Abstract
高温高湿環境下での位相差値の変化を抑制し得る位相差フィルムを提供する。本発明の製造方法は、面内位相差がRe(450)<Re(550)の関係を満たす位相差フィルムを得る製造方法であって、30℃からTg-25℃まで昇温して再度30℃に冷却することを3サイクル繰り返す加熱TMA試験において遅相軸方向の収縮率が0.4%以下であるか、または、25℃/25%RH、85℃/2%RH、85℃/85%RH、85℃/2%RHの順に環境を変化させる加湿TMA試験において遅相軸方向の収縮率が0.7%以下である延伸フィルムを、105℃以上の温度で2分間以上加熱する加熱処理工程を含む。
Description
本発明は、位相差フィルム、円偏光板、および位相差フィルムの製造方法に関する。
近年、薄型ディスプレイの普及と共に、有機ELパネルを搭載したディスプレイが提案されている。有機ELパネルは反射性の高い金属層を有しており、外光反射や背景の映り込み等の問題を生じやすい。そこで、λ/4板を有する円偏光板を視認側に設けることにより、これらの問題を防ぐことが知られている。
ところで、上記円偏光板に用いられる位相差フィルムは、通常、波長によって位相差値が異なり、波長によっては十分な反射防止効果が得られず色抜けが問題となる。そこで、長波長ほど位相差値が大きい、いわゆる、逆分散性の位相差フィルムが提案されている(例えば、特許文献1)。
しかしながら、上記のような従来の逆分散性の位相差フィルムは、高温環境下および/または高湿環境下で使用したときに位相差値が変化する場合があり、その結果、位相差ムラを生じる場合がある。
本発明は上記従来の課題を解決するためになされたものであり、その主たる目的は、高温高湿環境下での位相差値の変化が抑制された位相差フィルム、そのような位相差フィルムを有する円偏光板、および、そのような位相差フィルムの製造方法を提供することにある。
本発明の位相差フィルムの製造方法は、面内位相差がRe(450)<Re(550)の関係を満たす位相差フィルムを得る製造方法であって、30℃からTg-25℃まで昇温して再度30℃に冷却することを3サイクル繰り返す加熱TMA試験において遅相軸方向の収縮率が0.4%以下であるか、または、25℃/25%RH、85℃/2%RH、85℃/85%RH、85℃/2%RHの順に環境を変化させる加湿TMA試験において遅相軸方向の収縮率が0.7%以下である延伸フィルムを、105℃以上の温度で2分間以上加熱する加熱処理工程を含む。
1つの実施形態においては、上記加熱処理工程での加熱温度をT1(℃)とし、上記加熱処理工程での加熱時間をt1(分)とし、上記加熱処理工程前の上記延伸フィルムの上記加熱TMA試験における上記収縮率をA1としたとき、10×t1/{(Tg-T1)2×A1 2}>2を満たす。
1つの実施形態においては、上記加熱処理工程での加熱温度をT1(℃)とし、上記加熱処理工程での加熱時間をt1(分)とし、上記加熱処理工程前の上記延伸フィルムの上記加湿TMA試験における上記収縮率をA2としたとき、10×t1/{(Tg-T1)2×A2 2}>0.9を満たす。
本発明の位相差フィルムの製造方法は、面内位相差がRe(450)<Re(550)の関係を満たす位相差フィルムを得る製造方法であって、25℃/25%RH、85℃/2%RH、85℃/85%RH、85℃/2%RHの順に環境を変化させる加湿TMA試験において遅相軸方向の収縮率が0.7%以下である延伸フィルムを、60℃以上の温水に3分間以上浸漬する温水処理工程を含む。
1つの実施形態においては、上記温水処理工程での浸漬時間をt2(分)とし、上記温水処理工程前の上記延伸フィルムの上記加湿TMA試験における上記収縮率をA3としたとき、t2/A3 2>20を満たす。
本発明の別の局面によれば、位相差フィルムが提供される。この位相差フィルムは、面内位相差がRe(450)<Re(550)の関係を満たし、30℃からTg-25℃まで昇温して再度30℃に冷却することを3サイクル繰り返す加熱TMA試験において遅相軸方向の収縮率が0.1%以下であり、かつ、25℃/25%RH、85℃/2%RH、85℃/85%RH、85℃/2%RHの順に環境を変化させる加湿TMA試験において遅相軸方向の収縮率が0.2%以下である。
1つの実施形態においては、上記位相差フィルムは、ポリカーボネート樹脂およびポリエステルカーボネート系樹脂から選択される樹脂で形成されている。
1つの実施形態においては、上記位相差フィルムは、Re(450)/Re(550)が0.8~0.9である。
1つの実施形態においては、上記位相差フィルムは、光弾性係数が1×10-12(m2/N)~40×10-12(m2/N)である。
本発明の別の局面によれば、円偏光板が提供される。この円偏光板は、上記位相差フィルムで構成された位相差層と、偏光子と、を有し、上記位相差層の遅相軸と上記偏光子の吸収軸とのなす角度が35°~55°である。
1つの実施形態においては、上記円偏光板は枚葉状であり、上記位相差層の中心部の面内位相差値をRA0とし、頂点部分の面内位相差値をRB0とし、両面にガラスを貼り合せて85℃で240時間保持した後の、上記位相差層の中心部の面内位相差値をRA1とし、上記頂点部分の面内位相差値をRB1とし、両面にガラスを貼り合せて65℃/90%RHで240時間保持した後の、上記位相差層の上記中心部の面内位相差値をRA2とし、上記頂点部分の面内位相差値をRB2としたとき、(RA1-RB1)-(RA0-RB0)の絶対値が3nm以下であり、かつ(RA2-RB2)-(RA0-RB0)の絶対値が3nm以下である。
1つの実施形態においては、上記円偏光板は、保護フィルムと、上記位相差層と、上記偏光子と、屈折率楕円体がnz>nx=nyの関係を有する別の位相差層と、をこの順に有する。
1つの実施形態においては、上記加熱処理工程での加熱温度をT1(℃)とし、上記加熱処理工程での加熱時間をt1(分)とし、上記加熱処理工程前の上記延伸フィルムの上記加熱TMA試験における上記収縮率をA1としたとき、10×t1/{(Tg-T1)2×A1 2}>2を満たす。
1つの実施形態においては、上記加熱処理工程での加熱温度をT1(℃)とし、上記加熱処理工程での加熱時間をt1(分)とし、上記加熱処理工程前の上記延伸フィルムの上記加湿TMA試験における上記収縮率をA2としたとき、10×t1/{(Tg-T1)2×A2 2}>0.9を満たす。
本発明の位相差フィルムの製造方法は、面内位相差がRe(450)<Re(550)の関係を満たす位相差フィルムを得る製造方法であって、25℃/25%RH、85℃/2%RH、85℃/85%RH、85℃/2%RHの順に環境を変化させる加湿TMA試験において遅相軸方向の収縮率が0.7%以下である延伸フィルムを、60℃以上の温水に3分間以上浸漬する温水処理工程を含む。
1つの実施形態においては、上記温水処理工程での浸漬時間をt2(分)とし、上記温水処理工程前の上記延伸フィルムの上記加湿TMA試験における上記収縮率をA3としたとき、t2/A3 2>20を満たす。
本発明の別の局面によれば、位相差フィルムが提供される。この位相差フィルムは、面内位相差がRe(450)<Re(550)の関係を満たし、30℃からTg-25℃まで昇温して再度30℃に冷却することを3サイクル繰り返す加熱TMA試験において遅相軸方向の収縮率が0.1%以下であり、かつ、25℃/25%RH、85℃/2%RH、85℃/85%RH、85℃/2%RHの順に環境を変化させる加湿TMA試験において遅相軸方向の収縮率が0.2%以下である。
1つの実施形態においては、上記位相差フィルムは、ポリカーボネート樹脂およびポリエステルカーボネート系樹脂から選択される樹脂で形成されている。
1つの実施形態においては、上記位相差フィルムは、Re(450)/Re(550)が0.8~0.9である。
1つの実施形態においては、上記位相差フィルムは、光弾性係数が1×10-12(m2/N)~40×10-12(m2/N)である。
本発明の別の局面によれば、円偏光板が提供される。この円偏光板は、上記位相差フィルムで構成された位相差層と、偏光子と、を有し、上記位相差層の遅相軸と上記偏光子の吸収軸とのなす角度が35°~55°である。
1つの実施形態においては、上記円偏光板は枚葉状であり、上記位相差層の中心部の面内位相差値をRA0とし、頂点部分の面内位相差値をRB0とし、両面にガラスを貼り合せて85℃で240時間保持した後の、上記位相差層の中心部の面内位相差値をRA1とし、上記頂点部分の面内位相差値をRB1とし、両面にガラスを貼り合せて65℃/90%RHで240時間保持した後の、上記位相差層の上記中心部の面内位相差値をRA2とし、上記頂点部分の面内位相差値をRB2としたとき、(RA1-RB1)-(RA0-RB0)の絶対値が3nm以下であり、かつ(RA2-RB2)-(RA0-RB0)の絶対値が3nm以下である。
1つの実施形態においては、上記円偏光板は、保護フィルムと、上記位相差層と、上記偏光子と、屈折率楕円体がnz>nx=nyの関係を有する別の位相差層と、をこの順に有する。
本発明の製造方法によれば、加熱TMA試験において遅相軸方向の収縮率が0.4%以下であるか、または、加湿TMA試験において遅相軸方向の収縮率が0.7%以下である延伸フィルムを、105℃以上の温度で2分間以上加熱する加熱処理工程を含むことにより、高温高湿環境下での位相差値の変化が抑制された位相差フィルムが得られ得る。
以下、本発明の実施形態について説明するが、本発明はこれらの実施形態には限定されない。
(用語および記号の定義)
本明細書における用語および記号の定義は下記の通りである。
(1)屈折率(nx、ny、nz)
「nx」は面内の屈折率が最大になる方向(すなわち、遅相軸方向)の屈折率であり、「ny」は面内で遅相軸と直交する方向(すなわち、進相軸方向)の屈折率であり、「nz」は厚み方向の屈折率である。
(2)面内位相差(Re)
「Re(λ)」は、23℃における波長λnmの光で測定した面内位相差である。例えば、「Re(550)」は、23℃における波長550nmの光で測定した面内位相差である。Re(λ)は、層(フィルム)の厚みをd(nm)としたとき、式:Re=(nx-ny)×dによって求められる。
(3)厚み方向の位相差(Rth)
「Rth(λ)」は、23℃における波長λnmの光で測定した厚み方向の位相差である。例えば、「Rth(550)」は、23℃における波長550nmの光で測定した厚み方向の位相差である。Rth(λ)は、層(フィルム)の厚みをd(nm)としたとき、式:Rth=(nx-nz)×dによって求められる。
(4)Nz係数
Nz係数は、Nz=Rth/Reによって求められる。
本明細書における用語および記号の定義は下記の通りである。
(1)屈折率(nx、ny、nz)
「nx」は面内の屈折率が最大になる方向(すなわち、遅相軸方向)の屈折率であり、「ny」は面内で遅相軸と直交する方向(すなわち、進相軸方向)の屈折率であり、「nz」は厚み方向の屈折率である。
(2)面内位相差(Re)

(4)Nz係数
Nz係数は、Nz=Rth/Reによって求められる。
A.位相差フィルムの製造方法
本発明の製造方法は、面内位相差がRe(450)<Re(550)の関係を満たす、いわゆる逆分散の波長依存性を示す位相差フィルムの製造に用いられる製造方法である。本発明の1つの実施形態による位相差フィルムの製造方法は、延伸フィルムを105℃以上の温度で2分間以上加熱する加熱処理工程を含む。上記延伸フィルムは、30℃からTg-25℃まで昇温して再度30℃に冷却することを3サイクル繰り返す加熱TMA試験において遅相軸方向の収縮率が0.4%以下であるか、または、25℃/25%RH、85℃/2%RH、85℃/85%RH、85℃/2%RHの順に環境を変化させる加湿TMA試験において遅相軸方向の収縮率が0.7%以下である。加熱処理工程での加熱温度をT1(℃)とし、加熱処理工程での加熱時間をt1(分)とし、加熱処理工程前の延伸フィルムの加熱TMA試験における収縮率をA1としたとき、好ましくは、10×t1/{(Tg-T1)2×A1 2}>2を満たす。加熱処理工程前の延伸フィルムの加湿TMA試験における収縮率をA2としたとき、好ましくは、10×t1/{(Tg-T1)2×A2 2}>0.9を満たす。
本発明の製造方法は、面内位相差がRe(450)<Re(550)の関係を満たす、いわゆる逆分散の波長依存性を示す位相差フィルムの製造に用いられる製造方法である。本発明の1つの実施形態による位相差フィルムの製造方法は、延伸フィルムを105℃以上の温度で2分間以上加熱する加熱処理工程を含む。上記延伸フィルムは、30℃からTg-25℃まで昇温して再度30℃に冷却することを3サイクル繰り返す加熱TMA試験において遅相軸方向の収縮率が0.4%以下であるか、または、25℃/25%RH、85℃/2%RH、85℃/85%RH、85℃/2%RHの順に環境を変化させる加湿TMA試験において遅相軸方向の収縮率が0.7%以下である。加熱処理工程での加熱温度をT1(℃)とし、加熱処理工程での加熱時間をt1(分)とし、加熱処理工程前の延伸フィルムの加熱TMA試験における収縮率をA1としたとき、好ましくは、10×t1/{(Tg-T1)2×A1 2}>2を満たす。加熱処理工程前の延伸フィルムの加湿TMA試験における収縮率をA2としたとき、好ましくは、10×t1/{(Tg-T1)2×A2 2}>0.9を満たす。
本発明の別の実施形態による位相差フィルムの製造方法は、延伸フィルムを60℃以上の温水に3分間以上浸漬する温水処理工程を含む。上記延伸フィルムは、25℃/25%RH、85℃/2%RH、85℃/85%RH、85℃/2%RHの順に環境を変化させる加湿TMA試験において遅相軸方向の収縮率が0.7%以下である。温水処理工程での浸漬時間をt2(分)とし、温水処理工程前の延伸フィルムの加湿TMA試験における収縮率をA3としたとき、好ましくは、t2/A3
2>20を満たす。
従来の製造方法では、位相差フィルムを構成する材料によっては耐久性が不十分であり、その結果、高温高湿環境下で位相差値が変化する場合があった。これに対して、本発明の製造方法によれば、位相差フィルムを構成する材料に依らず、耐久性が高く、高温高湿環境下において寸法変化率(収縮率)が小さい位相差フィルムが得られ得る。このような位相差フィルムは、高温高湿環境下での位相差値の変化が抑制され得る。
A-1.延伸フィルム
延伸フィルムは、上記のとおり、30℃からTg-25℃まで昇温して再度30℃に冷却することを3サイクル繰り返す加熱TMA試験において遅相軸方向の収縮率が0.4%以下であるか、または、25℃/25%RH、85℃/2%RH、85℃/85%RH、85℃/2%RHの順に環境を変化させる加湿TMA試験において遅相軸方向の収縮率が0.7%以下である。

延伸フィルムは、代表的には、樹脂フィルムを少なくとも一方向に延伸することにより作製される。
樹脂フィルムは、延伸処理を施すことにより、いわゆる逆分散の波長依存性を示す延伸フィルム(位相差フィルム)が得られる限り、任意の適切な樹脂で形成される。樹脂フィルムを形成する樹脂としては、例えば、ポリカーボネート樹脂、ポリビニルアセタール樹脂、セルロースエステル系樹脂、ポリエステル系樹脂、ポリエステルカーボネート系樹脂が挙げられる。これらの樹脂は、単独で用いてもよく、所望の特性に応じて組み合わせて用いてもよい。
上記ポリカーボネート系樹脂としては、任意の適切なポリカーボネート系樹脂が用いられる。例えば、ジヒドロキシ化合物に由来する構造単位を含むポリカーボネート樹脂が好ましい。ジヒドロキシ化合物の具体例としては、9,9-ビス(4-ヒドロキシフェニル)フルオレン、9,9-ビス(4-ヒドロキシ-3-メチルフェニル)フルオレン、9,9-ビス(4-ヒドロキシ-3-エチルフェニル)フルオレン、9,9-ビス(4-ヒドロキシ-3-n-プロピルフェニル)フルオレン、9,9-ビス(4-ヒドロキシ-3-イソプロピルフェニル)フルオレン、9,9-ビス(4-ヒドロキシ-3-n-ブチルフェニル)フルオレン、9,9-ビス(4-ヒドロキシ-3-sec-ブチルフェニル)フルオレン、9,9-ビス(4-ヒドロキシ-3-tert-ブチルフェニル)フルオレン、9,9-ビス(4-ヒドロキシ-3-シクロヘキシルフェニル)フルオレン、9,9-ビス(4-ヒドロキシ-3-フェニルフェニル)フルオレン、9,9-ビス(4-(2-ヒドロキシエトキシ)フェニル)フルオレン、9,9-ビス(4-(2-ヒドロキシエトキシ)-3-メチルフェニル)フルオレン、9,9-ビス(4-(2-ヒドロキシエトキシ)-3-イソプロピルフェニル)フルオレン、9,9-ビス(4-(2-ヒドロキシエトキシ)-3-イソブチルフェニル)フルオレン、9,9-ビス(4-(2-ヒドロキシエトキシ)-3-tert-ブチルフェニル)フルオレン、9,9-ビス(4-(2-ヒドロキシエトキシ)-3-シクロヘキシルフェニル)フルオレン、9,9-ビス(4-(2-ヒドロキシエトキシ)-3-フェニルフェニル)フルオレン、9,9-ビス(4-(2-ヒドロキシエトキシ)-3,5-ジメチルフェニル)フルオレン、9,9-ビス(4-(2-ヒドロキシエトキシ)-3-tert-ブチル-6-メチルフェニル)フルオレン、9,9-ビス(4-(3-ヒドロキシ-2,2-ジメチルプロポキシ)フェニル)フルオレン等が挙げられる。ポリカーボネート樹脂は、上記ジヒドロキシ化合物に由来する構造単位の他に、イソソルビド、イソマンニド、イソイデット、スピログリコール、ジオキサングリコール、ジエチレングリコール、トリエチレングリコール、ポリエチレングリコール、ビスフェノール類などのジヒドロキシ化合物に由来する構造単位を含んでいてもよい。
上記のようなポリカーボネート樹脂の詳細は、例えば特開2012-67300号公報、特許第3325560号およびWO2014/061677号に記載されている。当該特許文献の記載は、本明細書に参考として援用される。
ポリカーボネート樹脂のガラス転移温度(Tg)は、110℃以上250℃以下であることが好ましく、より好ましくは120℃以上230℃以下である。ガラス転移温度が過度に低いと耐熱性が悪くなる傾向にあり、フィルム成形後に寸法変化を起こす可能性がある。ガラス転移温度が過度に高いと、フィルム成形時の成形安定性が悪くなる場合があり、また、フィルムの透明性を損なう場合がある。なお、ガラス転移温度は、JIS K 7121(1987)に準じて求められる。
上記樹脂フィルムの形成方法としては、任意の適切な方法が採用され得る。例えば、溶融押出し法(例えば、Tダイ成形法)、キャスト塗工法(例えば、流延法)、カレンダー成形法、熱プレス法、共押出し法、共溶融法、多層押出し、インフレーション成形法等が挙げられる。好ましくは、Tダイ成形法、流延法およびインフレーション成形法が用いられる。
樹脂フィルムの厚み(未延伸フィルム)の厚みは、所望の光学特性、後述の延伸条件などに応じて、任意の適切な値に設定され得る。好ましくは50μm~300μmであり、より好ましくは80μm~250μmである。
上記延伸は、上記の延伸フィルムが得られる限り、任意の適切な延伸方向、延伸条件(例えば、延伸温度、延伸倍率、延伸方向)が採用され得る。具体的には、自由端延伸、固定端延伸・自由端収縮、固定端収縮などの様々な延伸方法を、単独で用いることも、同時もしくは逐次で用いることもできる。延伸方向に関しても、水平方向、垂直方向、厚さ方向、対角方向等、様々な方向や次元に行なうことができる。延伸の温度は、好ましくは、樹脂フィルムのガラス転移温度(Tg)±20℃の範囲である。
上記延伸方法、延伸条件を適宜選択することにより、最終的に所望の光学特性(例えば、屈折率楕円体、面内位相差、Nz係数)を有する位相差フィルムを得ることができる。
1つの実施形態においては、延伸フィルムは、樹脂フィルムを一軸延伸もしくは固定端一軸延伸することにより作製される。一軸延伸の具体例としては、樹脂フィルムを長尺方向に走行させながら、長手方向(縦方向)に延伸する方法が挙げられる。延伸倍率は、好ましくは10%~500%である。
別の実施形態においては、延伸フィルムは、長尺状の樹脂フィルムを長尺方向に対して角度θの方向に連続的に斜め延伸することにより作製される。斜め延伸を採用することにより、フィルムの長尺方向に対して角度θの配向角を有する長尺状の延伸フィルムが得られ、例えば、偏光子との積層に際してロールツーロールが可能となり、製造工程を簡略化することができる。
斜め延伸に用いる延伸機としては、例えば、横および/または縦方向に、左右異なる速度の送り力もしくは引張り力または引き取り力を付加し得るテンター式延伸機が挙げられる。テンター式延伸機には、横一軸延伸機、同時二軸延伸機等があるが、長尺状の樹脂フィルムを連続的に斜め延伸し得る限り、任意の適切な延伸機が用いられ得る。
斜め延伸の方法としては、例えば、特開昭50-83482号公報、特開平2-113920号公報、特開平3-182701号公報、特開2000-9912号公報、特開2002-86554号公報、特開2002-22944号公報等に記載の方法が挙げられる。
延伸フィルムの厚みは、好ましくは20μm~100μm、より好ましくは30μm~80μmである。
延伸フィルムとしては、市販のフィルムをそのまま用いてもよく、市販のフィルムを目的に応じて2次加工(例えば、延伸処理、表面処理)して用いてもよい。市販のフィルムの具体例としては、帝人社製の商品名「ピュアエースRM」が挙げられる。
1つの実施形態においては、上記延伸フィルムに緩和処理を施す。これにより、延伸により生じる応力を緩和することができ、上記加熱TMA試験における遅相軸方向の収縮率を0.4%以下、または、上記加湿TMA試験における遅相軸方向の収縮率が0.7%以下とし得る。緩和処理条件としては、任意の適切な条件を採用し得る。例えば、延伸フィルムを、延伸方向に沿って所定の緩和温度および所定の緩和率(収縮率)で収縮させる。緩和温度は、好ましくは60℃~150℃である。緩和率は、好ましくは3%~6%である。
A-2.加熱処理工程
加熱処理工程では、上記のとおり、延伸フィルムを105℃以上の温度で2分間以上加熱する。

1つの実施形態においては、加熱処理工程での加熱温度をT1(℃)とし、加熱処理工程での加熱時間をt1(分)とし、加熱処理工程前の延伸フィルムの加熱TMA試験における収縮率をA1としたとき、好ましくは、10×t1/{(Tg-T1)2×A1
2}で表わされる値が2より大きい。上記値は、好ましくは2より大きく150未満であり、より好ましくは3~50であり、特に好ましくは3~10である。なお、(Tg-T1)は、好ましくは5以上である。
別の実施形態においては、加熱処理工程前の延伸フィルムの加湿TMA試験における収縮率をA2としたとき、好ましくは、10×t1/{(Tg-T1)2×A2
2}で表わされる値が0.9より大きい。上記値は、好ましくは1~60であり、より好ましくは1~20であり、特に好ましくは1~10である。
加熱温度は、好ましくは105℃~140℃であり、より好ましくは110℃~130℃であり、特に好ましくは115℃~125℃である。加熱時間は、好ましくは2分間~150分間であり、より好ましくは3分間~120分間であり、特に好ましくは5分間~60分間である。
加熱処理工程では、延伸フィルムを上記の加熱条件で加熱し得る限り、任意の適切な加熱手段を用いることができる。上記加熱手段は、代表的にはオーブンである。長尺状の樹脂フィルムを長尺方向に走行させながら延伸することにより延伸フィルムを得る場合、得られた延伸フィルムをそのまま走行させながら加熱処理を施してもよい。
A-3.温水処理工程
温水処理工程では、上記のとおり、延伸フィルムを60℃以上の温水に3分間以上浸漬する。

温水処理工程での浸漬時間をt2(分)とし、温水処理工程前の延伸フィルムの加湿TMA試験における収縮率をA3としたとき、好ましくは、t2/A3
2で表わされる値が20より大きい。上記値は、好ましくは20より大きく1000以下であり、より好ましくは25~500であり、特に好ましくは30~150である。
温水の温度は、好ましくは60℃~90℃であり、より好ましくは65℃~85℃であり、特に好ましくは68℃~82℃である。浸漬時間は、好ましくは3分間~60分間であり、より好ましくは3分間~30分間であり、特に好ましくは5分間~20分間である。
温水処理工程では、延伸フィルムを上記の加熱条件で加熱し得る限り、任意の適切な温水処理手段を用いることができる。上記温水処理手段は、代表的には、適切な温度に調整された温水浴である。長尺状の樹脂フィルムを長尺方向に走行させながら延伸することにより延伸フィルムを得る場合、得られた延伸フィルムをそのまま走行させながら温水処理を施してもよい。
B.位相差フィルム
本発明の位相差フィルムは、面内位相差がRe(450)<Re(550)の関係を満たす、いわゆる逆分散の波長依存性を示す位相差フィルムである。上記位相差フィルムは、30℃からTg-25℃まで昇温して再度30℃に冷却することを3サイクル繰り返す加熱TMA試験において遅相軸方向の収縮率が0.1%以下であり、かつ、25℃/25%RH、85℃/2%RH、85℃/85%RH、85℃/2%RHの順に環境を変化させる加湿TMA試験において遅相軸方向の収縮率が0.2%以下である。上記加熱TMA試験における遅相軸方向の収縮率は、好ましくは0%~0.08%であり、より好ましくは0%~0.05%である。上記加湿TMA試験における遅相軸方向の収縮率は、好ましくは0%~0.15%であり、より好ましくは0%~0.10%である。上記のような位相差フィルムは、高温高湿環境下での位相差値の変化が抑制され得る。
本発明の位相差フィルムは、面内位相差がRe(450)<Re(550)の関係を満たす、いわゆる逆分散の波長依存性を示す位相差フィルムである。上記位相差フィルムは、30℃からTg-25℃まで昇温して再度30℃に冷却することを3サイクル繰り返す加熱TMA試験において遅相軸方向の収縮率が0.1%以下であり、かつ、25℃/25%RH、85℃/2%RH、85℃/85%RH、85℃/2%RHの順に環境を変化させる加湿TMA試験において遅相軸方向の収縮率が0.2%以下である。上記加熱TMA試験における遅相軸方向の収縮率は、好ましくは0%~0.08%であり、より好ましくは0%~0.05%である。上記加湿TMA試験における遅相軸方向の収縮率は、好ましくは0%~0.15%であり、より好ましくは0%~0.10%である。上記のような位相差フィルムは、高温高湿環境下での位相差値の変化が抑制され得る。
位相差フィルムのRe(450)/Re(550)の値は、好ましくは0.8~0.9であり、より好ましくは0.83~0.87である。
位相差フィルムの面内位相差Re(550)は、好ましくは100nm~180nm、より好ましくは135nm~155nmである。
位相差フィルムの光弾性係数は、好ましくは1×10-12(m2/N)~40×10-12(m2/N)であり、より好ましくは1×10-12(m2/N)~30×10-12(m2/N)であり、特に好ましくは1×10-12(m2/N)~20×10-12(m2/N)である。
上記のような位相差フィルムは、例えば、A項で説明した製造方法により得られ得る。位相差フィルムは、円偏光板に用いられ得る。
C.円偏光板
本発明の円偏光板は、上記位相差フィルムで構成された位相差層と、偏光子と、を有する。位相差層の遅相軸と偏光子の吸収軸とのなす角度は、35°~55°であり、好ましくは40°~50°であり、特に好ましくは43~47°であり、最も好ましくは約45°である。

図1は、本発明の1つの実施形態による円偏光板の概略断面図である。円偏光板100は、保護層10と、偏光子20と、位相差層30と、屈折率楕円体がnz>nx=nyの関係を有する別の位相差層40(第2の位相差層と称する場合がある)とをこの順に備える。
1つの実施形態においては、円偏光板100は枚葉状である。円偏光板100を加熱したときの位相差層30の位相差ムラ(加熱位相差ムラ)は、3nm以下である。さらに、円偏光板100を加湿したときの位相差層30の位相差ムラ(加湿位相差ムラ)は、3nm以下である。加熱位相差ムラおよび加湿位相差ムラは、好ましくは0nm~2nmであり、より好ましくは0nm~1nmである。
上記加熱位相差ムラは、例えば、円偏光板100の両面にガラスを貼り合せて加熱(85℃で240時間保持)したときに、以下の式から算出される値の絶対値として定めることができる。
(RA1-RB1)-(RA0-RB0)
ここで、RA0は位相差層30の中心部の面内位相差値であり、RB0は位相差層30の頂点部分の面内位相差値であり、RA1は上記加熱後の位相差層30の中心部の面内位相差値であり、RB1は上記加熱後の上記頂点部分の面内位相差値である。

ここで、RA0は位相差層30の中心部の面内位相差値であり、RB0は位相差層30の頂点部分の面内位相差値であり、RA1は上記加熱後の位相差層30の中心部の面内位相差値であり、RB1は上記加熱後の上記頂点部分の面内位相差値である。
上記加湿位相差ムラは、例えば、円偏光板100の両面にガラスを貼り合せて加湿(65℃/90%RHで240時間保持)したときに、以下の式から算出される値の絶対値として定めることができる。
(RA2-RB2)-(RA0-RB0)
ここで、RA2は上記加湿後の位相差層30の中心部の面内位相差値であり、RB2は上記加湿後の上記頂点部分の面内位相差値である。

従来の円偏光板は、両面にガラス等を貼り合せて画像表示装置等に用いた場合、位相差層の中心部は高温高湿環境の影響を受け難い一方で、位相差層の端部は高温高湿環境の影響を受ける。その結果、位相差層の中心部は面内位相差値の変化が小さく、位相差層の端部は面内位相差値の変化が大きくなり、位相差ムラが生じ得る。これに対して、本発明の円偏光板は、位相差層が上記位相差フィルムで構成されていることにより、位相差層の端部の面内位相差の変化が抑制され得、位相差ムラが抑制され得る。
C-1.偏光子
偏光子としては、任意の適切な偏光子が採用され得る。例えば、偏光子を形成する樹脂フィルムは、単層の樹脂フィルムであってもよく、二層以上の積層体であってもよい。

単層の樹脂フィルムから構成される偏光子の具体例としては、ポリビニルアルコール(PVA)系フィルム、部分ホルマール化PVA系フィルム、エチレン・酢酸ビニル共重合体系部分ケン化フィルム等の親水性高分子フィルムに、ヨウ素や二色性染料等の二色性物質による染色処理および延伸処理が施されたもの、PVAの脱水処理物やポリ塩化ビニルの脱塩酸処理物等ポリエン系配向フィルム等が挙げられる。好ましくは、光学特性に優れることから、PVA系フィルムをヨウ素で染色し一軸延伸して得られた偏光子が用いられる。
上記ヨウ素による染色は、例えば、PVA系フィルムをヨウ素水溶液に浸漬することにより行われる。上記一軸延伸の延伸倍率は、好ましくは3~7倍である。延伸は、染色処理後に行ってもよいし、染色しながら行ってもよい。また、延伸してから染色してもよい。必要に応じて、PVA系フィルムに、膨潤処理、架橋処理、洗浄処理、乾燥処理等が施される。例えば、染色の前にPVA系フィルムを水に浸漬して水洗することで、PVA系フィルム表面の汚れやブロッキング防止剤を洗浄することができるだけでなく、PVA系フィルムを膨潤させて染色ムラなどを防止することができる。
積層体を用いて得られる偏光子の具体例としては、樹脂基材と当該樹脂基材に積層されたPVA系樹脂層(PVA系樹脂フィルム)との積層体、あるいは、樹脂基材と当該樹脂基材に塗布形成されたPVA系樹脂層との積層体を用いて得られる偏光子が挙げられる。樹脂基材と当該樹脂基材に塗布形成されたPVA系樹脂層との積層体を用いて得られる偏光子は、例えば、PVA系樹脂溶液を樹脂基材に塗布し、乾燥させて樹脂基材上にPVA系樹脂層を形成して、樹脂基材とPVA系樹脂層との積層体を得ること;当該積層体を延伸および染色してPVA系樹脂層を偏光子とすること;により作製され得る。本実施形態においては、延伸は、代表的には積層体をホウ酸水溶液中に浸漬させて延伸することを含む。さらに、延伸は、必要に応じて、ホウ酸水溶液中での延伸の前に積層体を高温(例えば、95℃以上)で空中延伸することをさらに含み得る。得られた樹脂基材/偏光子の積層体はそのまま用いてもよく(すなわち、樹脂基材を偏光子の保護層としてもよく)、樹脂基材/偏光子の積層体から樹脂基材を剥離し、当該剥離面に目的に応じた任意の適切な保護層を積層して用いてもよい。このような偏光子の製造方法の詳細は、例えば特開2012-73580号公報に記載されている。当該公報は、その全体の記載が本明細書に参考として援用される。
偏光子の厚みは、例えば1μm~80μmである。1つの実施形態においては、偏光子の厚みは、好ましくは1μm~15μmであり、さらに好ましくは3μm~10μmであり、特に好ましくは3μm~8μmである。偏光子の厚みがこのような範囲であれば、加熱時のカールを良好に抑制することができ、および、良好な加熱時の外観耐久性が得られる。
C-2.第2の位相差層
第2の位相差層は、上記のとおり、屈折率楕円体がnz>nx=nyの関係を有し、いわゆるポジティブCプレートとして機能し得る。このような第2の位相差層を有する円偏光板は、有機ELパネルに用いた場合における反射率および反射色相の変化を抑制し得る。

第2の位相差層の厚み方向の位相差Rth(550)は、好ましくは-50nm~-300nm、より好ましくは-70nm~-250nm、さらに好ましくは-90nm~-200nm、特に好ましくは-100nm~-180nmである。ここで、「nx=ny」は、nxとnyが厳密に等しい場合のみならず、nxとnyが実質的に等しい場合も包含する。すなわち、第2の位相差層の面内位相差Re(550)は10nm未満であり得る。
nz>nx=nyの屈折率特性を有する第2の位相差層は、任意の適切な材料で形成され得る。第2の位相差層は、好ましくは、ホメオトロピック配向に固定された液晶材料を含み得る。ホメオトロピック配向させることができる液晶材料(液晶化合物)は、液晶モノマーであっても液晶ポリマーであってもよい。当該液晶化合物および当該第2の位相差層の形成方法の具体例としては、特開2002-333642号公報の[0020]~[0028]に記載の液晶化合物および位相差フィルムの形成方法が挙げられる。この場合、第2の位相差層の厚みは、好ましくは0.5μm~10μmであり、より好ましくは0.5μm~8μmであり、さらに好ましくは0.5μm~5μmである。
別の好ましい具体例として、第2の位相差層は、特開2012-32784号公報に記載のフマル酸ジエステル系樹脂で形成された位相差フィルムで構成されてもよい。この場合、厚みは、好ましくは5μm~80μmであり、より好ましくは10μm~50μmである。
C-3.保護層
保護層は、偏光子を保護するフィルムとして使用できる任意の適切な保護フィルムで形成される。当該保護フィルムの主成分となる材料の具体例としては、トリアセチルセルロース(TAC)等のセルロース系樹脂や、ポリエステル系、ポリビニルアルコール系、ポリカーボネート系、ポリアミド系、ポリイミド系、ポリエーテルスルホン系、ポリスルホン系、ポリスチレン系、ポリノルボルネン系、ポリオレフィン系、(メタ)アクリル系、アセテート系等の透明樹脂等が挙げられる。また、(メタ)アクリル系、ウレタン系、(メタ)アクリルウレタン系、エポキシ系、シリコーン系等の熱硬化型樹脂または紫外線硬化型樹脂等も挙げられる。この他にも、例えば、シロキサン系ポリマー等のガラス質系ポリマーも挙げられる。また、特開2001-343529号公報(WO01/37007)に記載のポリマーフィルムも使用できる。このフィルムの材料としては、例えば、側鎖に置換または非置換のイミド基を有する熱可塑性樹脂と、側鎖に置換または非置換のフェニル基ならびにニトリル基を有する熱可塑性樹脂を含有する樹脂組成物が使用でき、例えば、イソブテンとN-メチルマレイミドからなる交互共重合体と、アクリロニトリル・スチレン共重合体とを有する樹脂組成物が挙げられる。当該ポリマーフィルムは、例えば、上記樹脂組成物の押出成形物であり得る。
保護層は、偏光子を保護するフィルムとして使用できる任意の適切な保護フィルムで形成される。当該保護フィルムの主成分となる材料の具体例としては、トリアセチルセルロース(TAC)等のセルロース系樹脂や、ポリエステル系、ポリビニルアルコール系、ポリカーボネート系、ポリアミド系、ポリイミド系、ポリエーテルスルホン系、ポリスルホン系、ポリスチレン系、ポリノルボルネン系、ポリオレフィン系、(メタ)アクリル系、アセテート系等の透明樹脂等が挙げられる。また、(メタ)アクリル系、ウレタン系、(メタ)アクリルウレタン系、エポキシ系、シリコーン系等の熱硬化型樹脂または紫外線硬化型樹脂等も挙げられる。この他にも、例えば、シロキサン系ポリマー等のガラス質系ポリマーも挙げられる。また、特開2001-343529号公報(WO01/37007)に記載のポリマーフィルムも使用できる。このフィルムの材料としては、例えば、側鎖に置換または非置換のイミド基を有する熱可塑性樹脂と、側鎖に置換または非置換のフェニル基ならびにニトリル基を有する熱可塑性樹脂を含有する樹脂組成物が使用でき、例えば、イソブテンとN-メチルマレイミドからなる交互共重合体と、アクリロニトリル・スチレン共重合体とを有する樹脂組成物が挙げられる。当該ポリマーフィルムは、例えば、上記樹脂組成物の押出成形物であり得る。
保護フィルムの厚みは、好ましくは10μm~100μmである。保護フィルムは、接着層(具体的には、接着剤層、粘着剤層)を介して偏光子に積層されていてもよく、偏光子に密着(接着層を介さずに)積層されていてもよい。接着剤層は、任意の適切な接着剤で形成される。接着剤としては、例えば、ポリビニルアルコール系樹脂を主成分とする水溶性接着剤が挙げられる。ポリビニルアルコール系樹脂を主成分とする水溶性接着剤は、好ましくは、金属化合物コロイドをさらに含有し得る。金属化合物コロイドは、金属化合物微粒子が分散媒中に分散しているものであり得、微粒子の同種電荷の相互反発に起因して静電的安定化し、永続的に安定性を有するものであり得る。金属化合物コロイドを形成する微粒子の平均粒子径は、偏光特性等の光学特性に悪影響を及ぼさない限り、任意の適切な値であり得る。好ましくは1nm~100nm、さらに好ましくは1nm~50nmである。微粒子を接着剤層中に均一に分散させ得、接着性を確保し、かつクニックを抑え得るからである。なお、「クニック」とは、偏光子と保護フィルムの界面で生じる局所的な凹凸欠陥のことをいう。粘着剤層は、任意の適切な粘着剤で構成される。
保護フィルムの偏光子と反対側の表面には、必要に応じて、ハードコート処理、反射防止処理、スティッキング防止処理、アンチグレア処理等の表面処理が施されていてもよい。保護フィルムの厚みは、代表的には5mm以下であり、好ましくは1mm以下、より好ましくは1μm~500μm、さらに好ましくは5μm~150μmである。
以下、実施例によって本発明を具体的に説明するが、本発明はこれら実施例によって限定されるものではない。各特性の測定方法は以下の通りである。なお、特に明記しない限り、実施例および比較例における「部」および「%」は重量基準である。
(1)厚み
ダイヤルゲージ(PEACOCK社製、製品名「DG-205 type pds-2」)を用いて測定した。
(2)位相差値
Axometrics社製のAxoscanを用いて測定した。
(3)加熱による寸法変化率(加熱TMA試験)
実施例および比較例で得られた延伸フィルムまたは位相差フィルムを、20mm(遅相軸方向)×4mm(進相軸方向)にカットして測定サンプルとした。熱機械分析装置(日立ハイテクサイエンス社製、型番「TMA7100」)を用いて、測定サンプルを30℃からTg-25℃まで昇温して再度30℃に冷却することを3サイクル繰り返した後、測定サンプルの長さ方向(遅相軸方向)における寸法変化率(収縮率)を測定した。なお、昇温速度は5℃/minとし、各温度での保持時間は10分とした。
(4)加湿による寸法変化率(加湿TMA試験)
実施例および比較例で得られた延伸フィルムまたは位相差フィルムを、20mm(遅相軸方向)×5mm(進相軸方向)にカットして測定サンプルとした。熱機械分析装置を用いて、25℃/25%RH、85℃/2%RH、85℃/85%RH、85℃/2%RHの順に環境を変化させた後、測定サンプルの長さ方向(遅相軸方向)における寸法変化率(収縮率)を測定した。なお、25℃/25%RHでの保持時間は60分とし、85℃/2%RHでの保持時間は60分とし、85℃/85%RHでの保持時間は300分とした。
(5)加熱位相差ムラ
実施例および比較例で得られた円偏光板を、偏光子の吸収軸が短辺方向となるように75mm×150mmに切り出し、円偏光板の両側に粘着剤を介してガラス基板を貼り合せて測定サンプルとした。
測定サンプルについて、中央部の面内位相差値RA0と、中心部から遅相軸方向に位置する頂点部分の面内位相差値RB01と、中心部から進相軸方向に位置する頂点部分の面内位相差値RB02と、を測定した。
次いで、測定サンプルを85℃のオーブンで240時間加熱し、加熱後の測定サンプルについて、中央部の面内位相差値RA1と、中心部から遅相軸方向に位置する頂点部分の面内位相差値RB11と、中心部から進相軸方向に位置する頂点部分の面内位相差値RB12と、を測定した。
以下の式から得られる値AおよびBの絶対値のうち大きい方の値を、加熱位相差ムラとした。

(6)加湿位相差ムラ
上記(5)と同様にして円偏光板の測定サンプルを作製し、中央部の面内位相差値RA0と、中心部から遅相軸方向に位置する頂点部分の面内位相差値RB01と、中心部から進相軸方向に位置する頂点部分の面内位相差値RB02と、を測定した。
次いで、測定サンプルを65℃/90%のオーブンで240時間加湿し、加湿後の測定サンプルについて、中央部の面内位相差値RA2と、中心部から遅相軸方向に位置する頂点部分の面内位相差値RB21と、中心部から進相軸方向に位置する頂点部分の面内位相差値RB22と、を測定した。
以下の式から得られる値CおよびDの絶対値のうち大きい方の値を、加湿位相差ムラとした。

実施例および比較例で得られた円偏光板を、偏光子の吸収軸が短辺方向となるように75mm×150mmに切り出し、円偏光板の両側に粘着剤を介してガラス基板を貼り合せて測定サンプルとした。

以下の式から得られる値AおよびBの絶対値のうち大きい方の値を、加熱位相差ムラとした。

次いで、測定サンプルを65℃/90%のオーブンで240時間加湿し、加湿後の測定サンプルについて、中央部の面内位相差値RA2と、中心部から遅相軸方向に位置する頂点部分の面内位相差値RB21と、中心部から進相軸方向に位置する頂点部分の面内位相差値RB22と、を測定した。
以下の式から得られる値CおよびDの絶対値のうち大きい方の値を、加湿位相差ムラとした。

<実施例1>
1.位相差フィルムの作製
(ポリカーボネート樹脂)
撹拌翼および100℃に制御された還流冷却器を具備した縦型反応器2器からなるバッチ重合装置を用いて重合を行った。ビス[9-(2-フェノキシカルボニルエチル)フルオレン-9-イル]メタン29.60質量部(0.046mol)、ISB 29.21質量部(0.200mol)、SPG 42.28質量部(0.139mol)、DPC 63.77質量部(0.298mol)及び触媒として酢酸カルシウム1水和物1.19×10-2質量部(6.78×10-5mol)を仕込んだ。反応器内を減圧窒素置換した後、熱媒で加温を行い、内温が100℃になった時点で撹拌を開始した。昇温開始40分後に内温を220℃に到達させ、この温度を保持するように制御すると同時に減圧を開始し、220℃に到達してから90分で13.3kPaにした。重合反応とともに副生するフェノール蒸気を100℃の還流冷却器に導き、フェノール蒸気中に若干量含まれるモノマー成分を反応器に戻し、凝縮しないフェノール蒸気は45℃の凝縮器に導いて回収した。第1反応器に窒素を導入して一旦大気圧まで復圧させた後、第1反応器内のオリゴマー化された反応液を第2反応器に移した。次いで、第2反応器内の昇温および減圧を開始して、50分で内温240℃、圧力0.2kPaにした。その後、所定の攪拌動力となるまで重合を進行させた。所定動力に到達した時点で反応器に窒素を導入して復圧し、生成したポリエステルカーボネートを水中に押し出し、ストランドをカッティングしてペレットを得た。
(樹脂フィルム)
得られたポリカーボネート樹脂を80℃で5時間真空乾燥をした後、単軸押出機(東芝機械社製、シリンダー設定温度:250℃)、Tダイ(幅200mm、設定温度:250℃)、チルロール(設定温度:120~130℃)および巻取機を備えたフィルム製膜装置を用いて、厚み135μmの樹脂フィルムを作製した。
(位相差フィルム)
得られた長尺状の樹脂フィルムを、幅方向に、延伸温度134℃、延伸倍率2.8倍で延伸し、続いて、延伸後のフィルムの幅方向に緩和処理を施すことにより、延伸フィルムを作製した。緩和処理の条件は、緩和温度130℃、緩和率4.5%とした。この延伸フィルムを上記(4)の加湿TMA試験に供したところ、寸法変化率は0.30%であった。また、この延伸フィルムを上記(3)の加熱TMA試験に供したところ、寸法変化率は0.05%であった。
次いで、上記延伸フィルムを125℃で2分間加熱(加熱処理)することにより、厚み48μmの位相差フィルムを得た。
1.位相差フィルムの作製
(ポリカーボネート樹脂)
撹拌翼および100℃に制御された還流冷却器を具備した縦型反応器2器からなるバッチ重合装置を用いて重合を行った。ビス[9-(2-フェノキシカルボニルエチル)フルオレン-9-イル]メタン29.60質量部(0.046mol)、ISB 29.21質量部(0.200mol)、SPG 42.28質量部(0.139mol)、DPC 63.77質量部(0.298mol)及び触媒として酢酸カルシウム1水和物1.19×10-2質量部(6.78×10-5mol)を仕込んだ。反応器内を減圧窒素置換した後、熱媒で加温を行い、内温が100℃になった時点で撹拌を開始した。昇温開始40分後に内温を220℃に到達させ、この温度を保持するように制御すると同時に減圧を開始し、220℃に到達してから90分で13.3kPaにした。重合反応とともに副生するフェノール蒸気を100℃の還流冷却器に導き、フェノール蒸気中に若干量含まれるモノマー成分を反応器に戻し、凝縮しないフェノール蒸気は45℃の凝縮器に導いて回収した。第1反応器に窒素を導入して一旦大気圧まで復圧させた後、第1反応器内のオリゴマー化された反応液を第2反応器に移した。次いで、第2反応器内の昇温および減圧を開始して、50分で内温240℃、圧力0.2kPaにした。その後、所定の攪拌動力となるまで重合を進行させた。所定動力に到達した時点で反応器に窒素を導入して復圧し、生成したポリエステルカーボネートを水中に押し出し、ストランドをカッティングしてペレットを得た。
(樹脂フィルム)
得られたポリカーボネート樹脂を80℃で5時間真空乾燥をした後、単軸押出機(東芝機械社製、シリンダー設定温度:250℃)、Tダイ(幅200mm、設定温度:250℃)、チルロール(設定温度:120~130℃)および巻取機を備えたフィルム製膜装置を用いて、厚み135μmの樹脂フィルムを作製した。
(位相差フィルム)
得られた長尺状の樹脂フィルムを、幅方向に、延伸温度134℃、延伸倍率2.8倍で延伸し、続いて、延伸後のフィルムの幅方向に緩和処理を施すことにより、延伸フィルムを作製した。緩和処理の条件は、緩和温度130℃、緩和率4.5%とした。この延伸フィルムを上記(4)の加湿TMA試験に供したところ、寸法変化率は0.30%であった。また、この延伸フィルムを上記(3)の加熱TMA試験に供したところ、寸法変化率は0.05%であった。
次いで、上記延伸フィルムを125℃で2分間加熱(加熱処理)することにより、厚み48μmの位相差フィルムを得た。
2.円偏光板の作製
(偏光子)
長尺状の非晶質ポリエチレンテレフタレート(A-PET)フィルム(三菱樹脂社製、商品名「ノバクリア」、厚み:100μm)を基材として用意し、基材の片面に、ポリビニルアルコール(PVA)樹脂(日本合成化学工業社製、商品名「ゴーセノール(登録商標)NH-26」)の水溶液を60℃で塗布および乾燥して、厚み7μmのPVA系樹脂層を形成した。このようにして得られた積層体を、液温30℃の不溶化浴に30秒間浸漬させた(不溶化工程)。次いで、液温30℃の染色浴に60秒間浸漬させた(染色工程)。次いで、液温30℃の架橋浴に30秒間浸漬させた(架橋工程)。その後、積層体を、液温60℃のホウ酸水溶液に浸漬させながら、周速の異なるロール間で縦方向(長尺方向)に一軸延伸を行った。ホウ酸水溶液への浸漬時間は120秒であり、積層体が破断する直前まで延伸した。その後、積層体を洗浄浴に浸漬させた後、60℃の温風で乾燥させた(洗浄・乾燥工程)。このようにして、基材上に厚み5μmの偏光子が形成された長尺状の積層体(偏光子積層体)を得た。
(偏光板)
上記積層体の偏光子側の面に、粘着剤を介して、保護フィルムとしてのシクロオレフィン系樹脂フィルム(日本ゼオン株式会社製、商品名「ゼオノアフィルム」、厚み25μm)を貼り合せ、偏光子から上記基材を剥離することにより、偏光板を得た。
(第2の位相差層)
下記化学式(I)で示される側鎖型液晶ポリマー20重量部、ネマチック液晶相を示す重合性液晶(BASF社製:商品名PaliocolorLC242)80重量部および光重合開始剤(BASF社製:商品名イルガキュア907)5重量部をシクロペンタノン400重量部に溶解して液晶塗工液を調製した。そして、基材フィルム(ノルボルネン系樹脂フィルム:日本ゼオン(株)製、商品名「ゼオノア」)に当該塗工液をバーコーターにより塗工した後、70℃で4分間加熱乾燥することによって液晶を配向させた。この液晶層に紫外線を照射し、液晶層を硬化させることにより、基材上に位相差フィルムとなる液晶固化層(厚み:1μm)を形成した。この層のRe(550)は0nm、Rth(550)は-71nmであり(nx:1.5326、ny:1.5326、nz:1.6550)、を示した。
(円偏光板)
上記偏光板の偏光子側に上記位相差フィルムを、偏光子の吸収軸と位相差フィルムの遅相軸とのなす角度が45°となるようにして、粘着剤を介して貼り合せた。次いで、位相差フィルムの偏光子とは反対側の面に、上記液晶固化層を転写することにより、保護層/偏光子/位相差層/第2の位相差層の構成を有する円偏光板を作製した。
(偏光子)
長尺状の非晶質ポリエチレンテレフタレート(A-PET)フィルム(三菱樹脂社製、商品名「ノバクリア」、厚み:100μm)を基材として用意し、基材の片面に、ポリビニルアルコール(PVA)樹脂(日本合成化学工業社製、商品名「ゴーセノール(登録商標)NH-26」)の水溶液を60℃で塗布および乾燥して、厚み7μmのPVA系樹脂層を形成した。このようにして得られた積層体を、液温30℃の不溶化浴に30秒間浸漬させた(不溶化工程)。次いで、液温30℃の染色浴に60秒間浸漬させた(染色工程)。次いで、液温30℃の架橋浴に30秒間浸漬させた(架橋工程)。その後、積層体を、液温60℃のホウ酸水溶液に浸漬させながら、周速の異なるロール間で縦方向(長尺方向)に一軸延伸を行った。ホウ酸水溶液への浸漬時間は120秒であり、積層体が破断する直前まで延伸した。その後、積層体を洗浄浴に浸漬させた後、60℃の温風で乾燥させた(洗浄・乾燥工程)。このようにして、基材上に厚み5μmの偏光子が形成された長尺状の積層体(偏光子積層体)を得た。
(偏光板)
上記積層体の偏光子側の面に、粘着剤を介して、保護フィルムとしてのシクロオレフィン系樹脂フィルム(日本ゼオン株式会社製、商品名「ゼオノアフィルム」、厚み25μm)を貼り合せ、偏光子から上記基材を剥離することにより、偏光板を得た。
(第2の位相差層)
下記化学式(I)で示される側鎖型液晶ポリマー20重量部、ネマチック液晶相を示す重合性液晶(BASF社製:商品名PaliocolorLC242)80重量部および光重合開始剤(BASF社製:商品名イルガキュア907)5重量部をシクロペンタノン400重量部に溶解して液晶塗工液を調製した。そして、基材フィルム(ノルボルネン系樹脂フィルム:日本ゼオン(株)製、商品名「ゼオノア」)に当該塗工液をバーコーターにより塗工した後、70℃で4分間加熱乾燥することによって液晶を配向させた。この液晶層に紫外線を照射し、液晶層を硬化させることにより、基材上に位相差フィルムとなる液晶固化層(厚み:1μm)を形成した。この層のRe(550)は0nm、Rth(550)は-71nmであり(nx:1.5326、ny:1.5326、nz:1.6550)、を示した。
上記偏光板の偏光子側に上記位相差フィルムを、偏光子の吸収軸と位相差フィルムの遅相軸とのなす角度が45°となるようにして、粘着剤を介して貼り合せた。次いで、位相差フィルムの偏光子とは反対側の面に、上記液晶固化層を転写することにより、保護層/偏光子/位相差層/第2の位相差層の構成を有する円偏光板を作製した。
<実施例2>
延伸フィルムを125℃で10分間加熱したこと以外は実施例1と同様にして位相差フィルムおよび円偏光板を作製した。

<実施例6>
緩和温度を110℃としたこと以外は実施例1と同様にして延伸フィルムを作製した。この延伸フィルムを上記(4)の加湿TMA試験に供したところ、寸法変化率は0.50%であった。また、この延伸フィルムを上記(3)の加熱TMA試験に供したところ、寸法変化率は0.08%であった。
上記延伸フィルムを用いたこと以外は実施例2と同様にして位相差フィルムおよび円偏光板を作製した。
緩和温度を110℃としたこと以外は実施例1と同様にして延伸フィルムを作製した。この延伸フィルムを上記(4)の加湿TMA試験に供したところ、寸法変化率は0.50%であった。また、この延伸フィルムを上記(3)の加熱TMA試験に供したところ、寸法変化率は0.08%であった。
上記延伸フィルムを用いたこと以外は実施例2と同様にして位相差フィルムおよび円偏光板を作製した。
<実施例7>
緩和温度を80℃としたこと以外は実施例1と同様にして延伸フィルムを作製した。この延伸フィルムを上記(4)の加湿TMA試験に供したところ、寸法変化率は0.70%であった。また、この延伸フィルムを上記(3)の加熱TMA試験に供したところ、寸法変化率は0.13%であった。
上記延伸フィルムを用いたこと以外は実施例2と同様にして位相差フィルムおよび円偏光板を作製した。
緩和温度を80℃としたこと以外は実施例1と同様にして延伸フィルムを作製した。この延伸フィルムを上記(4)の加湿TMA試験に供したところ、寸法変化率は0.70%であった。また、この延伸フィルムを上記(3)の加熱TMA試験に供したところ、寸法変化率は0.13%であった。
上記延伸フィルムを用いたこと以外は実施例2と同様にして位相差フィルムおよび円偏光板を作製した。

延伸フィルムを105℃で10分間加熱したこと以外は実施例1と同様にして位相差フィルムおよび円偏光板を作製した。

延伸フィルムとして市販のポリカーボネート樹脂フィルム(帝人株式会社製、製品名「ピュアエースRM」、厚み50μm)を用いた。この延伸フィルムを上記(3)の加熱TMA試験に供したところ、寸法変化率は0.22%であった。また、この延伸フィルムを上記(4)の加湿TMA試験に供したところ、寸法変化率は0.10%であった。
次いで、上記延伸フィルムを125℃で2分間加熱(加熱処理)することにより、位相差フィルムを得た。さらに、上記位相差フィルムを用いたこと以外は実施例1と同様にして円偏光板を作製した。
延伸フィルムとして市販のポリカーボネート樹脂フィルム(帝人株式会社製、製品名「ピュアエースRM」、厚み50μm)を用いた。この延伸フィルムを上記(3)の加熱TMA試験に供したところ、寸法変化率は0.22%であった。また、この延伸フィルムを上記(4)の加湿TMA試験に供したところ、寸法変化率は0.10%であった。
次いで、上記延伸フィルムを125℃で2分間加熱(加熱処理)することにより、位相差フィルムを得た。さらに、上記位相差フィルムを用いたこと以外は実施例1と同様にして円偏光板を作製した。

を算出した。ここで、T1は加熱処理工程での加熱温度(℃)、t1は加熱処理工程での加熱時間(分)、A1は加熱処理工程前の延伸フィルムの加熱TMA試験における収縮率(%)、A2は加熱処理工程前の延伸フィルムの加湿TMA試験における収縮率(%)とする。
実施例13~18および比較例4~5について、温水処理条件の指標として、
t2/A3 2
を算出した。ここで、t2は温水処理工程での浸漬時間(分)、A3は温水処理工程前の延伸フィルムの加湿TMA試験における収縮率(%)とする。
実施例1~27および比較例1~9の位相差フィルムを加湿TMA試験および加熱TMA試験に供し、それぞれの試験による寸法変化率を測定した。
さらに、実施例1~27および比較例1~9について、加湿位相差ムラおよび加熱位相差ムラを測定した。
それぞれの結果を表1に示す。
実施例1~12、実施例19~27、比較例1~3、および比較例7~8について、加熱処理条件の指標として、
10×t1/{(Tg-T1)2×A1 2}
および、
10×t1/{(Tg-T1)2×A2 2}
を算出した。ここで、T1は加熱処理工程での加熱温度(℃)、t1は加熱処理工程での加熱時間(分)、A1は加熱処理工程前の延伸フィルムの加熱TMA試験における収縮率(%)、A2は加熱処理工程前の延伸フィルムの加湿TMA試験における収縮率(%)とする。
実施例13~18および比較例4~5について、温水処理条件の指標として、
t2/A3 2
を算出した。ここで、t2は温水処理工程での浸漬時間(分)、A3は温水処理工程前の延伸フィルムの加湿TMA試験における収縮率(%)とする。
実施例1~27および比較例1~9の位相差フィルムを加湿TMA試験および加熱TMA試験に供し、それぞれの試験による寸法変化率を測定した。
さらに、実施例1~27および比較例1~9について、加湿位相差ムラおよび加熱位相差ムラを測定した。
それぞれの結果を表1に示す。
表1から明らかなように、実施例の位相差フィルムは、比較例の位相差フィルムに比べて、加熱処理または温水処理後のTMA試験での寸法変化率が小さく、円偏光板に用いた場合の位相差ムラも小さかった。
本発明の位相差フィルムは円偏光板に好適に用いられ、本発明の円偏光板は有機ELパネルに好適に用いられる。

Claims (12)
- 面内位相差がRe(450)<Re(550)の関係を満たす位相差フィルムを得る製造方法であって、
30℃からTg-25℃まで昇温して再度30℃に冷却することを3サイクル繰り返す加熱TMA試験において遅相軸方向の収縮率が0.4%以下であるか、または、25℃/25%RH、85℃/2%RH、85℃/85%RH、85℃/2%RHの順に環境を変化させる加湿TMA試験において遅相軸方向の収縮率が0.7%以下である延伸フィルムを、105℃以上の温度で2分間以上加熱する加熱処理工程を含む、
位相差フィルムの製造方法:
ここで、Re(450)およびRe(550)は、それぞれ、23℃における波長450nmおよび550nmの光で測定した面内位相差を表す。 - 前記加熱処理工程での加熱温度をT1(℃)とし、前記加熱処理工程での加熱時間をt1(分)とし、前記加熱処理工程前の前記延伸フィルムの前記加熱TMA試験における前記収縮率をA1としたとき、
