Description

液処理方法、及び、吸水性樹脂粒子の製造方法
 本発明は、液処理方法、及び、吸水性樹脂粒子の製造方法に関する。
 (メタ)アクリル酸及びその塩からなる群より選ばれる少なくとも一種に由来する構造単位を有する重合体(以下、場合により、「(メタ)アクリル酸系重合体」という)は、各種用途に用いられており、例えば、水を主成分とする液体(例えば尿)を吸収するための吸水性樹脂粒子の構成材料として用いられている。例えば、下記特許文献1には、おむつ等の吸収性物品に用いられる吸水性樹脂粒子が開示されており、(メタ)アクリル酸等を重合させることにより吸水性樹脂粒子を得ることが記載されている。

 ところで、(メタ)アクリル酸系重合体を製造するに際しては、製造の各工程において充分量の(メタ)アクリル酸系重合体を回収した後に、残余の(メタ)アクリル酸系重合体を含有する液を排水として処理する場合がある。例えば、反応容器中で(メタ)アクリル酸系重合体を得た後に、反応容器の内壁に付着した(メタ)アクリル酸系重合体を水等で除去することにより、(メタ)アクリル酸系重合体を含有する被処理液として排水が生じる。前記残余の(メタ)アクリル酸系重合体は、溶解ポリマー(溶解したポリマー。例えば、分子量が比較的小さいポリマーが被処理液中で溶解している状態)、半溶解ゲル(例えば、表面架橋されていない重合体が被処理液中で部分的に溶けかけている状態)、膨潤ゲル(例えば、表面架橋した重合体が被処理液中で膨潤した状態)等の状態で被処理液に含まれており、これらの一部は、被処理液において、液体成分(例えば水)を含んだフロック(凝集物)に含まれている。被処理液に含まれる(メタ)アクリル酸系重合体は、フロックとして最終的に分離されて廃棄され、このフロックに含まれる液量(例えば水分量)が少ないほどフロックの質量が低減されやすい。この場合、フロック量を容易に低減可能な手段でフロックの廃棄量を低減して環境負荷を低減することが好ましい。
 本発明の一側面は、(メタ)アクリル酸系重合体を含有する被処理液の液処理方法であって、被処理液における処理後のフロック量を容易に低減可能な液処理方法を提供することを目的とする。また、本発明の他の一側面は、当該液処理方法を用いた吸水性樹脂粒子の製造方法を提供することを目的とする。
 本発明者は、(メタ)アクリル酸系重合体を含有する被処理液と、金属化合物と、を混合する処理工程において、被処理液及び金属化合物の混合物のpHの値を指標として金属化合物の使用量が調整可能であることを見出した。
 本発明の一側面は、(メタ)アクリル酸及びその塩からなる群より選ばれる少なくとも一種に由来する構造単位を有する重合体((メタ)アクリル酸系重合体)を含有する被処理液と、金属化合物と、を混合する処理工程を備え、処理工程において被処理液及び金属化合物の混合物のpHの値に基づき金属化合物の使用量を調整する、液処理方法を提供する。
 上述の液処理方法によれば、処理工程において被処理液及び金属化合物の混合物のpHの値に基づき金属化合物の使用量を調整することにより、被処理液における(メタ)アクリル酸系重合体の含有量を確認することなく金属化合物の使用量を調整してフロック量を調整できる。そのため、このような液処理方法によれば、被処理液における処理後のフロック量を容易に低減できる。
 本発明の他の一側面は、上述の被処理液を準備する工程と、上述の液処理方法を行う工程と、を備える、吸水性樹脂粒子の製造方法を提供する。
 本発明の一側面によれば、(メタ)アクリル酸系重合体を含有する被処理液の液処理方法であって、被処理液における処理後のフロック量を容易に低減可能な液処理方法を提供することができる。また、本発明の他の一側面によれば、当該液処理方法を用いた吸水性樹脂粒子の製造方法を提供することができる。
 以下、本発明の実施形態について詳細に説明する。但し、本発明は、以下の実施形態に限定されるものではなく、その要旨の範囲内で種々変形して実施することができる。
 本明細書において、「アクリル」及び「メタクリル」を合わせて「(メタ)アクリル」と表記する。「アクリレート」及び「メタクリレート」も同様に「(メタ)アクリレート」と表記する。本明細書に段階的に記載されている数値範囲において、ある段階の数値範囲の上限値又は下限値は、他の段階の数値範囲の上限値又は下限値と任意に組み合わせることができる。本明細書に記載されている数値範囲において、その数値範囲の上限値又は下限値は、実験例に示されている値に置き換えてもよい。「水溶性」とは、室温(25℃±2℃)において水に5質量%以上の溶解性を示すことをいう。本明細書に例示する材料は、単独で用いられてもよく、2種以上を組み合わせて用いられてもよい。組成物中の各成分の含有量は、組成物中に各成分に該当する物質が複数存在する場合、特に断らない限り、組成物中に存在する当該複数の物質の合計量を意味する。pHは、室温(25℃±2℃)におけるpHを対象とする。
 本実施形態に係る液処理方法は、(メタ)アクリル酸及びその塩からなる群より選ばれる少なくとも一種に由来する構造単位を有する重合体((メタ)アクリル酸系重合体)を含有する被処理液と、金属化合物(金属を含有する化合物。処理剤)と、を混合する処理工程を備え、処理工程において被処理液及び金属化合物の混合物のpHの値に基づき金属化合物の使用量を調整する。
 本実施形態に係る液処理方法によれば、(メタ)アクリル酸系重合体を含有する被処理液における処理後のフロック量(例えば、粒径75μm以上のフロックの量)を容易に低減することが可能であり、フロックの廃棄量を低減することにより環境負荷を低減することができる。フロック量の低減効果が得られる原因は明らかではないが、本発明者は下記のように推察している。但し、原因は下記の内容に限定されない。
 すなわち、(メタ)アクリル酸系重合体を含有する被処理液と金属化合物とを混合すると、(メタ)アクリル酸系重合体の凝集が促進されてフロックが形成され、被処理液から(メタ)アクリル酸系重合体を分離しやすくなる。また、被処理液と金属化合物とを混合することにより混合物中の金属イオン濃度が増加することにより浸透圧が変わり、浸透圧の原理により、混合物中のイオン濃度差が小さくなるように液体成分(例えば水)が移動する。重合体の製造においては、被処理液に含まれる(メタ)アクリル酸系重合体の一部が膨潤した状態を有する傾向があり、この場合、被処理液と金属化合物とを混合することで、前記浸透圧の原理により、膨潤した重合体から液体成分(例えば。重合体の製造に用いられるイオン交換水等の水)が放出される。これにより、フロックに含まれる液量が減少するためフロックの質量が低減する。
 処理工程では、被処理液と金属化合物とを混合することにより(メタ)アクリル酸系重合体と金属化合物とを接触させることができる。処理工程では、被処理液と、金属化合物を含む液(例えば、金属化合物の水溶液)と、を混合することにより被処理液と金属化合物とを混合してもよい。処理工程では、被処理液と金属化合物とを混合して得られた混合物(被処理液及び金属化合物の混合物)を撹拌してよい。被処理液は、(メタ)アクリル酸系重合体の作製中に得られてよく、(メタ)アクリル酸系重合体の作製後に(メタ)アクリル酸系重合体と液体成分(例えば水)とを混合することにより得られてもよい。
 処理工程における処理対象である被処理液は、(メタ)アクリル酸及びその塩からなる群より選ばれる少なくとも一種に由来する構造単位を有する重合体((メタ)アクリル酸系重合体)を含有する。すなわち、(メタ)アクリル酸系重合体は、(メタ)アクリル酸に由来する構造単位、及び、(メタ)アクリル酸の塩に由来する構造単位からなる群より選ばれる少なくとも一種を有する。被処理液は、例えば水を含有することができる。
 (メタ)アクリル酸系重合体は、吸水性樹脂粒子の構成材料として用いることができる。(メタ)アクリル酸系重合体は、粒子状であってよい。(メタ)アクリル酸系重合体を含む粒子は、尿、汗、血液(例えば経血)等の体液を吸収できる。(メタ)アクリル酸系重合体を含む粒子の中位粒子径は、250~600μm、300~500μm、又は、330~400μmであってよい。(メタ)アクリル酸系重合体の分子量(例えば重量平均分子量)は、1000を超えてよい。被処理液等に溶解している(メタ)アクリル酸系重合体の分子量は、下記条件に基づきGPC(ゲルパーミエーションクロマトグラフィ)により測定することができる。

・カラム:TSKgel Guard ColumnPWXL、G6000PWXL、GMPWXL、G3000PWXL(いずれも東ソー株式会社製)をこの順に接続し測定に用いた。

・試料注入量:100μL
・検量線:ポリアクリル酸ナトリウム標準(アジレント・テクノロジー株式会社製)
・サンプルの調製手順及び測定手順
 300mLビーカーに200mLの0.9質量%生理食塩水を用意する。(メタ)アクリル酸系重合体1gを加えた後、250rpmで1時間撹拌する。その後、撹拌を停止して10分間静置した後、上澄み液をろ過(ろ紙ADVANTEC 70mmのNo.3)し、ろ液を回収する。ろ液を0.45μmのフィルターシリンジを通して得られるサンプルを用いてGPCを測定する。
 (メタ)アクリル酸系重合体は、(メタ)アクリル酸及びその塩からなる群より選ばれる少なくとも一種を重合させることにより得られる。(メタ)アクリル酸系重合体の重合方法としては、逆相懸濁重合法、水溶液重合法、バルク重合法、沈殿重合法等が挙げられる。
 (メタ)アクリル酸系重合体は、(メタ)アクリル酸及びその塩以外の単量体に由来する構造単位を有してよい。(メタ)アクリル酸及びその塩以外の単量体としては、エチレン性不飽和単量体を用いることができる。エチレン性不飽和単量体としては、例えば、(メタ)アクリル酸アルキルエステル、2-(メタ)アクリルアミド-2-メチルプロパンスルホン酸及びその塩、(メタ)アクリルアミド、N,N-ジメチル(メタ)アクリルアミド、2-ヒドロキシエチル(メタ)アクリレート、N-メチロール(メタ)アクリルアミド、ポリエチレングリコールモノ(メタ)アクリレート、N,N-ジエチルアミノエチル(メタ)アクリレート、N,N-ジエチルアミノプロピル(メタ)アクリレート、ジエチルアミノプロピル(メタ)アクリルアミド等が挙げられる。
 (メタ)アクリル酸に由来する構造単位、及び、(メタ)アクリル酸の塩に由来する構造単位の合計量は、処理後のフロック量及び粘度を低減しやすい観点から、(メタ)アクリル酸系重合体の全量を基準として下記の範囲が好ましい。合計量は、50mol%以上、70mol%以上、90mol%以上、95mol%以上、97mol%以上、又は、99mol%以上が好ましい。(メタ)アクリル酸系重合体の構造単位は、実質的に、(メタ)アクリル酸に由来する構造単位、及び、(メタ)アクリル酸の塩に由来する構造単位からなる態様(実質的に、(メタ)アクリル酸系重合体の構造単位の100mol%が、(メタ)アクリル酸に由来する構造単位、及び、(メタ)アクリル酸の塩に由来する構造単位である態様)であってもよい。
 被処理液における(メタ)アクリル酸系重合体の含有量は、被処理液の全質量を基準として下記の範囲が好ましい。(メタ)アクリル酸系重合体の含有量は、処理可能な重合体の量が増えることにより処理効率が向上する観点、及び、金属化合物を添加することに伴う粘度の低減効果を確認しやすい観点から、0.001質量%以上、0.003質量%、0.0035質量%以上、0.005質量%以上、0.008質量%以上、0.01質量%以上、0.015質量%以上、0.02質量%以上、0.025質量%以上、0.03質量%以上、又は、0.033質量%以上が好ましい。(メタ)アクリル酸系重合体の含有量は、重合体が少ない方が被処理液を移送しやすい観点、及び、重合体が過剰量であることに起因する不具合を抑制しやすい観点から、1質量%以下、0.8質量%以下、0.5質量%以下、0.3質量%以下、0.1質量%以下、0.08質量%以下、0.05質量%以下、又は、0.04質量%以下が好ましい。これらの観点から、(メタ)アクリル酸系重合体の含有量は、0.001~1質量%が好ましい。
 被処理液は、処理されて最終的に廃液として設備外に送り出される。そのため、送液効率を向上させる観点から、処理後の液の粘度が低いことが好ましい。すなわち、処理後の粘度が低減することにより、処理工程の後続の工程において処理後の液を効率よく移送することができる。被処理液と金属化合物とを混合する場合、上述のとおり、浸透圧の原理により、膨潤した重合体から液体成分が放出されることにより処理後の粘度が低減されると推測される。
 処理工程により得られる液の粘度(室温(25℃±2℃))は、後続の工程における送液効率を向上させやすい観点から、下記の範囲が好ましい。粘度は、15mPa・s以下、13mPa・s以下、12mPa・s以下、10mPa・s以下、9mPa・s以下、8mPa・s以下、7.5mPa・s以下、7mPa・s以下、6.5mPa・s以下、6mPa・s以下、又は、5.5mPa・s以下が好ましい。粘度の下限値は、特に限定されず、0mPa・sを超え、例えば3mPa・s以上であってよい。
 金属化合物としては、多価金属化合物、一価金属化合物等が挙げられる。金属化合物は、処理後のフロック量及び粘度を低減しやすい観点から、金属塩、金属塩の水和物、及び、金属水酸化物からなる群より選ばれる少なくとも一種を含むことが好ましい。金属塩としては、ハロゲン化物(例えば塩化物)、硫酸塩、炭酸塩、硝酸塩、酢酸塩、リン酸塩、硫化物等が挙げられる。金属化合物としては、水溶性の化合物を用いることができる。
 金属化合物は、処理後のフロック量及び粘度を低減しやすい観点から、多価金属化合物を含むことが好ましい。多価金属化合物を用いることによりフロック量及び粘度の低減効果が得られる原因は明らかではないが、本発明者は下記のように推察している。但し、原因は下記の内容に限定されない。
 すなわち、被処理液と多価金属化合物とを混合することにより、重合体の分子鎖同士が多価金属で架橋されることにより凝集(フロック形成)しやすく、更に架橋が進むと、分子鎖間の隙間が狭くなって液体成分(例えば水)がフロック中から放出されやすい。これにより、フロックに含まれる液量が減少するためフロックの質量が低減しやすい。
 溶解ポリマー及び半溶解ゲルは粘度を増加させる傾向がある。これに対し、多価金属化合物を用いると、被処理液中の溶解ポリマーが多価金属で架橋されることによって不溶化する。そして、重合体同士が凝集することによりフロックが形成されて溶解ポリマーの含有量が減る。また、半溶解ゲルが同様に不溶化することにより半溶解ゲルの含有量が減る。これらにより、粘度を増加させ得る成分が減少することにより処理後の粘度が低減される。
 多価金属化合物は、多価金属を含む化合物であり、多価金属イオンを含んでよい。多価金属イオンの価数は、2価、3価、4価等であってよい。多価金属化合物は、処理後のフロック量及び粘度を低減しやすい観点から、2価の金属イオン、及び、3価の金属イオンからなる群より選ばれる少なくとも一種を含むことが好ましい。多価金属イオンの構成元素としては、アルミニウム(Al)、マグネシウム(Mg)、カルシウム(Ca)、ストロンチウム(Sr)、ニッケル(Ni)、コバルト(Co)、銅(Cu)、マンガン(Mn)、亜鉛(Zn)等が挙げられる。多価金属化合物は、処理後のフロック量及び粘度を低減しやすい観点から、アルミニウム、マグネシウム及びカルシウムからなる群より選ばれる少なくとも一種を含むことが好ましく、マグネシウム及びカルシウムからなる群より選ばれる少なくとも一種を含むことがより好ましい。
 多価金属化合物は、処理後のフロック量及び粘度を低減しやすい観点から、多価金属塩、多価金属塩の水和物、及び、多価金属水酸化物からなる群より選ばれる少なくとも一種を含むことが好ましい。
 多価金属化合物は、処理後のフロック量及び粘度を低減しやすい観点から、アルミニウム化合物(アルミニウムを含む化合物)、マグネシウム化合物(マグネシウムを含む化合物)、及び、カルシウム化合物(カルシウムを含む化合物)からなる群より選ばれる少なくとも一種を含むことが好ましい。すなわち、多価金属化合物は、アルミニウム化合物を含む態様、マグネシウム化合物を含む態様、及び/又は、カルシウム化合物を含む態様が好ましい。多価金属化合物は、処理後のフロック量を更に低減しやすい観点から、マグネシウム化合物、及び、カルシウム化合物からなる群より選ばれる少なくとも一種を含むことがより好ましい。
 アルミニウム化合物としては、塩化アルミニウム(例えばポリ塩化アルミニウム)、硫酸アルミニウム、硝酸アルミニウム、リン酸アルミニウム、これらの水和物、水酸化アルミニウム等が挙げられる。マグネシウム化合物としては、塩化マグネシウム、硫酸マグネシウム、炭酸マグネシウム、これらの水和物、水酸化マグネシウム等が挙げられる。カルシウム化合物としては、塩化カルシウム、硫酸カルシウム、炭酸カルシウム、これらの水和物、水酸化カルシウム等が挙げられる。多価金属化合物は、処理後のフロック量及び粘度を低減しやすい観点から、塩化アルミニウム(AlCl)、硫酸マグネシウム(MgSO)、塩化カルシウム(CaCl)、これらの水和物、及び、水酸化カルシウム(Ca(OH))からなる群より選ばれる少なくとも一種を含むことが好ましい。多価金属化合物としては、塩化アルミニウム及び塩化アルミニウムの水和物とは異なる化合物、アルカリ金属化合物(アルカリ金属を含む化合物)とは異なる化合物等を用いてよい。
 一価金属化合物は、一価金属を含む化合物であり、一価金属イオンを含んでよい。一価金属イオンの構成元素としては、ナトリウム(Na)、カリウム(K)等が挙げられる。一価金属化合物は、処理後のフロック量及び粘度を低減しやすい観点から、ナトリウムを含むことが好ましい。一価金属化合物は、処理後のフロック量及び粘度を低減しやすい観点から、塩化ナトリウム(NaCl)を含むことが好ましい。
 処理工程における金属化合物の使用量は、処理後のフロック量及び粘度のバランスに優れる観点から、(メタ)アクリル酸系重合体100gに対して下記の範囲が好ましい。金属化合物の使用量は、0.1mol以上、0.15mol以上、0.2mol以上、0.3mol以上、0.5mol以上、0.6mol以上、0.8mol以上、1mol以上、1.2mol以上、又は、1.3mol以上が好ましい。金属化合物の使用量は、5mol以下、4mol以下、3mol以下、2.5mol以下、2.25mol以下、2mol以下、1.8mol以下、1.5mol以下、又は、1.4mol以下が好ましい。これらの観点から、金属化合物の使用量は、0.1~5mol又は0.15~5molが好ましい。
 処理工程における金属化合物の使用量は、処理後のフロック量及び粘度のバランスに優れる観点から、被処理液の全質量を基準として下記の範囲が好ましい。金属化合物の使用量は、0.00001mol/kg以上、0.00004mol/kg以上、0.00005mol/kg以上、0.0001mol/kg以上、0.0003mol/kg以上、0.0005mol/kg以上、0.001mol/kg以上、0.0015mol/kg以上、0.0016mol/kg以上、0.0017mol/kg以上、0.0042mol/kg以上、又は、0.0044mol/kg以上が好ましい。金属化合物の使用量は、0.1mol/kg以下、0.08mol/kg以下、0.05mol/kg以下、0.03mol/kg以下、0.01mol/kg以下、0.008mol/kg以下、0.007mol/kg以下、0.006mol/kg以下、0.005mol/kg以下、0.004mol/kg以下、0.003mol/kg以下、又は、0.002mol/kg以下が好ましい。これらの観点から、金属化合物の使用量は、0.00001~0.1mol/kgが好ましい。
 処理工程においては、被処理液と金属化合物とを混合することによりpHが変動し得る。本発明者は、処理工程におけるpHに基づき金属化合物の量を調整することで、被処理液における処理後のフロック量を調整しやすいことを見出した。本実施形態によれば、(メタ)アクリル酸系重合体を含有する被処理液と、金属化合物を含む処理剤と、を混合するときの処理剤の使用量の調整方法であって、被処理液及び処理剤の混合物のpHに基づき処理剤の使用量を調整する、処理剤の使用量の調整方法を提供することができる。処理剤は多価金属化合物を含むことが好ましい。多価金属化合物の多価金属(多価金属イオン等)と重合体のカルボキシル基とがイオン架橋を形成することにより、遊離の水素イオン又は水酸化物イオンの濃度が変化することに伴いpHが変動しやすいと推察される。但し、pH変動の原因は当該内容に限定されない。
 処理工程では、被処理液及び金属化合物の混合物のpHに基づき金属化合物の使用量を調整してよい。すなわち、被処理液及び金属化合物の混合物のpHを確認した後、前記混合物と金属化合物とを混合してよい。この場合、被処理液における(メタ)アクリル酸系重合体の含有量を確認することなく液処理を行うことができる。
 処理工程では、被処理液及び金属化合物の混合物のpHを測定できる。pHの測定は、被処理液及び金属化合物の混合中に行われてよく、被処理液及び金属化合物の混合後(例えば、混合して3時間後)に行われてもよい。処理工程は、被処理液と金属化合物とを混合して混合物を得る工程Aと、前記混合物及び金属化合物を混合する工程Bと、を有し、工程A中、又は、工程A及び工程Bの間に、被処理液及び金属化合物の混合物のpHを測定する態様であってよい。
 処理工程における被処理液のpHは、金属化合物と混合する前において下記の範囲であってよい。pHは、3以上、4以上、5以上、6以上、6.5以上、7以上、7.5以上、8以上、又は、8.5以上であってよい。pHは、12以下、11.5以下、11以下、10.5以下、10以下、9.5以下、又は、9以下であってよい。これらの観点から、pHは、3~12であってよい。
 被処理液及び金属化合物の混合物のpHと、金属化合物と混合する前の被処理液のpHとのpH差(pH差の絶対値。pHの変化量)は、下記の範囲が好ましい。pH差は、処理後のフロック量及び粘度を低減しやすい観点から、2以上、2.25以上、2.5以上、2.75以上、3以上、又は、3.25以上が好ましい。pH差は、金属化合物の過剰添加を抑制しやすい観点から、7以下、6.5以下、6以下、5.5以下、5以下、4.5以下、4以下、3.75以下、又は、3.5以下が好ましい。これらの観点から、pH差は、2~7が好ましい。
 本実施形態に係る液処理方法では、処理後のフロック量及び粘度を低減しやすい観点から、処理工程における被処理液のpHが、金属化合物と混合する前において上述の範囲のpHであり、且つ、被処理液及び金属化合物の混合物のpHと、金属化合物と混合する前の被処理液のpHとのpH差が上述の範囲であることが好ましい。
 被処理液及び金属化合物の混合物のpHは、金属化合物と混合する前の被処理液のpHに対して、高くてよく、低くてもよい。すなわち、被処理液及び金属化合物の混合物のpHは、金属化合物と混合する前の被処理液のpHに対して上述のpH差の範囲で高くてよく、例えば、金属化合物と混合する前の被処理液のpHに対して2以上高くてよい。被処理液及び金属化合物の混合物のpHは、金属化合物と混合する前の被処理液のpHに対して上述のpH差の範囲で低くてよく、例えば、金属化合物と混合する前の被処理液のpHに対して2以上低くてよい。
 本実施形態に係る液処理方法は、処理工程の後に、処理工程における被処理液及び金属化合物の混合物(処理工程で得られた混合物)と、無機凝集剤と、を混合する追加処理工程を備えてよい。この場合、フロックが更に凝集することによりフロックを除去しやすい。無機凝集剤は、ポリ塩化アルミニウム、硫酸アルミニウム、塩化第2鉄、ポリ硫酸第2鉄、及び、硫酸第1鉄からなる群より選ばれる少なくとも一種を含むことができる。
 本実施形態に係る液処理方法は、処理工程における被処理液及び金属化合物の混合物と、酸(例えば硫酸)と、を混合する工程を処理工程と追加処理工程との間に備えてよい。これにより、追加処理工程における処理を効果的に行いやすいpHに調整することができる。無機凝集剤としてポリ塩化アルミニウムを用いた場合、(メタ)アクリル酸系重合体が帯電することが抑制されやすく、追加処理工程においてフロックが凝集しやすいことによりフロックを更に除去しやすい。
 本実施形態に係る液処理方法は、処理工程の後に、(メタ)アクリル酸系重合体及び金属化合物を含有する混合物と、高分子凝集剤と、を混合する高分子凝集剤混合工程を備えてよい。これにより、フロックが更に凝集することによりフロックを除去しやすい。高分子凝集剤混合工程は、追加処理工程で得られた混合物と、高分子凝集剤と、を混合する工程であってよい。追加処理工程が行われない場合、高分子凝集剤混合工程は、被処理液及び金属化合物の混合物と、高分子凝集剤と、を混合する工程であってもよい。高分子凝集剤としては、アニオン性凝集剤、カチオン性凝集剤、ノニオン性凝集剤、両性凝集剤等が挙げられる。
 アニオン性凝集剤としては、ポリアクリル酸、アクリル酸とアクリルアミドとの共重合体、ポリアクリルアミド加水分解物、アクリルアミドと2-メチルプロパンスルホン酸との共重合体、これらの重合体の塩などが挙げられる。カチオン性凝集剤としては、アクリルアミドの共重合体、ジメチルアミノエチルメタクリレート、ジメチルアミノエチルアクリレート、ポリアミジン等が挙げられる。ノニオン性凝集剤としては、ポリアクリルアミド等が挙げられる。両性凝集剤としては、アクリル酸の第4級アンモニウム塩とアクリル酸ナトリウムとの共重合体等が挙げられる。
 本実施形態に係る液処理方法は、高分子凝集剤混合工程の後に、高分子凝集剤混合工程で得られた混合物に固液分離を施す固液分離工程を備えてよい。これにより、フロックを液相から分離して除去することができる。高分子凝集混合工程が行われない場合、固液分離工程は、追加処理工程で得られた混合物に固液分離を施す工程であってよい。追加処理工程及び高分子凝集混合工程が行われない場合、固液分離工程は、処理工程で得られた混合物(被処理液及び金属化合物の混合物)に固液分離を施す工程であってよい。これらのいずれの場合においても、フロックを液相から分離して除去することができる。
 固液分離方法としては、回分式、連続式等であってよい。固液分離機としては、フィルター、振動スクリーン、ロータリースクリーン、ベルトストレーナ等の重力式濾過型;真空ヌッツェ、ロータリードラムフィルター、ロータリーディスクフィルター、ベルトフィルター等の真空式濾過型;加圧ヌッツェ、フィルタープレス、ピストンプレス、プレートプレス、スクリュープレス等の加圧式濾過型;バッチフィルター、スクロールフィルター、バスケット型等の遠心式濾過型;スクロールディスク、ハイドロサイクロン、スクリューデカンター等の遠心式沈降型などが挙げられる。
 本実施形態に係る吸水性樹脂粒子の製造方法は、(メタ)アクリル酸系重合体を含有する被処理液を準備する被処理液準備工程と、本実施形態に係る液処理方法を行う液処理工程と、を備える。本実施形態に係る吸水性樹脂粒子の製造方法により得られた吸水性樹脂粒子は、(メタ)アクリル酸系重合体を含有し、おむつ等の吸収性物品における吸収体の構成材料として用いることができる。
 本実施形態に係る吸水性樹脂粒子の製造方法は、(メタ)アクリル酸系重合体を作製する重合体作製工程を備えてよい。重合体作製工程は、(メタ)アクリル酸及びその塩からなる群より選ばれる少なくとも一種を重合させることにより(メタ)アクリル酸系重合体を得る工程である。重合体作製工程において被処理液が得られる場合、被処理液準備工程は重合体作製工程であってよい。被処理液準備工程は、重合体作製工程後に、(メタ)アクリル酸系重合体と液体成分(例えば水)とを混合することにより被処理液を得る工程であってもよい。
 以下、実験例を用いて本発明の内容を更に詳細に説明するが、本発明は以下の実験例に限定されるものではない。
<吸水性樹脂粒子の作製>
 還流冷却器、滴下ロート、窒素ガス導入管、及び、撹拌機(翼径5cmの4枚傾斜パドル翼を2段有する撹拌翼)を備えた内径11cm、内容積2Lの丸底円筒型セパラブルフラスコを準備した。このフラスコに、炭化水素分散媒としてn-ヘプタン293gを添加し、高分子系分散剤として無水マレイン酸変性エチレン・プロピレン共重合体(三井化学株式会社製、ハイワックス1105A)0.736gを添加することにより混合物を得た。この混合物を撹拌しつつ80℃まで昇温することにより分散剤を溶解した後、混合物を50℃まで冷却した。
 次に、内容積300mLのビーカーに、水溶性エチレン性不飽和単量体として80.5質量%のアクリル酸水溶液92.0g(アクリル酸:1.03モル)を添加した。続いて、外部より冷却しつつ、20.9質量%の水酸化ナトリウム水溶液147.7gをビーカー内に滴下することによりアクリル酸に対して75モル%の中和を行った。その後、増粘剤としてヒドロキシルエチルセルロース0.092g(住友精化株式会社製、HEC AW-15F)、水溶性ラジカル重合開始剤として過硫酸カリウム0.0736g(0.272ミリモル)、内部架橋剤としてエチレングリコールジグリシジルエーテル0.011g(0.063ミリモル)を加えた後に溶解させることにより第1段目の水性液を調製した。
 そして、撹拌機の回転数300rpmで撹拌しながら上述の第1段目の水性液を上述のセパラブルフラスコに添加した後、10分間撹拌した。その後、n-ヘプタン6.62gにショ糖ステアリン酸エステル(界面活性剤、三菱化学フーズ株式会社製、リョートーシュガーエステルS-370、HLB値:3)0.736gを加熱溶解することにより得られた界面活性剤溶液をセパラブルフラスコに添加した。そして、撹拌機の回転数550rpmで撹拌しながら系内を窒素で充分に置換した。その後、フラスコを70℃の水浴に浸漬させることにより昇温し、重合を60分間行うことにより第1段目の重合スラリー液を得た。
 次に、内容積500mLの別のビーカーに水溶性エチレン性不飽和単量体として80.5質量%のアクリル酸水溶液128.8g(アクリル酸:1.44モル)を添加した。続いて、外部より冷却しつつ、27質量%の水酸化ナトリウム水溶液159.0gをビーカー内に滴下することによりアクリル酸に対して75モル%の中和を行った。その後、水溶性ラジカル重合開始剤として過硫酸カリウム0.090g(0.333ミリモル)、内部架橋剤としてエチレングリコールジグリシジルエーテル0.013g(0.075ミリモル)を加えた後に溶解させることにより第2段目の水性液を調製した。
 次に、撹拌機の回転数1000rpmで撹拌しながら、上述のセパラブルフラスコ内を25℃に冷却した後、上述の第2段目の水性液の全量を上述の第1段目の重合スラリー液に添加した。続いて、系内を窒素で30分間置換した後、再度、フラスコを70℃の水浴に浸漬することにより昇温し、重合反応を60分間行うことにより含水ゲル状重合体を得た。
 その後、125℃に設定した油浴にフラスコを浸漬し、n-ヘプタンと水との共沸蒸留によりn-ヘプタンを還流しながら234.2gの水を系外へ抜き出した。
 その後、n-ヘプタン及び水を125℃にて蒸発させて乾燥させることによって重合体粒子(乾燥品)を得た。この重合体粒子を目開き850μmの篩に通過させることにより吸水性樹脂粒子を223.0g得た。吸水性樹脂粒子の中位粒子径は350μmであった。吸水性樹脂粒子の重量平均分子量は1000を超えていた。
<試験液の調製>
 撹拌機(翼径5cmの4枚傾斜パドル翼を2段有する撹拌翼)を備えた内径11cm、内容積2Lの丸底円筒型セパラブルフラスコを準備した。次に、イオン交換水1500gをセパラブルフラスコに加えた後、200rpmで撹拌しつつ、ママコができないように上述の吸水性樹脂粒子0.5gをゆっくりと加えた。そして、吸水性樹脂粒子を30分間膨潤させることにより、吸水性樹脂粒子0.5gを含有する試験液A(試験排水)を得た。セパラブルフラスコ内における未処理の試験液AのpH、粘度及びフロック量を測定した。各測定は、室温(25℃±2℃)にて行った。未処理の試験液AのpHは8.95であり、粘度は16.0mPa・sであり、フロック量は249.1gであった。
 吸水性樹脂粒子の使用量を0.05gに変更したことを除き試験液Aと同様の操作を行うことにより、吸水性樹脂粒子0.05gを含有する試験液B(試験排水)を得た。セパラブルフラスコ内における未処理の試験液BのpH、粘度及びフロック量を測定した。各測定は、室温(25℃±2℃)にて行った。未処理の試験液BのpHは8.12であり、粘度は6.5mPa・sであり、フロック量は30.2gであった。
 試験液のpHは、ポータブルpHメータ(HORIBA製 D-72)を用いて測定した。
 試験液の粘度は、試験液200mLを200mLガラスビーカーへ注いた後、室温下(25℃±2℃)でB型粘度計を用いて測定した。
 試験液のフロック量は、以下の手順で測定した。予め質量Wc[g]を測定した目開き75μmのJIS標準篩で試験液をろ過した後、標準篩を水平に対して約30°の傾斜角で傾けた状態で30分間放置することにより余剰の水分をろ別した。30分間放置後の標準篩の質量Wd[g]を測定した。そして、式「Wd-Wc」によりフロック量[g]を求めた。
<試験液に対する液処理>
(実験例1)
 上述のセパラブルフラスコ内の試験液Aに対して、消石灰(Ca(OH)、日ノ丸鉱業株式会社製)を0.50g(0.0067モル)添加して混合物を得た後、混合物を3時間撹拌した。
(実験例2)
 上述のセパラブルフラスコ内の試験液Aに対して、消石灰(Ca(OH)、日ノ丸鉱業株式会社製)を0.20g(0.0027モル)添加して混合物を得た後、混合物を3時間撹拌した。
(実験例3)
 上述のセパラブルフラスコ内の試験液Aに対して、消石灰(Ca(OH)、日ノ丸鉱業株式会社製)を0.05g(0.0007モル)添加して混合物を得た後、混合物を3時間撹拌した。
(実験例4)
 上述のセパラブルフラスコ内の試験液Aに対して、塩化カルシウム2水和物(CaCl・2HO、株式会社トクヤマ製)を0.98g(0.0067モル)添加して混合物を得た後、混合物を3時間撹拌した。
(実験例5)
 上述のセパラブルフラスコ内の試験液Aに対して、塩化カルシウム2水和物(CaCl・2HO、株式会社トクヤマ製)を0.40g(0.0027モル)添加して混合物を得た後、混合物を3時間撹拌した。
(実験例6)
 上述のセパラブルフラスコ内の試験液Aに対して、塩化カルシウム2水和物(CaCl・2HO、株式会社トクヤマ製)を0.10g(0.0007モル)添加して混合物を得た後、混合物を3時間撹拌した。
(実験例7)
 上述のセパラブルフラスコ内の試験液Aに対して、硫酸マグネシウム7水和物(MgSO・7HO、林純薬株式会社製)を2.49g(0.0101モル)添加して混合物を得た後、混合物を3時間撹拌した。
(実験例8)
 上述のセパラブルフラスコ内の試験液Aに対して、硫酸マグネシウム7水和物(MgSO・7HO、林純薬株式会社製)を1.65g(0.0067モル)添加して混合物を得た後、混合物を3時間撹拌した。
(実験例9)
 上述のセパラブルフラスコ内の試験液Aに対して、塩化アルミニウム6水和物(AlCl・6HO、関東化学株式会社製)を2.44g(0.0101モル)添加して混合物を得た後、混合物を3時間撹拌した。
(実験例10)
 上述のセパラブルフラスコ内の試験液Aに対して、塩化アルミニウム6水和物(AlCl・6HO、関東化学株式会社製)を1.62g(0.0067モル)添加して混合物を得た後、混合物を3時間撹拌した。
(実験例11)
 上述のセパラブルフラスコ内の試験液Aに対して、塩化ナトリウム(NaCl、ナカライテスク株式会社製)を0.59g(0.0101モル)添加して混合物を得た後、混合物を3時間撹拌した。
(実験例12)
 上述のセパラブルフラスコ内の試験液Aに対して、塩化ナトリウム(NaCl、ナカライテスク株式会社製)を0.39g(0.0067モル)添加して混合物を得た後、混合物を3時間撹拌した。
(実験例13)
 上述のセパラブルフラスコ内の試験液Bに対して、塩化カルシウム2水和物(CaCl・2HO、株式会社トクヤマ製)を0.98g(0.0067モル)添加して混合物を得た後、混合物を3時間撹拌した。
(実験例14)
 上述のセパラブルフラスコ内の試験液Bに対して、塩化カルシウム2水和物(CaCl・2HO、株式会社トクヤマ製)を0.04g(0.00027モル)添加して混合物を得た後、混合物を3時間撹拌した。
(実験例15)
 上述のセパラブルフラスコ内の試験液Bに対して、塩化カルシウム2水和物(CaCl・2HO、株式会社トクヤマ製)を0.01g(0.00007モル)添加して混合物を得た後、混合物を3時間撹拌した。
<液処理結果の確認>
 上述の液処理を施した試験液のpH(金属化合物を添加して得られた混合物を3時間撹拌した後の最終pH)、粘度及びフロック量を上述の未処理の試験液と同様の手順で測定した。結果を表1に示す。金属化合物を添加したことに伴うpHの変動値も表1に示す。

 表1によれば、金属化合物を用いて処理することにより、(メタ)アクリル酸系重合体を含有する被処理液における処理後のフロック量を低減することができることが確認される。また、被処理液及び金属化合物の混合物のpHの値を指標として金属化合物の使用量を調整できることが確認される。

Claims (13)

  1.  (メタ)アクリル酸及びその塩からなる群より選ばれる少なくとも一種に由来する構造単位を有する重合体を含有する被処理液と、金属化合物と、を混合する処理工程を備え、
     前記処理工程において前記被処理液及び前記金属化合物の混合物のpHの値に基づき前記金属化合物の使用量を調整する、液処理方法。
  2.  前記混合物のpHと、前記金属化合物と混合する前の前記被処理液のpHとの差が2以上である、請求項1に記載の液処理方法。
  3.  前記混合物のpHが、前記金属化合物と混合する前の前記被処理液のpHに対して2以上高い、請求項2に記載の液処理方法。
  4.  前記混合物のpHが、前記金属化合物と混合する前の前記被処理液のpHに対して2以上低い、請求項2に記載の液処理方法。
  5.  前記被処理液のpHが、前記金属化合物と混合する前において6以上である、請求項1~4のいずれか一項に記載の液処理方法。
  6.  前記被処理液のpHが、前記金属化合物と混合する前において7以上である、請求項1~4のいずれか一項に記載の液処理方法。
  7.  前記金属化合物が多価金属化合物を含む、請求項1~6のいずれか一項に記載の液処理方法。
  8.  前記多価金属化合物がアルミニウム化合物を含む、請求項7に記載の液処理方法。
  9.  前記多価金属化合物がマグネシウム化合物を含む、請求項7又は8に記載の液処理方法。
  10.  前記多価金属化合物がカルシウム化合物を含む、請求項7~9のいずれか一項に記載の液処理方法。
  11.  前記混合物と、無機凝集剤と、を混合する工程を更に備える、請求項1~10のいずれか一項に記載の液処理方法。
  12.  前記重合体及び前記金属化合物を含有する混合物と、高分子凝集剤と、を混合する工程を更に備える、請求項1~11のいずれか一項に記載の液処理方法。
  13.  前記被処理液を準備する工程と、
     請求項1~12のいずれか一項に記載の液処理方法を行う工程と、を備える、吸水性樹脂粒子の製造方法。
