また、熱処理後にβ相が残留しないように、β安定化元素の少ない成分を選択すると、高温でのβ相が不足して熱間鍛造性が不足してしまうという問題が生じる。
このように、熱間鍛造性と高温クリープ強度とは、トレードオフの関係にあるともいえる。
しかし、上記特許文献1~4に記載の方法を用いて、Nbと他のβ安定化元素とを共添加しても、熱処理後にβ相が残留して高温クリープ強度が不足する。
一方、β安定化元素の添加量を減らして、熱処理後のβ相を減少させると、高温でのβ相が不足して熱間鍛造性が劣ってしまう。

残部がTi及び不可避的不純物からなることを特徴とする鍛造用TiAl合金。

β相の面積率が0.5%以上15.0%以下であることを特徴とするTiAl合金材。

残部がTi及び不可避的不純物からなる鍛造用TiAl合金を鍛造し、鍛造材を得る工程と、
前記鍛造材を熱処理する工程と、を有し、
前記鍛造材を熱処理する工程は、
1200℃以上1350℃以下の温度で熱処理する第1熱処理工程と、
前記第1熱処理工程の後に、850℃以上1000℃以下の温度で熱処理する第2熱処理工程と、を有することを特徴とするTiAl合金材の製造方法。
従来のTiAl合金においては、熱間鍛造性向上のために、高温でのβ相の形成を促進すると、熱処理後もβ相が残留して高温クリープ強度が減少するという問題があった。
そこで、本発明者らは、Nb及びCuを規定の濃度で共添加することにより、熱間鍛造時のα相の変形能を向上させ、鍛造中はβ相を十分に確保しながら、熱処理後のβ相を低減することができることを見出した。
これにより、良好な高温クリープ強度を得ることができ、その結果、熱間鍛造性と高温クリープ強度とを両立することができる。
Alは、TiAl合金の表面へのAl2O3保護膜の形成を促進する元素である。合金中に所定量のAlを含有させることにより、耐酸化性のベースを向上させるとともに、γ相を安定化し、α相へ多量のγ板を形成させて、ラメラ組織を形成することにより、TiAl合金のクリープ強度を向上させることができる。
TiAl合金におけるAl濃度が42.0原子%未満であると、所望のクリープ強度を得ることができない。したがって、Al濃度は42.0原子%以上とし、42.5原子%以上であることが好ましい。
一方、TiAl合金におけるAl濃度が43.6原子%を超えると、γ相が過度に安定化し、γ粒が形成されるため、所望のクリープ強度を得ることができず、また、熱間鍛造性も低下する。したがって、Al濃度は43.6原子%以下とし、43.5原子%以下であることが好ましい。
Cuは、高温においてβ相を安定化させる効果を有する元素であり、TiAl合金中のCu含有量を適切に制御することは、本実施形態において、最も重要な要件である。また、Cuは、熱間鍛造時のα相の変形能を向上させ、熱間鍛造温度でのみβ相を形成させる作用を有する元素でもある。
TiAl合金におけるCu濃度が0.5原子%未満であると、所望の熱間鍛造性を得ることができない。したがってCu濃度は0.5原子%以上とし、0.7原子%以上であることが好ましい。
一方、TiAl合金におけるCu濃度が2.0原子%を超えると、熱処理後にβ相が残留し、所望のクリープ強度を得ることができない。したがって、Cu濃度は2.0原子%以下とし、1.2原子%以下であることが好ましい。
Nbは、TiAl合金の耐酸化性を向上させる効果を有する元素である。
TiAl合金中におけるNb濃度が3.0原子%未満であると、得られる合金材の耐酸化性が低下する。したがって、Nb濃度は3.0原子%以上とし、4.5原子%以上であることが好ましい。
一方、TiAl合金におけるNb濃度が7.0原子%を超えると、α相が不安定となり、ラメラ粒の形成を確保することができず、高温クリープ強度が低下する。したがって、Nb濃度は7.0原子%以下とし、6.0原子%以下であることが好ましい。
本実施形態に係る鍛造用TiAl合金の上記成分を除く残部は、Ti及び不可避的不純物である。不可避的不純物としては、C、N、O、H、Cl、Fe、Si、Mg、Ca、Mn、Cr、V、Sn、Bi、Ni、Zr、Na、Be、Zn等が挙げられる。
本実施形態に係るTiAl合金材は、上記[1.鍛造用TiAl合金]を鍛造し、所定の熱処理を施すことにより得られる。TiAl合金材の組成は、上記鍛造用TiAl合金の組成と同様である。以下、本実施形態に係るTiAl合金材の特徴について、詳細に説明する。
本発明に係るTiAl合金材は、β相分率が所定の範囲に制御されている。β相分率が0.5%未満であると、α相の粗大化による粒界割れが発生する。したがって、β相分率は、0.5%以上とし、1.0%以上であることが好ましい。
一方、β相分率が15.0%を超えると、所望の高温クリープ強度を確保することができない。したがって、β相分率は15.0%以下とし、10.0%以下であることが好ましく、5.0%以下であることがより好ましい。
本実施形態に係るTiAl合金材の製造方法は、上記[1.鍛造用TiAl合金]で説明した本実施形態に係る鍛造用TiAl合金を鍛造し、鍛造材を得る工程と、この鍛造材を所定の温度で熱処理する工程と、を有する。以下、本実施形態に係るTiAl合金材の製造方法について、詳細に説明する。
本実施形態において、鍛造用TiAl合金を鍛造する際の鍛造条件は特に限定されない。鍛造する工程としては、例えば、鍛造用TiAl合金の鋳塊を所定の温度に加熱する工程と、加熱された鋳塊に圧力を印加する工程とを有する。
加熱温度及び加圧力等は、目的とする形状等によって、適切な範囲を選択することが好ましい。
本実施形態においては、上記鍛造する工程により得られた鍛造材に対して、2回の熱処理を実施する。
1回目の熱処理工程(第1熱処理工程)では、金属組織をα単相組織に近づけることを目的とする。第1熱処理工程における温度が1200℃未満であると、金属組織をα相単相に近づけられないことがある。したがって、第1熱処理工程の温度は、1200℃以上とし、1250℃以上とすることが好ましい。
一方、第1熱処理工程における温度が1350℃を超えると、得られるTiAl合金材のβ相が増加し、上記β相分率が15.0%を超えるため、クリープ強度が低下する。したがって、第1熱処理工程の温度は、1350℃以下とし、1300℃以下とすることが好ましい。
一方、第2熱処理工程における温度が1000℃を超えると、γ相の形成量が減少してしまい、強度を担うために必要な所望のラメラ組織が得られない。したがって、第2熱処理工程の温度は、1000℃以下とし、975℃以下とすることが好ましい。
このように、本実施形態においては、上記[1.鍛造用TiAl合金]において規定した組成を有するTiAl合金を鍛造し、得られた鍛造材に対して、上記第1熱処理工程及び第2熱処理工程を実施することにより、上記[2.TiAl合金材]において記載した、β相分率を有するTiAl合金材を得ることができる。
(鍛造材の作製)
まず、下記表1に示す組成を有する原料を準備し、コールドクルーシブル誘導溶解(CCIM:Cold Crucible Induction Melting)法により、重量が約9kgであるTiAl合金鋳塊を作製した。TiAl合金鋳塊は、テーパを有する円柱形状であり、軸方向の一端面の直径を110mm、他端面の直径を85mmとし、軸方向の長さを300mmとした。
次に、得られたTiAl合金鋳塊から、直径が80mm、軸方向の長さが120mmである円柱形状の試験片を作製し、1250℃以上の温度で0.5時間以上保持した後、上記試験片の軸方向に対して、プレス機を使用し、圧下率を70~80%として1軸圧縮加工を行うことにより、円盤状の鍛造材を作製した。なお、圧下率を約10%変化させた場合であっても、熱間鍛造性及びクリープ強度の評価結果には大きく影響しないと考えられる。
その後、得られた鍛造材を、円盤状の径方向の略中央位置で切断し、2つの半月状の鍛造材に分断した後、各部材に対して、径方向の少なくとも120mmの長さの断面領域における亀裂を観察し、深さが2mm以上である亀裂の本数をカウントした。そして、亀裂の本数を、切断により得た2つの鍛造材の断面における長手方向の長さの合計(24~26cm)で除することにより、亀裂数密度を算出した。
熱間鍛造性の評価基準としては、上記亀裂数密度が0.45(本/cm)以下であったものを、熱間鍛造性が良好なものとして合格とし、亀裂数密度が0.45(本/cm)を超えたものを不合格とした。
(試験材の作製)
上記のようにして得た円盤状の鍛造材において、径方向の略中央位置から、幅が14mm、長さが130mm、厚さが24mmの角材を6本採取し、このうち任意の1本を、クリープ強度の評価試験用試験材とした。
上記試験材に対して、下記表1に併せて示す種々の条件で2回の熱処理を行った。なお、1回目の熱処理は、α単相組織に近づけることを目的としており、2回目の熱処理は、γ相を形成させて、[α2+γ]のラメラ組織を形成させることを目的としている。
1回目の熱処理条件は、約30℃毎に熱処後温度を変化させて熱処理を実施して、全ての試験片について材料組織を観察し、α単相化が進行していた試験片のうち、最も低い温度を採用した。
2回目の熱処理は、950℃の温度で1時間、又は900℃の温度で3時間の条件で実施し、熱処理材を得た。
得られた熱処理材から、全長が80mm、平行部の直径が6mm、長さが30mmであり、ねじ部(試験片の長手方向両端部)がM12であるつば付きクリープ試験片を作製し、シングル式クリープ試験機でクリープレート試験を実施した。試験条件は、温度を800℃、応力を150MPaとし、試験データから、最小クリープ速度を求めた。なお、最小クリープ速度は、高温でどれだけ変形が生じるかの指標であり、クリープ強度の指標の1つとして一般的に用いられている値である。
クリープ強度の評価基準としては、最小クリープ速度が3.0×10-7(sec-1)以下であったものを合格とし、最小クリープ速度が3.0×10-7(sec-1)を超えたものを不合格とした。
(試験片の作成)
上記熱処理により得られた熱処理材から、クリープ試験片を採取した後の、長手方向端部の残材の表面を、機械化学研磨で鏡面化させ、組織観察用試験片を作製した。
走査電子顕微鏡(SEM:Scanning Electron Microscope)を用いて、倍率を400倍として、上記試験片の反射電子像を撮影した。なお、撮影は、上記試験片の板厚の中央付近に対して実施し、各試験片について3枚ずつ写真を得た。そして、各SEM写真に対して、β相特有の明るいコントラスト(組成情報を反映したZコントラスト)から、β相の存在を識別し、画像処理ソフトを用いてβ相の領域を塗り分けた。その後、画像解析ソフト「Image Pro Plus」(Media Cybernetics社製)を用いて、視野全体に対するβ相の面積率を求め、3枚の写真におけるβ相の平均面積率を算出した。
図1に示すように、TiAl合金におけるCu濃度及びAl濃度が、本発明において規定する範囲内であると、熱間鍛造性に優れ、特に優れたクリープ強度を有するTiAl合金材を得ることができることが示された。
図2に示すように、本発明に係る鍛造用TiAl合金を用いて、本発明に係る製造方法により得られたTiAl合金材は、残留β相分率が小さいほど、良好な最小クリープ速度が得られる傾向が示された。β相分率が5%以下であれば、本発明の中でもさらに良好な最小クリープ速度が得られた。なお、β相分率が0.5%未満であると、最小クリープ速度が上昇(悪化)するか、鍛造性が低下することが示された。
