することにより平板状導体膜を形成することができる。
本発明において導電性ペーストは、厚膜でサイズの大きい平板状導体膜の形成に好適に用いることができる。一例としては所望の被印刷体(基体)上に、公知のスクリーン印刷法、オフセット印刷法、グラビア印刷法、スピンコート等の印刷法によって、平板状の塗膜を形成した後、50℃~200℃で0.1分間~20分間程度乾燥させた後、800℃~1300℃で焼成することにより平板状導体膜を形成することができる。
平板状導体膜は用途に応じてどのような形状であっても良いが、一辺の長さが3.0cmの正方形を内在できるサイズと形状であれば、本発明の作用効果を享受することができる。すなわち一辺の長さが3.0cmの正方形よりも大きなサイズであり、当該正方形が1つ以上入る形状であれば、平板状導体膜の外形としては円形でも長方形でも不定形でも構わない。なお平板状導体膜が、一辺の長さが5.0cmの正方形を内在できるサイズと形状であれば、特に本発明の作用効果を享受することができるため好ましい。また導電性の高い導体膜を得るために厚さは0.5μm以上である。
平板状導体膜の厚さとサイズの上限について特に限定は無いが、数多くの実験を行ってきた本発明者らの知見によれば、少なくとも一辺の長さがそれぞれ30cm程度、厚さが10μm程度の導体膜を形成することが可能である。
本発明を実施例に基づき具体的に説明するが、本発明はこれらの実施例に限定されるものではない。
なお本実施例において樹脂A~Iはそれぞれ以下を表わす。

<実験-1>
(実施例1)
SEM観察により視野中の100個の粒子の平均粒径D50が0.2μmである球状ニッケル粉末を準備し、当該ニッケル粉末100質量部に対し、樹脂Aを5質量部とテルピネオールを50質量部とをドライルーム内で3本ロールミルを用いて混練することにより導電性ペーストを調製した。
表面が平坦なセラミック基板を準備し、得られた導電性ペーストを焼成後の厚さが3μm、一辺が5cmの平坦な正方形状になるようワイヤーバーを用いてセラミック基板上に印刷して塗膜を形成した。そして形成した塗膜を100℃で10分間加熱して乾燥させた後、昇温速度5℃で加熱し、最高温度1000℃で120分間焼成することにより、平板状導体膜を形成した。
(実施例1)
SEM観察により視野中の100個の粒子の平均粒径D50が0.2μmである球状ニッケル粉末を準備し、当該ニッケル粉末100質量部に対し、樹脂Aを5質量部とテルピネオールを50質量部とをドライルーム内で3本ロールミルを用いて混練することにより導電性ペーストを調製した。
表面が平坦なセラミック基板を準備し、得られた導電性ペーストを焼成後の厚さが3μm、一辺が5cmの平坦な正方形状になるようワイヤーバーを用いてセラミック基板上に印刷して塗膜を形成した。そして形成した塗膜を100℃で10分間加熱して乾燥させた後、昇温速度5℃で加熱し、最高温度1000℃で120分間焼成することにより、平板状導体膜を形成した。
(実施例2~5)
実施例1において使用した樹脂Aを表1に記載したものに変更した以外は実施例1と同様にして平板状導体膜を形成した。

(実施例6~7)

(比較例2~5)

<分析評価>
実施例1~7、比較例1~5で調製した各導電性ペーストの一部を200℃で加熱し、回収した水分量をカールフィッシャー法で測定した。測定結果を表1に併記する。

また実施例1~7、比較例1~5で得られた各平板状導体膜の表面を白色干渉型顕微鏡(Bruker社製Contour GT)で観察し、表面の高低差を測定した。表面の高低差が0.5μm未満であればA、高低差が0.5μm以上1.0μm未満であればB、1.0μm以上であればCとして評価した。評価Aが最も好ましく、評価Bであれば実使用可能である。

実施例1において使用した有機溶剤を表2に記載したものに変更した以外は実施例1と同様にして導体膜を形成し、同様に分析評価を行った。その結果を表2に示す。

(実施例12~18)
実施例1の導電性ペーストに対し、表4のセラミック粉末を添加した以外は実施例1と同様にして導体膜を形成し、ニッケル粉末のグレインサイズについて評価を行った。なお、グレインサイズは導体膜表面を走査型電子顕微鏡(SU-8020)で観察し、無作為に選んだ5つの結晶について最も長いグレインサイズを測長し、その平均値とした。その結果を実施例1と併せて表4に示す。
(実施例12~18)
実施例1の導電性ペーストに対し、表4のセラミック粉末を添加した以外は実施例1と同様にして導体膜を形成し、ニッケル粉末のグレインサイズについて評価を行った。なお、グレインサイズは導体膜表面を走査型電子顕微鏡(SU-8020)で観察し、無作為に選んだ5つの結晶について最も長いグレインサイズを測長し、その平均値とした。その結果を実施例1と併せて表4に示す。
Claims (5)
- 基材上に焼成型導電性ペーストを用いて、少なくとも一辺が3.0cmの正方形を内在可能な形状であって厚さが0.5μm以上の平板状導体膜を形成する平板状導体膜形成方法であって、
前記焼成型導電性ペーストは、下記の成分a~cを有すると共に、当該焼成型導電性ペースト中に含まれる水分量が0.50質量%未満であり、
a:ニッケルを主成分とし、平均粒径D50が0.05μm以上1.0μm以下の範囲にある導電性粉末
b:酸価が0mgKOH/g以上10mgKOH/g以下の範囲内にあるアクリル樹脂
c:前記アクリル樹脂を溶解可能な、炭素数が3以上であり且つ沸点が300℃以下のアルコール系溶剤
前記焼成型導電性ペーストを基板表面に塗布して平板状の膜を形成する工程と、
前記基板上に形成された前記平板状の膜を、乾燥し、焼成して導体膜を形成する工程と、
を含む平板状導体膜形成方法。 - 少なくとも一辺が5.0cmの正方形を内在可能な形状であって厚さが0.5μm以上の平板状導体膜を形成する、請求項1に記載の平板状導体膜形成方法。
- 前記焼成型導電性ペーストにおける前記アクリル樹脂の配合量が前記導電性粉末100質量部に対して1質量部以上10質量部以下である、請求項1又は2に記載の平板状導体膜形成方法。
- 前記焼成型導電性ペーストにおける前記アルコール系溶剤の配合量が前記導電性粉末100質量部に対して10質量部以上100質量部以下である、請求項1又は2に記載の平板状導体膜形成方法。
- 前記焼成型導電性ペーストが、比表面積が10m2/g以上25m2/g以下の範囲内にあるセラミック粉末を、前記導電性粉末100質量部に対して3質量部以上7質量部以下含む、請求項1又は2に記載の平板状導体膜形成方法。
