5.更に、表面保護層を有する、項1~4のいずれかに記載の化粧シート。
6.前記表面保護層は電離放射線硬化型樹脂層である、項5に記載の化粧シート。
7.前記電離放射線硬化型樹脂層は、電子線硬化型樹脂層である、項6に記載の化粧シート。
8.前記表面保護層の厚みが15μm以上である、項5~7のいずれかに記載の化粧シート。
9.前記表面保護層は微粒子を含有し、前記微粒子の平均粒子径は、前記表面保護層の厚みよりも大きい、項5~8のいずれかに記載の化粧シート。
10.前記微粒子は、超臨界逆相蒸発法によりベシクル化されている、項9に記載の化粧シート。
11.前記非ハロゲン系熱可塑性樹脂を含有する複数層の厚みの合計は、110~600μmである、項1~10のいずれかに記載の化粧シート。
12.前記化粧シートの総厚みが120μm以上である、項1~11のいずれかに記載の化粧シート。
13.基材上に、項1~12のいずれかに記載の化粧シートを有する化粧板であって、前記基材は、前記化粧シートを貼着する側の熱伝導率が0.1W/(m・K)未満である化粧板。
14.前記基材は、前記化粧シートを貼着する側の層がコルク層である、項13に記載の化粧板。
本発明の化粧シートは、化粧シートを貼着する側の熱伝導率が0.1W/(m・K)未満の基材に積層するための化粧シートであって、(1)熱伝導率が10W/(m・K)以上の金属層を有し、(2)非ハロゲン系熱可塑性樹脂を含有する層を複数層備え、(3)前記非ハロゲン系熱可塑性樹脂を含有する複数層の厚みの合計(μm)をxとし、金属層の厚み(μm)をyとした場合に下記式(I)を満たすことを特徴とする。

上記特徴を有する本発明の化粧シートは、上記(1)~(3)の構成を備えており、熱伝導率が特定の範囲の金属層の厚みxと、熱可塑性樹脂を含有する複数層の厚みの合計yとが上記式(I)を満たすので、金属層での熱の放散と、非ハロゲン系熱可塑性樹脂を含有する複数層の厚みによる燃え難さとがあいまって、熱伝導率が0.1W/(m・K)未満の基材上に積層した場合であっても、火災の際に燃えている化粧シートの面積の拡大が抑制され、火が燃え広がり難くなっている。
本発明の化粧シートは、非ハロゲン系熱可塑性樹脂を含有する層を複数層備えている。非ハロゲン系熱可塑性樹脂を含有する層としては、後述する透明性樹脂層、基材シート及び合成樹脂製バッカー層が挙げられる。
本発明の化粧シートは、熱伝導率が10W/(m・K)以上の金属層を有する。金属層を形成する金属としては、熱伝導率を10W/(m・K)以上とすることができれば特に限定されず、アルミニウム、銅、銀、金、鉄、鋳鉄、ステンレス(SUS304等)、ニッケル、鉛、亜鉛等が挙げられる。これらの中でも柔軟であり、化粧シートに含まれる金属層として用いるのに適している点で、アルミニウム、ステンレスが好ましく、アルミニウムがより好ましい。また、金属層としては、より一層柔軟であり、化粧シートに含まれる金属層として用いるのに適している点で、アルミニウム箔が更に好ましい。

本発明の化粧シートにおいて、基材シートは、複数層の非ハロゲン系熱可塑性樹脂を含有する層のうちの一つの層である。基材シートは、ポリオレフィン,ポリエステル,ポリアクリル,ポリアミド,ポリウレタン,ポリスチレン等の合成樹脂製シートである。これらの中でも、ポリオレフィンの合成樹脂製シートが好ましく、ポリプロピレンの合成樹脂製シートがより好ましい。
絵柄模様層は、柄インキ層及び/又はベタインキ層から構成される。絵柄模様層は、グラビア印刷、オフセット印刷、シルクスクリーン印刷等の印刷法により形成できる。柄インキ層の模様は、例えば、木目模様、石目模様、布目模様、皮紋模様、幾何学模様、文字、記号、線画、各種抽象模様等が挙げられる。ベタインキ層は、着色インキのベタ印刷により得られる。絵柄模様層は、柄インキ層及びベタインキ層の片方又は両方から構成される。
透明性接着剤層は、必要に応じて絵柄模様層と透明性樹脂層との間に設けられる。透明性接着剤層は、例えば、2液硬化型ウレタン樹脂等の公知のドライラミネーション用接着剤を塗布・乾燥させることにより得られる。
本発明の化粧シートにおいて、透明性樹脂層は、複数層の非ハロゲン系熱可塑性樹脂を含有する層のうちの一つの層である。透明性樹脂層は、透明性の非ハロゲン系熱可塑性樹脂により好適に形成できる。
表面保護層(透明性表面保護層)は、化粧シートに要求される耐擦傷性、耐摩耗性、耐水性、耐汚染性等の表面物性を付与するために設けられる。この表面保護層を形成する樹脂としては、熱硬化型樹脂又は電離放射線硬化型樹脂等の硬化型樹脂の少なくとも1種を含むことが好ましい。特に、電離放射線硬化型樹脂は高い表面硬度、生産性等の観点から好ましい。更に、耐候性をより一層向上させることができる観点から、電子線硬化型樹脂が最も好ましい。
本発明の化粧シートにおいて、合成樹脂製バッカー層は、複数層の非ハロゲン系熱可塑性樹脂を含有する層のうちの一つの層である。本発明の化粧シートは、金属層と、基材シートとの間に合成樹脂製バッカー層を有することが好ましい。合成樹脂製バッカー層を有することにより、化粧材の耐衝撃性がより一層向上する。
本発明の化粧板は、基材上に、上記化粧シートを有する化粧板であって、上記基材は、上記化粧シートを貼着する側の熱伝導率が0.1W/(m・K)未満である化粧板である。
本発明の化粧板を構成する基材は、化粧シートを貼着する側の熱伝導率が0.1W/(m・K)未満である。基材の化粧シートを貼着する側の熱伝導率は、0.08W/(m・K)未満であってもよい。なお、本明細書において、基材の熱伝導率は、以下の測定方法により測定される熱伝導率である。
(基材の熱伝導率の測定方法)
基材の化粧シートを貼着する側の層を形成する材料を直径40mmサイズの円形に切り出して、測定用試料を作製する。当該測定用試料を厚み方向に積み上げて、厚みが15mmを超えるように、偶数枚積層する。次いで、積層した測定用試料の半分の枚数のところにセンサーを挟み、ISO 22007-2:2008に準拠して、ホットディスク法により熱伝導率を測定する。なお、測定用試料を積層した際に、隣接する測定用試料との間に含まれる空気層については無視できるものとする。
(化粧シートの製造)
基材シートとして、60μm厚のポリプロピレンフィルムを用意した。次いで、当該基材シートの両面にコロナ放電処理を施した後、当該基材シート裏面に2液硬化型ウレタン樹脂のプライマー層を形成し、当該基材シートのおもて面にアクリルウレタン系樹脂含有硬化型印刷インキでグラビア印刷法により、絵柄模様層を形成した。さらに、当該絵柄模様層の上に2液硬化型ウレタン樹脂の接着剤を塗布することにより、透明性の接着剤層を形成した。さらに、接着剤層上に、Tダイ押出し機でポリプロピレン樹脂を加熱溶融押出しして熱可塑性の透明性樹脂層(厚み60μm)を形成した。
厚みが4mmの中密度繊維板(MDF)上に、厚みが1.5mm、熱伝導率が0.07W/(m・K)のコルクシートを接着剤を用いて貼り合わせて、木質基材を調製した。なお、コルクシートの熱伝導率は、以下の測定方法により測定した。
<コルクシートの熱伝導率の測定方法>
測定用試料として、直径40mm、厚みが1.5mmのコルクシートを用意し、測定用試料とした。測定用試料を積層した際に厚みの合計が15mmを超えるように、測定用試料を30枚積層した。これにより、45mmの積層体を得た。次いで、積層体の厚みの半分の位置である15枚目と16枚目の測定用試料の間(22.5mmの位置)にセンサーを挟み、ISO 22007-2:2008に準拠して、ホットディスク法により熱伝導率を測定した。
主剤:「BA-10L」ジャパンコーティングレジン株式会社製、変性エチレン・酢酸ビニル系
硬化剤:「BA-11B」ジャパンコーティングレジン株式会社製、イソシアネート系配合比:主剤:硬化剤=100:2.5(質量比)
化粧シートの構成を表1及び2に記載のとおりに変更した以外は実施例1と同様にして、化粧シート及び化粧板を製造した。なお、表において合成樹脂製バッカー層の層厚み、又は金属層の層厚みが「0」と記載されている場合、合成樹脂製バッカー層又は金属層が形成されていないことを示している。また、実施例10、11、及び、比較例2、3の化粧シートについては、基材シートの裏面にポリプロピレン樹脂を含む樹脂組成物を用いて溶融押出しラミネート方式で樹脂層を積層することにより、合成樹脂製バッカー層(比重1.08)を形成した。次いで、当該合成樹脂製バッカー層の裏面に、実施例1と同様にして接着剤層、金属層、及び裏面プライマー層を形成して、化粧シートを製造した。
上述のようにして製造された実施例及び比較例の化粧シート及び化粧板について、以下の方法により評価を行った。
化粧板を9cm×30cmの大きさに切り出し、試験片とした。図6及び7のように、市販の家庭用ヒーター101(ザイグルハンサム SJ-100(商品名))の台102の上に金属製の長方形の台103を置き、台の上に設置した金属製の枠104内に試験片105を置いて、ヒーター角45°、ヒーター出力ダイヤル4の条件で火の燃え広がり難さの試験を行った。詳細には、試験片を上記家庭用ヒーターを用いて2分間予熱した。次いで、図6のように、試験片の長手方向のヒーター側の端部106にライター107で1分間加熱して着火して、図7のように試験片105の長手方向に延焼させた。次いで、17分間延焼状態を目視で観察し、燃焼距離(L1)を測定した。以下の評価基準に従って、消火性及び燃焼距離を測定し、火の燃え広がり難さを評価した。

化粧シートの耐傷性を、ホフマンスクラッチ試験機(BYK‐Gardner製)を用いて確認した。具体的には、2.5mm厚さのMDFに、化粧シートを接着剤(水溶性エマルジョン接着剤(BA-10L/BA-11B))を用いて貼り合わせ、試験片を調製した。試験片の化粧シートの表面保護層に対して、45度の角度で接するようにスクラッチ刃(直径7mmの円柱のエッジ部)をセットし、該スクラッチ刃を引っ張るように移動させて表面を擦った。その際、100~700g荷重の範囲で100gずつスクラッチ刃にかける荷重を変化させて、表面保護層に傷が発生するか否かを確認した。初めて傷がみられた荷重を傷付き荷重とし、以下の評価基準に従って評価した。
++:傷付き荷重が400g荷重以上である
-:傷付き荷重が300g荷重以下である
化粧シートの耐摩耗性を確認した。具体的には、2.5mm厚さのMDFに、化粧シートを接着剤(水溶性エマルジョン接着剤(BA-10L/BA-11B))を用いて貼り合わせ、試験片を調製した。試験片を用いてJASフローリング摩耗A試験に準拠して試験を行い、試験後の各試験片の化粧シートの表面状態を目視にて観察し、以下の評価基準に従って評価した。
++:500回転試験後、絵柄模様の取られが認められない
-:500回転試験後、絵柄模様の取られが認められる

Claims (14)
- 化粧シートを貼着する側の熱伝導率が0.1W/(m・K)未満の基材に積層するための化粧シートであって、
(1)熱伝導率が10W/(m・K)以上の金属層を有し、
(2)非ハロゲン系熱可塑性樹脂を含有する層を複数層備え、
(3)前記非ハロゲン系熱可塑性樹脂を含有する複数層の厚みの合計(μm)をxとし、金属層の厚み(μm)をyとした場合に下記式(I)を満たす、化粧シート。

- 前記基材と接する側の面に、前記金属層を有する、請求項1または2に記載の化粧シート。
- 前記非ハロゲン系熱可塑性樹脂を含有する層として透明性樹脂層を有し、前記透明性樹脂層の厚みが60μm以上である、請求項1~3のいずれかに記載の化粧シート。
- 更に、表面保護層を有する、請求項1~4のいずれかに記載の化粧シート。
- 前記表面保護層は電離放射線硬化型樹脂層である、請求項5に記載の化粧シート。
- 前記電離放射線硬化型樹脂層は、電子線硬化型樹脂層である、請求項6に記載の化粧シート。
- 前記表面保護層の厚みが15μm以上である、請求項5~7のいずれかに記載の化粧シート。
- 前記表面保護層は微粒子を含有し、前記微粒子の平均粒子径は、前記表面保護層の厚みよりも大きい、請求項5~8のいずれかに記載の化粧シート。
- 前記微粒子は、超臨界逆相蒸発法によりベシクル化されている、請求項9に記載の化粧シート。
- 前記非ハロゲン系熱可塑性樹脂を含有する複数層の厚みの合計は、110~600μmである、請求項1~10のいずれかに記載の化粧シート。
- 前記化粧シートの総厚みが120μm以上である、請求項1~11のいずれかに記載の化粧シート。
- 基材上に、請求項1~12のいずれかに記載の化粧シートを有する化粧板であって、前記基材は、前記化粧シートを貼着する側の熱伝導率が0.1W/(m・K)未満である化粧板。
- 前記基材は、前記化粧シートを貼着する側の層がコルク層である、請求項13に記載の化粧板。
