(4)(1)~(3)のいずれか1つに記載のマレイミド系共重合体(A)と、ABS樹脂、ASA樹脂、AES樹脂、SAN樹脂から選ばれた少なくとも1種類の樹脂(B)を、押出機で溶融混練する、耐熱性樹脂組成物の製造方法。
本願明細書において、例えば、「A~B」なる記載は、A以上でありB以下であることを意味する。
マレイミド系共重合体(A)は、マレイミド系共重合体(A)100質量%中にマレイミド系単量体単位を40~70質量%含有することが好ましく、45~60質量%含有することが好ましい。具体的には例えば、40、41、42、43、44、45、50、55、60、又は70質量%であり、ここで例示した数値の何れか2つの間の範囲内であってもよい。マレイミド系単量体単位の含有量がこの範囲内であれば、後述するABS樹脂、ASA樹脂、AES樹脂、SAN樹脂から選ばれた少なくも1種類の樹脂(B)との相溶性が向上し、樹脂組成物の衝撃強度が優れる。マレイミド系単量体単位の含有量は、13C-NMRによって測定した値である。
マレイミド系共重合体(A)は、マレイミド系共重合体(A)100質量%中にスチレン系単量体単位を20~60質量%含有することが好ましく、35~55質量%含有することが好ましい。具体的には例えば、20、30、40、45、46、47、48、49、50、55、又は60質量%であり、ここで例示した数値の何れか2つの間の範囲内であってもよい。スチレン系単量体単位の含有量がこの範囲内であれば、後述するABS樹脂、ASA樹脂、AES樹脂、SAN樹脂から選ばれた少なくも1種類の樹脂(B)との相溶性が向上し、樹脂組成物の衝撃強度が優れる。スチレン系単量体単位の含有量は、13C-NMRによって測定した値である。
マレイミド系共重合体(A)は、マレイミド系共重合体(A)100質量%中にアクリロニトリル系単量体単位を0~20質量%含有することが好ましく、0~15質量%含有することが好ましい。具体的には例えば、0、5、6、7、8、9、10、15、又は20質量%であり、ここで例示した数値の何れか2つの間の範囲内であってもよい。アクリロニトリル系単量体単位の含有量がこの範囲内であれば、樹脂組成物の耐薬品性が優れる。アクリロニトリル系単量体単位の含有量は、13C-NMRによって測定した値である。
マレイミド系共重合体(A)は、マレイミド系共重合体(A)100質量%中に不飽和ジカルボン酸無水物系単量体単位を0~10質量%含有することが好ましく、0~5質量%含有することが好ましい。具体的には例えば、0、1、2、3、4、5、6、7、8、9、又は10質量%であり、ここで例示した数値の何れか2つの間の範囲内であってもよい。不飽和ジカルボン酸無水物系単量体単位の含有量がこの範囲内であれば、マレイミド系共重合体の熱安定性が優れる。不飽和ジカルボン酸無水物系単量体単位の含有量は、滴定法によって測定した値である。

樹脂(B)への耐熱性付与の観点からマレイミド系単量体単位を多く含有するマレイミド系共重合体(A)を用いる場合、マレイミド系共重合体(A)の260℃、せん断速度120/secにおける溶融粘度が1000Pa・s以上であることが好ましく、より好ましくは、260℃、せん断速度120/secにおける溶融粘度が1000Pa・s以上であり、且つ280℃、せん断速度120/secにおける溶融粘度が500Pa・s以上である。マレイミド系共重合体(A)の溶融粘度が高いほど、溶融押出混練時の分散性が悪化するが、パウダー状とすることによる分散性の改善効果も大きくなる。また、分散性の観点からマレイミド系共重合体(A)の280℃、せん断速度120/secにおける溶融粘度が3000Pa・s以下であることが好ましく、2000Pa・s以下であることがさらに好ましい。溶融粘度は、キャピラリーレオメータを用いて、L=40mm、D=1mmのキャピラリーダイを用い、測定した値である。
以下の方法でマレイミド系共重合体(A-1)を製造した。
攪拌機を備えた容積約120リットルのオートクレーブ中に、スチレン62質量部、マレイン酸無水物11質量部、2、4-ジフェニル-4-メチル-1-ペンテン0.2質量部、メチルエチルケトン31質量部を仕込み、系内を窒素ガスで置換した後、温度を92℃に昇温し、マレイン酸無水物28質量部とt-ブチルパーオキシ-2-エチルヘキサノエート0.19質量部をメチルエチルケトン110質量部に溶解した溶液を7時間かけて連続的に添加した。添加後、120℃に昇温し、30分反応させて重合を終了させた。その後、重合液にアニリン35質量部、トリエチルアミン0.6質量部を加え140℃で7時間反応させた。反応終了後のイミド化反応液をベントタイプスクリュー式押出機に投入し、揮発成分を除去して約3mmのペレット状のマレイミド系共重合体(A-1)を得た。A-1は、スチレン単位48質量%、N-フェニルマレイミド単位51質量%、無水マレイン酸単位1質量%であり、重量平均分子量Mwは13万、ガラス転移温度Tmgは202℃であった。また、260℃、せん断速度120/secにおける溶融粘度は3420Pa・s、280℃、せん断速度120/secにおける溶融粘度は1780Pa・sであった。
スクリーン型の微粉砕機を使用し、マレイミド系共重合体(A-1)をパウダー状に粉砕した。スクリーン径1mmで、回転数を変えて平均粒子径の異なるA-2~A-5を得た。A-6は、A-4のふるい(850μm)上を除去したものを使用した。A-7は、ふるい(75μm)下のみを使用した。A-8は、A-2 80質量%とA-6のふるい(1000μm)上 10質量%とを混合したものを使用した。パウダーの平均粒子径は、JIS Z 8801の試験ふるいを用いて測定した。目開きが1000、850、500、355、250、150、106、75、50μmのふるいを使い、帯電防止剤を吹きかけて混合したマレイミド系共重合体のパウダー50gを一番目開きの大きいふるいに入れて蓋をし、振とう機にふるいをセットし、20分間振とうした。振とう後、パウダーを含む各ふるいの質量を測定し、ふるいの質量を差し引くことで、ふるい上の粒度分布を算出した。粒度分布の結果から、目開きの大きい方から順番に質量を足していき、累積の質量50%を挟む2点の目開き(粒子径)と50%の交点から求めた粒子径を平均粒子径とした。なお、A-7は、本測定法では平均粒子径の測定ができないため、75μm未満であるが、レーザー回折・散乱法で求めた平均粒子径は37μmであった。
以下の方法でマレイミド系共重合体(A-9)を製造した。
攪拌機を備えた容積約120リットルのオートクレーブ中に、スチレン42質量部、アクリロニトリル10質量部、マレイン酸無水物4質量部、2、4-ジフェニル-4-メチル-1-ペンテン0.03質量部、メチルエチルケトン27質量部を仕込み、気相部を窒素ガスで置換した後、撹拌しながら40分かけて92℃まで昇温した。昇温後92℃を保持しながら、マレイン酸無水物21質量部とt-ブチルパーオキシ-2-エチルヘキサノエート0.15質量部をメチルエチルケトン85質量部に溶解した溶液及びスチレン20質量部を4.5時間かけて連続的に添加した。更にマレイン酸無水物添加終了後、t-ブチルパーオキシ-2-エチルヘキサノエート0.02質量部をメチルエチルケトン9質量部に溶解した溶液及びスチレン3質量部を30分かけて連続的に添加した。添加後、120℃に昇温し、30分反応させて重合を終了させた。その後、重合液にアニリン23質量部、トリエチルアミン0.4質量部を加え140℃で7時間反応させた。反応終了後のイミド化反応液をベントタイプスクリュー式押出機に投入し、揮発成分を除去してペレット状のマレイミド系共重合体(A-9)を得た。さらに(A-2)~(A-8)と同様に、スクリーン型の微粉砕機を使用し、マレイミド系共重合体(A-9)をパウダー状に粉砕した。(A-9)は、スチレン単位52質量%、アクリロニトリル単位8質量%、N-フェニルマレイミド単位39質量%、無水マレイン酸単位1質量%であり、重量平均分子量Mwは14万、ガラス転移温度Tmgは177℃であった。また、260℃、せん断速度120/secにおける溶融粘度は1660Pa・s、280℃、せん断速度120/secにおける溶融粘度は710Pa・sであった。
一般に市販されているABS樹脂(デンカ株式会社製 デンカABS GR-3500)を使用した。
一般に市販されているSAN樹脂(デンカ株式会社製 デンカAS AS-EXS)を使用した。
マレイミド系共重合体、ABS樹脂を表1に示す配合および条件で押出機を用いて溶融混錬し、耐熱性樹脂組成物の製造を行った。押出機は、L/D=48、スクリュー深溝比1.56の二軸スクリュー押出機(東芝機械株式会社製 TEM-26SX)を使用した。なお、酸化防止剤として、マレイミド系共重合体(A)と樹脂(B)の合計100質量部に対して下記(C-1)を0.3質量部、(C-2)を0.15質量部配合した。評価結果を表1に示す。
(C-1)ペンタエリスリトールテトラキス[3-(3,5-ジ-tert-ブチル-4-ヒドロキシフェニル)プロピオネート] (BASFジャパン株式会社製 Irganox 1010)
(C-2)トリス(2,4-ジ-tert-ブチルフェニル)フォスファイト (BASFジャパン株式会社製 Irgafos 168)
メルトマスフローレイトは、JIS K7210に基づき、220℃、98N荷重にて測定した。
ビカット軟化点は、JIS K7206に基づき、50法(荷重50N、昇温速度50℃/時間)で試験片は10mm×10mm、厚さ4mmのものを用いて測定した。なお、測定機は東洋精機製作所社製HDT&VSPT試験装置を使用した。
シャルピー衝撃強さは、JIS K7111-1に基づき、ノッチあり試験片を用い、打撃方向はエッジワイズを採用して測定した。なお、測定機は東洋精機製作所社製デジタル衝撃試験機を使用した。
射出成型機(東芝機械社製IS-50EPN)を用いて、シリンダー温度220℃、金型温度60℃の成形条件で成形された縦90mm、横55mm、厚み2mmの鏡面プレートを作成し、マレイミド系共重合体の分散状態を目視評価した。マレイミド系共重合体の分散状態が悪いと、成形品の表面に樹脂の流れに沿ったスジが観察される。
分散レベル5:不良はなく、非常にきれいな外観
分散レベル4:わずかに微小なスジが見られる
分散レベル3:微小なスジが見られる
分散レベル2:明らかな外観不良となるスジが見られる
分散レベル1:全面的に明らかな外観不良となるスジが見られる
なお表1には示さなかったが、比較例2は、耐熱性樹脂組成物を製造する際に、マレイミド系共重合体が押出機の供給ゾーンで詰まり作業効率が悪かった。
Claims (4)
- 平均粒子径が75μm以上で、1000μmのふるい上が5質量%未満であるパウダー状のマレイミド系共重合体(A)。
- ガラス転移温度が170~210℃である請求項1に記載のマレイミド系共重合体(A)。
- 260℃、せん断速度120/secにおける溶融粘度が1000Pa・s以上である請求項1または2に記載のマレイミド系共重合体(A)。
- 請求項1~3のいずれか1項に記載のマレイミド系共重合体(A)と、ABS樹脂、ASA樹脂、AES樹脂、SAN樹脂から選ばれた少なくとも1種類の樹脂(B)を、押出機で溶融混練する、耐熱性樹脂組成物の製造方法。
