Description

密着層付き独立気泡発泡体止水シート
 本発明は、止水シール材として使用される密着層付き独立気泡発泡体止水シートに関する。
 現在、建築、車両、エレクトロニクス等の各産業分野において、各種構造物や筐体の間隙を埋めて水の浸入を防止するために、発泡体からなる止水シール材が広く使用されている。このような止水シール材は、圧縮された状態で被着部分に配置され、その圧縮状態から形状回復しようとする反発応力によって、被着部分の界面に隙間なく密着するように構成されている。しかしながら、止水シール材の圧縮柔軟性が低いと、止水シール材の反発応力が強くなり過ぎて被着部分に損傷や変形が生じることがあり、この作用により止水が低下し止水性が不十分になるという問題が生じる。
 そこで、圧縮柔軟性に優れる連続気泡発泡体を止水シール材として使用することが考えられるが、連続気泡発泡体は気泡間が連通しているため水が発泡体内を透過し易く、十分な止水性を得ることができないという問題があった。
 この問題を解決する止水シール材として、例えば、独立気泡を有するゴム系樹脂独立気泡発泡体シートを用いた止水シール材が特許文献1、2に記載されている。
 これに加え、近年、止水シール材としての前記の基本的な特性はもとより、車両用途でのさらなる耐候性向上の要求が急速に強まってきている。

 特許文献1、2に記載されるようなゴム系樹脂独立気泡発泡体シートは、成形性に優れ、被着部分に対して強固な密着性があり、しかも、一方で、当該シートを製品に取り付ける際に取り付け位置を微修正することができるように、剥離性及び再貼付性(以下、「リワーク性」ともいう。)はある程度改善されていた。しかしながら、車両用途での耐候性の要求に対しては、十分検討されていなかった。本発明者らは、耐候性については、単に独立気泡発泡体止水シートに耐候剤を含有させれば、解決できるものと考え、複数の耐候剤について検討を行った。しかしながら、通常架橋が、イオウ汚染の観点及び発泡倍率向上の観点から電子線架橋で行われることが多いこともあり、電子線照射、もしくは発泡工程で、耐候剤本来の機能が減衰して、所定の効果が得られないという結果を導き出すに至った。
 本発明は、上記を鑑みてなされたものであり、成形性及びリワーク性が良好であると共に被着面との密着力が高く、止水性に優れ、さらに耐候性にも優れる密着層付き独立気泡発泡体止水シートを提供する。
 本発明は、ブチルゴム(a1)及びエチレン-プロピレン-ジエンゴム(a2)の合計含有量が80質量%以上であるゴム成分(A)及び石油樹脂系粘着付与剤(B)を含み、厚さが0.01~2.0mmである密着層と、独立気泡率が70%以上である独立気泡発泡体シートとを密着させた密着層付き独立気泡発泡体止水シートであり、

 本発明によれば、成形性及びリワーク性が良好であると共に被着面との密着力が高く、止水性に優れ、さらに耐候性にも優れる密着層付き独立気泡発泡体止水シートを提供することができる。
 本発明の密着層付き独立気泡発泡体止水シートは、ブチルゴム(a1)及びエチレン-プロピレン-ジエンゴム(a2)の合計含有量が80質量%以上であるゴム成分(A)及び石油樹脂系粘着付与剤(B)を含み、厚さが0.01~2.0mmである密着層と、独立気泡率が70%以上である独立気泡発泡体シートとを密着させた密着層付き独立気泡発泡体止水シートであり、前記独立気泡発泡体シートが、熱可塑性樹脂又はゴム系樹脂と、耐候剤及び発泡剤を含む発泡性樹脂組成物を発泡してなり、前記耐候剤の含有量が、前記熱可塑性樹脂又はゴム系樹脂100質量部に対し0.1~8.0質量部であり、前記ブチルゴム(a1)に対する前記エチレン-プロピレン-ジエンゴム(a2)の質量比[(a2)/(a1)]が0/100~93/7であり、前記ゴム成分(A)100質量部に対する石油樹脂系粘着付与剤(B)の含有量が0.5~20質量部であり、25%圧縮応力が10~800kPaである、密着層付き独立気泡発泡体止水シートである。
[密着層]
 本発明に用いる密着層は、ブチルゴム(a1)及びエチレン-プロピレン-ジエンゴム(a2)の合計含有量が80質量%以上であるゴム成分(A)及び石油樹脂系粘着付与剤(B)を含み、厚さが0.01~2.0mmであるものである。本発明においては、密着層において前記ゴム成分(A)及び石油樹脂系粘着付与剤(B)を用いているため、リワーク性及び止水性に優れた密着層付き独立気泡発泡体シートを提供することができる。
<ゴム成分(A)>
 本発明におけるゴム成分(A)は、ブチルゴム(a1)及びエチレン-プロピレン-ジエンゴム(a2)の合計含有量が80質量%以上である。ブチルゴム(a1)及びエチレン-プロピレン-ジエンゴム(a2)の合計含有量が80質量%未満であると、止水性が低下する。
 ゴム成分(A)中に含まれるブチルゴム(a1)及びエチレン-プロピレン-ジエンゴム(a2)の合計含有量は、リワーク性及び止水性を向上させる観点から、80質量%以上であり、好ましくは85質量%以上、より好ましくは90質量%以上、さらに好ましくは95質量%以上、よりさらに好ましくは100質量%である。
 ゴム成分(A)は、前記ブチルゴム(a1)に対する前記エチレン-プロピレン-ジエンゴム(a2)の質量比[(a2)/(a1)]が0/100~93/7である。質量比[(a2)/(a1)]が前記範囲内であると、成形性、リワーク性及び止水性が向上する。
 本発明において質量比[(a2)/(a1)]は、成形性、リワーク性及び止水性の観点から、好ましくは1/99~85/15、より好ましくは2/98~70/30、さらに好ましくは3/97~50/50、よりさらに好ましくは5/95~30/70である。
(ブチルゴム(a1))
 本発明におけるブチルゴム(a1)としては、ブチルゴム(IIR)の他に、ハロゲン化されたブチルゴムを用いることもできる。ハロゲン化されたブチルゴムとしては、塩素化ブチルゴム、臭素化ブチルゴム等が挙げられる。これらの中でも押出時の混練性の向上及びシート成型後の柔軟性の観点から、ブチルゴム(IIR)を用いることが好ましい。
 ブチルゴムの125℃におけるムーニー粘度ML(1+8)は、好ましくは20~60、より好ましくは25~55、さらに好ましくは25~40である。ムーニー粘度が、前記範囲内であれば凝集力が向上するため成形体の強度が向上し、混練時の混練装置にかかる負荷を低くすることができるため成形性が向上する。
(エチレン-プロピレン-ジエンゴム(a2))
 エチレン-プロピレン-ジエンゴムとしては、エチレンとプロピレンとの共重合体であるエチレンプロピレンゴム(EPM)に、少量の第3成分を導入し、主鎖中に二重結合をもたせたものである。前記第3成分としては、エチリデンノルボルネン(ENB)、1,4-ヘキサジエン(1,4-HD)、及びジシクロペンタジエン(DCP)等が挙げられる。
 エチレン-プロピレン-ジエンゴム(a2)中のジエン含有量は、押出混練時の発熱防止及び伸び率等の機械的特性の向上の観点から、好ましくは1~15質量%、より好ましくは2~12質量%、さらに好ましくは3~10質量%である。
 エチレン-プロピレン-ジエンゴム(a2)の125℃におけるムーニー粘度ML(1+4)は、好ましくは15~70、より好ましくは15~60、さらに好ましくは20~50、よりさらに好ましくは24~30である。エチレン-プロピレン-ジエンゴム(a2)の125℃におけるムーニー粘度が、前記下限値以上であると凝集力が高くなるため成形体の強度が向上し、前記上限値以下であると混練時に混練装置にかかる負荷が低くなるため成形性が向上する。
 エチレン-プロピレン-ジエンゴムの市販品としては、EP21、EP22及びEP33(JSR株式会社製)、エスプレン567(住友化学工業株式会社製)、及びEPT3045(三井石油化学工業株式会社製)等が例示される。
 ゴム成分(A)は、ブチルゴム(a1)及びエチレン-プロピレン-ジエンゴム(a2)以外のゴムを含有していてもよい。その他のゴムとしては、室温(25℃)でゴム弾性(rubber elasticity)を有するものであれば特に制限はなく、例えば、クロロプレンゴム(CR)、イソプレンゴム(IR)、天然ゴム、スチレン-ブタジエン共重合ゴム(SBR)、ブタジエンゴム(BR)、ウレタンゴム、フッ素ゴム、アクリルゴム、及びシリコーンゴム等が挙げられる。これらは、単独でもよく、2種以上を組み合わせて用いてもよい。
<石油樹脂系粘着付与剤(B)>
 本発明においては、密着層付き独立気泡発泡体止水シートの被着面との密着性を向上させることを目的として、石油樹脂系粘着付与剤(B)を用いる。なお、本発明における石油樹脂系粘着付与剤(B)とは、石油ナフサ等の熱分解により得られる不飽和炭化水素を含む留分をカチオン重合した粘着付与剤をいう。
 本発明において石油樹脂系粘着付与剤(B)を用いると、密着層付き独立気泡発泡体止水シートの被着面との密着性が向上する理由は明らかではないが、石油樹脂系粘着付与剤のゴム成分に対する分散性が良好であることに起因すると考えられる。
 石油樹脂系粘着付与剤(B)としては、C5系石油樹脂粘着付与剤、C9系石油樹脂粘着付与剤、C5-C9共重合系石油樹脂粘着付与剤、クマロン樹脂粘着付与剤、クマロン-インデン系樹脂粘着付与剤、ピュアモノマー樹脂粘着付与剤、ジンクロペンダジエン系石油樹脂粘着付与剤、及びこれらの水素化物からなる粘着付与剤が挙げられる。
 これらの中でも、密着層付き独立気泡発泡体止水シートの被着面との密着性を向上させる観点、及びゴム成分(A)との相溶性の観点から、C5系石油樹脂粘着付与剤、C9系石油樹脂粘着付与剤、C5-C9共重合系石油樹脂粘着付与剤が好ましく、C5系石油樹脂粘着付与剤がより好ましい。
 ゴム成分(A)100質量部に対する石油樹脂系粘着付与剤(B)の含有量は、密着性を向上させることにより止水性を確保する観点、及び適度な柔軟性を維持し、水圧に対する性能を向上させる観点から、0.5~20質量部であり、好ましくは1.5~15質量部、より好ましくは3~12質量部、さらに好ましくは3.5~9質量部である。ゴム成分(A)100質量部に対する石油樹脂系粘着付与剤(B)の含有量が、前記下限値未満であると止水性能が低下し、前記上限値を超えると押出成形性が低下する。
<密着層に用いられる添加剤>
 密着層は、添加剤を含んでいてもよい。添加剤としては、例えば、難燃剤、酸化防止剤、充填剤、顔料、着色剤、防カビ剤、発泡助剤、滑剤、不活性化剤及び難燃助剤等が挙げられる。
 難燃剤としては、例えば、水酸化アルミニウム、水酸化マグネシウム等の金属水酸化物の他に、デカブロモジフェニルエーテル等の臭素系難燃剤、ポリリン酸アンモニウム等のリン系難燃剤等が挙げられる。
 酸化防止剤としては、例えば、フェノール系酸化防止剤、硫黄系酸化防止剤等が挙げられる。
 充填剤としては、例えば、タルク、炭酸カルシウム、ベントナイト、カーボンブラック、フュームドシリカ、アルミニウムシリケート、アセチレンブラック、アルミニウム粉等が挙げられる。これらの添加剤は、単独でもよく、2種以上を組み合わせて用いてもよい。
<密着層の厚さ>
 密着層の厚さは、0.01~2.0mmであり、好ましくは0.03~1.0mm、より好ましくは0.05~0.3mmである。厚さが前記範囲内であると密着性能が発揮され、反りが発生しにくくなるため好ましい。なお、本明細書における「反り」は、本発明の独立気泡発泡体止水シートを500mm×500mmにカットして平らな台に置き、カットした独立気泡発泡体止水シートの一部が台から15mm以上離反し、浮き上がっている状態をいう。
<密着層の製造方法>
 密着層の製造方法に特に制限はないが、ゴム成分(A)、石油樹脂系粘着付与剤(B)、及び添加剤を押出機にて溶融混練した後、押出成形、カレンダー成形、インフレーション成形、又は樹脂を溶液状に溶かした後に蒸発させ樹脂だけを抽出する溶液キャスト成形を行うことにより得ることができる。前記成形方法としては、生産性等の観点から、押出成形が好ましい。
[独立気泡発泡体シート]
 本発明に用いる独立気泡発泡体シートは、熱可塑性樹脂又はゴム系樹脂と、耐候剤及び発泡剤を含む発泡性樹脂組成物を発泡してなるもの(発泡物)であり、独立気泡率が70%以上であり、前記発泡性樹脂組成物をシート状にし、電離放射線により架橋した後、加熱炉に通して発泡させる方法により製造した独立気泡発泡体シートである。
 止水性の観点から、熱可塑性樹脂としてオレフィン系樹脂を発泡させたもの、又はゴム系樹脂を発泡させたものであることが好ましく、オレフィン系樹脂を発泡させたものがより好ましい。
<オレフィン系樹脂>
 独立気泡発泡体シートの原料となるオレフィン系樹脂としては、例えば、ポリエチレン系樹脂、ポリプロピレン系樹脂、プロピレン-エチレンブロック共重合体、エチレンを主成分とするエチレン-α-オレフィン共重合体、プロピレンを主成分とするプロピレン-α-オレフィン共重合体、プロピレンを主成分とするエチレン-プロピレン-ブテン三元共重合体、ポリブテン及びポリメチルペンテンから選ばれる1種以上が好ましい。
 ポリエチレン系樹脂としては、例えば、低密度ポリエチレン、中密度ポリエチレン、高密度ポリエチレン、直鎖状低密度ポリエチレン、エチレンを主成分とするエチレン-酢酸ビニル共重合体、エチレンを主成分とするエチレン-エチルアクリレート共重合体等が挙げられる。
 エチレン-α-オレフィン共重合体を構成するα-オレフィンとしては、例えば、プロピレン、1-ブテン、1-ペンテン、4-メチル-1-ペンテン、1-ヘキセン、1-ヘプテン、1-オクテン等が挙げられる。
 プロピレン-α-オレフィン共重合体を構成するα-オレフィンとしては、例えば、エチレン、1-ブテン、1-ペンテン、4-メチル-1-ペンテン、1-ヘキセン、1-ヘプテン、1-オクテン等が挙げられる。これらのオレフィン系樹脂は、単独でもよく、2種以上を組み合わせて用いてもよい。
 これらの中でも、止水性を向上させる観点から、低密度ポリエチレン、高密度ポリエチレンが好ましく、低密度ポリエチレン及び高密度ポリエチレンを混合して用いることが好ましい。
<ゴム系樹脂>
 ゴム系樹脂としては、止水性を向上させる観点から、アクリロニトリル-ブタジエンゴムが好ましい。アクリロニトリル-ブタジエンゴムとしては、アクリロニトリル成分の含有量が、好ましくは30~50質量%、より好ましくは35~50質量%、さらに好ましくは40~45質量%であるものが好ましい。アクリロニトリル成分の含有量が前記範囲内であると止水性が向上する。なお、複数種アクリロニトリル-ブタジエンゴムを用いる場合は、その重量平均値をアクリロニトリル成分の含有量とする。
 ゴム系樹脂を構成するアクリロニトリル-ブタジエンゴム以外のゴムとしては、室温(25℃)でゴム弾性(rubber elasticity)を有するものであれば特に制限はなく、例えば、クロロプレンゴム(CR)、イソプレンゴム(IR)、ブチルゴム(IIR)、天然ゴム、スチレン-ブタジエン共重合ゴム(SBR)、ブタジエンゴム(BR)、エチレン-プロピレン-ジエンゴム(EPDM)、ウレタンゴム、フッ素ゴム、アクリルゴム、及びシリコーンゴム等が挙げられる。これらは、単独でもよく、2種以上を組み合わせて用いてもよい。
<発泡剤>
 発泡剤としては、熱により分解してガスを発生する熱分解型発泡剤が好ましい。熱分解型発泡剤としては、例えば、アゾジカルボンアミド、ベンゼンスルホニルヒドラジド、ジニトロソペンタメチレンテトラミン、トルエンスルホニルヒドラジド、4,4-オキシビス(ベンゼンスルホニルヒドラジド)等が挙げられる。これらは、単独でもよく、2種以上を組み合わせて用いてもよい。
 熱分解型発泡剤の配合量は、前記熱可塑性樹脂又はゴム系樹脂100質量部に対して好ましくは1~30質量部、より好ましくは3~25質量部、さらに好ましくは5~20質量部である。熱分解型発泡剤の配合量が上記範囲内であると、長期間にわたって止水性のすぐれた密着層付き独立気泡発泡体止水シートを得ることができる。
<耐候剤>
 本発明の独立気泡発泡体シートには、耐候剤を必須成分として含有する。耐候剤は、電子線照射工程で、本来の機能が減衰又は消失しなければ、特に限定されるものではない。
 耐候剤として、例えば、カーボンブラック、ラジカル補足剤、及びラジカル連鎖開始阻止剤等が挙げられる。耐候性の観点から、カーボンブラック単独、又は、カーボンブラックと、ラジカル捕捉剤及びラジカル連鎖開始阻止剤から選ばれる少なくとも1種であることが好ましい。
 前記耐候剤の含有量が、前記熱可塑性樹脂又はゴム系樹脂100質量部に対し、0.1~8.0質量部である。耐候剤の含有量が上記範囲にあると、密着層付き独立気泡発泡体止水シートが有する本来の基本特性(後述する実施例の評価項目等参照。)を維持したまま、耐候性のすぐれた密着層付き独立気泡発泡体止水シートを得ることができる。好ましくは0.2~7.8質量部、より好ましくは0.5~6.0質量部、さらに好ましくは1.0~5.2質量部、よりさらに好ましくは2.0~5.0質量部である。
 カーボンブラックは、特に制限されないが、アセチレンブラック、ケッチェンブラック、ファーネスブラック、チャンネルブラック、サーマルブラック等が挙げられる。この中で、加工特性の観点から、ファーネスブラックが好ましい。カーボンブラックは単独でもよく、2以上のカーボンブラックを併用してもよい。
 また、カーボンブラックの平均粒径は、好ましくは8~60μmであり、さらに好ましくは10~50μmである。なお、本発明に用いたカーボンブラックの平均粒径は、電子顕微鏡(SEM観察)により算出した。
 ラジカル捕捉剤としては、ヒンダードアミン系光安定剤が好ましい。
 ヒンダードアミン系光安定剤(HALS)としては、例えば、2-(3,5-ジ-tert-ブチル-4-ヒドロキシベンジル)-2’-n-ブチルマロン酸ビス(1,2,2,6,6-ペンタメチル-4-ピペリジル)、ビス(2,2,6,6-テトラメチル-4-ピペリジル)セバケート、ビス(1,2,2,6,6-ペンタメチル-4-ピペリジル)セバケート、テトラキス(2,2,6,6-テトラメチル-4-ピペリジル)-1,2,3,4-ブタンテトラカルボキシレート、テトラキス(1,2,2,6,6-ペンタメチル-4-ピペリジル)ブタン-1,2,3,4-テトラカルボキシレート(アデカスタブLA-52)、1,2,3,4-ブタンテトラカルボン酸,テトラメチルエステル,1,2,2,6,6-ペンタメチル-4-ピペリジノールとβ,β,β’,β’-テトラメチル-2,4,8,10-テトラオキサスピロ[5.5]ウンデカン-3,9-ジエタノールとの反応生成物(アデカスタブLA-63P)等が挙げられる。これらの中で、熱安定性の観点から、1,2,3,4-ブタンテトラカルボン酸,テトラメチルエステル,1,2,2,6,6-ペンタメチル-4-ピペリジノールとβ,β,β’,β’-テトラメチル-2,4,8,10-テトラオキサスピロ[5.5]ウンデカン-3,9-ジエタノールとの反応生成物(アデカスタブLA-63P)が好ましく、テトラキス(1,2,2,6,6-ペンタメチル-4-ピペリジル)ブタン-1,2,3,4-テトラカルボキシレート(アデカスタブLA-52)がさらに好ましい。
 ラジカル連鎖開始阻止剤としては、紫外線吸収剤(UVA)であることが好ましい。
UVAはそれ自身に酸化防止能はないものの光の劣化因子を無害化し、連鎖反応の開始を抑制することができる。UVAは紫外線領域に吸収を持ち、吸収した紫外線エネルギーを熱エネルギーに変換することで無害化する。
 UVAとしては、ベンゾトリアゾール系紫外線吸収剤、ベンゾフェノン系紫外線吸収剤、トリアジン系紫外線吸収剤、サリシレート系紫外線吸収剤、シアノアクリレート系紫外線吸収剤等が挙げられる。
 ベンゾトリアゾール系紫外線吸収剤としては、例えば、2-(2-ヒドロキシ-5-メチルフェニル)ベンゾトリアゾール、2-(5-クロロ-2H-ベンゾトリアゾール-2-イル)-6-tert-ブチル-4-メチルフェノール(アデカスタブLA-36)、2-(2-ヒドロキシ-3,5-ジ-tert-アミルフェニル)ベンゾトリアゾール、ポリエチレングリコールの3-[3-(ベンゾトリアゾール-2-イル)-5-tert-ブチル-4-ヒドロキシフェニル]プロピオン酸エステル等が挙げられる。
 上記のベンゾフェノン系紫外線吸収剤としては、例えば、2,4-ジヒドロキシべンゾフェノン、2-ヒドロキシ-4-メトキシ-ベンゾフェノン、2-ヒドロキシ-4-n-オクトキシベンゾフェノン、2-ヒドロキシ-4-メトキシ-ベンゾフェノン-5-スルホン酸等が挙げられる。
 トリアジン系紫外線吸収剤としては、例えば、2,4-ビス[2-ヒドロキシ-4-ブトキシフェニル]-6-(2,4-ジブトキシフェニル)-1,3,5-トリアジン、85% 2-(4,6-ビス(2,4-ジメチルフェニル)-1,3,5-トリアジン-2-イル)-5-ヒドロキシフェニルとオキシラン[(C10―C16 主としてC12―C13アルキルオキシ)メチル]オキシランとの反応生成物、2-(2,4-ジヒドロキシフェニル)-4,6-ビス-(2,4-ジメチルフェニル)-1,3,5-トリアジンと(2-エチルヘキシル)-グリシド酸エステルの反応生成物、2-(4,6-ジフェニル-1,3,5-トリアジン-2-イル)-5-[(ヘキシル)オキシ]フェノール、1,3,5-トリアジン-2,4,6(1H,3H,5H)-トリオン、1,3,5-トリ[[3,5-ビス-(1,1-ジメチルエチル)-4-ヒドロキシフェニル]メチル]等が挙げられる。
 サリシレート系紫外線吸収剤としては、例えば、フェニルサリシレート、4-t-ブチルフェニルサリシレート等が挙げられる。
 シアノアクリレート系紫外線吸収剤としては、例えば、エチル-2-シアノ-3,3’-ジフェニルアクリレート、2-エチルへキシル-2-シアノ-3,3’-ジフェニルアクリレート等が挙げられる。
 オキザニリド系紫外線吸収剤としては、例えば、2-エトキシ-2’-エチルオキザリックアシドビスアニリド、2-エトキシン-5-t-ブチル-2’-エチルオキザリックアシドビスアニリド等が挙げられる。
 これらの中で、熱安定性の観点から、2-(5-クロロ-2H-ベンゾトリアゾール-2-イル)-6-tert-ブチル-4-メチルフェノール(アデカスタブLA-36)が好ましい。
<独立気泡発泡体シートに用いられる添加剤>
 独立気泡発泡体シートは、添加剤を含んでいてもよい。添加剤としては、例えば、難燃剤、酸化防止剤、充填剤、顔料、着色剤、防カビ剤、発泡助剤、滑剤、不活性化剤及び難燃助剤等が挙げられる。
 難燃剤としては、例えば、水酸化アルミニウム、水酸化マグネシウム等の金属水酸化物の他に、デカブロモジフェニルエーテル等の臭素系難燃剤、ポリリン酸アンモニウム等のリン系難燃剤等が挙げられる。
 酸化防止剤としては、例えば、フェノール系酸化防止剤、硫黄系酸化防止剤等が挙げられる。
 充填剤としては、例えば、タルク、炭酸カルシウム、ベントナイト、カーボンブラック、フュームドシリカ、アルミニウムシリケート、アセチレンブラック、アルミニウム粉等が挙げられる。これらの添加剤は、単独でもよく、2種以上を組み合わせて用いてもよい。
<独立気泡発泡体シートの厚さ>
 独立気泡発泡体シートの厚さは、使用用途によって適宜選択され特に限定されないが、好ましくは0.05~15mm、より好ましくは0.1~10mm、さらに好ましくは1~8mmである。厚さが前記範囲内であると、反りが発生しにくくなるため好ましい。
<独立気泡発泡体シートの見掛け密度>
 独立気泡発泡体シートの見掛け密度は、独立気泡発泡体シートの柔軟性を向上させる観点から、15~700kg/mが好ましく、より好ましくは17~600kg/m、さらに好ましくは20~500kg/mである。見掛け密度が前記範囲内であると、反発力が高くなりすぎないため、施工性が良好になる。なお、独立気泡発泡体シートの見掛け密度が高い場合でも圧縮率を下げて施工することにより使用は可能である。
<独立気泡発泡体シートの独立気泡率>
 本発明に用いる独立気泡発泡体シートの独立気泡率は70%以上であり、気泡の一部に連続気泡が含まれていてもよい。独立気泡発泡体シートの独立気泡率は、止水性の観点から、好ましくは70~100%、より好ましくは80~100%、さらに好ましくは83~100%である。
 なお、本発明における独立気泡率は、下記の要領で測定されたものをいう。
 まず、独立気泡発泡体シートから一辺が5cmの平面正方形状で且つ一定厚みの試験片を切り出す。そして、試験片の厚みを測定して試験片の見掛け体積Vを算出すると共に、試験片の重量Wを測定する。
 次に、気泡の占める体積Vを下記式に基づいて算出する。なお、試験片を構成している樹脂の密度はρg/cmとする。
  気泡の占める体積V=V-W/ρ
 続いて、試験片を23℃の蒸留水中に水面から100mmの深さに沈めて、試験片に15kPaの圧力を3分間に亘って加える。しかる後、試験片を水中から取り出して試験片の表面に付着した水分を除去して試験片の重量Wを測定し、下記式に基づいて連続気泡率F及び独立気泡率Fを算出する。
  連続気泡率F(%)=100×(W-W)/V
  独立気泡率F(%)=100-F1 
<独立気泡発泡体シートの製造方法>
 本発明に用いる独立気泡発泡体シートの製造方法に特に制限はないが、熱可塑性樹脂又はゴム系樹脂、耐候剤及び発泡剤、任意の添加剤を含む発泡性樹脂組成物を混練しシート状に成形することにより発泡性樹脂シートを準備し、次いで電離放射線等により架橋した後、加熱炉に通して発泡させる方法により製造することが好ましい。
〔発泡性樹脂シートの製造方法〕
 発泡性樹脂シートの製造方法としては、例えば、発泡性樹脂組成物をバンバリーミキサーや加圧ニーダー等の混練り機を用いて混練した後、押出機、カレンダー、コンベアベルトキャスティング等により連続的に押し出すことにより発泡性樹脂シートを製造する方法が挙げられる。
〔発泡性樹脂シートの架橋方法〕
 次に、発泡性樹脂シートの架橋方法としては、電離性放射線による架橋が挙げられる。
 電離性放射線により架橋する場合、電離性放射線としては、例えば、光、γ線、電子線等が挙げられる。電離性放射線の照射量は、好ましくは0.5~15Mrad、より好ましくは0.7~10Mradである。
 電離性放射線により架橋を行った場合、径が小さく均一な気泡を有する独立気泡発泡体シートを得ることができる。このような径が小さく均一な気泡を有する独立気泡発泡体シートは、その表面が平滑であって被着面に対する接触面積が大きくなり密着性が向上するため止水性に優れている。
〔発泡性樹脂シートの発泡方法〕
 発泡性樹脂シートを発泡させる方法としては、オーブンのようなバッチ方式や、発泡性樹脂シートを長尺のシート状とし、連続的に加熱炉内を通す連続発泡方式を挙げることができる。
 発泡性樹脂シートを発泡させる際の温度は、使用する発泡剤の種類にもよるが、好ましくは200~300℃、より好ましくは220~280℃である。
[密着層付き独立気泡発泡体止水シートの25%圧縮応力]
 本発明の密着層付き独立気泡発泡体止水シートの25%圧縮応力は、10~800kPaであり、好ましくは20~700kPa、より好ましくは25~500kPaである。密着層付き独立気泡発泡体止水シートの25%圧縮応力が前記範囲内であると、加工性が良好になり、組み付け性が向上する。なお、25%圧縮応力は実施例に記載の方法により測定することができる。
[密着層付き独立気泡発泡体止水シートの製造方法]
 本発明の密着層付き独立気泡発泡体止水シートの製造方法に特に制限はないが、前記方法により製造した独立気泡発泡体シートと、前記方法により製造した密着層とをラミネートすることにより製造することができる。
 具体的には、単軸又は二軸の押出機に対して、前述の密着層の各材料を連続的に供給し、混練部において樹脂の融点以上の温度で混練後、溶融樹脂の樹脂圧を80~250kg/cm、ピンチ圧を0.1~10.0kg/cm、ピンチロール温度を10~50℃として独立気泡発泡体シートに貼り合わせする方法(押出成形)により得ることができる。
 本発明を実施例によりさらに詳細に説明するが、本発明はこれらの例によってなんら限定されるものではない。

実施例1
<独立気泡発泡体シートの製造>
 低密度ポリエチレン100質量部に、ADCA10質量部、フェノール系酸化防止剤(1)0.5質量部、ステアリン酸亜鉛2.0質量部、カーボンブラック5.0質量部、滑剤1質量部、不活性化剤0.5質量部、酸化チタン1質量部を配合した混合物を押出機に連続して投入し、押出機にて溶融混練して押し出すことで、未架橋・未発泡のシートを得た。
 得られたシートに線量2.9Mrad、加速電圧800kVの電子線を照射することにより、架橋・未発泡のシートを得た。
 得られた架橋・未発泡体シートを、発泡炉中で240℃に加熱し、ADCA(アゾジカルボンアミド)を分解発泡させることにより、見かけ密度35kg/m(見かけ密度はJIS K 7222に準拠して測定した)、平均厚さ5.0mm、幅方向の厚みのバラツキが平均厚みの±20%以内の独立気泡発泡体シートを得た。なお、前記厚みのバラツキについては、後述の密着層の押出成形性評価と同様の方法により測定した。
<密着層付き独立気泡発泡体止水シートの製造>
 ブチルゴム[(a1)成分]1を70質量部、エチレン-プロピレン-ジエンゴム[(a2)成分]2を30質量部、フェノール系酸化防止剤(2)0.7質量部、硫黄系酸化防止剤0.3質量部、カーボンブラック3質量部、石油樹脂系粘着付与樹脂[(B)成分]1を5質量部配合した混合物を、押出機に連続して投入して押出機にて溶融混練し、溶融樹脂の樹脂圧を250kg/cm、ピンチ圧を0.1kg/cm、ピンチロール温度を50℃として独立気泡発泡体シートに貼り合わせする方法(押出成形)により密着層付き独立気泡発泡体止水シートを得た。なお、密着層の厚さは0.15mmであった。
実施例2
 カーボンブラックと発泡剤を表1に記載の配合としたこと以外は、実施例1と同様の方法により密着層付き独立気泡発泡体止水シートを得た。
実施例3
 カーボンブラックの配合を減量し、ラジカル補足剤1、ラジカル連鎖開始阻止剤を加え表1に記載の配合としたこと以外は、実施例1と同様の方法により密着層付き独立気泡発泡体止水シートを得た。
実施例4
 ラジカル補足剤1をラジカル補足剤2に変更し、表1に記載の配合としたこと以外は、実施例3と同様の方法により密着層付き独立気泡発泡体止水シートを得た。
実施例5
 ラジカル捕捉剤1、ラジカル連鎖開始阻止剤、発泡剤を表1に記載の配合とした以外は実施例3と同様の方法により密着層付き独立気泡発泡体止水シートを得た。
実施例6
 ラジカル捕捉剤1、ラジカル連鎖開始阻止剤、発泡剤を表1に記載の配合とした以外は実施例3と同様の方法により密着層付き独立気泡発泡体止水シートを得た。
比較例1
 カーボンブラックと発泡剤を表1に記載の配合としたこと以外は、実施例1と同様の方法により密着層付き独立気泡発泡体止水シートを得た。
比較例2
 ラジカル捕捉剤1、ラジカル連鎖開始阻止剤、発泡剤を表1に記載の配合とした以外は実施例3と同様の方法により密着層付き独立気泡発泡体止水シートを得た。
比較例3
 カーボンブラックを表1に記載の配合とした以外は実施例1と同様の方法により密着層付き独立気泡発泡体止水シートを得た。
[評価]
 前記実施例及び比較例で製造した密着層付き独立気泡発泡体止水シートについて、以下の条件で、耐候性試験を行った。
<耐候性評価>
・評価方法
 JIS B7753(2007年)に準拠して、サンシャインウェザーメーター(スガ試験機株式会社製、「型番:S80」;サンシャインカーボンアーク(ウルトラロングライフカーボン4対)光源)を用い、放電電圧50V、放電電流60Aに設定して照射し、そのうち1時間あたり12分間表面スプレー(降雨)し、ブラックパネル温度63℃、相対湿度50%の条件下、試験片の面に対して、500時間及び1000時間照射処理を行った。ガラスフィルターはAタイプを用いた。
 照射試験後、以下に記載する評価方法で、密着層と独立気泡発泡体シートとの接着性評価及びリング止水試験による耐水圧の評価を行った。結果を表1に示す。
 また、ピール密着力評価、25%圧縮応力評価、発泡体の成形性評価、リワーク性評価及び押出成形性評価についても、以下に記載する評価方法で行った。結果を表1に示す。
<ピール密着力評価>
・評価方法
 実施例及び比較例で得られた各密着層付き独立気泡発泡体止水シートを、幅25mm、長さ100mmにカットし、厚み1mmの車両用塗装鋼板に密着層側を貼り付けた後、厚み10mmのアクリル板にて50%圧縮し、サンシャインウェザーメーターにて500時間及び1000時間照射処理を行った。暴露完了1時間後、圧縮を開放し、180°方向のピール粘着力を測定した。
・評価基準
 本試験においては、測定値が2.0N/25mm以上が好ましく、リワーク性の観点から2.0~22.0N/25mmがより好ましい。
<リング止水試験による耐水圧の評価>
・評価方法
 実施例及び比較例で得られた各密着層付き独立気泡発泡体止水シートに、密着層とは反対側の面に両面テープ(積水化学工業株式会社製「#5782」)を貼合し、内径40mm、外径60mm(シール巾10mm)のリング状に加工し、一方の中央に直径10mmの貫通孔を有する2枚の厚み10mmアクリル板にて25%圧縮し、サンシャインウェザーメーターにて500時間及び1000時間照射処理を行った。暴露完了1時間後、圧縮率を保持した状態でリング状シール材の内側に貫通孔から蒸留水を満たし、リング状シール材の内側に水圧をかけて漏水の有無を判断した。
 水圧は、5kPaにて5分間維持した後、5kPaずつ圧力を上昇させ、各圧力ごとに5分間維持し、リング状シール材の内側の水が漏水するまで圧力を上昇させ、圧力の最大値を求めた。なお、200kPaを測定の上限とした。
・評価基準
 本試験においては、測定値が10kPa以上が好ましく、30kPa以上がより好ましい。
<25%圧縮応力評価>
・測定方法
 実施例及び比較例で得られた密着層付き独立気泡発泡体止水シートを、長さ30mm、幅30mmに切断した試料を、サンシャインウェザーメーターにて500時間及び1000時間照射処理を行った。暴露完了後、厚さを25mmの直方体するためにそれらを積層した。試料より大きな面積の板で試料をはさみ、23℃の温度下で10mm/minの速度で試料を圧縮させ18.75mm(もとの厚さの25%分を圧縮)になった際の応力(歪み)を測定した。
<発泡体の成形性評価>
 実施例及び比較例で得られ独立気泡発泡体シートの見かけ密度(JIS K 7222に準拠して測定した)の値に基づき、以下の評価基準で評価を行った。
○:発泡成形時25~40kg/mの範囲の場合。
△:発泡成形時41~67kg/mの範囲の場合。
×:上記以外。
<密着層と独立気泡発泡体シートとの接着性評価>
・評価方法
 実施例及び比較例で得られた密着層付き独立気泡発泡体止水シートの密着層と独立気泡発泡体シートとの接着性評価を、JIS K 6767-1995の引張強さ試験B法に準拠し行った。
 実施例及び比較例で得られた各密着層付き独立気泡発泡体止水シートを、幅50mm、長さ100mmにカットし、アクリル板に密着層側を貼り付けた後、サンシャインウェザーメーターにて500時間及び1000時間照射処理を行った。暴露完了後、試験片を長さ50mm、幅50mm、厚さ10mmの直方体とし、試験片の厚さを中央部で測定した後、冶具の間に試験片をはさみ、密着層付き独立気泡発泡体止水シートの両面を同一の両面テープ(積水化学工業株式会社製「#5782」)で治具に貼合した。貼合完了してから引張り速度10mm/minで引張り試験を行った。
・評価基準
 引張強さの値に基づき、以下の評価基準にしたがって評価を行った。
 ○:1kgf/cm以上の場合(接着性良好)
 ×:1kgf/cm未満の場合(接着性不足)
<リワーク性評価>
・評価方法
 実施例及び比較例で得られた各密着層付き独立気泡発泡体止水シートを、幅25mm、長さ100mmにカットし、厚み1mmの車両用塗装鋼板に密着層側を貼り付けた後、厚み10mmのアクリル板にて50%圧縮し、サンシャインウェザーメーターにて1000時間照射処理を行った。暴露完了後、23℃にて1時間放置した。1時間後、圧縮を開放し、180°方向のピール粘着力の測定を行った。
・評価基準
 上記測定を5回行い、以下の評価基準にしたがって評価した。
 ○:5回とも独立気泡発泡体シートが凝集破壊しなかった場合
 ×:5回中1回の割合で独立気泡発泡体シートが凝集破壊した場合
<密着層の押出成形性評価>
・評価方法
 表1に記載の密着層の配合にしたがってバンバリーミキサーを用いて混練した後、80kg/hrの条件により押出機で押出シートを成形し、得られた押出シートの厚さについて平均厚さを測定した。次いで、押出シートの幅方向に10cm間隔で10点測定し、各点について平均厚さとの差の絶対値を算出した。
・評価基準
 上記絶対値が、平均厚さの20%分以上となる測定値の個数に基づき、下記の評価基準にしたがって凹凸を評価した。
 ○:平均厚さの20%分以上となる前記絶対値が0個である場合
 ×:平均厚さの20%分以上となる前記絶対値が1個以上ある場合

 上記表中、独立気泡率が70%未満である場合は、評価結果を「-」と表記した。
 表1の結果から明らかなように、本発明の密着層付き独立気泡発泡体止水シートは、耐候性に優れていることが分かる。これに対し、比較例では、初期において、発泡体の成形性が悪いことが分かる。

Claims (11)

  1.  ブチルゴム(a1)及びエチレン-プロピレン-ジエンゴム(a2)の合計含有量が80質量%以上であるゴム成分(A)及び石油樹脂系粘着付与剤(B)を含み、厚さが0.01~2.0mmである密着層と、独立気泡率が70%以上である独立気泡発泡体シートとを密着させた密着層付き独立気泡発泡体止水シートであり、
     前記独立気泡発泡体シートが、熱可塑性樹脂又はゴム系樹脂と、耐候剤及び発泡剤を含む発泡性樹脂組成物を発泡してなり、
     前記耐候剤の含有量が、前記熱可塑性樹脂又はゴム系樹脂100質量部に対し0.1~8.0質量部であり、
     前記ブチルゴム(a1)に対する前記エチレン-プロピレン-ジエンゴム(a2)の質量比[(a2)/(a1)]が0/100~93/7であり、
     前記ゴム成分(A)100質量部に対する石油樹脂系粘着付与剤(B)の含有量が0.5~20質量部であり、
     25%圧縮応力が10~800kPaである、密着層付き独立気泡発泡体止水シート。
  2.  前記耐候剤が、カーボンブラックであるか、又は、カーボンブラックと、ラジカル捕捉剤及びラジカル連鎖開始阻止剤から選ばれる少なくとも1種である、請求項1に記載の密着層付き独立気泡発泡体止水シート。
  3.  前記ラジカル捕捉剤がヒンダードアミン系光安定剤である、請求項2に記載の密着層付き独立気泡発泡体止水シート。
  4.  前記ラジカル連鎖開始阻止剤が紫外線吸収剤である、請求項2に記載の密着層付き独立気泡発泡体止水シート。
  5.  前記独立気泡発泡体シートがオレフィン系樹脂を発泡させたものである、請求項1~4のいずれか1項に記載の密着層付き独立気泡発泡体止水シート。
  6.  前記独立気泡発泡体シートの見掛け密度が15~700kg/mである、請求項1~5のいずれか1項に記載の密着層付き独立気泡発泡体止水シート。
  7.  前記ブチルゴム(a1)の125℃におけるムーニー粘度ML(1+8)が、20~60である、請求項1~6のいずれか1項に記載の密着層付き独立気泡発泡体止水シート。
  8.  前記独立気泡発泡体シートの厚さが0.05~15mmである、請求項1~7のいずれか1項に記載の密着層付き独立気泡発泡体止水シート。
  9.  前記密着層の厚さが0.03~1.0mmである、請求項1~8のいずれか1項に記載の密着層付き独立気泡発泡体止水シート。
  10.  前記質量比[(a2)/(a1)]が1/99~85/15である、請求項1~9のいずれか1項に記載の密着層付き独立気泡発泡体止水シート。
  11.  前記独立気泡発泡体シートの独立気泡率が70%以上である、請求項1~10のいずれか1項に記載の密着層付き独立気泡発泡体止水シート。
