Abstract
Description
通常、代表的なポリカーボネートとしては、原料の二価フェノールとして、2,2-ビス(4-ヒドロキシフェニル)プロパン〔通称:ビスフェノールA〕を用いたホモポリカーボネートが一般的に使用されている。このホモポリカーボネートの難燃性や耐衝撃性等の物性を改良するために、ポリオルガノシロキサンを共重合モノマーとして用いたポリカーボネート-ポリオルガノシロキサン共重合体が知られている(特許文献1)。
ポリカーボネート-ポリオルガノシロキサン共重合体を含むポリカーボネート樹脂の耐衝撃性をさらに改善するために、例えば、特許文献2及び3に記載されるように長鎖長のポリオルガノシロキサンを用いる手法や、ポリカーボネート-ポリオルガノシロキサン共重合体中のポリオルガノシロキサン量を増やす手法を挙げることができる。
すなわち、本発明は下記[1]~[34]に関する。
[1]下記一般式(I)で表される繰り返し単位からなるポリカーボネートブロック(A-1)及び下記一般式(II)で表される繰り返し単位を含むポリオルガノシロキサンブロック(A-2)を含み、下記式(F1a)を満たすことを特徴とする、ポリカーボネート-ポリオルガノシロキサン共重合体。
[式中、wM1は、前記ポリカーボネート-ポリオルガノシロキサン共重合体をゲル浸透クロマトグラフ法により分離することで得られるポリカーボネート-ポリオルガノシロキサン共重合体のうち、ポリカーボネートを換算基準とした分子量が56,000以上200,000以下であるポリカーボネート-ポリオルガノシロキサン共重合体中に占める前記ポリオルガノシロキサンブロック(A-2)の平均含有量(質量%)を示す]
[式中、R1及びR2はそれぞれ独立に、ハロゲン原子、炭素数1~6のアルキル基または炭素数1~6のアルコキシ基を示す。Xは、単結合、炭素数1~8のアルキレン基、炭素数2~8のアルキリデン基、炭素数5~15のシクロアルキレン基、炭素数5~15のシクロアルキリデン基、フルオレンジイル基、炭素数7~15のアリールアルキレン基、炭素数7~15のアリールアルキリデン基、-S-、-SO-、-SO2-、-O-またはCO-を示す。R3及びR4はそれぞれ独立に、水素原子、ハロゲン原子、炭素数1~6のアルキル基、炭素数1~6のアルコキシ基または炭素数6~12のアリール基を示す。a及びbは、それぞれ独立に0~4の整数を示す。]
[2]下記式(F1a’)を満たすことを特徴とする、上記[1]に記載のポリカーボネート-ポリオルガノシロキサン共重合体。

[21]前記ポリカーボネート-ポリオルガノシロキサン共重合体(A)及び前記芳香族ポリカーボネート(B)の質量比率(A)/(B)が、0.1/99.9~99.9/0.1である、上記[20]に記載の難燃性ポリカーボネート系樹脂組成物。
[22]前記ポリカーボネート-ポリオルガノシロキサン共重合体(A)及び前記芳香族ポリカーボネート(B)の合計に対する前記ポリオルガノシロキサンブロック(A-2)の含有率が0.1質量%以上10質量%以下である、上記[20]または[21]に記載の難燃性ポリカーボネート系樹脂組成物。
[23]前記ポリカーボネート-ポリオルガノシロキサン共重合体(A)及び前記芳香族ポリカーボネート(B)からなるポリカーボネート系樹脂の粘度平均分子量(Mv)が9,000以上50,000以下である、上記[20]~[22]のいずれかに記載の難燃性ポリカーボネート系樹脂組成物。
[24]前記難燃剤(C)が、有機アルカリ金属塩及び有機アルカリ土類金属塩から選ばれる少なくとも1種である、上記[20]~[23]のいずれかに記載の難燃性ポリカーボネート系樹脂組成物。
[25]前記難燃剤(C)が、パーフルオロブタンスルホン酸カリウムである、上記[24]に記載の難燃性ポリカーボネート系樹脂組成物。

本発明の第一の実施形態であるポリカーボネート-ポリオルガノシロキサン共重合体は、下記一般式(I)で表される繰り返し単位からなるポリカーボネートブロック(A-1)及び下記一般式(II)で表される繰り返し単位を含むポリオルガノシロキサンブロック(A-2)を含み、下記式(F1a)を満たすことを特徴とする。

R1及びR2がそれぞれ独立して示すアルキル基としては、メチル基、エチル基、n-プロピル基、イソプロピル基、各種ブチル基(「各種」とは、直鎖状及びあらゆる分岐鎖状のものを含むことを示し、以下、明細書中同様である。)、各種ペンチル基、及び各種ヘキシル基が挙げられる。R1及びR2がそれぞれ独立して示すアルコキシ基としては、アルキル基部位として前記アルキル基を有するものが挙げられる。
中でも、aおよびbが0であり、Xが単結合または炭素数1~8のアルキレン基であるもの、またはaおよびbが0であり、Xが炭素数3のアルキレン基、特にイソプロピリデン基であるものが好適である。
なお、R3及びR4としては、いずれも、好ましくは、水素原子、炭素数1~6のアルキル基、炭素数1~6のアルコキシ基または炭素数6~12のアリール基であり、いずれもメチル基であることがより好ましい。
[式中、R3~R6は、それぞれ独立に、水素原子、ハロゲン原子、炭素数1~6のアルキル基、炭素数1~6のアルコキシ基または炭素数6~12のアリール基を示し、複数のR3~R6は、互いに同一であっても異なっていてもよい。Yは-R7O-、-R7COO-、-R7NH-、-R7NR8-、-COO-、-S-、-R7COO-R9-O-、または-R7O-R10-O-を示し、複数のYは、互いに同一であっても異なっていてもよい。前記R7は、単結合、直鎖、分岐鎖若しくは環状アルキレン基、アリール置換アルキレン基、置換または無置換のアリーレン基、またはジアリーレン基を示す。R8は、アルキル基、アルケニル基、アリール基、またはアラルキル基を示す。R9は、ジアリーレン基を示す。R10は、直鎖、分岐鎖もしくは環状アルキレン基、またはジアリーレン基を示す。βは、ジイソシアネート化合物由来の2価の基、またはジカルボン酸若しくはジカルボン酸のハロゲン化物由来の2価の基を示す。nはポリオルガノシロキサンの鎖長を示す。n-1、及びpとqはそれぞれポリオルガノシロキサン単位の繰り返し数を示し、1以上の整数であり、pとqの和はn-2である。]
R3~R6としては、いずれも、好ましくは、水素原子、炭素数1~6のアルキル基、炭素数1~6のアルコキシ基または炭素数6~12のアリール基である。
一般式(II-I)、(II-II)及び/または(II-III)中のR3~R6がいずれもメチル基であることが好ましい。
(式中cは正の整数を示し、通常1~6の整数である)
R7、Ar1及びAr2が表すアリーレン基としては、フェニレン基、ナフチレン基、ビフェニレン基、アントリレン基などの環形成炭素数6~14のアリーレン基が挙げられる。これらアリーレン基は、アルコキシ基、アルキル基等の任意の置換基を有していてもよい。
R8が示すアルキル基としては炭素数1~8、好ましくは1~5の直鎖または分岐鎖のものである。アルケニル基としては、炭素数2~8、好ましくは2~5の直鎖または分岐鎖のものが挙げられる。アリール基としてはフェニル基、ナフチル基等が挙げられる。アラルキル基としては、フェニルメチル基、フェニルエチル基等が挙げられる。
R10が示す直鎖、分岐鎖もしくは環状アルキレン基は、R7と同様である。
なお、式(II-II)中のp及びqについては、p=qであることが好ましい。
また、βは、ジイソシアネート化合物由来の2価の基またはジカルボン酸またはジカルボン酸のハロゲン化物由来の2価の基を示し、例えば、以下の一般式(iii)~(vii)で表される2価の基が挙げられる。
粘度平均分子量(Mv)は、20℃における塩化メチレン溶液の極限粘度〔η〕を測定し、下記Schnellの式から算出した値である。
式中、R3~R6、Y、β、n-1、p及びqは上記した通りであり、具体例及び好ましいものも同様である。
Zは、水素原子またはハロゲン原子を示し、複数のZは、互いに同一であっても異なっていてもよい。
これらの中でも、重合の容易さの観点においては、上記一般式(1-1)で表されるフェノール変性ポリオルガノシロキサンが好ましい。また、入手の容易さの観点においては、上記一般式(1-2)で表される化合物中の一種であるα,ω-ビス[3-(o-ヒドロキシフェニル)プロピル]ポリジメチルシロキサン、上記一般式(1-3)で表される化合物中の一種であるα,ω-ビス[3-(4-ヒドロキシ-3-メトキシフェニル)プロピル]ポリジメチルシロキサンが好ましい。
その他、ポリオルガノシロキサン原料として以下の一般式(4)を有するものを用いてもよい。
式中、R3及びR4は上述したものと同様である。一般式(4)で示されるポリオルガノシロキサンブロックの平均鎖長は(r×m)となり、(r×m)の範囲は上記nと同一である。
上記(4)をポリオルガノシロキサン原料として用いた場合には、ポリオルガノシロキサンブロック(A-2)は下記一般式(II-IV)で表わされる単位を有することが好ましい。
[式中のR3、R4、r及びmは上述した通りである]
[式中、R18~R21はそれぞれ独立に水素原子又は炭素数1~13のアルキル基である。R22は炭素数1~6のアルキル基、水素原子、ハロゲン原子、ヒドロキシ基、炭素数1~6のアルコキシ基、又は炭素数6~14のアリール基である。Q2は炭素数1~10の2価の脂肪族基である。nは平均鎖長を示し、30~70である。]
R22が示す炭素数1~6のアルキル基としては、メチル基、エチル基、n-プロピル基、イソプロピル基、各種ブチル基、各種ペンチル基、各種ヘキシル基が挙げられる。R22が示すハロゲン原子としては、フッ素原子、塩素原子、臭素原子、ヨウ素原子が挙げられる。R22が示す炭素数1~6のアルコキシ基としては、アルキル基部位が前記アルキル基である場合が挙げられる。また、R22が示す炭素数6~14のアリール基としては、フェニル基、トルイル基、ジメチルフェニル基、ナフチル基などが挙げられる。
上記の中でも、R22は水素原子、又は炭素数1~6のアルコキシ基が好ましく、水素原子又は炭素数1~3のアルコキシ基がより好ましく、水素原子がさらに好ましい。
Q2が示す炭素数1~10の2価の脂肪族基としては、炭素数1~10の、直鎖又は分岐鎖の2価の飽和脂肪族基が好ましい。当該飽和脂肪族基の炭素数は、好ましくは1~8、より好ましくは2~6、さらに好ましくは3~6、よりさらに好ましくは4~6である。また、平均鎖長nは上記の通りである。

吸着剤としては、例えば、1000Å以下の平均細孔直径を有するものを用いることができる。平均細孔直径が1000Å以下であれば、粗ポリオルガノシロキサン中の遷移金属を効率的に除去することができる。このような観点から、吸着剤の平均細孔直径は、好ましくは500Å以下、より好ましくは200Å以下、更に好ましくは150Å以下、より更に好ましくは100Å以下である。また同様の観点から、吸着剤は多孔性吸着剤であることが好ましい。
吸着剤としては、上記の平均細孔直径を有するものであれば特に限定されないが、例えば活性白土、酸性白土、活性炭、合成ゼオライト、天然ゼオライト、活性アルミナ、シリカ、シリカ-マグネシア系吸着剤、珪藻土、セルロース等を用いることができ、活性白土、酸性白土、活性炭、合成ゼオライト、天然ゼオライト、活性アルミナ、シリカ及びシリカ-マグネシア系吸着剤からなる群から選ばれる少なくとも1種であることが好ましい。
遷移金属の吸着後に吸着剤をポリオルガノシロキサンから分離する観点から、吸着剤の平均粒子径は、通常1μm以上4mm以下、好ましくは1μm以上100μm以下である。
前記吸着剤を使用する場合には、その使用量は特に限定されない。粗ポリオルガノシロキサン100質量部に対して、好ましくは1質量部以上、より好ましくは2質量部以上であり、好ましくは30質量部以下、より好ましくは20質量部以下の範囲の量の多孔性吸着剤を使用することができる。
二価フェノールとしては、下記一般式(viii)で表される二価フェノールを用いることが好ましい。

これらの中でも、ビス(ヒドロキシフェニル)アルカン系二価フェノールが好ましく、ビスフェノールAがより好ましい。二価フェノールとしてビスフェノールAを用いた場合、上記一般式(i)において、Xがイソプロピリデン基であり、且つa=b=0のPC-POS共重合体となる。

式(F6)によれば、ポリカーボネート-ポリオルガノシロキサン共重合体をゲル浸透クロマトグラフ法により分離することで得られるポリカーボネート-ポリオルガノシロキサン共重合体のうち、ポリカーボネートを換算基準とした分子量が4,500以上16,000未満であるポリカーボネート-ポリオルガノシロキサン共重合体中におけるポリオルガノシロキサンブロック(A-2)の平均鎖長は、分子量が16,000以上56,000未満であるポリカーボネート-ポリオルガノシロキサン共重合体におけるポリオルガノシロキサンブロック(A-2)の平均鎖長より短いことが好ましい。
すなわち、より高い分子量を有するポリカーボネート-ポリオルガノシロキサン共重合体中には、より鎖長の長い前記ポリオルガノシロキサンブロック(A-2)が多く偏在していることとなる。そのため、ポリカーボネート-ポリオルガノシロキサン共重合体全体における前記ポリオルガノシロキサンブロック(A-2)の平均鎖長に対して、より効率良く耐衝撃性を向上させることが出来る。
iM1/iA×100の値が上記範囲内であれば、より高い分子量を有するポリカーボネート-ポリオルガノシロキサン共重合体中に、前記ポリオルガノシロキサンブロック(A-2)からなる分子鎖が多く偏在していることとなり、前記ポリカーボネート-ポリオルガノシロキサン共重合体全体における前記ポリオルガノシロキサンブロック(A-2)からなる分子鎖の平均本数に対して、効率良く耐衝撃性を向上させることが出来る。

本発明の第二の実施形態である難燃性ポリカーボネート系樹脂組成物は、前記ポリカーボネート-ポリオルガノシロキサン共重合体(A)及び前記ポリカーボネート-ポリオルガノシロキサン共重合体(A)以外の芳香族ポリカーボネート系樹脂(B)100質量部に対して、難燃剤(C)を0.001質量部以上20質量部以下配合してなることを特徴とする。
[式中、R1及びR2はそれぞれ独立に、ハロゲン原子、炭素数1~6のアルキル基または炭素数1~6のアルコキシ基を示す。Xは、単結合、炭素数1~8のアルキレン基、炭素数2~8のアルキリデン基、炭素数5~15のシクロアルキレン基、炭素数5~15のシクロアルキリデン基、フルオレンジイル基、炭素数7~15のアリールアルキレン基、炭素数7~15のアリールアルキリデン基、-S-、-SO-、-SO2-、-O-またはCO-を示す。R3及びR4はそれぞれ独立に、水素原子、ハロゲン原子、炭素数1~6のアルキル基、炭素数1~6のアルコキシ基または炭素数6~12のアリール基を示す。a及びbは、それぞれ独立に0~4の整数を示す。]
上記ポリカーボネート-ポリオルガノシロキサン共重合体(A)及び上記芳香族ポリカーボネート系樹脂(B)の合計量に占める芳香族ポリカーボネート系樹脂(B)の含有量は、得られる樹脂組成物の耐衝撃性の観点から、通常0.1質量%以上、好ましくは1質量%以上、より好ましくは50質量%以上、さらに好ましくは80質量%以上であり、通常99.9質量%以下、好ましくは99質量%以下、より好ましくは98質量%以下、さらに好ましくは95質量%以下、特に好ましくは90質量%以下である。
本実施形態においては、得られる樹脂組成物の耐衝撃性の観点から、上記ポリカーボネート-ポリオルガノシロキサン共重合体(A)と、上記芳香族ポリカーボネート系樹脂(B)との質量比率(A)/(B)が、通常0.1/99.9~99.9/0.1,好ましくは1/99~99/1,より好ましくは2/98~50/50,さらに好ましくは5/95~20/80である。
なお、粘度平均分子量(Mv)は、20℃における塩化メチレン溶液の極限粘度〔η〕を測定し、下記Schnellの式から算出した値である。
上記ポリカーボネート-ポリオルガノシロキサン共重合体(A)以外の芳香族ポリカーボネート系樹脂(B)は、主鎖が下記一般式(III)で表される繰り返し単位を有する。上記ポリカーボネート系樹脂としては、特に制限はなく種々の公知のポリカーボネート系樹脂を使用できる。

上記の反応に際し、必要に応じて、分子量調節剤(末端停止剤)、分岐化剤等が使用される。
なお、上記二価フェノール系化合物としては、下記一般式(III’)で表されるものが挙げられる。

上記芳香族ポリカーボネート系樹脂は1種を単独で用いてもよいし、2種以上を併用してもよい。なお、芳香族ポリカーボネート樹脂(B)は、ポリカーボネート-ポリオルガノシロキサン共重合体(A)と異なり、式(II)で表されるようなポリオルガノシロキサンブロックを有さない構造であってもよい。例えば、芳香族ポリカーボネート系樹脂(B)はホモポリカーボネート樹脂であってもよい。
本発明の難燃性ポリカーボネート系樹脂組成物に用いられる難燃剤(C)としては、有機アルカリ金属塩、有機アルカリ土類金属塩及びリン系難燃剤が挙げられる。これらは、1種を単独でも又は2種以上を組み合わせて用いることができる。難燃剤(C)としては、有機アルカリ金属塩、有機アルカリ土類金属塩(以下、有機アルカリ(土類)金属塩と総称することもある)及びリン系難燃剤のいずれか1種であることが好ましい。より好ましくは有機アルカリ金属塩又はリン系難燃剤である。
有機アルカリ(土類)金属塩としては種々のものが挙げられるが、少なくとも一つの炭素原子を有する有機酸、又は有機酸エステルのアルカリ金属塩及び有機アルカリ土類金属塩を使用することができる。
(CeF2e+1SO3)fM (11)
式中、eは1~10の整数を示し、Mはリチウム、ナトリウム、カリウム、セシウムなどのアリカリ金属、マグネシウム、カルシウム、ストロンチウム、バリウムなどのアルカリ土類金属を示し、fはMの原子価を示す。
これらの化合物としては、例えば、特公昭47-40445号公報に記載されているものがこれに該当する。
また、有機カルボン酸としては、例えば、パーフルオロ蟻酸、パーフルオロメタンカルボン酸、パーフルオロエタンカルボン酸、パーフルオロプロパンカルボン酸、パーフルオロブタンカルボン酸、パーフルオロメチルブタンカルボン酸、パーフルオロヘキサンカルボン酸、パーフルオロヘプタンカルボン酸、パーフルオロオクタンカルボン酸等を挙げることができ、これら有機カルボン酸のアルカリ金属塩が用いられる。
リン酸エステル系の難燃剤としては、特にハロゲンを含まないものが好ましく、リン酸エステルのモノマー、オリゴマー、ポリマーあるいはこれらの混合物からなるものが挙げられる。具体的には、トリフェニルホスフェート、トリクレジルホスフェート、クレジルジフェニルホスフェート、トリキシレニルホスフェート、トリス(イソプロピルフェニル)ホスフェート、トリナフチルホスフェート、ビフェノールビスホスフェート、ビスフェノールAビスホスフェート、ヒドロキノンビスホスフェート、レゾルシンビスホスフェート、レゾルシノール-ジフェニルホスフェート、トリオキシベンゼントリホスフェート等、またはこれらの置換体、縮合物等が挙げられる。
リン系難燃剤は、それぞれ単独であるいは2種以上を組み合わせて用いることができる。
本発明の難燃性ポリカーボネート系樹脂組成物に用いられる難燃助剤(D)としては、難燃性を付与するフィブリル形成能を有するポリテトラフルオロエチレン(PTFE)を用いることができる。難燃助剤(D)としてのポリテトラフルオロエチレンは、アンチドリッピング効果や難燃性を向上させるために配合するものであり、特に限定されず、公知のものを使用することができるが、水性分散型のポリテトラフルオロエチレン、アクリル被覆されたポリテトラフルオロエチレンが好ましい。
本発明の難燃性ポリカーボネート系樹脂組成物には、本発明の効果を損なわない範囲で、その他の添加剤を含ませることができる。その他の添加剤としては、酸化防止剤、紫外線吸収剤、離型剤、補強材、充填剤、耐衝撃性改良用のエラストマー、染料、顔料、帯電防止剤、ポリカーボネート以外の他樹脂等を挙げることができる。
本発明の一態様において、成分(A)、成分(B)及び成分(C)の合計含有量は、難燃性ポリカーボネート樹脂組成物の全量(100質量%)基準で、好ましくは80~100質量%、より好ましくは95~100質量%である。
本発明の他の態様において、成分(A)、成分(B)、成分(C)、成分(D)及び上記その他成分の合計含有量は、難燃性ポリカーボネート樹脂組成物の全量(100質量%)基準で、好ましくは90~100質量%、より好ましくは95~100質量%である。
上記の溶融混練した本発明の難燃性ポリカーボネート系樹脂組成物、または得られたペレットを原料として、射出成形法、射出圧縮成形法、押出成形法、ブロー成形法、プレス成形法、真空成形法及び発泡成形法等により各種成形体を製造することができる。特に、溶融混練により得られたペレットを用いて、射出成形及び射出圧縮成形による射出成形体の製造に好適に用いることができる。
本発明の難燃性ポリカーボネート系樹脂組成物からなる成型品は、例えば、テレビ、ラジオ、ビデオカメラ、ビデオテープレコーダ、オーディオプレーヤー、DVDプレーヤー、エアコンディショナ、携帯電話、ディスプレイ、コンピュータ、レジスター、電卓、複写機、プリンター、ファクシミリ、通信基地局、バッテリー等の電気・電子機器用部品の筐体等、並びに自動車及び建材の部品として好適に用いることができる。
NMR測定によって、ポリジメチルシロキサンのメチル基の積分値比により算出した。なお、本明細書においては、ポリジメチルシロキサンをPDMSと略記することがある。

検量線の作製には、東ソー株式会社製の標準ポリスチレンを用いた。
得られた分画物について、上記1H-NMR測定により、各分画物ごとに、前記ポリオルガノシロキサンブロック(A-2)の平均含有量、平均鎖長、前記ポリカーボネートブロック(A-1)及び前記ポリオルガノシロキサンブロック(A-2)の連結基の平均含有量及び前記ポリカーボネートブロック(A-1)の末端基の平均含有量を求めた。
なお、上記GPC測定において、ポリカーボネートを換算基準とした分子量が360以上1,300以下の領域では、環状オルガノシロキサンを検知してしまうため、前記ポリオルガノシロキサンブロック(A-2)の平均含有量および平均鎖長が見かけ上、高く見える。
5.6質量%の水酸化ナトリウム水溶液に、ビスフェノールA(BPA)(後から溶解する)に対して2000ppmの亜二チオン酸ナトリウムを加えた。これにBPA濃度が13.5質量%となるようにBPAを溶解し、BPAの水酸化ナトリウム水溶液を調製した。このBPAの水酸化ナトリウム水溶液を40L/hr、塩化メチレンを15L/hr、及びホスゲンを4.0kg/hrの流量で内径6mm、管長30mの管型反応器に連続的に通した。管型反応器はジャケット部分を有しており、ジャケットに冷却水を通して反応液の温度を40℃以下に保った。管型反応器を出た反応液を、後退翼を備えた内容積40Lのバッフル付き槽型反応器へ連続的に導入し、ここにさらにBPAの水酸化ナトリウム水溶液を2.8L/hr、25質量%の水酸化ナトリウム水溶液を0.07L/hr、水を17L/hr、1質量%のトリエチルアミン水溶液を0.64L/hrの流量で添加して反応を行なった。槽型反応器から溢れ出る反応液を連続的に抜き出し、静置することで水相を分離除去し、塩化メチレン相を採取した。
このようにして得られたポリカーボネートオリゴマーは濃度341g/L、クロロホーメート基濃度0.71mol/Lであった。
<PC-POS共重合体(A-1a)>
以下に記載する(i)~(xiv)の値は、表1に示すとおりである。
邪魔板、パドル型攪拌翼及び冷却用ジャケットを備えた50L槽型反応器に上記の通り製造したポリカーボネートオリゴマー溶液(PCO)(i)L、塩化メチレン(MC)(ii)Lおよび、平均鎖長n=(iii)のアリルフェノール末端変性ポリジメチルシロキサン(iv)gを塩化メチレン(MC)(v)Lに溶解したもの、ならびに、トリエチルアミン(TEA)(vi)mLを仕込み、攪拌下でここに6.4質量%の水酸化ナトリウム水溶液(NaOHaq)(vii)gを加え、20分間ポリカーボネートオリゴマーとアリルフェノール末端変性PDMSの反応を行った。
この重合液に、p-tert-ブチルフェノール(PTBP)の塩化メチレン溶液(PTBP(viii)gを塩化メチレン(MC)(ix)Lに溶解したもの)、BPAの水酸化ナトリウム水溶液(NaOH(x)gと亜二チオン酸ナトリウム(Na2S2O4)(xi)gとを水(xii)Lに溶解した水溶液にBPA(xiii)gを溶解させたもの)を添加し40分間重合反応を実施した。
希釈のため塩化メチレン(MC)(xiv)Lを加え10分間攪拌した後、PC-POSを含む有機相と過剰のBPA及びNaOHを含む水相に分離し、有機相を単離した。
こうして得られたPC-POSの塩化メチレン溶液を、その溶液に対して、15容積%の0.03mol/L NaOH水溶液、0.2mol/L塩酸で順次洗浄し、次いで洗浄後の水相中の電気伝導度が0.01μS/m以下になるまで純水で洗浄を繰り返した。
洗浄により得られたポリカーボネートの塩化メチレン溶液を濃縮・粉砕し、得られたフレークを減圧下120℃で乾燥し、PC-POS共重合体(A1)~(A17)を得た。得られたフレークのPDMS含有率、未反応PDMS量、粘度平均分子量及びGPCによる各種測定を行った。iM1の値は3.2、iM2の値は2.3、iM3の値は0.7、iM1/iA×100の値は287であった。その他の結果を表1に示す。
<PC-POS共重合体(A-1b)>
前記(i)~(xiv)の値を上記表1に記載の通りに変更した以外は、製造例1と同様の方法で製造と測定を行った。

有機スルホン酸アルカリ金属塩:「メガファックF114(商品名)」[パーフルオロブタンスルホン酸カリウム,DIC株式会社製]
リン系難燃剤:「CR-741(商品名)[ビスフェノールAビスジフェニルホスフェート,大八化学工業(株)製]
リン系難燃剤:「PX-202(商品名)」[ビフェノールビスジキシレニルホスフェート,大八化学工業(株)製]
リン系難燃剤:「CR733S(商品名)」[レゾルシノールビスジフェニルホスフェート,大八化学工業(株)製]
<難燃助剤(D)>
ポリテトラフルオロエチレン(PTFE):「A3800(商品名)」[ポリテトラフルオロエチレン50%、炭素数4以上のアルキル基を有するポリアルキル(メタ)アクリレート50%、三菱レイヨン株式会社製]
ポリテトラフルオロエチレン(PTFE):「CD097E(商品名)」[ポリテトラフルオロエチレン100%、旭硝子株式会社製]
酸化防止剤:「IRGAFOS168(商品名)」[トリス(2,4-ジ-tert-ブチルフェニル)ホスファイト、BASFジャパン株式会社製]
製造例1及び2で得られたPC-POS共重合体A1およびA2、並びにその他の各成分を表2~表7に示す配合割合で混合し、ベント式二軸押出機(東芝機械株式会社製、TEM35B)に供給し、スクリュー回転数150rpm、吐出量20kg/hr、樹脂温度278~300℃にて溶融混練し、評価用ペレットサンプルを得た。PC系樹脂組成物の組成と評価項目を表2~表7に示す。
<流動性評価>(MFR)
上記ペレットを用いて、JIS K 7210-1:2014に準拠し、300℃、1.2kgの荷重下にて、直径2.095±0.005mm、長さ8.000±0.025mmのダイから流出する溶融樹脂量(g/10分)を測定した。
<Q値(流れ値)〔単位;10-2mL/秒〕>
上記ペレットを用いて、JIS K 7210-1:2014:付属書JAに準拠し、高架式フローテスターを用いて、280℃、160kgfの圧力下にて、直径1.00mm、長さ10.00mmのノズルより流出する溶融樹脂量(mL/sec)を測定した。Q値は単位時間当たりの流出量を表しており、数値が高いほど、流動性が良いことを示す。
上記得られたペレットを120℃で8時間乾燥させた後、射出成形機(日精樹脂工業株式会社製、NEX110、スクリュー径36mmφ)を用いて、シリンダ温度280℃、金型温度80℃にて、射出成形してIZOD試験片(長さ63.5mm、幅12.7mm,厚さ3.2mm)を作成した。この試験片に後加工でノッチ(r=0.25mm±0.05mm)を付与した試験片を用いて、ASTM規格D-256に準拠して、-40℃、-30℃、-20℃及び23℃におけるノッチ付きアイゾット衝撃強度を測定した。
上記得られたペレットを120℃で8時間乾燥させた後、射出成形機(日精樹脂工業株式会社製、NEX110、スクリュー径36mmφ)を用いて、シリンダ温度280℃、金型温度80℃にて、射出成形して、厚み1.59~1.64mmの試験片(長さ127mm、幅12.7mm)をえた。この試験片を用いて、アンダーライターズラボラトリー・サブジェクト94(UL94)燃焼試験に準拠して垂直燃焼試験を行い、V-0、V-1及びV-2に分類して評価した。V-0に分類されるものが難燃性に優れることを示す。
上記得られたペレットを120℃で8時間乾燥させた後、射出成形機(日精樹脂工業株式会社製、NEX110、スクリュー径36mmφ)を用いて、シリンダ温度280℃、金型温度80℃にて、射出成形してダンベル型試験片(平行部:長さ60mm、幅10mm、厚さ3.2mm)を作成した。この試験片を用いて、試験速度50mm/min、チャック間距離115mm、温度23℃にて、ASTM規格D-638に準拠して引張破断強度を測定した。
<引張伸び率(単位;%)>
上記得られたペレットを120℃で8時間乾燥させた後、射出成形機(日精樹脂工業株式会社製、NEX110、スクリュー径36mmφ)を用いて、シリンダ温度280℃、金型温度80℃にて、射出成形してダンベル型試験片(平行部:長さ60mm、幅10mm、厚さ3.2mm)を作成した。この試験片を用いて、試験速度50mm/min、チャック間距離115mm、温度23℃にて、ASTM規格D-638に準拠して引張伸び率を測定した。
上記得られたペレットを120℃で8時間乾燥させた後、射出成形機(日精樹脂工業株式会社製、NEX110、スクリュー径36mmφ)を用いて、シリンダ温度280℃、金型温度80℃にて、射出成形して試験片(長さ127mm、幅12.7mm、厚み3.2mm)を得た。この試験片を用い、ASTM規格D-648に準拠して、昇温速度120℃/h、支点間距離100mm、1.8MPaの荷重を掛けて、エッジワイズによる試験片のたわみが0.26mmに達した時の温度を記録した。
Claims (34)
- 下記一般式(I)で表される繰り返し単位からなるポリカーボネートブロック(A-1)及び下記一般式(II)で表される繰り返し単位を含むポリオルガノシロキサンブロック(A-2)を含み、下記式(F1a)を満たすことを特徴とする、ポリカーボネート-ポリオルガノシロキサン共重合体。
[式中、wM1は、前記ポリカーボネート-ポリオルガノシロキサン共重合体をゲル浸透クロマトグラフ法により分離することで得られるポリカーボネート-ポリオルガノシロキサン共重合体のうち、ポリカーボネートを換算基準とした分子量が56,000以上200,000以下であるポリカーボネート-ポリオルガノシロキサン共重合体中に占める前記ポリオルガノシロキサンブロック(A-2)の平均含有量(質量%)を示す]
[式中、R1及びR2はそれぞれ独立に、ハロゲン原子、炭素数1~6のアルキル基または炭素数1~6のアルコキシ基を示す。Xは、単結合、炭素数1~8のアルキレン基、炭素数2~8のアルキリデン基、炭素数5~15のシクロアルキレン基、炭素数5~15のシクロアルキリデン基、フルオレンジイル基、炭素数7~15のアリールアルキレン基、炭素数7~15のアリールアルキリデン基、-S-、-SO-、-SO2-、-O-またはCO-を示す。R3及びR4はそれぞれ独立に、水素原子、ハロゲン原子、炭素数1~6のアルキル基、炭素数1~6のアルコキシ基または炭素数6~12のアリール基を示す。a及びbは、それぞれ独立に0~4の整数を示す。] - 前記ポリカーボネート-ポリオルガノシロキサン共重合体をゲル浸透クロマトグラフ法により分離することで得られるポリカーボネート-ポリオルガノシロキサン共重合体のうち、ポリカーボネートを換算基準とした分子量が56,000以上200,000以下であるポリカーボネート-ポリオルガノシロキサン共重合体が下記式(F7a)を満たす、請求項1~9のいずれかに記載のポリカーボネート-ポリオルガノシロキサン共重合体。
[式中、iPOSは、前記ポリカーボネートブロック(A-1)及び前記ポリオルガノシロキサンブロック(A-2)の連結基の平均含有量(モル)を示す。また、iPCは、前記ポリカーボネートブロック(A-1)の末端基の平均含有量(モル)を示す。] - 前記ポリカーボネート-ポリオルガノシロキサン共重合体が下記式(F7b)を満たす、請求項1~10のいずれかに記載のポリカーボネート-ポリオルガノシロキサン共重合体。
[式中、iM1は、前記ポリカーボネート-ポリオルガノシロキサン共重合体をゲル浸透クロマトグラフ法により分離することで得られるポリカーボネート-ポリオルガノシロキサン共重合体のうち、ポリカーボネートを換算基準とした分子量が56,000以上200,000以下であるポリカーボネート-ポリオルガノシロキサン共重合体中におけるiPCに対するiPOSの比率(iPOS/iPC)を示す。また、iAは、前記ポリカーボネート-ポリオルガノシロキサン共重合体におけるiPCに対するiPOSの比率(iPOS/iPC)を示す。] - 前記ポリオルガノシロキサンブロック(A-2)の平均鎖長が30以上500以下である、請求項1~14のいずれかに記載のポリカーボネート-ポリオルガノシロキサン共重合体。
- 前記ポリオルガノシロキサンブロック(A-2)の平均鎖長が55以上500以下である、請求項1~15のいずれかに記載のポリカーボネート-ポリオルガノシロキサン共重合体。
- 前記ポリオルガノシロキサンブロック(A-2)の平均鎖長が55以上85以下である、請求項1~16のいずれかに記載のポリカーボネート-ポリオルガノシロキサン共重合体。
- 前記ポリカーボネート-ポリオルガノシロキサン共重合体(A)中の前記ポリオルガノシロキサンブロック(A-2)の含有率が5質量%以上70質量%以下である、請求項1~17のいずれかに記載のポリカーボネート-ポリオルガノシロキサン共重合体。
- 前記ポリカーボネート-ポリオルガノシロキサン共重合体(A)の粘度平均分子量(Mv)が9,000以上50,000以下である、請求項1~18のいずれかに記載のポリカーボネート-ポリオルガノシロキサン共重合体。
- 請求項1~19のいずれかに記載の前記ポリカーボネート-ポリオルガノシロキサン共重合体(A)及び前記ポリカーボネート-ポリオルガノシロキサン共重合体(A)以外の芳香族ポリカーボネート系樹脂(B)100質量部に対して、難燃剤(C)を0.001質量部以上20質量部以下配合してなることを特徴とする難燃性ポリカーボネート系樹脂組成物。
- 前記ポリカーボネート-ポリオルガノシロキサン共重合体(A)及び前記芳香族ポリカーボネート(B)の質量比率(A)/(B)が、0.1/99.9~99.9/0.1である、請求項20に記載の難燃性ポリカーボネート系樹脂組成物。
- 前記ポリカーボネート-ポリオルガノシロキサン共重合体(A)及び前記芳香族ポリカーボネート(B)の合計に対する前記ポリオルガノシロキサンブロック(A-2)の含有率が0.1質量%以上10質量%以下である、請求項20または21に記載の難燃性ポリカーボネート系樹脂組成物。
- 前記ポリカーボネート-ポリオルガノシロキサン共重合体(A)及び前記芳香族ポリカーボネート(B)からなるポリカーボネート系樹脂の粘度平均分子量(Mv)が9,000以上50,000以下である、請求項20~22のいずれかに記載の難燃性ポリカーボネート系樹脂組成物。
- 前記難燃剤(C)が、有機アルカリ金属塩及び有機アルカリ土類金属塩から選ばれる少なくとも1種である、請求項20~23のいずれかに記載の難燃性ポリカーボネート系樹脂組成物。
- 前記難燃剤(C)が、パーフルオロブタンスルホン酸カリウムである、請求項24に記載の難燃性ポリカーボネート系樹脂組成物。
- 前記難燃剤(C)の含有量が、前記ポリカーボネート-ポリオルガノシロキサン共重合体(A)及び前記ポリカーボネート-ポリオルガノシロキサン共重合体(A)以外の芳香族ポリカーボネート系樹脂(B)からなる樹脂100質量部に対して、0.001質量部以上1質量部以下である、請求項24または25に記載の難燃性ポリカーボネート系樹脂組成物。
- 前記難燃剤(C)が、リン系難燃剤である、請求項20~26のいずれかに記載の難燃性ポリカーボネート系樹脂組成物。
- 前記難燃剤(C)の含有量が、前記ポリカーボネート-ポリオルガノシロキサン共重合体(A)及び前記ポリカーボネート-ポリオルガノシロキサン共重合体(A)以外の芳香族ポリカーボネート系樹脂(B)からなる樹脂100質量部に対して、0.1質量部以上20質量部以下である、請求項27に記載の難燃性ポリカーボネート系樹脂組成物。
- 難燃助剤(D)を前記ポリカーボネート-ポリオルガノシロキサン共重合体(A)及び前記芳香族ポリカーボネート(B)からなる樹脂100質量部に対して、0.01質量部以上1質量部以下含む、請求項20~28のいずれかに記載の難燃性ポリカーボネート系樹脂組成物。
- 前記難燃助剤(D)がポリテトラフルオロエチレンである、請求項29に記載の難燃性ポリカーボネート系樹脂組成物。
- 前記難燃助剤(D)の含有量が0.01質量部以上1質量部以下である、請求項29または30に記載の難燃性ポリカーボネート系樹脂組成物。
- 請求項20~31のいずれかに記載の難燃性ポリカーボネート系樹脂組成物を成形してなる成形品。
- 電気及び電子機器用筐体である、請求項32に記載の成形品。
- 自動車及び建材の部品である、請求項32に記載の成形品。
