Abstract
発泡体パネルであって、発泡合成樹脂の基材と、基材に一端が埋め込まれており他端が露出している締結部と、基材の表面を覆う、ポリウレア樹脂層と、を備える発泡体パネルを提供する。組立式ハウスは、発泡体パネルを複数有し、複数の発泡体パネルを連結して形成される。
Description
本発明は、発泡体パネルおよび組立式ハウスに関する。
従来、発泡体を有しており、発泡体の表面をポリウレア樹脂でコーティングした発泡成形体である発泡体パネルが知られている。発泡体パネルは、組立式建築および水上建築用資材として活用される(例えば、特許文献1参照)。また、発泡スチロール製の複数の発泡体パネルを接合して形成される組立式ハウスが知られている(例えば、特許文献2および特許文献3参照)。発泡体パネルとして、発泡体パネルのおもて面から裏面へ貫通する支持部材または締結具を有するものが知られている。

発泡体パネルは、他の部材との締結または他の発泡体パネルとの締結が容易であることが好ましい。
本発明の第1の態様においては、発泡体パネルを提供する。発泡体パネルは、基材を備えてよい。基材は、発泡合成樹脂で形成されてよい。発泡体パネルは、締結部を備えてよい。締結部の一端は、基材に埋め込まれてよい。締結部の他端は、露出してよい。発泡体パネルは、ポリウレア樹脂層を備えてよい。ポリウレア樹脂層は、基材の表面を覆ってよい。
締結部の一端は屈曲部を有してよい。
締結部は、第1締結部を備えてよい。第1締結部は、基材の一の辺に埋め込まれてよい。締結部は、第2締結部を備えてよい。第2締結部は、基材の他の辺に埋め込まれてよい。複数の発泡体パネルにおいて、一方の発泡体パネルの第1締結部と他方の発泡体パネルの第2締結部とを締結することによって、複数の発泡体パネルが連結可能であってよい。
基材の一の辺に凸部が形成されてよい。基材の他の辺に凹部が形成されてよい。第1締結部および第2締結部は、それぞれ基材に一端が埋め込まれてよい。第1締結部の他端は、凸部および凹部の一方から露出してよい。第2締結部の他端は、凸部および凹部の他方から露出してよい。
本発明の第2の態様においては、組立ハウスを提供する。組立ハウスは、発泡体パネルを複数有してよい。組立ハウスは、複数の発泡体パネルを連結して形成されてよい。発泡体パネルは、基材を備えてよい。基材は発泡合成樹脂で形成されてよい。発泡体パネルは、締結部を備えてよい。締結部の一端は、基材に埋め込まれてよい。締結部の他端は露出してよい。隣接する発泡体パネルは、締結部を介して連結されてよい。発泡体パネルには、ポリウレア樹脂層が設けられてよい。ポリウレア樹脂層は、基材の表面を覆ってよい。
組立式ハウスは、ベース部を備えてよい。ベース部は、水上において浮力を与えてよい。
ベース部は、空隙形成部を備えてよい。空隙形成部は、浮力を与えるための空隙を形成してよい。ベース部は、発泡合成樹脂のベース部用基材を備えてよい。ベース部用基材は、空隙係止空隙形成部を取り囲んでよい。ベース部は、ベース部用ポリウレア樹脂層を備えてよい。ベース部用ポリウレア樹脂層は、ベース部用基材の少なくとも表面を覆ってよい。
組立式ハウスは、水上に浮揚する水上浮揚構造物であってよい。
なお、上記の発明の概要は、本発明の必要な特徴の全てを列挙したものではない。また、これらの特徴群のサブコンビネーションもまた、発明となりうる。
以下、発明の実施の形態を通じて本発明を説明するが、以下の実施形態は請求の範囲にかかる発明を限定するものではない。また、実施形態の中で説明されている特徴の組み合わせの全てが発明の解決手段に必須であるとは限らない。
図1は、本発明の第1実施形態の発泡体パネル100を示す図である。発泡体パネル100は、組立式ハウスの建材、水上浮揚構造物用の材料、物品を載せるパレット、箱体、装具、および自動車部品等であってよく、特に用途は限定されない。箱体は、コンテナまたは保冷ボックスであってよい。装具は、プロテクターであってよい。
本例の発泡体パネル100は、本体部10と、締結部30とを備える。本例の本体部10は板形状である。発泡体パネル100は、おもて面12と裏面14を備える。本例では、おもて面12および裏面14は、それぞれ、XZ面に沿って拡がっている。但し、本例と異なり、おもて面12および裏面14は、平面ではなく曲面状に形成されてもよく、凹凸を有していてもよい。本例では、おもて面12および裏面14は、矩形状に形成されているが、これに限られない。おもて面12と裏面14との間が側面16である。本例では、側面16の一部が接合面18となっている。
接合面18は、他の部材または他の発泡体パネル100に接触して接合される。接合面18は、他の部材に突きあわされる平面であってよい。接合面18は、接合面積を広くするために階段状に形成されていてもよく、他の部材等に嵌め込まれる嵌め込み形状を有していてもよい。発泡体パネル100の基材自体に凹部と凸部とを設けてもよい。これにより、発泡体パネル100の基材の凸部を、他の発泡体パネル100の基材の凹部に挿入して連結してもよい。この場合、接合面18の接合面積が広くなるとともに、締結部30による連結のみならず発泡体パネル100の基材自体も連結に寄与するので、発泡体パネル100同士をしっかりと固定できる。
締結部30は、発泡体パネル100を他の部材との間を接続するものであってよく、発泡体パネル100を他の発泡体パネル100と接続するものであってもよい。締結部30は、金属、強化プラスチック、または木材等で構成されてよい。締結部30は、他の部材または他の発泡体パネル100に設けられた挿入孔に挿入されることによって連結される挿入部であってよい。この場合、挿入部は、挿入された挿入孔から抜けないように挿入孔内に係止するためのストッパ機構が設けられていてもよい。また、締結部30は、雄螺子であってもよい。締結部30の締結機構は、特に限定されず、種々の締結機構を採用することができる。
締結部30の一端32は、発泡体パネル100の基材に埋め込まれている。締結部30の他端34は、発泡体パネル100の接合面18において露出している。本例では、締結部30はX軸方向に沿って延びており、締結部30の他端34は、発泡体パネル100の接合面18から突出している。本例では、締結部30の他端34が他の部材と接続されてもよく、締結部30の他端34が他の発泡体パネル100と接続されてもよい。
締結部30の一端32は、屈曲部36を有する。屈曲部36は、締結部30の一端32から他端34に向かって延びる方向に対して交差する方向に延びた部分である。本例では、締結部30は、一端32から他端34に向かってX軸方向に延びているのに対し、屈曲部36は、Z軸方向に延びている。したがって、本例では、締結部30は、T字状に形成されている。屈曲部36のZ軸方向の寸法は、締結部30の一端32から他端に向かってX軸方向に延びている部分のZ軸方向の幅に比べて大きい。これにより、屈曲部36は、締結部30が、X方向に抜けてしまうことを防止するアンカー部として機能することができる。
図2は、発泡体パネル100の断面を示す図である。図2は、図1におけるA‐A´線に沿った発泡体パネル100の断面を示している。発泡体パネル100は、基材20、締結部30、ポリウレア樹脂層22を備える。
基材20は、発泡合成樹脂で形成される。一例として基材20を形成する合成樹脂は、高分子化合物である。より具体的な例として、基材20を形成する合成樹脂は、ポリスチレン、ポリエチレン、ポリプロピレンおよびポリウレタンから選択された1以上の材料で形成される。発泡合成樹脂とは、これらの合成樹脂中に微細な気泡を分散させたものを指す。一つの実施例において、基材20は発泡スチロール(発泡ポリスチレン)で形成される。
ポリウレア樹脂層22は、基材20の表面を覆うように設けられるコーティング層である。ポリウレア樹脂層22は、ポリウレア樹脂で形成される。ポリウレア樹脂とは、例えばイソシアネートとアミノ基との化学反応によって形成されるウレア結合を有する樹脂である。一例としてポリウレア樹脂は、ポリイソシアネートとポリアミンを反応させて形成される。
ポリウレア樹脂層22は、締結部30が露出されている部分を除いて基材20の全面に形成されてよい。ポリウレア樹脂層22は、本体部10のおもて面12、裏面14、および側面16のすべてを覆う。ポリウレア樹脂層22が、基材20の全面に形成されることによって、ポリウレア樹脂層22が側面16から剥離することを防止できる。締結部30の構造によっては、締結部30の表面にもポリウレア樹脂層22が形成されてもよい。
ポリウレア樹脂層22の厚みは、基材20の厚みより小さい。一例として、基材20の厚みT2は3cm以上であり、ポリウレア樹脂層22の厚みT1は0.5mm以上5mm以下である。特に、組立式ハウスの建材または水上浮揚構造物用の材料として使用する場合には、基材20の厚みは、10cm以上50cm以下であることが望ましい。
基材20を形成する発泡合成樹脂の発泡倍率は、適宜に設定されてよい。基材20を形成する発泡合成樹脂の発泡倍率と発泡合成樹脂の強度は反比例する。発泡倍率とは、例えば合成樹脂の粒(原料ビーズ)を、蒸気等で加熱して膨らませた際の、膨張比率(体積比)を示す。基材20は、発泡倍率が10倍以上50倍以下であってよい。
本例の発泡体パネル100によれば、基材20は、発泡合成樹脂で形成されるので、非常に軽量である。また、ポリウレア樹脂層22は、高強度、優れた耐水性、および、優れた耐衝撃性を有する。発泡体パネル100は、締結部30を有するので、他の部材との締結、または他の発泡体パネル100との締結が容易である。特に、締結部30によって、他の部材との位置合わせ、または他の発泡体パネル100との間との位置合わせがしやすくなる。
締結部30の一端32は、基材20に埋め込まれているとともに、屈曲部36を有する。このような屈曲部36によって、締結部30が発泡体パネル100の外部に抜けてしまうことを防止することができる。特に、屈曲部36と接合面18上のポリウレア樹脂層22とが対向するように配置されるので、屈曲部36とポリウレア樹脂層22との効果によって、締結部30が引き抜かれるのを防止する効果を高めることができる。
本例の発泡体パネル100は、木製または金属製等のパネルと比べ、加工性に優れ、また、低コストで製造できる。更に、木製または金属製等のパネルに比べて腐食性にも優れているので、ランニングコストも低減することができる。
なお、上記説明では、説明の便宜上、一つの接合面18において、一つの締結部30の他端34が露出する場合を示したが、一つの接合面18に複数の締結部30の他端34が露出するように構成してもよい。また、上記の説明では、1つの側面16を接合面18とする場合を説明したが、複数の側面16を接合面18としてもよい。この場合は、複数の側面16に締結部30の他端34が露出してよい。
図3は、他の発泡体パネル200の例を示す図である。図4は、他の発泡体パネル200の例の断面を示す図である。本例の発泡体パネル200は、図1および図2に示される発泡体パネル100と締結部40の構造が異なる。他の基材20およびポリウレア樹脂層22の構造は、図1および図2で示される構造と同様である。一例において、ポリウレア樹脂層22は、締結部40が露出されている部分を除いて基材20の全面に形成されてよい。本例の締結部40の一端42は、発泡体パネル200の基材20に埋め込まれている。締結部40の他端44は、発泡体パネル200の接合面18において露出している(。
本例の締結部40の他端44は、接合面18から突出していなくてよい。露出された締結部40の他端44には、他の部材または他の発泡体パネル200に設けられた挿入部が挿入されて固定される挿入孔48が形成されてよい。挿入孔48の内面には、挿入された他の部材または他の発泡体パネルの挿入部のストッパ機構と噛みあって固定するための係止機構が設けられていてもよい。
また、挿入孔48は、雌螺子であってもよい。締結部40が雌螺子を有する場合には、発泡体パネル200は発泡合成樹脂を基材20としているにもかかわらず、螺子によって他の部材等を固定することが可能となる。したがって、発泡体パネル200の使用用途が広がる。但し、締結部40の締結機構は、特に限定されず、種々の締結機構を採用することができる。
本例においても、締結部40の一端42は、屈曲部46を有してよい。屈曲部46は、締結部40の一端42から他端44に向かって延びる方向に対して交差する方向に延びた部分である。本例では、締結部40は、一端42から他端44に向かってX軸に沿って延びているのに対し、屈曲部46は、Z方向に延びている。
本例によっても、発泡体パネル200は、締結部40を有するので、他の部材との締結または他の発泡体パネル200との締結が容易である。特に、締結部40によって、他の部材との位置合わせ、または他の発泡体パネル200との位置合わせがしやすい。また、締結部40の一端42は、基材20に埋め込まれているとともに、屈曲部46を有するので、締結部40が発泡体パネル200の外部に抜けてしまうことを防止することができる。
図5は、他の発泡体パネル300の例を示す図である。本例の発泡体パネル300は、図1および図2に示される締結部30と、図3および図4に示される締結部40とを備える。締結部30は、基材20の一の辺に埋め込まれた第1締結部として機能する。一方、締結部40は、基材20の他の辺に埋め込まれた第2締結部として機能する。本例の締結部30と締結部40とは相互に締結可能に構成されている。なお、複数種類の締結部30および締結部40を備えることを除いて、他の構造は、図1から図4に示される構造と同様である。したがって、繰り返しの説明を省略する。
複数の発泡体パネル300において、一方の発泡体パネル300の締結部30と他方の発泡体パネル300の締結部40とを締結することによって、複数の発泡体パネル300が互いに連結可能である。本例の発泡体パネル300は、互いに異なる第1接合面52と第2接合面54とを備える。本例では、第1接合面52は、矩形状のパネルの一の辺に対応し、第2接合面54は、矩形状のパネルの他の辺に対応する。本例では、第1接合面52と第2接合面54は対向する位置に設けられる。締結部30の一端32は、発泡体パネル300の基材20に埋め込まれている。締結部30の他端34は、発泡体パネル300の第1接合面52において露出している。本例では、締結部30の他端34は、発泡体パネル300の第1接合面52から突出している。
締結部40の一端42は、発泡体パネル300の基材20に埋め込まれている。締結部40の他端44は、発泡体パネル300の第2接合面54において露出している。なお、本例では、締結部30と締結部40とが別体として個別に用意されているが、屈曲部36および屈曲部46が共通であってもよい。この場合には、締結部30と締結部40とは、発泡体パネル300の内部で一体に形成されてよい。
本例の発泡体パネル300によれば、締結部30および締結部40を有するので、複数の発泡体パネル300を順次に連結していくことができる。3つ以上の発泡体パネル300を連結して構造物を構成することが容易となる。締結部30と締結部40とが連結可能であるので、複数の発泡体パネル300間で位置合わせがしやすい。締結部30と締結部40とは、それぞれ屈曲部36および屈曲部46を有するので、連結した発泡体パネル300同士をしっかりと固定することが可能となる。
なお、上記説明では、説明の便宜上、一つの第1接合面52において、一つの締結部30の他端34が露出する場合を示したが、一つの第1接合面52に、複数の締結部30の他端34が露出してもよい。同様に、一つの第2接合面54に、複数の締結部40の他端44が露出してもよい。また、複数の側面に締結部30の他端34が露出するように構成してもよく、複数の側面に締結部40の他端44が露出するように構成してもよい。
具体的には、発泡体パネル300の外形が矩形である場合には、矩形の4辺に対応する4つの側面が、2組の第1接合面52および第2接合面54となってよい。これにより、複数の発泡体パネル300を一方向のみならず平面状または曲面状に繋ぎあわせて構造物を構成することができる。また、発泡体パネル300の外形が六角形である場合には、六角形の6辺に対応する6つの側面が第1接合面52または第2接合面54となってよい。この場合も、複数の発泡体パネル300を平面状または曲面状に繋ぎあわせて構造物を構成することができる。
複数の発泡体パネル300を連結する場合には、一方の発泡体パネル300の締結部30と他方の発泡体パネル300の締結部40とを締結するのみならず、一方の発泡体パネル300の第1接合面52と他方の発泡体パネル300の第2接合面54との間を接着剤で接着してよい。さらに、一方の発泡体パネル300と他方の発泡体パネル300との接合部分に対して、ポリウレア樹脂層をコーティングしてもよい。
また、複数の発泡体パネル300の基材20自体に凸部と凹部を設けてもよい。具体的には、第1接合面52と第2接合面54の一方に凸部を形成し、他方に凹部を形成してよい。図6は、基材20に凸部24と凹部26を設けた発泡体パネル300の一例を示す。図6は、Z軸に垂直な方向に沿った発泡体パネル300の一例を示している。図6では、説明の明確性のために、発泡体パネル300の厚み方向の寸法を誇張している。締結部30および締結部40は、それぞれ基材20に一端が埋め込まれている。締結部30は、凸部24および凹部26の一方から他端が露出し、締結部40は、凸部24および凹部26の他方から他端が露出してよい。
一例としては、第1接合面52に凸部24が形成されて、凸部24のいずれかの面から締結部30の他端34が露出する。第2接合面54に凹部26が形成されて、凹部26のいずれかの面から挿入孔48が露出する。特に、第1接合面52の凸部24の先端から締結部30の他端34が露出して、第2接合面54の凹部において、締結部30の他端34に対応する位置に、挿入孔48が設けられてよい。凸部24の突出方向(X方向)に、締結部30および締結部40が延びていてよい。
凸部24と凹部26とは互いに対応する形状であり、基材20自体に形成された凹部26に凸部24が挿入されて連結される。したがって、第1接合面52と第2接合面54との接合面積が広くなるとともに、締結部30および締結部40のみならず、発泡体パネル300の基材20自体も連結に寄与する。この結果、発泡体パネル300同士をしっかりと固定できる。本例においても、ポリウレア樹脂層22は、締結部30および締結部40が露出されている部分を除いて基材20の全面に形成されてよい。なお、第1接合面52と第2接合面54は、凹部および凸部の形状のみならず、種々の形状に形成することができる。
第1実施形態の発泡体パネル300は、例えば、以下のように製造することができる。なお、発泡体パネル100および発泡体パネル200の製造方法も同様である。予め定められた形状の締結部30および締結部40を用意する。基材20としての発泡体成型時に、成形型内の予め定められた位置に締結部30および締結部40を配置する。締結部30および締結部40を取り囲むように発泡樹脂を成形型内に流し込み、インサート成形する。
次いで、噴射段階において、基材20の表面を覆うように、ポリウレア樹脂のコーティング材を噴射する。この際に、締結部30および締結部40の部分には、ポリウレア樹脂のコーティング材が付着しないようにマスキングした状態で、基材20の全面にポリウレア樹脂のコーティング材を噴射してよい。乾燥段階において、ポリウレア樹脂を乾燥させる。これにより、基材20の表面にポリウレア樹脂層22が形成される。
なお、必要に応じて、基材20とポリウレア樹脂層22との間に繊維シートを更に備えてもよい。繊維シートは、炭素繊維を含むシートであってよく、バサルト繊維シートであってもよい。繊維シートは、ポリウレア樹脂層22より薄くてよい。繊維シートの厚みは、1mm以下であってもよく、0.6mm以下であってもよい。また、発泡体パネル300を組立式ハウスに用いる場合には、基材20とポリウレア樹脂層22との間に、強化プラスチック材、ガラス繊維強化プラスチック、およびガラス繊維強化モルタルから選ばれるシートを備えてもよい。
図7は、本発明の第2実施形態の組立式ハウス2を示す図である。組立式ハウス2は、ドーム型のハウス本体400およびベース部500を備える。ハウス本体400は、ベース部500上に固定されている。本例のハウス本体400は、複数の下段ピース4および複数の上段ピース6を備える。複数の下段ピース4および複数の上段ピース6が相互に連結することによって居住空間が形成される。本例では、居住空間の床面形状は、円形であり、その外径は5m以上10m以下である。下段ピース4および上段ピース6には、出入口や窓等が取り付けられていてよい。
複数の下段ピース4および複数の上段ピース6は、それぞれ第1実施形態で説明した発泡体パネル300であってよい。すなわち、複数の下段ピース4および複数の上段ピース6は、それぞれ発泡合成樹脂の基材20と、基材20に一端32(一端42)が埋め込まれており他端34(他端44)が露出している締結部30および締結部40とを備えてよい。複数の下段ピース4および複数の上段ピース6は、互いに、締結部30および締結部40を介して連結されてよい。
本例において、ドーム形状となっているハウス本体400における縦方向(Z方向)の中心線を中心にしてドーム形状を放射状に複数のピースに分割するとともに、さら分割されたピースを上下方向に分割して、複数の下段ピース4および複数の上段ピース6とが構成されている。但し、本実施形態の組立式ハウス2は、ピースをなす複数の発泡体パネル300が接合されることで居住空間または収容空間等の空間が形成されていればよく、ピースの形状は限定されない。
複数の下段ピース4を円周線周りに接合し、さらに、接合された複数の下段ピース4の上端に接続されるようにしつつ、複数の上段ピース6を円周線周りに接合することによって、ハウス本体400が形成されてよい。隣接する下段ピース4同士、隣接する上段ピース6同士、および隣接する下段ピース4と上段ピース6同士は、互いに接触する辺に対応する第1接合面52および第2接合面54において接合される。隣接するピース同士は、締結部30および締結部40を介して連結されるのみならず、第1接合面52と第2接合面54とにおいて接着剤によって接合されてよい。
第1接合面52と第2接合面54との間の接合面積を広くするために、面形状が階段状になるように基材20が形成されていてもよい。また、第1接合面52と第2接合面54との一方が凸部を有し、他方が溝部を有するように基材20を形成して、凸部が溝部に嵌め込まれてよい。これらの構成によれば、締結部30と締結部40との締結による固定と相まって、さらに強固に複数の発泡体パネル300を連結することができる。
複数の下段ピース4および複数の上段ピース6の表面は、図2に示される発泡体パネル100等と同様に、ポリウレア樹脂層22が設けられている。なお、複数の下段ピース4および複数の上段ピース6を相互に接合してドーム形状を構成してから、複数の下段ピース4および複数の上段ピース6の外面と内面の全面にポリウレア樹脂層22を形成してもよい。
事前にポリウレア樹脂層22が既に形成された複数の下段ピース4および複数の上段ピース6を互いに接合する場合にも、接合部分については、新たにポリウレア樹脂を塗布してよい。これにより、複数の下段ピース4および複数の上段ピース6の間の接合強度が高まるとともに、気密性および防水性が高まる。
下段ピース4とベース部500の上面とは、種々の方法によって連結することができる。一例において、ベース部500の上面に円環状の溝を形成し、下段ピース4の端部を溝に差し込んだ上で接着して固定してよい。但し、下段ピース4とベース部500の上面との固定方法、この場合に限定されない。
本例の組立式ハウス2におけるベース部500は、水上において浮力を与える。したがって、本例の組立式ハウス2は、水上に浮揚する水上浮揚構造物であってよい。例えば、組立式ハウス2は、海上ホテル等の居住施設のみならず、海上の基地である。
図8は、ベース部500の一例の断面を示す図である。ベース部500は、空隙形成部510、ベース部用基材520、およびベース部用ポリウレア樹脂層530を備える。ベース部500の上面502には、上述したとおり、図7に示したようにハウス本体400が設けられる。また、ベース部500の内部において下面504に近い側には、姿勢安定用重り540が設けられてよい。ベース部500の厚さは、30cm以上100cm以下であってよい。空隙形成部510は、浮力を与えるための空隙を形成する。空隙形成部510は、例えば、ベース部用基材520の融点より高い融点を持つ高分子化合物で形成される。
本例の空隙形成部510は、気泡封入シート512を備える。気泡封入シート512は、積層された第1および第2のシートを備える。第1のシートは、複数の配置された円柱状の突起514を有するように成形される。第1のシートにおける円柱状の突起514と第2のシートとによって密閉される内部空間516に空気が閉じ込められる。気泡封入シート512の表面は、空隙形成部用ポリウレア樹脂層518でコーティングされてもよい。空隙形成部用ポリウレア樹脂層518でコーティングすることによって、気泡封入シート512を外力から保護することができる。
なお、内部空間516の直径および高さは、ベース部500の厚さ(Z方向の厚さ)の1/4以上1/2以下であってよい。本例によれば、このような大きさの内部空間516に空気が閉じ込められるので、合成樹脂中に微細な気泡を分散させた発泡合成樹脂自体によって陽性浮力を得る場合と比べて高い陽性浮力を得ることができる。
ベース部用基材520は、空隙形成部510を取り囲む。ベース部用基材520は、発泡合成樹脂で形成される。一例として、ベース部用基材520を形成する合成樹脂は、高分子化合物である。より具体的な例として、ベース部用基材520を形成する合成樹脂は、ポリスチレン、ポリエチレン、ポリプロピレンおよびポリウレタンから選択された1以上の材料で形成される。一つの実施例において、ベース部用基材520は発泡スチロール(発泡ポリスチレン)で形成される。ベース部用ポリウレア樹脂層530は、ベース部用基材520の少なくとも表面を覆う。ベース部用ポリウレア樹脂層530は、ポリウレア樹脂で形成される。
ベース部用基材520には、姿勢安定用重り540が封止されていてよい。姿勢安定用重り540は、金属で形成されてよい。姿勢安定用重り540は、組立式ハウス2を水上に浮かべた状態で姿勢を安定させる。姿勢安定用重り540は、ベース部500の内部において下面504に近い位置に取り付けられてよい。これによって、ベース部500は、下面504を含む下部が水中に沈みこみ、組立式ハウス2の姿勢が安定する。姿勢安定用重り540をベース部用基材520によって封止することによって、姿勢安定用重り540を取り付けるための別途の構成が不要となる。但し、本例と異なり、姿勢安定用重り540は、ベース部500に外付けされてもよい。
図9は、ベース部500の他例の断面を示す図である。本例のベース部500は、空隙形成部510の構造が図8に示した構造と異なる。空隙形成部510以外のベース部用基材520、ベース部用ポリウレア樹脂層530、および姿勢安定用重り540の構成については、図8に示す構造と同様である。
本例の空隙形成部510は、気泡封入シート512に代えて、複数の空気袋552を備える。空気袋552は、内部空間554内に空気を閉じ込める。空気袋552は、ベース部用基材520の融点により高い融点を持つ高分子化合物で形成される。例えば、空気袋552は、耐久性を有するゴムで形成される。複数の空気袋552は、稠密に配置されてよい。複数の空気袋552の表面は、空隙形成部用ポリウレア樹脂層556でコーティングされてもよい。
空気袋552は、球殻形状であってもよく、その他の形状であってもよい。空気袋552の径は、ベース部500の厚さ(Z方向の厚さ)に対して1/4以上1/2以下であってよい。本例によっても、空気袋552によって陽性浮力が与えられるため、合成樹脂中に微細な気泡を分散させた発泡合成樹脂自体によって陽性浮力を得る場合と比べて高い陽性浮力を得ることができる。
図8および図9に示される例では、XY平面に伸びたベース部500の領域全体に空隙形成部510が形成されている場合が示された。しかしながら、空隙形成部510は、この場合に限られない。一例において、ベース部500の一部領域には、ベース部500の上面502から下面504に至る貫通孔が形成されており、貫通孔を透明な強化ガラスまたは強化プラスチックで封止した構造を有してよい。この場合は、組立式ハウス2を海上に浮かべた場合に、床下のベース部500の貫通孔から、海中の様子を観察することが可能となる。
図8および図9に示されたベース部500は、例えば、以下のように製造することができる。まず、空隙形成部510が形成される。図8に示される空隙形成部510の場合には、ベース部用基材520より高融点の高分子化合物を材料として、撹拌しつつ溶解し、2枚のシートに押し出し成形する。エアーコンプレッサが内蔵されたローラにより一方のフィルムに円柱状の突起514を成形しつつ、2枚のシートを圧着する。これにより気泡封入シート512を形成する。気泡封入シート512の製造は、円柱状の突起514の大きさにおける違いを除いて、一般の気泡緩衝材の製造方法と同様であってよい。したがって、詳しい説明を省略する。
気泡封入シート512の表面を空隙形成部用ポリウレア樹脂層518でコーティングしてもよい。但し、空隙形成部用ポリウレア樹脂層518は省略してもよい。図9に示された空隙形成部510の場合には、成形によって空気袋552を形成し、空気袋552を稠密に配列する。そして、気泡封入シート512または複数の空気袋552の表面を、空隙形成部用ポリウレア樹脂層556でコーティングしてもよい。但し、この場合も、空隙形成部用ポリウレア樹脂層556は省略してもよい。
以上のように形成された空隙形成部510と、別個に用意された姿勢安定用重り540とを用意し、ベース部用基材520としての発泡体成型時に、成形型内の予め定められた位置に空隙形成部510および姿勢安定用重り540を配置する。空隙形成部510および姿勢安定用重り540を取り囲むように発泡樹脂を成形型内に流し込み、インサート成形する。
次いで、噴射段階において、ベース部用基材520の表面を覆うように、ポリウレア樹脂のコーティング材を噴射することによって、ベース部用ポリウレア樹脂層530が形成される。姿勢安定用重り540も、ベース部用基材520とベース部用ポリウレア樹脂層530によって固定されてよい。乾燥段階において、ポリウレア樹脂を乾燥させる。これにより、ベース部用基材520の表面にベース部用ポリウレア樹脂層530が形成される。
なお、必要に応じて、ベース部用基材520とベース部用ポリウレア樹脂層530との間に繊維シートを更に備えてもよい。繊維シートは、炭素繊維を含むシートであってよく、バサルト繊維シートであってもよい。繊維シートは、ベース部用ポリウレア樹脂層530より薄くてよい。繊維シートの厚みは、1mm以下であってもよく、0.6mm以下であってもよい。また、ベース部用基材520とベース部用ポリウレア樹脂層530との間に、強化プラスチック材、ガラス繊維強化プラスチック、およびガラス繊維強化モルタルから選ばれるシートを備えてもよい。
上記の説明では、組立式ハウス2として、ベース部500を備える海上用のハウスを説明したが、この場合に限られず、組立式ハウス2は、地上に設置されるハウスであってもよい。また、組立式ハウス2は、複数の発泡体パネルを連結して居住空間を形成するものに限られず、複数の発泡体パネルを連結して、電子部品を収納する収容空間を形成する水上浮揚構造物であってもよい。水上浮揚構造物には、海上のブイおよびドローンの海上基地が含まれてよい。
以上、本発明を実施の形態を用いて説明したが、本発明の技術的範囲は上記実施の形態に記載の範囲には限定されない。上記実施の形態に、多様な変更又は改良を加えることが可能であることが当業者に明らかである。その様な変更又は改良を加えた形態も本発明の技術的範囲に含まれ得ることが、請求の範囲の記載から明らかである。

- 発泡体パネルであって、
発泡合成樹脂の基材と、
前記基材に一端が埋め込まれており他端が露出している締結部と、
前記基材の表面を覆う、ポリウレア樹脂層と、を備える、
発泡体パネル。 - 前記締結部の前記一端は屈曲部を有する、
請求項1に記載の発泡体パネル。 - 前記締結部は、
前記基材の一の辺に埋め込まれた第1締結部と、
前記基材の他の辺に埋め込まれた第2締結部と、を含み、
複数の発泡体パネルにおいて、一方の発泡体パネルの第1締結部と他方の発泡体パネルの第2締結部とを締結することによって、複数の発泡体パネルが連結可能である、
請求項1または2に記載の発泡体パネル。 - 前記基材の一の辺に凸部が形成され、前記基材の他の辺に凹部が形成されており、
前記第1締結部および前記第2締結部は、それぞれ基材に一端が埋め込まれており、
