Description
本開示は、特に自動車搭載部品の磁心に適したMnZn系フェライトに関する。
MnZn系フェライトは、スイッチング電源等のノイズフィルタやトランス、アンテナの磁心として幅広く使用されている材料である。特長としては軟磁性材料の中ではkHz領域において高透磁率、低損失であり、またアモルファス金属等と比較して安価なことが挙げられる。
近年の自動車のハイブリッド化、電装化に伴い、ニーズが拡大している自動車搭載用途の電子部品の磁心に供するMnZn系フェライトには、破壊靭性値が高いことが求められる。というのは、MnZn系フェライトはセラミックスであり、脆性材料であることから破損しやすいこと、加えて従来の家電製品用途と比較して、自動車搭載用途では絶えず振動を受け、破損されやすい環境下で使用され続けるためである。しかし同時に自動車用途では軽量化、省スペース化も求められるため、高い破壊靭性値に加え、従来用途と同様に好適な磁気特性も併せ持つことが重要である。
自動車搭載用途向けのMnZn系フェライトとしては、過去に様々な開発が進められており、良好な磁気特性に言及したものであれば、特許文献1および2が挙げられる。また、破壊靭性値を高めたMnZn系フェライトとしては、たとえば特許文献3および4が報告されている。
しかしながら、例えば特許文献1および特許文献2では、所望の磁気特性を実現するための組成については言及されているものの、破壊靭性値については一切述べられておらず、自動車車載用電子部品の磁心としては不適である。一方、特許文献3および特許文献4では破壊靭性値の改良について言及されている一方で、磁気特性が自動車車載用の電子部品の磁心としては不十分であり、やはりこの用途には不適である。
本開示は、かかる事情に鑑みてなされたもので、平板状コアのJIS R1607に準拠して測定した破壊靭性値が1.00MPa・m1/2以上という優れた機械特性と、同条件で作製したトロイダル形状コアの23℃、100kHzにおける初透磁率の値が4000以上という優れた磁気特性とを併せ持つ、MnZn系フェライトを提供することを目的とする。
本発明者らは、上記した課題を達成するために、鋭意検討を重ねた結果、以下の知見を得た。
発明者らはまず、トロイダル形状コアの23℃、100kHzにおける初透磁率を上昇可能なMnZn系フェライトのFe2O3量、ZnO量の最適な組成を見出した。この組成範囲内であれば、磁気異方性および磁歪が小さく、比抵抗も保持し、初透磁率の温度特性が極大値を示すセカンダリピークを23℃近傍に出現させることも可能なことから、同条件下にて高い初透磁率を実現することができる。
次に、発明者らは、粒界に偏析する非磁性成分であるSiO2、CaOおよびNb2O5を適量加えることで均一な粒界を生成でき、比抵抗が上昇することでさらに初透磁率の周波数上昇に伴う減衰を抑制可能であることを見出した。
これらに加え、発明者らが破壊靭性値向上に効果的な因子を調査したところ、次の2つの知見を得ることができた。
(1)発明者らはまず、異常粒成長の抑制が必須であることを見出した。異常粒成長とは、不純物の存在等により焼成時の粒成長のバランスが崩れ、一部に通常の粒子100個分程度の大きさの粗大な粒子が出現する現象である。異常粒成長が出現した場合には、異常粒成長部位は極端に強度が低いため、この部位を起点にコアは破断する。そのため、異常粒成長を抑えることが、破壊靭性値を向上するためには欠かせない。
(2)次に、異常粒は確認されないものの、同じ条件で作製した試料であっても、時折異常に靭性値が低い試料が得られることがあり、この原因究明を進めた。その結果、靭性値が低い試料では破壊破面に特定成分の不純物が存在すること、これら不純物は原料や水から混入することを突き止め、この不純物混入を抑制することにより、MnZn系フェライトの材料の破壊靭性値の向上が可能である、と検証することができた。
(3)さらに、不純物のうちでもNa、Mg、Al、Kについては成形体の割れに悪影響を及ぼすことがわかった。これらの不純物を低減することにより、工業的に効率よくMnZn系フェライトを製造することができることがわかった。
本開示は、上記知見に立脚するものである。すなわち、本発明の要旨構成は以下のとおりである。
[1] 基本成分、副成分および不可避的不純物からなるMnZn系フェライトであって、
前記基本成分が、Fe2O3、ZnO、MnO換算での鉄、亜鉛、マンガンの合計を100mol%として、
鉄:Fe2O3換算で51.5~55.5mol%、
亜鉛:ZnO換算で15.5mol%超26.0mol%以下および
マンガン:MnO換算で22.0~32.0mol%
であり、
前記基本成分に対して、前記副成分が、
SiO2:50~250mass ppm、
CaO:100mass ppm以上、1000mass ppm未満および
Nb2O5:100~300mass ppm
であり、
前記不可避的不純物におけるP、B、Na、Mg、AlおよびKの含有量をそれぞれ、
P:10mass ppm未満、
B:10mass ppm未満、
Na:200mass ppm未満、
Mg:200mass ppm未満、
Al:250mass ppm未満および
K:100mass ppm未満
に抑制する、MnZn系フェライト。
前記基本成分が、Fe2O3、ZnO、MnO換算での鉄、亜鉛、マンガンの合計を100mol%として、

本発明によれば、平板状コアのJIS R1607に準拠して測定した破壊靭性値が1.00MPa・m1/2以上という優れた機械特性と、同条件で作製したトロイダル形状コアの23℃、100kHzにおける初透磁率の値が4000以上という優れた磁気特性とを併せ持つ、MnZn系フェライトを、成形体の割れ発生率を2.5%未満に低減して歩留まり良く提供することができる。
一般的にMnZn系フェライトの初透磁率を上昇させるためには、磁気異方性と磁歪とを小さくすることが有効である。これらの実現のためには、MnZn系フェライトの主成分であるFe2O3,ZnOおよびMnOの配合量を、好適な範囲内から選択する必要がある。また焼成工程において十分な熱を加え、フェライト内の結晶粒を適度に成長させることで、磁化工程における結晶粒内の磁壁の移動を容易化することができる。なおかつ粒界に偏析する成分を添加し、適度で均一な厚みの粒界を生成させることで、比抵抗を保持さて初透磁率の周波数上昇に伴う減衰を抑制し、100kHz領域でも高い初透磁率を実現している。
自動車車載用の電子部品の磁心に関しては、上記の磁気特性に加え、絶えず振動を受ける環境下でも破損しないよう、高い破壊靭性値が求められる。もし磁心であるMnZn系フェライトが破損した場合、インダクタンスが大きく低下することから電子部品は所望の働きができなくなり、その影響で自動車全体が動作不能となる虞がある。
以上から、自動車車載用の電子部品に供するMnZn系フェライトには、高い透磁率という良好な磁気特性および高い破壊靭性値の両者が求められる。本開示によれば、良好な磁気特性および高い破壊靭性値の両者を併せ持つMnZn系フェライトを提供することができる。
以下、本開示の実施形態について説明する。なお、本開示は以下の実施形態に限定されない。また、本明細書中において、「~」を用いて表される数値範囲は、「~」の前後に記載される数値を下限値及び上限値として含む範囲を意味する。
本開示において、MnZn系フェライトの組成は限定される。まず、本開示において、MnZn系フェライト(以下、単にフェライトとも称する)の組成を前記の範囲に限定した理由について説明する。なお、基本成分として本開示に含まれる鉄、亜鉛、マンガンについてはすべてFe2O3、ZnO、MnOに換算した値で示す。また、これらFe2O3、ZnO、MnOの含有量については、Fe2O3、ZnO、MnO換算での鉄、亜鉛、マンガンの合計量100mol%に対するmol%で、一方副成分および不可避的不純物の含有量については基本成分に対するmass ppmで表すことにした。
まずは、基本成分について説明する。
Fe2O3:51.5mol%~55.5mol%
基本成分のうち、Fe2O3が適量範囲よりも少ない場合でも多い場合でも、磁気異方性が大きくなること、また磁歪が大きくなるために、初透磁率の低下を招く。そのため、最低でもFe2O3の含有量を51.5mol%以上とし、55.5mol%を上限とする。
Fe2O3:51.5mol%~55.5mol%
基本成分のうち、Fe2O3が適量範囲よりも少ない場合でも多い場合でも、磁気異方性が大きくなること、また磁歪が大きくなるために、初透磁率の低下を招く。そのため、最低でもFe2O3の含有量を51.5mol%以上とし、55.5mol%を上限とする。
ZnO:15.5mol%超26.0mol%以下
ZnOが少ない場合にはキュリー温度が過度に高くなるため、23℃における初透磁率が低下することから、最低でもZnOを15.5mol%より多く含有させることとする。ZnOの含有量は、好ましくは15.6mol%以上、より好ましくは16.0mol%以上とする。しかしZnOの含有量が適正量以上の場合でも初透磁率が極大値を示すセカンダリピーク温度が低下するため23℃における初透磁率の低下を招く。そこでZnOの含有量の上限を26.0mol%とする。ZnOの含有量は、好ましくは25.5mol%以下とする。
ZnOが少ない場合にはキュリー温度が過度に高くなるため、23℃における初透磁率が低下することから、最低でもZnOを15.5mol%より多く含有させることとする。ZnOの含有量は、好ましくは15.6mol%以上、より好ましくは16.0mol%以上とする。しかしZnOの含有量が適正量以上の場合でも初透磁率が極大値を示すセカンダリピーク温度が低下するため23℃における初透磁率の低下を招く。そこでZnOの含有量の上限を26.0mol%とする。ZnOの含有量は、好ましくは25.5mol%以下とする。
MnO:22.0~32.0mol%
本開示はMnZn系フェライトに関し、主成分の残部はMnOとする。なぜなら、MnOでなければ、23℃、100kHzにおける初透磁率が4000以上を実現できないためである。MnOの含有量は、好ましくは22.5mol%以上とする。また、MnOの含有量は、好ましくは31.0mol%以下とする。
本開示はMnZn系フェライトに関し、主成分の残部はMnOとする。なぜなら、MnOでなければ、23℃、100kHzにおける初透磁率が4000以上を実現できないためである。MnOの含有量は、好ましくは22.5mol%以上とする。また、MnOの含有量は、好ましくは31.0mol%以下とする。
以上、基本成分について説明したが、副成分については次のとおりである。
SiO2:50~250mass ppm
SiO2は、フェライトの結晶組織の均一化に寄与することが知られており、適量の添加により異常粒成長を抑制し、また比抵抗も高める。SiO2の適量の添加に伴い、23℃、100kHzにおける初透磁率を上昇させられるとともに、破壊靭性値を高めることができる。そのため、最低でもSiO2を50mass ppm以上含有することとする。しかし、SiO2の含有量が過多の場合には反対に局所的に低強度となる異常粒が出現し、該異常粒が破壊靭性値を著しく低下させると同時に同時に初透磁率も著しく悪化させることから、SiO2の含有量は250mass ppm以下に収める。SiO2の含有量は、好ましくは60mass ppm以上とする。SiO2の含有量は、好ましくは230mass ppm以下、より好ましくは200mass ppm未満とする。さらに好ましくは、190mass ppm以下とする。
SiO2:50~250mass ppm
SiO2は、フェライトの結晶組織の均一化に寄与することが知られており、適量の添加により異常粒成長を抑制し、また比抵抗も高める。SiO2の適量の添加に伴い、23℃、100kHzにおける初透磁率を上昇させられるとともに、破壊靭性値を高めることができる。そのため、最低でもSiO2を50mass ppm以上含有することとする。しかし、SiO2の含有量が過多の場合には反対に局所的に低強度となる異常粒が出現し、該異常粒が破壊靭性値を著しく低下させると同時に同時に初透磁率も著しく悪化させることから、SiO2の含有量は250mass ppm以下に収める。SiO2の含有量は、好ましくは60mass ppm以上とする。SiO2の含有量は、好ましくは230mass ppm以下、より好ましくは200mass ppm未満とする。さらに好ましくは、190mass ppm以下とする。
CaO:100mass ppm以上、1000mass ppm未満
CaOはMnZn系フェライトの結晶粒界に偏析し結晶粒の成長を抑制する働きを持ち、適量の添加により、比抵抗上昇に伴い23℃、100kHzにおける初透磁率を上昇させることができる。また、結晶粒成長を抑制させる働きは、同時に異常粒成長の出現を抑制する働きも担うため、CaOの適量の添加により、破壊靱性値も高めることができる。そのため、最低でもCaOを100mass ppm以上含有することとする。しかし、CaOの含有量が過多の場合には異常粒が出現し、破壊靭性値が低下し、初透磁率も悪化させることから、CaOの含有量は1000mass ppm未満に収める。CaOの含有量は、好ましくは130mass ppm以上とする。また、CaOの含有量は、好ましくは850mass ppm以下とする。
CaOはMnZn系フェライトの結晶粒界に偏析し結晶粒の成長を抑制する働きを持ち、適量の添加により、比抵抗上昇に伴い23℃、100kHzにおける初透磁率を上昇させることができる。また、結晶粒成長を抑制させる働きは、同時に異常粒成長の出現を抑制する働きも担うため、CaOの適量の添加により、破壊靱性値も高めることができる。そのため、最低でもCaOを100mass ppm以上含有することとする。しかし、CaOの含有量が過多の場合には異常粒が出現し、破壊靭性値が低下し、初透磁率も悪化させることから、CaOの含有量は1000mass ppm未満に収める。CaOの含有量は、好ましくは130mass ppm以上とする。また、CaOの含有量は、好ましくは850mass ppm以下とする。
Nb2O5:100~300mass ppm
Nb2O5はMnZn系フェライトの結晶粒界に偏析し、結晶粒成長を緩やかに抑制し、かつかかる応力を緩和させる効果が知られている。そのため適量の添加に伴い初透磁率を上昇させることができ、かつ局所的に低強度となる異常粒成長を抑制することにより破壊靭性値も高める。よって、最低でもNb2O5を100mass ppm以上含有することとする。しかしNb2O5の含有量が過多の場合には異常粒が出現し、破壊靭性値の著しい低下および初透磁率の悪化を誘発することから、Nb2O5の含有量は300mass ppm以下に収める。好ましくは、Nb2O5の含有量は120mass ppm以上とする。また、Nb2O5の含有量は、好ましくは300mass ppm未満とする。フェライト製造時に、添加したNbを好適に分散させて、初透磁率の温度特性の変動を好適に防ぎ、23℃での初透磁率の低下を好適に防ぐため、Nb2O5の含有量は、より好ましくは280mass ppm以下とする。

P:10mass ppm未満、B:10mass ppm未満
PおよびBは主に原料酸化鉄中に不可避的に含まれる成分である。これらの含有がごく微量であれば問題ないが、ある一定以上含まれる場合にはフェライトの異常粒成長を誘発し、異常粒成長部位が破壊の起点となることから破壊靭性値が低下するとともに、磁気特性に関しても初透磁率を劣化させ、重大な悪影響を及ぼす。よってPおよびBの含有量はともに10mass ppm未満に制限する。好ましくは、Pの含有量は8mass ppm以下とする。また、好ましくは、Bの含有量は8mass ppm以下とする。PおよびBの含有量の下限は特に限定されず、それぞれ0mass ppmであってもよい。
PおよびBは主に原料酸化鉄中に不可避的に含まれる成分である。これらの含有がごく微量であれば問題ないが、ある一定以上含まれる場合にはフェライトの異常粒成長を誘発し、異常粒成長部位が破壊の起点となることから破壊靭性値が低下するとともに、磁気特性に関しても初透磁率を劣化させ、重大な悪影響を及ぼす。よってPおよびBの含有量はともに10mass ppm未満に制限する。好ましくは、Pの含有量は8mass ppm以下とする。また、好ましくは、Bの含有量は8mass ppm以下とする。PおよびBの含有量の下限は特に限定されず、それぞれ0mass ppmであってもよい。
Na:200mass ppm未満
Mg:200mass ppm未満
Al:250mass ppm未満
K:100mass ppm未満
Na、Mg、Al、Kは、MnZn系フェライトの原料となる酸化鉄、酸化マンガン、酸化亜鉛の中でも低純度のものに含まれ、また水道水等の水に溶存成分として存在している。またフェライトの製造工程において、これらの金属イオンを含有する分散剤等の成分が添加されることがある。さらにフェライトの製造工程における仮焼、焼成時に用いられる炉の耐火物としてこれら成分を含むものが主に用いられており、炉の脱落、接触摩耗によるこれら成分の混入が考えられる。これら成分の一部が成形体の時点で残存していると、焼成時に酸化鉄と反応し、スピネル構造を取りMnZn系フェライトの中に固溶することがある。これら成分自体は異常粒成長は誘発せず、磁気特性には悪影響を及ぼさない反面、これら成分の固溶部が通常のMnZn系フェライトよりも靭性が低いため、これら成分が存在することにより、MnZn系フェライトの靭性を著しく低下させることがある。よって、靭性の低下を抑制するために、これら4成分の含有量に制限を設ける。
Mg:200mass ppm未満
Al:250mass ppm未満
K:100mass ppm未満
Na、Mg、Al、Kは、MnZn系フェライトの原料となる酸化鉄、酸化マンガン、酸化亜鉛の中でも低純度のものに含まれ、また水道水等の水に溶存成分として存在している。またフェライトの製造工程において、これらの金属イオンを含有する分散剤等の成分が添加されることがある。さらにフェライトの製造工程における仮焼、焼成時に用いられる炉の耐火物としてこれら成分を含むものが主に用いられており、炉の脱落、接触摩耗によるこれら成分の混入が考えられる。これら成分の一部が成形体の時点で残存していると、焼成時に酸化鉄と反応し、スピネル構造を取りMnZn系フェライトの中に固溶することがある。これら成分自体は異常粒成長は誘発せず、磁気特性には悪影響を及ぼさない反面、これら成分の固溶部が通常のMnZn系フェライトよりも靭性が低いため、これら成分が存在することにより、MnZn系フェライトの靭性を著しく低下させることがある。よって、靭性の低下を抑制するために、これら4成分の含有量に制限を設ける。
具体的には、Na:200mass ppm未満、Mg:200mass ppm未満、Al:250mass ppm未満、K:100mass ppm未満とする。好ましくは、Naの含有量は、130mass ppm以下、より好ましくは、100mass ppm未満、さらに好ましくは、90mass ppm以下とする。好ましくは、Mgの含有量は、150mass ppm以下、より好ましくは、130mass ppm以下とする。好ましくは、Alの含有量は、200mass ppm以下、より好ましくは、190mass ppm以下とする。また好ましくは、Kの含有量は、80mass ppm以下、より好ましくは、75mass ppm以下とする。Na、Mg、Al、およびKの下限は特に限定されず、それぞれ0ppmであってもよい。生産技術上の観点から、好ましくは、Naの含有量は、10mass ppm以上とする。生産技術上の観点から、好ましくは、Mgの含有量は、10mass ppm以上とする。生産技術上の観点から、好ましくは、Alの含有量は、15mass ppm以上とする。また、生産技術上の観点から、好ましくは、Kの含有量は、5mass ppm以上とする。
なお、Na,Mg,AlおよびK成分を減少させることで副次的に得られる効果として、成形工程における歩留まり向上が挙げられる。MnZn系フェライトは、詳細は後述するが、バインダーを含有する造粒粉を粉末圧縮法により成形した後に焼成することで作製される。この成形工程において主に金型からの脱型時に成形体に割れが生じることがある。この時点で割れが生じた場合には不良品となり、製品としての価値は失われる。Na,Mg,AlおよびK成分が上記規定範囲内の組成であれば、成形体の割れ発生率を抑制することができる。このメカニズムに関しては詳細を調査中であるが、本発明者らは以下の通り推測している。主にバインダーとして用いられるポリビニルアルコール等の有機物バインダーと、Na,Mg,AlおよびK等の金属イオンとの間には架橋反応が起きることが知られている。よって、Na,Mg,AlおよびK等の金属イオンは、バインダーの均一な分散を阻害する働きがあると考えられる。したがって、Na,Mg,AlおよびKの含有量に規定を設けることで、これを抑制できているのではないか、と本発明者らは考えている。Na,Mg,AlおよびK成分を減少させることで、成形体の割れ発生率を2.5%未満に低減して、MnZn系フェライトを歩留まり良く製造することが可能である。
上記以外の不可避的不純物の含有量は特に限定されないが、例えば以下の通り制限することが好ましい。CrおよびPは親和性が高く、Crの存在に伴いPの含有量が増加するリスクを好適に低減するため、不可避的不純物としてのCrの含有量は、7mass ppm未満とすることが好ましく、5mass ppm以下とすることがより好ましい。不可避的不純物としてのTiの含有量は50mass ppm未満とすることが好ましい。Tiの含有量が50mass ppm未満であれば、初透磁率の温度特性の変動を好適に防ぎ、23℃での初透磁率低下を好適に防ぐことができる。なお、これら元素の下限は特に限定されず、0mass ppmであってもよい。
P,B,Na,Mg,Al,Kの合計量は675mass ppm以下とすることが好ましく、400mass ppm以下とすることがより好ましい。これらの合計量を少なくすると破壊靭性値がより大きくなる。
なお、P,B,Na,Mg,Al,K、およびその他の不可避的不純物の含有量は、JIS K 0102(ICP質量分析法)に従って定量する。
また、組成に限らず種々のパラメータによりMnZn系フェライトの諸特性は多大な影響を受ける。その中で、本開示においてはより好ましい磁気特性および機械特性を得るために下記の規定を設けることが好ましい。
JIS R1607に準拠して測定した破壊靭性値:1.00MPa・m1/2以上
MnZn系フェライトはセラミックスであり、脆性材料であるためほとんど塑性変形しない。そのため破壊靭性値はJIS R 1607に規定されたSEPB法(Single-Edge-Precracked-Beam method)によって測定される。SEPB法においては、平板状コアの中心部にビッカース圧子を打痕し、予き裂を加えた状態で曲げ試験をすることで破壊靭性値を測定する。本開示のMnZn系フェライトは高靱性が求められる自動車搭載用を想定しており、破壊靱性値が1.00MPa・m1/2以上を満たす。この条件を満たすためには、上記の通り成分組成を規定範囲内に制御する必要がある。破壊靭性値は、より好ましくは1.10MPa・m1/2以上とする。

なお、本開示のMnZn系フェライトは、副成分として、さらに以下の添加物を含有していてもよい。
CoO:3500mass ppm以下
CoOは正の磁気異方性を有するCo2+イオンを含有する成分であり、同成分の添加により初透磁率の極大温度を示すセカンダリピークの温度幅を広げることができる。また、CoOの添加量を3500mass ppm以下とすることで、他の成分の有する負の磁気異方性と相殺でき、初透磁率の低下を防ぐことができる。CoOの下限は特に限定されず、0mass ppmであってもよいが、好ましくは、500mass ppm超とする。また、好ましくは、CoOの含有量は、3000mass ppm以下、より好ましくは、2800mass ppm以下とする。
CoO:3500mass ppm以下
CoOは正の磁気異方性を有するCo2+イオンを含有する成分であり、同成分の添加により初透磁率の極大温度を示すセカンダリピークの温度幅を広げることができる。また、CoOの添加量を3500mass ppm以下とすることで、他の成分の有する負の磁気異方性と相殺でき、初透磁率の低下を防ぐことができる。CoOの下限は特に限定されず、0mass ppmであってもよいが、好ましくは、500mass ppm超とする。また、好ましくは、CoOの含有量は、3000mass ppm以下、より好ましくは、2800mass ppm以下とする。
次に、本開示のMnZn系フェライトの製造方法について説明する。
本開示のMnZn系フェライトの製造方法は、
前記基本成分の混合物を仮焼し、冷却して仮焼粉を得る仮焼工程と、
前記仮焼粉に前記副成分を添加して、混合、粉砕して粉砕粉を得る混合-粉砕工程と、
前記粉砕粉にバインダーを添加、混合した後、造粒して造粒粉を得る造粒工程と、
前記造粒粉を成形して成形体を得る成形工程と、
前記成形体を焼成してMnZn系フェライトを得る焼成工程と、を有する、MnZn系フェライトの製造方法であり得る。
本開示のMnZn系フェライトの製造方法は、
前記基本成分の混合物を仮焼し、冷却して仮焼粉を得る仮焼工程と、
前記仮焼粉に前記副成分を添加して、混合、粉砕して粉砕粉を得る混合-粉砕工程と、
前記粉砕粉にバインダーを添加、混合した後、造粒して造粒粉を得る造粒工程と、
前記造粒粉を成形して成形体を得る成形工程と、
前記成形体を焼成してMnZn系フェライトを得る焼成工程と、を有する、MnZn系フェライトの製造方法であり得る。
MnZn系フェライトの製造においては、まず上述した比率となるように、基本成分であるFe2O3、ZnO及びMnO粉末を秤量し、これらを十分に混合して混合物とした後に、該混合物を仮焼する(仮焼工程)。この際、不可避的不純物については、上述した範囲内に制限する。
次に、得られた仮焼粉に、本開示にて規定された副成分を所定の比率で加え、仮焼粉と混合して粉砕を行う(混合-粉砕工程)。この工程にて、添加した成分の濃度に偏りがないよう粉末を充分に均質化し、同時に仮焼粉を目標の平均粒径の大きさまで微細化させ、粉砕粉とする。
次いで、粉砕粉に、ポリビニルアルコール等の公知の有機物バインダーを加え、スプレードライ法等により造粒して造粒粉を得る(造粒工程)。その後、必要であれば粒度調整のための篩通し等の工程を経て、成形機にて圧力を加えて成形して成形体とする(成形工程)。この成形工程において成形体に割れが生じた場合には、最終製品のMnZn系フェライトにも割れが残る。割れを含むMnZn系フェライトは強度が劣り、かつギャップを含むことと同義であることから所望の磁気特性を満たせない不良品となる。よって、割れを含む成形体はこの時点で取り除く。次いで、成形体を公知の焼成条件の下で焼成し、MnZn系フェライトを得る(焼成工程)。
なお、本開示のMnZn系フェライトの製造方法においては、含有する不純物量が低減された原料を用いる。また混合、粉砕、造粒時に、基本成分あるいはさらに副成分を含むスラリーの溶媒として、含有する不純物量が低減された純水もしくはイオン交換水を用いる。またバインダー、およびスラリーの粘度低下のために加える界面活性剤等も、金属イオンが低減されたものを選択する。さらに仮焼工程、焼成工程で使用される炉の耐火物にはこれら成分が含まれることが多い。このため、これら元素のコンタミを抑制するべく、適宜篩分けしたり、混合物または成形体と耐火物との接触面積を減らすべく焼成時に敷粉を採用したりすることにより、Na,Mg,AlおよびKのコンタミネーションを防いでいる。
得られたMnZn系フェライトには、適宜表面研磨等加工を施しても構わない。
かくして得られたMnZn系フェライトは、従来のMnZn系フェライトでは不可能であった、平板状コアのJIS R1607に準拠して測定した破壊靭性値が1.00MPa・m1/2以上という優れた機械特性を有するだけでなく、同条件で作製したトロイダル形状コアの23℃、100kHzにおける初透磁率値が4000以上という優れた磁気特性を同時に実現している。トロイダル形状コアの23℃、100kHzにおける初透磁率値は、好ましくは4500以上である。
なお、トロイダル形状コアの初透磁率は、トロイダル形状コアに10ターンの巻線を施し、LCRメータ(キーサイト社製4980A)を用いて測定したインダクタンスを元に算出する。
また、平板状コアの破壊靭性値についてはJIS R1607に則り、ビッカース圧子により中央部に打痕した試料に予き裂を加えた後に3点曲げ試験で破断し、その破断荷重と試料の寸法とを元に算出する。
(実施例1)
含まれるFe、ZnおよびMnをすべてFe2O3、ZnOおよびMnOとして換算した場合に、Fe2O3、ZnO、およびMnOが表1に示す比率となるように秤量した各原料粉末を、ボールミルを用いて16時間混合した後、大気中にて900℃で3時間の仮焼を行い、大気中にて1.5時間かけて室温まで冷却して仮焼粉とした。次に、この仮焼粉に対し、SiO2、CaOおよびNb2O5をそれぞれ150,700,250mass ppm相当分秤量した後に添加し、ボールミルで12時間粉砕を行なって、粉砕粉を得た。該粉砕粉にポリビニルアルコールを加えてスプレードライ造粒し、118MPaの圧力をかけトロイダル形状コアおよび平板状コアに成形した。その後、これらの成形体に割れがないことを目視で確認後、成形体を焼成炉に装入して、最高温度1320℃×2時間、窒素ガスと空気とを適宜混合したガス流中で焼成し、外径:25mm、内径:15mm、高さ:5mmの焼結体トロイダル形状コアと、縦:4mm、横:35mm、厚み:3mmの焼結体平板状コアとを得た。
含まれるFe、ZnおよびMnをすべてFe2O3、ZnOおよびMnOとして換算した場合に、Fe2O3、ZnO、およびMnOが表1に示す比率となるように秤量した各原料粉末を、ボールミルを用いて16時間混合した後、大気中にて900℃で3時間の仮焼を行い、大気中にて1.5時間かけて室温まで冷却して仮焼粉とした。次に、この仮焼粉に対し、SiO2、CaOおよびNb2O5をそれぞれ150,700,250mass ppm相当分秤量した後に添加し、ボールミルで12時間粉砕を行なって、粉砕粉を得た。該粉砕粉にポリビニルアルコールを加えてスプレードライ造粒し、118MPaの圧力をかけトロイダル形状コアおよび平板状コアに成形した。その後、これらの成形体に割れがないことを目視で確認後、成形体を焼成炉に装入して、最高温度1320℃×2時間、窒素ガスと空気とを適宜混合したガス流中で焼成し、外径:25mm、内径:15mm、高さ:5mmの焼結体トロイダル形状コアと、縦:4mm、横:35mm、厚み:3mmの焼結体平板状コアとを得た。
なお、原料として高純度原料を用い、また副成分の混合、粉砕時には純水を用い、さらにスラリーに金属イオンを含有する潤滑剤等の成分を添加しないことで、Na,Mg,AlおよびKのコンタミネーションを抑制したため、焼結体トロイダル形状コアおよび焼結体平板状コアに含有されるPおよびBの量はそれぞれ4および3mass ppm、またNa,Mg,Al,およびKはそれぞれ80,75,120および30mass ppmであった。なお、P,B,Na,Mg,Al,およびKの含有量は、上述した通り、JIS K 0102(ICP質量分析法)に従って定量した。
上述した方法に従って、焼結体トロイダル形状コアの初透磁率、および焼結体平板状コアの破壊靭性値を求めた。得られた結果を表1に示す。
同表に示したとおり、発明例である実施例1-1~1-5では、23℃、100kHzにおける初透磁率の値が4000以上かつ破壊靭性値が1.00MPa・m1/2以上であり、好適な磁気特性と高靱性を併せ持っている。
これに対し、Fe2O3を51.5mol%未満しか含まない比較例(比較例1-1)およびFe2O3が55.5mol%より多い比較例(比較例1-2)では、高靱性は実現できているものの、磁気異方性および磁歪が大きくなったため初透磁率が低下しており、23℃、100kHzにおける初透磁率の値が4000以上を満たせていない。
またZnOが不足した比較例(比較例1-3)では、キュリー温度が過度に上昇したため、反対にZnOを多量に含む比較例(比較例1-4)では、初透磁率が極大値を示すセカンダリピークが低下したため、23℃、100kHzにおける初透磁率の値が4000以上を満たせていない。

(実施例2)
含まれるFe、ZnおよびMnをすべてFe2O3、ZnOおよびMnOとして換算した場合に、Fe2O3:53.0mol%,ZnO:20.0mol%,MnO:27.0mol%の成分組成となるよう原料を秤量し、ボールミルを用いて16時間混合した後、空気中900℃で3時間仮焼を行い、大気中にて1.5時間かけて室温まで冷却して仮焼粉を得た。次に、この仮焼粉に表2に示す量のSiO2,CaO,Nb2O5および一部試料にはCoOを加え、ボールミルで12時間粉砕を行い、粉砕粉を得た。該粉砕粉にポリビニルアルコールを加えてスプレードライ造粒し、118MPaの圧力をかけトロイダル形状コアおよび平板状コアに成形した。これらの成形体に割れがないことを目視で確認後、成形体を焼成炉に挿入して、最高温度1320℃×2時間、窒素ガスと空気とを適宜混合したガス流中で焼成し、外径:25mm、内径:15mm、高さ:5mmの焼結体トロイダル形状コアと、縦:4mm、横:35mm、厚み:3mmの焼結体平板状コアとを得た。得られた焼結体トロイダル形状コアおよび焼結体平板状コアに含まれるPおよびBの量はそれぞれ4および3mass ppm、またNa,Mg,Al,およびKはそれぞれ80,75,120および30mass ppmであった。
含まれるFe、ZnおよびMnをすべてFe2O3、ZnOおよびMnOとして換算した場合に、Fe2O3:53.0mol%,ZnO:20.0mol%,MnO:27.0mol%の成分組成となるよう原料を秤量し、ボールミルを用いて16時間混合した後、空気中900℃で3時間仮焼を行い、大気中にて1.5時間かけて室温まで冷却して仮焼粉を得た。次に、この仮焼粉に表2に示す量のSiO2,CaO,Nb2O5および一部試料にはCoOを加え、ボールミルで12時間粉砕を行い、粉砕粉を得た。該粉砕粉にポリビニルアルコールを加えてスプレードライ造粒し、118MPaの圧力をかけトロイダル形状コアおよび平板状コアに成形した。これらの成形体に割れがないことを目視で確認後、成形体を焼成炉に挿入して、最高温度1320℃×2時間、窒素ガスと空気とを適宜混合したガス流中で焼成し、外径:25mm、内径:15mm、高さ:5mmの焼結体トロイダル形状コアと、縦:4mm、横:35mm、厚み:3mmの焼結体平板状コアとを得た。得られた焼結体トロイダル形状コアおよび焼結体平板状コアに含まれるPおよびBの量はそれぞれ4および3mass ppm、またNa,Mg,Al,およびKはそれぞれ80,75,120および30mass ppmであった。
これらの各試料について、実施例1と同じ手法、装置を用いそれぞれの特性を評価した。得られた結果を表2に示す。
同表に示したとおり、SiO2,CaO,Nb2O5およびCoO量が規定の範囲内である実施例2-1~2-8では、23℃、100kHzにおける初透磁率の値が4000以上、かつ破壊靭性値が1.00MPa・m1/2以上であり、好適な磁気特性と高靱性とを両立できている。
一方、SiO2,CaOおよびNb2O5の3成分のうち1つでも規定量未満しか含まない比較例2-1、2-3および2-5では、粒界生成が不十分となることから比抵抗が低下し、これに起因する初透磁率の劣化が見られ、かつ結晶粒成長の適度な抑制が不十分であるために低強度な粗大粒が一部出現することから、破壊靭性値が所望の値未満である。反対に同成分のうち1つでも過多である比較例2-2、2-4および2-6では、異常粒の出現により初透磁率が著しく劣化しており、また異常粒の部位が局所的に低強度であるため破壊靭性値も大きく低下している。
(実施例3)
実施例1に示した手法により、基本成分および副成分が実施例1-2と同じ組成となるような割合になる一方、含有するP,Bの量が種々に異なる原料を用いて造粒粉を得た。該造粒粉を、118MPaの圧力をかけトロイダル形状コアおよび平板状コアに成形した。その後、これらの成形体に割れがないことを目視で確認後、成形体を焼成炉に挿入して、最高温度1320℃×2時間、窒素ガスと空気を適宜混合したガス流中で焼成し、外径:25mm、内径:15mm、高さ:5mmの焼結体トロイダル形状コアと、縦:4mm、横:35mm、厚み:3mmの焼結体平板状コアとを得た。
実施例1に示した手法により、基本成分および副成分が実施例1-2と同じ組成となるような割合になる一方、含有するP,Bの量が種々に異なる原料を用いて造粒粉を得た。該造粒粉を、118MPaの圧力をかけトロイダル形状コアおよび平板状コアに成形した。その後、これらの成形体に割れがないことを目視で確認後、成形体を焼成炉に挿入して、最高温度1320℃×2時間、窒素ガスと空気を適宜混合したガス流中で焼成し、外径:25mm、内径:15mm、高さ:5mmの焼結体トロイダル形状コアと、縦:4mm、横:35mm、厚み:3mmの焼結体平板状コアとを得た。
これらの各試料について、実施例1と同じ手法、装置を用いそれぞれの特性を評価した。得られた結果を表3に示す。
また、同じ条件で成形体を1000個製造し、割れの有無を目視で観察した。なお割れの判断としては、成形体が完全に破断したもの、0.5mm以上のき裂もしくは部分的な剥奪が確認できたものを割れたコアと判断した。割れの発生率を表3に示す。
PおよびBが規定の範囲内である実施例3-1では、23℃、100kHzにおける初透磁率の値が4000以上、かつ破壊靭性値が1.00MPa・m1/2以上であり、好適な磁気特性と高靱性とを両立できている。反対に両成分のうち一方もしくは両方が規定以上含まれる際には、異常粒が出現することから初透磁率が劣化し、同時に破壊靭性値も低下し、ともに望ましい値が得られていない。
(実施例4)
実施例1に示した手法により、基本成分および副成分が実施例1-2と同じ組成となるような割合になる一方、含有する不純物量が種々に異なる原料を用い、また混合、粉砕、造粒時にスラリーの溶媒として用いる水に関し、通常の純水もしくはイオン交換水と異なり、水道水もしくは異なる硬度のミネラルウォーター等を用いたり、意図的に試薬を加えたりすることにより、最終的に試料が含有するNa,Mg,AlおよびKの量が異なるように作製した造粒粉を用いて、118MPaの圧力をかけトロイダル形状コアおよび平板状コアを成形した。その後、これらの成形体を焼成炉に挿入して、最高温度1320℃×2時間、窒素ガスと空気とを適宜混合したガス流中で焼成することで、外径:25mm、内径:15mm、高さ:5mmの焼結体トロイダル形状コアと、縦:4mm、横:35mm、厚み:3mmの焼結体平板状コアとを得た。
実施例1に示した手法により、基本成分および副成分が実施例1-2と同じ組成となるような割合になる一方、含有する不純物量が種々に異なる原料を用い、また混合、粉砕、造粒時にスラリーの溶媒として用いる水に関し、通常の純水もしくはイオン交換水と異なり、水道水もしくは異なる硬度のミネラルウォーター等を用いたり、意図的に試薬を加えたりすることにより、最終的に試料が含有するNa,Mg,AlおよびKの量が異なるように作製した造粒粉を用いて、118MPaの圧力をかけトロイダル形状コアおよび平板状コアを成形した。その後、これらの成形体を焼成炉に挿入して、最高温度1320℃×2時間、窒素ガスと空気とを適宜混合したガス流中で焼成することで、外径:25mm、内径:15mm、高さ:5mmの焼結体トロイダル形状コアと、縦:4mm、横:35mm、厚み:3mmの焼結体平板状コアとを得た。
これらの各試料について、実施例1と同じ手法、装置を用いそれぞれの特性を評価した。得られた結果を表4に示す。
また、同じ条件で成形体を1000個製造し、割れの有無を目視で観察した。割れの発生率を表4に示す。
Na,Mg,AlおよびKの含有量が既定の範囲内である実施例4-1~4-9では、破壊靭性値が1.00MPa・m1/2以上という良好な値が得られている。
一方、Na,Mg,AlおよびKの少なくとも1つを規定値以上含有する比較例4-1~4-9では、磁気特性は所望の値が得られている反面、破壊靭性値が1.00MPa・m1/2未満まで低下している。この靭性の低下は、Na,Mg,AlおよびKが結晶粒内に固溶し、局所的に低靭性の点が出現したためと推定される。
一方、Na,Mg,AlおよびKの少なくとも1つを規定値以上含有する比較例4-1~4-9では、磁気特性は所望の値が得られている反面、破壊靭性値が1.00MPa・m1/2未満まで低下している。この靭性の低下は、Na,Mg,AlおよびKが結晶粒内に固溶し、局所的に低靭性の点が出現したためと推定される。
成形体の割れ発生率に着目すると、比較例4-1~4-9では割れ発生率が2.5%以上と高い値になっている。これは、これら比較例においてはNa,Mg,AlおよびKの含有量が十分抑制されていないためバインダーの均一な分散が阻害され、成形体の中で局所的にバインダー量が不足した強度の弱い箇所が存在し、割れ不良が出現しやすくなったためであると考えられる。
以上述べたように本発明に係るMnZn系フェライトは、23℃において100kHzでの初透磁率の値が4000以上という良好な磁気特性、および破壊靭性値が1.00MPa・m1/2以上という機械的特性の両者を併せ持っており、成形体の割れ発生率を2.5%未満に低減して歩留まり良く製造することが可能であるため、特に自動車搭載用の電子部品の磁心に適している。
Claims (3)
- 基本成分、副成分および不可避的不純物からなるMnZn系フェライトであって、
前記基本成分が、Fe2O3、ZnO、MnO換算での鉄、亜鉛、マンガンの合計を100mol%として、
鉄:Fe2O3換算で51.5~55.5mol%、
亜鉛:ZnO換算で15.5mol%超26.0mol%以下および
マンガン:MnO換算で22.0~32.0mol%
であり、
前記基本成分に対して、前記副成分が、
SiO2:50~250mass ppm、
CaO:100mass ppm以上、1000mass ppm未満および
Nb2O5:100~300mass ppm
であり、
前記不可避的不純物におけるP、B、Na、Mg、AlおよびKの含有量をそれぞれ、
P:10mass ppm未満、
B:10mass ppm未満、
Na:200mass ppm未満、
Mg:200mass ppm未満、
Al:250mass ppm未満および
K:100mass ppm未満
に抑制する、MnZn系フェライト。 - 前記副成分として、さらに
CoO:3500massppm以下
を含有する、請求項1に記載のMnZn系フェライト。 - JIS R1607に準拠して測定した破壊靭性値が1.00MPa・m1/2以上であり、さらに
23℃、100kHzにおける初透磁率が4000以上である、請求項1または2に記載のMnZn系フェライト。
