Description
このような加飾成形を行う対象である被着体の部品としては、金属、樹脂からなる成形品がある。また、近年は車両の軽量化を目的として、金属を代替した炭素繊維複合材などの繊維複合材などが多く用いられている。
すなわち本発明は、下記[1]~[12]に関する。
[1]熱可塑性樹脂を含む層を有するフィルムであって、該フィルムのガラス転移温度のうち最も高い温度をフィルムのTg[℃]として、Tg~Tg+50[℃]範囲に破断伸度が50%以上である温度T[℃]が存在し、砥粒として粒度12μmの酸化アルミニウムがコーティングされたポリエステルフィルムシートの砥粒面の凹凸について空間周波数fに対する振幅をA1(f)、前記砥粒面に前記フィルムを前記Tg~Tg+50[℃]内のいずれかの温度、0.3MPaの圧力で接着させたときのフィルム表面の凹凸について空間周波数fに対する振幅をA2(f)、A1(f)に対するA2(f)の比をφ(f)=A2(f)/A1(f)として、φ(f)=0.1となる空間周波数のうち最小の値fcが2.0mm-1以下であるフィルム。

本発明のフィルムは熱可塑性樹脂を含む層を有するフィルムであって、該フィルムのガラス転移温度のうち最も高い温度をフィルムのTg[℃]として、Tg~Tg+50[℃]範囲に破断伸度が50%以上である温度T[℃]が存在し(要件1-1)、砥粒として粒度12μmの酸化アルミニウムがコーティングされたポリエステルフィルムシートの砥粒面の凹凸について空間周波数fに対する振幅をA1(f)、前記砥粒面に前記フィルムを前記Tg~Tg+50[℃]内のいずれかの温度、0.3MPaの圧力で接着させたときの表面の凹凸について空間周波数fに対する振幅をA2(f)、A1(f)に対するA2(f)の比をφ(f)=A2(f)/A1(f)として、φ(f)=0.1となる空間周波数のうち最小の値fcが2.0mm-1以下である(要件1-2)フィルムである。
なお、本発明では、砥粒として粒度12μmの酸化アルミニウムがコーティングされたポリエステルフィルムシートとして、3M社製「3Mインペリアルラッピングフィルムシート」(粒度:12μm、砥粒:酸化アルミニウム)(以下、単にラッピングフィルムシートともいう)を用いた。
以下、フィルムを被着体に接着することを加飾する、又は加飾成形するともいい、フィルムを被着体に接着した接着物を加飾成形体ともいう。また、接着には圧着や融着も含むものとする。
図1は、本発明のフィルムの、被着体への加飾方法の一例を説明する説明図である。本発明のフィルム1を延伸しながら、3次元形状を有する被着体2に接着する過程を示している。3次元形状に適合させるため、本発明のフィルムは、破断することなく、一定の破断伸度を有することが必要となる。
図2は、本発明のフィルムを被着体に接着した後の一態様を示しており、本発明のフィルムの機能を説明した図である。表面が凹凸の被着体2を、本発明のフィルムにより加飾成形することにより、加飾後の部材の表面を平坦にすることができ、高い外観品位を得ることができることが分かる。
金属などの粗い研磨の痕や傷、樹脂成形体の射出成形時のゲート位置やウエルド、つなぎ目、繊維複合材の繊維束や繊維の織り目構造などは様々な大きさの凹凸を有する。これは、一つには凹凸の構造に由来する。例えば、単一の鋭い凹凸と、滑らかな凹凸では、凹凸の幅が同じであっても、外観や、フィルムを加飾したときに平坦化できる程度が異なる。また、一つには凹凸の並びの不規則性に由来する。同じ凹凸が仮に複数配列された場合に、規則的に配列された場合と、不規則に配列された場合では外観やフィルムによる影響が異なる。
φ(f)=A2(f)/A1(f)
ここで、φ(f)はフィルムによる凹凸の減衰比、A1(f)は被着体の表面の凹凸、A2(f)は被着体をフィルムにより加飾した後の表面凹凸である。φ(f)を用いることにより、様々な凹凸に対してどのように表面を平坦化できるかを知ることができる。更に、φ(f)は、空間周波数fが小さい領域で大きく、fが大きい領域では小さくなる。φ(f)が小さいほど、すなわちA1(f)に対しA2(f)が小さいほど、フィルムの表面平坦化効果が大きいことを意味する。
なお、上記fcを求めるに際し、ラッピングフィルムシートとフィルムとを接着する条件は、実施例で記載した「成形性評価」における記載事項と同様である。
本発明のフィルムは、外観品位を良好にする観点、3次元的な形状に対してもフィルムを追従させる観点から、ラッピングフィルムシートを用いて測定されたφ(f)が0.1となる空間周波数のうち最小の値fcは2.0mm-1以下であり、好ましくは1.8mm-1以下であり、より好ましくは1.6mm-1以下であり、更に好ましくは1.3mm-1以下であり、より更に好ましくは1.0mm-1以下であり、そして、前記fcは好ましくは0.01mm-1以上であり、より好ましくは0.05mm-1以上である。fcが0.05mm-1以上であるということは、20mm以上の周期の凹凸に対しては平坦化効果が少ない、すなわち3次元の立体形状への追従性が高いことを意味する。
更に、減衰比φ(f)は、fが3mm-1(周期が約0.3mm)において、0.08以下であることが好ましい。この領域の凹凸が低減されていると、光沢が良好であり、外観品位が大きく向上する。この領域の減衰比は、十分に小さいほうがよい。フィルムを加飾した際により光沢が良好な表面が得られる観点から、減衰比φ(f)は、fが3mm-1において、0.05以下であることがより好ましい。
上記温度Tはフィルムの加工に最適な温度である。上記温度Tでフィルムを加工する際に破断伸度が50%より小さいと、3次元の形状に加飾できずフィルムが破断する場合がある。Tg~Tg+50[℃]範囲に破断伸度が50%以上である温度T[℃]が存在すれば、加工の際にフィルムを過度の高温に加熱する必要がなく、熱による被着体の変形を防止でき、また、フィルムが溶融し難くなり、フィルムの外観が向上する。
本発明のフィルムの破断伸度は、引張試験機で測定することができる。フィルムを引張試験機の治具とともに恒温槽内に設置し、所定の温度で引張り、破断した長さから破断伸度を求めることができる。
なお、フィルムのガラス転移温度は、実施例に記載の方法によって求めることができる。
上記要件1-1、及び要件1-2を満足するフィルムは、凹凸のある被着体に対する成形性に優れ、かつ被着体に接着させることで、外観品位を良好とすることができる。
さらに、このような知見をもとに、上記要件1-1を満足するフィルムについて、要件1-2を満足するか否かを評価することで、加飾成形に優れるフィルムの選別を迅速に行うことも可能である。
本発明のフィルムは、加飾成形時の成形性及び加飾成形後の表面の外観品位を良好にする観点から、基材層と接着層とを有するフィルムであることが好ましい。基材層及び接着層を構成する好ましい材料については、後述する。
S=E1×t1 3 又は S=E1’×t1 3
で表されるS[Pa・m3]が1.2×10-4Pa・m3以上80×10-4Pa・m3以下である(要件2)ものが、加飾成形時の成形性及び加飾成形後の表面の外観品位を良好にする観点から好ましい。なお、Tg~Tg+50[℃]範囲におけるフィルムの破断伸度が50%以上となる温度T[℃](要件1-1)は、通常、単一の温度ではなく、一定の幅のある温度として存在するが、要件1-1を満足する任意の一点の温度T[℃]について、要件2を満足すればよい。
まず、構造解析によるシミュレーションを実施し、要件1-2を再現できるか確認した。構造解析ソフトウェア(エムエスシーソフトウェア株式会社製の「MARC」)を用いて、凹凸のある被着体にフィルムを接着させた場合、フィルムの表面にどのような凹凸が発現するかをシミュレーションした。シミュレーションは、図6に示すようなxy平面の2次元で行い、下記の式で表現される形状を被着体の凹凸として、被着体の凹凸に対する減衰比を求めた。
シミュレーションを行った被着体の凹凸は、幅が狭い矩形の形状のため、図4に示す単独の傷と同様、様々な周波数の成分を有する。よって、この被着体の凹凸に対して、加飾後のフィルム上の凹凸の各周波数成分の減衰比をとることによって、フィルムによる凹凸の減衰を比較することができる。
次に、それぞれの減衰比が1/10(φ(f)=0.1)となる前後の4点間を(f1,φ1)、(f2,φ2)、(f3,φ3)、(f4,φ4)とし、この4点間では指数関数で近似できるとして、最小二乗法を用いて近似を行った。

上記式において、a及びbは指数関数で求める際のフィッティングパラメータである。上記近似式にφ=0.1を代入してfcを求めた。この結果、fc=1.8であった。シミュレーション結果のグラフを図8に示した。
S=E1・t1 3 又は S=E1’×t1 3
で表されるS[Pa・m3]の技術的意味について説明する。S[Pa・m3]は、剛性の指標となる。図9は、成形温度を130[℃]、この温度における接着層の弾性率を0.6[MPa]、接着層の厚さを1×10-4[m]とした場合の、基材層の剛性の指標Sがfcに与える影響をシミュレーションした結果である。剛性の指標となるSが大きくなると、fcが減少し、加飾面が平滑化されることがわかった。これは、Sが大きくなるとフィルム自体が曲がり難くなるためと考えられる。
以上より、S[Pa・m3]が1.2×10-4Pa・m3以上80×10-4Pa・m3以下であるものが加飾成形後の表面の外観品位を良好にする観点から好ましいと定めた(要件2)。なお、上記範囲であれば、要件1-2を満たしている。
なお、上記シミュレーションはフィルムの成形温度を130℃としたため、基材層の130℃における弾性率をE1’[Pa]を採用した。しかし、上述したとおり、フィルムの破断伸度が50%以上となる前記温度Tであればフィルムの成形加工に最適であるため、前記温度Tを満足する範囲の成形温度で成形する場合は、基材層の弾性率E1[Pa]の測定温度は成形温度とすることが好ましい。成形温度における基材層の弾性率が重要だからである。
R=E1/E2
で表されるRが7以上である(要件3-2)ものが、加飾成形時の成形性及び加飾成形後の表面の外観品位を良好にする観点から好ましい。
なお、Tg~Tg+50[℃]範囲におけるフィルムの破断伸度が50%以上となる温度T[℃](要件1-1)は、通常、単一の温度ではなく、一定の幅のある温度として存在するが、要件1-1を満足する任意の一点の温度T[℃]について、要件3-2を満足すればよい。
図10は、成形温度を130[℃]、この温度における基材層の弾性率を110[MPa]、基材層の厚さを2.5×10-4[m]、接着層の弾性率を0.6[MPa]とした場合の、接着層の厚さt2[m]がfcに与える影響をシミュレーションした結果である。接着層の厚さが大きいと、fcが小さくなり、加飾面を平滑にすることができる。これは、接着層の厚さが大きいと、接着層で凹凸を吸収することができるからと考えられる。
以上より、t2[m]が5×10-5m以上であるものが加飾成形後の表面の外観品位を良好にする観点から好ましいと定めた(要件3-1)。なお、上記範囲であれば、要件1-2を満たしている。
接着層の弾性率E2[Pa]は、特に制限されないが、加飾成形時の成形性及び加飾成形後の表面の外観品位を良好にする観点から、130[℃]において、好ましくは10MPa以下であり、より好ましくは5MPa以下であり、更に好ましくは1MPa以下である。また、加飾成形時やフィルムの運搬時の取扱いを容易にする観点から、好ましくは0.1MPa以上、より好ましくは0.3MPa以上、更に好ましくは0.5MPa以上である。
図12は、成形温度を130[℃]、この温度における基材層の弾性率を110[MPa]、基材層の厚さを2.5×10-4[m]、接着層の厚さを1.0×10-4[m]又は1.5×10-4[m]とした場合の、R=E1’/E2’で表されるRがfcに与える影響をシミュレーションした結果である。Rが大きい場合、基材層の弾性率(E1’)に対して接着層の弾性率(E2’)が十分小さく、接着層にて被着体の凹凸を十分吸収できるために、fcが小さく、表面が平滑化される。
以上より、Rが7以上であるものが加飾成形後の表面の外観品位を良好にする観点から好ましいと定めた(要件3-2)。Rが上記範囲であれば、フィルムが被着体に接着したときに、基材層に押された接着層が変形し、被着体との良好な接着性と、表面の良好な平滑性を両立することができる。なお、上記範囲であれば、要件1-2を満たしている。
なお、上記シミュレーションはフィルムの成形温度を130℃としたため、接着層の130℃における弾性率をE2’[Pa]を採用した。しかし、上述したとおり、フィルムの破断伸度が50%以上となる前記温度Tであればフィルムの成形加工に最適であるため、前記温度Tで成形する場合は、接着層の弾性率E2[Pa]の測定温度は前記温度Tとする必要がある。成形温度における接着層の弾性率が重要だからである。
一方で、3次元形状への追従性や、加飾成形時やフィルムの運搬時の取扱い性などから、Rは好ましくは10,000以下であり、より好ましくは2,000以下であり、さらに好ましくは1,000以下である。
基材層としては、例えば、ポリスチレン樹脂、ポリ塩化ビニル樹脂、アクリロニトリルスチレン樹脂、アクリロニトリルブタジエンスチレン樹脂、ポリカーボネート樹脂、メタクリル系樹脂などを使用することができる。中でも透明性、耐候性、表面光沢性、耐擦傷性の観点、及びfcが2.0mm-1以下となるフィルムを得る観点からメタクリル系樹脂で構成されることが好ましく、メタクリル樹脂及び弾性体を含むメタクリル系樹脂組成物で構成されることがより好ましい。メタクリル系樹脂組成物中のメタクリル樹脂と弾性体の合計量は、好ましくは80質量%以上、より好ましくは90質量%以上、更に好ましくは100質量%である。
メタクリル酸エステル重合体ブロック(g1)はメタクリル酸エステルに由来する構造単位を主たる構成単位とするものである。係るメタクリル酸エステルとしては、例えば、メタクリル酸メチル、メタクリル酸エチル、メタクリル酸n-プロピル、メタクリル酸イソプロピル、メタクリル酸n-ブチル、メタクリル酸イソブチル、メタクリル酸sec-ブチル、メタクリル酸tert-ブチル、メタクリル酸アミル、メタクリル酸イソアミル、メタクリル酸n-ヘキシル、メタクリル酸シクロヘキシル、メタクリル酸2-エチルヘキシル、メタクリル酸ペンタデシル、メタクリル酸ドデシル、メタクリル酸イソボルニル、メタクリル酸フェニル、メタクリル酸ベンジル、メタクリル酸フェノキシエチル、メタクリル酸2-ヒドロキシエチル、メタクリル酸2-メトキシエチル、メタクリル酸グリシジル、メタクリル酸アリルなどが挙げられ、これらを1種単独で又は2種以上を組み合わせて重合できる。これらの中でも、透明性、耐熱性の観点から、メタクリル酸メチル、メタクリル酸エチル、メタクリル酸イソプロピル、メタクリル酸n-ブチル、メタクリル酸tert-ブチル、メタクリル酸シクロヘキシル、メタクリル酸イソボルニルなどのメタクリル酸アルキルエステルが好ましく、メタクリル酸メチルがより好ましい。
アクリル系ブロック共重合体の重量平均分子量は好ましくは60,000~400,000の範囲であり、より好ましくは60,000~200,000の範囲である。アクリル系ブロック共重合体の重量平均分子量が上記範囲内であると、外観良好なフィルムが得られる傾向にある。
係る架橋性単量体としては、一分子内に重合性炭素-炭素二重結合を少なくとも2個有するものであればよい。例えば、エチレングリコールジメタクリレート、ブタンジオールジメタクリレートなどのグリコール類の不飽和カルボン酸ジエステル、アクリル酸アリル、メタクリル酸アリル、ケイ皮酸アリルなどの不飽和カルボン酸のアルケニルエステル、フタル酸ジアリル、マレイン酸ジアリル、トリアリルシアヌレート、トリアリルイソシアヌレートなどの多塩基酸のポリアルケニルエステル、トリメチロールプロパントリアクリレートなどの多価アルコールの不飽和カルボン酸エステル、ジビニルベンゼンなどが挙げられ、不飽和カルボン酸のアルケニルエステルや多塩基酸のポリアルケニルエステルが好ましい。全単量体混合物における架橋性単量体の量は、基材層の耐衝撃性、耐熱性及び表面硬度を向上させる観点から、0.2~30質量%の範囲が好ましく、0.2~10質量%の範囲がより好ましい。
本発明のフィルムに用いる接着層の材料としては、目的に応じて様々な材料を用いることができる。フィルムを加熱して被着体に接着させるためには、成形温度で被着体に対して接着性を有する必要がある。例えば、アクリル系樹脂、ポリプロピレン、ポリエチレン、ポリブテン、ポリメチルペンテン、塩素系ポリオレフィン、エチレン酢酸ビニル共重合体などのポリオレフィン系樹脂;エチレン単位を25~70モル%含有する変性ポリビニルアルコールなどから形成される変性ポリビニルアルコール系樹脂;芳香族ビニル系エラストマー、ポリウレタン系エラストマー、ポリアミド系エラストマー、ポリエステル系エラストマーなどの熱可塑性エラストマー;及びこれらの樹脂及び/又はエラストマーを含有する組成物などが挙げられる。
ポリプロピレン系樹脂(B)としては、例えば、ホモポリプロピレン、プロピレン-エチレンランダム共重合体、プロピレン-エチレンブロック共重合体、プロピレン-ブテンランダム共重合体、プロピレン-エチレン-ブテンランダム共重合体、プロピレン-ペンテンランダム共重合体、プロピレン-ヘキセンランダム共重合体、プロピレン-オクテンランダム共重合体、プロピレン-エチレン-ペンテンランダム共重合体、プロピレン-エチレン-ヘキセンランダム共重合体、及びこれらの変性物等が挙げられる。該変性物としては、ポリプロピレン系樹脂に変性剤をグラフト共重合して得られるものや、ポリプロピレン系樹脂の主鎖に変性剤を共重合させて得られるものなどが挙げられる。
本発明のフィルムは、Tダイ法、インフレーション法、溶融流延法、カレンダー法などの公知の方法で製造できる。また、本発明のフィルムが基材層と接着層とを有する場合、それらを積層する方法は、特に制限されないが、基材層に接着層を構成する樹脂の溶液を塗布する方法、基材層に接着層をラミネートする方法、基材層を構成する樹脂及び接着層を構成する樹脂をダイ内で積層する共押出成形法などが挙げられる。これらの方法のうち、基材を別に成形する工程が不要である点から、共押出成形法が好ましい。
共押出成形法は、Tダイ法、インフレーション法等の公知の方法を用いて行うことができる。Tダイ法にはマルチマニホールド法、フィードブロック法が挙げることができる。特に、厚み精度の観点から、マルチマニホールド法による共押出成形が好ましい。共押出成形した後に、良好な表面平滑性のフィルムが得られるという観点から、溶融混練物をTダイから溶融状態で押し出し、その両面を鏡面ロール表面又は鏡面ベルト表面に接触させて成形する工程を含む方法が好ましい。この際に用いるロール又はベルトは、いずれも金属製又はシリコーンゴム製であることが好ましい。
本発明のフィルムを、被着体表面に接着させることにより、加飾成形体となる。被着体の材料は、目的に応じた材料を用いることができる。被着体としては、例えば自動車の筐体などに用いることができる金属や、携帯電話、モバイル機器、家電製品などの筐体に用いられる樹脂などが例示される。具体的には樹脂としては、例えばポリカーボネート樹脂、PET樹脂、ポリアミド樹脂、ポリエチレン樹脂、ポリプロピレン樹脂、ポリスチレン樹脂、ポリ塩化ビニル樹脂、(メタ)アクリル樹脂、ABS樹脂、ABS/ポリカーボネート樹脂、エポキシ樹脂、フェノール樹脂、メラミン樹脂などを挙げることができる。金属としては、例えばアルミニウム、ニッケル、マグネシウム、亜鉛、鉄、クロム、銅などを挙げることができる。また、ケナフなどからなる非木質材料や、木材などでもよい。
本発明のフィルムを、Tg~Tg+50[℃]内のいずれかの温度、0.3MPaの圧力にて被着体に接着させた時の剥離強度は、好ましくは5N/25mm以上である。
係る剥離強度はより好ましくは10N/25mm以上であり、さらに好ましくは15N/25mm以上である。剥離強度は大きいほど接着力が高いことを示しており好ましく、接着力が充分に大きくなると、フィルム又は被着体材料の破壊が生じるようになる。ここで、剥離強度はJIS K 6854-1に準じて測定した値である。実際の測定方法は実施例に後述する。
本発明のフィルムは、あらゆる種類の被着体に対して前記した剥離強度を有することが好ましいが、特に、ポリプロピレン樹脂シート、メタクリル酸メチル樹脂シート、ABS樹脂シートのいずれかの被着体に対して前記した剥離強度を有することが好ましく、ポリプロピレン樹脂シート、メタクリル酸メチル樹脂シート、ABS樹脂シートのいずれの被着体に対しても前記した剥離強度を有することが好ましい。
単一の凸部の場合、周囲の高さより、大きく異なる高さとなる幅をWとする(図13(a))。周囲の平均的な面より、高さHの5%以上ずれた値を目安とする。凹部の場合もまた同様である(図13(b))。凸部と凹部が共存している場合、両方をあわせた幅と高さとする(図13(c))。
また、2次元方向の傷の場合には、その断面での幅と高さをとることができる。点状の欠陥の場合、欠陥の最も高い(深い)位置における断面について幅と高さをとる。なお、被着体の表面の凹凸は、触針式の表面粗さ計を用いた後述する実施例に記載の方法で測定することができる。
加飾成形体の製法は特に制限されず、インサート成形、真空成形、圧空成形、圧縮成形、三次元表面加飾成形(Three dimension Overlay Method:TOM成形)などが挙げられる。この中でも、被着体に対して、本発明のフィルムを真空成形及び/又は圧空成形を用いて接着することが好ましく、多様な被着体に精度よく賦形及び接着できる点から、真空成形又はTOM成形を用いることがより好ましい。
被着体に対して、本発明のフィルムを真空成形及び/又は圧空成形を用いて接着する際の接着温度は、Tg~Tg+50[℃]範囲にあることが好ましい。このような接着温度範囲であると、フィルムの破断伸度が50%以上に維持しやすくなる。接着温度はTg+10[℃]~Tg+50[℃]がより好ましく、Tg+20[℃]~Tg+50[℃]が更に好ましい。
本発明のフィルムは、成形性に優れ、被着体が有する様々な大きさの凹凸を低減させることができるため、加飾材料として意匠性が要求される物品又は構造物に対して好適に使用できる。係る物品又は構造物としては、例えば広告塔、スタンド看板、袖看板、欄間看板、屋上看板等の看板部品;ショーケース、仕切板、店舗ディスプレイ等のディスプレイ部品;蛍光灯カバー、ムード照明カバー、ランプシェード、光天井、光壁、シャンデリア等の照明部品;家具、ペンダント、ミラー等のインテリア部品;ドア、ドーム、安全窓ガラス、間仕切り、階段腰板、バルコニー腰板、レジャー用建築物の屋根等の建築用部品、自動車内外装部材、バンパー等の自動車外装部材等の輸送機関係部品;音響映像用銘板、ステレオカバー、自動販売機、携帯電話、パソコン等の電子機器部品;保育器、定規、文字盤、温室、大型水槽、箱水槽、浴室部材、時計パネル、バスタブ、サニタリー、デスクマット、遊技部品、玩具、楽器、壁紙;マーキングフィルム、各種家電製品などが挙げられる。
実施例、比較例で行った測定の詳細を以下に記載する。
フィルムの基材層と接着層の厚さは、それぞれの層の厚みをマイクロメータ(ミツトヨ社製、U字形鋼板マイクロメータ)にて測定した。
実施例及び比較例に用いたフィルムのガラス転移温度は、示差走査熱量分析(メトラー・トレド株式会社製「DSC-822」)によって、昇温速度10℃/分で昇温させて、得られた曲線における外挿開始温度として求めた。
フィルムの基材層と接着層の弾性率を測定するために、動的粘弾性測定装置による動的粘弾性試験を実施した。なお、動的粘弾性測定装置は、基材層の弾性率測定については株式会社ユービーエム社製「Rheogel-E4000」、接着層の弾性率測定についてはエスアイアイ・ナノテクノロジー株式会社製「DMS6100」を用いた。試料は長さ16mm、幅5mmに切り出し、チャック間10mmとした。また、測定温度は50℃~160℃、引張モード、加振周波数11Hzにて試験を実施した。フィルムの成形温度における貯蔵弾性率E’[Pa]を弾性率とした。
フィルムの破断伸度を測定するために、引張試験機(インストロン社製「インストロン5566」)による引張試験を実施した。フィルムを長さ80mm、幅20mmに切り出し、チャック間40mmにて、引張速度500mm/min、130℃にて測定を行った。引張は最大伸度300%までとして、破断した時点における伸度を破断伸度とした。
ガラス(50×50mm、厚さ3mm)を真空・圧空成形機(布施真空株式会社製「NGF-0406-T」)内の成形領域に設置し、3M社製「3Mインペリアルラッピングフィルムシート」(粒度:12μm 砥粒:酸化アルミニウム)をガラスの上に固定した。ガラスは、成形機の温水式の温度調節機構によって60℃に加熱した。次に、各実施例及び比較例で用いたフィルムをTg~Tg+50[℃]から選ばれる所定の温度(表1に示すフィルム加工温度)まで赤外線ヒータで加熱し、圧力0.3MPaにて三次元表面加飾成形(TOM)成形し、前記ラッピングフィルムシートにフィルムを接着した。この際のフィルムの成形性を以下の基準で評価した。
A:破断なく成形可能
B:成形途中で破断
ラッピングフィルムシート表面又は該ラッピングフィルムシート上に実施例・比較例で用いたフィルムを上記成形性評価において接着した後のフィルム表面の凹凸を測定するために、ガラス板に固定した試料を触針式表面粗さ計(ブルカー・エイエックスエス株式会社製「DekTak150」)にて、下記条件にて3回測定を行った。

得られた結果 Zn(X) Xn=0.0005[mm]×n(n=0,1,2...)
この結果から、最小二乗法によって、3次のフィッティング関数(Z’n(X)=aX3+bX2+cX+d)を定めた。測定結果とフィッティング関数の差をとることによって、測定の際のガラス板のうねりを除去した。
更に、差を用いた以下の式によって、算術平均粗さ(Ra)を求めた。
更に、得られた結果のうち、7点おきに4096点のデータを抜き出し、高速フーリエ変換を行い、ラッピングフィルムシート及び該ラッピングフィルムシートに接着させたフィルム表面の各周波数fにおける振幅を算出した。
3M社製「3Mインペリアルラッピングフィルムシート」(粒度:12μm、砥粒:酸化アルミニウム)表面の各周波数fにおける振幅A1(f)と、上記成形性評価において作製された、ラッピングフィルムシート上に接着されたフィルム表面の各周波数fにおける振幅A2(f)との比(A2(f)/A1(f))を求めることにより、減衰比φ(f)を求めた。
次に、それぞれの減衰比が1/10となる前後の4点間を(f1,φ1)、(f2,φ2)、(f3,φ3)、(f4,φ4)とし、この4点間では指数関数で近似できるとして、最小二乗法を用いて近似を行った。以下の近似式にφ=0.1を代入してfcを求めた。

上記成形性評価において作製された、ラッピングフィルムシート上に接着されたフィルム表面の外観を目視観察し、以下の基準により評価した。
A:表面が滑らかで光沢があり、うねりがない
B:表面が滑らかで光沢があるが、うねりがある
C:表面に細かい凹凸が見られる
各実施例、比較例のフィルムを各種樹脂に貼り合わせて剥離強度を測定することにより、フィルムの接着性を評価した。剥離強度の測定はJIS K 6854-1に準じた。
本発明のフィルムと貼り合わせて剥離強度を測定する樹脂は、ポリプロピレン系樹脂(日本ポリプロ社製;商品名ノバテックMA3、以下PP樹脂ともいう)、アクリロニトリル-ブタジエン-スチレン系樹脂(旭化成社製;商品名スタイラック220S27、以下ABS樹脂ともいう)、およびメタクリル酸メチル樹脂(クラレ社製;商品名パラペットHRS、以下アクリル樹脂ともいう)を用い、押出成形してシート化した後に幅25mm×長さ150mmにカットした。
TOM成形機(布施真空社製;NGF0406成形機)を用いて、成形機内の平面ステージ上に押出成形後にカットしたシートを配置し、本発明のフィルムを実施例および比較例に記載のフィルム加工温度、0.3MPaの圧力にて熱貼合して剥離強度評価用試料とした。
前記試料の基材層側をSUS板に強粘着テープで固定し、ピール試験機(島津製作所社製;AGS-X)を使用して剥離角度90°、引張速度300mm/分、環境温度23℃の条件で測定し、剥離強度を測定し、以下の基準により接着性を評価した。
A: 剥離強度が10N/25mm以上
B: 剥離強度が5N/25mm以上、10N/25mm未満
C: 剥離強度が5N/25mmより小さい
下記製造例1-1で製造されるアクリル系ブロック共重合体(G-1)20質量部と、製造例1-2で製造されるメタクリル樹脂(F-1)80質量部とを、二軸押出機(東芝機械社製TEM-28)を用いて230℃で溶融混練した後、ストランド状に押出し、切断することによって、基材層組成物1のペレットを製造した。
内部を脱気し、窒素で置換した三口フラスコに、室温にて乾燥トルエン735g、ヘキサメチルトリエチレンテトラミン0.4g、及びイソブチルビス(2,6-ジ-tert-ブチル-4-メチルフェノキシ)アルミニウム20mmolを含有するトルエン溶液39.4gを加え、さらに、sec-ブチルリチウム1.17mmolを加えた。これにメタクリル酸メチル35.0gを加え、室温25℃で1時間反応させた。次いで、反応液を-25℃にし、アクリル酸n-ブチル24.5g及びアクリル酸ベンジル10.5gの混合液を0.5時間かけて滴下した。
続いて、メタクリル酸メチル35.0gを加え、反応液を室温に戻し、8時間攪拌した。その後、反応液にメタノール4gを添加して重合を停止させた後、反応液を大量のメタノールに注ぎ、濾物を80℃かつ1torr(約133Pa)の条件で12時間乾燥させて、ポリメタクリル酸メチル-ポリ(アクリル酸n-ブチル/アクリル酸ベンジル)-ポリメタクリル酸メチルであるアクリル系ブロック共重合体(G-1)を得た。得られたアクリル系ブロック共重合体(G-1)の重量平均分子量は120,000であった。
メタクリル酸メチル95質量部及びアクリル酸メチル5質量部からなる単量体混合物に重合開始剤(2,2’-アゾビス(2-メチルプロピオニトリル)、水素引抜能:1%、1時間半減期温度:83℃)0.1質量部及び連鎖移動剤(n-オクチルメルカプタン)0.28質量部を加え溶解させて原料液を得た。また、別の容器にイオン交換水100質量部、硫酸ナトリウム0.03質量部及び懸濁分散剤0.45質量部を混ぜ合わせて混合液を得た。耐圧重合槽に前記混合液420質量部と前記原料液210質量部を仕込み、窒素雰囲気下で撹拌しながら温度を70℃にして重合反応を開始させた。重合反応開始後3時間経過時に温度を90℃に上げ、撹拌を引き続き1時間行って、ビーズ状共重合体が分散した液を得た。得られた共重合体分散液を適量のイオン交換水で洗浄し、バケット式遠心分離機によりビーズ状共重合体を取り出し、80℃の熱風乾燥機で12時間乾燥させ、重量平均分子量が30,000、Tgが128℃であるビーズ状のメタクリル樹脂(F-1)を得た。
メタクリル樹脂(クラレ社製「パラペットEH」、重量平均分子量30,000、ガラス転移温度118℃)80質量部及び下記製造例2-1で製造される多層構造体(E-1)20質量部とを、二軸押出機を用いて230℃で溶融混練した後、ストランド状に押出して切断し、基材層組成物2のペレットを製造した。
攪拌機、温度計、窒素ガス導入管、単量体導入管及び還流冷却器を備えた反応器に、イオン交換水1050質量部、ジオクチルスルホコハク酸ナトリウム0.5質量部及び炭酸ナトリウム0.7質量部を仕込み、容器内を窒素ガスで十分に置換した後、内温を80℃に設定した。同反応器に過硫酸カリウム0.25質量部を投入して5分間攪拌した後、メタクリル酸メチル:アクリル酸メチル:メタクリル酸アリル=94:5.8:0.2(質量比)からなる単量体混合物245質量部を50分かけて連続的に滴下し、滴下終了後、さらに30分間重合反応を行った。
次いで同反応器にペルオキソ2硫酸カリウム0.32質量部を投入して5分間攪拌した後、アクリル酸ブチル80.6質量%、スチレン17.4質量%及びメタクリル酸アリル2質量%からなる単量体混合物315質量部を60分間かけて連続的に滴下し、滴下終了後、さらに30分間重合反応を行った。
続いて同反応器にペルオキソ2硫酸カリウム0.14質量部を投入して5分間攪拌した後、メタクリル酸メチル:アクリル酸メチル=94:6(質量比)からなる単量体混合物140質量部を30分間かけて連続的に滴下し、滴下終了後、さらに60分間重合反応を行って、多層構造体(E-1)を得た。
下記製造例3-1で製造される熱可塑性エラストマー(A-1)80質量部と、下記製造例3-2で製造される極性基含有ポリプロピレン系樹脂(B-1)20質量部とを、二軸押出機(東芝機械社製TEM-28)を用いて230℃で溶融混練した後、ストランド状に押出し、切断することによって、接着層組成物1のペレットを製造した。
窒素置換し乾燥させた耐圧容器に、溶媒としてシクロヘキサン64Lを、開始剤としてsec-ブチルリチウム(10質量%シクロヘキサン溶液)0.20Lを、有機ルイス塩基としてテトラヒドロフラン0.3Lを仕込んだ。50℃に昇温した後、スチレン2.3Lを加えて3時間重合させ、引き続いてイソプレン23Lを加えて4時間重合を行い、さらにスチレン2.3Lを加えて3時間重合を行った。得られた反応液をメタノール80Lに注ぎ、析出した固体を濾別して50℃で20時間乾燥し、ポリスチレン-ポリイソプレン-ポリスチレンからなるトリブロック共重合体を得た。続いて、ポリスチレン-ポリイソプレン-ポリスチレンからなるトリブロック共重合体10kgをシクロヘキサン200Lに溶解し、水素添加触媒としてパラジウムカーボン(パラジウム担持量:5質量%)を該共重合体に対して5質量%添加し、水素圧力2MPa、150℃の条件で10時間反応を行った。放冷、放圧後、濾過によりパラジウムカーボンを除去し、濾液を濃縮し、さらに真空乾燥して、ポリスチレン-ポリイソプレン-ポリスチレンからなるトリブロック共重合体の水添物(以下、「熱可塑性エラストマー(A-1)」と称する)を得た。得られた熱可塑性エラストマー(A-1)の重量平均分子量は107,000、スチレン含有量は21質量%、水素添加率は85%、分子量分布は1.04、ポリイソプレンブロックに含まれる1,2-結合及び3,4-結合の量の合計は60mol%であった。
ポリプロピレン(プライムポリマー社製;プライムポリプロF327)42kg、無水マレイン酸160g及び2,5-ジメチル-2,5-ジ(tert-ブチルパーオキシ)ヘキサン42gを、バッチミキサーを用いて180℃及びスクリュー回転数40rpmの条件で溶融混練し、極性基含有ポリプロピレン系樹脂(B-1)を得た。極性基含有ポリプロピレン系樹脂(B-1)の温度230℃、荷重2.16kg(21.2N)におけるMFRは6g/10分であり、無水マレイン酸濃度は0.3%であり、融点は138℃だった。
上記製造例3-1で製造される熱可塑性エラストマー(A-1)72.5質量部、アクリル系樹脂(クラレ社製「パラペットHRS」)7.5質量部及びポリプロピレン系樹脂(プライムポリマー社製「プライムポリプロJ229E」)20質量部を、二軸押出機(東芝機械社製TEM-28)を用いて230℃で溶融混練した後、ストランド状に押出し、切断することによって、接着層組成物2のペレットを製造した。
内部を脱気し、窒素で置換した三口フラスコに、25℃にて乾燥トルエン1040質量部、1,2-ジメトキシエタン52.0質量部、及びイソブチルビス(2,6-ジ-t-ブチル-4-メチルフェノキシ)アルミニウム40.2mmolを含有するトルエン溶液60.0質量部を加え、さらに、sec-ブチルリチウム2.98mmolを含有するシクロヘキサンとn-ヘキサンの混合溶液5.17質量部を加えた。これにメタクリル酸メチル25.0質量部を加え、25℃で1時間反応させた。次いで、反応液を-30℃にし、アクリル酸n-ブチル204.0質量部を2時間かけて滴下した。
続いて、メタクリル酸メチル35.0質量部を加え、反応液を25℃に戻し、8時間攪拌した。その後、反応液にメタノール3.50gを添加して重合を停止させた後、反応液を大量のメタノールに注ぎ、濾物を80℃かつ1torr(約133Pa)の条件で12時間乾燥させて、ポリメタクリル酸メチル重合体-ポリアクリル酸n-ブチル-ポリメタクリル酸メチル重合体を得た。得られた共重合体の重量平均分子量は115,000であった。これをそのまま用いて接着層組成物3とした。
基材層の材料として製造例1で得た基材層組成物1を用いた。また、接着層の材料として製造例3で得た接着層組成物1を用いた。これら2つの樹脂のペレットを、25mmΦベント式単軸押出機(G.M.ENGINEERJNG社製「VGM25-28EX」)が有する別のホッパーにそれぞれ投入し、マルチマニホールドダイより押出温度240℃で共押出しした。押し出された樹脂を、表面温度40℃のシリコンゴムロールと表面温度90℃の金属剛体ロールとの間に挟み込み、基材層及び接着層を有するフィルムを得た。フィルムの各層の厚さを測定したところ、基材層の厚さ12×10-5m、接着層の厚さ6×10-5mであった。
該フィルムに対して、成形性評価、外観評価、接着性評価及びfcの算出を行った。結果を表1及び図14に示す。
接着層の厚さを10×10-5mとした以外は、実施例1と同様の方法でフィルムを作製した。該フィルムについて、成形性評価、外観評価、接着性評価及びfcの算出を行った。結果を表1及び図15に示す。
接着層の厚さを20×10-5mとした以外は、実施例1と同様の方法でフィルムを作製した。該フィルムについて、成形性評価、外観評価、接着性評価及びfcの算出を行った。結果を表1及び図16に示す。
実施例1において、基材層として、製造例2で得た基材層組成物2を用い、各層の厚さを表1の通りとした以外は、実施例1と同様の方法でフィルムを作製した。該フィルムについて、成形性評価、外観評価、接着性評価及びfcの算出を行った。結果を表1及び図17に示す。
実施例4において、接着層として製造例4で得た接着層組成物2を用い、各層の厚さを表1の通りとした以外は、実施例4と同様の方法でフィルムを作製した。該フィルムについて、成形性評価、外観評価、接着性評価及びfcの算出を行った。結果を表1及び図18に示す。
実施例4において、接着層として製造例5で得た接着層組成物3を用いた以外は、実施例4と同様の方法でフィルムを作製した。該フィルムについて、成形性評価、外観評価、接着性評価及びfcの算出を行った。結果を表1及び図19に示す。
PETフィルム(東レ株式会社社製「ルミラー」)をフィルムとして用いた。該フィルムについて、成形温度を140℃及び160℃として破断伸度の測定及び成形性評価を行った。しかし、このフィルムは成形途中で破断した。従って、外観評価、及びfcの算出はできなかった。
接着層が厚さ3×10-5mのアクリル系樹脂、基材層が厚さ90×10-5mのポリ塩化ビニル系樹脂(PVC)からなる3Mラップフィルムシリーズ1080(3M社製「1080-G12」)をフィルムとして用いた。該フィルムについて、成形性評価、外観評価、接着性評価及びfcの算出を行った。結果を表1に示す。加飾成形体の外観評価にて表面に凹凸が視認された。
接着層が厚さ6×10-5mのアクリル系樹脂、基材層が厚さ3×10-5mのポリ塩化ビニル系樹脂(PVC)からなるコントロールタックTMコンプライTMフィルム(3M社製「180C-12」)をフィルムとして用いた。該フィルムについて、成形性評価、外観評価、接着性評価及びfcの算出を行った。なお、成形性評価は、成形温度70℃に変更した条件で行った。結果を表1及び図20に示す。
接着層が厚さ11×10-5mのアクリル系樹脂、基材層が厚さ11×10-5mのポリウレタン系樹脂を有するカーラッピングスクラッチガードフィルム(3M社製)をフィルムとして用いた。該フィルムについて、成形性評価、外観評価、接着性評価及びfcの算出を行った。なお成形性評価は、成形温度120℃に変更した条件で行った。結果を表1及び図21に示す。
2 被着体
Claims (12)
- 熱可塑性樹脂を含む層を有するフィルムであって、該フィルムのガラス転移温度のうち最も高い温度をフィルムのTg[℃]として、Tg~Tg+50[℃]範囲に破断伸度が50%以上である温度T[℃]が存在し、
砥粒として粒度12μmの酸化アルミニウムがコーティングされたポリエステルフィルムシートの砥粒面の凹凸について空間周波数fに対する振幅をA1(f)、前記砥粒面に前記フィルムを前記Tg~Tg+50[℃]内のいずれかの温度、0.3MPaの圧力で接着させたときのフィルム表面の凹凸について空間周波数fに対する振幅をA2(f)、A1(f)に対するA2(f)の比をφ(f)=A2(f)/A1(f)として、φ(f)=0.1となる空間周波数のうち最小の値fcが2.0mm-1以下であるフィルム。 - 前記Tg~Tg+50[℃]内のいずれかの温度、0.3MPaの圧力にてポリプロピレン樹脂シートを接着させた時の、JIS K6854-1における剥離強度が5N/25mm以上である、請求項1に記載のフィルム。
- 前記Tg~Tg+50[℃]内のいずれかの温度、0.3MPaの圧力にてメタクリル酸メチル樹脂シートを接着させた時の、JIS K6854-1における剥離強度が5N/25mm以上である、請求項1又は2に記載のフィルム。
- 前記フィルムが、基材層と接着層とを有し、
該基材層の厚さをt1[m]、前記温度T[℃]における該基材層の弾性率をE1[Pa]として、
S=E1×t1 3
で表されるS[Pa・m3]が1.2×10-4Pa・m3以上80×10-4Pa・m3以下である、請求項1~3のいずれか1項に記載のフィルム。 - 前記接着層の厚さをt2[m]、前記温度T[℃]における該接着層の弾性率をE2[Pa]として、t2[m]が5×10-5m以上であり、
R=E1/E2
(式中、E1は前記基材層の弾性率であり、E2は前記接着層の弾性率である)
で表されるRが7以上である、請求項4に記載のフィルム。 - 前記基材層の厚さt1[m]と前記接着層の厚さをt2[m]の比t1/t2が、0.1以上3以下である、請求項4又は5に記載のフィルム。
- 前記フィルムが、基材層と接着層とを有し、
該基材層の厚さをt1[m]、130℃における該基材層の弾性率をE1’[Pa]として、
S=E1’×t1 3
で表されるS[Pa・m3]が1.2×10-4Pa・m3以上80×10-4Pa・m3以下である、請求項1~3のいずれか1項に記載のフィルム。 - 前記接着層の厚さをt2[m]、130℃における該接着層の弾性率をE2’[Pa]として、t2[m]が5×10-5m以上であり、
R=E1’/E2’
で表されるRが7以上である、請求項7に記載のフィルム。 - 前記基材層の厚さt1[m]と前記接着層の厚さをt2[m]の比t1/t2が、0.1以上3以下である、請求項7又は8に記載のフィルム。
- 被着体の表面に、請求項1~9のいずれかに記載のフィルムが接着されている加飾成形体であって、前記フィルムが接着する前記被着体の面が、幅Wが0.1μm以上であり、高さHが0.02μm以上であり、幅Wに対する高さHの比(H/W)が0.02以上である凹部又は凸部を有する加飾成形体。
- 前記被着体に対して、前記フィルムを真空成形及び/又は圧空成形を用いて接着することを特徴とする請求項10に記載の加飾成形体の製造方法。
- 前記被着体に対して、前記フィルムを真空成形及び/又は圧空成形を用いて接着する際に、接着温度が前記Tg~Tg+50[℃]範囲にあることを特徴とする請求項11に記載の加飾成形体の製造方法。
