また、前記ブロック共重合体の水添物は、耐候性、耐熱性に優れていることから、上述した用途分野以外に、自動車部品や医療器具等にも幅広く使用されている。
前記表面保護フィルムは、建材用の合成樹脂板やステンレス板、アルミ板、化粧合板、鋼板、ガラス板、家具、什器、家電製品、精密機械、自動車、及び光学用途に用いられているプリズムシート等の表面を、傷や埃、汚れから保護する目的で用いられている。
前記表面保護フィルムは所定の支持体上に粘着層が形成された構成を有しており、当該粘着層を構成する粘着剤に関し、従来各種の提案がなされている。
これらの粘着剤を所定の支持体フィルムに塗布する方法としては、粘着剤を溶剤に溶かした粘着剤溶液を、ロール、スプレー等を用いて塗布する方法が用いられている。これらの方法は、粘着剤層を均一に、かつ薄く塗工できるというメリットを有しているが、溶剤を使用するため、大気汚染、火災、製造時の労働安全衛生性、経済性等の観点からは好ましくないという問題点を有している。
具体的には、ロールに巻いた状態の保護フィルムを製品の表面に貼る場合に、粘着面同士が貼りついてしまうことがあり、これを剥がして使用する場合に、粘着面が破損し使用できなくなるという問題を有している。
また、製品よりも面積が大きい表面保護フィルムを製品の上下面に貼る場合、製品の上下面に貼った表面保護フィルムの余分な部分同士が貼りつき、検査や最終製品組み立て等を行う際に、一部分又は全部を完全に剥離するときの操作性が悪いという問題を有している。
上述したような問題が生じないために、粘着面同士の易剥離性が求められている。
すなわち、本発明は下記のとおりである。
ビニル芳香族化合物単量体単位と共役ジエン単量体単位とが含まれる共重合体ブロックAを含み、
動的粘弾性測定(1Hz)により得られるtanδピークが-40℃~20℃の範囲にあり、
前記tanδピークの値が0.8以上であり、
前記tanδピークの半値幅が22℃以下である、
水添共重合体。

本実施形態の水添共重合体は、
ビニル芳香族化合物単量体単位と共役ジエン単量体単位とが含まれる共重合体ブロックAを含み、
動的粘弾性測定(1Hz)により得られるtanδピークが-40℃~20℃の範囲にあり、
前記tanδピークの値が0.8以上であり、
前記tanδピークの半値幅が22℃以下である。
表面保護フィルムにおいては、仮に粘着面同士が貼りついたとしても粘着面が破損することなく容易に剥離できることが要求されるが、本実施形態の水添共重合体は、粘着材料として使用した際、前記構成を有することにより、粘着面同士の易剥離性に優れるという特性を有している。
本実施形態において、ブロック共重合体を構成する各単量体単位の命名は、当該単量体単位が由来する単量体の命名に従っているものとする。
例えば、「ビニル芳香族化合物単量体単位」とは、単量体であるビニル芳香族を重合した結果生ずる、重合体の構成単位を意味し、その構造は、置換ビニル基に由来する置換エチレン基の二つの炭素が結合部位となっている分子構造である。
また、「共役ジエン単量体単位」とは、単量体である共役ジエンを重合した結果生ずる、重合体の構成単位を意味し、その構造は、共役ジエン単量体に由来するオレフィンの二つの炭素が結合部位となっている分子構造である。
本実施形態の水添共重合体中の「ビニル芳香族単量体単位」を構成する「ビニル芳香族化合物単量体」は、以下に限定されるものではないが、例えば、スチレン、α-メチルスチレン、p-メチルスチレン、ジビニルベンゼン、1,1-ジフェニルエチレン、N,N-ジメチル-p-アミノエチルスチレン、N,N-ジエチル-p-アミノエチルスチレン等のビニル芳香族化合物が挙げられる。
これらの中でも、入手性及び生産性の観点から、スチレン、α-メチルスチレン、4-メチルスチレンが好ましい。これらの中でもスチレンが特に好ましい。
これらは1種のみを単独で用いてもよく、2種以上を併用してもよい。
また、本実施形態の水添共重合体中の「共役ジエン単量体単位」を構成する「共役ジエン単量体」は、1対の共役二重結合を有するジオレフィンであり、以下に限定されないが、例えば、1,3-ブタジエン、2-メチル―1,3-ブタジエン(イソプレン)、2,3-ジメチル―1,3-ブタジエン、1,3-ペンタジエン、2-メチル―1,3-ペンタジエン、1,3-ヘキサジエン、及びファルネセンが挙げられる。
特に一般的なジオレフィンとしては、1,3-ブタジエン、及びイソプレンが挙げられ、好ましい。
これらは1種のみを単独で用いてもよく、2種以上を併用してもよい。
ビニル芳香族単量体単位の含有量が50質量%以下であれば、密着性、粘着性がより良好になる。
また、10質量%以上であれば、粘着昂進を抑制でき、糊残りやストップマークが生じにくく、粘着面同士の易剥離性が良好になる傾向にあるため好ましい。
本実施形態の水添共重合体中のビニル芳香族化合物単量体単位の含有量は、後述する実施例において記載する方法により測定できる。なお、ビニル芳香族化合物単量体単位の含有量は、水添前後でほぼ等しいので水添前の共重合体中のビニル芳香族化合物含有量で把握してもよい。
水添共重合体中のビニル芳香族化合物単量体単位の含有量は、重合工程におけるビニル芳香族化合物単量体の添加量を調整することにより前記所定の数値範囲に制御することができる。
なお、前記「ストップマーク」とは、表面保護フィルムを被着体から剥離する際、完全に剥離する前に、剥離の停止又は剥離速度を変化させたときに、表面保護フィルムの折れ曲げによる梃子が生じて、剥離界面に応力が集中し、粘着層の変形・破壊が起こることにより被着体に残る線状のマークのことである。
また、水添共重合体中、共役ジエン単量体単位を主体とする重合体ブロック(共役ジエン重合体ブロック)を有していてもよい。ここで「主体とする」とは、共役ジエン単量体単位が重合体ブロック中、96質量%以上であることをいい、好ましくは99質量%以上であることをいう。
本実施形態の水添共重合体中のビニル芳香族化合物重合体ブロックの含有量は、3~40質量%の範囲が好ましく、5~35質量%の範囲がより好ましく、7~30質量%の範囲がさらに好ましい。
表面保護フィルムには、被着体の表面を汚染しないこと、すなわち、表面保護フィルムの剥離時に粘着層の一部、あるいは、粘着層に含まれる酸化防止剤や打ち粉(外潤剤)等の低分子化合物が、被着体の表面に移行しないことが要求される。水添共重合体中のビニル芳香族化合物重合体ブロックの含有量が40質量%以下であれば密着性が良好になる。また、3質量%以上であれば、粘着力が高くなりすぎず、水添共重合体からなるペレット同士の融着による成型不良や粘着昂進、糊残りやストップマークの発生が抑制され、粘着面同士の易剥離性が良好になる傾向にある。
水添共重合体中のビニル芳香族化合物重合体ブロックの含有量は、水添前の共重合体を、四酸化オスミウムを触媒としてターシャリーブチルハイドロパーオキサイドにより酸化分解することで得たビニル芳香族化合物重合体ブロックの重量を、水添前の共重合体の重量で除して求められる(I.M.Kolthoff,etal.,J.Polym.Sci.1,429(1946)に記載の方法。以下「四酸化オスミウム酸法」ともいう)。
ただし平均重合度が約30以下のビニル芳香族化合物重合体は酸化分解、重量測定の過程で除かれる。
共重合体ブロックAのビニル芳香族化合物重合体単位と共役ジエン単量体単位の質量比率が、ビニル芳香族化合物単量体単位/共役ジエン単量体単位=5/95~40/60の範囲であれば、粘着昂進を抑制し粘着力を高く維持でき、粘着面同士の易剥離性が良好になる。
共重合体ブロックAはビニル芳香族化合物単量体単位と共役ジエン単量体単位がランダムに含まれてもいいし、テーパー状に含まれていてもよい。
前記共重合体ブロックAに含有されているビニル芳香族化合物単量体単位と共役ジエン単量体単位との質量比率は、水添共重合体の製造工程における単量体の添加量を調整することにより制御することができる。
ビニル結合量の上限値に関しては特に限定されないが、95%以下が好ましく、90%以下がより好ましく、85%以下がさらに好ましい。
水添前の共役ジエン単量体単位のビニル結合量とは、ブロック共重合体中に1,2-結合、3,4-結合、及び1,4-結合の結合様式で組込まれている共役ジエン単量体単位のうち、1,2-結合及び3,4-結合様式で組込まれているものの割合(%)を意味する。
水添共重合体中の水添前の共役ジエン単量体単位のビニル結合量が50%以上であれば、密着性に優れ、実用上有効な粘着性を発現できる。
水添共重合体中の水添前のビニル結合量は、ルイス塩基、例えばエーテル、アミン等の化合物をビニル化剤として使用することやその使用量、重合温度を調整することにより制御でき、核磁気共鳴スペクトル解析(NMR)等によって測定できる。具体的には、後述する実施例に記載の方法により測定できる。
前記水添率が85%以上であれば、粘着昂進を抑制でき、粘着面同士の易剥離性が良好になり、また、成型時の劣化が抑えられ、ゲルの発生を抑制できる。
前記水添率は、例えば、水添時の触媒量、水素フィード量を調整することによって制御することができる。なお、水添速度は、例えば、水添時の触媒量、水素フィード量、圧力及び温度等を調整することにより制御することができる。
また、前記水添率は、後述する実施例に記載する方法により測定できる。

ここで、前記一般式中、Aは共役ジエン単量体単位とビニル芳香族化合物単量体単位との共重合体又は共役ジエン単量体単位とビニル芳香族化合物単量体単位との共重合体ブロック(ブロックA)、Bはビニル芳香族化合物重合体ブロック(ブロックB)、Cは共役ジエン重合体ブロック(ブロックC)である。
各ブロックの境界は必ずしも明瞭に区別される必要はない。
mは2以上の整数、好ましくは2~10の整数であり、n及びpは1以上の整数、好ましくは1~10の整数である。
Xはカップリング剤の残基又は多官能開始剤残基を示す。
前記一般式において、共重合体ブロックA中のビニル芳香族炭化水素は均一に分布していても、又はテーパー状に分布していてもよい。また該共重合体又は該共重合体ブロックAには、ビニル芳香族化合物が均一に分布している部分や、テーパー状に分布している部分が、それぞれ複数個あってもよい。共重合体ブロックAには、ビニル芳香族化合物含有量が異なるセグメントが複数個共存していてもよい。共重合体中にブロックA、ブロックBがそれぞれ複数存在する場合、それらの分子量や組成等の構造は同一でも、異なっていてもよい。
また、Xに結合しているポリマー鎖の構造は同一でも、異なっていてもよい。
本実施形態の水添共重合体の構造は、B-(A-B)n、(B-A)n、[(B-A)n]m-X、又はC-(B-A-B)nが特に好ましい。これらの構造であれば、水添共重合体からなるペレット同士の融着による成型不良や粘着昂進、糊残りやストップマークの発生が抑制される傾向にある。
前記Mwが5万以上であれば、加工成型性に優れ、糊残りやストップマークの発生を抑制し、粘着面同士の易剥離性が良好になる。一方において20万以下であれば、密着性、粘着性に優れる。
水添共重合体の重量平均分子量(Mw)は、ゲルパーミエーションクロマトグラフィー(以下、「GPC」ともいう)による測定で得られるクロマトグラムのピークの分子量を、市販の標準ポリスチレンの測定から求めた検量線(標準ポリスチレンのピーク分子量を使用して作成)に基づいて算出した重量平均分子量(Mw)である。
前記メルトフローレートが50g/10分以下であれば、粘着力が高くなりすぎず、水添共重合体からなるペレット同士の融着による成型不良や粘着昂進、糊残りやストップマークの発生が抑制され、粘着面同士の易剥離性が良好になる。一方において、1g/10分以上であれば、加工成型性に優れ、密着性、粘着力が良好になる。
水添共重合体のメルトフローレートは、単量体添加量、重合時間、温度、重合開始剤等の重合条件を調整することにより制御することができ、後述する実施例に記載の方法により測定することができる。
前記tanδピークは、-35℃~15℃の範囲にあることが好ましく、-30℃~10℃の範囲にあることがより好ましい。
tanδピークが20℃以下の範囲にあれば、密着性、粘着力に優れる。
一方において、-40℃以上であれば、粘着面同士の易剥離性が良好になり、粘着昂進、糊残り、ストップマークの発生を抑制できる傾向にある。
また、tanδピークの値は、1.0以上であることが好ましく、1.2以上であることがより好ましい。tanδピークの値の上限は特に制限はないが3.0以下であることが好ましい。
前記tanδピーク値が0.8以上であれば、粘着面同士の易剥離性が良好になり、粘着昂進、糊残り、ストップマークの発生を抑制でき、粘着力が良好になる。
また、tanδピークの半値幅は、20℃以下であることが好ましく、18℃以下であることがより好ましい。tanδピークの半値幅の下限は特に制限はないが8℃以上であることが好ましい。前記tanδピークの半値幅が22℃以下であれば、粘着面同士の易剥離性が良好になり、粘着昂進、糊残り、ストップマークの発生を抑制できる。
tanδピーク温度は、共重合体ブロックA中のビニル芳香族単量体単位の含有量や、水添前のビニル結合量、水添率を調整することにより制御することができる。
共重合体ブロックA中のビニル芳香族単量体単位の含有量は、水添共重合体の製造工程における単量体の添加量を調整することにより制御することができる。
共重合体ブロックA中のビニル芳香族単量体単位が増加することによりtanδピーク温度が上がる傾向にあり、減少することにより下がる傾向にある。
水添前のビニル結合量は、ルイス塩基、例えばエーテル、アミン等のビニル化剤を使用することや、その使用量、重合温度を調整することにより制御できる。
水添前のビニル結合量が50%以上の場合、水添前のビニル結合量が増加することによってtanδピーク温度が上がる傾向にあり、減少することにより下がる傾向にある。
水添率は、例えば、水添時の触媒量や水素フィード量を調整することにより制御することができる。水添率が増加することによりtanδピーク温度が下がる傾向にあり、減少することにより上がる傾向にある。
また、tanδピークの値と半値幅については、共重合体ブロックAを重合する際の温度を調整することにより、前記範囲に制御することができる。重合温度を高く調整することによりtanδピークの値は上がる傾向にある。また、半値幅は、重合温度を高く制御し、かつ重合温度を後述する範囲に制御することにより狭くなる傾向にある。
本実施形態の水添共重合体は、例えば、有機溶媒中で、有機アルカリ金属化合物を重合開始剤として重合を行い、共重合体を得た後、水素化反応を行うことにより製造することができる。
重合の態様としては、バッチ重合であっても連続重合であってもよく、これらの組み合わせであってもよい。分子量分布が狭い共重合体を得る観点からは、バッチ重合方法が好ましい。
ビニル芳香族化合物単量体単位と共役ジエン単量体単位とが含まれる共重合体ブロックAを重合する際の温度は、共重合体ブロックA中のビニル芳香族化合物単量体単位と共役ジエン単量体単位を均一にランダム化させ、かつ共重合体を構成する各重合体ブロックのビニル結合量を上述する範囲に制御し、tanδピークの存在する温度範囲及び当該tanδピークの値、半値幅を制御する観点から40~70℃が好ましく、50~65℃がより好ましい。
なお、共重合体ブロックA中のビニル芳香族化合物単量体単位と共役ジエン単量体単位を均一にランダム化させ、かつ共重合体を構成する各重合体ブロックのビニル量の均一化を図り、tanδピークの半値幅を制御する観点から、共重合体ブロックA形成時の重合温度の温度差は、20℃以下であることが好ましく、より好ましくは15℃以下であり、さらに好ましくは10℃以下である。なお、前記「重合温度の温度差」とは、共重合体ブロックAの形成時における重合温度の最高値と最低値との差を意味する。
重合時間は目的とする重合体によって異なるが、通常は24時間以内であり、0.1~10時間であることが好ましい。分子量分布が狭く、高い強度を有するブロック共重合体を得る観点からは、0.5~3時間であることがより好ましい。
重合系の雰囲気は、窒素及び溶媒を液相に維持するのに十分な圧力の範囲であればよく、特に限定されるものではない。
重合系内に、重合開始剤及びリビングポリマーを不活性化させるような不純物、例えば水、酸素、炭酸ガス等が存在しないことが好ましい。
有機リチウム化合物としては、有機モノリチウム化合物、有機ジリチウム化合物、有機ポリリチウム化合物が用いることができる。有機リチウム化合物としては、以下に限定されるものではないが、例えば、エチルリチウム、n-プロピルリチウム、イソプロピルリチウム、n-ブチルリチウム、sec-ブチルリチウム、t-ブチルリチウム、フェニルリチウム、ヘキサメチレンジリチウム、ブタジエニルリチウム、及びイソプロペニルジリチウム当が挙げられる。これらの中でも、重合活性の観点から、n-ブチルリチウム、sec-ブチルリチウムが好ましい。
これらは、1種のみを単独で用いてもよく、2種以上を併用してもよい。
第3級アミン化合物としては、アミンを2個有する化合物が好ましい。さらに、それらの中でも、分子内で対称性を示す構造を有するものがより好ましく、N,N,N’,N’-テトラメチルエチレンジアミンや、ビス[2-(N,N-ジメチルアミノ)エチル]エーテルや、1,2-ジピペリジノエタンがさらに好ましい。
アルカリ金属アルコキシドとしては、以下に限定されるものではないが、例えば、炭素数2~12のアルキル基を有するナトリウムアルコキシド、リチウムアルコキシド、カリウムアルコキシドが好ましく、より好ましくは、炭素数3~6のアルキル基を有するナトリウムアルコキシドやカリウムアルコキシドであり、さらに好ましくは、ナトリウム-t-ブトキシド、ナトリウム-t-ペントキシド、カリウム-t-ブトキシド、カリウム-t-ペントキシドである。
これらの中でも、ナトリウムアルコキシドであるナトリウム-t-ブトキシド、ナトリウム-t-ペントキシドがさらにより好ましい。
ビニル化剤/有機リチウム化合物が0.2~3.0未満
アルカリ金属アルコキシド/有機リチウム化合物が0.3以下
失活剤としては、以下に限定されるものではないが、例えば、アルキル金属化合物が挙げられ、一つのアルキル置換基あたり1~20個の炭素原子をもつアルキルアルミニウム、アルキル亜鉛及びアルキルマグネシウム、ならびにこれらの混合物から選択される。
ペレット化の方法としては、例えば、一軸又は二軸押出機から水添共重合体をストランド状に押出して、ダイ部前面に設置された回転刃により、水中で切断する方法;一軸又は二軸押出機から水添共重合体をストランド状に押出して、水冷又は空冷した後、ストランドカッターにより切断する方法;オープンロール、バンバリーミキサーにより溶融混合した後、ロールによりシート状に成形し、さらに当該シートを短冊状にカットし、その後、ペレタイザーにより立方状ペレットに切断する方法等が挙げられる。
なお、水添共重合体のペレット成形体の大きさ、形状は特に限定されない。
ペレットブロッキング防止剤としては、以下に限定されるものではないが、例えば、ステアリン酸カルシウム、ステアリン酸マグネシウム、ステアリン酸亜鉛、ポリエチレン、ポリプロピレン、エチレンビスステアリルアミド、タルク、アモルファスシリカ等が挙げられる。
水添共重合体を成形して得られる表面保護フィルムの粘着性、糊残り性の観点から、ポリエチレン、及びエチレンビスステアリルアミドが好ましい。
ペレットブロッキング防止剤の配合量としては、水添共重合体に対して500~10000ppmが好ましく、水添共重合体に対して1000~7000ppmがより好ましい。ペレットブロッキング防止剤は、ペレット表面に付着した状態で配合されていることが好ましいが、ペレット内部にある程度含んでいてもよい。
本実施形態の組成物は、本実施形態の水添共重合体を含む。
粘着付与樹脂としては、本実施形態の組成物に粘性を付与しうる樹脂であれば特に限定されるものではなく、例えば、ロジン系テルペン系樹脂、水添ロジン系テルペン系樹脂、クマロン系樹脂、テルペン樹脂、水添テルペン樹脂、フェノール系樹脂、テルペン-フェノール系樹脂、芳香族炭化水素樹脂、脂肪族炭化水素樹脂等の公知の粘着付与樹脂が挙げられる。
粘着付与樹脂は1種のみを単独で使用してもよく、2種類以上混合して使用してもよい。
粘着付与樹脂の具体例としては、「ゴム・プラスチック配合薬品」(ラバーダイジェスト社編)に記載されたものが使用できる。粘着付与樹脂を用いることにより、粘着力の改良が図られる。
粘着付与樹脂の含有量が100質量部以下であれば、粘着昂進を効果的に防止でき、剥離の際の糊残り、ストップマークの発生をより効果的に抑制できる傾向にあるため好ましい。
その他、スチレン-エチレン-ブチレン(SEB)、スチレン-エチレン-プロピレン(SEP)といった構造のエラストマーも挙げられる。
前記官能基としては、以下に限定されるものではないが、例えば、水酸基、カルボキシル基、カルボニル基、チオカルボニル基、酸ハロゲン化物基、酸無水物基、チオカルボン酸基、アルデヒド基、チオアルデヒド基、カルボン酸エステル基、アミド基、スルホン酸基、スルホン酸エステル基、リン酸基、リン酸エステル基、アミノ基、イミノ基、ニトリル基、ピリジル基、キノリン基、エポキシ基、チオエポキシ基、スルフィド基、イソシアネート基、イソチオシアネート基、ハロゲン化ケイ素基、アルコキシケイ素基、ハロゲン化スズ基、ボロン酸基、ホウ素含有基、ボロン酸塩基、アルコキシスズ基、フェニルスズ基が挙げられる。
エチレン酢酸ビニル共重合体は、特に限定されないが、例えば、エチレンと酢酸ビニルとを、高温、高圧条件下でラジカル共重合することにより製造できる。エチレン酢酸ビニル共重合体は、酢酸ビニルの含有率によって性質が異なるが、当該酢酸ビニルの含有率に関しては特に限定されるものではない。
アクリル系共重合体は、以下に限定されるものではないが、例えば、アクリル酸メチル、アクリル酸エチル、メタクリル酸メチル、アクリルニトリル等と、酢酸ビニル、塩化ビニル、スチレン等との共重合体が挙げられる。
軟化剤としては、以下に限定されるものではないが、例えば、鉱物油系軟化剤及び合成樹脂系軟化剤が挙げられる。
鉱物油系軟化剤としては、一般的に、芳香族系炭化水素、ナフテン系炭化水素及びパラフィン系炭化水素の混合物が挙げられる。なお、パラフィン系炭化水素の炭素原子数が全炭素原子中の50%以上を占めるものがパラフィン系オイルと呼ばれ、ナフテン系炭化水素の炭素原子が30~45%のものがナフテン系オイルと呼ばれ、また、芳香族系炭化水素の炭素原子が35%以上のものが芳香族系オイルと呼ばれている。
鉱物油系軟化剤としては、ゴム用軟化剤であるパラフィン系オイルが好ましく、合成樹脂系軟化剤としては、ポリブテン、低分子量ポリブタジエン等が好ましい。
軟化剤を含有させることにより、本実施形態の組成物において、粘着性がより改善される傾向にある。
前記添加剤としては、以下に限定されるものではないが、例えば、ベンガラ、二酸化チタン等の顔料;パラフィンワックス、マイクロクリスタンワックス、低分子量ポリエチレンワックス等のワックス類;無定形ポリオレフィン、エチレンーエチルアクリレート共重合体等のポリオレフィン系又は低分子量のビニル芳香族系熱可塑性樹脂;天然ゴム;ポリイソプレンゴム、ポリブタジエンゴム、スチレン-ブタジエンゴム、エチレン-プロピレンゴム、クロロプレンゴム、アクリルゴム、イソプレン-イソブチレンゴム、ポリペンテナマーゴム等の合成ゴムが挙げられる。
前記合成ゴムとしては、具体的には、「ゴム・プラスチック配合薬品」(ラバーダイジェスト社編)等に記載されたものが挙げられる。
本実施形態の組成物の製造方法としては、特に限定されず、従来公知の方法により製造できる。
例えば、バンバリーミキサー、単軸スクリュー押出機、2軸スクリュー押出機、コニーダ、多軸スクリュー押出機等の一般的な混和機を用いた溶融混練方法、各成分を溶解又は分散混合後、コーター等により所定の基材フィルムに塗工した後、溶剤を加熱除去する方法等が挙げられる。
発泡処理方法としては、以下に限定されるものではないが、例えば、化学的方法、物理的方法、熱膨張型のマイクロバルーンの利用等がある。各々、無機系発泡剤、有機系発泡剤等の化学的発泡剤、物理的発泡剤等の添加、熱熱膨張型のマイクロバルーンの添加等により材料内部に気泡を分布させることができる。また、中空フィラー(既膨張バルーン)を添加することにより、軽量化、柔軟化、密着性の向上を図ってもよい。
本実施形態の成形体は、本実施形態の水添共重合体を含む。
成形体としては、以下に限定されるものではないが、例えば、自動車部品(自動車内装材料、自動車外装材料)、食品包装容器等の各種容器、家電用品、医療機器部品、工業部品、玩具、粘着性フィルム、例えば表面保護フィルム等が挙げられる。
本実施形態の成形体は、熱により軟化又は溶融させることにより成形することができる。以下に限定されるものではないが、例えば、圧縮成型、射出成型、ガスアシスト射出成型、中空成型、シート成型、回転成型、ラミネート成型、カレンダ、真空成型、熱成型又は加熱成型、及び押出成形といった、従来の成型法により製造することができる。これらの成型法は、1種のみを単独で用いてもよいし、2種以上を併用してもよい。
本実施形態の表面保護フィルムは、本実施形態の水添共重合体を含み、上述した本実施形態の組成物を含んでいてもよい。
なお、本実施形態の表面保護フィルムは、上述した本実施形態における水添共重合体、並びに組成物を、所定の基材フィルム上に積層形成した粘着剤層として備える構成を有するものであることが好ましい。
粘着剤層の厚さが100μm以下であれば、取扱性により優れる傾向にあり、経済的にも好ましい。また、1μm以上であれば密着性により優れる傾向にあり、均一な厚みが得られやすくなる傾向にある。
基材フィルムの厚みは、5.0mm以下が好ましく、より好ましくは3.0mm以下、さらに好ましくは1.0mm以下であり、300μm以下がさらにより好ましく、10μm以上200μm以下がよりさらに好ましい。一般的に、厚みが300μmを超えるものは「シート」と呼ばれるが、本明細書においては、これらも含めてフィルムと記載している。
本実施形態の表面保護フィルムの製造方法としては、以下に限定されるものではないが、例えば、本実施形態の水添共重合体又は組成物の溶液又は溶融物を前記所定の基材フィルム上に塗工する方法、フィルム押出機を用いて基材層と粘着剤層とを共押し出しする方法等が挙げられる。
ここで、本実施形態の組成物を用いる場合は、組成物の溶液や溶融物を単独で用いてもよく、水添共重合体の溶液や溶融物を混合してもよい。
この方法を用いる場合、塗工温度より高いガラス転移温度、融点又は軟化点を有する基材フィルムを用いることが好ましい。
実施例及び比較例に適用した、物性の測定方法及び評価方法について下記に示す。
((1)水添共重合体のビニル芳香族化合物単量体単位の含有量(以下、スチレン含有量とも表記する)、水添前の共役ジエン単量体単位のビニル結合量、共役ジエン単量体単位に基づく二重結合の水素添加率)
ポリマー中のスチレン含有量、水添前の共役ジエン単量体単位のビニル結合量、共役ジエン単量体単位に基づく二重結合の水素添加率を、核磁気共鳴スペクトル解析(NMR)により、下記の条件で測定し、求めた。

水添前の共重合体を用い、I.M.Kolthoff,etal.,J.Polym.Sci.1,429(1946)に記載の四酸化オスミウム酸法により分解、測定した。
なお、共重合体の分解には、オスミウム酸0.1g/125mL第3級ブタノール溶液を用いた。
下記の条件で、ゲルパーミエーションクロマトグラフィー(GPC)により測定し、得られたピークでのPS(ポリスチレン)換算検量線から分子量から、水添共重合体の重量平均分子量を求めた。

装置ARES(ティーエイインスツルメントー株式会社製、商品名)の捻りタイプのジオメトリーに、測定サンプルをセットし、動的粘弾性スペクトルを下記条件で測定し、損失係数tanδのピーク高さ(最大値)、当該最大値を与える温度(tanδのピークがある温度)、及びピーク半値幅を得た。

PMMA板(ポリメチルメタクリレート板、表面の算術平均粗さ:1.1μm)に、下記実施例1~26、比較例1~3において作製した表面保護フィルムの基材層側を両面テープで貼り付け、23℃×50%相対湿度中で、粘着層側にもう一枚の表面保護フィルムの粘着層側を重さ2kgのゴムロール(直径10cm)を転がして貼り付け、その後、ギアーオーブン内で60℃×30分加熱して粘着促進し、温度23℃×50%相対湿度中で30分放置した。その後180度方向に引き剥がし、下記の基準により評価した。
下記表3及び表4に評価結果を示す。
◎:容易に引き剥がすことができ、粘着面の破損もなく再利用可能
〇:引き剥がしに多少の応力が必要だが、粘着面の破損がなく再利用可能
×:引き剥がしに多大な応力が必要で、粘着面が破損し再利用不可
PMMA板(ポリメチルメタクリレート板、表面の算術平均粗さ:1.1μm)に、下記実施例1~26、比較例1~3において作製した表面保護フィルムを貼り付け、23℃×50%相対湿度中で、重さ2kgのゴムロール(直径10cm)を転がして貼り付け、その後、密着部分と空隙部分との面積比を密着性の指標とし、目視で観察し、下記の基準により評価した。
下記表3及び表4に評価結果を示す。
◎:剥離面積(1m2)に対して、目視で観察できる気泡が全くないもの
〇:剥離面積(1m2)に対して、目視で観察できる気泡が1点のもの
×:剥離面積(1m2)に対して、目視で観察できる気泡が2点以上のもの
粘着強度の測定装置として、万能引張圧縮試験機「テクノグラフTGE-500N:(株)ミネベア製」を用いた。
下記実施例1~26、比較例1~3において、温度23℃×50%相対湿度中で、作製した表面保護フィルムを25mm幅にしたものをPMMA板(表面の算術平均粗さ:0.1μm)に貼り付け、さらに重さ2kgのゴムロール(直径10cm)転がして貼り付け、30分間放置し、その後、引き剥がし速度300mm/分として粘着強度を測定した。
評価は、温度23℃×50%相対湿度中で「180度引き剥がし試験」を、初期粘着性と粘着昂進性の2種類について行った。
なお、初期粘着性については初期の粘着強度を測定し、粘着昂進性については、後述する条件により長時間接着させた際の粘着強度の経時変化、すなわち加熱粘着促進後の粘着強度を測定し、それぞれ下記の基準により評価した。
下記表3及び表4において、初期粘着性、粘着昂進性の評価結果を示す。

PMMA板(表面の算術平均粗さ:1.1μm)に、下記実施例、比較例において作製した表面保護フィルムを貼り付け、23℃×50%相対湿度中で、さらに重さ2kgのゴムロール(直径10cm)を転がして貼り付けた後、ギアーオーブン内で70℃×96時間加熱して粘着促進し、30分間測定環境に放置した。その後、表面保護フィルムを剥離し、中央部で一度ストップした。その後完全に剥離し、PMMA板の側面からLEDライトを当て表面状態を下記の基準により評価した。
◎:ストップマークが確認されない。
○:中央部にストップマークがうっすら確認できる。
×:中央部にストップマークがくっきりと確認できる。
PMMA板(表面の算術平均粗さ:1.1μm)に、下記実施例、比較例において作製した表面保護フィルムを貼り付け、23℃×50%相対湿度中で、さらに重さ2kgのゴムロール(直径10cm)を転がして貼り付けた後、ギアーオーブン内で80℃×1時間加熱して粘着促進し、30分間測定環境に放置した。その後、表面保護フィルムを剥離し、PMMA板上の糊残りの状態を、下記の基準により評価した。
◎:剥離面積(1m2)に対して、目視で観察できる糊残りが全くないもの。
○:剥離面積(1m2)に対して、目視で観察できる糊残りが1点のもの。
×:剥離面積(1m2)に対して、目視で観察できる糊残りが2点以上のもの。
(水添触媒の調製)
ブロック共重合体の水素添加反応に用いた水添触媒を下記の方法で調製した。
窒素置換した反応容器に、乾燥、精製したシクロヘキサン1リットルを仕込み、ビス(η5-シクロペンタジエニル)チタニウムジクロリド100ミリモルを添加し、十分に攪拌しながらトリメチルアルミニウム200ミリモルを含むn-ヘキサン溶液を添加して、室温にて約3日間反応させ、水添触媒を調製した。
以下に記載するA1、B1、B2、C1は、それぞれ下記の重合体ブロックを示すものとする。
A1:スチレンとブタジエンのランダム共重合体ブロック
B1、B2:ポリスチレン重合体ブロック
C1:ポリブタジエン共重合体ブロック
<ポリマー1:スチレン-スチレン・ブタジエンランダム-スチレンの水添物(B1-A1-B2)>
内容積が10Lの攪拌装置及びジャケット付き槽型反応器を使用して、バッチ重合を以下の方法で行った。
はじめにシクロヘキサン1Lを反応器に張り込み、温度55℃に調整した後、反応器に投入したブタジエンモノマー及びスチレンモノマーの総量(以下、全モノマーとする。)100質量部に対してn-ブチルリチウム(以下「Bu-Li」ともいう。)0.075質量部と、N,N,N’,N’-テトラメチルエチレンジアミン(以下「TMEDA」ともいう。)をBu-Li1モルに対して1.5モルと、ナトリウムt-ペントキシド(以下、「NaOAm」ともいう。)をBu-Li1モルに対して0.04モル添加した。
その後メタノールを添加し、次に安定剤としてオクタデシル-3-(3,5-ジ-t-ブチル-4-ヒドロキシフェニル)プロピオネートを共重合体100質量部に対して0.3質量部添加し、(ポリマー1)を得た。
得られた(ポリマー1)は、スチレン含有量:24.4質量%、スチレンブロック(ブロックB)の含有量:11.0%、水添前のブタジエンブロック部のビニル結合量:75.0%、重量平均分子量:14.5万、水添率:98.0%、MFR(温度230℃、荷重2.16kg):10.0g/10分であった。
<ポリマー2:ブタジエン-スチレン-スチレン・ブタジエンランダム-スチレンの水添物(C1-B1-A1-B2)>
前記(ポリマー1)の合成と同様に、内容積が10Lの攪拌装置及びジャケット付き槽型反応器を使用してバッチ重合を以下の方法で行った。
はじめにシクロヘキサン1Lを反応器に張り込み、温度50℃に調整した後、全モノマー100質量部に対してBu-Li0.076質量部と、TMEDAをBu-Li1モルに対して1.3モル、NaOAmをBu-Li1モルに対して0.04モル添加した。
この時点でポリマー溶液をサンプリングし、ブタジエンの重合転化率を測定したところ、100%であった。

得られた(ポリマー2)は、スチレン含有量32.5質量%、スチレンブロック(ブロックB)の含有量:11.0%、水添前のブタジエンブロック部のビニル結合量65.0%、重量平均分子量14.3万、水添率は98.0%、MFR(温度230℃、荷重2.16kg)は15.0g/10分であった。
<ポリマー3:スチレン-スチレン・ブタジエンランダム-スチレンの水添物(B1-A1-B2)>
前記(ポリマー1)の合成と同様に、内容積が10Lの攪拌装置及びジャケット付き槽型反応器を使用してバッチ重合を以下の方法で行った。
はじめにシクロヘキサン1Lを反応器に張り込み、温度45℃に調整した後、全モノマー100質量部に対してBu-Li0.076質量部と、TMEDAをBu-Li1モルに対して1.3モルと、NaOAmをBu-Li1モルに対して0.04モル添加した。

次に、反応液を10℃にしたのち、スチレン5質量部とブタジエン70質量部を投入し重合を行った。
この時の、重合温度差は25℃であった。
さらにスチレン12.5質量部投入し重合を行った。
得られた(ポリマー27)は、スチレン含有量30.0質量%、スチレンブロック(ブロックB)の含有量:25.1%、水添前のブタジエンブロック部のビニル結合量77.0%、重量平均分子量14.1万、水添率は98%、MFR(温度230℃、荷重2.16kg)は10.0g/10分であった。
<ポリマー28:スチレン-ブタジエン-スチレンの水添物(B1-C1-B2)>
前記(ポリマー1)と同様の基準によりBu-Liを0.089質量部、TMEDAを1.5モル、NaOAmを0.04モル添加し、第2ステップとして、ブタジエン89質量部、重合温度差12℃とし、ブロック共重合体を製造したこと以外は、(ポリマー1)と同様の操作を行い、(ポリマー28)を得た。
得られた(ポリマー28)は、スチレン含有量11.0質量%、スチレンブロック(ブロックB)の含有量:11.0%、水添前のブタジエンブロック部のビニル結合量75.0%、重量平均分子量12.0万、水添率は98%、MFR(温度230℃、荷重2.16kg)は10.0g/10分であった。

前記(ポリマー1)の合成と同様に、内容積が10Lの攪拌装置及びジャケット付き槽型反応器を使用してバッチ重合を以下の方法で行った。
はじめにシクロヘキサン5Lを反応器に張り込み、温度50℃に調整した後、全モノマー100質量部に対してBu-Li0.075質量部と、TMEDAをBu-Li1モルに対して1.5モルと、NaOAmをBu-Li1モルに対して0.04モル添加した。
このときの重合温度差は25℃であった。
得られた(ポリマー29)は、スチレン含有量24.4質量%、スチレンブロック(ブロックB)の含有量:11.5%、水添前のブタジエンブロック部のビニル結合量75.0%、重量平均分子量14.5万、水添率は98%、MFR(温度230℃、荷重2.16kg)は10.0g/10分であった。
基材層を構成するポリプロピレン(サンアロマー社製、商品名「PC684S」、MFR(230℃、2.16kg荷重)=7.5g/10分)、及び粘着剤層を構成する水添共重合体を各々の押出機に供給し、Tダイ方式共押出法によって両層を一体化して共押出し、基材層厚さ40μm、粘着剤層厚さ10μmの表面保護フィルムを作製した。
実施例1~26及び比較例1~3で得られたポリマー1~29よりなる粘着剤層を具備する表面保護フィルムを用いて、上述した密着性、初期粘着性、粘着昂進性、糊残り性、ストップマーク、粘着面同士の易剥離性の評価を行った。
評価結果を下記表3及び表4に示す。
さらに、実施例1~17は密着性、初期粘着性、粘着昂進性、ストップマーク、糊残り性においても優れた性能を発揮した。
