현재 적용되고 있는 이차전지 중에서 1990 년대 초에 개발된 리튬 이차전지는 수용액 전해액을 사용하는 Ni-MH, Ni-Cd, 황산-납 전지 등의 재래식 전지에 비해서 작동 전압이 높고 에너지 밀도가 월등히 크다는 장점으로 각광을 받고 있다.
리튬이차전지 등의 전기화학소자는 많은 회사에서 생산되고 있으나 그들의 안전성 특성은 각각 다른 양상을 보인다. 이러한 전기화학소자의 안전성 평가 및 안전성 확보는 매우 중요하다. 가장 중요한 고려사항은 전기화학소자가 오작동시 사용자에게 상해를 입혀서는 안 된다는 것이며, 이러한 목적으로 안전규격은 전기화학소자 내의 발화 및 발연 등을 엄격히 규제하고 있다. 전기화학소자의 안전성 특성에 있어서, 전기화학소자가 과열되어 열폭주가 일어나거나 세퍼레이터가 관통될 경우에는 폭발을 일으키게 될 우려가 크다. 특히, 전기화학소자의 세퍼레이터로서 통상적으로 사용되는 폴리올레핀계 다공성 고분자 기재는 재료적 특성과 연신을 포함하는 제조공정상의 특성으로 인하여 100 ℃이상의 온도에서 극심한 열 수축 거동을 보임으로서, 캐소드와 애노드 사이의 단락을 일으키는 경우가 있었다.
이와 같은 전기화학소자의 안전성 문제를 해결하기 위하여, 다수의 기공을 갖는 다공성 고분자 기재의 적어도 일면에, 과량의 무기물 입자와 바인더 고분자의 혼합물을 코팅하여 다공성 코팅층을 형성한 세퍼레이터가 제안되었다.
한편, 세퍼레이터와 전극 간의 접착력을 높이기 위하여, 다공성 코팅층 위에 접착층이 도입되기도 하였다. 예를 들어, 상기 바인더 코팅층에 포함되는 바인더 고분자에는 폴리비닐리덴플루오라이드-헥사플루오로프로필렌가 있다.
그러나, 고에너지 밀도, 고출력의 전지가 필요해짐에 따라 박막에서도 전극 접착층을 형성하며, 전지 저항이 증가하지 않는 다공성 코팅층을 구비한 분리막이 여전히 필요된다.
이에 본 발명자들은 상기와 같은 문제점을 해결하기 위해 연구한 결과, 소정 바인더 고분자를 사용함으로써, 전극과의 접착력이 형성됨과 동시에 저항 특성이 적정 수준 이상으로 유지되며 용매와의 스웰링 특성이 우수한 세퍼레이터를 발명하였다.
본 발명은 상기와 같은 내용에 기초한 것이다.
따라서 본 발명이 해결하고자 하는 과제는, 세퍼레이터와 전극과의 접착력이 우수하며, 전지의 저항이 증가되지 않아 전기화학소자용 세퍼레이터로 사용하기에 적합한 세퍼레이터 및 이의 제조방법을 제공하는 것이다.
본 발명의 일 측면에서는 하기 구현예들에 따른 세퍼레이터를 제공한다.
제1 구현예는,
다공성 고분자 기재; 및

캐소드, 애노드 및 상기 캐소드 및 애노드 사이에 개재된 세퍼레이터를 포함하는 전기화학소자로서,
상기 세퍼레이터는 전술한 구현예 중 어느 한 구현예에 따른 세퍼레이터인 것을 특징으로 하는 전기화학소자에 관한 것이다.
본 발명의 일 측면에 따르면, 폴리비닐리덴 플루오라이드-헥사플루오로프로필렌 블록 공중합체를 소정 범위로 포함에 따라, 세퍼레이터와 전극간의 접착력이 우수하며, 저항이 낮은 세퍼레이터 및 이의 제조방법을 제공할 수 있다.

이하, 본 발명을 상세히 설명하도록 한다. 본 명세서 및 청구범위에 사용된 용어나 단어는 통상적이거나 사전적인 의미로 한정해서 해석되어서는 아니 되며, 발명자는 그 자신의 발명을 가장 최선의 방법으로 설명하기 위해 용어의 개념을 적절하게 정의할 수 있다는 원칙에 입각하여 본 발명의 기술적 사상에 부합하는 의미와 개념으로 해석되어야만 한다.
리튬이차전지 등의 전기화학소자에 있어서, 세퍼레이터와 전극 간의 접착력을 높이기 위하여, 다공성 코팅층 위에 접착층이 도입되기도 한다. 이 때, 다공성 고분자 기재와 다공성 코팅층 간의 접착력을 Peel Strength(Ps)라 하며, 전극과 전극에 대향하는 세퍼레이터의 최외각면(다공성 코팅층 또는 접착층) 사이의 접착력을 Lami Strength(Ls)라 한다.
기존에는 전극과의 접착력을 높이기 위하여 전극에 대향하는 세퍼레이터의 최외각층에 주로 폴리비닐플루오라이드-헥사플루오로프로필렌 바인더 고분자를 사용하였다. 그러나 전술한 바인더 고분자는 상분리 특성을 높여 접착층을 보다 많이 형성하기 위해서는 헥사플루오로프로필렌의 함량을 낮춰야 하고, 이에 따라 용매와의 용해도가 저하되고 저항이 증가하는 문제가 있었다.
그러나, 고에너지 밀도, 고출력의 전기화학소자의 필요성이 대두됨에 따라 전극과의 접착력이 우수하며, 전지의 저항이 증가되지 않는 세퍼레이터가 여전히 필요한 실정이다.
본 발명자들은 상기와 같은 문제점을 해결하기 위하여 연구한 결과, 후술하는 블록 공중합체를 소정 범위 내에서 사용하는 경우 접착력이 우수하며, 전해액에 대한 스웰링이 낮으며 저항이 낮은 세퍼레이터를 제공하는 것을 확인하였다.
이에 따른, 본 발명의 일 측면에 따른 세퍼레이터는 다공성 고분자 기재; 및 상기 다공성 고분자 기재의 적어도 일면 상에 형성되어 있으며, 다수의 무기물 입자 및 상기 무기물 입자의 표면의 일부 또는 전부에 위치하여 상기 무기물 입자를 연결 및 고정시키는 바인더 고분자를 포함하는 다공성 코팅층;을 포함하고, 상기 바인더 고분자는 하기 화학식 1로 표시되는 단위를 가지는 제1 블록 및 하기 화학식 2로 표시되는 단위는 가지는 제2 블록으로 이루어진 블록 공중합체를 포함하고, 상기 블록 공중합체의 함량이 상기 바인더 고분자의 총 함량 100 중량부 기준으로 50 중량부 이상인 것이다:

반면, 도 1과 같이 '랜덤 공중합체'는 비닐리덴 플루오라이드(11)과 헥사플루오로프로필렌(12)가 불규칙하게 분포되어 있을 수 있다.

본 발명의 일 측면에 따른 전기화학소자용 세퍼레이터는 다공성 고분자 기재의 적어도 일면 상에 다공성 코팅층을 포함하며, 상기 다공성 코팅층은 바인더 고분자로 하기 화학식 1로 표시되는 단위를 가지는 제1 블록 및 하기 화학식 2로 표시되는 단위는 가지는 제2 블록으로 이루어진 블록 공중합체를 포함한다.
전술한 바와 같이, 폴리비닐리덴플루오라이드-헥사플루오로프로필렌 공중합체는 유기 용매에 대한 용해도가 높고, 접착력이 우수한 측면에서 전기화학소자용 세퍼레이터의 바인더 고분자로 이용되고 있다.
그러나, 상기 공중합체를 이용한 세퍼레이터에 있어서, 전극과의 접착력을 보다 높이기 위하여 헥사플루오로프로필렌의 함량을 저감시키면 상분리 특성이 개선되어 접착층 형성에는 유리하다. 그러나, 헥사플루오로프로필렌의 함량을 저감시키면 전해액에 대한 부피 팽창(swelling)이 열위에 놓여 전지 저항이 증가되는 문제가 있다.
기존에는 이러한 바인더 고분자의 형태(configuration) 구분없이 사용하였다.
반면, 본 발명의 일 측면에서는, 상기 블록 공중합체를 전체 바인더 고분자 함량 대비 동등 또는 그 이상으로 사용하는 경우 접착력이 우수하며, 전해액에 대한 스웰링이 낮으며 저항이 낮은 세퍼레이터를 제공하는 것을 확인하였다. 즉, 본 발명의 일 측면은 종래와 달리 바인더 고분자의 형태에 주목하여, 기존 세퍼레이터의 한계를 극복하고자 한 것이다.
본 발명의 일 측면에 있어서, 상기 블록 공중합체의 함량은 상기 바인더 고분자의 총 함량 100 중량부 기준으로 50 중량부 이상인 것이다.
본 발명의 구체적인 일 실시양태에 있어서, 상기 블록 공중합체의 함량은, 상기 바인더 고분자의 총 함량 100 중량부 기준으로 50 중량부 이상, 55 중량부 이상, 60 중량부 이상, 65 중량부 이상, 또는 70 중량부 이상일 수 있으며, 100 중량부 이하, 95 중량부 이하, 또는 90 중량부 이하일 수 있다.
전극과의 접착력을 높이기 위하여 다공성 코팅층 형성시 상분리 공정을 통하여 접착층을 형성하게 되는데, 이러한 상분리 특성을 높여 접착층을 보다 많이 형성토록 하려면 헥사플루오로프로필렌의 함량을 낮춰야 한다. 그러나, 이 경우에는 용매와의 용해도가 저하되고 저항이 증가하는 문제가 발생한다.
본 발명자들은 이러한 문제점을 해결하고자 연구하는 도중 놀랍게도 폴리비닐리덴플루오라이드-헥사플루오로프로필렌 공중합체의 형태(configuration)에 따라 저항 특성이 달라짐을 발견하였다. 즉, 다공성 코팅층 슬러리에 포함되는 바인더 고분자의 형태가 폴리비닐리덴 플루오라이드-헥사플루오로프로필렌 블록 공중합체인 경우에는, 헥사플루오로프로필렌의 함량을 적정 수준 유지하여 상분리가 보다 용이하게 일어날 수 있으며, 랜덤 공중합체에 비해 전해액과의 부피 팽창율(스웰링)이 커, 상기 블록 공중합체를 사용한 세퍼레이터를 전지에 적용하는 경우, 보다 낮은 저항을 갖는 것을 확인하였다.
이에 따라, 상기 바인더 고분자는 상기 블록 공중합체만으로 이루어질 수 있다(consisting of). 본 발명의 구체적인 일 실시양태에 있어서, 상기 블록 공중합체는 '폴리비닐리덴 플루오라이드-헥사플루오로프로필렌 블록 공중합체'일 수 있다. 즉, 본 발명에서는 종래 폴리비닐리덴플루오라이드-헥사플루오로프로필렌 공중합체의 형태(configuration)을 고려하지 않은 채 바인더 고분자로 사용했던 것과 달리, 공중합체의 형태를 고려하여 랜덤 공중합체는 제외하고(free of) 폴리비닐리덴 플루오라이드-헥사플루오로프로필렌 블록 공중합체를 사용할 수 있다.
본 발명에서 상기 제1 블록 : 제 2 블록은 95 : 5 내지 80 : 20의 중량비로 중합된 공중합체일 수 있다. 즉, 비닐리덴플루오라이드 단량체가 더 많은 중량을 차지할 수 있다. 본 발명의 구체적인 일 실시양태에 있어서, 상기 제1 블록 : 제 2 블록은 95 : 5 내지 80 : 20, 또는 90 : 10 내지 85 : 15의 중량비로 중합된 것일 수 있다. 상기와 같이 비닐리덴 플루오라이드 단량체가 더 많은 경우 상분리가 보다 잘 일어나 접착층 형성에 유리할 수 있다. 이에 따라 전극과 세퍼레이터 간의 접착력이 상승될 수 있다.
본 발명의 구체적인 일 실시양태에 있어서, 상기 블록 공중합체는 80,000 내지 860,000의 중량평균분자량을 가지는 제1 블록과, 5,000 내지 180,000의 중량평균분자량을 가지는 제2 블록을 95 : 5 내지 80 : 20의 중량비를 포함할 수 있다. 블록 공중합체가 상기와 같은 중량평균분자량 및 중량비를 가질 때에 용매에 대한 용해도와 전해액에 대한 친화도가 적절하고, 비용매에 대한 상분리 특성을 개선할 수 있다. 이에 따라, 유기 용매에 대한 용해도가 높으며 상분리 특성이 동시에 우수해 다공성 코팅층에 사용하기에 적합한 장점이 있다.
본 발명의 구체적인 일 실시양태에 있어서, 상기 블록 공중합체의 중량평균분자량은 100,000 이상, 200,000 이상, 300,000 이상, 400,000 이상 일 수 있으며, 상기 수치 범위 내에서 900,000 이하, 800,000 이하, 또는 750,000 이하일 수 있다. 상기 블록 공중합체의 중량평균분자량이 상기 수치범위에 포함되는 경우 유기 용매에 대한 용해도가 적절하며, 동시에 기계적 물성이 우수한 장점이 있다.
본 발명에 따른 전극 조립체에 있어서 상기 다공성 고분자 기재는, 구체적으로 다공성 고분자 필름 기재 또는 다공성 고분자 부직포 기재일 수 있다.
상기 다공성 고분자 필름 기재로는 폴리에틸렌, 폴리프로필렌, 폴리부틸렌, 폴리 펜텐과 같은 폴리올레핀으로 이루어진 다공성 고분자 필름일 수 있으며, 이러한 폴리올레핀 다공성 고분자 필름 기재는 예를 들어 80 내지 130 ℃의 온도에서 셧다운 기능을 발현한다.
이때, 폴리올레핀 다공성 고분자 필름은 고밀도 폴리에틸렌, 선형 저밀도 폴리에틸렌, 저밀도 폴리에틸렌, 초고분자량 폴리에틸렌과 같은 폴리에틸렌, 폴리프로필렌, 폴리부틸렌, 폴리펜텐 등의 폴리올레핀계 고분자를 각각 단독 또는 이들의 2종 이상 혼합하여 고분자로 형성할 수 있다.
또한, 상기 다공성 고분자 필름 기재는 폴리올레핀 외에 폴리에스테르 등의 다양한 고분자들을 이용하여 필름 형상으로 성형하여 제조될 수도 있다. 또한, 상기 다공성 고분자 필름 기재는 2층 이상의 필름층이 적층된 구조로 형성될 수 있으며, 각 필름층은 전술한 폴리올레핀, 폴리에스테르 등의 고분자 단독으로 또는 이들을 2종 이상 혼합한 고분자로 형성될 수도 있다.
또한, 상기 다공성 고분자 필름 기재 및 다공성 부직포 기재는 상기와 같은 폴리올레핀계 외에 폴리에틸렌테레프탈레이트(polyethyleneterephthalate), 폴리부틸렌테레프탈레이트(polybutyleneterephthalate), 폴리에스테르(polyester), 폴리아세탈(polyacetal), 폴리아미드(polyamide), 폴리카보네이트(polycarbonate), 폴리이미드(polyimide), 폴리에테르에테르케톤(polyetheretherketone), 폴리에테르설폰(polyethersulfone), 폴리페닐렌옥사이드(polyphenyleneoxide), 폴리페닐렌설파이드(polyphenylenesulfide), 폴리에틸렌나프탈렌(polyethylenenaphthalene) 등을 각각 단독으로 또는 이들을 혼합한 고분자로 형성될 수 있다.
상기 다공성 고분자 기재의 두께는 특별히 제한되지 않으나, 상세하게는 1 내지 100 ㎛, 더욱 상세하게는 5 내지 50 ㎛이고, 다공성 고분자 기재에 존재하는 기공 크기 및 기공도 역시 특별히 제한되지 않으나 각각 0.01 내지 50 ㎛ 및 10 내지 95%인 것이 바람직하다.
본 발명에서 상기 다공성 코팅층 형성에 사용되는 상기 무기물 입자는 전기화학적으로 안정하기만 하면 특별히 제한되지 않는다. 즉, 본 발명에서 사용할 수 있는 무기물 입자는 적용되는 전기화학소자의 작동 전압 범위(예컨대, Li/Li+기준으로 0~5V)에서 산화 및/ 또는 환원 반응이 일어나지 않는 것이면 특별히 제한되지 않는다. 특히, 무기물 입자로서 유전율이 높은 무기물 입자를 사용하는 경우, 액체 전해질 내 전해질 염, 예컨대 리튬염의 해리도 증가에 기여하여 전해액의 이온 전도도를 향상시킬 수 있다.
전술한 이유들로 인해, 상기 무기물 입자는 유전율 상수가 5 이상인 무기물 입자, 리튬 이온 전달 능력을 갖는 무기물 입자 및 이들의 혼합물일 수 있다.

또한, 무기물 입자의 평균입경은 특별한 제한이 없으나 균일한 두께의 코팅층 형성 및 적절한 공극률을 위하여, 0.001 내지 10 ㎛ 범위인 것이 바람직하다.
본 발명에서 다공성 코팅층 형성에 사용되는 바인더 고분자에는 전술한 폴리비닐리덴플루오라이드-헥사플루오로프로필렌 공중합체 이외에 당 업계에서 다공성 코팅층 형성에 통상적으로 사용되는 고분자를 더 포함할 수 있다. 특히, 유리 전이 온도(glass transition temperature, Tg)가 -200 내지 200 ℃인 고분자를 사용할 수 있는데, 이는 최종적으로 형성되는 다공성 코팅층의 유연성 및 탄성 등과 같은 기계적 물성을 향상시킬 수 있기 때문이다. 이러한 바인더 고분자는 무기물 입자들 사이를 연결 및 안정하게 고정시켜주는 바인더 역할을 충실히 수행함으로써, 다공성 코팅층이 도입된 세퍼레이터의 기계적 물성 저하 방지에 기여한다.
또한, 상기 바인더 고분자는 이온 전도 능력을 반드시 가질 필요는 없으나, 이온 전도 능력을 갖는 고분자를 사용할 경우 전기화학소자의 성능을 더욱 향상시킬 수 있다. 따라서, 상기 바인더 고분자는 가능한 유전율 상수가 높은 것을 사용할 수 있다. 실제로 전해액에서 염의 해리도는 전해액 용매의 유전율 상수에 의존하기 때문에, 상기 바인더 고분자의 유전율 상수가 높을수록 전해질에서의 염 해리도를 향상시킬 수 있다. 이러한 바인더 고분자의 유전율 상수는 1.0 내지 100 (측정 주파수 = 1 kHz) 범위가 사용 가능하며, 특히 10 이상일 수 있다.
전술한 기능 이외에, 상기 바인더 고분자는 액체 전해액 함침시 겔화됨으로써 높은 전해액 팽윤도(degree of swelling)를 나타낼 수 있는 특징을 가질 수 있다. 이에 따라, 상기 바인더 고분자의 용해도 지수, 즉 힐더브랜드 용해도 지수(Hildebrand solubility parameter)는 15 내지 45 MPa

본 발명의 구체적인 일 실시양태에 있어서, 상기 무기물 입자와 바인더 고분자의 중량비는 예를 들어 50:50 내지 99:1, 상세하게는 70:30 내지 95:5이다. 바인더 고분자에 대한 무기물 입자의 함량비가 상기 범위를 만족하는 경우, 바인더 고분자의 함량이 많아지게 되어 형성되는 다공성 코팅층의 기공 크기 및 기공도가 감소되는 문제가 방지될 수 있고, 바인더 고분자 함량이 적기 때문에 형성되는 다공성 코팅층의 내필링성이 약화되는 문제도 해소될 수 있다.
본 발명의 구체적인 일 실시양태에 있어서, 다공성 코팅층 성분으로 전술한 무기물 입자 및 고분자 이외에, 기타 첨가제를 더 포함할 수 있다.
상기 다공성 코팅층의 두께는 특별히 제한되지 않으나, 상세하게는 1 내지 10 ㎛, 더욱 상세하게는 1.5 내지 6 ㎛이고, 상기 다공성 코팅층의 기공도 역시 특별히 제한되지 않으나 35 내지 65%인 것이 바람직하다.
상기 블록 공중합체 이외에 다공성 코팅층 내 결착력을 보다 높이기 위하여 당업계에서 통상적으로 사용하는 바인더 고분자를 더 포함할 수 있다.
본 발명의 일 측면에 따른 전기화학소자용 세퍼레이터에 있어서, 상기 다공성 코팅층은 다공성 코팅층의 표면에 상기 블록 공중합체가 주로 분포하는 접착층이 형성된 것일 수 있다.
상기 접착층은 용매와 비용매의 상분리 특성에 따라 형성된 것일 수 있다. 구체적으로, 상기 접착층은 바인더 고분자가 용해된 용매에 무기물 입자를 투입 및 분산시킨 후 이를 다공성 고분자 기재에 도포한 후 건조하는 과정에서 형성된다. 구체적으로, 다공성 코팅층 형성용 슬러리를 다공성 고분자 기재외에 코팅한 후 가습 공정(비용매에 노출됨)을 수행하는 경우, 용매와 비용매 교환에 따라 기공을 형성하게 된다.
이 때, 전술한 바와 같이 본 발명에 따른 블록 공중합체는 헥사플루오로프로필렌의 함량이 적정 수준으로 유지되어 용매와의 용해도가 높게 유지됨과 동시에, 상분리 특성을 유지할 수 있어, 접착층 형성에 유리하다.
반면, 랜덤 공중합체만을 포함하는 경우에는 상분리 특성을 개선하기 위해 헥사플루오로프로필렌의 중량비를 낮추면 용매에 대한 용해도가 떨어지며, 용매에 대한 용해도를 유지하기 위해 헥사플루오로프로필렌의 중량비를 높이면 상분리 특성이 열위에 놓여 접착층 형성에 어려움이 있다.
본 발명의 일 측면에 따른 세퍼레이터의 제조방법은 당해 분야의 통상적인 방법으로 형성할 수 있다. 본 발명의 구체적인 일 실시양태에 있어서, 바인더 고분자가 용매에 분산된 고분자 분산액에 무기물 입자를 분산시킨 다공성 코팅층 형성용 슬러리를 다공성 기재에 건조 및 도포하여 다공성 코팅층을 제조할 수 있다. 이 때, 상기 건조 과정에서 가습 공정을 수행하는 경우, 접착층이 형성될 수 있다. 이때 사용되는 용매는 사용하고자 하는 바인더 고분자와 용해도 지수가 유사하며, 끓는점(boiling point)이 낮은 것이 바람직하다. 이는 균일한 혼합과 이후 용매 제거를 용이하게 하기 위해서이다. 사용 가능한 용매의 비제한적인 예로는 아세톤, 테트라하이드로퓨란, 메틸렌클로라이드, 클로로포름, 디메틸포름아미드, N-메틸-2-피롤리돈, 메틸에틸케톤, 시클로헥산 또는 이들 중 2 이상의 혼합물이 있을 수 있다. 상기 비용매는 물일 수 있다.
상기 다공성 코팅층 형성용 슬러리를 상기 다공성 고분자 기재에 코팅하는 방법은 특별히 한정하지는 않지만, 슬랏 코팅이나 딥 코팅 방법을 사용하는 것이 바람직하다. 슬랏 코팅은 슬랏 다이를 통해 공급된 조성물이 기재의 전면에 도포되는 방식으로 정량 펌프에서 공급되는 유량에 따라 코팅층 두께의 조절이 가능하다. 또한 딥 코팅은 조성물이 들어있는 탱크에 기재를 담그어 코팅하는 방법으로, 조성물의 농도 및 조성물 탱크에서 기재를 꺼내는 속도에 따라 코팅층 두께의 조절이 가능하며 보다 정확한 코팅 두께 제어를 위해 침지 후 메이어바 등을 통해 후계량할 수 있다.
이렇게 다공성 코팅층 형성용 조성물이 코팅된 다공성 고분자 기재를 오븐과 같은 건조기를 이용하여 건조함으로써 다공성 고분자 기재의 적어도 일면 상에 형성된 다공성 코팅층을 형성하게 된다.
상기 다공성 코팅층에서는 무기물 입자들은 충전되어 서로 접촉된 상태에서 상기 바인더 고분자에 의해 서로 결착되고, 이로 인해 무기물 입자들 사이에 인터스티셜 볼륨(interstitial volume)이 형성될 수 있고, 상기 무기물 입자 사이의 인터스티셜 볼륨(Interstitial Volume)은 빈 공간이 되어 기공을 형성할 수 있다.
즉, 바인더 고분자는 무기물 입자들이 서로 결착된 상태를 유지할 수 있도록 이들을 서로 부착, 예를 들어, 바인더 고분자가 무기물 입자 사이를 연결 및 고정시킬 수 있다. 또한, 상기 다공성 코팅층의 기공은 무기물 입자들 간의 인터스티셜 볼륨(interstitial volume)이 빈 공간이 되어 형성된 기공이고, 이는 무기물 입자들에 의한 충진 구조(closed packed or densely packed)에서 실질적으로 면접하는 무기물 입자들에 의해 한정되는 공간일 수 있다.
본 발명의 일 측면은 캐소드, 애노드 및 상기 캐소드 및 애노드 사이에 개재된 세퍼레이터를 포함하는 전기화학소자로서, 상기 세퍼레이터는 전술한 세퍼레이터인 것이다.
이러한 전기화학소자는 전기 화학 반응을 하는 모든 소자를 포함하며, 구체적인 예를 들면, 모든 종류의 1차, 이차 전지, 연료 전지, 태양 전지 또는 수퍼 캐패시터 소자와 같은 캐퍼시터(capacitor) 등이 있다. 특히, 상기 2차 전지 중 리튬 금속 이차 전지, 리튬 이온 이차 전지, 리튬 폴리머 이차 전지 또는 리튬 이온 폴리머 이차 전지 등을 포함하는 리튬 이차전지가 바람직하다.
본 발명의 세퍼레이터와 함께 적용될 캐소드와 애노드의 양 전극으로는 특별히 제한되지 않으며, 당업계에 알려진 통상적인 방법에 따라 전극활물질을 전극 전류집전체에 결착된 형태로 제조할 수 있다. 상기 전극활물질 중 캐소드활물질의 비제한적인 예로는 종래 전기화학소자의 캐소드에 사용될 수 있는 통상적인 캐소드활물질이 사용 가능하며, 특히 리튬망간산화물, 리튬코발트산화물, 리튬니켈산화물, 리튬철산화물 또는 이들을 조합한 리튬복합산화물을 사용하는 것이 바람직하다. 애노드활물질의 비제한적인 예로는 종래 전기화학소자의 애노드에 사용될 수 있는 통상적인 애노드 활물질이 사용 가능하며, 특히 리튬 금속 또는 리튬 합금, 탄소, 석유코크(petroleum coke), 활성화 탄소(activated carbon), 그래파이트(graphite) 또는 기타 탄소류 등과 같은 리튬 흡착물질 등이 바람직하다. 캐소드 전류집전체의 비제한적인 예로는 알루미늄, 니켈 또는 이들의 조합에 의하여 제조되는 호일 등이 있으며, 애노드 전류집전체의 비제한적인 예로는 구리, 금, 니켈 또는 구리 합금 또는 이들의 조합에 의하여 제조되는 호일 등이 있다.

이하, 본 발명을 구체적으로 설명하기 위해 실시예를 들어 상세하게 설명하기로 한다. 그러나, 본 발명에 따른 실시예는 여러 가지 다른 형태로 변형될 수 있으며, 본 발명의 범위가 아래에서 상술하는 실시예에 한정되는 것으로 해석되어서는 안 된다. 본 발명의 실시예는 당업계에서 평균적인 지식을 가진 자에게 본 발명을 보다 완전하게 설명하기 위해서 제공되는 것이다.
실시예

1) 애노드 제조
애노드활물질(인조 흑연), 도전재(카본 블랙), 분산제(CMC), 바인더 고분자(PVDF)를 95.8:1:1.2:2의 중량비로 물과 혼합하여 애노드 슬러리를 제조하였다. 상기 애노드 슬러리를 50㎛의 두께로 구리 호일(Cu-foil) 위에 코팅하여 얇은 극판의 형태로 만든 후 135 ℃에서 3시간 이상 건조시킨 후 압연(pressing)하여 애노드를 제조하였다.
2) 캐소드 제조
캐소드활물질(LiCoO
2), 도전재(카본 블랙), 바인더 고분자(PVDF)를 각각 96 : 2 : 2의 중량비로 N-메틸-2-피롤리돈(NMP)에 투입하고 믹싱하여 캐소드 슬러리를 제조하였다. 제조된 캐소드 슬러리를 캐소드 집전체로서 20 ㎛ 두께의 알루미늄 호일에 3.1 mAh/㎠의 용량으로 코팅하여 캐소드를 제조하였다.
3) 세퍼레이터의 제조
상온에서 Al
2O
3 무기물 입자(일본경금속사社, LS235, 입자크기 500nm), 후술하는 바인더 고분자를 물에 투입하고 교반하여 균일한 분산 슬러리를 준비하였다. 상기 바인더 고분자는 폴리비닐리덴플루오라이드-헥사플루오로프로필렌 블록 공중합체(알케마社, LBG) 로서, 중량평균분자량이 57만이며, 비닐리덴플루오라이드 : 헥사플루오로프로필렌의 중량비는 95 : 5인 것이다. 한편, 비닐리덴플루오라이드 단량체의 중량평균분자량은 540,000이며, 헥사플루오로프로필렌 단량체의 중량평균분자량은 30,000인 것이다.
상기 무기물 입자와 바인더 고분자의 중량비는 80 : 20이었다.
구체적으로, 아세톤에 상기 블록 공중합체를 투입하여 용해시킨 후 무기물 입자를 투입하여 다공성 코팅층 형성용 슬러리를 준비하였다.
상기 다공성 코팅층 형성용 슬러리를 폴리에틸렌 다공성 기재(W scope社, WL11B, 통기시간 150초/100cc)의 일면에 10 g/m
2 도포하였으며, 상대습도 40%, 상온(25 ℃)에서 건조하였다. 다공성 코팅층의 두께는 4 ㎛이었다.
4) 전기화학소자의 제조
상기에서 제조한 캐소드, 애노드 사이에 세퍼레이터를 개재한 후 90℃, 8.5MPa 에서 1초(sec)간 압연한 후 전해액을 주입하여 전기화학소자인 리튬 이차 전지를 제조하였다.
실시예

실시예 1의 3) 세퍼레이터를 다음과 같이 제조한 것을 제외하고는 실시예 1과 동일한 방법으로 리튬 이차 전지를 제조하였다.
구체적으로, 분산 슬러리에 투입되는 바인더 고분자를 다음과 같이 준비하였다.
- 폴리비닐리덴플루오라이드-헥사플루오로프로필렌 블록 공중합체(알케마社, LBG) 로서, 중량평균분자량이 57만이며, 비닐리덴플루오라이드 : 헥사플루오로프로필렌의 중량비는 95 : 5인 것이다. 한편, 비닐리덴플루오라이드 단량체의 중량평균분자량은 540,000이며, 헥사플루오로프로필렌 단량체의 중량평균분자량은 30,000인 것이다.
- 다음과 같이 제조된 폴리비닐리덴플루오라이드-헥사플루오로프로필렌 랜덤 공중합체: 자유라디칼 개시제인 디이소프로필 퍼옥시디카보네이트(DIPPDC, diisopropyl peroxidicarbonate, 호성 케맥스社)를 사용하여 용액 중합을 통해 제조하였다. 영하 30 ℃의 저온으로 냉각된 반응기에, 용매 CFC

이 때, 상기 랜덤 공중합체 : 블록 공중합체의 중량비를 30 : 70 으로 하였다.

구체적으로 다음과 같은 방법으로 다공성 코팅층 형성용 슬러리에 포함되는 바인더 고분자를 다음과 같이 제조하여 사용한 것을 제외하고는 실시예와 동일한 방법으로 전기화학소자를 제조하였다.
폴리비닐리덴플루오라이드-헥사플루오로프로필렌 랜덤 공중합체는 자유라디칼 개시제인 디이소프로필 퍼옥시디카보네이트(DIPPDC, diisopropyl peroxidicarbonate, 호성 케맥스社)를 사용하여 용액 중합을 통해 제조하였다. 영하 30 ℃의 저온으로 냉각된 반응기에, 용매 CFC

세퍼레이터 제조시 상기 랜덤 공중합체 : 블록 공중합체의 중량비를 70 : 30 으로한 것을 제외하고는, 실시예 2와 동일한 방법으로 리튬 이차 전지를 제조하였다.
실험예
실시예 및 비교예에서 제조된 세퍼레이터의 물성을 다음과 같은 방법으로 평가하고 그 결과를 기재하였다.
1) 통기도 측정
JIS P-8117에 따라, Gurley식 공기 투과도계를 이용하여 측정하였다. 이때, 직경 28.6 mm, 면적 645 ㎟를 공기 100 ml가 통과하는 시간을 측정하였다. 이에 대한 결과를 표 1에 나타내었다.
2) 저항 측정
실시예 및 비교예에서 제조된 세퍼레이터를 전해액에 함침시켰을 때의 저항값으로, 1M LiPF
6-에틸렌 카보네이트/에틸메틸 카보네이트(중량비 3:7) 전해액을 이용하여 25 ℃에서 교류법으로 측정하였다. 이에 대한 결과를 표 1에 나타내었다.
3) 다공성 고분자 기재와 다공성 코팅층 간 접착력(Peel Strength) 측정방법
실시예 및 비교예에서 제조된 세퍼레이터를 15mm X 100mm 크기로 재단하였다. 유리판 위에 양면 접착 테이프를 붙이고 준비된 다공성 코팅층 표면이 접착테이프와 접착되도록 붙였다. 이 후, 접착된 세퍼레이터의 말단부를 UTM 장비(LLOYD Instrument LF Plus)에 장착 후 측정 속도 300mm/min으로 180°로 힘을 가해 다공성 코팅층과 다공성 고분자 기재가 박리되는데 필요한 힘을 측정하였다. 이에 대한 결과를 표 1에 나타내었다.

실시예 1-1)과 동일한 방법으로 애노드를 제조하고, 25mm X 100mm 크기로 재단하여 준비하였다. 실시예 1 및 비교예 1에서 제조된 세퍼레이터를 25mm X 100mm 크기로 재단하여 준비하였다. 준비된 세퍼레이터와 애노드를 서로 겹친 뒤 100㎛의 PET 필름 사이에 끼운 후 평판 프레스를 사용하여 접착시켰다. 이때, 평판 프레스기의 조건은 70℃의 600kgf의 압력으로 1초 동안 가열 및 가압하였다. 접착된 세퍼레이터와 애노드는 양면 테이프를 이용해 슬라이드 글라스에 부착하였다. 세퍼레이터 접착면의 말단부(접착면 끝에서 10 mm 이하)를 떼어내어 25mm X 100mm PET 필름과 단면 접착 테이프를 이용하여 길이 방향이 연결되도록 붙였다. 이 후, UTM 장비(LLOYD Instrument LF Plus)의 아래쪽 홀더에 슬라이드 글라스를 장착한 후 UTM 장비의 위쪽 홀더에서는 세퍼레이터와 붙어 있는 PET 필름을 장착하고 측정 속도 300mm/min으로 180°로 힘을 가해 애노드와 애노드에 대향된 다공성 코팅층이 박리되는 데 필요한 힘을 측정하였다. 이에 대한 결과를 표 1에 나타내었다.
5) 초기 방전 저항 측정
상기 실시예 및 비교예에 따른 전기화학소자를 SOC 30에서 2.5 C rate로 10초간 방전한 후 solatron 사의 Electrochemical Analyzer 측정장비를 이용하여 저항을 측정하였다. 이에 대한 결과를 표 1 및 도 3에 나타내었다.
6) 다공성 코팅층과 전해액과의
부피팽창율
측정
상기 실시예 및 비교예에 따른 세퍼레이터를 1M LiPF
6-에틸렌 카보네이트/에틸메틸 카보네이트(중량비 3:7) 전해액에 함침시킨 후, 25℃에서 전해액 주입 전/후의 부피 팽창율을 측정하였다. 이에 대한 결과를 표 1 및 도 4에 나타내었다.

상기 표 1에서 확인되는 바와 같이, 실시예 1의 경우 비교예 1에 비해 낮은 통기도 및 저항값을 나타내었다.
도 3에서 확인되는 바와 같이, 비교예 1 대비 실시예 1의 경우가, 초기 방전 저항 특성이 우수한 것을 확인할 수 있다.
도 4에서 확인되는 바와 같이, 헥사플루오로프로필렌의 함량이 동일할 때 비교예에서 사용된 바인더 필름 대비 실시예에서 사용된 바인더 필름의 전해액에 대한 부피 팽창율이 보다 큼을 확인할 수 있다. 즉, 본 발명의 일 실시예와 같이 블록 공중합체를 사용하는 경우, 전해액에 대한 부피 팽창율이 커 저항이 상대적으로 낮은 세퍼레이터를 제공할 수 있다.
Claims (15)
- 다공성 고분자 기재; 및상기 다공성 고분자 기재의 적어도 일면 상에 형성되어 있으며, 다수의 무기물 입자 및 상기 무기물 입자의 표면의 일부 또는 전부에 위치하여 상기 무기물 입자를 연결 및 고정시키는 바인더 고분자를 포함하는 다공성 코팅층; 을 포함하고,상기 바인더 고분자는 하기 화학식 1로 표시되는 단위를 가지는 제1 블록 및 하기 화학식 2로 표시되는 단위는 가지는 제2 블록으로 이루어진 블록 공중합체를 포함하고,상기 블록 공중합체의 함량이 상기 바인더 고분자의 총 함량 100 중량부 기준으로 50 중량부 이상인 것을 특징으로 하는 전기화학소자용 세퍼레이터:[화학식 1][화학식 2](상기 식에서 x, y는 각각 독립적으로 1 이상의 정수이다).
- 제1항에 있어서,상기 블록 공중합체는 제1 블록 : 제2 블록이 95 : 5 내지 80 : 20 중량비로 중합된 공중합체인 것을 특징으로 하는 전기화학소자용 세퍼레이터.
- 제1항에 있어서,상기 블록 공중합체의 중량평균분자량은 100,000 내지 900,000인 것을 특징으로 하는 전기화학소자용 세퍼레이터.
- 제1항에 있어서,상기 무기물 입자 : 바인더 고분자의 중량비는 50 : 50 내지 99 : 1인 것을 특징으로 하는 전기화학소자용 세퍼레이터.
- 제1항에 있어서,제1 블록 : 제2 블록이 95 : 5 내지 90 : 10 중량비로 중합된 공중합체인 것을 특징으로 하는 전기화학소자용 세퍼레이터.
- 제1항에 있어서,상기 블록 공중합체의 중량평균분자량은 570,000 내지 900,000인 것을 특징으로 하는 전기화학소자용 세퍼레이터.
- 제1항에 있어서,상기 블록 공중합체는 540,000 내지 860,000의 중량평균분자량을 가지는 제1 블록과, 30,000 내지 180,000의 중량평균분자량을 가지는 제2 블록을 95 : 5 내지 90: 10의 중량비를 포함하는 것을 특징으로 하는 전기화학소자용 세퍼레이터.
- 제1항에 있어서,상기 다공성 고분자 기재는 폴리올레핀계 다공성 고분자 필름 기재 또는 다공성 고분자 부직포 기재인 것을 특징으로 하는 전기화학소자용 세퍼레이터.
- 제8항에 있어서,상기 폴리올레핀계 다공성 고분자 필름 기재는 폴리에틸렌, 폴리프로필렌, 폴리부틸렌, 폴리펜텐 또는 이들 중 2 이상의 고분자로 형성된 것을 특징으로 하는 전기화학소자용 세퍼레이터.
- 제1항에 있어서,상기 바인더 고분자는 상기 블록 공중합체인 것을 특징으로 하는 전기화학소자용 세퍼레이터.
- (S1) 다공성 고분자 기재를 준비하는 단계;(S2) 상기 다공성 고분자 기재의 적어도 일면 상에 유기 용매, 다수의 무기물 입자 및 바인더 고분자를 포함하는 다공성 코팅층 형성용 슬러리를 건조 및 도포하여 다공성 코팅층을 형성하는 단계;를 포함하고,상기 바인더 고분자는 하기 화학식 1로 표시되는 단위를 가지는 제1 블록 및 하기 화학식 2로 표시되는 단위는 가지는 제2 블록으로 이루어진 블록 공중합체를 포함하고,상기 블록 공중합체의 함량이 상기 바인더 고분자의 총 함량 100 중량부 기준으로 50 중량부 이상인 것을 특징으로 하는 전기화학소자용 세퍼레이터의 제조방법:[화학식 1][화학식 2](상기 식에서 X, y는 각각 독립적으로 1 이상의 정수이다).
- 제11항에 있어서,상기 블록 공중합체는 제1 블록 : 제2 블록이 95: 5 내지 80 : 20 중량비로 중합된 공중합체인 것인, 전기화학소자용 세퍼레이터의 제조방법.
- 제11항에 있어서,상기 유기 용매는 아세톤, 테트라하이드로퓨란, 메틸렌클로라이드, 클로로포름, 디메틸포름아미드, N-메틸-2-피롤리돈, 메틸에틸케톤, 시클로헥산 또는 이들 중 2 이상의 혼합물을 포함하는 것인, 전기화학소자용 세퍼레이터의 제조방법.
- 제11항에 있어서,상기 바인더 고분자는 상기 블록 공중합체인 것을 특징으로 하는 전기화학소자용 세퍼레이터의 제조방법.
- 캐소드, 애노드 및 상기 캐소드 및 애노드 사이에 개재된 세퍼레이터를 포함하는 전기화학소자로서,상기 세퍼레이터는 제1항 내지 제10항 중 어느 한 항에 따른 세퍼레이터인 것을 특징으로 하는 전기화학소자.
