Abstract
密着性が低下せず、かつ、三次元形状への成形性に優れた電磁波シールドフィルムを提供する。基材フィルムと電磁波シールド層とを備えた電磁波シールドフィルムであって、前記基材フィルムはエチレンテレフタレートユニットを含み、さらにエチレンイソフタレートユニット及びジエチレンテレフタレートユニットの少なくとも一方を含み、前記基材フィルム中におけるエチレンテレフタレートユニットは40~90モル%であり、前記基材フィルム中におけるエチレンイソフタレートユニット及びジエチレンテレフタレートユニットの合計量は3~20モル%であり、前記電磁波シールド層は金属粒子及び架橋ポリエステル樹脂を含むことを特徴とする電磁波シールドフィルム。
Description
本発明は電磁波シールドフィルム及び積層体に関する。
電磁波ノイズを発生させる機器や外来ノイズにより、カーナビ、車載カメラ、エンジンコントロールユニットなどの電子機器の誤作動が生じるのを防ぐために、電子機器の筐体において電磁波シールド性を高めることが求められている。そこで、電磁波シールド性を高める材料である金属が電子機器の筐体に使用されてきたが、近年、電子機器のさらなる軽量化が求められており、電子機器の筐体に金属を含めることに代えて、電子機器の筐体を覆うようにフィルムや不織布に電磁波シールド層や金属箔を積層した積層体を設けて電磁波をシールドしようとしている。
電磁波をシールドする積層体が開示された特許文献として、例えば、以下の特許文献1や特許文献2が挙げられる。特許文献1では、2層以上の異方性炭素繊維強化樹脂層の間に、少なくとも1層の磁気シールド層が配置された磁気シールド積層体が開示されており、前記異方性炭素繊維強化樹脂層は擬似等方性を有するように積層されている。また、特許文献2では、第一のプラスチックフィルムと、その少なくとも一面に設けた金属薄膜とを有する電磁波吸収フィルムと、前記金属薄膜に積層された第二のプラスチックフィルムとからなる磁気シールド積層体が開示されている。
しかし、特許文献1に記載の積層体は炭素繊維強化樹脂層を用いているため、積層体を三次元形状に成形加工する際の可撓性や延伸追従性が十分ではなく、三次元形状に成形すると積層体が破断しやすい。また、特許文献2に記載の積層体は電磁波シールド層として金属薄膜を用いているため、電子機器を覆うように磁気シールド積層体を三次元形状に成形加工すると金属薄膜に割れや欠けなどが生じ、第一のプラスチックフィルム(基材層)と金属薄膜との密着性が低下してしまう。さらに、金属薄膜に割れや欠けが生じると、それにより電磁波シールド性が低下する。
本発明の課題は、基材フィルム(基材層)と電磁波シールド層との密着性が低下せず、かつ、三次元形状への成形性に優れた電磁波シールドフィルムを提供することにある。さらに、電磁波シールド性に優れ、筐体などに成形可能な積層体を提供することにある。
本発明者らは、前記課題を解決するために鋭意研究を重ねた結果、電磁波シールド層と基材フィルムとを備えた電磁波シールドフィルムにおいて、エチレンテレフタレートユニットと所定のユニットとを所定の割合で含む基材フィルムを用いることにより、基材フィルムと電磁波シールド層との密着性が低下せず、かつ、電磁波シールドフィルムを三次元形状に成形加工する際の可撓性、延伸追従性に優れることを見出した。
すなわち、本発明は、以下の発明を含む。
[1]基材フィルムと電磁波シールド層とを備えた電磁波シールドフィルムであって、前記基材フィルムはエチレンテレフタレートユニットを含み、さらにエチレンイソフタレートユニット及びジエチレンテレフタレートユニットの少なくとも一方を含み、前記基材フィルム中におけるエチレンテレフタレートユニットは40~90モル%であり、前記基材フィルム中におけるエチレンイソフタレートユニット及びジエチレンテレフタレートユニットの合計量は3~20モル%であり、前記電磁波シールド層は金属粒子及び架橋ポリエステル樹脂を含むことを特徴とする電磁波シールドフィルム。

電磁波シールドフィルムに含まれる基材フィルムをエチレンテレフタレートユニットと所定のユニットとを所定の割合で含むフィルムとすることにより、基材フィルムと電磁波シールド層との密着性が低下しない上に三次元形状への成形性に優れた電磁波シールドフィルムとすることができるため、電子機器の筐体の形状を自由に設計できる。また、本発明の電磁波シールドフィルムは密着性及び三次元形状への成形性に優れているため、電子機器の筐体を金属素材から樹脂素材へと置き換えることができ、電子機器の軽量化を図ることができる。
また、上記の電磁波シールドフィルムを備えた積層体とすることで電磁波シールド性を高めた積層体を得ることができる。
本発明の電磁波シールドフィルムは、基材フィルムと電磁波シールド層とを備えている。
<基材フィルム>
基材フィルムは、電磁波シールド層に直接積層されていてもよく、電磁波シールド層に直接積層されていなくてもよい。電磁波シールド層に直接積層されていない場合、電磁波シールド層と基材フィルムとの間に他の層を介しており、上記他の層を介することにより電磁波シールドフィルムの機械的強度や耐薬品性を高めることができる。上記他の層は本発明の目的(特に密着性)を阻害しない限り特に限定されず、例えば、ポリエチレンテレフタレートを含む層であってもよく、ポリカーボネートを含む層であってもよい。他の層の厚みは例えば50μm以下であればよく、10~40μmであることが好ましい。他の層の厚みが50μmを超えると密着性が低下するおそれがある。
基材フィルムは、電磁波シールド層に直接積層されていてもよく、電磁波シールド層に直接積層されていなくてもよい。電磁波シールド層に直接積層されていない場合、電磁波シールド層と基材フィルムとの間に他の層を介しており、上記他の層を介することにより電磁波シールドフィルムの機械的強度や耐薬品性を高めることができる。上記他の層は本発明の目的(特に密着性)を阻害しない限り特に限定されず、例えば、ポリエチレンテレフタレートを含む層であってもよく、ポリカーボネートを含む層であってもよい。他の層の厚みは例えば50μm以下であればよく、10~40μmであることが好ましい。他の層の厚みが50μmを超えると密着性が低下するおそれがある。
基材フィルムはエチレンテレフタレートユニットを含み、さらにエチレンイソフタレートユニット及びジエチレンテレフタレートユニットの少なくとも一方を含む。基材フィルムにエチレンイソフタレートユニット及びジエチレンテレフタレートユニットの少なくとも一方を含むことにより、電磁波シールドフィルムの三次元形状への成形性(以下、三次元成形性ということがある)が低下するのを抑制することができ、すなわち、電子機器の筐体に対してインサート成形をする時に電磁波シールドフィルムが破断するのを抑制することができる。
基材フィルム中におけるエチレンテレフタレートユニットは40~90モル%であり、好ましくは50~90モル%であり、より好ましくは60~89モル%であり、さらに好ましくは70~88モル%であり、特に好ましくは80~86モル%である。エチレンテレフタレートユニットが40モル%未満であると基材フィルムと電磁波シールド層との密着性が低下したり、基材フィルムの耐久性が低下してしまう。エチレンテレフタレートユニットが90モル%を超えると三次元成形性が低下してしまう。
基材フィルム中におけるエチレンイソフタレートユニット及びジエチレンテレフタレートユニットの合計量は3~20モル%であり、好ましくは5~17モル%であり、より好ましくは6~15モル%である。上記合計量が3モル%未満であると三次元成形性が低下するおそれがあり、上記合計量が20モル%を超えると電磁波シールドフィルムの耐熱性や耐薬品性が低下するおそれがある。
基材フィルムにはエチレンテレフタレートユニット、エチレンイソフタレートユニット、ジエチレンテレフタレートユニット以外のユニットが含まれていてもよい。基材フィルム中におけるエチレンテレフタレートユニット、エチレンイソフタレートユニット、ジエチレンテレフタレートユニット以外のユニットは合計で50モル%未満であることが好ましく、40モル%以下であることがより好ましく、30モル%以下であることがさらに好ましく、20モル%以下であることがよりさらに好ましく、10モル%以下であることが一層好ましく、5モル%以下であることが特に好ましく、2モル%以下であることが最も好ましい。なお、エチレンテレフタレートユニット、エチレンイソフタレートユニット、ジエチレンテレフタレートユニット以外のユニットにはポリエステルを構成するユニットのみならず、ポリオレフィン、ポリアミドなどのポリエステル以外の樹脂を構成するユニットも包含される。
基材フィルムを形成する樹脂の中には、フィルムの滑り性を良好にして作業性を高めるために滑剤としての微粒子を添加することが好ましい。微粒子としては、任意のものを選択することができるが、例えば、無機系微粒子としては、シリカ、アルミナ、二酸化チタン、炭酸カルシウム、カオリン、硫酸バリウム等を挙げることができ、有機系微粒子としては、例えば、アクリル系樹脂粒子、メラミン樹脂粒子、シリコーン樹脂粒子、架橋ポリスチレン粒子等を挙げることができる。微粒子の平均粒子径は、0.05~3.0μmの範囲内(コールターカウンタで測定した場合)で、必要に応じて適宜選択することができる。基材フィルム中の微粒子含有率の下限は好ましくは0.01質量%であり、より好ましくは0.015質量%であり、さらに好ましくは0.02質量%である。0.01質量%未満であると滑り性が低下することがある。上限は好ましくは1質量%であり、より好ましくは0.5質量%であり、さらに好ましくは0.2質量%である。1質量%を超えると透明性が低下するおそれがある。
基材フィルムを形成する樹脂の中に上記微粒子を配合する方法としては、例えば、ポリエステル系樹脂を製造する任意の段階において添加することができるが、エステル化の段階、もしくはエステル交換反応終了後、重縮合反応開始前の段階でエチレングリコール等に分散させたスラリーとして添加し、重縮合反応を進めるのが好ましい。また、ベント付き混練押出し機を用いてエチレングリコールまたは水等に分散させた粒子のスラリーとポリエステル系樹脂原料とをブレンドする方法、または混練押出し機を用いて、乾燥させた粒子とポリエステル系樹脂原料とをブレンドする方法等によって行うのも好ましい。
基材フィルムを形成する樹脂の中には、上記微粒子の他に必要に応じて各種の添加剤、例えば、ワックス類、酸化防止剤、帯電防止剤、結晶核剤、減粘剤、熱安定剤、着色用顔料、着色防止剤、紫外線吸収剤等を添加することができる。
基材フィルム100質量部中において、樹脂及び上記微粒子以外の材料の含有量は、10質量部以下であることが好ましく、5質量部以下であることがより好ましく、3質量部以下であることがさらに好ましく、1質量部以下であることが特に好ましい。
基材フィルムの厚みは、10~100μmであることが好ましく、15~90μmがより好ましく、30~80μmであることがさらに好ましい。基材フィルムの厚みを上記範囲内とすることにより、電磁波シールドフィルムの機械的強度を高めることができ、その結果、三次元成形性を高めることができる。また、基材フィルムの厚みを上記範囲内とすることにより、基材フィルムに電磁波シールド層形成用樹脂組成物を塗布しやすく、作業性を高めることができる。
以下、基材フィルムの製造方法を説明する。基材フィルムは、ポリエステル原料を押出機により溶融押し出しして未延伸フィルムを形成し、その未延伸フィルムを縦方向及び横方向に延伸することによって得ることができる。なお、ポリエステル原料は、ジカルボン酸成分とジオール成分とを公知の方法で重縮合させることで得ることができる。
原料樹脂を溶融押し出しする際には、ポリエステル原料をホッパードライヤー、パドルドライヤー等の乾燥機、または真空乾燥機を用いて乾燥するのが好ましい。そのようにポリエステル原料を乾燥させた後に、押出機を利用して、250~295℃の温度で溶融しフィルム状に押し出す。押し出しに際しては、Tダイ法、チューブラー法等、既存の任意の方法を採用することができる。
そして、押し出し後のシート状の溶融樹脂を急冷することによって未延伸フィルムを得ることができる。なお、溶融樹脂を急冷する方法としては、溶融樹脂を口金から回転ドラム上にキャストして急冷固化することにより実質的に未配向である未延伸シートを得る方法を好適に採用することができる。
次に延伸方法について説明する。延伸方法は、同時二軸延伸でも逐次二軸延伸でも可能であるが、逐次二軸延伸であることが好ましい。延伸の順序は、特に限定されないが、基材フィルムの力学特性を高める観点から縦方向(MD方向)への延伸、縦方向に対して垂直な方向である横方向(TD方向)への延伸の順に行うことが好ましい。以下では、縦方向(MD方向)への延伸をMD延伸、横方向(TD方向)への延伸をTD延伸という。
MD延伸の温度の下限は好ましくは40℃であり、より好ましくは50℃である。40℃未満であると破断が起こりやすくなるおそれがある。MD延伸の温度の上限は好ましくは130℃であり、より好ましくは120℃である。130℃を超えると配向がかからず力学特性が低下するおそれがある。
MD延伸の倍率の下限は好ましくは2.0倍であり、より好ましくは2.5倍である。2.0倍未満であると配向がかからないため力学特性や厚みムラが悪くなるおそれがある。MD延伸の倍率の上限は好ましくは5.0倍であり、より好ましくは4.5倍であり、さらに好ましくは4.0倍である。5.0倍を超えると力学特性や厚みムラ改善の効果が飽和することがある。
TD延伸の温度の下限は好ましくは70℃であり、より好ましくは80℃である。70℃未満であると破断が起こるおそれがある。TD延伸の温度の上限は好ましくは150℃であり、より好ましくは140℃である。150℃を超えると配向がかからず力学特性が低下するおそれがある。
TD延伸の倍率の下限は好ましくは2.5倍であり、より好ましくは2.7倍である。2.5倍未満であると配向がかからないため力学特性や厚みムラが悪くなるおそれがある。TD延伸の倍率の上限は好ましくは5倍であり、より好ましくは4.5倍である。5倍を超えると力学強度や厚みムラ改善の効果が飽和するおそれがある。
TD延伸後、熱固定を行うことが好ましい。熱固定温度の下限は好ましくは180℃であり、より好ましくは190℃である。180℃未満であると熱収縮率が大きくなり、加工時のズレや縮みが起こることがある。熱固定温度の上限は好ましくは240℃であり、より好ましくは230℃である。240℃を超えるとフィルムが融けてしまったり、融けなかった場合でも脆くなるおそれがある。
上記熱固定と同時に、又は、上記熱固定の後に、緩和処理を施すことが好ましい。緩和処理におけるリラックス率の下限は好ましくは0.5%であり、より好ましくは1.0%である。0.5%未満であるとフィルムが破断するおそれがある。緩和処理におけるリラックス率の上限は好ましくは9.0%であり、より好ましくは8.0%である。9.0%を超えるとたるみなどが生じて厚みムラが発生するおそれがある。
<電磁波シールド層>
電磁波シールド層は金属粒子及び架橋ポリエステル樹脂を含む。電磁波シールド層に含まれる架橋ポリエステル樹脂は架橋構造を有しており、架橋ポリエステル樹脂はポリエステル樹脂が硬化剤によって架橋されたものであることが好ましい。なお、本明細書では、電磁波シールド層形成用樹脂組成物のことを単に「樹脂組成物」ということがあり、電磁波シールド層に関する記載では「ポリエステル樹脂」は硬化剤等によって架橋する前のポリエステル樹脂のことを指す。
電磁波シールド層は金属粒子及び架橋ポリエステル樹脂を含む。電磁波シールド層に含まれる架橋ポリエステル樹脂は架橋構造を有しており、架橋ポリエステル樹脂はポリエステル樹脂が硬化剤によって架橋されたものであることが好ましい。なお、本明細書では、電磁波シールド層形成用樹脂組成物のことを単に「樹脂組成物」ということがあり、電磁波シールド層に関する記載では「ポリエステル樹脂」は硬化剤等によって架橋する前のポリエステル樹脂のことを指す。
電磁波シールド層の厚みは、50μm以下であることが好ましく、10~45μmであることがより好ましく、20~40μmであることがさらに好ましい。電磁波シールド層の厚みが10μm未満であると電磁波シールド性が不十分となるおそれがある。電磁波シールド層の厚みが50μmを超えると三次元形状に成形加工する際の可撓性や延伸追従性が低下してしまうおそれがあり、三次元形状に成形を行えたとしても成形後にクラックが生じるおそれがある。
<金属粒子>
本発明で用いられる金属粒子は、例えば、ニッケル、白金、パラジウム、銀および銅からなる群から選択される少なくとも1つであることが好ましく、銀および銅からなる群から選択される少なくとも1つであることがより好ましく、銀であることがさらに好ましい。また、本発明で用いられる金属粒子は粉末状であることが好ましく、導電性、安定性、コスト等を考慮すると、粉末状の銀粒子(銀粉)であることが好ましい。
本発明で用いられる金属粒子は、例えば、ニッケル、白金、パラジウム、銀および銅からなる群から選択される少なくとも1つであることが好ましく、銀および銅からなる群から選択される少なくとも1つであることがより好ましく、銀であることがさらに好ましい。また、本発明で用いられる金属粒子は粉末状であることが好ましく、導電性、安定性、コスト等を考慮すると、粉末状の銀粒子(銀粉)であることが好ましい。
銀粉の形状としては、フレーク状(リン片状)、不定形を含む球状、板状、樹枝状(デンドライト状)、球状または不定形の1次粒子が3次元状に凝集した形状(凝集銀粒子)などがあるが、この内、凝集状の銀粉(凝集銀粒子)を用いることで、電磁波シールドフィルムを三次元形状に成形した後であっても導電性を維持することができる。なお、凝集銀粒子とは、0.1~3μm程度の粒子径を有する一次粒子が三次元的に凝集した形状の銀粒子のことである。
樹脂組成物における金属粒子の配合量は、ポリエステル樹脂100質量部に対して、100~1500質量部であることが好ましく、300~1000質量部であることがより好ましく、500~700質量部であることがさらに好ましい。
<ポリエステル樹脂>
ポリエステル樹脂は、飽和共重合ポリエステル樹脂を含むことがより好ましい。飽和共重合ポリエステル樹脂は、例えば、テレフタル酸、イソフタル酸、アジピン酸、セバシン酸などの飽和脂肪族ジカルボン酸成分と、エチレングリコール、1,4-ブタンジオール、ジエチレングリコール、ネオペンチルグリコールなどのジオール成分の縮重合により形成されるものであり、他のジカルボン酸成分、又はジオール成分の少なくとも一種を共重合させることによって得ることができるが、飽和共重合ポリエステル樹脂は市販品であってもよい。ポリエステル樹脂は1種でもよく2種以上を用いてもよい。
ポリエステル樹脂は、飽和共重合ポリエステル樹脂を含むことがより好ましい。飽和共重合ポリエステル樹脂は、例えば、テレフタル酸、イソフタル酸、アジピン酸、セバシン酸などの飽和脂肪族ジカルボン酸成分と、エチレングリコール、1,4-ブタンジオール、ジエチレングリコール、ネオペンチルグリコールなどのジオール成分の縮重合により形成されるものであり、他のジカルボン酸成分、又はジオール成分の少なくとも一種を共重合させることによって得ることができるが、飽和共重合ポリエステル樹脂は市販品であってもよい。ポリエステル樹脂は1種でもよく2種以上を用いてもよい。
ポリエステル樹脂は、柔軟性と三次元成形性とを有する観点から、ガラス転移温度(Tg)が30℃以下であることが好ましく、15℃以下がより好ましく、5℃以下であることがさらに好ましく、-10℃以下であることが特に好ましい。ガラス転移温度が30℃を超えると、基材フィルムと電磁波シールド層との密着性が低下するおそれや、三次元形状への成形加工後に電磁波シールドフィルムにクラックが生じるおそれがある。ポリエステル樹脂のガラス転移温度の下限は特に限定されないが、-30℃以上であることが好ましく、より好ましくは-20℃以上である。ガラス転移温度が-30℃より低いと耐溶剤性や耐熱性が低下するおそれがある。ガラス転移温度の測定方法については後述する。
ポリエステル樹脂の数平均分子量は5,000以上であることが好ましく、15,000以上であることがより好ましく、25,000以上であることがさらに好ましい。数平均分子量が5,000未満であると電磁波シールドフィルムの機械的強度(特に引張強度・引張伸度)が低くなり、三次元形状への成形時に破断するおそれがある。また、ポリエステル樹脂の数平均分子量は40,000以下であることが好ましく、35,000以下であることがより好ましく、30,000以下であることがさらに好ましい。数平均分子量が40,000を超えると、樹脂の溶液粘度が高くなりやすく、基材フィルム等への塗布に適した溶液粘度とするために溶剤量を増やすこととなり、電磁波シールド層の厚さが薄くなるおそれがある。数平均分子量の測定方法については後述する。
ポリエステル樹脂の水酸基価が7mgKOH/g以上であることが好ましく、8mgKOH/g以上であることがより好ましい。水酸基価の上限は特に限定されておらず、25mgKOH/g以下であることが好ましく、20mgKOH/g以下であることがより好ましく、15mgKOH/g以下であることがさらに好ましい。上記範囲内とすることでフィルムの引張強度や引張伸度を高めることができ三次元形状への成形時に破断しにくくなる。水酸基価の測定方法については後述する。
<硬化剤>
硬化剤は、ポリエステル樹脂に反応するものであれば限定されず、例えば、イソシアネート化合物、エポキシ化合物、メチル化メラミン、ブチル化メラミン、ベンゾグアナミン、尿素樹脂等のアミノ樹脂、酸無水物、イミダゾール類、エポキシ樹脂、フェノール樹脂等の公知の化合物が挙げられる。中でも、密着性、耐屈曲性、硬化性等の観点から、イソシアネート化合物又はエポキシ化合物であることが好ましい。また、硬化剤の種類に応じて選択された公知の触媒あるいは促進剤を併用してもよい。樹脂組成物における硬化剤の配合量は、ポリエステル樹脂の水酸基価が上述の範囲内となれば特に限定されず、ポリエステル樹脂100質量部に対して、1~30質量部であることが好ましく、3~20質量部であることがより好ましく、5~10質量部であることがさらに好ましい。1質量部未満であると密着性が低下するおそれがある。30質量部を超えると三次元形状に成形加工する際の可撓性や延伸追従性が低下してしまうおそれがあり、三次元形状に成形を行えたとしても成形後にクラックが生じるおそれがある。
硬化剤は、ポリエステル樹脂に反応するものであれば限定されず、例えば、イソシアネート化合物、エポキシ化合物、メチル化メラミン、ブチル化メラミン、ベンゾグアナミン、尿素樹脂等のアミノ樹脂、酸無水物、イミダゾール類、エポキシ樹脂、フェノール樹脂等の公知の化合物が挙げられる。中でも、密着性、耐屈曲性、硬化性等の観点から、イソシアネート化合物又はエポキシ化合物であることが好ましい。また、硬化剤の種類に応じて選択された公知の触媒あるいは促進剤を併用してもよい。樹脂組成物における硬化剤の配合量は、ポリエステル樹脂の水酸基価が上述の範囲内となれば特に限定されず、ポリエステル樹脂100質量部に対して、1~30質量部であることが好ましく、3~20質量部であることがより好ましく、5~10質量部であることがさらに好ましい。1質量部未満であると密着性が低下するおそれがある。30質量部を超えると三次元形状に成形加工する際の可撓性や延伸追従性が低下してしまうおそれがあり、三次元形状に成形を行えたとしても成形後にクラックが生じるおそれがある。
イソシアネート化合物としては、低分子化合物、高分子化合物のいずれでもよく、例えば、芳香族又は脂肪族のジイソシアネート、3価以上のポリイソシアネート等の多官能イソシアネートが挙げられる。具体的には、テトラメチレンジイソシアネート、ヘキサメチレンジイソシアネート等の脂肪族ジイソシアネート;トルエンジイソシアネート、ジフェニルメタンジイソシアネート、キシリレンジイソシアネート等の芳香族ジイソシアネート;水素化ジフェニルメタンジイソシアネート、水素化キシリレンジイソシアネート、ダイマー酸ジイソシアネート、イソホロンジイソシアネート等の脂環族ジイソシアネート;あるいは、これらのイソシアネート化合物の3量体、及びこれらのイソシアネート化合物の過剰量と例えばエチレングリコール、プロピレングリコール、トリメチロールプロパン、グリセリン、ソルビトール、エチレンジアミン、モノエタノールアミン、ジエタノールアミン、トリエタノールアミン等の低分子活性水素化合物又は各種ポリエステルポリオール類、ポリエーテルポリオール類、ポリアミド類の高分子活性水素化合物等と反応させて得られる末端イソシアネート基含有化合物;が挙げられる。
イソシアネート化合物は、上述のようなブロック化されていないイソシアネート化合物でもよく、イソシアネート基を保護するブロック化剤と反応させて得られるブロックイソシアネート化合物でもよいが、貯蔵安定性を向上させる観点からは、ブロックイソシアネート化合物であることがより好ましい。ブロック化剤としては、例えば、フェノール、チオフェノール、メチルチオフェノール、エチルチオフェノール、クレゾール、キシレノール、レゾルシノール、ニトロフェノール、クロロフェノール等のフェノール類;アセトキシム、メチルエチルケトオキシム、シクロヘキサノンオキシム等のオキシム類;メタノール、エタノール、プロパノール、ブタノール等のアルコール類;エチレンクロルヒドリン、1,3-ジクロロ-2-プロパノール等のハロゲン置換アルコール類;t-ブタノール、t-ペンタノール等の第三級アルコール類;ε-カプロラクタム、δ-バレロラクタム、γ-ブチロラクタム、β-プロピロラクタム等のラクタム類;が挙げられ、その他にも芳香族アミン類、イミド類、アセチルアセトン、アセト酢酸エステル、マロン酸エチルエステル等の活性メチレン化合物、メルカプタン類、イミン類、イミダゾール類、尿素類、ジアリール化合物類、重亜硫酸ソーダ等も挙げられる。
ブロックイソシアネート化合物は、市販品でもよいし、合成品でもよい。ブロックイソシアネート化合物の市販品としては、例えば、スミジュールBL3175(住化コベストロウレタン社製)、デスモジュールBL1100/1(住化コベストロウレタン社製)、デスモジュールPL350(住化コベストロウレタン社製)、デュラネートMF-K60B(旭化成ケミカルズ社製)、SBN-70D(旭化成ケミカルズ社製)、MF-B60B(旭化成ケミカルズ社製)、MF-B90B(旭化成ケミカルズ社製)、17B-60P(旭化成ケミカルズ社製)、TPA-B80B(旭化成ケミカルズ社製)、TPA-B80E(旭化成ケミカルズ社製)、E402-B80B(旭化成ケミカルズ社製)、BI-7950(Baxenden社製)、BI-7951(Baxenden社製)、BI-7960(Baxenden社製)、BI-7961(Baxenden社製)、BI-7963(Baxenden社製)、BI-7982(Baxenden社製)、BI-7991(Baxenden社製)、BI-7992(Baxenden社製)、カレンズMOI-BM(昭和電工社製)、カレンズMOI-BP(昭和電工社製)等が挙げられる。
エポキシ化合物の例としては、低分子化合物、高分子化合物のいずれでもよく、例えば、芳香族又は脂肪族のジグリシジルエーテル、3価以上のポリグリシジルエーテル等が挙げられる。具体的には、グリセロールポリグリシジルエーテル、トリメチロールプロパンポリグリシジルエーテル、ペンタエリスリトールポリグリシジルエーテル、ジグリセロールポリグリシジルエーテル、ポリグリセロールポリグリシジルエーテル、ソルビトールポリグリシジルエーテル、ネオペンチルグリコールジグリシジルエーテル、1,6-ヘキサンジオールジグリシジルエーテル、水添ビスフェノール型ジグリシジルエーテル、エチレングリコールジグリシジルエーテル、ジエチレングリコールジグリシジルエーテル、ポリエチレングリコールジグリシジルエーテル、ポリプロピレングリコールジグリシジルエーテル等が挙げられる。
<分散剤>
金属粒子を良好に分散させるために、分散剤を用いることが好ましい。分散剤としては、特に限定されておらず、例えば、カチオン系、アニオン系、ノニオン系、両性、シリコーン系、フッ素系等の界面活性剤を使用できる。界面活性剤の中でも、均一に、微細に分散し得る点から、高分子界面活性剤(高分子分散剤)が好ましい。
金属粒子を良好に分散させるために、分散剤を用いることが好ましい。分散剤としては、特に限定されておらず、例えば、カチオン系、アニオン系、ノニオン系、両性、シリコーン系、フッ素系等の界面活性剤を使用できる。界面活性剤の中でも、均一に、微細に分散し得る点から、高分子界面活性剤(高分子分散剤)が好ましい。
高分子分散剤としては、例えば、ポリアクリル酸エステル等の不飽和カルボン酸エステルの(共)重合体類;ポリアクリル酸等の不飽和カルボン酸の(共)重合体の(部分)アミン塩、(部分)アンモニウム塩や(部分)アルキルアミン塩類;水酸基含有ポリアクリル酸エステル等の水酸基含有不飽和カルボン酸エステルの(共)重合体やそれらの変性物;ポリウレタン類;不飽和ポリアミド類;ポリシロキサン類;長鎖ポリアミノアミドリン酸塩類;ポリエチレンイミン誘導体(ポリ(低級アルキレンイミン)と遊離カルボキシル基含有ポリエステルとの反応により得られるアミドやそれらの塩基);ポリアリルアミン誘導体(ポリアリルアミンと、遊離のカルボキシル基を有するポリエステル、ポリアミド又はエステルとアミドの共縮合物(ポリエステルアミド)の3種の化合物の中から選ばれる1種以上の化合物とを反応させて得られる反応生成物)等が挙げられる。
高分子分散剤としては、分散安定性の観点から、主鎖又は側鎖に窒素原子を含む高分子分散剤が好ましい。主鎖又は側鎖に窒素原子を含む高分子分散剤としては、例えば、ポリアクリル酸等の不飽和カルボン酸の(共)重合体の(部分)アミン塩、(部分)アンモニウム塩や(部分)アルキルアミン塩類;ポリウレタン類;不飽和ポリアミド類;ポリエチレンイミン誘導体;ポリアリルアミン誘導体等が挙げられ、中でも、不飽和ポリアミド類であることが好ましい。
主鎖又は側鎖に窒素原子を含む高分子分散剤として市販品を用いてもよい。
ポリアクリル酸等の不飽和カルボン酸の(共)重合体の(部分)アミン塩、(部分)アンモニウム塩や(部分)アルキルアミン塩類としては、例えばDisperbyk2000、2001(ビックケミー社製)等を用いることができる。
ポリウレタン類としては、例えばDisperbyk161(ビックケミー社製)等を用いることができる。
不飽和ポリアミド類としては、例えばDisperbyk101、130(ビックケミー社製)等を用いることができる。
ポリアリルアミン誘導体としては、例えば、アジスパーPB821、PB822、PB824、PB827(味の素ファインテクノ社製)等を用いることができる。
ポリエチレンイミン誘導体としては、例えば、Solsperse33500(日本ルーブリゾール社製)等を用いることができる。
ポリアクリル酸等の不飽和カルボン酸の(共)重合体の(部分)アミン塩、(部分)アンモニウム塩や(部分)アルキルアミン塩類としては、例えばDisperbyk2000、2001(ビックケミー社製)等を用いることができる。
ポリウレタン類としては、例えばDisperbyk161(ビックケミー社製)等を用いることができる。
不飽和ポリアミド類としては、例えばDisperbyk101、130(ビックケミー社製)等を用いることができる。
ポリアリルアミン誘導体としては、例えば、アジスパーPB821、PB822、PB824、PB827(味の素ファインテクノ社製)等を用いることができる。
ポリエチレンイミン誘導体としては、例えば、Solsperse33500(日本ルーブリゾール社製)等を用いることができる。
樹脂組成物100質量部中における分散剤の配合量は、0.1~5質量部であることが好ましく、0.3~3質量部であることがより好ましく、0.5~1質量部であることがさらに好ましい。
<溶剤>
樹脂組成物に含まれる溶剤は、特に限定されず、エステル系、ケトン系、エーテルエステル系、アルコール系、エーテル系、テルペン系、炭化水素系などが挙げられる。塗工時の作業性の観点から沸点が180℃以上(好ましくは200℃以上)である高沸点溶剤であることが好ましく、例えば、スクリーン印刷に適したエチルカルビトールアセテート、ブチルセロソルブアセテート(ECA)、ブチルカルビトールアセテート、イソホロン、ベンジルアルコール、ターピネオール、γ-ブチロラクトン、ジプロピレングリコールモノメチルエーテル(DPM)などが挙げられる。樹脂溶解性や印刷性の観点からは、エチルカルビトールアセテート、ブチルセロソルブアセテート、又はブチルカルビトールアセテートであることが好ましい。
樹脂組成物に含まれる溶剤は、特に限定されず、エステル系、ケトン系、エーテルエステル系、アルコール系、エーテル系、テルペン系、炭化水素系などが挙げられる。塗工時の作業性の観点から沸点が180℃以上(好ましくは200℃以上)である高沸点溶剤であることが好ましく、例えば、スクリーン印刷に適したエチルカルビトールアセテート、ブチルセロソルブアセテート(ECA)、ブチルカルビトールアセテート、イソホロン、ベンジルアルコール、ターピネオール、γ-ブチロラクトン、ジプロピレングリコールモノメチルエーテル(DPM)などが挙げられる。樹脂溶解性や印刷性の観点からは、エチルカルビトールアセテート、ブチルセロソルブアセテート、又はブチルカルビトールアセテートであることが好ましい。
樹脂組成物100質量部中における溶剤の配合量は、5~30質量部であることが好ましく、10~25質量部であることがより好ましく、15~20質量部であることがさらに好ましい。
また、樹脂組成物には、必要に応じて、チキソ性付与剤、消泡剤、難燃剤、粘着付与剤、加水分解防止剤、レベリング剤、可塑剤、酸化防止剤、紫外線吸収剤、難燃剤、顔料、染料等を配合してもよい。さらには樹脂分解抑制剤としてカルボジイミド、エポキシ等を適宜配合してもよい。これらは単独でもしくは併用して用いることができる。
樹脂組成物を用いて形成される電磁波シールド層100質量部中において、金属粒子及び架橋ポリエステル樹脂以外の材料の配合量は、10質量部以下であることが好ましく、5質量部以下であることがより好ましく、3質量部以下であることがさらに好ましく、1質量部以下であることが特に好ましい。
電磁波シールド層の作製方法を説明する。最初にオフセット印刷、グラビア印刷、スクリーン印刷等の公知の印刷方法で基材フィルム上に塗膜を形成し、次いで塗膜に含まれる有機溶剤を揮発させ塗膜を乾燥させる。電磁波シールド層の厚みや生産性を考慮するとスクリーン印刷が好ましい。その後、熱プレス成形、真空成形、圧空成形、または真空圧空成形することにより、電磁波シールドフィルムを得ることができる。
<積層体>
本発明としては、上述した電磁波シールドフィルムと樹脂層とを備えた積層体も包含されている。本発明の積層体は、磁界シールド性に優れた上述の電磁波シールドフィルムを含むため、磁界シールド性に優れている。

本発明の積層体は、電磁波シールドフィルムと1層の樹脂層のみで構成されていてもよく、樹脂層/電磁波シールドフィルム/樹脂層のように電磁波シールドフィルムと異なる樹脂を用いた2層以上の樹脂層とで構成されていてもよいし、本発明の効果を阻害しない限りは電磁波シールドフィルムと樹脂層以外の層を備えていてもよい。
積層体の形状は特に限定されず、用途に応じて設定すればよく、平板であってもよく中空体であってもよく中実体であってもよい。平板は矩形状であってもよく円板状であってもよく、中空体や中実体は多角柱状であってもよく円柱状であってもよい。
樹脂層に含まれる樹脂としては、特に限定されず、熱可塑性樹脂でも熱硬化性樹脂でもよいが、熱可塑性樹脂であることが好ましい。熱可塑性樹脂としては、常温では弾性を持ち、変形しにくく、加熱により軟化して所望の形に成形加工できる合成樹脂であれば、特に限定されるものではなく、例えば、ポリオレフィン樹脂、ポリエステル樹脂、ポリアミド樹脂、ポリウレタン樹脂、(メタ)アクリル樹脂、ポリ塩化ビニル樹脂、ポリカーボネート樹脂、ポリスチレン樹脂、ポリフェニレンスルフィド樹脂等が挙げられるが、電磁波シールドフィルムとの親和性の観点から樹脂層にポリエステル樹脂(特にポリブチレンテレフタレート樹脂)を含むことが好ましい。熱硬化性樹脂としては、例えば、フェノール樹脂、エポキシ樹脂、ユリア樹脂、メラミン樹脂、ジアリルフタレート樹脂等が挙げられる。また、熱可塑性樹脂や熱硬化性樹脂として、上記樹脂を変性させた樹脂を用いてもよい。
樹脂層を形成する樹脂組成物(以下、「樹脂層形成用樹脂組成物」という)には、樹脂を1種のみ含有してもよく、複数種の樹脂を含有してもよい。また、樹脂層形成用樹脂組成物には、本発明の効果を阻害しない範囲で、ガラス繊維等の無機充填剤、酸化防止剤等の安定剤、難燃剤、染・顔料等の着色剤、潤滑剤、結晶化促進剤、及び結晶核剤等の添加剤も要求性能に応じ適宜添加してもよく、中でも積層体の強度を高める観点から無機充填剤を添加することが好ましい。さらに、放熱性を向上させるために、熱伝導性フィラーを樹脂層形成用樹脂組成物に含有させてもよい。熱伝導性フィラーとしては、例えば、カーボンブラック、窒化アルミニウム、窒化ホウ素、窒化ケイ素、酸化アルミニウム、酸化ケイ素、酸化マグネシウム、無水炭酸マグネシウム等が挙げられる。
積層体の製造方法は特に限定されず、射出成形、押出成形、ブロー成形等の公知の成形方法が挙げられるが、射出成形であることが好ましく、射出成形の中でもインサート成形であることがより好ましい。各種成形の条件は樹脂層形成用樹脂組成物に応じて適宜設定すればよい。例えば射出成形であれば、電磁波シールドフィルムと樹脂層との密着性を高める観点から、樹脂層形成用樹脂組成物はポリエステル樹脂を含むことが好ましく、ポリブチレンテレフタレート樹脂を含むことがより好ましい。また、容易に結晶化するため、結晶化させて強度等を向上させやすいという観点からもポリブチレンテレフタレート樹脂を含むことがより好ましい。
本願は、2022年3月31日に出願された日本国特許出願第2022-060454号及び2022年5月10日に出願された日本国特許出願第2022-077768号に基づく優先権の利益を主張するものである。2022年3月31日に出願された日本国特許出願第2022-060454号及び2022年5月10日に出願された日本国特許出願第2022-077768号の明細書の全内容が、本願に参考のため援用される。
以下、実施例を挙げて本発明をより具体的に説明するが、本発明はもとより下記実施例によって制限を受けるものではなく、前・後記の趣旨に適合し得る範囲で適当に変更を加えて実施することも勿論可能であり、それらはいずれも本発明の技術的範囲に包含される。
以下の実施例における各種物性の測定および評価は、以下の分析方法で行った。
(1)ガラス転移温度(Tg)
示差走査熱量計(商品名:DSC220、セイコー電子工業社製)を用い、JIS K 7121に準じ、電磁波シールド層の形成に用いられるポリエステル樹脂5mgを-50~200℃の範囲で昇温速度20℃/分で加熱してDSC(Differential Scanning Calorimetry:示差走査熱量測定)曲線を測定した。得られたDSC曲線のガラス転移に相当する吸熱ピークの高温側のベースラインを低温側に延長した直線と、ピークの立ち上がり部分から頂点までの曲線に対して勾配が最大になるような点で引いた接線との交点をガラス転移温度(Tg)とした。
(1)ガラス転移温度(Tg)
示差走査熱量計(商品名:DSC220、セイコー電子工業社製)を用い、JIS K 7121に準じ、電磁波シールド層の形成に用いられるポリエステル樹脂5mgを-50~200℃の範囲で昇温速度20℃/分で加熱してDSC(Differential Scanning Calorimetry:示差走査熱量測定)曲線を測定した。得られたDSC曲線のガラス転移に相当する吸熱ピークの高温側のベースラインを低温側に延長した直線と、ピークの立ち上がり部分から頂点までの曲線に対して勾配が最大になるような点で引いた接線との交点をガラス転移温度(Tg)とした。
(2)数平均分子量(Mn)
電磁波シールド層の形成に用いられるポリエステル樹脂の濃度が0.5質量%程度になるようにポリエステル樹脂をテトラヒドロフランに溶解し、孔径0.5μmのポリ四フッ化エチレン製メンブレンフィルターで濾過してGPC測定用試料を得た。島津製作所社製Prominence GPCシステムを用いて、ゲル浸透クロマトグラフ(GPC)法により前記ポリエステル樹脂の数平均分子量を測定した。なお、テトラヒドロフランを移動相とし、検出器として示差屈折計(RI計)を使用し、GPCカラムはShodex KF-802、804L、806L/昭和電工社製を用い、カラム温度30℃、流量1ml/分の条件で測定を行った。前記ポリエステル樹脂の数平均分子量は、得られた測定結果を標準ポリスチレン換算値とし、分子量1000未満に相当する部分を切り捨てて算出した。

(3)水酸基価
電磁波シールド層の形成に用いられるポリエステル樹脂約0.5g及び1質量部の無水酢酸と10質量部の無水ピリジンとを混合した混合液20mlを三角フラスコに入れた。冷却器を付けてマグネチックスターラーで攪拌しながら20分間還流させ、次いで、室温まで冷却した。冷却器を通じて20mlのアセトンを加え、20mlの水で冷却器とジョイント部を洗い込みながらそれらを取り外した。指示薬としてフェノールフタレインを入れ、1mol/Lの水酸化ナトリウム水溶液で滴定した。得られた結果より、別途測定したブランク(サンプルをいれないもの)の結果を差し引き、電磁波シールド層の形成に用いられるポリエステル樹脂の水酸基価(mgKOH/g)を算出した。

(4)密着性
クロスカット法を用いて電磁波シールドフィルムの密着強度を評価した。具体的な評価方法は以下のとおりである。
まず、電磁波シールドフィルムに対して、カッターナイフを用いて電磁波シールド層側から基材フィルムに達する切れ込みを1mm間隔で平行に11本付けた。次に、該切れ込みに垂直になるように更に1mm間隔で11本の切れ込みを入れ、100個の碁盤目を形成させた。そして、この碁盤目の箇所に対してテープを貼り付けた。テープとして、ニチバン社製のセロテープ(登録商標)CT-12を用いた。その後、電磁波シールド層の碁盤目に貼り付けたテープを剥がし、電磁波シールド層が基材フィルムから剥離したマスの個数を確認し、以下の基準で密着性を評価した。
A:基材フィルムから電磁波シールド層が剥離したマスがなかった
B:1~29個のマスで電磁波シールド層が剥離した
C:30~69個のマスで電磁波シールド層が剥離した
D:70個以上のマスで電磁波シールド層が剥離した
クロスカット法を用いて電磁波シールドフィルムの密着強度を評価した。具体的な評価方法は以下のとおりである。

B:1~29個のマスで電磁波シールド層が剥離した
C:30~69個のマスで電磁波シールド層が剥離した
D:70個以上のマスで電磁波シールド層が剥離した
(5)成形前後における抵抗値変化率
インサートモールド成形機である布施真空社製PIMF-0305-Wを用いて、基材フィルム側がモデル金型の表面に位置するように電磁波シールドフィルムを図1に示すモデル金型にインサート成形した。インサート成形は、モデル金型を真空下で加熱し、電磁波シールドフィルムの温度が140℃に到達後に成形、その後真空を開放し、60秒間圧空下で保持して行った。得られた成形品の凹形状部において、表面積が成形前の130~170%程度となっている箇所の幅1mmの抵抗値を、日置電機社製抵抗計RM3544を用いて測定した。抵抗値を測定した箇所の成形前における電磁波シールドフィルムの幅1mmの抵抗値も測定し、以下の基準で評価した。なお、表面積の延伸倍率(成形前後の延伸倍率)は、電磁波シールド層を印刷していない基材フィルムの表面に10×10mmの格子状の線を引き、基材フィルム単体を上記と同様の条件で成形し、成形後における格子の表面積を100mm2で除することによって算出した。なお、本実施例では図1に示すモデル金型を用いたが、電磁波シールドフィルムの表面積の少なくとも一部が成形前の130~170%程度に延伸される金型であれば金型の形状は特に限定されない。
A:成形後の抵抗値が成形前の抵抗値の100倍以下であった
B:成形後の抵抗値が成形前の抵抗値の100倍より大きかった
インサートモールド成形機である布施真空社製PIMF-0305-Wを用いて、基材フィルム側がモデル金型の表面に位置するように電磁波シールドフィルムを図1に示すモデル金型にインサート成形した。インサート成形は、モデル金型を真空下で加熱し、電磁波シールドフィルムの温度が140℃に到達後に成形、その後真空を開放し、60秒間圧空下で保持して行った。得られた成形品の凹形状部において、表面積が成形前の130~170%程度となっている箇所の幅1mmの抵抗値を、日置電機社製抵抗計RM3544を用いて測定した。抵抗値を測定した箇所の成形前における電磁波シールドフィルムの幅1mmの抵抗値も測定し、以下の基準で評価した。なお、表面積の延伸倍率(成形前後の延伸倍率)は、電磁波シールド層を印刷していない基材フィルムの表面に10×10mmの格子状の線を引き、基材フィルム単体を上記と同様の条件で成形し、成形後における格子の表面積を100mm2で除することによって算出した。なお、本実施例では図1に示すモデル金型を用いたが、電磁波シールドフィルムの表面積の少なくとも一部が成形前の130~170%程度に延伸される金型であれば金型の形状は特に限定されない。
A:成形後の抵抗値が成形前の抵抗値の100倍以下であった
B:成形後の抵抗値が成形前の抵抗値の100倍より大きかった
(6)成形後のクラックの有無
前記(5)に記載の方法で作製された成形品の表層(電磁波シールド層)を成形後の基材を蛍光灯に透かして、光の透過具合を目視で確認し、以下の基準で評価した。
A:表層にクラックは存在しなかった
B:表層にクラックが存在した
C:表層にクラックが多数存在し、塗膜が薄くなって透けているように見えた
前記(5)に記載の方法で作製された成形品の表層(電磁波シールド層)を成形後の基材を蛍光灯に透かして、光の透過具合を目視で確認し、以下の基準で評価した。
A:表層にクラックは存在しなかった
B:表層にクラックが存在した
C:表層にクラックが多数存在し、塗膜が薄くなって透けているように見えた
以下、実施例にて基材フィルムとして用いるフィルムA~Cの製造方法を記載する。
<フィルムA>
エチレンテレフタレートユニットとジエチレンテレフタレートユニットのモル比が86:14であるポリエステル樹脂を用意し、該ポリエステル樹脂に平均粒子径が2.4μmの不定形シリカ粒子を添加して樹脂組成物を作製した。該樹脂組成物100質量%における不定形シリカ粒子の割合は0.1質量%であった。押し出し機にて前記樹脂組成物を280℃で融解させた後、280℃のT-ダイスからキャストし、20℃の冷却ロールに静電密着法により密着させて単層構成の未延伸シートを得た。次いで、得られた未延伸シートを115℃の温度でMD方向に3.5倍で延伸し、続いて、テンターに通してTD方向に120℃で4.0倍延伸した。TD延伸後、すぐに220℃で3秒間の熱固定処理を行い、続いて220℃で1秒間7%の緩和処理を施して、厚さ50μmの二軸延伸フィルムを得た。
<フィルムA>
エチレンテレフタレートユニットとジエチレンテレフタレートユニットのモル比が86:14であるポリエステル樹脂を用意し、該ポリエステル樹脂に平均粒子径が2.4μmの不定形シリカ粒子を添加して樹脂組成物を作製した。該樹脂組成物100質量%における不定形シリカ粒子の割合は0.1質量%であった。押し出し機にて前記樹脂組成物を280℃で融解させた後、280℃のT-ダイスからキャストし、20℃の冷却ロールに静電密着法により密着させて単層構成の未延伸シートを得た。次いで、得られた未延伸シートを115℃の温度でMD方向に3.5倍で延伸し、続いて、テンターに通してTD方向に120℃で4.0倍延伸した。TD延伸後、すぐに220℃で3秒間の熱固定処理を行い、続いて220℃で1秒間7%の緩和処理を施して、厚さ50μmの二軸延伸フィルムを得た。
<フィルムB>
エチレンテレフタレートユニットとエチレンイソフタレートユニットのモル比が89:11であるポリエステル樹脂R1を用意した。また、ブチレンテレフタレートユニットのみからなる樹脂R2(PBT樹脂)を得た。またポリエステル樹脂R1に平均粒子径が1.6μmである不定形シリカ粒子を添加してポリエステル樹脂R3を得た。ポリエステル樹脂R3における不定形シリカ粒子の割合は0.05質量%であった。樹脂R1、R2、R3を160℃で4時間乾燥し、水分を除去した後、ホッパーに供給し、質量比でR1:R2:R3=50:45:5となるように供給し、チップ混合した後に、290℃に設定した押出機から、ダイを用いてシート状に溶融押出し、20℃のキャスティングドラムですぐに冷却することで、単層構成の未延伸シートを得た。次いで、得られた未延伸シートを55℃の温度でMD方向に3.0倍で延伸し、続いて、テンターに通してTD方向に90℃で2.8倍延伸した。TD延伸後、すぐに220℃で3秒間の熱固定処理と1秒間1%の緩和処理を施して、厚さ75μmの二軸延伸フィルムを得た。
エチレンテレフタレートユニットとエチレンイソフタレートユニットのモル比が89:11であるポリエステル樹脂R1を用意した。また、ブチレンテレフタレートユニットのみからなる樹脂R2(PBT樹脂)を得た。またポリエステル樹脂R1に平均粒子径が1.6μmである不定形シリカ粒子を添加してポリエステル樹脂R3を得た。ポリエステル樹脂R3における不定形シリカ粒子の割合は0.05質量%であった。樹脂R1、R2、R3を160℃で4時間乾燥し、水分を除去した後、ホッパーに供給し、質量比でR1:R2:R3=50:45:5となるように供給し、チップ混合した後に、290℃に設定した押出機から、ダイを用いてシート状に溶融押出し、20℃のキャスティングドラムですぐに冷却することで、単層構成の未延伸シートを得た。次いで、得られた未延伸シートを55℃の温度でMD方向に3.0倍で延伸し、続いて、テンターに通してTD方向に90℃で2.8倍延伸した。TD延伸後、すぐに220℃で3秒間の熱固定処理と1秒間1%の緩和処理を施して、厚さ75μmの二軸延伸フィルムを得た。
<フィルムC>
エチレンテレフタレートユニットのみからなる樹脂R4(PET樹脂)と、エチレンテレフタレートユニットとエチレンイソフタレートユニットのモル比が86:14であるポリエステル樹脂R5を用意した。樹脂R4及び樹脂R5を160℃で4時間乾燥後、別々の押出機に供給し、フィードブロックを用いて2層に積層し、ダイからシート状に280℃で溶融押出し、その後、20℃の冷却ロールで冷却し2層構成の未延伸フィルムを得た。次いで、得られた未延伸シートを80℃の温度でMD方向に3.0倍で延伸し、続いてTD方向に130℃で3.5倍延伸した。TD延伸後、すぐに205℃で3秒間の熱固定処理を施して、厚さ50μmの二軸延伸フィルムを得た。なお、樹脂R4に該当する層の厚さは35μm、樹脂R5に該当する層の厚さは15μmであった。
エチレンテレフタレートユニットのみからなる樹脂R4(PET樹脂)と、エチレンテレフタレートユニットとエチレンイソフタレートユニットのモル比が86:14であるポリエステル樹脂R5を用意した。樹脂R4及び樹脂R5を160℃で4時間乾燥後、別々の押出機に供給し、フィードブロックを用いて2層に積層し、ダイからシート状に280℃で溶融押出し、その後、20℃の冷却ロールで冷却し2層構成の未延伸フィルムを得た。次いで、得られた未延伸シートを80℃の温度でMD方向に3.0倍で延伸し、続いてTD方向に130℃で3.5倍延伸した。TD延伸後、すぐに205℃で3秒間の熱固定処理を施して、厚さ50μmの二軸延伸フィルムを得た。なお、樹脂R4に該当する層の厚さは35μm、樹脂R5に該当する層の厚さは15μmであった。
<電磁波シールドフィルム>
[実施例1]
金属粒子として平均粒子径0.8μmの凝集銀粒子粉を697部、ポリエステル樹脂として飽和共重合ポリエステル樹脂であるバイロン(登録商標)BX-1001を112部、硬化剤として旭化成ケミカルズ社製ブロック型イソシアネートE402-B80Tを8部、溶剤としてエチルカルビトールアセテートを169部、分散剤としてビッグケミー・ジャパン社製Disperbyk101を5部配合し、十分プレミックスした後、チルド三本ロールミル機で3回通して分散し、ペースト(電磁波シールド層形成用樹脂組成物)を作製した。得られたペーストをスクリーン印刷にて基材フィルムであるフィルムAの上に乾燥後の膜厚が約40μmになるような厚みでベタ印刷した後、熱風循環式オーブンを用いて130℃で30分乾燥し、電磁波シールドフィルムを得た。
[実施例1]
金属粒子として平均粒子径0.8μmの凝集銀粒子粉を697部、ポリエステル樹脂として飽和共重合ポリエステル樹脂であるバイロン(登録商標)BX-1001を112部、硬化剤として旭化成ケミカルズ社製ブロック型イソシアネートE402-B80Tを8部、溶剤としてエチルカルビトールアセテートを169部、分散剤としてビッグケミー・ジャパン社製Disperbyk101を5部配合し、十分プレミックスした後、チルド三本ロールミル機で3回通して分散し、ペースト(電磁波シールド層形成用樹脂組成物)を作製した。得られたペーストをスクリーン印刷にて基材フィルムであるフィルムAの上に乾燥後の膜厚が約40μmになるような厚みでベタ印刷した後、熱風循環式オーブンを用いて130℃で30分乾燥し、電磁波シールドフィルムを得た。
[実施例2~5、比較例1~3]
表1に記載のポリエステル樹脂及び基材フィルムを用いた以外は、実施例1と同様の製法で電磁波シールドフィルムを作製した。なお、実施例3では、フィルムCの樹脂R4からなる層の上に電磁波シールド層を積層した。
表1に記載のポリエステル樹脂及び基材フィルムを用いた以外は、実施例1と同様の製法で電磁波シールドフィルムを作製した。なお、実施例3では、フィルムCの樹脂R4からなる層の上に電磁波シールド層を積層した。
また、実施例2~3で用いられているポリエステル樹脂のバイロン(登録商標)GK-680、682はいずれも飽和共重合ポリエステル樹脂であり、比較例1~3で用いている基材フィルムは以下のとおりであり、いずれも東洋紡社製の二軸延伸フィルムである。
表1中の「東洋紡エステルE5100」はポリエチレンテレフタレートフィルムであり、「テオネックスQ51」はポリエチレンナフタレート(PEN)フィルムであり、「パイレンフィルム-OT P2161」はポリプロピレン(PP)フィルムである。
表1中の「東洋紡エステルE5100」はポリエチレンテレフタレートフィルムであり、「テオネックスQ51」はポリエチレンナフタレート(PEN)フィルムであり、「パイレンフィルム-OT P2161」はポリプロピレン(PP)フィルムである。
[比較例4]
硬化剤を添加しない以外は、実施例1と同様の製法で電磁波シールドフィルムを作製した。
硬化剤を添加しない以外は、実施例1と同様の製法で電磁波シールドフィルムを作製した。
各実施例・比較例における各種物性を表1に記載した。なお、比較例1、2では、インサート成形時にフィルムが破断してしまうため、成形前後における抵抗値変化率の測定及びクラックの有無の確認ができなかった。また、比較例3では密着性が非常に悪いため、成形前後における抵抗値変化率の測定及びクラックの有無の確認ができなかった。そして、比較例4では硬化剤が用いられていないため、いずれの物性も実施例より劣っていた。
<積層体>
まず、平均繊維長3mmのガラス繊維を、二軸押出機(コペリオン社製STS35)を用いて固有粘度0.63dl/gである東洋紡社製ポリブチレンテレフタレート樹脂に溶融混練し、その後130℃で4時間乾燥させて樹脂層形成用樹脂組成物(ペレット)を準備した。樹脂層形成用樹脂組成物中におけるガラス繊維の含有率は20質量%であった。
まず、平均繊維長3mmのガラス繊維を、二軸押出機(コペリオン社製STS35)を用いて固有粘度0.63dl/gである東洋紡社製ポリブチレンテレフタレート樹脂に溶融混練し、その後130℃で4時間乾燥させて樹脂層形成用樹脂組成物(ペレット)を準備した。樹脂層形成用樹脂組成物中におけるガラス繊維の含有率は20質量%であった。
次に実施例1に記載の電磁波シールドフィルムをクランプで保持しながら表面温度が130℃になるまで加熱した後、射出成形で得られる成形品の型を用いて予備成形した。その後、予備成形したフィルムを冷却することで形状を保持し、続いて射出成形機(日本製鋼所社製J110AD-110H)を用いて以下のように射出成形を行った。
射出成形としては、まず上記予備成形後の電磁波シールドフィルムを射出成形機に設置した型温80℃設定の金型内に取り付けた。次にシリンダー温度270℃に設定した射出成形機のノズルから上記製法で得られた樹脂層形成用樹脂組成物を射出し、キャビティ内に導入した。その際、金型内のフィルムは射出樹脂の圧力を受け、金型に沿って密着するとほぼ同時に、樹脂の熱によって一部が溶融・可塑化することで樹脂と互いに密着した。射出された樹脂を型内で冷却して固化した後に金型を開き、実施例1に記載の電磁波シールドフィルムと樹脂層とが一体化した積層体Aを得た。なお、積層体Aにおける樹脂層の厚さは約2mmであり、積層体Aの層構成は下記の通りである。
樹脂層/電磁波シールドフィルム(基材フィルム/電磁波シールド層)
樹脂層/電磁波シールドフィルム(基材フィルム/電磁波シールド層)
(磁界シールド性能SE)
まず、15cm×15cmの形状に切り取ったサンプルを準備した。次いで、周波数0.1~1000MHzの電磁波をサンプルに透過し、電磁波のサンプル透過前後の強度比を測定した。具体的には、KEC法に基づき、関西電子工業振興センターで開発された電磁波シールド効果測定装置を用いて、下記の式に基づき磁界シールド性能SEを算出した。なお、KEC法は、関西電子工業振興センターで開発された電磁波シールド効果測定装置を用いて電磁波シールド効果を測定する公知の方法である。

磁界シールド性能SE(dB)=20×log10(M’/M)
M’:積層体Aが無い状態での磁界強度(A/m)
M:積層体Aを透過した時の磁界強度(A/m)
M’:積層体Aが無い状態での磁界強度(A/m)
M:積層体Aを透過した時の磁界強度(A/m)
また、積層体Aの磁界シールド性能SEと同様の測定方法で樹脂層単独の磁界シールド性能SEも算出した。積層体A及び樹脂層単独における周波数と磁界シールド性能SEとの関係を図2に示した。その結果、積層体Aの磁界シールド性は優れていることがわかった。
Claims (7)
- 基材フィルムと電磁波シールド層とを備えた電磁波シールドフィルムであって、
前記基材フィルムはエチレンテレフタレートユニットを含み、さらにエチレンイソフタレートユニット及びジエチレンテレフタレートユニットの少なくとも一方を含み、前記基材フィルム中におけるエチレンテレフタレートユニットは40~90モル%であり、前記基材フィルム中におけるエチレンイソフタレートユニット及びジエチレンテレフタレートユニットの合計量は3~20モル%であり、
前記電磁波シールド層は金属粒子及び架橋ポリエステル樹脂を含む
ことを特徴とする電磁波シールドフィルム。 - 前記電磁波シールド層は、厚みが50μm以下である請求項1に記載の電磁波シールドフィルム。
- 前記電磁波シールド層の形成に用いられるポリエステル樹脂は、ガラス転移温度が30℃以下である請求項1又は2に記載の電磁波シールドフィルム。
- 前記電磁波シールド層の形成に用いられるポリエステル樹脂は、水酸基価が7mgKOH/g以上である請求項1又は2に記載の電磁波シールドフィルム。
- 前記電磁波シールド層の形成に用いられるポリエステル樹脂は、飽和共重合ポリエステル樹脂を含み、前記電磁波シールド層の形成に用いられる硬化剤は多官能イソシアネートを含む請求項1又は2に記載の電磁波シールドフィルム。
- 前記電磁波シールド層の形成に用いられるポリエステル樹脂は、数平均分子量が5,000以上である請求項1又は2に記載の電磁波シールドフィルム。
- 請求項1又は2に記載の電磁波シールドフィルムと樹脂層とを備えた積層体。
