 このような熱溶解積層方式の造形用フィラメントの材料としては、ポリ乳酸(PLA樹脂)や、アクリロニトリル-ブタジエン-スチレン共重合体(ABS樹脂)が広く用いられている(例えば、特許文献1参照)。また、近年では、PLA樹脂やABS樹脂に替わる新たな材料を用いて造形物を製造することについても種々検討が行われている(例えば、特許文献2参照)。

 三次元造形装置による造形中に、ノズルに対してフィラメントがスムーズに供給されない場合、つまりフィード安定性が良好でない場合、ノズルが移動する際に余分な樹脂が伸長して糸を曳いたような造形となる現象(糸引き)が生じやすくなるなど、造形物の外観不良を引き起こしやすくなることが懸念される。
 本開示は上記課題に鑑みなされたものであり、三次元造形装置によって造形物を製造する際のフィード安定性が良好であり、糸引きの発生を抑制することができる造形用フィラメントを提供することを一つの目的とする。
 本開示によれば、以下の造形用フィラメント及び巻回体が提供される。
[1]三次元造形装置で用いられる造形用フィラメントであって、フィラメント表面におけるJIS B0601-2001に基づき測定した算術平均粗さが0.01~1μmである、造形用フィラメント。
[2]フィラメント断面の径の寸法公差が0.001~0.1mmである、上記[1]の造形用フィラメント。
[3]熱可塑性樹脂を含む材料で形成されている、上記[1]又は[2]の造形用フィラメント。
[4]前記熱可塑性樹脂としてポリエステルを含む、上記[3]の造形用フィラメント。
[5]2種以上の重合体を含む材料で形成されている、上記[1]~[4]のいずれか1の造形用フィラメント。
[6]ポリエステルと共役ジエン系重合体とを含む材料で形成されている、上記[5]の造形用フィラメント。
[7]上記[1]~[6]のいずれか1の造形用フィラメントの巻回体。
 本開示の造形用フィラメントによれば、三次元造形装置によって成形体を製造する際のフィード安定性が良好であり、糸引きの発生を抑制することができる。これにより、外観が良好な造形物を得ることができる。
 以下、実施の形態に関連する事項について詳細に説明する。なお、本明細書において、「~」を用いて記載された数値範囲は、「~」の前後に記載される数値を下限値及び上限値として含む意味である。
<造形用フィラメント>
 本実施形態の造形用フィラメント(以下、「造形用フィラメントA」ともいう。)は、三次元造形装置で造形物を製造する際に使用される成形体の構成材料である。
 造形用フィラメントAは、当該フィラメントの外側表面における表面粗さRaが0.01~1μmである。表面粗さRaが上記範囲にあることで、フィラメントをノズルに供給する際の供給安定性(フィード安定性)を良好にすることができる。これにより、ノズルが移動する際に糸引きが発生することが抑制され、良好な外観の成形体を得ることができる。すなわち、表面粗さRaが1μmよりも大きいと、ノズルが移動する際に糸引きが発生しやすく、得られる成形体につき、外観不良を引き起こしやすくなる。糸引きの発生を抑制する観点から、表面粗さRaは、好ましくは0.8μm以下、より好ましくは0.5μm以下である。なお、表面粗さRaは、JIS B0601-2001に従い、3Dレーダー顕微鏡を用いて測定した値である。
 造形用フィラメントAの長さは特に制限されず、三次元造形装置での利用を妨げない範囲で任意に設定することができる。また、造形用フィラメントAの断面形状は特に限定されないが、フィラメントの保管時や造形作業時において取り扱い性が良好な点で、円形状又は楕円形状であることが好ましく、円形状であることがより好ましい。フィラメント断面の径の長さは、特に限定されないが、0.5~3mmであることが好ましく、1~2mmであることがより好ましい。中でも、基準寸法を直径1.5~2mmとする円形状又は楕円形状のものが特に好ましい。なお、本明細書において「径」とは、造形用フィラメントの長手方向に対して垂直な方向に切断した切断面の差し渡し長さのうち、最も長い部分をいう。
 造形用フィラメントAは、フィラメント断面における径の寸法公差が0.001~0.1mmであることが好ましい。径の寸法公差を上記範囲とすることで、フィラメントがノズルへ供給されるときのフィード安定性を向上させつつ、造形時において樹脂の積層ズレが生じることを好適に抑制することができる。フィラメント断面における径の寸法公差は、より好ましくは0.08mm以下であり、さらに好ましくは0.06mm以下である。なお、径の寸法公差は、レーザー式センサを用いて、フィラメント長手方向に対して垂直な方向に切断した切断面の径寸法をフィラメント長手方向の複数点で測定し、得られた複数の測定値の最大値と最小値との差で表される値である。
(造形用フィラメントの構成材料)
 造形用フィラメントAの構成材料は特に限定されないが、熱可塑性樹脂を含む材料を用いて形成されていることが好ましい。熱可塑性樹脂としては、例えばポリエステル、ポリオレフィン(例えば、ポリエチレン、ポリプロピレン、環状ポリオレフィン、エチレン-αオレフィン系共重合体等)、ポリ塩化ビニル、ポリスチレン、アクリロニトリル-ブタジエン-スチレン共重合体(ABS樹脂)、アクリレート-スチレン-アクリロニトリル共重合体(ASA樹脂)、ポリカーボネート、ナイロン等が挙げられる。また、熱可塑性樹脂は熱可塑性エラストマーであってもよい。このような熱可塑性エラストマーとしては、例えば共役ジエン系重合体、スチレン系熱可塑性エラストマー(TPS)、ポリオレフィン系熱可塑性エラストマー(TPO)、ポリエステル系熱可塑性エラストマー(TPEE)、ポリウレタン系熱可塑性エラストマー(TPU)、ポリアミド系熱可塑性エラストマー(TPAE)、動的架橋型熱可塑性エラストマー(TPV)等が挙げられる。また、共役ジエン系重合体やスチレン系熱可塑性エラストマー(TPS)は水素添加されていてもよい。共役ジエン系重合体としては、例えば、SBS、SIS、SEP、SEBS、SEPS、SEEPS、SIBS、RBR、CEBC等の熱可塑性エラストマーを好ましく使用することができる。
 造形用フィラメントAは、ポリエステルを少なくとも用いて形成されていることが好ましい。ポリエステルとして具体的には、例えば、多価カルボン酸とポリアルコールとの共重合体、ヒドロキシ酸をモノマーとする重合体等が挙げられる。造形時の加熱温度が比較的低い点や、不快な臭いが発生しにくい点、表面粗さRaを上記範囲としたときのフィード安定性の改善効果が高い点で、これらの中でも、ポリエステルがポリ乳酸であることが特に好ましい。なお、造形用フィラメントAは、1種の熱可塑性樹脂で形成されていてもよく、2種以上の熱可塑性樹脂を組み合わせて形成されていてもよい。
(ポリ乳酸)
 造形用フィラメントAの構成材料としてのポリ乳酸としては、光学異性体であるL-乳酸とD-乳酸とのうち一方を主成分とする重合体であってもよく、L-乳酸とD-乳酸との共重合体であってもよい。ここで、本明細書において「ポリ乳酸」とは、L-乳酸及びD-乳酸の少なくとも一方に由来する構造単位(以下、「乳酸単位」ともいう。)を合計で50モル%を超えて有する重合体を意味する。ポリ乳酸中の乳酸単位の含有割合は、70モル%以上であることが好ましく、90モル%以上であることがより好ましい。
 ポリ乳酸は、これらの中でも、光学純度が95.0%以上、より好ましくは96.0~99.5%のポリ-L-乳酸を用いることにより、耐熱性に優れた成形体を得ることができる点で好ましい。ポリ乳酸の数平均分子量は、得られる成形体の耐熱性をより良好にできる点で、好ましくは7万以上、より好ましくは9万以上である。なお、ポリ乳酸の数平均分子量は、ゲルパーミエーションクロマトグラフィー(GPC)によりポリメタクリル酸メチル換算で求めた値である。
 造形用フィラメントAは、1種のみの重合体を用いて形成されていてもよいが、フィラメントの機械的強度を向上させることができる点で、2種以上の重合体を用いて形成されていることが好ましい。造形用フィラメントAが2種以上の重合体を用いて形成されている場合にも、フィラメントの表面粗さRaを上記の特定範囲とすることで、フィラメントの機械的強度を改善しつつ、フィード安定性を良好にでき、糸引きの発生を抑制できる点で好適である。造形用フィラメントAが2種以上の重合体を用いて形成されている場合、中でも、2種以上の熱可塑性樹脂を用いて形成されていることが好ましく、ポリエステルと、ポリエステル以外の熱可塑性樹脂とを用いて形成されていることがより好ましい。フィラメントの折れ抑制の効果が高い点で、ポリエステル以外の熱可塑性樹脂として共役ジエン系重合体を含むものであることが特に好ましい。
(共役ジエン系重合体)
 造形用フィラメントAを形成する際に用いられる共役ジエン系重合体は、共役ジエン化合物に由来する構造単位を含む重合体である。フィラメントの折れの抑制効果が高い点で、使用する共役ジエン系重合体は、共役ジエン化合物に由来する構造単位と、芳香族アルケニル化合物に由来する構造単位とを有することが好ましく、スチレンとブタジエンとの共重合体が特に好ましい。共役ジエン系重合体は、ポリエステルとの相溶性を高めることができる点で、重合体末端、主鎖中及び側鎖の少なくともいずれかに、アミノ基、カルボキシル基、酸無水物基、エポキシ基等の官能基を有していることが好ましく、アミノ基(1級アミノ基、2級アミノ基、3級アミノ基及び保護されたアミノ基を含む。)を有していることがより好ましい。
 共役ジエン系重合体は、ポリエステルとの相溶性を高くできる点で、共役ジエン化合物に由来する構造単位がリッチな重合体ブロックと、芳香族アルケニル化合物に由来する構造単位がリッチな重合体ブロックとを有するブロック型の共役ジエン系重合体であることが好ましい。また、共役ジエン系重合体は、造形用フィラメントAの耐候性及び機械的強度を向上できる点で、水素添加(水添)されていることが好ましく、上記ブロック型の共役ジエン系重合体が水添されたものであることが特に好ましい。造形用フィラメントAの構成材料として用いられる共役ジエン系重合体の好ましい具体例としては、特開2016-037571号公報に記載された共役ジエン系重合体等が挙げられる。
 使用する共役ジエン系重合体の重量平均分子量は特に制限はないが、造形用フィラメントAの強度や寸法安定性の観点から、3万~200万であることが好ましく、5万~50万であることがより好ましい。なお、共役ジエン系重合体の重量平均分子量は、GPCによりポリスチレン換算で求めた値である。
(その他の重合体)
 造形用フィラメントAを形成する際に、ポリエステルと共に用いることのできる重合体としては、その他、例えばポリオレフィン、ポリ塩化ビニル、ポリスチレン、ABS樹脂、ASA樹脂等の熱可塑性樹脂;TPS、TPO、TPEE、TPV等の熱可塑性エラストマー;天然ゴム(NR)、イソプレンゴム(IR)、クロロプレンゴム(CR)、ブタジエンゴム(BR)、スチレン・ブタジエンゴム(SBR)、アクリロニトリル・ブタジエンゴム(NBR)、ブチルゴム(IIR)、エチレン・プロピレン(・ジエン)ゴム(EP(D)M)、アクリルゴム(ANM,ACM)、フッ素ゴム(FKM)、エピクロロヒドリンゴム(CO,ECO)、シリコーンゴム(Q)、ウレタンゴム(U)等のゴム全般、等が挙げられる。これらのうち、ポリエステルと共役ジエン系重合体と共に、造形用フィラメントAにポリオレフィンが含有されていることにより、フィラメントの耐衝撃性や成形加工性、延性を改善できる点で好適である。ポリオレフィンは、中でもエチレン系樹脂又はプロピレン系樹脂が好ましい。
(その他成分)
 造形用フィラメントAを形成する際に用いることのできるその他成分としては、着色料等や、適時、特開2016-037571号公報等に記載された添加剤及び炭素繊維、グラフェン、カーボンナノチューブ、フラーレン、カーボンナノホーン、スライドリングゲル等を必要に応じて含有することができる。また、着色料としては、各有機系あるいは無機系の顔料・染料を使用することができる。
(造形用フィラメントの製造方法)
 造形用フィラメントAを製造する方法は、フィラメント状の成形物を製造できる方法であれば特に限定されない。例えば、上記で説明した重合体等の成分を、例えば特開2014-034651号公報等に記載されている混練条件や方法により混合して組成物(以下、「造形用樹脂組成物」ともいう。)を作製し、成形機のダイス孔より溶融ストランドとして押し出し、水や空気等の冷却媒体を用いて冷却してストランドを得た後、当該ストランドを加熱延伸してフィラメントとする方法により製造することができる。
 造形用樹脂組成物は、熱可塑性樹脂を含有するものであることが好ましく、ポリエステルを含有するものであることがより好ましく、ポリエステルと共役ジエン系重合体とを含有するものであることが特に好ましい。ポリエステルの含有割合は、造形用樹脂組成物の全体量に対して、30質量%以上であることが好ましく、40質量%以上であることがより好ましい。ポリエステルの含有割合の上限値は、100質量%以下の範囲で任意に設定することができるが、共役ジエン系重合体等といった、ポリエステル以外の重合体を配合することによる改善効果を十分に得る観点から、好ましくは97質量%以下、より好ましくは95質量%以下である。
 また、共役ジエン系重合体の含有割合は、フィラメントの折れ抑制の効果を十分に得ることができる点で、ポリエステルと共役ジエン系重合体との合計100質量部に対して、好ましくは1質量部以上であり、より好ましくは3質量部以上である。共役ジエン系重合体の含有割合の上限値は、フィラメントのノズルからの吐出を良好にする点で、好ましくは40質量部以下であり、より好ましくは30質量部以下である。
 造形用樹脂組成物は、必要に応じて添加剤が含有されていてもよい。当該添加剤としては、本開示の効果を損なわない限りにおいて種々のものを用いることができる。添加剤の具体例としては、例えば特開2016-037571号公報に記載された添加剤等が挙げられる。なお、添加剤の配合割合は、本開示の効果を損なわない範囲で、各化合物に応じて適宜選択することができる。
 造形用フィラメントAを溶融押出しにより製造する場合、押出し温度を、造形用フィラメントAの融点(Tm)から(Tm+80)℃の範囲とし、ダイス孔から押し出された溶融ストランドを冷却水槽中にて冷却する方法とすることが好ましい。冷却温度は、20~80℃とすることが好ましい。造形用フィラメントAの製造工程において、例えば成形機のダイス孔の内側端面における表面粗さや、ダイス孔から溶融ストランドを押し出す際の押出速度、ストランドの冷却速度等の各種条件を調整することにより、造形用フィラメントの表面粗さRa及びフィラメント径の寸法公差が上記範囲内となるように制御することができる。なお、成形機には、ギヤポンプが装備されていることが好ましい。また、ダイヘッドは垂直型が好ましい。
 上記で得られた造形用フィラメントAは、通常、紙や樹脂、金属等からなる筒状体に巻き取られる。これにより、造形用フィラメントAの巻回体を得ることができる。得られた巻回体は、三次元造形装置(3Dプリンター)の所定の取付け位置にそのままセットされて造形に使用することもできる。
 造形用フィラメントAによれば、三次元造形装置による造形中のフィード安定性が良好であり、糸引きの発生が少ないため、外観に優れた造形物を得ることができる。造形用フィラメントAは、表面粗さRaを上記範囲とすることによる改善効果が高い点で、中でも、熱溶解積層方式の造形用フィラメントに好ましく適用することができる。熱溶解積層方式に適用する場合、造形用フィラメントAは、造形物を構成するモデル材、及び造形物の空間部分を支持するサポート材の双方に使用することができる。
 以下、実施例に基づいて具体的に説明するが、本開示はこれらの実施例に限定されるものではない。なお、実施例、比較例中の「部」及び「%」は、特に断らない限り質量基準である。
1.重合体の合成
[合成例1]
 窒素置換された内容積50リットルの反応容器に、シクロヘキサン(25kg)、テトラヒドロフラン(750g)、スチレン(500g)及び2,2,5,5-テトラメチル-1-(3-リチオプロピル)-1-アザ-2,5-ジシラシクロペンタン(14.5g)を加え、50℃からの断熱重合を行った。反応完結後、温度を20℃として1,3-ブタジエン(4,250g)を添加し、更に断熱重合を行った。30分後、スチレン(250g)を添加し、更に重合を行った。
 重合が完結した後、水素ガスを0.4MPa-Gaugeの圧力で供給し、20分間撹拌し、リビングアニオンとして生きているポリマー末端リチウムと反応させて水素化リチウムとした。反応溶液を90℃にし、チタノセンジクロリドを主体とする触媒を使用して水素添加反応を行った。水素の吸収が終了した時点で、反応溶液を常温、常圧に戻して反応容器より抜き出し、次いで反応溶液を水中に撹拌投入して溶媒をスチームストリッピングにより除去することによって、構造が(ポリスチレンブロック)-(ポリブタジエンブロック)-(ポリスチレンブロック)型の重合体1を得た。
2.重合体1の分子特性
(1)ビニル結合含量
 赤外分析法を用い、ハンプトン法によりビニル結合含量(1,2-結合含量)を算出したところ、ポリブタジエンブロックのビニル結合含量は78%であった。
(2)結合スチレン含量及び水素添加率
 四塩化炭素を溶媒として用い、270MHz、H-NMRスペクトルから算出した水素添加前ポリマーの結合スチレン含量は15質量%であった。また、270MHz、H-NMRスペクトルから算出した水素添加率は97%であった。
(3)重量平均分子量
 ゲルパーミエーションクロマトグラフィー(GPC、商品名:HLC-8120、東ソー社製)を用いてポリスチレン換算の重量平均分子量を算出したところ、重量平均分子量は12万であった。
(4)メルトフローレート(MFR)
 JIS K7210に準拠して、230℃、21.2N荷重の条件でMFRを測定したところ、22.1g/10分であった。
(5)官能基含量
 重合体1分子鎖中のアミノ基の含有量(個数)を下記式(1)により算出したところ、0.98個であった。
  官能基含量=(アミノ基(個)/重合体1分子鎖)   …(1)
 まず、得られた重合体を精製後、有機溶剤に溶解し、指示薬としてメチルバイオレットを用い、溶液の色が紫色から水色に変化するまでHClO/CHCOOHを滴定することにより、官能基含量(mol/g)を求めた。この官能基含量(mol/g)を元に、アミノ基量(mol/g)×分子量(g/mol)と計算を行い、上記式(1)により重合体1分子鎖中のアミノ基の含有量(個数)を算出した。なお、重合体の分子量は、GPC法で求めたポリスチレン換算の数平均分子量から求めた。
3.造形用樹脂組成物の調製
(1)組成物1の調製
 ポリ乳酸(商品名:Ingeo Biopolymer 2003D、ネイチャーワークス社製)50質量部と、ポリプロピレン(商品名:ノバテックPP BC06C、日本ポリプロ社製)30質量部と、合成例1で得られた重合体1を20質量部とを、二軸押出機(東洋精機製作所製、商品名「ラボブラストミル」)にて、150~210℃に設定したシリンダーにより溶融押出混合を行い、押出ストランドを60℃に設定した温浴槽で固化し、ストランドカッターにてペレタイズして5mmφのペレット状の組成物1を得た。
(2)組成物2の調製
 ポリ乳酸(商品名:Ingeo Biopolymer 2003D、ネイチャーワークス社製)90質量部と、ポリプロピレン(商品名:ノバテックPP BC06C、日本ポリプロ社製)6質量部と、合成例1で得られた重合体1を4質量部とを用いた以外は組成物1と同様にしてペレット状の組成物2を得た。
4.造形用フィラメントの製造及び評価
[実施例1]
(1)造形用フィラメントの製造
 ポリ乳酸(商品名:Ingeo Biopolymer 2003D、ネイチャーワークス社製)ペレット100質量部を80℃で4時間乾燥した後、粒度♯14000のダイヤモンドスラリーを用いて研磨したダイス孔(口径:5mm、表面粗さRa:0.008μm)、及びギヤポンプを付した押出機を用いて、シリンダー設定温度150~210℃にて1本のストランドを押し出し、これをダイス直下に設けられた設定温度45℃の水槽中に導き冷却し、ストランドを得た。
 得られたストランドを、第1及び第2延伸用加熱槽としてそれぞれ温度60~80℃、90~100℃に設定した2つの水槽に導き、それぞれの水槽の前後に配置した延伸ローラーの速度比により、それぞれの延伸倍率を2.0倍、1.5倍として延伸した。
 続いて、このフィラメントを、フィラメントの表面付近の雰囲気温度が100℃となるように設定したオーブンに導き、熱処理(熱固定)を行った後、水温30℃に調節した冷却水槽で冷却し、巻取り機で紙巻に巻き取り、直径1.75mm(基準寸法)の造形用フィラメントを製造した。
 製造した造形用フィラメントの表面につき、フォームタリサーフS6C(アメテック社製)を用いて、JIS B0601-2001に準拠して算術平均粗さ(Ra)を測定したところ、0.32μmであった。
 また、製造した造形用フィラメントについて、CCDデジタルレーザーセンサ IG-1000(キーエンス社製)を用いて、長さ400mのフィラメントの直径寸法を3cm間隔で測定し、その最大値及び最小値からフィラメント直径の寸法公差を算出したところ、0.045mmであった。
(2)造形用フィラメントの評価
(2-1)フィード安定性
 上記(1)で得られた造形用フィラメントを用いて、ボンサイラボ株式会社製3Dプリンター(製品名:BS01)により、造形温度:210℃、造形速度:60mm/sの条件で、直径0.5cm、高さ3cmの円柱が縦3本×横3本の並びで合計9本配列した造形物Pを作製し、フィード安定性を評価した。造形物Pが完成するまでの間、フィラメントがエクストルーダにスムーズに安定してフィードされ続けた場合にフィード安定性「良好」、造形の途中にフィラメントの引っ掛かりが見られた場合にフィード安定性「不良」と評価した。その結果、この実施例では、フィード安定性は「良好」の評価であった。
(2-2)積層均一性
 上記(2-1)で作製した造形物Pにつき、目視にて外観を観察した。積層のズレが殆ど観察されなかった場合に積層均一性「良好」、積層のズレがはっきり観察された場合に積層均一性「不良」と評価した。その結果、この実施例では、積層均一性は「良好」の評価であった。
(2-3)糸引き性(糸引きの抑制)
 上記(2-1)で造形物Pを作製する際に、糸引きの有無を目視にて観察した。糸引きが全く観察されなかったか又は殆ど観察されなかった場合に「極少」、糸引きがわずかに観察されたが、実用上問題ないと判断できる程度であった場合に「少」、糸引きがはっきり観察され、造形物の外観や寸法精度が悪かった場合に「多」と判断した。その結果、この実施例では、糸引きが僅かに見られたものの、実用上問題ない程度であった。
[実施例2~6、比較例1~4]
 造形用樹脂組成物の組成を下記表1に記載の通り変更した点、並びに、フィラメントを製造する際にギヤポンプの使用/不使用、及びダイス孔研磨に用いるダイヤモンドスラリーの番手を下記表1に記載の通り変更することによって、フィラメント表面粗さRa及びフィラメント直径寸法公差を下記表1に記載の通りに制御した点以外は実施例1と同様にして造形用フィラメントを製造し、各種評価を行った。結果を下記表1に示す。

 表1において、造形用樹脂組成物に含まれる材料の略称はそれぞれ下記の通りである。
PLA1:ポリ乳酸(商品名:Ingeo Biopolymer 2003D、ネイチャーワークス社製)
PLA2:ポリ乳酸(商品名:Ingeo Biopolymer 3001D、ネイチャーワークス社製)
5.評価結果
 表1から分かるように、実施例1~6の造形用フィラメントは、全ての評価項目において良好な結果を示した。これに対し、フィラメントの表面粗さが1μmよりも大きい比較例1~4のものは、フィード安定性及び糸引き性が実施例のものよりも劣る評価結果であった。また、フィラメントの表面粗さが1μmよりも大きく、かつフィラメント直径寸法公差が0.1mmよりも大きい比較例1,3,4のものは、積層均一性についても実施例のものよりも劣る結果であった。

  1.  三次元造形装置で用いられる造形用フィラメントであって、
     フィラメント表面におけるJIS B0601-2001に基づき測定した算術平均粗さが0.01~1μmである、造形用フィラメント。
  2.  フィラメント断面の径の寸法公差が0.001~0.1mmである、請求項1に記載の造形用フィラメント。
  3.  熱可塑性樹脂を含む材料で形成されている、請求項1又は2に記載の造形用フィラメント。
