Abstract

水蒸気透過度が10-6~10-3g/m/dayの標準ガスバリアフィルムを提供する。標準ガスバリアフィルム10は水蒸気透過度測定装置の校正に用いる。標準ガスバリアフィルム10は、開口部12aを備える基材12と、開口部12aを覆うように基材12上に設けられたバリア層14を有する。バリア層14は、Li型モンモリロナイトのナノ粒子と、ポリイミドとを含有する。バリア層14の厚さに対する開口部12aの最大径の比が50~2000である。この標準ガスバリアフィルム10は、40℃で相対湿度90%における水蒸気透過度が10-6~10-3g/m/dayである。基材12は、バリア層14が設けられた面と反対側の面の算術平均粗さRaが2nm以下の金属板である。

Description

標準ガスバリアフィルム
 本発明は、ガス透過度測定装置の校正や評価に用いる標準ガスバリアフィルムに関するものである。
 ガスバリアフィルムは、その水蒸気や酸素の透過度に応じて、食品や電子部品などの包装や封止に用いられている。このため、ガスバリアフィルムの水蒸気や酸素の透過度を正確に測定することが重要である。ガスバリアフィルムの水蒸気透過度の測定は、等圧法と差圧法に分類でき、等圧法には、カップ法、電極法、カルシウム法、モコン法、ガスクロマトグラフ法、API-MS法などが、差圧法には、圧力法、容積法、特許文献1に記載されたガス透過度測定などがある。ガス透過度測定装置の多くは、装置定数の校正、異なる測定装置間の結果の比較、および測定装置の健全性評価のために、標準ガスバリアフィルムを必要とする。
 一方、有機EL素子や有機太陽電池では、劣化防止のため、水蒸気透過度が10-6g/m/dayオーダーのガスバリアフィルムが封止材として求められている。しかし、市販の標準ガスバリアフィルムにおいて、米国国立標準技術研究所(NIST)トレーサブルな標準ガスバリアフィルムでは水蒸気透過度3.2×10-2g/m/dayが最小であり、米国モコン社が独自に開発した標準ガスバリアフィルムでは水蒸気透過度8×10-3g/m/dayが最小である(非特許文献1)。各種機関が10-4g/m/dayオーダーの標準ガスバリアフィルムの開発と評価を実施しているが、測定結果には約1桁のばらつきがあり、信頼性の高い結果が得られていない(非特許文献2および非特許文献3)。したがって、10-6g/m/dayオーダーのガスバリアフィルムのガス透過度を測定する装置の校正や評価に、これらの標準ガスバリアフィルムを使用することができない。
 米国国立標準技術研究所(NIST)トレーサブルな標準ガスバリアフィルムは、穴の開いた金属板にプラスチックフィルムを張り付けた構造をしており、穴の開口部の開口面積が水蒸気透過量に比例することを利用して、水蒸気透過度を求めている。この構造で、水蒸気透過度がさらに小さい標準ガスバリアフィルムを作製するためには、穴の径を小さくする方法と、水蒸気透過度の小さなプラスチックフィルムを張り付ける方法の2つの方法がある。
 しかし、前者の方法で穴の径を小さくすると、穴あけ加工の加工精度と穴の形状測定の測定精度が悪くなるため、標準ガスバリアフィルムの水蒸気透過度のばらつきが大きくなる。また、穴径に対するプラスチックフィルムの膜厚の比が大きくなるため、プラスチックフィルム面内に水蒸気の濃度分布が生じ、穴の開口部の開口面積が水蒸気透過量に比例しなくなるという問題を生じる。このため、信頼性の高い標準ガスバリアフィルムを製作することができない。
 後者の方法では、有機フィルムに無機ガスバリア層を多層コーティングしたプラスチックフィルムを基材に張り付けた標準ガスバリアフィルムが考えられる。しかし、この方法でも信頼性の高い標準ガスバリアフィルムを製造することができない。迷路効果によりガスバリア性を発現しているため、ガスバリアフィルム面内のガス透過度のばらつきが大きく、ガスバリアフィルムのどの場所を用いて標準ガスバリアフィルムを作製するかにより、標準ガスバリアフィルムの水蒸気透過度が大きく異なってしまうからである。また、有機フィルムが膨潤することにより、無機ガスバリア層にダメージを与えるため、測定の再現性を得ることができないからである。
 また、無機ガスバリア層を多層コーティングしたプラスチックフィルムを標準ガスバリアフィルムとして用いると、多層膜を透過する水蒸気の挙動が複雑で、水蒸気透過度が飽和した時点を決定することが困難という問題もある。また、ハイバリアの測定をする場合、標準ガスバリアフィルムを加熱脱ガスして、標準ガスバリアフィルム自体からのアウトガスを低減することが望まれるが、こうして作製した標準ガスバリアフィルムは、100℃以上のベーキングに耐えることができない。また、接着剤を用いて無機ガスバリア層をプラスチックフィルムに接着すると、接着剤中の水蒸気透過度が問題となる。

 本発明は、このような事情に鑑みてなされたものであり、10-6g/m/dayオーダーのガスバリアフィルムのガス透過度を測定する装置に使用できる標準ガスバリアフィルムを提供することを目的とする。
 本発明の標準ガスバリアフィルムは、水蒸気透過度測定装置の校正に用い、開口部を備える基材と、開口部を覆うように基材上に設けられたバリア層とを有し、バリア層が、Li型モンモリロナイトのナノ粒子と、ポリイミドとを含有し、バリア層の厚さに対する開口部の最大径の比が50~2000である。本発明の標準ガスバリアフィルムにおいて、基材とバリア層が直接接合されていることが好ましい。本発明の標準ガスバリアフィルムは、40℃で相対湿度90%における水蒸気透過度が10-6~10-3g/m/dayであることが好ましい。
 本発明の標準ガスバリアフィルムにおいて、基材は、バリア層が設けられた面と反対側の面の算術平均粗さRaが2nm以下の金属板であってもよい。本発明の標準ガスバリアフィルムにおいて、開口部の数が1~10個で、全ての開口部の最大径が1~20mmであってもよい。本発明の標準ガスバリアフィルムにおいて、Li型モンモリロナイトとポリイミドの質量の和に対するポリイミドの質量が20~40%であることが好ましい。
 本発明の標準ガスバリアフィルムの製造方法は、開口部を備える基材と、開口部を覆うように基材上に設けられたバリア層とを有し、水蒸気透過度測定装置の校正に用いる標準ガスバリアフィルムの製造方法であって、Li型モンモリロナイトのナノ粒子およびポリアミック酸を含有する膜体と、プラスチックフィルムの積層部を含む積層体を得る工程と、膜体が開口部を覆うように、積層体を基材に押圧しながら第一温度で加熱し、その後、第一温度以上で、ポリアミック酸がイミド化する第二温度で加熱する工程とを有する。本発明の標準ガスバリアフィルムの製造方法において、第一温度が60~150℃で、第二温度が150~350℃であることが好ましい。
 本発明によれば、水蒸気透過度が10-6~10-3g/m/dayの標準ガスバリアフィルムが得られる。

 以下、本発明の標準ガスバリアフィルムおよび標準ガスバリアフィルムの製造方法について、図面を参照しながら実施形態と実施例に基づいて説明する。なお、図面は、標準ガスバリアフィルムおよびこれを構成する各部材を模式的に表したものであり、これらの実物の寸法および寸法比は、図面上の寸法および寸法比と必ずしも一致していない。また、重複説明は適宜省略する。なお、2つの数値の間に「~」を記載して数値範囲を表す場合には、この2つの数値も数値範囲に含まれるものとする。
 図1は、本発明の実施形態に係る標準ガスバリアフィルム10の上面を模式的に示している。図2は、図1のA-A線で切断したときの標準ガスバリアフィルム10の断面を模式的に示している。標準ガスバリアフィルム10は、水蒸気透過度測定装置の校正に用いられる。標準ガスバリアフィルム10は、基材12と、バリア層14とを備えている。基材12は円板であり、金属、例えばステンレスから構成されている。本実施形態では基材12が円板であるが、基材の形状は特に制限がなく、多角形の板や楕円形の板などでもよい。また、本実施形態では基材12が金属板であるが、バリア層14と接する部分やその周囲が水蒸気を透過しなければ基材の材料は特に制限がない。基材がセラミックや樹脂などから構成されていてもよい。
 基材12は、円柱形の開口部12aを備えている。本実施形態では開口部12aが円柱形であるが、標準ガスバリアフィルム10の水蒸気透過度を所定値に設定できれば、開口部12aの形状は特に制限がなく、多角柱、楕円柱、円錐台などでもよい。開口部12aの最大径は1~20mmであることが好ましい。標準ガスバリアフィルム10の水蒸気透過度を小さくできるからである。また、水蒸気透過度に影響する開口部12aの穴あけ機械加工の精度や公差を十分小さくできるからである。また、開口部12aの数は1~10個であることが好ましい。バリア層14は、開口部12aを覆うように基材12上に設けられている。また、バリア層14は、Li型モンモリロナイトのナノ粒子と、ポリイミドを含有する。
 モンモリロナイトは、スメクタイトと呼ばれる粘土の一種である。モンモリロナイトは厚さ1nmの板状結晶であり、プラスチックに添加する機能性フィラーとして用いられる。プラスチックにモンモリロナイトを少量均一添加すると、ガスバリア性が向上する。天然鉱物を精製したモンモリロナイトが広く流通している。このモンモリロナイトを主成分としてバインダーを添加した混合材を成形することにより、高い水蒸気バリア性を有する膜を作ることができる(特許文献2)。高い水蒸気バリア性を有する膜の製造方法を以下で述べる。
 まず、Li型モンモリロナイトを調製する。モンモリロナイトは交換性イオンを有しており、この交換性イオンは一般的にNaやCaである。イオン交換により、モンモリロナイト中の交換性イオンであるNaやCaをLiに交換することが可能である。イオン交換によって交換性イオンをLiに交換したモンモリロナイトがLi型モンモリロナイトである。つぎに、例えば20質量部のLi型モンモリロナイトと、例えば80質量部の水を混合し、均一なゲル(以下「Li型モンモリロナイトゲル」ということがある)を作製する。
 そして、Li型モンモリロナイトゲルを溶剤、例えばN-メチル-2-ピロリドンやジメチルアセトアミドなどに分散させ、ポリアミック酸をこの溶剤に溶かした溶液とさらに混合し、プラスチックフィルム上に膜状に成形する。つぎに、溶剤を乾燥させることで、ハンドリング可能な構造体が得られる。そして、この構造体からプラスチックフィルムを剥離し、残った膜を熱処理することで、ポリアミック酸がポリイミドに化学変化し、高い水蒸気バリア性を有する膜が得られる。この膜は、Li型モンモリロナイトとポリイミドのナノコンポジットバリア層である。Li型モンモリロナイトとポリイミドの質量の和に対するポリイミドの質量は、20~40%であることが好ましい。作製したバリア層の水蒸気透過度を10-3g/m/dayオーダーにすることができるからである。
 また、基材12とバリア層14の間隙を無くすことと、水蒸気透過度の測定に影響を及ぼす基材12からのアウトガスを低減することの2つの観点から、基材12の表面は平滑であることが好ましい。特に、バリア層14が設けられた面と反対側の面の表面粗さが大きいと、基材12に吸着する水蒸気量が多くなる。基材12に吸着した水蒸気は、水蒸気透過度測定中に徐々に脱離するので、水蒸気測定のバックグラウンドが大きくなり、結果として、ハイバリアフィルムの水蒸気透過度測定が難しくなる。したがって、電解研磨、化学研磨、電解複合研磨などを利用することにより、基材の少なくともバリア層が設けられた面と反対側の面の算術平均表面粗さRaを2nm以下にすることが好ましい。
 さらに、標準ガスバリアフィルムの水蒸気透過度を、開口部の開口面積に比例させるという観点から、バリア層14の厚さに対する開口部12aの最大径の比、すなわち“開口部12aの最大径/バリア層14の厚さ”を50以上とすることが好ましい。バリア層14を設けた面を水蒸気の暴露側として水蒸気透過度を測定すると、バリア層14を透過した水蒸気は開口部12aから放出される。このため、開口部12aに接する部分のバリア層14内部の水蒸気濃度は、基材12に接する部分のバリア層14内部の水蒸気濃度に比べて低くなる。したがって、基材12に接する部分のバリア層14から開口部12aに接する部分のバリア層14へ水蒸気の面内拡散が起こる。この水蒸気の面内拡散の影響が相対的に大きくなると、標準ガスバリアフィルム10の水蒸気透過度は、開口部12aの開口面積に比例しなくなる。
 水蒸気の面内拡散の影響は、バリア層14の厚さに対する開口部12aの最大径の比が大きくなるほど無視できるようになり、50以上では十分小さくなる。なお、本実施形態では、バリア層14の厚さに対する開口部12aの最大径の比を50~2000とすることで、水蒸気透過度が10-6~10-3g/m/dayの標準ガスバリアフィルム10を作製する。標準ガスバリアフィルム10の水蒸気透過度は、等圧法と差圧法のどちらの方法を使用する水蒸気透過度測定装置を用いても測定できる。差圧法を使用する装置を用いて標準ガスバリアフィルム10の水蒸気透過度測定をする場合には、バリア層14を設けた面を暴露側(高圧側)にする必要がある。バリア層14を設けた面の反対側を暴露側(高圧側)とすると、バリア層14が基材12から剥離する可能性があるためである。
 図3は、標準ガスバリアフィルム10の製造工程を示している。標準ガスバリアフィルム10は以下の手順で製造する。まず、図3(a)に示すように、Li型モンモリロナイトとポリアミック酸を含有する混合液をプラスチックフィルム16上に塗布し、60℃で乾燥させて膜体13とプラスチックフィルム16の積層体18を得る。より具体的には、Li型モンモリロナイトと、ポリアミック酸と、有機溶剤を混合した後、ふるいを通して不溶の固まりを取り除き、Li型モンモリロナイトとポリアミック酸を含有する混合液を得る。
 そして、プラスチックフィルム16上にこの混合液を塗布し、有機溶剤が蒸発する温度で加熱して積層体18を得る。プラスチックフィルム16としては、例えば、PFA(テトラフルオロエチレン・パーフルオロアルキルビニルエーテル共重合体)、PTFE(ポリテトラフルオロエチレン)、およびPET(ポリエチレンテレフタレート)を用いることができる。
 つぎに、図3(b)に示すように、膜体13が基材12の開口部12aを覆うように、積層体18を基材12に押圧しながら第一温度で加熱して、基材12と積層体18を一体化する。より具体的には、積層体18を基材12に押圧しながら、室温から第一温度、例えば150℃に昇温して、基材12と積層体18を一体化する。なお、膜体13をプラスチックフィルム16から剥離した後に、膜体13を基材12に押圧しながら第一温度で加熱して、基材12と膜体13を一体化してもよい。このとき、バリア層14の厚さに対する開口部12aの最大径が50~2000となるように一体化することが好ましい。得られる標準ガスバリアフィルム10の水蒸気透過度を小さくするとともに、水蒸気透過度が開口部12aの開口面積に比例するようにするためである。
 そして、膜体13からプラスチックフィルム16を剥離した後、図3(c)に示すように、第一温度以上で、ポリアミック酸がイミド化する第二温度で熱処理してバリア層14を形成する。より具体的には、膜体13からプラスチックフィルム16を剥離して、室温から第二温度、例えば350℃に昇温して、標準ガスバリアフィルム10を得る。このとき、第一温度が60~150℃で、第二温度が150~350℃であることが好ましい。バリア層14を確実に基材12に貼り付けるとともに、ポリアミック酸をイミド化するためである。
 なお、膜体13を第二温度で熱処理して得たバリア層14を基材12に押圧しながら加熱しても、基材12にバリア層14を接着できなかった。また、有機系の接着剤等を用いて、膜体13を第二温度で熱処理して得たバリア層14を基材12に接着する方法は、接着剤内部を透過する水蒸気量が無視できないくらい大きくなるため、適用できない。こうして作製した標準ガスバリアフィルムの水蒸気透過度W(g/m/day)は、バリア層自体の水蒸気透過度をW(g/m/day)、円形の開口部12aの直径をd、校正対象となるガス透過度測定装置の測定有効径をDとすると、

で表される。例えば、Wを2.0×10-3(g/m/day)、dを2mm、Dを90mmとすると、標準ガスバリアフィルムの水蒸気透過度Wは1.0×10-6(g/m/day)となる。
 標準ガスバリアフィルムを量産したときの個々の標準ガスバリアフィルムの水蒸気透過度のばらつきは、バリア層14の水蒸気透過度Wの膜面内やロット毎のばらつきと、開口部12aの開口面積のばらつきによって決まる。バリア層14の水蒸気透過度Wの膜面内やロット毎のばらつきは10%程度である。開口部の直径を1mm、加工精度を±0.05mmとした時、開口部12aの開口面積のばらつきは10%程度である。開口部12aの直径を20mmまで大きくしても加工精度は±0.05mmで変わらない。したがって、開口部12aの直径を1mmから20mmとすると、バリア層の水蒸気透過度Wの膜面内やロッド毎のばらつきに比べて、開口部12aの開口面積のばらつきを小さくすることができる。
 最終的には、同じ水蒸気透過度Wを持つ標準ガスバリアフィルムを、15%以下のばらつきで量産することが可能である。このように、標準ガスバリアフィルム10は、個体差が小さく、水蒸気透過度測定の再現性に優れ、バリア膜14が単層であるため水蒸気透過の挙動が単純で、350℃の加熱に耐えられ、接着剤を用いずにバリア膜14を基材12に接着できるので、信頼性が高い。
 開口部12aの直径を1mmより小さくすると、穴の加工精度が、標準ガスバリアフィルムの水蒸気透過度に及ぼす影響が大きくなる。例えば、開口部12aの直径を0.5mm、加工精度を±0.05mmとした時、開口部12aの開口面積のばらつきは21%となり、標準ガスバリアフィルムの水蒸気透過度のばらつきが大きくなる。なお、ワイヤー放電加工などを用いることにより、開口部の直径の加工精度を±0.05mm以下にすることは可能であるが、製造コストの観点から、量産品にワイヤー放電加工などを用いることは好ましくない。また、開口部12aの直径を1mmより小さくすると、内径の測定が難しくなる。
 以下、実施例により本発明をさらに詳細に説明する。本発明の内容はこれらの実施例に限定されるものではない。なお、特に断りがない限り「%」は「質量%」を示す。また、各種試料の水蒸気透過度は、特許文献1記載のガス透過度測定装置を用いて測定した。
(実施例1)
 まず、20質量部のLi型モンモリロナイトおよび80質量部の水を混合して得た均一なゲル(以下「Li型モンモリロナイト20%ゲル」ということがある)50gと、N-メチル-2-ピロリドン105gと、ポリアミック酸の18%N-メチル-2-ピロリドン溶液29.9gを混合した後、目開き約53μmのふるいを通過させた。つぎに、キャスティングナイフを用いて、得られた混合液をPET製フィルム上に塗布した後、60℃で乾燥させて、Li型モンモリロナイトとポリアミック酸を含有する膜体と、PET製フィルムとから構成される積層体を得た。一方、両面が電解研磨されているステンレス板(外径120mm、厚さ0.5mm)を基材として用意した。このステンレス板は、中心に直径20mm(公差±0.05mm)の円柱状の穴が設けられていた。また、電解研磨領域は直径120mmの円形であった。
 そして、電解研磨領域に膜体が接触する向きで、このステンレス板の中心とこの積層体の中心がほぼ一致するように、この積層体をステンレス板にホットプレスした。すなわち、膜体が開口部を覆うように、積層体をステンレス板に押圧しながら第一温度である150℃で加熱して、ステンレス板と積層体を一体化した。このとき、積層体に加えた力は5~10Nで、ステンレス板と積層体の温度を1時間以上かけて室温から150℃に上げた。
 つぎに、ステンレス板と積層体の温度を室温まで下げ、膜体からPET製フィルムを剥離し、第二温度である350℃で熱処理した。このとき、20時間以上かけてステンレス板と膜体の温度を室温から350℃に上げた。こうして、直径約30mm、厚さ約30μmの円板状のバリア層を中央に備え、開口部の直径が20mm、Li型モンモリロナイトとポリイミドの質量の和に対するポリイミドの質量が35%である標準ガスバリアフィルムを得た。バリア層の厚さに対するステンレス板の開口部の最大径の比は、20mm/30μm=667であった。なお、このバリア層自体の水蒸気透過度を、水蒸気透過度測定装置(Technolox社、デルタパーム)で測定したところ、2.0×10-3g/m/dayであった。したがって、有効径90mmの水蒸気透過度測定装置で測定した場合、この標準ガスバリアフィルムの水蒸気透過度は、1.0×10-4g/m/dayとなる。
(実施例2)
 ステンレス板の穴の直径が6.5mm(公差±0.05mm)である点を除いて、実施例1と同様にして標準ガスバリアフィルムを作製した。直径約30mm、厚さ約30μmの円板状のバリア層を中央に備える標準ガスバリアフィルムを得た。バリア層の厚さに対するステンレス板の開口部の最大径の比は、6.5mm/30μm=217であった。有効径90mmの水蒸気透過度測定装置で測定した場合、この標準ガスバリアフィルムの水蒸気透過度は、1.1×10-5g/m/dayとなる。
(実施例3)
 ステンレス板の穴の直径が3.5mm(公差±0.05mm)である点を除いて、実施例1と同様にして標準ガスバリアフィルムを作製した。直径約30mm、厚さ約30μmの円板状のバリア層を中央に備える標準ガスバリアフィルムを得た。バリア層の厚さに対する開口部の最大径の比は、3.5mm/30μm=117であった。有効径90mmの水蒸気透過度測定装置で測定した場合、この標準ガスバリアフィルムの水蒸気透過度は、3.1×10-6g/m/dayとなる。
(実施例4)
 ステンレス板の穴の直径が2.0mm(公差±0.05mm)である点を除いて、実施例1と同様にして標準ガスバリアフィルムを作製した。直径約30mm、厚さ約30μmの円板状のバリア層を中央に備える標準ガスバリアフィルムを得た。バリア層の厚さに対する開口部の最大径の比は、2.0mm/30μm=67であった。有効径90mmの水蒸気透過度測定装置で測定した場合、この標準ガスバリアフィルムの水蒸気透過度は、1.0×10-6g/m/dayとなる。
(実施例5)
 標準ガスバリアフィルムの測定時間を短縮するためには、バリア層を薄くすることが有効である。バリア層の厚さが約10μmである点を除いて、実施例1と同様にして標準ガスバリアフィルムを作製した。バリア層の厚さに対するステンレス板の開口部の最大径の比は、20mm/10μm=2000であった。有効径90mmの水蒸気透過度測定装置で測定した場合、この標準ガスバリアフィルムの水蒸気透過度は、3.0×10-4g/m/dayとなる。
(実施例6)
 ステンレス板の穴の直径が1.2mm(公差±0.05mm)である点を除いて、実施例4と同様にして標準ガスバリアフィルムを作製した。バリア層の厚さに対するステンレス板の開口部の最大径の比は、1.2mm/10μm=120であった。有効径90mmの水蒸気透過度測定装置で測定した場合、この標準ガスバリアフィルムの水蒸気透過度は、1.1×10-6g/m/dayとなる。
 実施例1から実施例6より、バリア層の厚さに対する基材の開口部の最大径の比が67~2000で、有効径90mmの水蒸気透過度測定装置で測定した場合、標準ガスバリアフィルムの水蒸気透過度が、1.0×10-6~3.0×10-4g/m/dayである標準ガスバリアフィルムを作製できた。
 市販されている水蒸気透過度測定装置の有効径Dは40~120mmが多い。バリア層自体の水蒸気透過度Wを変えずに、有効径Dの小さな水蒸気透過度測定装置のための水蒸気透過度Wの小さな標準ガスバリアフィルムを作製するには、上記の(式1)より、ステンレス板の開口部の直径dを小さくすることが必要となる。有効径Dが40mmの水蒸気透過度測定装置に対しても、ステンレス板の開口部の直径dを1mmとし、実施例1と同様にして標準ガスバリアフィルムを作製すれば、水蒸気透過度Wが1.3×10-6g/m/dayの標準ガスバリアフィルムを作製することができる。
(検証実験)
 図4は、実施例1から実施例3で得られた標準ガスバリアフィルムの水蒸気の信号、すなわちm/z18のイオン電流を特許文献1記載の方法で測定した結果を示している。図4では、横軸が、40℃で相対湿度90%の水蒸気を標準ガスバリアフィルムの暴露側に導入した時からの経過時間であり、縦軸が、四極子形質量分析計のm/z18のイオン電流、すなわち標準ガスバリアフィルムを透過した水蒸気透過量の信号である。この測定は、有効径90mmの水蒸気透過度測定装置(オーウエル株式会社、オメガトランス)で行った。なお、測定におけるバックグラウンドの値は差し引いてある。
 水蒸気の信号は、およそ120時間から徐々に上昇し、400時間で飽和傾向を示した。実施例1で得られた標準ガスバリアフィルムの飽和イオン電流は1.5×10-11Aであった。実施例2で得られた標準ガスバリアフィルムの飽和イオン電流は1.9×10-12Aであった。実施例3で得られた標準ガスバリアフィルムの飽和イオン電流は3.7×10-13Aであった。
 図5は、実施例1から実施例3で得られた標準ガスバリアフィルムの飽和イオン電流を、開口部12aの開口面積に対してプロットした図である。標準ガスバリアフィルムの飽和イオン電流は、開口部12aの開口面積に比例して変化した。図5の結果に対して、原点を通る直線でフィッティングすると、

が得られた。この(式2)から計算される飽和イオン電流Isatと、実施例1から実施例3の各測定点の差は、25%以下であった。
 図6は、図5の測定結果と特許文献1記載の方法による校正結果の比較を示している。標準ガスバリアフィルムに対する水蒸気暴露条件は、温度40℃、相対湿度90%である。特許文献1記載の方法は、分子流コンダクタンスが校正されたステンレス製多孔質焼結体「標準コンダクタンスエレメント(SCE)」を介して導入した水蒸気流量と、四極子形質量分析計で測定したm/z18のイオン電流、すなわち水蒸気の信号を比較して、校正する方法である。
 図6では、SCEを介して導入された水蒸気流量と装置の有効径から求めた相当水蒸気透過度に対して、m/z18のイオン電流をプロットした。SCEによる水蒸気流量は、SCEの上流側圧力を変化させることにより調整した。実施例1から実施例3で得られた標準ガスバリアフィルムの水蒸気透過度は、特許文献1記載の方法による校正結果の直線上に位置している。したがって、温度40℃で相対湿度90%における水蒸気透過度が10-4g/m/day以下の標準ガスバリアフィルムを作製できることが確認できた。

Claims (8)

  1.  水蒸気透過度測定装置の校正に用いる標準ガスバリアフィルムであって、
     開口部を備える基材と、
     前記開口部を覆うように前記基材上に設けられたバリア層と、
     を有し、
     前記バリア層が、Li型モンモリロナイトのナノ粒子と、ポリイミドとを含有し、
     前記バリア層の厚さに対する前記開口部の最大径の比が50~2000である標準ガスバリアフィルム。
  2.  前記基材と前記バリア層が直接接合されている請求項1に記載の標準ガスバリアフィルム。
  3.  40℃で相対湿度90%における水蒸気透過度が10-6~10-3g/m/dayである請求項1または2に記載の標準ガスバリアフィルム。
  4.  前記基材は、前記バリア層が設けられた面と反対側の面の算術平均粗さRaが2nm以下の金属板である請求項1から3のいずれかに記載の標準ガスバリアフィルム。
  5.  前記開口部の数が1~10個で、全ての前記開口部の最大径が1~20mmである請求項1から4のいずれかに記載の標準ガスバリアフィルム。
  6.  前記Li型モンモリロナイトと前記ポリイミドの質量の和に対する前記ポリイミドの質量が20~40%である請求項1から5のいずれかに記載の標準ガスバリアフィルム。
  7.  開口部を備える基材と、前記開口部を覆うように前記基材上に設けられたバリア層とを有し、水蒸気透過度測定装置の校正に用いる標準ガスバリアフィルムの製造方法であって、
     Li型モンモリロナイトのナノ粒子およびポリアミック酸を含有する膜体と、プラスチックフィルムの積層部を含む積層体を得る工程と、
     前記膜体が前記開口部を覆うように、前記積層体を前記基材に押圧しながら第一温度で加熱し、その後、前記第一温度以上で、前記ポリアミック酸がイミド化する第二温度で加熱する工程と、
     を有する標準ガスバリアフィルムの製造方法。
  8.  前記第一温度が60~150℃で、前記第二温度が150~350℃である請求項7に記載の標準ガスバリアフィルムの製造方法。
