Description
本開示は、モリブデンを含む粉末に関する。本出願は、2021年10月13日に出願した日本特許出願である特願2021-168283号に基づく優先権を主張する。当該日本特許出願に記載された全ての記載内容は、参照によって本明細書に援用される。
従来、モリブデンを含む粉末は、たとえば特開平11-36006号公報(特許文献1)に開示されている。
本開示のモリブデンを含む粉末は、Fsss法による平均粒径が0.5μm以上3.0μm以下であり、ガス吸収法によるBET比表面積が0.3m2/g以上5.5m2/g以下であり、Fsss法による平均粒径およびBET比表面積から算出される凝集係数が5.5以下であり、JISZ2504(2012)に従って測定した見掛密度が2.13g/cm3以下である。

従来の方法では、モリブデン酸アンモニウムもしくはMoO3(三酸化モリブデン)の粉末を用いて還元用ボート(例えば耐熱合金ボートなど)に充填し、水素雰囲気中の還元炉に挿入し一定温度下で還元し、中間生成物を製造する。その中間生成物をさらに高温で加熱しMo粉末を製造する。この方法で製造されたモリブデン粉末の特徴として、一般的な粉末冶金法により緻密なモリブデン焼結体を得るための焼結温度は1800℃~2000℃程度が必要であり、高温での焼結処理が必須である。このため従来の方法で製造されたモリブデンを含む粉末の焼結コストが高くなる原因となる。
他にもメタライズ等のモリブデン以外のセラミック等の物質との接合では一般的にモリブデン粉末を含む材質との焼結(接合)温度は1000℃以上と高くモリブデン以外のセラミック等の物質との熱膨張差により焼成後のワークに反りが発生するなどの問題が発生する場合がある。その要因としてはモリブデン粉末の粒径のばらつきや粒子の凝集が原因で発生する焼結時の収縮特性の問題が考えられる。
従来の粉末冶金法におけるモリブデンを含む粉末の製造方法の場合、凝集が発生しやすい。従来方法で比較的焼結性の良い微粒モリブデン粉末を得るためには比較的低温で還元する必要があり、これにより粒成長が十分進まないことにより、特に凝集が多い傾向にある。焼結性を向上する目的で粒径を小さくすることと、この目的で製造された微粒モリブデン粉末の凝集の多さはトレードオフの関係にある。
これらを考慮すると、微粒かつ凝集が少なく低温で焼結性が良い特性を持つモリブデン粉末が有用であると考えられている。
特許文献1の粉末冶金法では、モリブデン酸アンモニウムもしくはMoO3(三酸化モリブデン)の粉末を還元した際に生成される中間生成物にKとPをドープして水素雰囲気中で還元する。みかけ密度が2.2以上かつ粒度分布において22μm以下が存在しない均粒のモリブデン粉末の製造方法が記載されている。特許文献1の方法によるMo粉末は従来のモリブデンを含む粉末よりも凝集が少ないが粒径が大きいため焼結性が良くないと考えられる。また、特許文献1はMo粉末の充填密度の向上について記載されているが、焼結性については一切言及されていない。
本開示のモリブデンを含む粉末は、Fsss法による平均粒径(以下、Fsss平均粒径ともいう)が0.5μm以上3.0μm以下であり、ガス吸収法によるBET比表面積(以下、BET比表面積ともいう)が0.3m2/g以上5.5m2/g以下であり、Fsss法による平均粒径およびBET比表面積から算出される凝集係数が5.5以下である。
(1)物の説明
本開示は凝集が少なく焼結性に優れたモリブデンを含む粉末に関するものであり以下の特性値を所定の範囲とすることで効果が得られることを見出した。

Fsss平均粒径、BET比表面積および凝集係数に関して、必要範囲は、Fsss平均粒径0.5μm以上3.0μm以下、BET比表面積が0.3m2/g以上5.5m2/g以下、凝集係数5.5以下である。凝集係数γは以下の式で表される。
γ=Fsss平均粒径/d=(Fsss平均粒径×BET比表面積×ρ)/6
ここで、dはBET比表面積から算出したBET粒子径、ρは密度である。

より好ましい範囲は、Fsss平均粒径が0.5μm以上3.0μm以下、BET比表面積が0.3m2/g以上5.5m2/g以下、凝集係数1.5以上5.1以下である。
さらにより好ましい範囲は、Fsss平均粒径が0.5μm以上2.5μm以下、BET比表面積が0.4m2/g以上5.5m2/g以下、凝集係数1.5以上5.1以下である。この範囲であれば焼結性がより向上する。
モリブデン純度の好ましい範囲は、99.5質量%以上である。より好ましい範囲はモリブデン純度99.9質量%以上である。この範囲であれば不純物が焼結性へ影響を与えるおそれが少ない。
モリブデン以外の組成として、Al、Ca、Cr、Cu、Fe、Mg、Mn、Ni、Pb、Sn、Si、Na、K、As、P、Wのうち少なくとも1種類を含むことができる。各々の組成の割合が0.1質量%未満である。分析方法はFe、Ca、Si、Al、MgはJISH1404(2001)、K、Na、Asは原子吸光法(アナリティクイエナジャパン製:contrAA300)、P、その他金属はICP発光分光法(島津製作所製:ICPS-8100)を用いることができる。
粒径分布の好ましい範囲はD90/D10が4.3以下である。より好ましい範囲は、D90/D10が1.5以上4.0以下である。この範囲であれば焼結性がより向上する。
D90とはD90%径を表し、粒径分布グラフにおいてこの粒径以下の粒子の累積頻度が90%である粒径をいう。D10とはD10%径を表し、粒径分布グラフにおいてこの粒径以下の粒子の累積頻度が10%である粒径をいう。この範囲であれば焼結性がより向上する。
結晶子サイズの好ましい範囲は、1000nm以下である。より好ましい範囲は結晶子サイズが75nm以上980nm以下である。この範囲であれば焼結性がより向上する。
格子歪みの好ましい範囲は、0.018%以上である。より好ましい範囲は、格子歪みが0.02%以上である。この範囲であれば焼結性がより向上する。
これらの効果として、800℃での焼結時、相対密度70%以上、1400℃での焼結時、相対密度85%以上を達成できる。
JISZ2504(2012)に従って測定した見掛密度が2.13g/cm3以下である、好ましくは、JISZ2512(2012)に従って測定したタップ密度は4.34g/cm3以下である。
(2)製造方法
工程1(原料篩分)、工程2(一段還元)、工程3(中間篩分)、工程4(二段還元)、工程5(最終篩分)、工程6(乳鉢粉砕)に従ってモリブデンを含む粉末が製造される。

原料にFsss平均粒径4μm、MoO3中のモリブデン純度66.33%以上(Mo粉末換算で99.5%以上)のMoO3粉末を使用する。目開き250μmで篩分して、粗粒および凝集粉を除去し篩下を回収する。

Fsss平均粒径は、0.5μm以上、50μm以下が好ましい。これを超えると、モリブデンを含む粉末のFsss平均粒径が3.0μm以上になるおそれがある。なお、「おそれがある」とは、僅かながらそのようになる可能性があることを示し、高い確率でそのようになることを意味するものではない。
MoO3中のモリブデン純度66.33%以上(Mo粉末換算で99.5%以上)が好ましい。
これ未満であると低純度となり工業製品に適さないおそれがある。
なお、より好ましくはMoO3中のモリブデン純度66.6%以上(Mo粉末換算で99.9%以上)がより好ましい。これはモリブデン中に含まれる不純物が多ければ多いほどモリブデンの焼結性へ影響を及ぼすおそれがあるためである。

目開きは、300μm以下が好ましい。これを超えると、粗粒または凝集粉が除去できないおそれがある。
工程2:一段還元(MoO3→MoO2)
工程1で篩分したMoO3を耐熱合金ボートに厚み35mmで充填する。プッシャー式還元炉を用い水素流量5m3/h、還元温度500℃の条件で還元処理を行いMoO2を得る。

工程3の中間篩分後のMoO2を耐熱合金ボートに厚み20mmで充填する。プッシャー式還元炉を用い水素流量10m3/h、還元温度600~920℃程度の範囲の条件で還元処理を行いモリブデンを含む粉末を得る。

得られたモリブデンを含む粉末を目開き45μm以下(試料番号1では20μm)で篩分して、粗粒および凝集粉を除去し篩下を回収する。

試料番号2から33については、試料番号1の製造方法を基に工程4二段還元における還元条件(温度、水素流量、ボート充填量)および工程5最終篩分における篩網の目開きを変更した。
比較例としての試料番号41から60については、工程4二段還元における還元条件(温度、水素流量、ボート充填量)および工程5最終篩分における篩網の目開きを変更し、工程6乳鉢粉砕をなしとした。これにより試料番号1から33および41から60のモリブデンを含む粉末を得た。

使用装置はFisher Scientific社 Fisher Sub-Sieve Sizer Model95を用いる。真密度の試料を試料管に充填して試料高さより空隙率を求めこれに1MPa圧の空気を通過させマノメーター水位をキャルキュレータチャート上の数値で読み取りその値をFsss平均粒径として単位をμmで表す。Fsss平均粒径は粉体の平均粒子径を表し数値が低いほど平均粒子径が小さいことを示す。

BET比表面積の測定はガス吸着法により測定を行う。使用装置はMOUNTECH社のMacsorb HM Model-1208を用いる。粉体に窒素ガスを吸着させ吸着したガス分子の量から粉体のBET比表面積を測定する。BET比表面積の単位はm2/gで表しFsss平均粒径が小さいほどBET比表面積は大きくなる傾向にある。

粒度分布の測定はレーザー回折・散乱法により測定を行う。これにより、D90、D10を求める。

使用装置はマイクロトラックベル社 MT3300EX2、レーザー光回折・散乱式を用いる。溶媒として純水を用い、粒子屈折率2.76、溶媒屈折率1.33とした。
D90/D10は数値が大きいほどブロードな粒度分布を示し、また数値が小さいほどシャープ(均粒)な粒度分布であることを示す。
<格子歪み、結晶子サイズ>
格子歪み及び結晶子サイズはX線回折法により測定を行う。

使用装置はPANalytical社 EMPYREAMを用いる。一定波長のX線を分析試料に照射すると散乱されたX線は、物質の原子・分子の配列状態によって物質特有の回折パターンを示しこの回折パターンから非線形の最小二乗法でフィッティングするリートベルト解析行い格子歪み、結晶子サイズを求める。
結晶子サイズは結晶粒の中で単結晶としてみなすことができる最小単位の部分を示し、結晶子サイズが小さいと粒子径が小さくなる傾向があり、粒子径が小さいと粒同士の接触面積が大きくなり焼結が進みやすいため、焼結体の相対密度を向上させることができる。
物質を原子レベルで見ると、原子が格子状に整列しておりこの格子に力を加えると、格子の形状が変化し歪みが発生する。この歪みを格子歪みと言う。
<見掛密度、タップ密度>
見掛密度の分析方法はJISZ2504(2012)、タップ密度の分析方法はJISZ2512(2012)である。特許文献1における測定方法であるタングステン・モリブデン工業会規格TMS1101の測定方法と、上記のJISの測定方法とを比較すると測定結果はほぼ同じとなる。

表1および2中「最終篩分目開き」とは、工程5の最終篩分で用いた篩の目開きをいう。「乳鉢粉砕」は工程6の乳鉢粉砕の有無を示す。「Fsss」、「BET」、「凝集係数」、「粒度分布」、「結晶子サイズ」は、工程5または6を経て得られたモリブデンを含む粉末のFsss平均粒径、BET比表面積、凝集係数、粒度分布D90/D10および結晶子サイズをいう。
表1および2で示すモリブデンを含む粉末を用いて焼結体を作製し、密度を求めた。焼結体密度の測定方法は以下の通りである。
密度測定のための焼結体の製作は、まずφ20mmの金型にモリブデンを含む粉末を10g投入し30tプレス機で50MPaの圧力がかかるようにプレス成型した。次に水素雰囲気中かつ焼結温度800℃で2時間、または焼結温度1400℃で2時間焼結を行い焼結体を得た。焼結体にパラフィンを10分程度浸透させ焼結体中の空隙を埋めた後、アルキメデス法を用いて焼結体密度を測定した。
これらの結果を表3および表4に示す。
表3および4中の「800℃焼結後相対密度」とは温度800℃での焼結後の焼結体の相対密度をいう。「1400℃焼結後相対密度」とは温度1400℃での焼結後の焼結体の相対密度をいう。
焼結温度800℃で焼結した場合に相対密度70%以上となると焼結性が良好であると判断した。焼結温度1400℃で焼結した場合に相対密度85%以上となると焼結性が良好であると判断した。
試料番号1から33では、凝集が少なく、微粒・均粒で、格子歪みが多いため従来よりも低温で焼結しやすいモリブデンを含む粉末であることが分かった。これにより、焼結コストが安くなりまた使用するエネルギーも減るのでエネルギー問題の解決になる。
低温で焼結できるため他物質との熱膨張差が小さく焼結しやすい。よってメタライズ用途などに用いる際、焼結温度により収縮率をコントロールすることができる。
圧延や鍛造などの塑性加工可能な焼結体は相対密度85%以上を求められ、それを製造するためにはモリブデン成形体を1800℃以上で焼結する必要があったが、本開示品は温度1400℃で製造できるため製造コストの低減が可能である。
凝集係数が5.1を超える試料番号4,10,18,28では、それらと同等のFsss平均粒径またはBET比表面積を有する表1および表3の試料と比較して若干焼結性が低下していることが分かる。そのため、凝集係数は1.5以上5.1以下であることがより好ましい。
また、表1および表3の結果からFsss平均粒径が小さいほど、800℃焼結後相対密度および1400℃焼結後相対密度が高くなる傾向にあり、BET比表面積は大きくなる傾向がある。
Fsss平均粒径が2.5μmを超える試料番号28,29,30,31,32,33では、800℃焼結後相対密度および1400℃焼結後相対密度が本開示で効果があると判断した70%以上、85%以上の下限に近い値となる。さらにFsss平均粒径が2.5μmかつBET比表面積が0.5未満の試料番号30,33では、試料番号27,29に比べてそれぞれ800℃焼結後相対密度が72%以下、1400℃焼結後相対密度が85%以下へ焼結性が低下していることが分かる。そのため、Fsss平均粒径は0.5μm以上2.5μm以下、BET比表面積は0.4m2/g以上5.5m2/g以下、凝集係数1.5以上5.1以下であることがさらにより好ましい。
粒度分布D90/D10が4.3を超える試料番号8,18,28では、それらと同等のFsss平均粒径またはBET比表面積を有する表1および表3の試料と比較して若干焼結性が低下していることが分かる。そのため、粒度分布D90/D10は4.3以下であることが好ましい。
さらに、粒度分布D90/D10が4.0を超える試料番号11,17,19,24では、それらと同等のFsss平均粒径またはBET比表面積を有する表1および表3の試料と比較してわずかに焼結性が低下していることが分かる。そのため、粒度分布D90/D10は4.3以下であることがより好ましい。
結晶子サイズが1000nmを超える試料番号31,32では、それらと同等のFsss平均粒径またはBET比表面積を有する表1および表3の試料と比較して若干焼結性が低下していることが分かる。そのため、結晶子サイズは1000nm以下であることが好ましい。
さらに、結晶子サイズが980nmを超える試料番号33は、それと同等のFsss平均粒径またはBET比表面積を有する表1および表3の試料と比較してわずかに焼結性が低下していることが分かる。そのため、結晶子サイズは75nm以上980nm以下がより好ましい。
さらに、格子歪みが0.018%未満の試料番号11,17,22,24,32は、それらと同等のFsss平均粒径またはBET比表面積を有する表1および表3の試料と比較して若干焼結性が低下していることが分かる。そのため、格子歪みは0.018%以上が好ましい。
さらに、格子歪みが0.020%未満の試料番号18,28,31は、それらと同等のFsss平均粒径またはBET比表面積を有する表1および表3の試料と比較してわずかに焼結性が低下していることが分かる。そのため、格子歪みは0.020%以上がより好ましい。
表1および2から、JISZ2504(2012)に従って測定した見掛密度は、1.96g/cm3未満である。JISZ2512(2012)に従って測定したタップ密度は4.34g/cm3以下であることが好ましい。
今回開示された実施の形態および実施例はすべての点で例示であって制限的なものではないと考えられるべきである。本発明の範囲は上記した説明ではなくて請求の範囲によって示され、請求の範囲と均等の意味および範囲内でのすべての変更が含まれることが意図される。
Claims (6)
- Fsss法による平均粒径が0.5μm以上3.0μm以下であり、ガス吸収法によるBET比表面積が0.3m2/g以上5.5m2/g以下であり、Fsss法による平均粒径およびガス吸着法によるBET比表面積から算出される凝集係数が5.5以下であり、JISZ2504(2012)に従って測定した見掛密度が2.13g/cm3以下である、モリブデンを含む粉末。
- モリブデン純度が99.5質量%以上で、残部が不可避不純物のみからなる、請求項1に記載のモリブデンを含む粉末。
- 粒度分布のD10%径、D90%径をそれぞれD10、D90としたときの比D90/D10が4.3以下である、請求項1または2に記載のモリブデンを含む粉末。
- 結晶子サイズが1000nm以下である、請求項1~3のいずれか1項に記載のモリブデンを含む粉末。
- 格子歪みが0.018%以上である、請求項1~4のいずれか1項に記載のモリブデンを含む粉末。
- JISZ2512(2012)に従って測定したタップ密度は4.34g/cm3以下である、請求項1~5のいずれか1項に記載のモリブデンを含む粉末。
