Abstract
[課題] 個々の触媒金属粒子と排気ガスとの接触率が極めて良好である、新規な燃焼ガスの浄化用触媒構成資材並びにこれを用いた触媒装置並びにその製造方法の開発を技術課題とした。 [解決手段] セラミックスの微粒子が含まれるスラリーである触媒担持素材2に対し、触媒金属粒子3と、高温消失するポーラス形成材5とが混入されて成り、このポーラス形成材5は、セルロースナノファイバーの長繊維5L及び/又はセルロースナノファイバーの短繊維5Sを含んでいることを特徴として成る。
Description
本発明は、自動二輪車、自動車等の排気ガス等の浄化に供される触媒装置とその構成資材に関するものである。
自動二輪車、自動車等の排気ガス等の処理に用いられる触媒装置は、排気ガスとの接触を多大なものとするために、ハニカム構造の担持体に対して触媒金属粒子を担持させた触媒素子を主たる構成要素とするものである。
このような触媒素子を得るにあたっては、ステンレスやセラミックス素材により形成されたハニカム柱体に、触媒担体とともに触媒金属粒子をコーティングする手法(例えば特許文献1参照)が採られている。
ところで前記触媒金属は、白金、ロジウム、パラジウム等の貴金属が用いられるため、これらが効率的に排気ガスと接するようにして、これら触媒金属の使用量を減らすことが課題となっている。
このような触媒素子を得るにあたっては、ステンレスやセラミックス素材により形成されたハニカム柱体に、触媒担体とともに触媒金属粒子をコーティングする手法(例えば特許文献1参照)が採られている。
ところで前記触媒金属は、白金、ロジウム、パラジウム等の貴金属が用いられるため、これらが効率的に排気ガスと接するようにして、これら触媒金属の使用量を減らすことが課題となっている。
このように触媒金属の使用量を減らすことのできる試みの一例として、セラミック粉末やパルプを主成分とした材料を抄紙して、多孔質の紙質シートを形成し、この紙質シートをコルゲート状に成形し、巻き取ることでハニカム柱体を形成した後、セラミックス原料と触媒金属粒子とでハニカム柱体をコーティングする手法(例えば非特許文献1参照)が挙げられる。
しかしながらこの手法は、原料の叩解、抄紙、乾燥工程が必須であるため、製造コストの上昇を招いてしまうものであった。

本発明はこのような従来手法を根本的に見直した手法を提案するものであって、個々の触媒金属粒子と排気ガス等との接触率が極めて良好である、新規な触媒層形成資材及び触媒装置構成資材及び触媒装置並びにこれらの製造方法の開発を技術課題としたものである。
すなわち請求項1記載の触媒層形成資材は、セラミックスの微粒子が含まれるスラリーである触媒担持素材に対し、触媒金属粒子と、高温消失するポーラス形成材とが混入されて成り、このポーラス形成材は、セルロースナノファイバーの長繊維及び/又はセルロースナノファイバーの短繊維を含んでいることを特徴として成るものである。
また請求項2記載の触媒装置構成資材は、前記請求項1記載の触媒層形成資材が、基材の表面または基材の表面に形成された触媒金属粒子含有層の表面に塗布されて触媒層が形成され、触媒層形成資材が焼成されることにより、ポーラス形成材が消失してポーラスが形成されていることを特徴として成るものである。
また請求項3記載の触媒装置構成資材は、前記請求項2記載の要件に加え、前記触媒層は、多層形成されていることを特徴として成るものである。
また請求項4記載の触媒装置構成資材は、前記請求項2または3記載の要件に加え、前記基材は金属箔であり、この基材がコルゲート形成され、且つ筒状に重ね巻き状とされてハニカム断面が形成されていることを特徴として成るものである。
また請求項5記載の触媒装置構成資材は、前記請求項2または3記載の要件に加え、前記基材は、セラミックスにより形成されたハニカム構造体であることを特徴として成るものである。
また請求項6記載の触媒装置は、前記請求項4または5記載の触媒装置構成資材が、ケーシング内に収容されていることを特徴として成るものである。
また請求項7記載の触媒層形成資材の製造方法は、セラミックスの微粒子が含まれるスラリーである触媒担持素材に対し、触媒金属粒子と、高温消失するポーラス形成材として、セルロースナノファイバーの長繊維と、及び/又はセルロースナノファイバーの短繊維とを混入することを特徴として成るものである。
また請求項8記載の触媒装置構成資材の製造方法は、前記請求項7記載の触媒層形成資材の製造方法によって製造された触媒層形成資材を、基材の表面に塗布し、触媒層形成資材を焼成することにより、ポーラス形成材を消失させてポーラスを形成することを特徴として成るものである。
また請求項9記載の触媒装置構成資材の製造方法は、前記請求項8記載の要件に加え、前記触媒層を、多層形成することを特徴として成るものである。
また請求項10記載の触媒装置構成資材の製造方法は、前記請求項8または9記載の要件に加え、前記基材をコルゲート形成し、且つ筒状に重ね巻き状としてハニカム断面を形成することを特徴として成るものである。

またセルロースナノファイバーの長繊維が消失することにより形成される長尺ポーラスが、セルロースナノファイバーの短繊維が消失することにより形成される短尺ポーラスによって接続されたポーラスネットワークを形成することができる。

また請求項6記載の発明によれば、ハニカム構造の形成に係るコスト等を低減しながらも、個々の触媒金属粒子と排気ガスとの接触率の低下を招いてしまうことがなく、更に耐久性に優れた触媒装置が得られる。
また請求項7記載の発明によれば、スラリー中にセルロースナノファイバーの長繊維と、セルロースナノファイバーの短繊維が均一に分散するため、触媒層形成資材を焼成した後に触媒層中に形成されたポーラスを均等に分布したものとするとともに、ポーラスネットワークを形成することができる。
また請求項8記載の発明によれば、触媒層中にポーラスが均等に分布した触媒装置の構成要素を、容易に形成することができる。
またセルロースナノファイバーの長繊維が消失することにより形成される長尺ポーラスが、セルロースナノファイバーの短繊維が消失することにより形成される短尺ポーラスによって接続されたポーラスネットワークを形成することができる。

また請求項12記載の発明によれば、ハニカム構造の形成に係るコスト等を低減しながらも、個々の触媒金属粒子と排気ガスとの接触率の低下を招いてしまうことがなく、更に耐久性に優れた触媒装置が得られる。
本発明の「触媒層形成資材及び触媒装置構成資材及び触媒装置並びにこれらの製造方法」の最良の形態は以下に示すとおりであるが、この形態に対して本発明の技術的思想の範囲内において適宜変更を加えることも可能である。
まず本発明の触媒層形成資材1は、自動二輪車、自動車等の排気ガス等の浄化に供される触媒装置100の構成要素である触媒装置構成資材10を形成するために用いられるものであり、触媒金属粒子3を含有するスラリー状の物質であって、触媒担持素材2に対し、触媒金属粒子3と、高温消失するポーラス形成材5とが混入されて成るものである。
前記触媒担持素材2は、セラミックスの微粒子が含まれるスラリーである。なおこのスラリーに金属酸化物の前駆体等を混合させるようにしてもよい。
前記セラミックス微粒子は、Al2 O3 (アルミナ)、SiO2 (シリカ)などを所定の粒子径に粉砕したものが採用される。
また前記金属酸化物の前駆体としては、アルミナゾルやシリカゾル等、縮合反応することによりセラミック構造を形成する材料が採用される。
前記セラミックス微粒子は、Al2 O3 (アルミナ)、SiO2 (シリカ)などを所定の粒子径に粉砕したものが採用される。
また前記金属酸化物の前駆体としては、アルミナゾルやシリカゾル等、縮合反応することによりセラミック構造を形成する材料が採用される。
また前記触媒金属粒子3は、Pt(白金)、Rh(ロジウム)、Pd(パラジウム)、Ir(イリジウム)、Os(オスミウム)、Ru(ルテニウム)等の貴金属と、Al(アルミニウム)、Ce(セリウム)、Zr(ジルコニウム)等の卑金属との、いずれか一種または複数種が採用される。
また前記ポーラス形成材5は、セルロースナノファイバー(以下、CNFと称する。)の長繊維5Lおよび/またはCNFの短繊維5Sが採用される。
前記長繊維5Lおよび短繊維5Sは、機械的解繊や化学的解繊によって得られるものである。
好ましくは、前記長繊維5Lは機械的解繊によって得られた極細繊維であり、一方、前記短繊維5Sは化学的解繊によって得られるものである。
更に好ましくは、前記短繊維5SはTEMPO酸化処理解繊によって得られるものである。
前記長繊維5Lおよび短繊維5Sは、機械的解繊や化学的解繊によって得られるものである。
好ましくは、前記長繊維5Lは機械的解繊によって得られた極細繊維であり、一方、前記短繊維5Sは化学的解繊によって得られるものである。
更に好ましくは、前記短繊維5SはTEMPO酸化処理解繊によって得られるものである。
以下、本発明の触媒層形成資材1及びこの触媒層形成資材1を用いて構成される触媒装置構成資材10及びこの触媒装置構成資材10を用いて構成される触媒装置100の製造方法について説明する。
〔触媒層形成資材の調製〕
前記触媒層形成資材1を調製するにあたっては図2に示すように、触媒担持素材2、触媒金属粒子3及びポーラス形成材5(長繊維5L、短繊維5S)が所望の割合で混合されたスラリーを、一例として、ジルコニアボールZとともにポットPに投入し、このポットPを自転させながら公転する回転台Tを有する遊星ボールミルMを用いて満遍なく混合する。
このような遊星ボールミルMを用いることにより、ジルコニアボールZとポットPの内壁との衝突に加え、自転・公転を逆方向に行うことにより強力な遠心力をかけることができ、短時間でサブミクロンレベルの混合・攪拌処理を行うことができる。
前記触媒層形成資材1を調製するにあたっては図2に示すように、触媒担持素材2、触媒金属粒子3及びポーラス形成材5(長繊維5L、短繊維5S)が所望の割合で混合されたスラリーを、一例として、ジルコニアボールZとともにポットPに投入し、このポットPを自転させながら公転する回転台Tを有する遊星ボールミルMを用いて満遍なく混合する。
このような遊星ボールミルMを用いることにより、ジルコニアボールZとポットPの内壁との衝突に加え、自転・公転を逆方向に行うことにより強力な遠心力をかけることができ、短時間でサブミクロンレベルの混合・攪拌処理を行うことができる。
〔触媒装置構成資材の形成〕
次いで上述のようにして調製された触媒層形成資材1を、基材11の表面に塗布して触媒層12を形成するものであり、以下その手順を説明する。なお基材11としては、ある程度の柔軟性と保形性、耐熱性を有するステンレス、アルミニウム等の金属箔を用いることが好ましいが、これら性状を具えた他の素材を用いることもできる。
次いで上述のようにして調製された触媒層形成資材1を、基材11の表面に塗布して触媒層12を形成するものであり、以下その手順を説明する。なお基材11としては、ある程度の柔軟性と保形性、耐熱性を有するステンレス、アルミニウム等の金属箔を用いることが好ましいが、これら性状を具えた他の素材を用いることもできる。
(1)ハニカム構造体の形成
はじめにコルゲートローラ(図示省略)によりコルゲート基材11aをコルゲート形成して凹凸を付す。次いで凹凸が付されたコルゲート基材11aと、平坦なライナー基材11bとを重ねて巻いて筒状とするものであり、所望の径となった時点で裁断し、ハニカム断面が形成された円柱状のハニカム構造体13が得られる。
はじめにコルゲートローラ(図示省略)によりコルゲート基材11aをコルゲート形成して凹凸を付す。次いで凹凸が付されたコルゲート基材11aと、平坦なライナー基材11bとを重ねて巻いて筒状とするものであり、所望の径となった時点で裁断し、ハニカム断面が形成された円柱状のハニカム構造体13が得られる。
(2)触媒層の形成
次いで図3(a)に示すように、ハニカム構造体13を、液槽V中に投入された触媒層形成資材1にディッピングして、ハニカム内壁面に触媒層形成資材1を塗布し、引き上げた後、適宜余分な触媒層形成資材1を除去し、これを常法にしたがって乾燥させることにより、内壁面に対して触媒層12を形成するものである。
そしてこのようなディッピングと乾燥とを繰り返すことにより、触媒層12を積層させて、所望の厚さとすることができるものであり、この際、含有される触媒金属粒子3等を異ならせた触媒層形成資材1に切り替えることにより、性状の異なる触媒層12を積層させて形成することができる。
なおこの実施例では図4(a)に示すように、基材11に対して形成される下層触媒層12Lにのみポーラス15を形成し、上層触媒層12Uにはポーラス15を形成しないようにした。すなわち下層触媒層12Lを形成するために用いる触媒層形成資材1には触媒担持素材2、触媒金属粒子3及びポーラス形成材5を含有させる一方、上層触媒層12Uを形成するために用いる触媒層形成資材1には触媒担持素材2及び触媒金属粒子3のみを含有させ、ポーラス形成材5を含有させないようにした。
また触媒層12は図1に示すように基材11の両面に形成されるものであるが、図4では基材11の片面(下面)の触媒層12を省略して示している。更に図1、4では説明の都合上、触媒金属粒子3、長寸ポーラス15L及び短寸ポーラス15S並びに基材11、上層触媒層12U及び下層触媒層12Lを、実際の寸法比とは異なる比率で描いている。
次いで図3(a)に示すように、ハニカム構造体13を、液槽V中に投入された触媒層形成資材1にディッピングして、ハニカム内壁面に触媒層形成資材1を塗布し、引き上げた後、適宜余分な触媒層形成資材1を除去し、これを常法にしたがって乾燥させることにより、内壁面に対して触媒層12を形成するものである。
そしてこのようなディッピングと乾燥とを繰り返すことにより、触媒層12を積層させて、所望の厚さとすることができるものであり、この際、含有される触媒金属粒子3等を異ならせた触媒層形成資材1に切り替えることにより、性状の異なる触媒層12を積層させて形成することができる。
なおこの実施例では図4(a)に示すように、基材11に対して形成される下層触媒層12Lにのみポーラス15を形成し、上層触媒層12Uにはポーラス15を形成しないようにした。すなわち下層触媒層12Lを形成するために用いる触媒層形成資材1には触媒担持素材2、触媒金属粒子3及びポーラス形成材5を含有させる一方、上層触媒層12Uを形成するために用いる触媒層形成資材1には触媒担持素材2及び触媒金属粒子3のみを含有させ、ポーラス形成材5を含有させないようにした。
また触媒層12は図1に示すように基材11の両面に形成されるものであるが、図4では基材11の片面(下面)の触媒層12を省略して示している。更に図1、4では説明の都合上、触媒金属粒子3、長寸ポーラス15L及び短寸ポーラス15S並びに基材11、上層触媒層12U及び下層触媒層12Lを、実際の寸法比とは異なる比率で描いている。
なおハニカム構造体13は、後述するようにケーシング101に組み込まれるものであるため、ケーシング101との接触面となるハニカム構造体13の側周面に触媒層形成資材1を付着させたくない場合には次のような手法が採られる。
具体的には図3(b)に示すように、ハニカム構造体13の外径と略同寸法の内径とされた筒状のホルダーHを用いるものであり、このホルダーHの下部内側に形成されたフランジ部Fにハニカム構造体13が載置状態とされる。一方、ホルダーHの上部は漏斗状に拡開しており、ここから給液管Sにより触媒層形成資材1をホルダーH内に供給して、ハニカム構造体13のハニカム内壁面に触媒層形成資材1を塗布するものである。
なおホルダーHの下部から排出される触媒層形成資材1は、適宜回収されて再利用される。
具体的には図3(b)に示すように、ハニカム構造体13の外径と略同寸法の内径とされた筒状のホルダーHを用いるものであり、このホルダーHの下部内側に形成されたフランジ部Fにハニカム構造体13が載置状態とされる。一方、ホルダーHの上部は漏斗状に拡開しており、ここから給液管Sにより触媒層形成資材1をホルダーH内に供給して、ハニカム構造体13のハニカム内壁面に触媒層形成資材1を塗布するものである。
なおホルダーHの下部から排出される触媒層形成資材1は、適宜回収されて再利用される。
(3)焼成
次いでハニカム構造体13を一例として500℃で1時間加熱して焼成し、触媒層12内に位置するポーラス形成材5としての長繊維5L、短繊維5Sを消失させることにより、触媒層12(この実施例では下層触媒層12L)にポーラス15(長寸ポーラス15L、短寸ポーラス15S)を形成する。
このようにして得られた触媒装置構成資材10は、図4(a)に拡大して示すように、長寸ポーラス15L同士が接触することにより、あるいは隣接する長寸ポーラス15Lを短寸ポーラス15Sにより連接することにより、あたかもポーラス15が網目状に接続されたようなポーラスネットワーク15Nが形成される。
次いでハニカム構造体13を一例として500℃で1時間加熱して焼成し、触媒層12内に位置するポーラス形成材5としての長繊維5L、短繊維5Sを消失させることにより、触媒層12(この実施例では下層触媒層12L)にポーラス15(長寸ポーラス15L、短寸ポーラス15S)を形成する。
このようにして得られた触媒装置構成資材10は、図4(a)に拡大して示すように、長寸ポーラス15L同士が接触することにより、あるいは隣接する長寸ポーラス15Lを短寸ポーラス15Sにより連接することにより、あたかもポーラス15が網目状に接続されたようなポーラスネットワーク15Nが形成される。
〔触媒装置の形成〕
そして上述のようにして得られた触媒装置構成資材10を、図1に示すように金属製等の円筒状のケーシング101内に設置することにより、触媒装置100が構成される。

〔評価試験〕
次に上述のようにして得られた本発明の触媒装置100(試料2)を、小型自動二輪車Bに装着して行った評価試験の結果(CO、THC、NOxについての浄化性能(EU3:Fresh、Aging))を示す。
なお比較対象とする試料1は、下層触媒層12L及び上層触媒層12U共に触媒担持素材2及び触媒金属粒子3が含有されているものの、ポーラス15が形成されていないものとした。
結果は図5に示すように、全ての排気ガス成分に対して、試料1よりも試料2の浄化性能が高いことが確認された。
次に上述のようにして得られた本発明の触媒装置100(試料2)を、小型自動二輪車Bに装着して行った評価試験の結果(CO、THC、NOxについての浄化性能(EU3:Fresh、Aging))を示す。
なお比較対象とする試料1は、下層触媒層12L及び上層触媒層12U共に触媒担持素材2及び触媒金属粒子3が含有されているものの、ポーラス15が形成されていないものとした。
結果は図5に示すように、全ての排気ガス成分に対して、試料1よりも試料2の浄化性能が高いことが確認された。
〔他の実施例〕
本発明は上述した実施例を基本となる実施例とするものであるが、本発明の技術的思想に基づいて以下に示すような実施例を採ることもできる。
まず上述した基本となる実施例では、触媒装置構成資材10を円筒状としたが、このものが組み込まれる触媒装置100の形態等に応じて、適宜の形状を採ることができる。
例えば触媒装置構成資材10を二次電池の電極に用いる場合には、平板状とされる。
本発明は上述した実施例を基本となる実施例とするものであるが、本発明の技術的思想に基づいて以下に示すような実施例を採ることもできる。
まず上述した基本となる実施例では、触媒装置構成資材10を円筒状としたが、このものが組み込まれる触媒装置100の形態等に応じて、適宜の形状を採ることができる。
例えば触媒装置構成資材10を二次電池の電極に用いる場合には、平板状とされる。
また上述した基本となる実施例では、ハニカム構造体13をステンレスを素材として形成したが、セラミックス等他の素材によって形成してもよく、一例として図1中に併記するように、セラミックス素材を押し出し成型することによりハニカム構造を形成した後に焼成することにより得られるハニカム構造体13を採用し得るものである。
また上述した基本となる実施例では、図4(a)に示すように、基材11に対して形成される下層触媒層12Lにのみポーラス15を形成し、上層触媒層12Uをポーラス15を形成しない触媒金属粒子含有層としたが、図4(b)に示すように、下層触媒層12Lと上層触媒層12Uとの双方にポーラス15を形成するようにしたり、図4(c)に示すように、上層触媒層12Uにのみポーラス15を形成し、下層触媒層12Lをポーラス15を形成しない触媒金属粒子含有層とすることもできる。
なお前記図4(b)に示す構成の場合には、別々の層内に形成されているポーラスネットワーク15N同士は、互いに連通して接続されることとなる。
また前記図4(b)、(c)に示す構成の場合には、最上部の触媒層12である上層触媒層12Uの表層部においては、ポーラス15が露出状態となるため、ポーラスネットワーク15Nの全域に外気(排気ガス)が導入されることとなり、外気(排気ガス)と触媒層12に位置する略全ての触媒金属粒子3との接触を促進することが可能となる。
なお前記図4(b)に示す構成の場合には、別々の層内に形成されているポーラスネットワーク15N同士は、互いに連通して接続されることとなる。
また前記図4(b)、(c)に示す構成の場合には、最上部の触媒層12である上層触媒層12Uの表層部においては、ポーラス15が露出状態となるため、ポーラスネットワーク15Nの全域に外気(排気ガス)が導入されることとなり、外気(排気ガス)と触媒層12に位置する略全ての触媒金属粒子3との接触を促進することが可能となる。

Claims (12)
- セラミックスの微粒子が含まれるスラリーである触媒担持素材に対し、触媒金属粒子と、高温消失するポーラス形成材とが混入されて成り、
このポーラス形成材は、セルロースナノファイバーの長繊維及び/又はセルロースナノファイバーの短繊維を含んでいることを特徴とする触媒層形成資材。
- 前記請求項1記載の触媒層形成資材が、基材の表面または基材の表面に形成された触媒金属粒子含有層の表面に塗布されて触媒層が形成され、触媒層形成資材が焼成されることにより、ポーラス形成材が消失してポーラスが形成されていることを特徴とする触媒装置構成資材。
- 前記触媒層は、多層形成されていることを特徴とする請求項2記載の触媒装置構成資材。
- 前記基材は金属箔であり、この基材がコルゲート形成され、且つ筒状に重ね巻き状とされてハニカム断面が形成されていることを特徴とする請求項2または3記載の触媒装置構成資材。
- 前記基材は、セラミックスにより形成されたハニカム構造体であることを特徴とする請求項2または3記載の触媒装置構成資材。
- 前記請求項4または5記載の触媒装置構成資材が、ケーシング内に収容されていることを特徴とする触媒装置。
- セラミックスの微粒子が含まれるスラリーである触媒担持素材に対し、触媒金属粒子と、高温消失するポーラス形成材として、セルロースナノファイバーの長繊維と、及び/又はセルロースナノファイバーの短繊維とを混入することを特徴とする触媒層形成資材の製造方法。
- 前記請求項7記載の触媒層形成資材の製造方法によって製造された触媒層形成資材を、基材の表面に塗布し、触媒層形成資材を焼成することにより、ポーラス形成材を消失させてポーラスが形成された触媒層を形成することを特徴とする触媒装置構成資材の製造方法。
- 前記触媒層を、多層形成することを特徴とする請求項8記載の触媒装置構成資材の製造方法。
- 前記基材を金属箔とし、この基材をコルゲート形成し、且つ筒状に重ね巻き状としてハニカム断面を形成することを特徴とする請求項8または9記載の触媒装置構成資材の製造方法。
- 前記基材を、セラミックスにより形成されたハニカム構造体とすることを特徴とする請求項8または9記載の触媒装置構成資材の製造方法。
- 前記請求項10または11記載の触媒装置構成資材の製造方法によって製造された触媒装置構成資材を、ケーシング内に収容することを特徴とする触媒装置の製造方法。
