Abstract
Description
ポリマーフィルムと金属層との密着性を向上させる方法としては、特許文献1に記載されているような接着剤組成物を用いて得られる層(接着剤層)を、ポリマーフィルムと金属層との間に配置する方法が考えられる。
本発明者らは、特許文献1を参考にして接着剤層付きポリマーフィルムを作製して、接着剤層と金属箔とを圧着したところ、金属箔から形成される金属層の密着性は良好であるものの、積層体に含まれる金属層以外の部分の誘電正接が高くなり、改善の余地があることを知見した。
また、本発明は、接着剤層付きポリマーフィルムを用いて得られる積層体、及び、積層体の製造方法を提供することも課題とする。

以下に記載する構成要件の説明は、本発明の代表的な実施態様に基づいてなされることがあるが、本発明はそのような実施態様に限定されるものではない。
本明細書中における基(原子団)の表記について、本発明の趣旨に反しない限り、置換及び無置換を記していない表記は、置換基を有さない基と共に置換基を有する基をも包含する。例えば、「アルキル基」とは、置換基を有さないアルキル基(無置換アルキル基)のみならず、置換基を有するアルキル基(置換アルキル基)をも包含する。また、本明細書中における「有機基」とは、少なくとも1個の炭素原子を含む基をいう。
本明細書において、各成分は、各成分に該当する物質を1種単独で使用してよく、2種以上を使用してもよい。ここで、各成分について2種以上の物質を使用する場合、その成分についての含有量とは、特段の断りが無い限り、2種以上の物質の合計含有量を指す。
本明細書において、「~」とはその前後に記載される数値を下限値及び上限値として含む意味で使用される。
本明細書において、温度23℃及び周波数28GHzの条件下で測定される誘電正接を、「標準誘電正接」とも記載する。
本明細書において、「フィルム幅」とは、長尺状であるポリマーフィルムの幅方向の両端間の距離を意味する。
本明細書において、ポリマーフィルムを単に「フィルム」という場合がある。
本明細書において、(メタ)アクリル酸とは、「アクリル酸」及び「メタクリル酸」の総称である。
本発明の接着剤層付きポリマーフィルムの第1実施形態は、標準誘電正接が0.005以下のポリマーを含むポリマーフィルムと、上記ポリマーフィルム上に配置される接着剤層と、を有する接着剤層付きポリマーフィルムである。また、上記ポリマーフィルムの上記接着剤層側の表面をX線光電子分光法によって測定した際に、炭素原子に対する酸素原子の原子比が0.27以上である。また、上記接着剤層が反応性基を有する化合物を含む。また、上記接着剤層の厚みが1μm以下である。また、上記接着剤層の硬化後の弾性率が0.8GPa以上である。
本発明の接着剤層付きポリマーフィルムの第1実施形態によれば、接着剤層上に金属箔を配置して圧着した際に、金属箔から形成される金属層の密着性に優れ、かつ、金属層以外の部分の標準誘電正接が低い積層体を形成できる。この理由の詳細は明らかではないが、概ね以下のように推定している。
一方で、接着剤層付きポリマーフィルムにおける接着剤層の厚みが薄いと、積層体を構成する誘電体の標準誘電正接を低くできるが、これを用いて得られる積層体が有する金属層の密着性が低下する。
このように、金属層の密着性の向上と、積層体を構成する誘電体の標準誘電正接の低減とは、トレードオフの関係にあった。
ポリマーフィルム表面の酸素比率が上記値以上であることで、ポリマーフィルム表面の酸素原子を含む基と、接着剤層中の反応性化合物が有する反応性基とが、積層体の形成時に十分に反応して、樹脂層(接着剤層を硬化して得られる層)とポリマーフィルムとの密着性が向上すると考えられる。
また、接着剤層の硬化後の弾性率が上記値以上であることで、接着剤層を硬化して得られる層(樹脂層)への応力が緩和されて、樹脂層の凝集破壊が抑制されると考えられる。
これらの作用が相乗的に機能して、接着剤層の厚みを薄くした場合であっても、金属層の密着性を向上できたと推測される。
ポリマーフィルムは、標準誘電正接が0.005以下のポリマーを含む。標準誘電正接が0.005以下のポリマーとしては、特に限定されないが、例えば、液晶ポリマー、ポリフェニレンサルファイド、シンジオタクチックポリスチレン、環状ポリオレフィン、フッ素樹脂、及び、ポリイミド等が挙げられる。本開示におけるポリマーの誘電正接の測定は、各層を構成するポリマーの化学構造を特定するか又は単離し、測定するポリマーを粉末としたサンプルを用いて、後述の実施例欄に記載する標準誘電正接の測定方法に従って行うものとする。
以下、液晶ポリマーを例に挙げて、ポリマーフィルムについてより詳細に説明する。
ポリマーフィルムは、液晶ポリマーを含むことが好ましい。
液晶ポリマーは、サーモトロピック液晶ポリマーが好ましい。サーモトロピック液晶ポリマーは、所定の温度範囲で液晶性を示すポリマーを意味する。
サーモトロピック液晶ポリマーは、溶融成形できる液晶ポリマーであればその化学的組成については特に制限されず、例えば、熱可塑性液晶ポリエステル、及び、熱可塑性液晶ポリエステルにアミド結合が導入された熱可塑性ポリエステルアミドが挙げられる。
液晶ポリマーとしては、例えば、国際公開第2015/064437号明細書、及び、特開2019-116586号公報に記載の熱可塑性液晶ポリマーを使用できる。
芳香族又は脂肪族ジオールとしては、芳香族ジオールが好ましい。芳香族ジオールとしては、ヒドロキノン、4,4’-ジヒドロキシビフェニル、3,3’-ジメチル-1,1’-ビフェニル-4,4’-ジオール及びこれらのアシル化物が挙げられ、ヒドロキノン又は4,4’-ジヒドロキシビフェニルが好ましい。
芳香族もしくは脂肪族ジカルボン酸としては、芳香族ジカルボン酸が好ましい。芳香族ジカルボン酸としては、テレフタル酸、イソフタル酸、及び、2,6-ナフタレンジカルボン酸が挙げられ、テレフタル酸が好ましい。
芳香族ジアミン、芳香族ヒドロキシアミン、及び、芳香族アミノカルボン酸としては、例えば、p-フェニレンジアミン、4-アミノフェノール、及び、4-アミノ安息香酸が挙げられる。
なかでも、液晶ポリマーは、芳香族ヒドロキシカルボン酸に由来する繰り返し単位を少なくとも有することがより好ましく、パラヒドロキシ安息香酸に由来する繰り返し単位、及び、6-ヒドロキシ-2-ナフトエ酸に由来する繰り返し単位からなる群より選ばれる少なくとも1つを有することが更に好ましく、パラヒドロキシ安息香酸に由来する繰り返し単位、及び、6-ヒドロキシ-2-ナフトエ酸に由来する繰り返し単位を有することが特に好ましい。
液晶ポリマーが芳香族ジオールに由来する繰り返し単位を含む場合、その組成比は、液晶ポリマーの全繰り返し単位に対して17.5~25モル%が好ましい。
液晶ポリマーが芳香族ジカルボン酸に由来する繰り返し単位を含む場合、その組成比は、液晶ポリマーの全繰り返し単位に対して11~23モル%が好ましい。
液晶ポリマーが芳香族ジアミン、芳香族ヒドロキシアミン及び芳香族アミノカルボン酸のいずれかに由来する繰り返し単位を含む場合、その組成比は、液晶ポリマーの全繰り返し単位に対して2~8モル%が好ましい。
液晶ポリマーとしては、市販品を用いてもよい。液晶ポリマーの市販品としては、例えば、ポリプラスチックス社製「ラペロス」、セラニーズ社製「ベクトラ」、上野製薬社製「UENO LCP」、住友化学社製「スミカスーパーLCP」、ENEOS社製「ザイダー」、及び、東レ社製「シベラス」が挙げられる。
なお、液晶ポリマーは、ポリマーフィルム中において、任意成分である架橋剤又は相溶成分(反応性相溶化剤)等と、化学結合を形成していてもよい。この点は、液晶ポリマー以外の成分についても同様である。
下限値は特に制限されず、例えば、0.0001以上であってよい。
本明細書において、ポリマーフィルムが2種以上の液晶ポリマーを含む場合、「液晶ポリマーの誘電正接」は、2種以上の液晶ポリマーの誘電正接の質量平均値を意味する。
まず、ポリマーフィルムの全質量に対して1000質量倍の有機溶剤(例えば、ペンタフルオロフェノール)に浸漬した後、120℃で12時間加熱して、液晶ポリマーを含む有機溶剤可溶成分を、有機溶剤中に溶出させる。次いで、ろ過により液晶ポリマーを含む溶出液と非溶出成分とを分離する。続いて、溶出液に貧溶媒としてアセトンを加え、液晶ポリマーを析出させ、ろ過により析出物を分離する。
得られた析出物をPTFE(ポリテトラフルオロエチレン)製チューブ(外径2.5mm、内径1.5mm、長さ10mm)に充填し、空洞共振器(例えば、関東電子応用開発社製「CP-531」)を用いて、温度23℃、湿度50%RH及び周波数28GHzの条件下、空洞共振器摂動法により誘電特性を測定し、PTFE製チューブ内の空隙の影響をBruggemanの式と空隙率で補正することで、液晶ポリマーの誘電正接が得られる。
上記空隙率(チューブ内における空隙の体積率)は、以下のように算出される。上記チューブの内径及び長さから、チューブ内の空間の体積を求める。次いで、析出物を充填する前後のチューブの重さを測定して充填した析出物の質量を求めた後、得られた質量と析出物の比重から、充填した析出物の体積を求める。このようにして得られた析出物の体積を、上記で求めたチューブ内の空間の体積で割って、充填率を算出することにより、空隙率を算出できる。
なお、液晶ポリマーの市販品を使用する場合、その市販品のカタログ値として記載されている誘電正接の数値を用いてもよい。
液晶ポリマーの融点Tmの上限値は特に制限されないが、400℃以下が好ましく、380℃以下がより好ましい。
液晶ポリマーの融点Tmは、示差走査熱量計(島津製作所社製「DSC-60A」)を用いて吸熱ピークが現れる温度を測定することにより、求めることができる。液晶ポリマーの市販品を使用する場合、その市販品のカタログ値として記載されている融点Tmを用いてもよい。
液晶ポリマーの含有量は、ポリマーフィルムの全質量に対して、40~99.9質量%が好ましく、60~99質量%がより好ましく、80~90質量%が更に好ましい。
ポリマーフィルムは、任意成分として、液晶ポリマー以外の添加剤を含んでいてもよい。添加剤としては、ポリオレフィン、相溶成分、熱安定剤、及び、架橋剤、滑剤が挙げられる。
本明細書において、ポリオレフィンは、オレフィンに基づく繰り返し単位を有する樹脂(ポリオレフィン樹脂)を意図する。
ポリマーフィルムは、液晶ポリマーに加えて、ポリオレフィンを更に含むことが好ましく、ポリオレフィン及び相溶成分を更に含むことがより好ましい。
液晶ポリマーとともにポリオレフィンを含むポリマーフィルムを製造することにより、ポリオレフィンにより形成される分散相を有するポリマーフィルムを製造できる。上記分散相を有するポリマーフィルムの製造方法については後述する。
ポリオレフィンとしては、例えば、ポリエチレン、ポリプロピレン(PP)、ポリメチルペンテン(三井化学社製TPX等)、水添ポリブタジエン、シクロオレフィンポリマー(COP、日本ゼオン社製ゼオノア等)、及び、シクロオレフィンコポリマー(COC、三井化学社製アペル等)が挙げられる。
ポリエチレンは、高密度ポリエチレン(HDPE)及び低密度ポリエチレン(LDPE)のいずれでもよい。また、ポリエチレンは、直鎖状低密度ポリエチレン(LLDPE)であってもよい。
上記共重合体であるポリオレフィンとしては、例えば、スチレン-エチレン/ブチレン-スチレン共重合体(SEBS)が挙げられる。SEBSは水添されていてもよい。
ただし、本発明の効果がより優れる点でオレフィン以外の共重合成分の共重合比は小さいことが好ましく、共重合成分を含まないことがより好ましい。例えば、上記共重合成分の含有量は、ポリオレフィンの全質量に対して、0~40質量%が好ましく、0~5質量%がより好ましい。
また、ポリオレフィンは、後述の反応性基を実質的に含まないことが好ましく、反応性基を有する繰り返し単位の含有量は、ポリオレフィンの全質量に対して、0~3質量%が好ましい。
ポリオレフィンの含有量は、ポリマーフィルムの表面性がより優れる点で、ポリマーフィルムの全質量に対して、0.1質量%以上が好ましく、5質量%以上がより好ましい。
上記含有量の上限は、ポリマーフィルムの平滑性がより優れる点で、50質量%以下が好ましく、40質量%以下がより好ましく、25質量%以下が更に好ましい。またポリオレフィンの含有量を50質量%以下とすれば、熱変形温度を十分に高くしやすく、ハンダ耐熱性を良好にできる。
相溶成分としては、例えば、液晶ポリマーに対して相溶性又は親和性が高い部分を有する重合体(非反応性相溶化剤)、及び、液晶ポリマーの末端のフェノール性水酸基又はカルボキシ基に対する反応性基を有する重合体(反応性相溶化剤)が挙げられる。
反応性相溶化剤が有する反応性基としては、エポキシ基、又は、無水マレイン酸基が好ましい。
相溶成分としては、ポリオレフィンに対して相溶性又は親和性が高い部分を有する共重合体が好ましい。また、ポリマーフィルムがポリオレフィン及び相溶成分を含む場合、相溶成分としては、ポリオレフィンを微分散化できる点で、反応性相溶化剤が好ましい。
なお、相溶成分(特に反応性相溶化剤)は、ポリマーフィルム中において、液晶ポリマー等の成分と化学結合を形成していてもよい。
エポキシ基含有ポリオレフィン系共重合体の市販品としては、例えば、住友化学社製ボンドファースト2C、及び、ボンドファーストE;アルケマ社製Lotadar;並びに、日油社製モディパーA4100、及び、モディパーA4400が挙げられる。
無水マレイン酸含有ポリオレフィン系共重合体の市販品としては、例えば、アルケマ社製Orevac Gシリーズ;及び、ダウ・ケミカル社製FUSABOND Eシリーズが挙げられる。
無水マレイン酸含有ビニル共重合体の市販品としては、旭化成社製タフテックMシリーズ(SEBS-g-MAH)が挙げられる。
このようなアイオノマー樹脂としては、例えば、エチレン-メタクリル酸共重合体アイオノマー、エチレン-アクリル酸共重合体アイオノマー、プロピレン-メタクリル酸共重合体アイオノマー、プロピレン-アクリル酸共重合体アイオノマー、ブチレン-アクリル酸共重合体アイオノマー、エチレン-ビニルスルホン酸共重合体アイオノマー、スチレン-メタクリル酸共重合体アイオノマー、スルホン化ポリスチレンアイオノマー、フッ素系アイオノマー、テレケリックポリブタジエンアクリル酸アイオノマー、スルホン化エチレン-プロピレン-ジエン共重合体アイオノマー、水素化ポリペンタマーアイオノマー、ポリペンタマーアイオノマー、ポリ(ビニルピリジウム塩)アイオノマー、ポリ(ビニルトリメチルアンモニウム塩)アイオノマー、ポリ(ビニルベンジルホスホニウム塩)アイオノマー、スチレン-ブタジエンアクリル酸共重合体アイオノマー、ポリウレタンアイオノマー、スルホン化スチレン-2-アクリルアミド-2-メチルプロパンサルフェイトアイオノマー、酸-アミンアイオノマー、脂肪族系アイオネン、及び、芳香族系アイオネンが挙げられる。
熱安定剤としては、例えば、ラジカル捕捉作用を有するフェノール系安定剤及びアミン系安定剤;過酸化物の分解作用を有するフォスファイト系安定剤及び硫黄系安定剤;並びに、ラジカル捕捉作用と過酸化物の分解作用とを有するハイブリッド型安定剤が挙げられる。
ポリマーフィルムは、熱安定剤を含むことが好ましく、液晶ポリマー、ポリオレフィン及び相溶成分とともに、熱安定剤を含むことが好ましい。ポリマーフィルムが熱安定剤を含むことにより、溶融押出製膜時の熱酸化劣化を抑止し、ポリマーフィルム表面の表面性及び平滑性が向上する。
ヒンダードフェノール系安定剤の市販品としては、例えば、ADEKA社製アデカスタブAO-20、AO-50、AO-60、及び、AO-330;並びに、BASF社製Irganox259、1035、及び、1098が挙げられる。
セミヒンダードフェノール系安定剤の市販品としては、例えば、ADEKA社製アデカスタブAO-80;及び、BASF社製Irganox245が挙げられる。
レスヒンダードフェノール系安定剤の市販品としては、例えば、大内新興化学工業社製ノクラック300;並びに、ADEKA社製アデカスタブAO-30、及び、AO-40が挙げられる。
フォスファイト系安定剤の市販品としては、例えば、ADEKA社製アデカスタブ2112、PEP-8、PEP-36、及び、HP-10を挙げられる。
ハイブリッド型安定剤の市販品としては、例えば、住友化学製スミライザーGPが挙げられる。
ポリマーフィルムが熱安定剤を含む場合、その含有量は、ポリマーフィルムの全質量に対して、0.0001~10質量%が好ましく、0.001~5質量%がより好ましく、0.01~2質量%が更に好ましい。
架橋剤は、2つ以上の反応性基を有する低分子化合物である。反応性基とは、液晶ポリマーの末端のフェノール性水酸基又はカルボキシ基と反応し得る官能基である。
反応性基としては、例えば、エポキシ基、無水マレイン酸基、オキサゾリン基、イソシアネート基、及び、カルボジイミド基が挙げられる。
架橋剤としては、例えば、ビスフェノールA型エポキシ化合物、ビスフェノールF型エポキシ化合物、フェノールノボラック型エポキシ化合物、クレゾールノボラック型エポキシ化合物、及び、ジイソシアネート化合物が挙げられる。
架橋剤は、1種単独で使用してもよく、2種以上を使用してもよい。架橋剤の含有量は、ポリマーフィルムの全質量に対して、0~10質量%が好ましく、0~5質量%がより好ましい。
ポリマーフィルムは、その他の添加剤を含んでもよい。
その他の添加剤としては、可塑剤、滑剤、無機粒子及び有機粒子、並びに、UV吸収材が挙げられる。
滑剤としては、脂肪酸エステル及び、金属石鹸(例えばステアリン酸無機塩)が挙げられる。滑剤の含有量は、ポリマーフィルムの全質量に対して0~5質量%であってよい。
ポリマーフィルムは、補強材、マット剤、誘電率、又は、誘電正接改良材として、無機粒子及び/又は有機粒子を含有してもよい。無機粒子としては、シリカ、酸化チタン、硫酸バリウム、タルク、ジルコニア、アルミナ、窒化ケイ素、炭化ケイ素、炭酸カルシウム、ケイ酸塩、ガラスビーズ、グラファイト、タングステンカーバイド、カーボンブラック、クレイ、マイカ、炭素繊維、ガラス繊維及び金属粉が挙げられる。有機粒子としては、架橋アクリル、及び、架橋スチレンが挙げられる。無機粒子及び有機粒子の含有量は、ポリマーフィルムの全質量に対して0~50質量%であってよい。
UV吸収材としては、サリチレート化合物、ベンゾフェノン化合物、ベンゾトリアゾール化合物、置換アクリロニトリル化合物、及び、s-トリアジン化合物が挙げられる。UV吸収材の含有量は、ポリマーフィルムの全質量に対して0~5質量%であってよい。
(誘電特性)
ポリマーフィルムは、標準誘電正接に優れる。具体的には、ポリマーフィルムの標準誘電正接は、0.005以下が好ましく、0.0025以下が好ましく、0.002以下がより好ましく、0.0015以下が更に好ましい。下限値は特に制限されず、0.0001以上であってよい。
また、ポリマーフィルムの比誘電率は、その用途によって異なるが、2.0~4.0が好ましく、2.5~3.5がより好ましい。
ポリマーフィルムの誘電正接及び比誘電率を含む誘電特性は、空洞共振器摂動法により測定できる。ポリマーフィルムの誘電特性の具体的な測定方法は、後述の実施例欄に記載する。
ポリマーフィルムの厚みは、5~1000μmが好ましく、10~500μmがより好ましく、20~300μmが更に好ましい。
ポリマーフィルムの表面粗さRaは、430nm未満が好ましく、400nm未満がより好ましく、350nm未満が特に好ましく、300nm未満が更に好ましい。
ポリマーフィルムの表面粗さRaの下限値は特に制限されず、例えば10nm以上である。
ポリマーフィルムの表面粗さRaが上記範囲内であれば、ポリマーフィルムに生じる寸法変化を吸収しやすく、より優れた表面性及び平滑性が実現できると考えられる。
ポリマーフィルムの表面粗さRaは、ポリマーフィルムのセンター部分の10cm×10cmの領域内のランダムに選んだ5箇所において、JIS B 0601に従って触針式粗さ計を用いて測定した測定値を算術平均することにより、求められる。
ポリマーフィルムがポリオレフィンを含む場合、ポリオレフィンはポリマーフィルム中で分散相を形成していることが好ましい。
上記分散相とは、いわゆる海島構造を形成しているポリマーフィルムにおける、島の部分に該当する。
ポリマーフィルムに海島構造を形成させて、ポリオレフィンを分散相として存在させる方法に制限はなく、例えば、ポリマーフィルム中における液晶ポリマー及びポリオレフィンの含有量を、それぞれ上述の好適含有量の範囲に調整することにより、ポリオレフィンの分散相が形成できる。
上記平均分散径の測定方法は、後述の実施例欄に記載する。
また、ポリマーフィルムの異方性を低減する点で、扁平状な分散相の平らな面は、ポリマーフィルムの面に対して垂直な方向から観察した場合において、略円形であることが好ましい。このような分散相がポリマーフィルム中に分散していると、ポリマーフィルムに生じる寸法変化を吸収でき、より優れた表面性及び平滑性が実現できると考えられている。
ポリマーフィルム表面の酸素比率は、0.27以上である。「ポリマーフィルム表面の酸素比率」とは、上述した通り、ポリマーフィルムの接着剤層側の表面をX線光電子分光法によって測定した際における、炭素原子に対する酸素原子の原子比(酸素原子/酸素原子)を意味する。
ポリマーフィルム表面の酸素比率は、金属層の密着性がより優れる点から、0.28以上が好ましく、0.30以上がより好ましい。
ポリマーフィルム表面の酸素比率は、低誘電正接の点から、0.90以下が好ましく、0.70以下がより好ましく、0.50以下が更に好ましい。
ポリマーフィルム表面の酸素比率は、X線光電子分光法により測定され、具体的な測定方法は後述の実施例欄に記載する。
ポリマーフィルム表面の酸素比率を上述の範囲にする方法としては、特に制限されないが、例えば、ポリマーフィルムに対して後述の表面処理(コロナ処理、プラズマ処理等)を行う方法が挙げられる。
ポリマーフィルムの製造方法は、特に制限されないが、例えば、上述の各成分を混練してペレットを得るペレット化工程と、上記ペレットを用いて液晶ポリマーフィルムを得る製膜工程と、を含むことが好ましい。以下において工程毎に説明する。
(1)原料形態
フィルム製膜に用いる液晶ポリマーは、ペレット形状、フレーク状又は粉体状態のものをそのまま用いることもできるが、製膜の安定化又は添加剤(液晶ポリマー以外の成分を意味する。以下同様。)の均一分散を目的として、1種類以上の原料(液晶ポリマー及び添加剤の少なくとも1つを意味する。以下同様。)を、押出機を用いて混練し、ペレット化して得られるペレットを使用することが好ましい。
以下、重合体である原料、及び、ポリマーフィルムの製造に用いられる重合体を含む混合物を総称して樹脂ともいう。
ペレット化を行うにあたり、液晶ポリマー及び添加剤は事前に乾燥を行うことが好ましい。乾燥方法としては、低露点の加熱エアーを循環させること、及び、真空乾燥により除湿する方法等がある。特に、酸化し易い樹脂の場合には、真空乾燥又は不活性気体を用いた乾燥が好ましい。
原料供給法は、混練ペレット化する前に原料を予め混ぜ合わせておいて供給する方法であってもよく、押出機内へ一定割合になるように原料を別々に供給する方法であってもよく、両者を組み合わせた方法であってもよい。
溶融押出しする際には、均一分散を妨げない範囲で、可能な限り熱及び酸化劣化を防止することが好ましく、真空ポンプを用いて減圧したり、不活性ガスを流入したりして酸素濃度を低下させることも有効である。これらの方法は単独でも組み合わせて実施してもよい。
混練温度は、液晶ポリマー及び添加剤の熱分解温度以下にすることが好ましく、押出機の負荷及び均一混練性低下が問題にならない範囲で、可能な限り低温にすることが好ましい。
ペレット化時の混練樹脂圧力は、0.05~30MPaで行うことが好ましい。せん断により着色又はゲルが発生し易い樹脂の場合には、押出機内に1~10MPa程度の内圧を加えて、樹脂原料を2軸押出機内に充満させることが好ましい。
ペレタイズ方法としては、ヌードル状に押出したものを水中で固化したのち、裁断する方法が一般的であるが、押出機による溶融後、水中に口金より直接押出ながらカットするアンダーウオーターカット法、又は、熱い状態のままカッティングするホットカット法によってペレット化を行ってもよい。
ペレットサイズは、断面積が1~300mm2であり、長さが1~30mmであるのが好ましく、断面積が2~100mm2であり、長さが1.5~10mmであるのがより好ましい。
(1)乾燥の目的
溶融製膜の前に、ペレット中の水分及び揮発分を減少させることが好ましく、ペレットの乾燥を行うことが有効である。ペレット中に水分又は揮発分が含まれている場合には、製膜フィルムへの泡混入又はヘイズの低下による外観の低下を引き起こすのみでなく、液晶ポリマーの分子鎖切断による物性の低下、又は、モノマーもしくはオリゴマーの発生によるロール汚れが発生する場合がある。また、用いる液晶ポリマーの種類によっては、乾燥による溶存酸素除去により、溶融製膜時の酸化架橋体の生成を抑制できる場合もある。
乾燥の方法については、乾燥効率及び経済性の点で除湿熱風乾燥機を用いることが一般的であるが、目的とする含水率が得られるのであれば特に制限されない。また、液晶ポリマーの物性の特性に合わせて、より適切な方法を選定することも問題ない。
加熱方法としては、加圧水蒸気、ヒーター加熱、遠赤外線照射、マイクロ波加熱、及び、熱媒循環加熱方式が挙げられる。
以下、製膜工程について説明する。
・原料乾燥
押出機によるペレットの溶融可塑化工程でも、ペレット化工程と同様に水分及び揮発分を減少させることが好ましく、ペレットの乾燥を行うことが有効である。
押出機の供給口から投入される原料(ペレット)が、複数種類の場合には、予め混ぜ合わせておいてもよいし(プレミックス法)、押出機内へ一定割合になるように別々に供給してもよいし、又は、両者を組み合わせた方法であってもよい。また、押出し安定化のために、供給口から投入する原料の温度及びかさ比重の変動を小さくすることが一般的に行われている。また、可塑化効率の点で、原料温度は粘着して供給口にブロッキングしない範囲であれば高温であることが好ましく、非結晶状態の場合には{ガラス転移温度(Tg)(℃)-150℃}~{Tg(℃)-1℃}、結晶性樹脂の場合には{融点(Tm)(℃)-150℃}~{Tm(℃)-1℃}の範囲が好ましく、原料の加温又は保温が行われる。また、原料のかさ比重は、可塑化効率の点で、溶融状態の0.3倍以上であることが好ましく、0.4倍以上であることがより好ましい。原料のかさ比重が溶融状態の比重の0.3倍未満の時には、原料を圧縮して擬似ペレット化する等の加工処理が行われることも好ましい。
溶融押出し時の雰囲気は、ペレット化工程と同様に均一分散を妨げない範囲で、可能な限り熱及び酸化劣化を防止することが必要であり、不活性ガス(窒素等)の注入、真空ホッパーを用いて押出機内の酸素濃度を下げること、及び、押出機にベント口を設けて真空ポンプによる減圧を行うことも有効である。これらの減圧、不活性ガスの注入は独立で実施しても、組み合わせて実施しても構わない。
押出機の回転数は5~300rpmが好ましく、10~200rpmがより好ましく、15~100rpmが更に好ましい。回転速度が下限値以上であれば、滞留時間が短くなり、熱劣化により分子量が低下を抑制でき、変色を抑制できる。回転速度が上限値以下であれば、剪断による分子鎖の切断を抑制でき、分子量低下及び架橋ゲルの増加を抑制できる。回転数は、均一分散性と滞留時間延長による熱劣化の両面から適正条件を選定することが好ましい。
バレル温度(供給部温度T1℃、圧縮部温度T2℃、計量部温度T3℃)は、一般的には以下の方法で決定される。ペレットを押出機により目標温度T℃で溶融可塑化させる場合、計量部温度T3はせん断発熱量を考慮してT±20℃に設定される。この時T2はT3±20℃の範囲内で押出安定性と樹脂の熱分解性を考慮して設定する。T1は一般的には{T2(℃)-5℃}~{T2(℃)-150℃}とし、樹脂を送る駆動力(フィード力)となる樹脂とバレルとの摩擦確保と、フィード部での予熱の両立の点で、最適値を選定する。通常の押出機の場合には、T1~T3各ゾーンを細分して温度を設定することが可能であり、各ゾーン間の温度変化がなだらかになる様な設定を行うことで、より安定化させることが可能となる。この際、Tは樹脂の熱劣化温度以下とすることが好ましく、押出機のせん断発熱によって、熱劣化温度を超える場合には、積極的にせん断発熱を冷却除去することも一般的に行われる。また、分散性アップと熱劣化の両立のために、押出機の前半部分で比較的高温で溶融混合させて、後半で樹脂温度を下げる条件も有効である。
押出機内の樹脂圧力は1~50MPaが一般的であり、押出しの安定性と溶融均一性の点で2~30MPaが好ましく、3~20MPaがより好ましい。押出機内の圧力が1MPa以上であれば、押出機内のメルトの充満率が十分であるため、押出し圧力の不安定化及び滞留部発生による異物発生が抑制できる。また、押出機内の圧力が50MPa以下であれば、押出機内部で受けるせん断応力が過多となることを抑制できるので、樹脂温度の上昇による熱分解を抑制できる。
押出機における滞留時間(製膜時の滞留時間)は、ペレット化工程と同様に、押出機部分の容積と、ポリマーの吐出容量とから算出することができる。滞留時間は、10秒間~60分間が好ましく、15秒間~45分間がより好ましく、30秒間~30分間が更に好ましい。滞留時間が10秒間以上であれば、溶融可塑化と添加剤の分散が十分となる。滞留時間が30分間以下であれば、樹脂劣化と樹脂の変色を抑えることができる点で好ましい。
・種類、設置目的、構造
原料中に含まれる異物によるギアポンプの損傷防止、及び、押出機下流に設置する微細な孔径のフィルター寿命延長のために、押出機出口部に濾過設備を設けることが一般的に用いられる。メッシュ状の濾材を、強度を有する開口率の高い補強板と組み合わせて用いる、いわゆるブレーカープレート式の濾過を行うことが好ましい。
メッシュサイズは40~800メッシュが好ましく、60~700メッシュがより好ましく、100~600メッシュが更に好ましい。メッシュサイズが40メッシュ以上であれば、異物がメッシュを通過することを十分に抑制できる。また、800メッシュ以下であれば、濾過圧力上昇スピードの向上を抑制でき、メッシュ交換頻度を低くできる。また、フィルターメッシュは濾過精度と強度保持の点で、メッシュサイズの異なる複数種類を重ね合わせて用いることが一般的に用いられる。また、濾過開口面積を広くとることが可能であり、メッシュの強度保持が可能なことからブレーカープレートを用いてフィルターメッシュを補強することも用いられる。用いるブレーカープレートの開口率は濾過効率と強度の点で30~80%が一般的に用いられる。
また、スクリーンチェンジャーは、押出機のバレル径と同径のものが用いることが多いが、濾過面積を増やすためにテーパー状の配管を用いて、より大径のフィルターメッシュを用いたり、流路を分岐して複数のブレーカープレートを用いることも一般的に用いられる。濾過面積は1秒間あたりの流量0.05~5g/cm2を目安に選定することが好ましく、0.1~3g/cm2がより好ましく、0.2~2g/cm2が更に好ましい。
異物を捕捉することによりフィルターは目詰りを起こして濾圧が上昇する。その際には押出機を停止してフィルターを交換する必要があるが、押出を継続しながらフィルターを交換可能なタイプも使用することができる。また、異物捕捉による濾過圧力上昇対策として、フィルターに捕捉された異物をポリマーの流路を逆にして洗浄除去することにより濾過圧力を低下させる機能を有するものも使用できる。
・種類、構造、素材
濾過により異物が取り除かれ、更にミキサーにより温度を均一化された溶融樹脂は、ダイに連続的に送られる。ダイは溶融樹脂の滞留が少ない設計であれば、一般的に用いられるTダイ、フィッシュテールダイ、及び、ハンガーコートダイの何れのタイプも使用できる。この中で、厚み均一性と滞留の少ない点で、ハンガーコートダイが好ましい。
フィルムの製造には、設備コストの安い単層製膜装置が一般的に用いられる。他にも、表面保護層、粘着層、易接着層、及び/又は、帯電防止層等の機能層を外層に設けるために、多層製膜装置を用いてもよい。具体的には、多層用フィードブロックを用いて多層化を行う方法、及び、マルチマニホールドダイを用いる方法が挙げられる。一般的には機能層を表層に薄く積層することが好ましいが、特に層比を制限するものではない。
製膜工程は、溶融状態の液晶ポリマーを供給手段から供給する工程と、溶融状態の液晶ポリマーをキャストロール上に着地させてフィルム状に成形する工程と、を含むことが好ましい。これを冷却及び固化してそのままフィルムとして巻き取ってもよいし、一対の挟圧面の間を通過させて連続的に挟圧してフィルム状に成形してもよい。
その際、溶融状態の液晶ポリマー(メルト)を供給する手段に特に制限はない。例えば、メルトの具体的な供給手段として、液晶ポリマーを溶融してフィルム状に押出す押出機を用いる態様でもよく、押出機及びダイを用いる態様でもよく、液晶ポリマーを一度固化してフィルム状とした後に加熱手段により溶融してメルトを形成し、製膜工程に供給する態様でもよい。
ダイよりシート状に押し出された溶融樹脂を一対の挟圧面を有する装置により挟圧する場合には、挟圧面の表面形態をフィルムに転写させることができるだけでなく、液晶ポリマーを含む組成物に伸長変形を与えることにより配向性を制御させることができる。
溶融状態の原料をフィルム状に成形する方法の中でも、高い挟圧力を付与可能であり、フィルム面状に優れる点で、2つのロール(例えば、タッチロール及びチルロール)間を通過させることが好ましい。なお、本明細書では、溶融物を搬送するキャストロールを複数有している場合、最上流の液晶ポリマーの供給手段(例えば、ダイ)に最も近いキャストロールのことをチルロールという。その他にも、金属ベルト同士で挟圧する方法、又は、ロールと金属ベルトを組み合わせた方法も使用できる。また、場合によっては、ロール又は金属ベルトとの密着性を上げるために、キャストドラム上で静電印加法、エアナイフ法、エアーチャンバー法、及び、バキュームノズル法等の製膜法を組み合わせて用いることもできる。
また、多層構造のフィルムを得る場合には、ダイから多層で押出された溶融ポリマーを挟圧することにより得ることが好ましいが、単層構造のフィルムを、溶融ラミネートの要領で挟圧部に導入して多層構造のフィルムを得ることもできる。また、この際に挟圧部の周速差又は配向軸方向を変更することにより、厚み方向で傾斜構造の異なるフィルムが得られ、この工程を数回行うことで、3層以上のフィルムを得ることも可能である。
更に、挟圧の際にTD方向にタッチロールを周期振動させる等して、変形を与えてもよい。
吐出温度(供給手段の出口の樹脂温度)は、液晶ポリマーの成形性向上と劣化抑制の点で、(液晶ポリマーのTm-10)℃~(液晶ポリマーのTm+40)℃であることが好ましい。溶融粘度の目安としては50~3500Pa・sが好ましい。
エアーギャップ間での溶融ポリマーの冷却は可能な限り小さいことが好ましく、製膜速度を速くする、エアーギャップを短くする等の工夫をして冷却による温度低下を小さくすることが好ましい。
タッチロールの温度は、液晶ポリマーのTg以下に設定するのが好ましい。タッチロールの温度が液晶ポリマーのTg以下であれば、溶融ポリマーがロールに粘着することを抑制できるので、フィルム外観が良好になる。チルロール温度も同様の理由から、液晶ポリマーのTg以下に設定するのが好ましい。
・製膜手順
製膜工程では、フィルム製膜工程と品質の安定化の点で、以下の手順で製膜を行うことが好ましい。
ダイから吐出した溶融ポリマーはキャストロール上に着地させてフィルム状に成形した後、これを冷却及び固化してフィルムとして巻き取る。
溶融ポリマーの挟圧を行う場合は、所定の温度に設定した第一挟圧面と第二挟圧面との間に溶融ポリマーを通過させ、これを冷却及び固化してフィルムとして巻き取る。
更に、上記方法により未延伸フィルムを製膜した後、連続又は非連続で延伸、及び/又は、熱緩和処理もしくは熱固定処理を行ってもよい。例えば、以下の(a)~(g)の組合せで各工程を実施することができる。また、縦延伸と横延伸の順序を逆にしてもよく、縦延伸及び横延伸の各工程を多段で行ってもよく、縦延伸及び横延伸の各工程を斜め延伸もしくは同時二軸延伸と組み合わせてもよい。

縦延伸は、2対のロール間を加熱しながら出口側の周速を入口側の周速より速くすることで達成できる。フィルムのカールの点で、フィルム温度は、表裏面が同じ温度であることが好ましいが、厚み方向で光学特性を制御する場合には、表裏異なった温度でも延伸を行うことができる。なお、ここでの延伸温度とは、フィルム表面の低い側の温度と定義する。縦延伸工程は、1段階で実施しても多段階で実施しても構わない。フィルムの予熱は、温度制御した加熱ロールを通過させることにより行うことが一般的であるが、場合によってはヒーターを用いてフィルムを加熱することもできる。また、フィルムのロールへの粘着防止のために、粘着性を改善したセラミックロール等を用いることもできる。
横延伸工程としては、通常の横延伸を採用することができる。すなわち、通常の横延伸とは、フィルムの幅方向の両端をクリップで把持し、テンターを用いオーブン内で加熱しながらクリップを拡幅する延伸法が挙げられる。横延伸工程については、例えば、実開昭62-035817号公報、特開2001-138394号公報、特開平10-249934号公報、特開平6-270246号公報、実開平4-030922号公報、及び、特開昭62-152721号各公報に記載の方法を使用でき、これらの方法は本明細書に組み込まれる。
横延伸工程における延伸温度は、テンター内に所望の温度の風を送ることで延伸温度を制御できる。フィルム温度は、縦延伸と同様の理由から、表裏面同じ場合又は異なる場合のいずれもある。ここで用いる延伸温度は、フィルム表面の低い側の温度と定義する。横延伸工程は、1段階で実施しても多段階で実施しても構わない。また、多段で横延伸を行なう場合には、連続的に行ってもよく、間に拡幅を行わないゾーンを設けて間欠的に行ってもよい。このような横延伸は、テンター内でクリップを幅方向に拡幅する通常の横延伸以外に、これらと同様にクリップで把持して拡幅する下記のような延伸方法も適用できる。
斜め延伸工程では、通常の横延伸と同様、横方向にクリップを拡幅するが、左右のクリップの搬送速度を変えることで斜め方向に延伸できる。斜め延伸工程としては、例えば、特開2002-022944号公報、特開2002-086554号公報、特開2004-325561号公報、特開2008-23775号公報、及び、特開2008-110573号公報に記載の方法を使用できる。
同時2軸延伸は、通常の横延伸と同様、横方向にクリップを拡幅し、それと同時に縦方向に延伸又は収縮する。同時2軸延伸としては、例えば、実開昭55-093520号公報、特開昭63-247021号公報、特開平6-210726号公報、特開平6-278204号公報、特開2000-334832号公報、特開2004-106434号公報、特開2004-195712号公報、特開2006-142595号公報、特開2007-210306号公報、特開2005-022087号公報、特表2006-517608号公報、及び、特開2007-210306号公報に記載の方法を使用できる。
上記横延伸工程で、フィルムの端部はクリップにより把持されているため、熱処理時に生じる熱収縮応力によるフィルムの変形は、フィルムの中央部で大きく、端部で小さくなり、結果として幅方向の特性に分布ができることとなる。熱処理工程前のフィルムの面上に横方向に沿って直線を描いておくと、熱処理工程を出たフィルムの面上の直線は、下流に向かってセンター部が凹む弓形のものとなる。この現象は、ボーイング現象と称されるものであり、フィルムの等方性及び幅方向の均一性を乱す原因となっている。
改善法として、横延伸の前に予熱を行うか、或いは、延伸の後に熱固定を行うことでボーイングに伴う配向角のばらつきを小さくできる。予熱及び熱固定はどちらか一方であってもよいが、両方行うのがより好ましい。これらの予熱及び熱固定はクリップで把持して行うことが好ましく、即ち延伸と連続して行うことが好ましい。
予熱の際、テンターの幅をほぼ一定に保つことが好ましい。ここで「ほぼ」とは未延伸フィルムの幅の±10%を指す。
熱固定時間は1秒間~10分間が好ましく、5秒間~4分間がより好ましく、10秒間~2分間が更に好ましい。熱固定の際、テンターの幅はほぼ一定に保つことが好ましい。ここで「ほぼ」とは延伸終了後のテンター幅の0%(延伸後のテンター幅と同じ幅)~-30%(延伸後のテンター幅より30%縮める=縮幅)を指す。その他の公知の方法として、特開平1-165423号公報、特開平3-216326号公報、特開2002-018948号公報、及び、特開2002-137286号公報に記載の方法が挙げられる。
上記延伸工程の後、フィルムを加熱してフィルムを収縮させる熱緩和処理を行ってもよい。熱緩和処理を行うことで、フィルムの使用時の熱収縮率を低減させることができる。熱緩和処理は、製膜後、縦延伸後及び横延伸後の少なくとも1つのタイミングで実施することが好ましい。
熱緩和処理は、延伸後に連続してオンラインで行ってもよく、延伸後に巻き取った後、オフラインで行ってもよい。熱緩和処理の温度としては、例えば、液晶ポリマーのガラス転移温度Tg以上融点Tm以下が挙げられる。フィルムの酸化劣化が懸念される場合は、窒素ガス、アルゴンガス、又は、ヘリウムガスなどの不活性ガス中での熱緩和処理を行ってもよい。
上記方法により製膜された未延伸フィルム又は縦延伸を行ったフィルムに対して、上記の横延伸を行った後、フィルム幅を固定しながら加熱する後加熱処理を行ってもよい。
後加熱処理における加熱温度は、液晶ポリマーの融点をTm(℃)として、{Tm-200}℃以上が好ましく、{Tm-100}℃以上がより好ましく、{Tm-50}℃以上が更に好ましい。或いは、後加熱処理における加熱温度は、240℃以上が好ましく、255℃以上がより好ましく、270℃以上が更に好ましい。後加熱処理における加熱温度の上限としては、{Tm}℃以下が好ましく、{Tm-2}℃以下がより好ましく、{Tm-5}℃以下が更に好ましい。
後加熱処理に用いる加熱手段としては、熱風乾燥機、及び、赤外線ヒーターが挙げられ、短時間で所望の融解ピーク面積を有するフィルムを作製できることから、赤外線ヒーターが好ましい。また、加熱手段として、加圧水蒸気、マイクロ波加熱、及び、熱媒循環加熱方式を用いてもよい。
後加熱処理の処理時間は、液晶ポリマーの種類、目的の融解ピーク面積、加熱手段及び加熱温度に応じて適宜調整でき、赤外線ヒーターを使用する場合、1~120秒間が好ましく、3~90秒間がより好ましい。また、熱風乾燥機を使用する場合、0.5~30分間が好ましく、1~10分間がより好ましい。
ポリマーフィルムと樹脂層との密着性をより向上できる点、及び、積層体中の金属層の密着性をより向上できる点から、ポリマーフィルムに対して表面処理を行うことが好ましい。表面処理としては、例えば、グロー放電処理、紫外線照射処理、コロナ処理、火炎処理、及び、酸又はアルカリ処理が挙げられる。ここでいうグロー放電処理とは、10-3~20Torrの低圧ガス下でおこる低温プラズマでもよく、大気圧下でのプラズマ処理も好ましい。
グロー放電処理はプラズマ励起性気体を使用して行う。プラズマ励起性気体とは、上記のような条件においてプラズマ励起される気体であり、例えば、アルゴン、ヘリウム、ネオン、クリプトン、キセノン、窒素、二酸化炭素、テトラフルオロメタンの様なフロン類及びそれらの混合物が挙げられる。
また、ポリマーフィルムは、製膜工程を経た後に、更に、加熱ロールでフィルムを狭圧する工程及び/又は延伸する工程を通して、フィルムの平滑性を更に向上させてもよい。
接着剤層は、ポリマーフィルム上に配置されており、ポリマーフィルムに接するように配置されていることが好ましい。接着剤層は、ポリマーフィルムの片面に配置されていてもよく、ポリマーフィルムの両面に配置されていてもよい。
接着剤層は、反応性基を有する化合物(以下、「反応性化合物」ともいう。)を含む。
反応性基は、ポリマーフィルムの表面に存在し得る基(特に、カルボキシ基及びヒドロキシ基等の酸素原子を有する基)と反応可能な基であることが好ましい。
反応性基は、本発明の効果がより優れる点から、エポキシ基、オキセタニル基、イソシアネート基、酸無水物基、カルボジイミド基、N-ヒドロキシエステル基、グリオキサール基、イミドエステル基、ハロゲン化アルキル基、及び、チオール基よりなる群から選択される少なくとも1種の基が好ましく、エポキシ基、酸無水物基、及び、カルボジイミド基よりなる群から選択される少なくとも1種の基がより好ましく、エポキシ基が更に好ましい。
カルボジイミド基を有する反応性化合物の市販品としては、カルボジライト HMV-8CA、LA-1、V-03(日清紡ケミカル社製)、スタバクゾール P、P100、P400(ラインケミー社製)、スタビライザー 9000(ラシヒケミ社製)等が挙げられる。
反応性化合物が有する反応性基の数は、金属層以外の部分の誘電正接がより低い積層体が得られる点から、6個以下が好ましく、5個以下がより好ましく、4個以下が更に好ましい。
接着剤層は、バインダー樹脂を含むことが好ましい。
バインダー樹脂の具体例としては、(メタ)アクリル樹脂、ポリ桂皮酸ビニル、ポリカーボネート、ポリイミド、ポリアミドイミド、ポリエステルイミド、ポリエーテルイミド、ポリエーテルケトン、ポリエーテルエーテルケトン、ポリエーテルスルホン、ポリスルフォン、ポリパラキシレン、ポリエステル、ポリビニルアセタール、ポリ塩化ビニル、ポリ酢酸ビニル、ポリアミド、ポリスチレン、ポリウレタン、ポリビニルアルコール、セルロースアシレート、フッ素化樹脂、液晶ポリマー、シンジオタクチックポリスチレン、シリコーン樹脂、エポキシシリコーン樹脂、フェノール樹脂、アルキド樹脂、エポキシ樹脂、マレイン酸樹脂、メラミン樹脂、ユリア樹脂、芳香族スルホンアミド、ベンゾグアナミン樹脂、シリコーンエラストマー、脂肪族ポリオレフィン(例えば、ポリエチレン、ポリプロピレン)、環状オレフィンコポリマー等が挙げられる。中でも、本発明の効果がより優れる点から、ポリイミド、液晶ポリマー、ポリイミド、シンジオタクチックポリスチレン及び環状オレフィンコポリマーが好ましく、ポリイミドがより好ましい。
接着剤層は、反応性化合物及びバインダー樹脂以外の成分(以下、「添加剤」ともいう。)を含んでいてもよい。
添加剤としては、無機フィラー、硬化触媒及び難燃剤等が挙げられる。
添加剤の含有量は、接着剤層の全質量に対して、0.1~40質量%が好ましく、1~30質量%がより好ましく、3~20質量%が更に好ましい。
(厚み)
接着剤層の厚みは、1μm以下であり、金属層以外の部分の標準誘電正接がより低い積層体を形成できる点から、0.8μm以下が好ましく、0.7μm以下がより好ましく、0.6μm以下が更に好ましい。
接着剤層の厚みは、金属層の密着性がより優れる点から、0.05μm以上が好ましく、0.1μm以上がより好ましく、0.2μm以上が更に好ましい。
接着剤層の厚みは、走査型電子顕微鏡(SEM)による接着剤層付きポリマーフィルムの断面画像に基づいて測定され、任意の異なる100点における接着剤層の厚みの測定値の算術平均値である。
接着剤層の硬化後の弾性率は、0.8GPa以上であり、金属層の密着性がより優れる点から、1.0GPa以上が好ましく、1.1GPa以上がより好ましく、1.2GPa以上が更に好ましい。
接着剤層の硬化後の弾性率の下限値は特に制限されず、例えば5GPa以下である。
接着剤層の硬化後の弾性率は、ISO14577にしたがって測定される押し込み弾性率であり、具体的な測定方法は後述の実施例欄に記載する。
接着剤層の硬化後における標準誘電正接は、金属層以外の部分の標準誘電正接がより低い積層体を形成できる点から、0.01以下が好ましく、0.008以下がより好ましく、0.005以下が更に好ましい。下限値は特に制限されず、0.0001以上であってもよい。
接着剤層の硬化後の標準誘電正接は、空洞共振器摂動法により測定され、具体的な測定方法は後述の実施例欄に記載する。
本発明の接着剤層付きポリマーフィルムの第1実施形態と、本発明の接着剤層付きポリマーフィルムの第2実施形態とは、本発明の接着剤層付きポリマーフィルムの第2実施形態が標準誘電正接が0.005以下のポリマーフィルムを含む点以外は、同様の構成を有する。
ポリマーフィルムの誘電正接及び比誘電率を含む誘電特性は、空洞共振器摂動法により測定できる。ポリマーフィルムの誘電特性の具体的な測定方法は、後述の実施例欄に記載する。
本発明の接着剤層付きポリマーフィルムの第2実施形態におけるポリマーフィルムに含まれる材料の好適態様としては、本発明の接着剤層付きポリマーフィルムの第1実施形態におけるポリマーフィルムに含まれる材料の好適態様と同じである。例えば、本発明の接着剤層付きポリマーフィルムの第2実施形態におけるポリマーフィルムは、本発明の接着剤層付きポリマーフィルムの第1実施形態におけるポリマーフィルムに含まれてもよい<任意成分>を含んでいてもよい。
また、本発明の接着剤層付きポリマーフィルムの第2実施形態におけるポリマーフィルムの特性(例えば、厚みなど)の好適範囲は、本発明の接着剤層付きポリマーフィルムの第1実施形態におけるポリマーフィルムの特性(例えば、厚みなど)の好適範囲と同じである。
本発明の接着剤層付きポリマーフィルムの製造方法は特に制限されず、例えば、接着剤層形成用組成物をポリマーフィルム上に付着させて、ポリマーフィルム上に付着した接着剤層形成用組成物を必要に応じて乾燥させることにより、ポリマーフィルムと接着剤層とを有する接着剤層付きポリマーフィルムを製造できる。
溶媒としては、水及び有機溶剤が挙げられ、水及び有機溶剤の混合溶媒を用いてもよい。
有機溶剤としては、エステル類(例えば、酢酸エチル、酢酸-n-ブチル、酢酸イソブチル)、エーテル類(例えば、エチレングリコールジメチルエーテル、ジエチレングリコールジメチルエーテル、テトラヒドロフラン、エチレングリコールモノメチルエーテル、エチレングリコールモノエチルエーテル、メチルセロソルブアセテート、エチルセロソルブアセテート、ジエチレングリコールモノメチルエーテル、ジエチレングリコールモノエチルエーテル)、ケトン類(例えば、メチルエチルケトン、シクロヘキサノン、シクロペンタノン、2-ヘプタノン、3-ヘプタノン)、炭化水素類(ヘキサン、シクロヘキサン、メチルシクロヘキサン)、芳香族炭化水素類(例えば、トルエン、キシレン)が挙げられる。
バインダー樹脂の含有量は、接着剤層形成用組成物の全質量に対して、60~99.9質量%が好ましく、70~99質量%がより好ましく、80~97質量%が更に好ましい。
添加剤の含有量は、接着剤層形成用組成物の全質量に対して、0.1~40質量%が好ましく、1~30質量%がより好ましく、3~20質量%が更に好ましい。
本発明の積層体の第1実施形態は、標準誘電正接が0.005以下のポリマーを含むポリマーフィルムと、上記ポリマーフィルム上に配置される樹脂層と、上記樹脂層上に配置される金属層と、を有する。また、上記ポリマーフィルムの上記樹脂層側の表面をX線光電子分光法によって測定した際に、炭素原子に対する酸素原子の原子比が0.27以上である。また、上記樹脂層の厚みが1μm以下である。また、上記樹脂層の弾性率が0.8GPa以上である。
本発明の積層体の第1実施形態が有するポリマーフィルムは、上述したポリマーフィルムの第1実施形態と同様であるので、その説明を省略する。
樹脂層は、ポリマーフィルム上に配置されており、ポリマーフィルムに接するように配置されていることが好ましい。樹脂層は、ポリマーフィルムの片面に配置されていてもよく、ポリマーフィルムの両面に配置されていてもよい。
樹脂層は、上述した接着剤層を硬化させた層であることが好ましい。
樹脂層の全質量に対する反応性化合物の反応物の含有量は、接着剤層の全質量に対する反応性化合物の含有量と同様であるのが好ましい。
樹脂層の全質量に対するバインダー樹脂の含有量は、接着剤層の全質量に対するバインダー樹脂の含有量と同様であるのが好ましい。
樹脂層の全質量に対する添加剤の含有量は、接着剤層の全質量に対する添加剤の含有量と同様であるのが好ましい。
樹脂層の厚みは、金属層の密着性がより優れる点から、0.05μm以上が好ましく、0.1μm以上がより好ましく、0.2μm以上が更に好ましい。
樹脂層の厚みは、走査型電子顕微鏡(SEM)による積層体の断面画像に基づいて測定され、任意の異なる100点における樹脂層の厚みの測定値の算術平均値である。
樹脂層の弾性率の下限値は特に制限されず、例えば5GPa以下である。
樹脂層の弾性率は、ISO14577にしたがって測定される押し込み弾性率であり、具体的な測定方法は後述の実施例欄に記載する。
樹脂層の標準誘電正接は、空洞共振器摂動法により測定され、具体的な測定方法は後述の実施例欄に記載する。
金属層は、樹脂層上に配置されており、樹脂層に接するように配置されていることが好ましい。樹脂層がポリマーフィルムの両面に配置されている場合には、金属層は、一方の樹脂層上のみに配置されてもよく、両方の樹脂層上に配置されていてもよい。
金属層としては、導電性及び加工性に優れる点で、銅層が好ましい。銅層とは、銅又は銅を95質量%以上含む銅合金からなる層である。銅層としては、例えば、圧延法によって製造される圧延銅箔、及び、電気分解法によって製造される電解銅箔が挙げられる。金属層には、酸洗浄等の化学的処理が施されていてもよい。
。下限は特に制限されないが、0.1μm以上が好ましく、0.6μm以上がより好ましい。
金属層の上記表面の最大高さRzは、積層体から剥離した金属層の樹脂層側の表面において、JIS B 0601に従い、触針式粗さ計を用いて最大高さRzを任意の30箇所で測定し、得られた測定値を算術平均することにより、求められる。
金属層として市販されている金属箔を使用する場合、その市販品のカタログ値として記載されている最大高さRzの数値を用いてもよい。
上記剥離強度の上限値は特に制限されず、2.0kN/m以下であってよい。
上記剥離強度の測定方法は、後述する実施例欄に記載する。
誘電体の標準誘電正接は、空洞共振器摂動法により測定され、具体的な測定方法は後述の実施例欄に記載する。
本発明の積層体の第1実施形態と、本発明の積層体の第2実施形態とは、本発明の積層体の第2実施形態が標準誘電正接が0.005以下のポリマーフィルムを含む点以外は、同様の構成を有する。
また、本発明の積層体の第2実施形態が有するポリマーフィルムは、上述したポリマーフィルムの第2実施形態と同様であるので、その説明を省略する。
本発明の積層体の製造方法は、反応性化合物を含む接着剤層形成用組成物をポリマーフィルム上に付着させて、上記ポリマーフィルム上に接着剤層が配置された接着剤層付きポリマーフィルムを得る工程(以下、「工程1」ともいう。)と、上記接着剤層付きポリマーフィルムの上記接着剤層上に金属箔を配置して、上記接着剤層と上記金属箔とを熱圧着して、上記接着剤層が硬化してなる樹脂層上に金属層を形成する工程(以下、「工程2」ともいう。)と、を有する。
工程1は、上述の接着剤層付きポリマーフィルムの製造方法と同様であるので、その説明を省略する。
工程2における接着剤層と金属箔とを熱圧着する方法及び条件は、特に制限されず、公知の方法及び条件から適宜選択される。熱圧着の温度条件としては、100~300℃が好ましく、熱圧着の圧力条件としては、0.1~20MPaが好ましい。
工程2による熱圧着によって、接着剤層が硬化して樹脂層が形成され、金属箔を熱圧着して得られる金属層が樹脂層上に形成される。
<フィルムの作製>
ポリマーフィルム(クラレ社製「ベクスター CTQ-25」、厚み25μm、液晶ポリマーを含むポリマーフィルム)の片面に、大気圧プラズマ処理(11kV、16mm/s、1周、He又はN2プラズマ)を行い、ポリマーフィルム1(厚み25μm)を作製した。
ポリマーフィルム1に含まれる液晶ポリマーの標準誘電正接を上述の方法にしたがって測定したところ、0.0021であった。
ポリイミド樹脂溶液(荒川化学工業社製「PIAD-200」、固形分30質量%、溶媒:シクロヘキサン、メチルシクロヘキサン及びエチレングリコールジメチルエーテル)17.7g、N,N-ジグリシジル-4-グリシジルオキシアニリン(シグマアルドリッチ社製)0.27g、及び、トルエン1.97gを混合し、撹拌することによって、固形分濃度28質量%の接着剤ワニス1(接着剤層形成用組成物)を得た。
得られた接着剤ワニスを、ポリマーフィルム1の表面処理を施した面にアプリケーターを用いて塗布した。塗布膜を85℃及び1時間の条件で乾燥することで、厚み0.8μmの接着剤層を設け、接着剤層付きポリマーフィルム1を作製した。
接着剤層の厚みが表1に記載の通りになるように、接着剤ワニス1の塗布量を調節した以外は、実施例1に記載の方法にしたがって、実施例2及び3の接着剤層付きポリマーフィルム及び積層体を得た。
ポリイミド樹脂溶液(上述の「PIAD-200」)15.9g、N,N-ジグリシジル-4-グリシジルオキシアニリン0.88g、及び、トルエン3.19gを混合し、撹拌することによって、固形分濃度28質量%の接着剤ワニス2(接着剤層形成用組成物)を得た。
接着剤ワニス1の代わりに接着剤ワニス2を用いた以外は、実施例1に記載の方法にしたがって、実施例4の接着剤層付きポリマーフィルム及び積層体を得た。
ポリイミド樹脂溶液(上述の「PIAD-200」)、N,N-ジグリシジル-4-グリシジルオキシアニリン、及び、トルエンを混合し、攪拌することによって、固形分濃度28質量%の接着剤ワニス3(接着剤層形成用組成物)を得た。なお、各成分の添加量は、ポリイミド樹脂溶液の固形分量と、N,N-ジグリシジル-4-グリシジルオキシアニリンの固形分量とが表1に記載の値になるように適宜調節した。
接着剤ワニス1の代わりに接着剤ワニス3を用いた以外は、実施例1に記載の方法にしたがって、実施例5の接着剤層付きポリマーフィルム及び積層体を得た。
ポリマーフィルム(上述の「ベクスター CTQ-25」)の片面に、コロナ処理(春日電機社製「TEC-4AX」、150W、0.5m/分、6周)を行い、ポリマーフィルム2を作製した。ポリマーフィルム2に含まれる液晶ポリマーの標準誘電正接を上述の方法にしたがって測定したところ、0.0021であった。
ポリマーフィルム1の代わりにポリマーフィルム2を用いた以外は、実施例1に記載の方法にしたがって、実施例6の接着剤層付きポリマーフィルム及び積層体を得た。
ポリイミド樹脂溶液(上述の「PIAD-200」)17.7g、4-t-ブチルフェニルグリシジルエーテル(東京化成工業社製)0.27g、及び、トルエン1.97gを混合し、撹拌することによって、固形分濃度28質量%の接着剤ワニス4(接着剤層形成用組成物)を得た。
接着剤ワニス1の代わりに接着剤ワニス4を用いた以外は、実施例1に記載の方法にしたがって、実施例7の接着剤層付きポリマーフィルム及び積層体を得た。
ポリイミド樹脂溶液(上述の「PIAD-200」)17.7g、カルボジライト V-03(日清紡ケミカル社製、固形分濃度50質量%、溶媒:トルエン、カルボジイミド基を有する反応性化合物)0.27g、及び、トルエン1.97gを混合し、撹拌することによって、固形分濃度28質量%の接着剤ワニス5(接着剤層形成用組成物)を得た。
接着剤ワニス1の代わりに接着剤ワニス5を用いた以外は、実施例1に記載の方法にしたがって、実施例8の接着剤層付きポリマーフィルム及び積層体を得た。
ポリイミド樹脂溶液(上述の「PIAD-200」)17.7g、3,3’,4,4’-ベンゾフェノンテトラカルボン酸二無水物(東京化成工業社製)0.27g、及び、トルエン1.97gを混合し、撹拌することによって、固形分濃度28質量%の接着剤ワニス6(接着剤層形成用組成物)を得た。
接着剤ワニス1の代わりに接着剤ワニス6を用いた以外は、実施例1に記載の方法にしたがって、実施例9の接着剤層付きポリマーフィルム及び積層体を得た。
ポリマーフィルム1の代わりに、表面処理を行っていないポリマーフィルム(上述の「ベクスター CTQ-25」)を用いた以外は、実施例1に記載の方法にしたがって、比較例1の接着剤層付きポリマーフィルム及び積層体を得た。
ポリマーフィルム(上述の「ベクスター CTQ-25」)に含まれる液晶ポリマーの標準誘電正接を上述の方法にしたがって測定したところ、0.0021であった。
接着剤ワニス1の代わりに、ポリイミド樹脂溶液(上述の「PIAD-200」)そのものを接着剤ワニス7として用いた以外は、実施例1に記載の方法にしたがって、比較例2の接着剤層付きポリマーフィルム及び積層体を得た。
ポリイミド樹脂溶液(上述の「PIAD-200」)11.2g、N,N-ジグリシジル-4-グリシジルオキシアニリン2.24g、及び、トルエン6.55gを混合し、撹拌することによって、固形分濃度28質量%の接着剤ワニス8(接着剤層形成用組成物)を得た。
接着剤ワニス1の代わりに接着剤ワニス8を用いた以外は、実施例1に記載の方法にしたがって、比較例3の接着剤層付きポリマーフィルム及び積層体を得た。
接着剤層の厚みが表1に記載の通りになるように、接着剤ワニス1の塗布量を調節した以外は、実施例1に記載の方法にしたがって、比較例4の接着剤層付きポリマーフィルム及び積層体を得た。
上記の各例の製造方法によって作製された接着剤層付きポリマーフィルム及び積層体について、以下の評価試験を行った。
接着剤層及び樹脂層の厚みは、走査型電子顕微鏡(SEM)によって得られた接着剤層付きポリマーフィルム又は積層体の断面画像に基づいて求めた。なお、任意の異なる100点における接着剤層又は樹脂層の厚みの算術平均値を、接着剤層又は樹脂層の厚みとした。
X線光電子分光分析装置(Ulvac-PHI社製「PHI 5000 VersaProbe II」を用いて、ポリマーフィルムの接着剤層側の表面について、炭素原子に対する酸素原子の原子比(ポリマーフィルム表面の酸素比率)を測定した。
各例の製造方法によって作製された接着剤層付きポリマーフィルムの接着剤層表面にフッ素樹脂シートを積層した後、熱プレス機(東洋精機製作所社)によって200℃及び4MPaの条件で1時間加熱して、接着剤層の硬化膜(樹脂層)を得た。フッ素樹脂シートを剥離した後、ナノインデンテーション法により硬化膜の押し込み弾性率を測定した。
測定はベルコビッチ圧子を用いて行い、最大荷重時での押し込み深さは硬化膜の膜厚の1/10に設定した。皮膜硬さ計:フィッシャースコープHM500(フィッシャー・インストルメンツ(株)製)を用いて、負荷時間:10秒、除荷時間:10秒の条件にて、それぞれ10点ずつ測定し、10点の算術平均値を硬化後の弾性率とした。
積層体を40%塩化鉄(III)水溶液(和光純薬工業社製、1級)に浸漬し、エッジング処理により金属層を溶解して、ポリマーフィルムの表面に樹脂層が設けられたサンプルA(サイズ25mm×50mm)を作製した。また、積層体から金属層及び樹脂層を剥離して、ポリマーフィルムからなるサンプルB(サイズ25mm×50mm)を作製した。
スプリットシリンダ型共振器(関東電子応用開発社製「CR-728」、空洞共振器)にネットワークアナライザ(キーサイト・テクノロジー社製「Keysight N5230A」)を接続し、上記共振器にサンプルA又はサンプルBを挿入し、挿入前後の共振周波数の変化に基づいて、関東電子応用開発社製の解析ソフトを用いて、標準誘電正接(温度23℃及び周波数28GHzの条件下で測定される誘電正接)を求めた。樹脂層の標準誘電正接は、サンプルAおよびBの誘電正接および膜厚から、下記計算式により算出した。なお、サンプルA及びサンプルBは、温度24℃、湿度50%RHの環境下で24時間調湿した後、直ちに用いた。
樹脂層(接着剤層の硬化膜)の標準誘電正接={(サンプルAの標準誘電正接×サンプルAの膜厚[μm])-(サンプルBの標準誘電正接×サンプルBの膜厚[μm])}÷樹脂層の膜厚[μm]
各積層体を1cm×5cmの短冊状に切断して、サンプルを作製した。得られたサンプルの剥離強度(単位:kN/m)を、JIS C 6481に記載の常態での引きはがし強さの測定方法に従って測定した。剥離強度試験におけるサンプルからの金属層の剥離は、サンプルに対して90°の角度で、50mm/秒の剥離速度で実施した。
また、試験後のサンプルの剥離モードの特定は、剥離面の目視観察、膜厚変化評価、及び、剥離面をATR-IR(Attenuated Total Reflection - infrared spectroscopy、Thermo Scientific社製、製品名:Nicolet6700)にて測定し、樹脂層がポリマーフィルムもしくは金属層側のどちらに転写されているか確認することで実施した。「LCPの凝集破壊」とは、ポリマーフィルムが凝集破壊したことを意味する。「LCP/樹脂層の界面剥離」とは、ポリマーフィルムと樹脂層との間で界面剥離したこと意味する。「樹脂層の凝集破壊」とは、樹脂層が凝集破壊したことを意味する。「LCPの凝集破壊」であれば、金属層が十分に密着性しているといえる。
評価試験の結果を下記表1に示す。
なお、表1の「接着剤層」の欄における添加量は、固形分量を意味する。
また、各実施例及び比較例において、接着剤層の厚みと、接着剤層を硬化させた樹脂層の厚みは、同一であった。
また、各実施例及び比較例におけるポリマーフィルムの標準誘電正接は、ポリマーフィルムに含まれる液晶ポリマーの標準誘電正接と同じで値であった。
実施例1及び7~9の対比から、エポキシ基を有する反応性化合物を用いた場合(実施例1及び7)、金属層の密着性がより優れることが示された。
実施例1及び7の対比から、反応性基を3個以上有する反応性化合物を用いた場合(実施例1)、金属層の密着性がより優れることが示された。
Claims (13)
- 温度23℃及び周波数28GHzの条件下での誘電正接が0.005以下のポリマーを含むポリマーフィルムと、
前記ポリマーフィルム上に配置される接着剤層と、
を有する接着剤層付きポリマーフィルムであって、
前記ポリマーフィルムの前記接着剤層側の表面をX線光電子分光法によって測定した際に、炭素原子に対する酸素原子の原子比が0.27以上であり、
前記接着剤層が反応性基を有する化合物を含み、
前記接着剤層の厚みが1μm以下であり、
前記接着剤層の硬化後の弾性率が0.8GPa以上である、接着剤層付きポリマーフィルム。 - 温度23℃及び周波数28GHzの条件下での誘電正接が0.005以下のポリマーフィルムと、
前記ポリマーフィルム上に配置される接着剤層と、
を有する接着剤層付きポリマーフィルムであって、
前記ポリマーフィルムの前記接着剤層側の表面をX線光電子分光法によって測定した際に、炭素原子に対する酸素原子の原子比が0.27以上であり、
前記接着剤層が反応性基を有する化合物を含み、
前記接着剤層の厚みが1μm以下であり、
前記接着剤層の硬化後の弾性率が0.8GPa以上である、接着剤層付きポリマーフィルム。 - 前記反応性基が、エポキシ基、オキセタニル基、イソシアネート基、酸無水物基、カルボジイミド基、N-ヒドロキシエステル基、グリオキサール基、イミドエステル基、ハロゲン化アルキル基、及び、チオール基よりなる群から選択される少なくとも1種の基である、請求項1または2に記載の接着剤層付きポリマーフィルム。
- 前記接着剤層の硬化後における温度23℃及び周波数28GHzの条件下での誘電正接が0.01以下である、請求項1~3のいずれか1項に記載の接着剤層付きポリマーフィルム。
- 前記接着剤層の硬化後の弾性率が1.2GPa以上である、請求項1~4のいずれか1項に記載の接着剤層付きポリマーフィルム。
- 前記接着剤層が更にバインダー樹脂を含む、請求項1~5のいずれか1項に記載の接着剤層付きポリマーフィルム。
- 前記反応性基を有する化合物が前記反応性基を3個以上有する、請求項1~6のいずれか1項に記載の接着剤層付きポリマーフィルム。
- 温度23℃及び周波数28GHzの条件下での誘電正接が0.005以下のポリマーを含むポリマーフィルムと、
前記ポリマーフィルム上に配置される樹脂層と、
前記樹脂層上に配置される金属層と、
を有する積層体であって、
前記ポリマーフィルムの前記樹脂層側の表面をX線光電子分光法によって測定した際に、炭素原子に対する酸素原子の原子比が0.27以上であり、
前記樹脂層の厚みが1μm以下であり、
前記樹脂層の弾性率が0.8GPa以上である、積層体。 - 温度23℃及び周波数28GHzの条件下での誘電正接が0.005以下のポリマーフィルムと、
前記ポリマーフィルム上に配置される樹脂層と、
前記樹脂層上に配置される金属層と、
を有する積層体であって、
前記ポリマーフィルムの前記樹脂層側の表面をX線光電子分光法によって測定した際に、炭素原子に対する酸素原子の原子比が0.27以上であり、
前記樹脂層の厚みが1μm以下であり、
前記樹脂層の弾性率が0.8GPa以上である、積層体。 - 前記金属層の前記樹脂層側の表面の最大高さRzが、0.6~2.0μmである、請求項8又は9に記載の積層体。
- 前記樹脂層の温度23℃及び周波数28GHzの条件下での誘電正接が0.01以下である、請求項8~10のいずれか1項に記載の積層体。
- 前記樹脂層の弾性率が1.2GPa以上である、請求項8~11のいずれか1項に記載の積層体。
- 請求項8~12のいずれか1項に記載の積層体の製造方法であって、
反応性基を有する化合物を含む接着剤層形成用組成物をポリマーフィルム上に付着させて、前記ポリマーフィルム上に接着剤層が配置された接着剤層付きポリマーフィルムを得る工程と、
前記接着剤層付きポリマーフィルムの前記接着剤層上に金属箔を配置して、前記接着剤層と前記金属箔とを熱圧着して、前記接着剤層が硬化してなる樹脂層上に金属層を形成する工程と、を有する、積層体の製造方法。
