Abstract
この積層体(1)は、ポリエチレン系樹脂から形成された内層(2)と、ポリエチレン系樹脂から形成された外層(4)と、前記内層(2)と前記外層(4)との間に積層されたバリア層(6)とを有する。前記内層(2)は、積層体(1)の最内層におけるシーラント層として形成され、前記バリア層(6)は、前記内層(2)の外面に接して積層されている。これにより、モノマテリアルでありながら、バリア性を有する積層体(1)および包装体(10)を提供できる。

本発明は、積層体および包装体に関する。
本願は、2020年10月26日に、日本に出願された特願2020-178893号に基づき優先権を主張し、その内容をここに援用する。

特許文献1の段落0012や特許文献2の段落0010には、従来から包装袋に使用されるフィルムとして、二軸延伸ポリプロピレン、二軸延伸ポリアミド、二軸延伸ポリエステル等の基材フィルムに、低密度ポリエチレン、直鎖状低密度ポリエチレン、エチレン-酢酸ビニル共重合体、ポリプロピレン等のポリオレフィン系樹脂をシーラント層として積層した積層フィルムが記載されている。
近年、プラスチック製容器包装の使用後の回収に関して、2種以上の樹脂を含む包装袋は、プラスチック製容器包装としてのリサイクルが難しいという問題がある。リサイクルを容易にするため、単一の樹脂を用いるモノマテリアルの容器包装が提唱されている。単一の樹脂として、ポリエチレン系樹脂は安価で加工も容易であるが、バリア性に劣り、香料などの低分子成分が浸透しやすいという問題がある。
本発明は、上記事情に鑑みてなされたものであり、モノマテリアルでありながら、バリア性を有する積層体および包装体を提供することを課題とする。
前記課題を解決するため、本発明に係る積層体は、ポリエチレン系樹脂から形成された内層と、ポリエチレン系樹脂から形成された外層と、前記内層と前記外層との間に積層されたバリア層とを有し、前記内層が、積層体の最内層におけるシーラント層として形成され、前記バリア層が、前記内層の外面に接して積層されていることを特徴とする。

本発明によれば、モノマテリアルでありながら、バリア性を有する積層体および包装体を提供することができる。
以下、好適な実施形態に基づいて、本発明を説明する。実施形態の積層体は、ポリエチレン系樹脂から形成された内層と、ポリエチレン系樹脂から形成された外層と、前記内層と前記外層との間に積層されたバリア層とを有する。
図1は、本実施形態の一例である積層体1を示す断面拡大図であり、この積層体1は、内層2と、外層4と、内層2と外層4との間に積層されたバリア層6を有する。図2は積層体1を用いた包装体の一例として、スタンディングパウチ10を示す正面図であり、このスタンディングパウチ10は、中空の容器本体12と、容器本体12の一端に取り付けられた注出口部材14とを備える。容器本体12は、例えば、互いに平面形状が同一の矩形状をなす2枚の胴部フィルム16と、底部フィルム18とから形成されている。胴部フィルム16および底部フィルム18はいずれも積層体1で形成され、それぞれの内層2の外縁部が相互に熱溶着されて、ヒートシール部20が形成されている。これにより、容器本体12は全体として袋形状をなし、注出口部材14を通じて内容物を容器本体12内に出し入れでき、内容物を入れない状態では、潰れて平面状になる。なお、本発明はスタンディングパウチに限らず、積層体を利用する様々な包装体に適用可能であり、モノマテリアルでありながら、良好なバリア性を有する包装体を提供できる。
内層は、積層体の内面に最内層として配置される。内層は、シーラント層として、積層体の接合に用いることができる。内層は、無延伸のポリエチレン系樹脂から形成されることが好ましい。内層の厚さは、特に限定されないが、例えば、60~180μm程度が挙げられる。シーラント層が、2層以上のポリエチレン系樹脂層を有してもよい。シーラント層のポリエチレン系樹脂層は、ポリエチレン系樹脂フィルムから形成することができる。
内層を形成する材料の具体例としては、例えば、直鎖状低密度ポリエチレン(LLDPE)、低密度ポリエチレン(LDPE)等の相対的に密度が低いポリエチレン系樹脂が挙げられる。内層を形成する材料が、1種のポリエチレン系樹脂でもよく、2種以上のポリエチレン系樹脂のブレンドでもよい。
外層は、積層体の、内層よりも厚さ方向の外側に積層される。外層が、積層体の外面に配置される最外層であってもよい。外層の外側に、別の層が積層されてもよい。外層は、積層体の機械的強度を補強できることが好ましい。積層体を長さ方向に搬送して使用する等に際して、外層を基材層として用いることができる。従来の積層フィルムでは、PETフィルム等を基材層としたが、実施形態の積層体では、ポリエチレン系樹脂フィルムを基材層とするため、リサイクル性が向上する。外層の厚さは、特に限定されないが、例えば、10~50μm程度が挙げられる。基材層が、2層以上のポリエチレン系樹脂層を有してもよい。基材層のポリエチレン系樹脂層は、ポリエチレン系樹脂フィルムから形成することができる。積層体に含まれる基材層が、外層のみであってもよい。
外層は、延伸されたポリエチレン系樹脂から形成された樹脂層が好ましいが、無延伸のポリエチレン系樹脂から形成された樹脂層でもよい。内層の外側に配置される外層として、延伸されたポリエチレン系樹脂層と、無延伸のポリエチレン系樹脂層とが併用されてもよい。外層を形成する材料の具体例としては、例えば、中密度ポリエチレン(MDPE)、高密度ポリエチレン(HDPE)等の相対的に密度が高いポリエチレン系樹脂が挙げられる。外層を形成する材料が、1種のポリエチレン系樹脂でもよく、2種以上のポリエチレン系樹脂のブレンドでもよい。
内層または外層に用いられる上述のポリエチレン系樹脂は、エチレンの単独重合体(ホモポリマー)でもよく、エチレンを主体とする共重合体(コポリマー)でもよい。エチレン以外のモノマー(コモノマー)としては、1-ブテン、1-ヘキセン、1-オクテン等のα-オレフィン、ノルボルネン等の環状オレフィン、酢酸ビニル、塩化ビニル、アクリル酸等のビニル系モノマー等の1種または2種以上が挙げられる。ポリエチレン系樹脂が、酢酸ビニル等のエステル基を有するモノマーを共重合している場合は、エステル基の一部がケン化されて、ビニルアルコールを含む共重合体となっていてもよい。
ポリエチレン系樹脂の構成モノマーにおけるエチレンの割合は、50重量%以上が好ましく、例えば、80~100重量%でもよい。エチレンまたはコモノマーは、石油等の化石資源に由来する化合物でもよく、植物等のバイオマスに由来する化合物でもよい。内層または外層に含まれる樹脂が、ポリエチレン系樹脂のみでもよい。内層または外層は、樹脂以外の添加剤を含有してもよい。添加剤としては、特に限定されないが、例えば、酸化防止剤、滑剤、アンチブロッキング剤、難燃剤、紫外線吸収剤、光安定剤、帯電防止剤、着色剤、架橋剤等が挙げられる。
積層体の厚さに対して内層が占める割合は、50%以上が好ましく、60%、70%、80%、90%、95%程度、あるいは、これらのうち二つの値に挟まれる範囲でもよい。積層体の厚さに対して内層および外層の厚さの合計が占める割合は、50%以上が好ましく、60%、70%、80%、90%、95%、99%程度、あるいは、これらのうち二つの値に挟まれる範囲でもよい。
積層体には、樹脂層以外の異種材料層として、蒸着層、印刷層、塗布層、接着層等が積層されていてもよい。異種材料としては、アルミニウム等の金属、シリカ、アルミナ等の無機化合物等が挙げられる。印刷層、塗布層、接着層等には、インキ、塗料、接着剤等の材料として、ポリエチレン以外の樹脂が含まれてもよい。実施形態の積層体によれば、積層フィルムの主体となる内層(シーラント層)および外層(基材層)を、ポリエチレン系樹脂フィルムのみから形成することができる。上記構成であれば、積層体に異種材料が含まれていても、微量であるからリサイクル性を悪化させることはない。
異種材料層は、積層体の内層と外層との間に配置されてもよく、積層体の外層よりも厚さ方向の外側に配置されてもよい。積層フィルムを形成する方法は、特に限定されないが、ドライラミネート、押出ラミネート、熱ラミネート、共押出、コーティング等が挙げられる。各層を積層するために、それぞれ異なる方法を用いてもよい。
実施形態の積層体は、内層と外層との間にバリア層を有する。バリア層は、内層の外面に接して積層されている。また、積層体が印刷層を有する場合には、印刷層が、前記バリア層と前記外層との間に積層されていることが好ましい。内層とバリア層との間には、印刷層、接着層等を有しないことが好ましい。これにより、内層のバリア性が低くても、バリア層よりも内側の層に対する内容物の影響を抑制することができる。
バリア性としては、水蒸気に対するバリア性、酸素ガスに対するバリア性、有機化合物に対するバリア性、その他、種々の低分子成分に対するバリア性等が挙げられる。バリア層が、これらのバリア性のうち、2種以上のバリア性を有してもよい。バリア層として、同種または異種のバリア性を有する2以上のバリア層を積層してもよい。バリア層を形成するための材料は特に限定されず、公知のバリア性材料から適宜選択してもよい。
内層の材料として好適に使用されるポリエチレン系樹脂は、上述のLLDPEやLDPE等、相対的に密度が低く、分子間の隙間が大きいため、香料や水分などの低分子成分が透過しやすい。ポリエチレン系樹脂よりもバリア性の高い緻密な材料をバリア層として積層することにより、積層体の剥離や劣化、内容物の変質等を抑制することができる。
バリア層の厚さは、5μm以下であることが好ましい。バリア層の厚さの具体例としては、特に限定されないが、5μm、4μm、3μm、2μm、1μm、0.5μm、0.2μm、0.1μm程度、あるいは、これらのうち二つの値に挟まれる範囲でもよい。
バリア層は、アルミニウム等の金属、あるいは、シリカ、アルミナ等の無機化合物、ダイヤモンド類似カーボン(DLC)を内層の外面などに蒸着して形成してもよい。
バリア層は、バリアコート層から形成してもよい。バリアコート層は、内層の外面にバリアコート剤を塗布すること等により、形成することができる。このようなバリアコート剤は、乾燥、硬化等により、バリア性を示すことができる。

バリアコート剤としては、反応性官能基を含有する高分子化合物と、金属化合物、ポリイソシアネート等の架橋性化合物を含有する反応性コート剤が挙げられる。反応性コート剤は、架橋性化合物が反応性官能基と反応して高分子化合物を架橋することにより、バリア性を示すことができる。架橋性化合物と反応することが可能な反応性官能基としては、水酸基、カルボキシル基、アミノ基等が挙げられる。
反応性官能基と反応して高分子化合物としては、ポリビニルアルコール、エチレン-ビニルアルコール共重合体(EVOH)、ウレタン系ポリオール化合物、アクリル系ポリオール化合物、エポキシ系ポリオール化合物、ポリアクリル酸、アクリル酸-アクリル酸エステル共重合体、多糖類、オキサゾリン基含有化合物などの1種または2種以上が挙げられる。
架橋性化合物として使用される金属化合物としては、金属アルコキシド、金属ハロゲン化物、金属キレート化合物等の1種または2種以上が挙げられる。金属化合物に含まれる金属元素としては、シリコン、チタン、ジルコニウム、スズ、アルミニウム等が挙げられる。金属アルコキシドとしては、金属のメトキシド、エトキシド、プロポキシド、イソプロポキシド、ブトキシド、フェノキシド等が挙げられる。金属ハロゲン化物としては、フッ化物、塩化物、臭化物、ヨウ化物等が挙げられる。キレート化合物としては、乳酸などのヒドロキシカルボン酸、アミノカルボン酸、リン酸等をキレート配位子として含む金属錯体が挙げられる。
架橋性化合物として使用されるポリイソシアネートとしては、ヘキサメチレンジイソシアネート、トリレンジイソシアネート、キシリレンジイソシアネート、イソホロンジイソシアネート等のジイソシアネート化合物や、ジイソシアネート化合物の誘導体として得られるポリイソシアネート化合物等の1種または2種以上が挙げられる。
バリアコート剤は、バリア性高分子化合物を含有するコート剤でもよい。バリア性高分子化合物としては、例えば、ポリ塩化ビニリデン、ポリビニルアルコール、エチレン-ビニルアルコール共重合体(EVOH)等が挙げられる。バリア性高分子化合物を溶剤に溶解または分散させて得られる塗料を塗布した後、溶剤を揮発させることで、バリア層を形成することができる。
バリアコート剤は、溶剤として、水または有機溶剤を含有してもよい。有機溶剤としては、メタノール、エタノール、2-プロパノール等のアルコール系溶剤;アセトン、メチルエチルケトン等のケトン系溶剤;2-メトキシエタノール、ジメトキシエタン等のグリコールエーテル系溶剤;酢酸エチル等のエステル系溶剤;トルエン等の芳香族溶剤などから選択される1種または2種以上が挙げられる。
バリアコート剤は、添加剤として、シリカ、アルミナ等の無機化合物粒子、粘土鉱物、フィラー等の充填材、シランカップリング剤、酸化防止剤、紫外線吸収剤、光安定剤、帯電防止剤、着色剤、架橋剤、架橋促進剤、硬化剤等が配合されてもよい。バリア層が樹脂を含んでもよく、樹脂を含まないバリア層でもよい。
バリアコート剤の塗布装置は、特に限定されないが、グラビアコーター、ナイフコーター、リバースコーター、バーコーター、スプレーコーター、スピンコーター、ダイコーター、スリットコーター、ロールコーター、ディップコーター等が挙げられる。2種以上のバリア層を重ねる場合、バリア層ごとに異なる塗布装置を用いてもよく、同一または同種の塗布装置を用いてもよい。
バリア層と外層との間が、接着層を介して積層されていてもよい。接着層は、接着剤から形成されてもよく、アンカーコート剤から形成されてもよい。接着層を形成する材料としては、特に限定されないが、ウレタン系化合物、エポキシ系化合物、イソシアネート系化合物、ポリエチレンイミン、チタンアルコキシド等の有機チタン化合物等が挙げられる。接着層の厚さは、例えば、0.1~10μm程度、1~6μm程度、または、3~4μm程度が挙げられる。接着層が樹脂を含んでもよく、樹脂を含まない接着層でもよい。
バリア層と外層との間に、印刷層を有してもよい。印刷層は、グラビア印刷、凸版印刷、オフセット印刷、スクリーン印刷、インクジェット等の印刷方式でインキをベタ状またはパターン状に印刷することにより、形成することができる。印刷層の厚さは、特に限定されないが、0.5~10μm程度が挙げられる。印刷層は、積層体の全面に形成してもよく、積層体の面内の一部に形成してもよい。2層以上の印刷層を重ね合わせてもよい。
印刷層を形成するためのインキは、顔料、染料等の着色材と、バインダーを含んでもよい。バインダーとしては、特に限定されないが、ポリアミド、ポリウレタン、ポリエステル、ポリ塩化ビニル、ポリ酢酸ビニル、塩化ビニル-酢酸ビニル共重合体、アクリル系重合体、ポリブタジエン、環化ゴム等が挙げられる。インキは、水、有機溶剤、植物油などの溶剤を含有してもよい。印刷後は、溶剤の揮発やインキの硬化等によりインキを乾燥させることができる。インキの乾燥を促進するため、加熱、紫外線照射等を実施してもよい。印刷層が樹脂を含んでもよく、樹脂を含まない印刷層でもよい。
実施形態の積層体において、バリア層、印刷層、接着層のように厚さが薄い層が、樹脂を含む層であってもよい。これら以外の、厚さが比較的厚い層が、内層および外層のようなポリエチレン系樹脂層のみであることが好ましい。厚さが薄い層の厚さは、各層の1層ごとの厚さ、または各層の合計の厚さとして、例えば、10μm以下、あるいは5μm以下が挙げられる。
実施形態の積層体は、内層および外層にポリエチレン系樹脂フィルムを用いる以外は、他の樹脂フィルムを積層することなく、形成することができる。このため、廃棄する際に異種の樹脂フィルムを分離する必要がなく、リサイクルが容易になる。他の樹脂フィルムとしては、ポリプロピレン系フィルム、ポリエステル系フィルム、ナイロン系フィルム等が挙げられるが、これらに限定されるものではない。
積層体の製造方法としては、特に限定されないが、例えば、内層となる第1フィルムの外面にバリア層を形成する工程と、第1フィルムに形成したバリア層に対して、第2フィルムを積層する工程を有すればよい。積層体が印刷層および接着層を有する場合は、(1)内層となる第1フィルムの外面にバリア層を形成する工程、(2)外層となる第2フィルムの少なくとも内面に印刷層を形成する工程、(3)バリア層を有する第1フィルムと印刷層を有する第2フィルムとを接着層を介して積層する工程を有してもよい。上記の工程(1)と工程(2)の順序は特に限定されず、いずれかを先にしてもよく、それぞれを並行させてもよい。
第1フィルムとしては、無延伸のポリエチレン系樹脂フィルムが用いられる。また、第2フィルムとしては、延伸されたポリエチレン系樹脂フィルムが用いられる。バリア層、印刷層、接着層等の異種材料層は、塗布、蒸着、印刷などのフィルム加工技術により、フィルム上に材料を積層して形成することができる。
さらに、外層の外側に、印刷層等の異種材料層が積層されてもよい。例えば、外層や印刷層等を保護する等の目的で、積層体の外面に、塗布層、蒸着層等の保護層が積層されてもよい。また、得られた積層体が、平たいシート状にされてもよく、ロール状に巻回されてもよい。
得られた積層体の層構成は、特に限定されないが、例えば、バリア層の上に接着層を介して外層を積層する場合は、「内層/バリア層/接着層/外層」、「内層/バリア層/接着層/印刷層/外層」、「内層/バリア層/接着層/外層/印刷層」、「内層/バリア層/接着層/印刷層/外層/印刷層」、「内層/バリア層/接着層/外層/保護層」、「内層/バリア層/接着層/印刷層/外層/保護層」、「内層/バリア層/接着層/外層/印刷層/保護層」、「内層/バリア層/接着層/印刷層/外層/印刷層/保護層」等が挙げられる。
また、接着性を有するバリア層を用いる等して、バリア層の上に、別の接着層を介することなく、外層を積層する場合は、「内層/バリア層/外層」、「内層/バリア層/印刷層/外層」、「内層/バリア層/外層/印刷層」、「内層/バリア層/印刷層/外層/印刷層」、「内層/バリア層/外層/保護層」、「内層/バリア層/印刷層/外層/保護層」、「内層/バリア層/外層/印刷層/保護層」、「内層/バリア層/印刷層/外層/印刷層/保護層」等が挙げられる。
実施形態の積層体は、ポリエチレン系樹脂を主体とした積層フィルム状であり、種々の用途に用いることができる。積層体から包装体を形成するには、積層体の内層同士を向かい合わせて、融着により積層体を接合することができる。また、内層と外層とを向かい合わせて接合してもよく、外層同士を向かい合わせて接合してもよい。
包装体としては、パウチ、バッグなどの包装袋、チューブ、コンテナ、スリーブ包装、ストリップ包装蓋材等が挙げられる。包装袋の具体例としては、三方シール袋、四方シール袋、ピロー袋、ガセット袋、スタンディングパウチ等が挙げられる。積層体が柔軟な積層フィルムである場合は、軟包装の包装体を形成することができる。包装体は、上述の積層体のみから形成してもよく、ラベル、タグ、ストロー、外箱等の付属部材と組み合わせてもよい。リサイクルの観点では、付属部材を包装体から分離できることが好ましい。
包装体の寸法は特に限定されるものではないが、例えば詰め替え容器の用途では、上下方向の高さが100~500mm程度、左右方向の幅が70~300mm程度、充填量としては100cm3~5000cm3程度が挙げられる。内容物の状態としては、液体、粉体、粒体等の流体が挙げられる。内容物の種類としては、特に限定されないが、洗剤、薬剤、化粧品、医薬品、飲料、調味料、インキ、塗料、燃料等が挙げられる。
以上、本発明を好適な実施形態に基づいて説明してきたが、本発明は上述の実施形態に限定されるものではなく、本発明の要旨を逸脱しない範囲で種々の改変が可能である。
本発明によれば、モノマテリアルでありながら、バリア性を有する積層体および包装体を提供することができるから、産業上の利用が可能である。

Claims (9)
- ポリエチレン系樹脂から形成された内層と、ポリエチレン系樹脂から形成された外層と、前記内層と前記外層との間に積層されたバリア層とを有し、
前記内層が、積層体の最内層におけるシーラント層として形成され、
前記バリア層が、前記内層の外面に接して積層されていることを特徴とする積層体。 - 前記バリア層が、前記内層の外面に形成されたバリアコート層であることを特徴とする請求項1に記載の積層体。
- 前記積層体に含まれるフィルムが、ポリエチレン系樹脂フィルムから形成された前記内層および前記外層のみであることを特徴とする請求項1または2に記載の積層体。
- 前記積層体に含まれる基材層が、ポリエチレン系樹脂から形成された前記外層のみであることを特徴とする請求項1~3のいずれか1項に記載の積層体。
- 前記内層が、無延伸のポリエチレン系樹脂から形成され、前記外層が、延伸されたポリエチレン系樹脂から形成されていることを特徴とする請求項1~4のいずれか1項に記載の積層体。
- 前記バリア層の厚さが5μm以下であることを特徴とする請求項1~5のいずれか1項に記載の積層体。
- 前記バリア層と前記外層との間が、接着層を介して積層されていることを特徴とする請求項1~6のいずれか1項に記載の積層体。
- 印刷層が、前記バリア層と前記外層との間に積層されていることを特徴とする請求項1~7のいずれか1項に記載の積層体。
- 請求項1~8のいずれか1項に記載の積層体から形成された包装体。
