Description
본 발명은 전도성 페이스트용 은 분말 및 이의 제조방법에 관한 것으로서, 태양전지용 전극이나 적층 콘덴서의 내부전극, 회로 기판의 도체 패턴 등 전자 부품에서 전극을 형성시키기 위한 전도성 페이스트의 탄성도를 향상시키는 은 분말 및 이의 제조방법에 관한 것이다.
전도성 금속 페이스트는 도막 형성이 가능한 도포 적성을 갖고 건조된 도막에 전기가 흐르는 페이스트로서, 수지계 바인더와 용매로 이루어지는 비히클 중에 도전성 필러(금속 필러)를 분산시킨 유동성 조성물이며, 전기 회로의 형성이나 세라믹 콘덴서의 외부 전극의 형성 등에 널리 사용되고 있다.
특히, 은 페이스트(Silver Paste)는 복합계 전도성 페이스트 중에서 가장 화학적으로 안정하고 전도성이 우수하여 전도성 접착 및 코팅용 그리고 미세회로 형성 등 여러 분야에 있어서 상당히 그 응용범위가 넓다. PCB(Printed Circuit Board) 등과 같은 신뢰성을 특별히 중요시하는 전자부품에 있어서 은 페이스트의 용도는 STH(Silver Through Hole)용, 접착 또는 코팅제 등으로 다양하게 사용되고 있다.
한편, 태양전지(solar cell)는, 반도체 기재에 빛이 입사되면, 전기가 생성되는 광전 효과(photovoltaic effect)를 이용하여 전력을 얻는 장치로서, 통상적으로, p형 실리콘 등으로 이루어진 반도체 기재의 전면(front, 태양광이 조사되는 면)에 음극 전극이 형성되고, 배면에 양극 전극이 형성된 구조를 가진다. 태양전지 전극은 기재 상에 전극 형성용 전도성 페이스트 조성물을 스크린 인쇄(print)하고 소성하여 형성되며, 상기 전극 형성용 전도성 페이스트 조성물은 전기 전도성 분말, 유리 프릿(frit), 유기 용매 및 셀룰로오스 수지 바인더를 포함하는 도전성 유기 매체로 이루어진다.
최근 태양전지의 전면 전극 형성 시 페이스트 조성물 내에 함유된 은의 소모량을 감소시키고, 태양광 집적 면적을 증가시키기 위해 선폭이 점차 미세화되고 있으며, 이를 위해 전기 전도성 페이스트의 점도를 제어하는 기술들이 개발된 바 있다. 그러나, 전기 전도성 페이스트의 물성을 개선하기 위하여 은 분말을 표면 처리하는 경우 전기 전도성 페이스트의 점도가 제어되더라도 인쇄된 선폭이 번지는 한계가 있다.

이에, 본 발명의 목적은 상기와 같은 문제점을 해결하기 위하여 전도성 페이스트의 탄성력을 향상시키는 은 분말 및 이의 제조방법을 제공하는 것이다.
그러나, 본 발명의 목적들은 상기에 언급된 목적으로 제한되지 않으며, 언급되지 않은 또 다른 목적들은 아래의 기재로부터 당업자에게 명확하게 이해될 수 있을 것이다.
상기 과제를 해결하기 위하여,
본 발명은 유기물로 코팅된 은 분말로서, 하기의 방법으로 상기 유기물의 물리적 흡착량과 화학적 결합량을 측정하였을 때, 상기 유기물의 화학적 결합량은 코팅된 은 분말 전체 중량 대비 0.06 중량% 내지 0.12 중량% 범위내이며, 상기 물리적 흡착량과 화학적 코팅량의 총합계량 대비 화학적 결합량은 60 중량% 이상인 것을 특징으로 하는 은 분말을 제공한다.
또한, 본 발명은 상술된 은 분말을 포함하는 금속 분말; 및 용제 및 유기 바인더를 포함하는 유리 비히클;을 포함하는 전도성 페이스트를 제공한다.
본 발명은 특히 태양전지의 전면 전극 형성용 전도성 페이스트에 사용되는 은 분말로서, 은 분말의 표면을 유기물, 일례로 탄소수 8~20의 지방산으로 코팅하되, 표면에 코팅된 지방산 중 화학적 결합된 지방산의 함량과 전체 코팅량에 대한 화학적 결합된 지방산의 비율을 제어함으로써 탄성도가 우수한 전도성 페이스트를 제공할 수 있다.
또한, 상기 은 분말을 포함하는 전도성 페이스트를 사용하여 전극을 제조할 경우 좁은 선폭을 용이하게 인쇄할 수 있으므로 품질이 안정적인 전극 등을 제조할 수 있는 효과를 제공할 수 있다.
도 1은 은 분말에 대한 TGA/DTA 결과에 따른 화학적 흡착량 및 물리적 흡착량을 측정하는 예시를 나타낸 그래프이다.
이하에 본 발명을 상세하게 설명하기에 앞서, 본 명세서에 사용된 용어는 특정의 실시예를 기술하기 위한 것일 뿐 첨부하는 특허청구의 범위에 의해서만 한정되는 본 발명의 범위를 한정하려는 것은 아님을 이해하여야 한다. 본 명세서에 사용되는 모든 기술용어 및 과학용어는 다른 언급이 없는 한은 기술적으로 통상의 기술을 가진 자에게 일반적으로 이해되는 것과 동일한 의미를 가진다.
본 명세서 및 청구범위의 전반에 걸쳐, 다른 언급이 없는 한 포함(comprise, comprises, comprising)이라는 용어는 언급된 물건, 단계 또는 일군의 물건, 및 단계를 포함하는 것을 의미하고, 임의의 어떤 다른 물건, 단계 또는 일군의 물건 또는 일군의 단계를 배제하는 의미로 사용된 것은 아니다.
한편, 본 발명의 여러 가지 실시예들은 명확한 반대의 지적이 없는 한 그 외의 어떤 다른 실시예들과 결합될 수 있다. 특히 바람직하거나 유리하다고 지시하는 어떤 특징도 바람직하거나 유리하다고 지시한 그 외의 어떤 특징 및 특징들과 결합될 수 있다. 이하, 첨부된 도면을 참조하여 본 발명의 실시예 및 이에 따른 효과를 설명하기로 한다.
본 발명은 생성된 은 분말의 표면 처리 공정에서 유기물, 일례로 탄소수 8~20의 지방산으로 코팅하되 표면에 코팅된 유기물 중 화학적 결합량 및 전체 코팅량에 대한 그 비율을 제어함으로써 얻어지는 은 분말을 포함하는 전도성 페이스트의 탄성도를 향상할 수 있으며, 이에 따라 상기 전도성 페이스트를 사용하여 전극을 제조할 경우 좁은 선폭도 번짐 없이 인쇄할 수 있으므로 품질이 안정적인 전극 등을 제조할 수 있는 효과를 제공한다.
<은 분말>
본 발명은 일실시예에서, 평균 비표면적이 0.4 내지 0.6 ㎡/g인 구형 입자로서, 유기물로 코팅될 수 있다. 유기물은 제한되지 않으며, 일례로 지방산일 수 있다. 탄소수 8 내지 20의 지방산으로 코팅되되, 코팅된 지방산 중 화학적 결합된 양은 전체 코팅 은 분말 중량 대비 0.06 내지 0.12 중량%이며, 상기 화학적 결합된 양은 물리적 흡착량과 화학적 결합량의 총합계 대비 60중량% 이상인 은 분말을 제공한다. 또한, 상기 코팅된 유기물 중 물리적 흡착량은 코팅된 은 분말 전체 중량 대비 0.01 내지 0.08 중량%인 은 분말을 제공한다.
구체적으로, 본 발명에 따른 은 분말은 순은 분말이 바람직하며, 이외에, 적어도 표면이 은 층으로 이루어지는 은 피복 복합 분말이나, 은을 주성분으로 하는 합금 등을 사용할 수 있다. 또한, 다른 금속 분말을 혼합하여 사용할 수도 있다. 예를 들면 알루미늄, 금, 팔라듐, 동, 니켈 등을 들 수 있다.
또한, 상기 은 분말은 그 형상이 특별히 제한되는 것은 아니나, 바람직하게는 구형 입자를 사용할 수 있다.
아울러, 상기 은 분말의 평균 입도는 0.5~5.0 ㎛일 수 있고, 바람직하게는 0.9~4.5 ㎛일 수 있다. 또한, 상기 은 분말은 입도 분석 시 하기 조건 중 2 이상을 만족할 수 있다:
[조건 1] 0.60㎛ ≤ D10 ≤ 1.15㎛
[조건 2] 2.00㎛ ≤ D50 ≤ 2.50㎛
[조건 3] 3.60㎛ ≤ D90 ≤ 4.25㎛.
상기 [조건 1], [조건 2] 및 [조건 3]에서, D10, D50 및 D90은 입도분포계에 따른 누적 입도분포에서 누적 곡선의 부피 누계가 각각 10%, 50% 및 90% 되는 지점에서의 입자 입경을 의미한다.
본 발명에 따른 은 분말은 0.95㎛ ≤ D10 ≤ 1.135㎛; 2.05㎛ ≤ D50 ≤ 2.45㎛, 및 3.65㎛ ≤ D90 ≤ 4.22㎛으로 상기 [조건 1], [조건 2] 및 [조건 3] 중 2 이상을 만족할 수 있다. 상기 은 분말이 상기 조건들을 만족하는 경우, 전도성 페이스트를 사용하여 전극을 제조할 경우 좁은 선폭을 용이하게 인쇄할 수 있으므로 품질이 안정적인 전극을 제조할 수 있다.
나아가, 본 발명에 따른 은 분말은 코팅제를 사용하여 코팅된 것으로서, 상기 코팅제는 탄소수 8 내지 20의 지방산을 사용할 수 있다.
이때, 상기 탄소수 8 내지 20의 지방산은 스테아르산, 올레인산, 미리스트산, 팔미틴산, 리놀레산, 라우린산 및 리놀렌산으로 구성되는 군으로부터 선택되는 1종 이상을 포함할 수 있다.
또한, 본 발명에서 상기 지방산은 은 분말 표면에 화학적 결합 및 물리적 흡착을 통하여 코팅된다. 여기서, 화학적 결합은 은 분말과 지방산 사이에서 화학 결합을 통해 형성되는 것으로, 은 분말과 지방산 사이에서 유도되는 약한 분자간 힘에 의해 형성되는 물리적 흡착과 구별되며, 코팅된 은 분말의 TGA/DTA 분석을 통한 유기물 함량 변화를 통해 화학적 결합된 양을 확인할 수 있다. 구체적으로, 도 1에 도시된 바와 같이, TA instrument社의 SDT650을 이용하여, 공기 중, 승온 속도 10℃/min로 상온에서 500℃까지의 범위에서 TGA/DTA 분석을 행하여 유기물 함량을 측정하였을 때, 100℃에서부터 DTA 그래프의 발열 시작하는 온도까지의 무게 감량을 표면처리제의 물리적 흡착량 (A)으로 정의하고, DTA 그래프의 발열 시작하는 온도부터 발열 Peak 온도까지의 무게감량을 표면처리제의 화학적 결합량 (B) 으로 정의할 수 있다.
이때, 코팅된 유기물 중 화학적 결합된 양은 전체 코팅된 은분말 대비 0.06 내지 0.12 중량%이며, 바람직하게는 0.8 내지 0.11 중량%일 수 있다.
또한, 상기 화학적 결합된 양은 전체 코팅량의 60% 이상일 수 있으며, 바람직하게는 60~90%, 65~85% 또는 80% 이상일 수 있다.
아울러, 코팅된 유기물 중 물리적 흡착된 양은 전체 코팅된 은분말 대비 0.01 내지 0.08 중량%이며, 바람직하게는 0.02 내지 0.06 중량%일 수 있다.
금속 분말은 동일하거나 유사한 입도 범위를 갖는 입자라 할지라도 표면처리 공정 방식이나 조건에 따라 표면에 코팅된 양에 큰 편차를 가질 수 있으며, 이에 따라 분말이 갖는 물성이 달라질 수 있다. 본 발명에 따른 은 분말은 표면에 코팅되는 지방산의 화학적 결합량 및 화학적 결합 비율을 상기와 같은 범위로 제어함으로써 동일하거나 유사한 입도 범위를 갖는 표면 처리된 은 분말과 비교하여 전도성 페이스트 제조 시 제조된 페이스트가 우수한 저장 탄성률을 나타낼 수 있다.
<은 분말의 제조방법>
본 발명에 따른 은 분말의 제조방법은 은 분말 제조단계(S1), 은 분말 회수단계(S2) 및 은 분말 코팅단계(S3)를 포함하여 이루어진다. 이하, 각 단계에 대하여 구체적으로 설명한다.
본 발명에 있어서, 상기 은 분말 제조단계(S1)는 은 염 제조단계(S11) 및 은 염 환원단계(S12)를 포함한다.
상기 은 염 제조단계(S11)는 은(silver, Ag)을 산처리하여 은 이온(Ag+)을 포함하는 은 염(silver salt) 용액을 제조하는 단계로서, 본 단계를 거쳐 은 염 용액을 직접 제조하여 은 분말을 제조할 수 있으나, 시중에서 구입한 질산은(AgNO3), 은 염 착체 또는 은 중간체 용액을 이용하여 이후 단계를 진행할 수 있다.
또한, 상기 은 염 환원단계(S12)는 은 염 용액에 환원제 및 암모니아를 첨가하여 은 이온을 환원시켜 은 입자(silver particle)를 석출하는 단계로서, 은 이온, 암모니아 및 질산을 포함하는 제1 반응액 및 환원제를 포함하는 제2 반응액을 제조하는 반응액 제조단계(S121) 및 제1 반응액 및 제2 반응액을 반응시켜 은 분말을 얻는 석출단계(S122)를 포함한다.
하나의 예로서, 상기 반응액 제조단계(S121)는 은 이온을 포함하는 질산은(AgNO3) 용액에 25% 암모니아 수용액 및 60% 질산 수용액을 첨가하고 교반하여 용해시켜 제1 반응액을 제조한다.
또한, 상기 반응액 제조단계(S121)는 환원제를 포함하는 제2 반응액을 제조한다.
이때, 상기 환원제는 아스코르브산, 알칸올아민, 하이드로퀴논, 히드라진 및 포르말린으로 이루어지는 군으로부터 선택되는 1종 이상일 수 있으며, 이 중에서 하이드로퀴논을 바람직하게 선택할 수 있다. 환원제의 함량은 제1 반응액에 포함되는 질산은(AgNO3) 100 중량부에 대하여 10 내지 20 중량부로 포함되는 것이 바람직하다.
또한, 상기 석출단계(S122)는 제1 반응액 및 제2 반응액을 반응시켜 은 분말을 얻는 단계로서, 반응액 제조단계(S121)에 의해 제조된 제1 반응액을 교반하는 상태에서 제2 반응액을 일괄 첨가한 후 5분 내지 10분간 더 교반하여 혼합액 중에서 입자를 성장시키는 것이 빠른 시간 내에 환원 반응이 일괄 종료되어 입자끼리의 응집을 방지하고 분산성을 높일 수 있어 좋다.
한편, 본 발명의 실시예에서는 반응 후 생성되는 유기물 제거를 위하여 가성소다 등 알칼리 세척용액을 질산은(AgNO3) 100 중량부에 대하여 80 내지 160 중량부로 첨가하고 5 내지 20 분간 교반하는 단계를 더 포함할 수 있다.
아울러, 상기 은 분말 회수단계(S2)는 은 분말 제조단계(S1)를 통해 은 입자 석출 반응을 완료한 후 수용액 또는 슬러리 내에 분산되어 있는 은 분말을 여과 등을 이용하여 분리하고 세척 및 건조하는 단계이다.
상기 은 분말 회수단계(S2)는 상기 은 분말 제조단계(S1)에서 석출된 은 입자를 포함하는 슬러리(slurry) 상태의 혼합액을 필터 프레스 챔버 안으로 투입하고 스퀴징을 통해 여과액을 분리하여 케이크(cake) 상태의 은 분말을 얻는다(스퀴징 단계(S21)). 이후 케이크 상태의 은 분말을 순수 등의 세척액을 이용하여 세척한다(세척 단계(S22)). 여기에 압축 공기를 유입시켜 함수율을 조절하면서 건조시킴으로써 은 분말을 회수한다(건조 단계(S23)).
상기 스퀴징 단계(S21)는 제조된 은 분말을 포함하는 슬러리(slurry) 상태의 혼합액을 필터 프레스 챔버 안으로 투입하고 스퀴징을 통해 여과액을 분리하여 케이크(cake) 상태의 은 분말을 얻는 단계로서, 더욱 바람직하게는 투입되는 슬러리는 챔버의 여과포에서 여과액을 제거하여 케이크 상태로 형성한다.
상기 세척 단계(S22)는 여과된 케이크 상태의 은 분말에 순수 등 세척액을 이용하여 세척하는 단계로서, 더욱 바람직하게는 세척 후 배출되는 폐액의 전도도가 50μScm 이하가 될 때까지 세척하는 것이 좋다.
상기 스퀴징 단계(S21)와 상기 세척 단계(S22)는 반복적으로 수행될 수 있다.
상기 건조 단계(S23)는 상기 세척된 은 분말에 압축 공기를 유입시켜 함수율을 조절하면서 건조하는 단계로서, 더욱 바람직하게는 압축 공기를 40분 내지 80분 동안 유입시켜 함수율이 10% 내지 20%가 될 때까지 건조시켜 은 분말을 회수하는 것이 좋다.
본 발명에 따른 은 분말 코팅단계(S3)에서는 상기 회수된 은 분말에 pH 조절제를 투입하여 pH를 조절한 후(pH 조절단계(S31)) 코팅제를 투입 (코팅단계(S32))함으로써 제조되는 은 분말에 코팅되는 코팅제, 즉 지방산의 화학적 결합량을 효과적으로 조절할 수 있다.
상기 pH 조절단계(S31)는 상기 회수된 은 분말에 pH 조절제를 투입하여 상기 코팅단계(S32)에서 최적의 코팅을 위하여 pH를 조절하는 단계로서, 상기 회수된 은 분말을 순수에 투입하고 교반한 후 pH 조절제를 투입하고 교반하는 단계이다.
상기 pH 조절제는 2-아미노-2-메틸프로판올 (2-Amino-2-Methyl-1-propanol), 트리에탄올아민 (Triethanolamine) 및 수산화암모늄 (Ammonium Hydroxide)으로 구성되는 군에서 선택되는 어느 1종 이상일 수 있으며, 바람직하게는 수산화암모늄 (Ammonium Hydroxide) 을 사용하여 pH를 조절하는 것이 후술할 전도성 페이스트의 점도 안정성 측면에서 좋다.
상기 pH 조절단계(S31)는 상기 회수된 은 분말 100 중량부에 대하여 200 내지 400 중량부의 순수에 투입하여 5 내지 15분간 교반한 후, 상기 pH 조절제를 첨가하고 5 내지 15분간 교반하여 pH를 8 내지 12로 조절한다. 상기와 같이 pH를 조절하여 염기성 용액으로 제조하는 경우 코팅제가 잘 해리되어 분말에 화학적으로 잘 결합될 수 있으며, 이에 따라 제조된 분말은 표면이 잘 코팅되므로 분산 안정성이 우수하다. 아울러, 화학적 결합은 코팅되는 분말 비표면적에 따라 결합할 수 있는 양만 존재하게 된다. 반면, 산성 용액으로 제조하는 경우 코팅제가 해리되지 않은 상태로 분말 표면에 흡착되어 용제나 다른 조건에 따라 제거될 수 있으므로 은 분말 표면이 그대로 드러나게 되어 분말의 분말 안정성이 나빠지는 문제가 있다. 바람직하게는, 상기 pH 조절제를 사용하여 pH가 10 이상이 되도록 조절하는 것이 좋다.
상기 코팅단계(S32)는 pH 조절된 은 분말 용액에 코팅제를 투입하여 코팅하는 단계로서, 코팅제는 지방산을 포함하는 코팅제를 사용한다.
이때, 상기 지방산으로는 특별히 한정되는 것이 아니지만, 스테아르산, 올레인산, 미리스트산, 팔미틴산, 리놀레산, 라우린산 및 리놀렌산으로 구성되는 군으로부터 선택되는 적어도 1종인 것이 바람직하다.
또한, 상기 코팅제는 용제로서 에탄올 용액을 사용하여 농도 10% 코팅용액으로 첨가될 수 있고, 상기 환원된 은 분말 250 중량부에 대하여 상기 코팅제는 2 내지 8 중량부로 첨가된다. 상기 코팅제가 2 중량부 미만으로 첨가되면 은 분말의 응집 억제나 코팅제의 흡착성이 떨어지는 문제가 있고, 8 중량부를 초과하여 첨가되면 은 분말에 흡착되는 양이 너무 많아져, 은 분말을 포함하는 전도성 페이스트를 이용하여 형성된 배선층이나 전극 등의 도전성이 충분히 얻어지지 않는 문제가 있다. 바람직하게는 상기 환원된 은 분말 250 중량부에 대하여 코팅제를 5 내지 8 중량부로 첨가하는 것이 좋다.
상기 코팅단계(S32)는 상기 환원된 은 분말 용액에 상기 코팅제를 투입하고 10 내지 30분간 교반하여 코팅제를 코팅한다. 본 발명에 따른 코팅단계는 산화은이 환원된 은 분말에 코팅을 실시하기 때문에 환원단계를 거치지 않는 경우와 비교하였을 때 코팅제가 은 분말에 흡착되는 양이 증가한다.
상기 pH 조절단계(S31) 이후, 상기 코팅단계(S32) 이전에 세척하는 단계를 더 포함하더라도 얻어지는 은 분말을 포함하는 전도성 페이스트의 점도 안정성이 향상되지만, pH 조절단계(S31) 이후 세척하지 않고 코팅단계(S32)를 진행하여 얻어지는 은 분말을 포함하는 전도성 페이스트의 점도 안정성이 더욱 우수한 효과를 제공한다.
이후 원심분리를 이용하여 은 분말을 회수하고 세척하여 최종의 은 분말을 얻는다. 본 발명에 따른 방법으로 제조된 은 분말은 후술할 실험예에 나타나는 것과 같이 은 분말에 코팅된 지방산의 화학적 결합량이 전체 지방산의 0.06 내지 0.12 중량%이고, 이 값은 전체 코팅량의 60% 이상인 특징을 갖는다.
금속 분말의 입도가 동일하거나 유사한 범위를 갖는다 하더라도 표면에 코팅된 양에 큰 편차를 가질 수 있으며, 이에 따라 분말이 갖는 물성이 달라질 수 있다. 구체적으로, 본 발명에서는 분당 10℃씩 승온시킨 조건 하에서 TGA/DTA를 확인하여 화학적 결합량과 물리적 흡착량을 구분하는데, 전체 코팅량이 많은 경우 물리적 흡착량과 화학적 결합량이 겹쳐져 전체 코팅량에 대한 화학적 결합량의 비율이 낮아지게 된다. 이에 따라, 동일한 입도를 갖는 금속 분말이라도 표면 처리 시 pH가 낮거나 지방산 이외의 화합물을 사용하는 경우 물리적 흡착량이 증가하여 화학적 결합 비율이 낮게 나오며, 이 경우 전도성 페이스트의 저장 탄성률이 현저히 낮게 나온다.
<전도성 페이스트>
나아가, 본 발명은 일실시예에서, 본 발명에 따른 은 분말을 금속 분말로서 포함하는 전도성 페이스트를 제공한다.
상기 전도성 페이스트는 상기 금속 분말과 함께 용제 및 유기 바인더를 포함하는 유기 비히클을 포함한다.
상기 금속 분말로는 본 발명의 일실시예에 따라 제조되는 은 분말을 사용한다. 금속 분말의 함량은 인쇄 시 형성되는 전극 두께 및 전극의 선저항을 고려할 때 전도성 페이스트 조성물 총 중량을 기준으로 85 내지 95 중량% 포함되는 것이 바람직하다.
상기 유기 비히클은 용제에 유기 바인더가 5 내지 15 중량%로 혼합된 것으로서, 도전성 페이스트 조성물 총 중량을 기준으로 5 내지 15 중량% 포함되는 것이 바람직하다.
상기 유기 바인더는 셀룰로오스 에스테르계 화합물로 셀룰로오스 아세테이트, 셀룰로오스 아세테이트 부틸레이트 등을 예로 들 수 있으며, 셀룰로오스 에테르 화합물로는 에틸 셀룰로오스, 메틸 셀룰로오스, 하이드록시 플로필 셀룰로오스, 하이드록시 에틸 셀룰로오스, 하이드록시 프로필 메틸 셀룰로오스, 하이드록시 에틸 메틸 셀룰로오스 등을 예로 들 수 있으며, 아크릴계 화합물로는 폴리 아크릴아미드, 폴리 메타아크릴레이트, 폴리 메틸 메타 아크릴레이트, 폴리 에틸 메타아크릴레이트 등을 예로 들 수 있으며, 비닐계로는 폴리비닐 부티랄, 폴리비닐 아세테이트 그리고 폴리비닐 알코올 등을 예로 들 수 있다. 상기 유기 바인더들은 적어도 1종 이상 선택되어 사용될 수 있다.
조성물의 희석을 위해 사용되는 용제로서는 알파-터피네올, 텍사놀, 디옥틸 프탈레이트, 디부틸 프탈레이트, 시클로헥산, 헥산, 톨루엔, 벤질알코올, 디옥산, 디에틸렌글리콜, 에틸렌 글리콜 모노 부틸 에테르, 에틸렌 글리콜 모노 부틸 에테르 아세테이트, 디에틸렌 글리콜 모노 부틸 에테르, 디에틸렌 글리콜 모노 부틸 에테르 아세테이트 등으로 이루어진 화합물 중에서 적어도 1종 이상 선택되어 사용되는 것이 좋다.
유기 비히클은 금속 분말 등이 균일하게 혼합된 상태를 유지하는 특성이 요구되며, 예를 들면 스크린 인쇄에 의해 도전성 페이스트가 기재에 도포될 때에, 전도성 페이스트를 균질하게 하여, 인쇄 패턴의 흐려짐 및 흐름을 억제하고, 스크린판으로부터의 전도성 페이스트의 토출성 및 판 분리성을 향상시키는 특성이 요구된다.
또한, 상기 전도성 페이스트는 유리 프릿을 더 포함할 수 있다.
상기 유리 프릿의 조성이나 입경, 형상에 있어서 특별히 제한을 두지 않는다. 유연 유리 프릿뿐만 아니라 무연 유리 프릿도 사용 가능하다. 바람직하기로는 유리 프릿의 성분 및 함량으로서, 산화물 환산 기준으로 PbO는 5 ~ 29 mol%, TeO2는 20 ~ 34 mol%, Bi2O3는 3 ~ 20 mol%, SiO2 20 mol% 이하, B2O3 10 mol% 이하, 알칼리 금속(Li, Na, K 등) 및 알칼리 토금속(Ca, Mg 등)은 10 ~ 20 mol%를 함유하는 것이 좋다. 상기 각 성분의 유기적 함량 조합에 의해 전극 선폭 증가를 막고 고면저항에서 접촉저항을 우수하게 할 수 있으며, 단략 전류 특성을 우수하게 할 수 있다.
유리 프릿의 평균 입경은 제한되지 않으나, 0.5 내지 10㎛ 범위 내의 입경을 가질 수 있으며, 평균 입경이 다른 다종의 입자를 혼합하여 사용할 수도 있다. 바람직하기로는 적어도 1종의 유리 프릿은 평균 입경(D50)이 2㎛ 이상 10 ㎛ 이하인 것을 사용하는 것이 좋다. 이를 통해 소 성시 반응성이 우수해지고, 특히 고온에서 n층의 데미지를 최소화할 수 있으며 부착력이 개선되고 개방전압(Voc)을 우수하게 할 수 있다. 또한, 소성 시 전극의 선폭이 증가하는 것을 감소시킬 수 있다.
아울러, 유리 프릿의 함량은 전도성 페이스트 조성물 총 중량을 기준으로 1 내지 5 중량%가 바람직한데, 1 중량% 미만이면 불완전 소성이 이루어져 전기 비저항이 높아질 우려가 있고, 5 중량% 초과하면 은 분말의 소성체 내에 유리 성분이 너무 많아져 전기 비저항이 역시 높아질 우려가 있다.
본 발명에 의한 전도성 페이스트 조성물은 필요에 따라 통상적으로 알려져 있는 첨가제, 예를 들면, 분산제, 가소제, 점도 조정제, 계면활성제, 산화제, 금속 산화물, 금속 유기 화합물 등을 더 포함할 수 있다.
본 발명에 따른 전도성 페이스트는 표면에 코팅된 지방산 중 화학적 결합된 지방산의 함량과 전체 코팅량에 대한 그 비율을 제어된 은 분말을 전도성 금속 분말로 함유하여 저장 탄성률이 우수한 특징을 갖는다. 구체적으로, 상기 전도성 페이스트는 25±1℃에서, 1~800 Pa의 전단응력 및 1 rad/s의 주파수 조건 하에서 측정된 저장 탄성률이 1,000,000 Pa 이상일 수 있으며, 보다 구체적으로는 1,000,000~1,500,000 Pa일 수 있다.
상기 전도성 페이스트는 1,000,000 Pa 이상의 높은 저장 탄성률을 구현할 수 있으므로 태양전지의 전면 전극 제조 시 번짐 없이 좁은 선폭으로 인쇄가 가능하므로 품질 안정성이 우수한 이점이 있다.
본 발명은 상기 전도성 페이스트를 기재 위에 도포하고, 건조 및 소성하는 것을 특징으로 하는 태양전지의 전극 형성 방법 및 상기 방법에 의하여 제조된 태양전지 전극을 제공한다. 본 발명의 태양전지 전극 형성방법에서 상기 특성의 은 분말을 포함하는 전도성 페이스트를 사용하는 것을 제외하고, 기재, 인쇄, 건조 및 소성은 통상적으로 태양전지의 제조에 사용되는 방법들이 사용될 수 있음은 물론이다. 일예로 상기 기재는 실리콘 웨이퍼일 수 있다.
실시예 및 비교예 - 은 분말의 제조
제조예
상온의 순수 6.6kg에 은 500g/L 농도의 질산은 1.28kg, 암모니아(농도 25%) 1.57kg 및 질산 (농도 60%) 1.26kg을 넣고 교반하여 용해시켜 제1 수용액을 조제하였다. 한편 상온의 순수 10kg에 하이드로퀴논 0.2kg을 넣고 교반하여 용해시켜 제2 수용액을 조제하였다. 이어서, 제1 수용액을 교반한 상태로 하고, 이 제1 수용액에 제2 수용액을 일괄 첨가하여, 첨가 종료 후부터 5분간 더 교반하여 혼합액 중에서 입자를 성장시켰다. 반응 후 생성되는 유기물 제거를 위해 가성소다를 0.8kg 넣고 10분간 교반하였다.
필터 프레스(filter press)를 이용하여 혼합액 중의 은 분말을 회수하고 순수를 추가로 흘려 폐액의 전도도가 50μScm 이하가 되도록 한다. 그 다음 압축공기를 1시간 동안 흘려 수분이 약 10~20% 함유할 때까지 건조시켜 은 분말을 얻었다.
실시예 1.
제조예에서 얻은 은 분말 250g을 pH 10의 60℃, 순수 750g에 넣고 호모 믹서(Homo-mixer)로 10분 교반 후 10% 스테아린산 에탄올 용액을 7.5g 넣고 20분간 코팅을 진행하였다. 이후 원심 분리로 회수하고 전도도가 50μScm 이하가 되도록 세척을 진행하여 은 분말을 얻었다.
얻어진 은 분말을 80℃ 에서 12시간 건조한 후, 푸드 믹서기에서 분쇄하고 Jet-mill에서 해쇄하여 최종 은 분말을 얻었다.
실시예 2.
제조예에서 얻은 은 분말 250g을 pH 10의 40℃, 순수 750g에 넣고 호모 믹서(Homo-mixer)로 10분 교반 후 10% 스테아린산 에탄올 용액을 15g 넣고 20분간 코팅을 진행하였다. 이후 원심 분리로 회수하고 전도도가 50μScm 이하가 되도록 세척을 진행하여 은 분말을 얻었다.
얻어진 은 분말을 80℃ 에서 12시간 건조한 후, 푸드 믹서기에서 분쇄하고 Jet-mill에서 해쇄하여 최종 은 분말을 얻었다.
실시예 3.
제조예에서 얻은 은 분말 250g을 pH 12의 40℃, 순수 750g에 넣고 호모 믹서(Homo-mixer)로 10분 교반 후 10% 스테아린산 에탄올 용액을 15g 넣고 20분간 코팅을 진행하였다. 이후 원심 분리로 회수하고 전도도가 50μScm 이하가 되도록 세척을 진행하여 은 분말을 얻었다.
얻어진 은 분말을 80℃ 에서 12시간 건조한 후, 푸드 믹서기에서 분쇄하고 Jet-mill에서 해쇄하여 최종 은 분말을 얻었다.
비교예 1.
제조예에서 얻은 은 분말 250g을 pH 7의 40℃, 순수 750g에 넣고 호모 믹서(Homo-mixer)로 10분 교반 후 10% 스테아린산 에탄올 용액을 7.5g 넣고 20분간 코팅을 진행하였다. 이후 원심 분리로 회수하고 전도도가 50μScm 이하가 되도록 세척을 진행하여 은 분말을 얻었다.
얻어진 은 분말을 80℃ 에서 12시간 건조한 후, 푸드 믹서기에서 분쇄하고 Jet-mill에서 해쇄하여 최종 은 분말을 얻었다.
비교예 2.
제조예에서 얻은 은 분말 250g을 pH 10의 40℃, 순수 750g에 넣고 호모 믹서(Homo-mixer)로 10분 교반 후 10% 스테아린산 에탄올 용액 3.75g과 옥타데실아민 3.75g을 넣고 20분간 코팅을 진행하였다. 이후 원심 분리로 회수하고 전도도가 50μScm 이하가 되도록 세척을 진행하여 은 분말을 얻었다.
얻어진 은 분말을 80℃ 에서 12시간 건조한 후, 푸드 믹서기에서 분쇄하고 Jet-mill에서 해쇄하여 최종 은 분말을 얻었다.
비교예 3.
제조예에서 얻은 은 분말 250g을 pH 7의 60℃, 순수 750g에 넣고 호모 믹서(Homo-mixer)로 10분 교반 후 10% 스테아린산 에탄올 용액을 15g 넣고 20분간 코팅을 진행하였다. 이후 원심 분리로 회수하고 전도도가 50μScm 이하가 되도록 세척을 진행하여 은 분말을 얻었다.

실험예 1. 비표면적 , 입도 분포 및 유기물 함량 분석상기 실시예 및 비교예에서 제조된 은 분말에 대하여 100℃에서 1시간 동안 수분을 제거한 후, 비표면적 측정 장치(BELSORP mini-Ⅱ BEL Japan社)를 이용하여 질소 흡착에 의한 비표면적을 분석 하였으며, 그 결과(BET)를 하기 표 2에 나타내었다.
또한, 레이저 회절법에 의한 입도 분포는 은 분말 50mg을 에탄올 30ml에 첨가해, 초음파 세척기에 3분간 분산 시킨 후, 입도 분포 측정 장치(S3500, Microtrac社)를 이용해 측정하였으며, 그 결과(D10, D50, D90)를 하기 표 2에 나타내었다.

이와 더불어, 실시예 및 비교예에서 제조된 은 분말들을 대상으로 TA instrument社의 SDT650을 이용하여, 공기 중, 승온 속도 10℃/min로 상온에서 500℃까지의 범위에서 TGA/DTA 분석을 행하여 유기물 함량을 측정하였다. 도 1에 나타낸 것과 같이 100℃에서부터 DTA 그래프의 발열 시작하는 온도까지의 무게 감량을 표면처리제의 물리적 흡착량 (A)으로 보고, DTA 그래프의 발열 시작하는 온도부터 발열 Peak 온도까지의 무게감량을 표면처리제의 화학적 결합량 (B) 으로 측정하였으며, 그 결과를 하기 표 3에 나타내었다.

상기 표 2 및 3에 나타나는 것과 같이, 실시예 및 비교예에서 제조된 은 분말들은 입도 분포나 비표면적은 유사한 것으로 나타났다. 그러나, 실시예에서 제조된 은 분말은 화학적 결합량이 코팅된 지방산의 0.06~0.12 중량%이고, 이는 전체 코팅량의 60% 이상인데 반해, 비교예에서 제조된 은 분말의 경우 코팅제의 화학적 결합량과 물리적 흡착량 모두 매우 높고, 화학적 결합 비율이 일정한 경향성을 갖지 않는 것을 확인할 수 있다.
제조예 - 전도성 페이스트의 제조
ETHOCELTM Std200 Ethylcellulose (The Dow Chemical Company) 7.7 중량%와 Diethylene glycol monoethyl ether acetate (대정화금) 92.3 중량%가 혼합된 바인더 10g과 실시예 및 비교예에 따라 제조된 은 분말 90g을 자전공전식 진공 교반 탈포 장치로 혼합한 후 삼본롤을 사용하여 전도성 페이스트를 제조하였다.
실험예 2. 점도 및 탄성도 분석
얻어진 전도성 페이스트에 대하여 Brookfield社 viscometer인 DV2T (Digital viscometer)으로 25℃에서, 10 rpm 및 30 rpm에서의 점도를 측정하였다. 이때, Small sample adapter와 No.14 spindle을 사용하였다.
또한, 얻어진 전도성 페이스트에 대하여, Rotational rheometer인 HAAKE RheoStress1로 25℃에서의 Amplitude sweep을 통한 저장 탄성률을 측정하였다. 이때, 측정센서는 PP35Ti이고, 갭크기는 1.0 mm이며, 전단응력은 1~800 Pa이고, 각 주파수는 1 rad/s이었다.
측정된 결과는 하기 표 4에 나타내었다.

상기 결과에서 나타나는 것과 같이, 실시예와 비교예에서 제조된 은 분말을 이용잔 전도성 페이스트는 모두 10 rpm 및 3 rpm에서 각각 430~490 Pas 및 190~240 Pas의 점도 범위를 갖는 것으로 나타났다. 그러나, 본 발명에 따른 은 분말의 화학적 결합량 및 화학적 결합량 비율을 만족하는 실시예의 경우 모두 1,000,000 Pa 이상의 탄성도를 갖는데 반해, 비교예의 은 분말을 사용한 전도성 페이스트는 85만 Pa 미만의 탄성도를 갖는 것을 확인할 수 있다.이러한 결과로부터 본 발명에 따른 은 분말은 코팅된 지방산의 화학적 결합량 및 화학적 결합 비율을 제어함으로써 이를 포함하는 전도성 페이스트의 탄성도를 향상시킬 수 있고, 이를 통해 전도성 페이스트를 이용한 태양전지의 전면 전극 제조 시 좁은 선폭 인쇄를 번짐 없이 용이하게 할 수 있음을 알 수 있다.
전술한 각 실시예에서 예시된 특징, 구조, 효과 등은 실시예들이 속하는 분야의 통상의 지식을 가지는 자에 의하여 다른 실시예들에 대해서도 조합 또는 변형되어 실시 가능하다. 따라서 이러한 조합과 변형에 관계된 내용들은 본 발명의 범위에 포함되는 것으로 해석되어야 할 것이다.

- 유기물로 코팅된 은 분말로서,하기의 산출 방법으로 상기 유기물의 물리적 흡착량과 화학적 결합량을 산출하였을 때,상기 유기물의 화학적 결합량은 코팅된 은 분말 전체 중량 대비 0.06 중량% 내지 0.12 중량% 범위내이며,상기 물리적 흡착량과 화학적 코팅량의 총합계량 대비 화학적 결합량은 60 중량% 이상인 것을 특징으로 하는 은 분말.<산출 방법>TA instrument社의 SDT650을 이용하여, 공기 중, 승온 속도 10℃/min로 상온에서 500℃까지의 범위에서 TGA/DTA 분석을 행하여 유기물 함량을 측정하였을 때, 100℃에서부터 DTA 그래프의 발열 시작하는 온도까지의 무게 감량을 표면처리제의 물리적 흡착량 (A)으로 정의하여 산출하고, DTA 그래프의 발열 시작하는 온도부터 발열 Peak 온도까지의 무게감량을 표면처리제의 화학적 결합량 (B) 으로 정의하여 산출함.

- 제3항에 대하여,상기 입자는 입도 분석 시 하기 조건 중 2 이상을 만족하는 은 분말:[조건 1] 0.60㎛ ≤ D10 ≤ 1.15㎛[조건 2] 2.00㎛ ≤ D50 ≤ 2.50㎛[조건 3] 3.60㎛ ≤ D90 ≤ 4.25㎛.
- 제1항에 대하여,상기 유기물은 지방산이며, 스테아르산, 올레인산, 미리스트산, 팔미틴산, 리놀레산, 라우린산 및 리놀렌산으로 구성되는 군으로부터 선택되는 1종 이상을 포함하는 은 분말.
- 제1항에 따른 은 분말을 포함하는 금속 분말; 및용제 및 유기 바인더를 포함하는 유리 비히클;을 포함하는 전도성 페이스트.
- 제6항에 있어서,상기 전도성 페이스트는 25±1℃, 1 rad/s 주파수 조건 하에서로 측정된 저장 탄성률이 1,000,000 Pa 이상인 것을 특징으로 하는 전도성 페이스트.
- 제1항에 있어서,상기 전도성 페이스트는 25℃에서 10 rpm 및 3 rpm의 점도가 각각 430~490 Pas 및 190~240 Pas의 범위를 갖는 것을 특징으로 하는 전도성 페이스트.
