を有し、
前記金属床下材、前記平板状金属床板、及び前記仕切部材によって囲まれた領域が、冷却液が流れる冷却液流路であり、
前記金属床下材または前記平板状金属床板の少なくとも一方は、酸変性ポリプロピレンを含むポリプロピレン層、もしくは、ポリカーボネートユニットとポリウレタンからなるポリカーボネートユニット含有ポリウレタン層を有し、
前記ポリプロピレン層または前記ポリカーボネートユニット含有ポリウレタン層の膜厚は、0.2μm以上であり、

前記金属床下材または前記平板状金属床板の少なくとも一方は、前記ポリプロピレン層を有し、前記仕切部材は、ポリエチレン系樹脂組成物、ポリプロピレン系樹脂組成物、のいずれかである。

図1に示すように、バッテリパック1は主に、上側カバー2と、電池セル3と、冷却床部材100Aと、下側カバー(バッテリケース)4と、を備える。上側カバー2は電池セル3を上側から覆う。冷却床部材100の上面に電池セル3が密着して配置される。下側カバー4は冷却床部材100と電池セル3を下側から格納する。
図1においては、冷却床部材100の長手方向(X方向)、幅方向(Y方向)、厚さ方向(Z方向)は、それぞれバッテリパック1の長手方向、幅方向、厚さ方向と同じ方向である。図1において、Z方向プラス側が上側、Z方向マイナス側が下側である。
図2A及び図2Bを参照して、第1実施形態に係る冷却床部材100Aについて説明する。
図2Aは、同実施形態に係る冷却床部材100Aの概略構成を説明する分解斜視図である。図2Bは、図2Aに、平板状金属床板102が金属床下材101に接合した状態を示す図である。
冷却床部材100Aの上方に電池セル3が載置される。冷却床部材100Aは、金属床下材101と、平板状金属床板102と、を有する。平板状金属床板102は金属床下材101に対向配置され、平板状金属床板102の外表面が電池セル3と接する。冷却床部材100Aは、金属床下材101と平板状金属床板102との間に配置され、熱可塑性樹脂組成物106である仕切部材(インサート)105を有する。金属床下材101、平板状金属床板102、及び仕切部材105によって囲まれた領域が、冷却液が流れる冷却液流路104である。平板状金属床板102の表面のうち、金属床下材101に対して反対側の表面が電池セル3と接する。このような構成により、冷却床部材100Aは、冷却液流路104に流れる冷却液により、平板状金属床板102上に載置した電池セル3を冷却する。
平板状金属床板102の厚さは薄肉が望ましいが、振動等からの部品接触により損傷を受けるので、0.2mmから2.6mmである。冷却性能、軽量化及び強度の観点から、平板状金属床板102の厚さは0.4mmから1.0mmが好ましい。
金属床下材101及び平板状金属床板102の両方に酸変性ポリプロピレンを40質量%以上含むポリプロピレン層160、もしくは、ポリカーボネートユニットを15~80質量%含むポリカーボネートユニット含有ポリウレタン層161を有してもよい。
冷却液流路104の高さ(Z方向の長さ)が長い場合には多くの冷媒を流すことができるが、軽量化及び冷却効率の観点から1mmから10mmである。より好ましくは、冷却液流路104の高さは1mmから5mmである。
本実施形態においては、図3に示すように、相溶層140は金属床下材101と仕切部材105との間に形成される。詳細には、ポリプロピレン層160もしくはポリカーボネートユニット含有ポリウレタン層161と熱可塑性樹脂組成物106との間に、相溶層140が形成される。ポリプロピレン層160もしくはポリカーボネートユニット含有ポリウレタン層161と熱可塑性樹脂組成物106とは、熱圧着の際に互いに樹脂が溶融し、相溶層140が形成されることで接着する。
相溶層140は、熱圧着の際に、ポリプロピレン層160もしくはポリカーボネートユニット含有ポリウレタン層161と熱可塑性樹脂組成物106とに圧力が加えられ、X方向に沿って形成される。相溶層140は、ポリプロピレン層160もしくはポリカーボネートユニット含有ポリウレタン層161と熱可塑性樹脂組成物106との接合面に沿って、略一定の厚さt(nm)を有して形成される。相溶層140の厚さtは、Z方向の長さ(nm)である。
なお、相溶層とは、熱圧着により樹脂同士が溶融しあった層である。相溶層140が形成されると、ポリプロピレン層160もしくはポリカーボネートユニット含有ポリウレタン層161と熱可塑性樹脂組成物106との間の界面が存在しない。
また、相溶層140の厚さtは、ポリプロピレン層160、ポリカーボネートユニット含有ポリウレタン層161、及び熱可塑性樹脂組成物106の樹脂の種類、または接合時の温度等によっても調節できる。
熱圧着により接着時に相溶層140を形成するため、一時的にポリプロピレン層160、ポリカーボネートユニット含有ポリウレタン層161または熱可塑性樹脂組成物106の軟化点に到達したとしても、すぐにポリプロピレン層160、ポリカーボネートユニット含有ポリウレタン層161と熱可塑性樹脂組成物106の剥離が起こらず、一定の密着性を有した状態であるため、接着材と比べて密着性に優れる。
相溶層140の縁部においてばり141が形成されることで、ポリプロピレン層160もしくはポリカーボネートユニット含有ポリウレタン層161と熱可塑性樹脂組成物106との間から冷媒が浸入することをより抑制することができる。
ばり141の形成の有無は、熱圧着の温度及び圧力に影響する。図3では、ばり141が形成された一例を示したがこれに限らず、ばり141が形成されなくても良い。又、図3では金属床下材101と仕切部材105との間に相溶層140が形成された一例を示しているがこれに限らず、平板状金属床板102と仕切部材105の間に相溶層140が形成されてもよい。あるいは金属床下材101及び平板状金属床板102のそれぞれと仕切部材105との間に相溶層140が形成されてもよい。
金属床下材101の外周縁101aと平板状金属床板102の外周縁102aとは水密接合(直接連続接合)され、接合部130が形成される。直接連続接合とは、水が密閉され、水圧がかかっても漏れないようになっている接合である。金属床下材101の外周縁101aと平板状金属床板102の外周縁102aとが直接連続接合されることにより、冷媒が冷却床部材100Aから漏れるのを防ぐ。
また、ポリプロピレン層160及びポリカーボネートユニット含有ポリウレタン層161の熱変形温度は80℃から100℃のため、冷却床部材100Aにおいて熱によるポリプロピレン層160及びポリカーボネートユニット含有ポリウレタン層161の変形は発生しない。
また、ポリプロピレン層160、ポリカーボネートユニット含有ポリウレタン層161と熱可塑性樹脂組成物106は熱圧着による接着時に相溶層を形成するため、一時的にポリプロピレン層160、ポリカーボネートユニット含有ポリウレタン層161または熱可塑性樹脂組成物106の軟化点に到達したとしても、すぐにポリプロピレン層160、ポリカーボネートユニット含有ポリウレタン層161と熱可塑性樹脂組成物106の剥離が起こらず、一定の密着性を有した状態であるため、接着材と比べて密着性に優れる。
一方、熱圧着で作製する場合、仕切部材を金属床下材及び平板状金属床板に配置した後、熱圧着する1工程で作製可能である。
このように、冷却床部材100Aは、射出成形よりも熱圧着の方が効率的に作製することができる。
また、仕切部材105と、金属床下材101及び平板状金属床板102とに溶接個所がないことから、溶接部近傍に形成されるピンホール等の溶接欠陥からの冷媒の漏れを回避することができる。
図4A及び図4Bを参照して、第2実施形態に係る冷却床部材100Bについて説明する。第2実施形態において、第1実施形態と同様の構成には同一の符号を付してその説明は省略し、異なる点についてのみ説明する。
本実施形態では、仕切部材105が、樹脂が被覆された被覆樹脂120である点において、第1実施形態と相違する。被覆樹脂120は、熱可塑性樹脂組成物である。
例えば、図4Aの(a)で示すように、金属床下材101の一方の面(金属床下材101の上面)に樹脂が被覆される。次に、被覆された樹脂の一部を剥離して流路を形成し、平板状金属床板102を樹脂上に重ねて、金属床下材101の外周縁と平板状金属床板102の外周縁を直接連続接合する。これにより、剥離されずに残った樹脂が仕切部材105となり、剥離された後の経路が冷却液流路104となる。又、上述と同様に、冷却液流路104に供給管(図示なし)及び排出管(図示なし)が設けられる。
被覆樹脂は、例えばカッター、抜き加工、又はレーザ加工で剥離する。
ポリプロピレン層160及びポリカーボネートユニット含有ポリウレタン層161の膜厚は、0.2μm以上である。ポリプロピレン層160及びポリカーボネートユニット含有ポリウレタン層161の膜厚は、ポリプロピレン層160及びポリカーボネートユニット含有ポリウレタン層161が金属素形材表面を均一に覆い、塗装金属素形材と熱可塑性樹脂組成物106の成形体との接合力を確保する観点から0.2μm以上である。ポリプロピレン層160及びポリカーボネートユニット含有ポリウレタン層161の膜厚は、好ましくは2.0μm以上である。ポリプロピレン層160及びポリカーボネートユニット含有ポリウレタン層161の膜厚は、10μm以下が好ましい。膜厚を厚くすることにより、熱可塑性樹脂組成物106との密着性が向上するが、膜厚を10μm超としても、著しい性能向上は認められず、また、製造面およびコスト面からも不利である。
このように配置された被覆樹脂120に沿って冷媒が流れることで、より効率良く電池セル3を冷却することができる。
図6は、バッテリケース一体型冷却流路200の概略構成の一例を示す分解斜視図である。上述の第1実施形態に係る冷却床部材100A、第2実施形態に係る冷却床部材100Bは、下側カバー(バッテリケース)4と一体に形成される。バッテリケース一体型冷却流路200は、上述の冷却床部材100A,100Bと、下側カバー(バッテリケース)4と、を有する。バッテリケース一体型冷却流路200は、バッテリケース4と冷却床部材100A,100Bとが、接合もしくは組み合わさった状態である。バッテリケース4と冷却床部材100A,100Bとが接合される場合、溶接、機械接合、ネジなどの接合部材もしくは接着剤で接合される。
バッテリケース一体型冷却流路200は、冷却床部材100Aが、図5Cに示すような下側カバー4である形状でもよい。
バッテリケース一体型冷却流路200は、上述の冷却床部材100A,100Bを有するので、上述の第1実施形態に係る冷却床部材100A、第2実施形態に係る冷却床部材100Bと同様の効果を奏する。
ポリプロピレン層又はポリカーボネートユニット含有ポリウレタン層を有する鋼板と熱可塑性樹脂組成物との接着性について調べた。
(1)本実施例で用いた鋼板の詳細
板厚が0.8mmの冷間圧延鋼板(SPCC)に、片面あたりのめっき付着量が45g/m2の溶融Zn-6質量%Al-3質量%Mg合金めっき鋼板とアルミめっき鋼板を準備した。溶融Zn-6質量%Al-3質量%Mg合金めっき鋼板は日本製鉄社製の溶融Zn-6質量%Al-3質量%Mg合金めっき鋼板であるZAM(登録商標)を、アルミめっき鋼板は日本製鉄社製のアルシート(登録商標)の無処理(後処理や化成処理を施していないもの)を用いた。板厚は0.5mmのものを用いた。
ポリプロピレン層は、ポリプロピレン樹脂(皮膜樹脂A)を使用した。本実施例ではポリプロピレン層を被覆した後に鋼板を加工した時の皮膜層の損傷抑制を考慮して混合樹脂にポリエチレンワックス、エポキシ系架橋剤を樹脂固形分合計質量に対して、それぞれ5質量%添加した後、水を添加して、不揮発成分が20%の塗料を調製した。また、ポリカーボネートユニット含有ポリウレタン層はポリカーボネート含有樹脂(皮膜樹脂B、C、D)、を水に添加して、不揮発成分が20%の塗料を調製した。
ポリプロピレン樹脂はハードレン NZ-1015(東洋紡株式会社)を使用した。
皮膜樹脂B.ポリカーボネート含有樹脂
ポリカーボネート含有樹脂は、ポリカーボネートユニットを70質量%含有するポリウレタン樹脂であるSF-470(第一工業製薬株式会社)を使用した。
皮膜樹脂C.ポリカーボネート含有樹脂
ポリカーボネート含有樹脂は、皮膜樹脂Bにポリウレタン樹脂であるHUX-232(株式会社ADEKA)を追加することで、ポリカーボネートユニットを60質量%含有するポリウレタン樹脂を調整し使用した。
皮膜樹脂D.ポリカーボネート含有樹脂
ポリカーボネート含有樹脂は、皮膜樹脂Bにポリウレタン樹脂であるHUX-232(株式会社ADEKA)を追加することで、ポリカーボネートユニットを50質量%含有するポリウレタン樹脂を調整し使用した。
鋼板を液温60℃のアルカリ脱脂水溶液(SD-270;日本ペイント株式会社、pH=12)に1分間浸漬して、表面を脱脂した。次いで、脱脂した塗装基材の表面に、表1に記載した作成した塗料をロールコータ-で塗布し、到達板温が150℃となるように、熱風乾燥機で乾燥させて、表1Aから表1Eに示す膜厚(μm)の皮膜層を形成した。
熱可塑性樹脂組成物として、ポリエチレン(PE)系樹脂組成物、ポリプロピレン(PP)系樹脂組成物、ポリカーボネート(PC)系樹脂組成物、ポリアミド(PA)系樹脂組成物を使用した。ポリエチレン系樹脂組成物は、ニポロンハード1000(溶融温度134℃;東ソー株式会社)を使用した。ポリプロピレン系樹脂組成物は、プライムポリプロR-350G(溶融温度150℃;株式会社プライムポリマー)を使用した。ポリカーボネート系樹脂組成物は、ユーロピンGSH2030FT(溶融温度238℃;三菱エンジニアリングプラスチックス株式会社)を使用した。ポリアミド系樹脂組成物は、アミランCM3511G50(溶融温度216℃;東レ株式会社)を使用した。
表1Aから表1Eに鋼板と熱可塑性樹脂組成物との圧着条件を示す。詳細は以下の通りである。膜厚が0.2nm以上の皮膜層を形成した鋼板を長さ100mm×幅100mmに裁断した後、電磁誘導加熱で加熱し、長さ30mm×幅30mm×厚さ4mmに裁断した上記熱可塑性樹脂組成物と熱圧着させることで複合体を作製した。鋼板の加熱温度は120℃から290℃、圧着する圧力は0.05MPaから1.5MPa、圧着する時間は5秒から20秒とした。熱可塑性樹脂組成物がポリエチレン(PE)系樹脂組成物、ポリプロピレン(PP)系樹脂組成物の場合は、鋼板の温度を160℃に加熱後、10秒間熱圧着を標準条件とした。熱可塑性樹脂組成物がポリカーボネート(PC)系樹脂組成物、ポリアミド(PA)系樹脂組成物の場合は、鋼板の温度を250℃に加熱後、2秒間熱圧着を標準条件とした。電磁誘導加熱には、高周波誘導加熱装置(パール工業株式会社)を使用した。
加熱温度範囲は、皮膜樹脂Aの場合は皮膜樹脂Aが溶融する120℃以上、皮膜樹脂B,C,Dの場合は皮膜樹脂B,C,Dが溶融する160℃以上である。好ましい加熱温度範囲は、熱可塑性樹脂が溶融する温度以上であり、これにより相溶層の形成が促進され、ばりが生成される。さらに好ましい加熱温度範囲は、[熱可塑性樹脂が溶融する温度(℃)+100℃]以下であり、これにより皮膜樹脂および熱可塑性樹脂の熱による劣化を抑制する。
圧着する時間は5秒が好ましいく、20秒以上としても著しい性能向上は見られない。
表1Aから表1Eに、形成された相溶層の厚み評価を示す。表中の厚みの評価「1」は相溶層の厚みtが25nm未満、「2」は相溶層の厚みtが25nm以上100nm未満、「3」は相溶層の厚みtが100nm以上250nm未満、「4」は相溶層の厚みtが250nm以上、である。相溶層の厚み評価は、密着性の観点から、「2」が好ましく、「3」がより好ましく、「4」がさらに好ましい。
相溶層の厚みは皮膜層と熱可塑性樹脂(仕切部材)の接合面を含む断面を電子マイクロアナライザ(EPMA)元素分析し、樹脂層特有の原子組成から熱可塑性樹脂組成物特有の原子組成へと変化していく相の厚みから算出する。具体的には、当該接合面を含む断面を電子マイクロアナライザ(EPMA)で元素分析して、相溶層の厚みを確認した。前処理として、当該接合面を含む断面に対しArミリングにて断面加工を行い、ついで収束イオンビーム(FIB)加工にて厚さ500nm程度の薄片を作製し、得られた断面をオウミウム蒸着した。EPMA分析は、島津製作所製、EPMA-8050Gを使用し、加速電圧15kV、照射電流100nAにて行った。ラインプロファイルにて原子組成を確認し、相溶層厚みを算出した。
(7)ばり
表1Aから表1Eに、相溶層140の縁部において形成されたばり発生の有無を示す。ばりの発生は目視により確認した。
(8)接着性評価
密着性評価用の複合体において、塗装金属素形材と熱可塑性樹脂組成物の成形体とを同一平面方向に100mm/分の速度で引っ張り、破断したときの強さ(剥離強度)を測定した。剥離強度が1.0kN未満の場合を「×」、1.0kN以上で1.5kN未満の場合を「〇」、1.5kN以上の場合を「◎」、と評価した。接着性は、「○」または「◎」の場合に合格とした。
この複合体を、25~30℃の冷却水の温度で、1000時間浸漬した後の剥離強度を測定した。冷却水は、ロングライフクーラントであるKQ202-20018(日産自動車株式会社)を水で30質量%に希釈した水溶液を用いた。冷却液浸漬後の剥離強度が、冷却液浸漬前の剥離強度からの強度保持率の、40%未満の場合を「C」、40%から80%の場合を「B」、80%以上の場合を「A」、と評価した。接着性は、「A」または「B」の場合に合格とした。
結果を表1Aから表1Eに示す。
一方比較例1,2,5,6,9,10,13,14では、塗膜の膜厚が0.2μm未満であったため、接着性が悪かった。比較例3,4,7,8,11,12,15,16では、加熱温度が低かったため、ばりが形成されず、また接着性が悪かった。
(1)冷却床部材の作製
皮膜層を形成した鋼板を長さ300mm×幅400mmに裁断後、電磁誘導加熱で加熱し、上記熱可塑性樹脂組成物を流路幅20mm、厚さ3mmとなるように図2Bの仕切部材と同様の形に裁断した仕切部材を熱圧着させた。その後、別の作製した鋼板を長さ300mm×幅400mmに裁断後、電磁誘導加熱で加熱し、上記で熱圧着させた熱可塑性樹脂組成物に熱圧着させることで、図2Bに示すような冷却床部材を作製した。熱可塑性樹脂組成物がポリエチレン(PE)系樹脂組成物、ポリプロピレン(PP)系樹脂組成物の場合は、鋼板の温度を160℃に加熱後、10秒間熱圧着を行った。熱可塑性樹脂組成物がポリカーボネート(PC)系樹脂組成物、ポリアミド(PA)系樹脂組成物の場合は、鋼板の温度を250℃に加熱後、2秒間熱圧着を行った。電磁誘導加熱には、高周波誘導加熱装置(パール工業株式会社)を使用した。
作製した金属床下材の流路に冷却液を流した。冷却液は、ロングライフクーラントであるKQ202-20018(日産自動車株式会社)を水で30質量%に希釈した水溶液を用いた。また、冷却床下材の両側の流路端にホース、ポンプ、及びチラーを取り付けて循環経路を構成し、この循環経路内で冷却液を循環させた。ここで、冷却水の温度が25~30℃となるようにチラーを制御した。冷却水循環開始から24時間後、1000時間後に、金属材と仕切部材の間から冷却水漏れの有無を調査した。冷却水が漏れていない場合を「〇」、漏れている場合を「×」と評価した。耐冷却水漏れ性は「〇」の場合に合格とした。結果を表1Aから表1Eに示す。
一方比較例1,2,5,6,9,10,13,14では、塗膜の膜厚が0.2μm未満であったため、耐冷却水漏れ性が悪かった。比較例3,4,7,8,11,12,15,16では、加熱温度が低かったため、ばりが形成されず、また接着性が悪かった。

金属床下材と、
前記金属床下材に対向配置され、外表面が前記電池セルと接する平板状金属床板と、
前記金属床下材と前記平板状金属床板との間に配置され、熱可塑性樹脂組成物である仕切部材と、
を有し、
前記金属床下材、前記平板状金属床板、及び前記仕切部材によって囲まれた領域が、冷却液が流れる冷却液流路であり、
前記金属床下材または前記平板状金属床板の少なくとも一方は、酸変性ポリプロピレンを含むポリプロピレン層、もしくは、ポリカーボネートユニットとポリウレタンからなるポリカーボネートユニット含有ポリウレタン層を有し、
前記ポリプロピレン層または前記ポリカーボネートユニット含有ポリウレタン層の膜厚は、0.2μm以上であり、
