Abstract
各種装置の構成部品に使用される際に、周辺部材との熱膨張係数の整合を図ることができる立体造形物を精度良く作製することが可能な立体造形用樹脂組成物を提供する。 硬化性樹脂とガラスフィラーを含有する立体造形用樹脂組成物であって、ガラスフィラーが、-40~50℃において60×10-7/℃以下熱膨張係数を有し、かつ、組成としてSiO2の含有量が90質量%以下であることを特徴とする立体造形用樹脂組成物。
Description
本発明は立体造形用樹脂組成物及びそれを用いた立体造形物の製造方法に関する。
従来、樹脂材料等を積層させて立体造形物を得る方法が知られている。例えば光造形法、粉末床溶融焼結法、熱溶解積層(Fused deposition modeling:FDM)法等種々の方法が提案され実用化されている(例えば特許文献1参照)。
なかでも光造形法は、細やかな造形や正確なサイズ表現に優れており、広く普及している。光造形法は以下のようにして立体造形物を作製するものである。まず液状の光硬化性樹脂を満たした槽内に造形ステージを設け、造形ステージ上の光硬化性樹脂に紫外線レーザー等の活性エネルギー線を照射して所望のパターンの硬化層を形成する。このようにして硬化層を1層形成すると造形ステージを1層分だけ下げて、硬化層上に未硬化の光硬化性樹脂を導入し、同様にして活性エネルギー線を光硬化性樹脂に照射して前記硬化層上に新たな硬化層を積み上げる。この操作を繰り返すことにより、所定の立体造形物を得る。また、粉末焼結法は、樹脂、金属、セラミックスまたはガラスの粉末を満たした槽内に造形ステージを設け、造形ステージ上の粉末に活性エネルギー線を照射し、軟化変形にて所望のパターンの硬化層を形成するものである。
上記の方法により得られた立体造形物は、例えば例えば各種測定装置や温度調節器の構成部品等に使用される場合、周辺部材(例えば金属)との熱膨張係数の整合が求められる。また、そのような部品は形状が複雑なものが多く、上記の方法により精度良く作製することが困難である。
以上に鑑み、本発明は、各種装置の構成部品に使用される際に、周辺部材との熱膨張係数の整合を図ることができる立体造形物を精度良く作製することが可能な立体造形用樹脂組成物を提供することを目的とする。
本発明の立体造形用樹脂組成物は、硬化性樹脂とガラスフィラーを含有する立体造形用樹脂組成物であって、ガラスフィラーが、-40~50℃において60×10-7/℃以下の熱膨張係数を有し、かつ、組成としてSiO2の含有量が90質量%以下であることを特徴とする。
一般に樹脂は熱膨張係数が大きく、温度変化による寸法変形が大きい。一方、本発明の立体造形用樹脂組成物は、熱膨張係数が60×10-7/℃以下と低いガラスフィラーを含有するため、樹脂組成物の寸法変形を抑制することができ、得られる立体造形物は高い寸法安定性を有する。
ところで、得られる立体造形物の機械的強度を高めることを目的として、樹脂組成物中の充填材の含有量を多くすると、樹脂組成物の流動性が低下するため、複雑な形状を有する立体造形物を精度良く作製することが困難になる。しかしながら、本発明では充填材としてSiO2の含有量が90質量%以下のガラスフィラーを用いているため、球状等の樹脂組成物の流動性を低下させにくい形状に容易に成形が可能である。よって、樹脂組成物中に多く含有させた場合であっても、立体造形物を精度良く作製することが可能となる。
本発明の立体造形用樹脂組成物において、ガラスフィラーの比表面積が、下記式により表される理論比表面積の3倍以下であることが好ましい。
理論比表面積(m2/g)=6/(密度(g/cm3)×平均粒径D50(μm))
理論比表面積は、ガラスフィラーが平均粒子径D50の直径を有する球状であると仮定した場合の比表面積である。ガラスフィラーの比表面積が理論比表面積の3倍以下と小さく規定すれば、ガラスフィラー表面の凹凸が小さく、樹脂組成物の流動性を向上させやすくなる。
本発明の立体造形用樹脂組成物において、ガラスフィラーが略球状であることが好ましい。このようにすれば、樹脂組成物の流動性をより一層向上させやすくなる。
本発明の立体造形用樹脂組成物において、ガラスフィラーが、組成として質量%で、SiO2 30~85%、Al2O3 0~30%、B2O3 0~50%、Li2O+Na2O+K2O 0.01~10%を含有することが好ましい。このようにすれば、ガラスフィラーの軟化点が低下して、成形性が向上しやすくなる。ここで「Li2O+Na2O+K2O」は各成分の含有量の合量を意味する。
本発明の立体造形用樹脂組成物において、ガラスフィラーが、組成として質量%で、SiO2 55~75%、Al2O3 15~30%、Li2O 2~10%、Na2O 0~3%、K2O 0~3%、MgO 0~5%、ZnO 0~10%、BaO 0~5%、TiO2 0~5%、ZrO2 0~4%、P2O5 0~5%、及びSnO2 0~2.5%を含有することが好ましい。このようにすれば、ガラスフィラーの熱膨張係数を低下させやすくなる。
本発明の立体造形用樹脂組成物において、ガラスフィラーにおける、鉛、水銀、クロム、カドミウム、フッ素、ヒ素の含有量が各々0.01質量%以下であることが好ましい。このようにすれば、環境上好ましい立体造形物を得ることができる。
本発明の立体造形用樹脂組成物において、ガラスフィラーの軟化点が1200℃以下であることが好ましい。このようにすれば、球状等に容易に成形することが可能となる。
本発明の立体造形用樹脂組成物において、ガラスフィラーの波長400nmにおける光透過率が5%以上であることが好ましい。このようにすれば、光造形法を適用した場合に、活性エネルギー線が樹脂組成物内部にゆき渡りやすくなり、製造効率が向上しやすくなる。
本発明の立体造形用樹脂組成物において、ガラスフィラーが結晶を析出している(結晶化ガラス)ことが好ましい。このようにすれば、ガラスフィラーの熱膨張係数を低下させることができる。そのため、得られる立体造形物の熱膨張係数も低下して、寸法安定性を向上させることができる。
本発明の立体造形用樹脂組成物において、硬化性樹脂として光硬化性樹脂または熱硬化性樹脂を用いることができる。
本発明の立体造形用樹脂組成物が、体積%で、硬化性樹脂 30~99%、ガラスフィラー 1~70%を含有することが好ましい。
本発明の立体造形物の製造方法は、樹脂組成物からなる液状層に選択的に活性エネルギー線を照射して所定のパターンを有する硬化層を形成し、前記硬化層上に新たな液状層を形成した後に活性エネルギー線を照射して前記硬化層と連続した所定パターンを有する新たな硬化層を形成し、所定の立体造形物が得られるまで前記硬化層の積層を繰り返す立体造形物の製造方法であって、樹脂組成物として、上記の立体造形用樹脂組成物を使用することを特徴とする。
本発明によれば、各種装置の構成部品に使用される際に、周辺部材との熱膨張係数の整合を図ることができる立体造形物を精度良く作製することが可能な立体造形用樹脂組成物を提供することができる。
本発明の立体造形用樹脂組成物は、硬化性樹脂とガラスフィラーを含有する。各々の含有量割合は、体積%で、硬化性樹脂 30~99%、ガラスフィラー 1~70%であることが好ましい。より好ましくは、硬化性樹脂が35~95%、40~90%、特に45~85%であり、ガラスフィラーが5~65%、10~60%、特に15~55%である。ガラスフィラーの含有量が少なすぎると、機械的強度の向上効果が得られにくくなる。一方、ガラスフィラーの含有量が多すぎる場合も、各ガラスフィラー粒子における硬化性樹脂との接触面積が小さくなり、得られる立体造形物の機械的強度が低くなる傾向がある。また光造形法の場合は、樹脂組成物の粘度が高くなり過ぎて、造形ステージ上に新たな液状層を形成しにくくなる等の不具合が生じやすくなる。
本発明で使用する硬化性樹脂は、光硬化性樹脂、熱硬化性樹脂のいずれであってもよく、採用する造形法によって適宜選択することができる。例えば光造形法を使用する場合は液状の光硬化性樹脂を選択すればよく、また粉末焼結法を採用する場合は粉末状の熱硬化性樹脂を選択すればよい。
光硬化性樹脂としては、重合性のビニル系化合物、エポキシ系化合物等種々の樹脂を選択することができる。また単官能性化合物や多官能性化合物のモノマーやオリゴマーが用いられる。これらの単官能性化合物、多官能性化合物は、特に限定されるものではない。
以下に光硬化性樹脂の代表例を挙げる。

重合性のビニル系化合物の単官能性化合物としては、イソボルニルアクリレート、イソボルニルメタクリレート、ジンクロペンテニルアクリレート、ボルニルアクリレート、ボルニルメタクリレート、2-ヒドロキシエチルアクリレート、2-ヒドロキシプロピルアクリレート、プロピレングリコールアクリレート、ビニルピロリドン、アクリルアミド、酢酸ビニル、スチレン等が挙げられる。また多官能性化合物としては、トリメチロールプロパントリアクリレート、EO変性トリメチロールプロパントリアクリレート、エチレングリコールジアクリレート、テトラエチレングリコールジアクリレート、ポリエチレングリコールジアクリレート、1,4-ブタンジオールジアクリレート、1,6-ヘキサンジオールジアクリレート、ネオペンチルグリコールジアクリレート、ジシクロペンテニルジアクリレート、ポリエステルジアクリレート、ジアリルフタレート等が挙げられる。これらの単官能性化合物や多官能性化合物の1種以上を単独又は混合物の形で使用することができる。
ビニル系化合物の重合開始剤としては、光重合開始剤が用いられる。光重合開始剤としては、2,2-ジメトキシ-2-フェニルアセトフェノン、1-ヒドロキシシクロヘキシルフェニルケトン、アセトフェノン、ベンゾフェノン、キサントン、フルオレノン、ベンズアルデヒド、フルオレン、アントラキノン、トリフェニルアミン、カルバゾール、3-メチルアセトフェノン、ミヒラーケトン等が代表的なものとして挙げることができ、これらの開始剤を1種または2種以上組み合わせて使用することができる。必要に応じてアミン系化合物等の増感剤を併用することも可能である。これらの重合開始剤の使用量は、ビニル系化合物に対してそれぞれ0.1~10質量%であることが好ましい。
エポキシ系化合物としては、水素添加ビスフェノールAジグリシジルエーテル、3,4-エポキシシクロヘキシルメチル-3,4-エポキシシクロヘキサンカルボキシレート、2-(3,4-エポキシシクロヘキシル-5,5-スピロ-3,4-エポキシ)シクロヘキサン-m-ジオキサン、ビス(3,4-エポキシシクロヘキシルメチル)アジペート等が挙げられる。これらのエポキシ系化合物を用いる場合には、トリフェニルスルホニウムヘキサフルオロアンチモネート等のエネルギー活性カチオン開始剤を用いることができる。
さらに光硬化性樹脂には、レベリング剤、界面活性剤、有機高分子化合物、有機可塑剤等を必要に応じて添加してもよい。
本発明で使用するガラスフィラーは、-40~50℃において60×10-7/℃以下熱膨張係数を有し、かつ、組成としてSiO2の含有量が90質量%以下であることを特徴とする。それにより、得られる立体造形物の熱膨張係数を低減することができるとともに、球状等の樹脂組成物の流動性を低下させにくい形状に容易に成形が可能である。以下、ガラスフィラーの具体的な組成について説明する。なお以下の各成分の含有量に関する説明において、特に断りがない限り「%」は質量%を表す。
(ガラス組成A)
ガラスフィラーとして、組成として質量%で、SiO2 30~85%、Al2O3 0~30%、B2O3 0~50%、Li2O+Na2O+K2O 0~10%を含有するものが使用できる。このようにガラス組成を限定した理由を以下に説明する。

SiO2はガラス骨格を形成する成分であり、化学的耐久性を向上させやすく、失透を抑制する効果がある。SiO2の含有量は30~85%、40~75%、特に45~70%であることが好ましい。SiO2が少なすぎると、上記効果が得られにくくなる。一方、SiO2が多すぎると、軟化点が高くなって成形性に劣る傾向がある。
Al2O3はガラス化安定成分である。また化学的耐久性を向上させる効果が高い。Al2O3の含有量は0~30%、2.5~25%、特に5~20%であることが好ましい。Al2O3が多すぎると、軟化点が上昇して成形しにくくなる。また、溶融性や化学的耐久性が低下しやすくなったり、失透しやすくなる。
B2O3はガラス骨格を形成する成分である。また化学的耐久性を向上させやすく、失透を抑制する効果がある。B2O3の含有量は0~50%、2.5~40%、特に5~30%であることが好ましい。B2O3の含有量が多すぎると、溶融性が低下したり、成形時に軟化しにくくなり、製造が困難になる。
Li2O、Na2O及びK2Oは軟化点を低下させ、成形を容易にする成分である。Li2O+Na2O+K2Oの含有量は0~10%、0.01~9%、0.1~8%、特に1~7%であることが好ましい。Li2O+Na2O+K2Oが多すぎると、熱膨張係数が大きくなったり、化学的耐久性が低下しやすくなる。なお、Li2O、Na2O及びK2Oの各成分の含有量も上記範囲とすることが好ましい。
ガラスフィラーには、上記成分以外にも以下の成分を含有させることができる。
MgO、CaO、SrO、BaO及びZnOは化学的耐久性を大きく低下させずに粘度を低下させる成分である。これらの成分の含有量は、合量で0~50%、0.1~50%、1~40%、特に2~30%であることが好ましい。これらの成分の含有量が多すぎると、失透しやすくなる。
P2O5はガラス骨格を形成する成分であり、光透過率や化学的耐久性を向上させやすく、また失透を抑制する効果もある。P2O5の含有量は0~50%、2.5~40%、特に5~30%であることが好ましい。P2O5が多すぎると、溶融性が低下しやすくなる。また耐候性が低下しやすくなる。一方、P2O5が少なすぎると失透しやすくなる。
(ガラス組成B)
ガラスフィラーとしては、組成として質量%で、SiO2 55~75%、Al2O3 15~30%、Li2O 2~10%、Na2O 0~3%、K2O 0~3%、MgO 0~5%、ZnO 0~10%、BaO 0~5%、TiO2 0~5%、ZrO2 0~4%、P2O5 0~5%、及びSnO2 0~2.5%を含有するものが使用できる。上記組成を有するガラスフィラーは、結晶化開始温度以上で加熱することにより、低膨張特性を有するβ-石英固溶体及び/またはβ-ユークリプタイトを析出する性質を有する。
ガラスフィラーとしては、組成として質量%で、SiO2 55~75%、Al2O3 15~30%、Li2O 2~10%、Na2O 0~3%、K2O 0~3%、MgO 0~5%、ZnO 0~10%、BaO 0~5%、TiO2 0~5%、ZrO2 0~4%、P2O5 0~5%、及びSnO2 0~2.5%を含有するものが使用できる。上記組成を有するガラスフィラーは、結晶化開始温度以上で加熱することにより、低膨張特性を有するβ-石英固溶体及び/またはβ-ユークリプタイトを析出する性質を有する。
上記のようにガラス組成を限定した理由を以下に説明する。
SiO2はガラス骨格を形成するとともに、結晶の構成成分にもなる。SiO2の含有量は55~75%、特に60~75%であることが好ましい。SiO2が少なすぎると、熱膨張係数が高くなったり、化学的耐久性が低下する傾向がある。一方、SiO2が多すぎると、溶融性が低下しやすくなる。また、溶融ガラスの粘度が大きくなって、清澄や成形が困難となる傾向がある。
Al2O3はガラス骨格を形成するとともに、結晶の構成成分にもなる。Al2O3の含有量は15~30%、特に17~27%であることが好ましい。Al2O3が少なすぎると、熱膨張係数が高くなったり、化学的耐久性が低下する傾向がある。一方、Al2O3が多すぎると、溶融性が低下する傾向がある。また、溶融ガラスの粘度が大きくなって、清澄や成形が困難となる傾向がある。さらに失透しやすくなる。
Li2Oは結晶の構成成分であり、結晶性に大きな影響を与えるとともに、粘度を低下させて溶融性及び成形性を向上させる成分である。Li2Oの含有量は2~10%、2~7%、2~5%、特に2~4.8%であることが好ましい。Li2Oの含有量が少なすぎると、結晶が析出しにくくなったり、溶融性が低下しやすくなる。また、粘度が大きくなって、清澄や成形が困難になる傾向がある。一方、Li2Oの含有量が多すぎると、失透しやすくなる。
Na2O及びK2Oは、粘度を低下させて溶融性及び成形性を向上させるための成分である。Na2O及びK2Oの含有量は各々0~3%、特に各々0.1~1%であることが好ましい。Na2OまたはK2Oの含有量が多すぎると、失透しやすくなり、また熱膨張係数が高くなりやすい。さらに、ガラスフィラーを樹脂に配合した際に、樹脂が変質するおそれがある。
MgOは熱膨張係数を調整するための成分である。MgOの含有量は0~5%、0.1~3%、特に0.3~2%であることが好ましい。MgOの含有量が多すぎると、失透しやすくなり、また熱膨張係数が高くなりやすい。
ZnOは熱膨張係数を調整するための成分である。ZnOの含有量は0~10%、0~7%、0~3%、特に0.1~1%であることが好ましい。ZnOの含有量が多すぎると、失透しやすくなる。
BaOは、粘度を低下させて溶融性及び成形性を向上させるための成分である。BaOの含有量は0~5%、特に0.1~3%であることが好ましい。BaOの含有量が多すぎると、失透しやすくなる。
TiO2及びZrO2は、結晶化工程で結晶を析出させるための核形成剤として作用する成分である。TiO2の含有量は0~5%、特に1~4%であることが好ましい。ZrO2の含有量は0~4%、特に0.1~3%であることが好ましい。TiO2またはZrO2の含有量が多すぎると、失透しやすくなる。
P2O5は分相を促進して結晶核の形成を助ける成分である。P2O5の含有量は0~5%、特に0.1~4%であることが好ましい。P2O5の含有量が多すぎると、過剰に分相して光透過率が低下しやすくなる。
SnO2は清澄剤として働く成分である。SnO2の含有量は0~2.5%、特に0.1~2%であることが好ましい。SnO2の含有量が多すぎると、失透しやすくなったり、光透過率が低下しやすくなる。
上記成分以外にも、B2O3、CaO、SrO等を本発明の効果を損なわない範囲で適宜含有させることができる。
なお、ガラス組成A及びガラス組成Bのいずれにおいても、環境上の理由から、ガラス組成中の鉛、水銀、クロム、カドミウム、フッ素及びヒ素の含有量は各々0.01質量%以下とすることが好ましい。また光透過率の低下を抑制する観点から、ガラス組成中のFe2O3、NiO及びCuOの含有量は合量で1%以下、0.75%以下、特に0.5%以下であることが好ましく、TiO2、WO3、La2O3、Gd2O3、及びBi2O3の含有量は合量で5%以下、2.5%以下、特に1%以下であることが好ましい。
本発明のガラスフィラーの-40~50℃における熱膨張係数は60×10-7/℃以下であり、50×10-7/℃以下、特に40×10-7/℃以下であることが好ましい。ガラスフィラーの熱膨張係数が高すぎると、得られる立体造形物の熱膨張係数を低減する効果が得られにくくなる。なお、上記のガラス組成Bを有するガラスフィラーは、結晶析出により例えば5×10-7/℃以下、3×10-7/℃以下、特に2×10-7/℃以下という低熱膨張係数を達成することが可能である。
ガラスフィラーの比表面積は、下記式で表される理論比表面積の3倍以下、2.5倍以下、特に2倍以下であることが好ましい。このようにすれば、ガラスフィラー表面の凹凸が小さく、樹脂組成物の流動性を向上させやすくなる。ガラスフィラーに対してファイアポリッシュ等の加工を施すことにより、表面粗さが小さくなり比表面積を低減することができる。ガラスフィラーの形状は特に限定されないが、比表面積を小さくする観点から、略球状であることが好ましい。
理論比表面積(m2/g)=6/(密度(g/cm3)×平均粒子径D50(μm))
ガラスフィラーの比表面積は0.1~5m2/g、0.5~4m2/g、特に0.75~3m2/gであることが好ましい。ガラスフィラーの比表面積が小さすぎると、大粒径化しやすくなり、樹脂組成物の流動性が低下しやすくなる。一方、ガラスフィラーの比表面積が大きすぎると、樹脂組成物の流動性が低下したり、界面泡が抜けにくくなる。また、得られる立体造形物の機械的強度が低下しやすくなる。
ガラスフィラーの平均粒子径D50は1~500μm、1.5~100μm、2~50μm、特に2.5~20μmであることが好ましい。ガラスフィラーの平均粒子径D50が小さくなるほど充填率を高めることができるが、硬化性樹脂の流動性が低下したり、界面泡が抜けにくくなる傾向がある。一方、ガラスフィラーの平均粒子径D50が大きいほど充填率が低下しやすくなる。
なお本発明において、平均粒子径D50は一次粒子のメジアン径での50%体積累積径を示し、レーザー回折式粒度分布測定装置により測定された値をいう。
ガラスフィラーの波長400nmにおける光透過率は5%以上、10%以上、30%以上、50%以上、特に70%以上であることが好ましい。特に光造形法の場合は、ガラスフィラーの波長400nmにおける光透過率が低すぎると、活性エネルギー線が樹脂組成物内部に侵入しにくくなり、硬化しにくくなる。
ガラスフィラーの密度は特に限定されず、目的とする用途応じて適宜調整すれば良い。例えば、ガラスフィラーの密度は2.4~4g/cm3、特に2.5~3.5g/cm3の範囲で適宜調整することが好ましい。
ガラスフィラーの屈折率nd及びアッベ数νdは特に限定されず、使用する樹脂に応じて適宜調整すれば良い。例えば、ガラスフィラーの屈折率ndは1.40~1.75、アッベ数νdは30~70の範囲で適宜調整することが好ましい。
ガラスフィラーは、表面がシランカップリング剤によって処理されていることが好ましい。シランカップリング剤で処理すれば、ガラスフィラーと硬化性樹脂の結合力を高めることができ、より機械的強度に優れた立体造形物を得ることが可能になる。また、ガラスフィラーと硬化性樹脂のなじみがよくなり、界面泡を低減できる。さらに、ガラスフィラーの耐候性を向上させることができる。シランカップリング剤としては、例えばアミノシラン、エポキシシラン、アクリルシラン等が好ましい。なおシランカップリング剤は、用いる硬化性樹脂によって適宜選択すればよく、例えば光硬化性樹脂としてビニル系不飽和化合物を用いる場合にはアクリルシラン系シランカップリング剤が最も好ましく、またエポキシ系化合物を用いる場合にはエポキシシラン系シランカップリング剤を用いることが望ましい。
さらに、機械的強度向上を目的として、酸化物ナノ粒子を、樹脂組成物中に1体積%以下の割合で含有させてもよい。酸化物ナノ粒子としては、ZrO2、Al2O3またはSiO2等を使用することができる。なお、これらの酸化物ナノ粒子は、ガラスフィラーの樹脂との濡れ性を向上し、樹脂組成物の粘度を低下させる効果も有する。酸化物ナノ粒子の平均粒子径は、1~1000nm、2.5~750nm、特に5~500nmであることが好ましい。酸化物ナノ粒子の平均粒子径が小さすぎると、機械的強度を向上させる効果が得られにくい。酸化物ナノ粒子の平均粒子径が大きすぎると、樹脂組成物の粘度を低下させる効果が得られにくくなる。また、樹脂との屈折率の違いから生じる散乱により、樹脂組成物の光透過率が低下しやすくなる。
次に、本発明の立体造形物の製造方法の一例を説明する。具体的には、光硬化性樹脂を含む樹脂組成物を用いた立体造形物の製造方法について説明する。なお樹脂組成物は既述の通りであり、ここでは説明を省略する。
まず光硬化性樹脂組成物からなる1層の液状層を準備する。例えば液状の光硬化性樹脂組成物を満たした槽内に造形用ステージを設け、ステージ上面が液面から所望の深さ(例えば0.2mm程度)となるように位置させる。このようにすることで、ステージ上に液状層を準備することができる。
次に、この液状層に活性エネルギー線、例えば紫外線レーザーを照射して光硬化性樹脂を硬化させ、所定のパターンを有する硬化層を形成する。なお活性エネルギー線としては、紫外線の他に、可視光線、赤外線等のレーザー光を用いることができる。
続いて、形成した硬化層上に、光硬化性樹脂組成物からなる新たな液状層を準備する。例えば、前記した造形用ステージを1層分下降させることにより、硬化層上に光硬化性樹脂を導入し、新たな液状層を準備することができる。
その後、硬化層上に準備した新たな液状層に活性エネルギー線を照射して、前記硬化層と連続した新たな硬化層を形成する。
以上の操作を繰り返すことによって硬化層を連続的に積層し、所定の立体造形物を得る。
本発明の製造方法により得られる立体造形物は、各種測定装置の位置決め部材や温度調節器の構成部品等として好適である。
以下に本発明の立体造形用樹脂組成物を実施例に基づいて説明する。表1は本発明の実施例及び比較例を示している。
(光硬化性樹脂の調製)
まずイソホロンジイソシアネート、モルホリンアクリルアミド及びジブチル錫ジラウレートをオイルバスで加熱した。次に、グリセリンモノメタクリレートモノアクリレートにメチルヒドロキノンを均一に混合溶解させた液を入れ撹拌混合して反応させた。さらに、ペンタエリスリトールのプロピレンオキサイド4モル付加物(ペンタエリスリトールの4個の水酸基にプロピレンオキサイドをそれぞれ1モル付加したもの)を加えて反応させることにより、ウレタンアクリレートオリゴマーとモルホリンアクリルアミドを含む反応生成物を作製した。
まずイソホロンジイソシアネート、モルホリンアクリルアミド及びジブチル錫ジラウレートをオイルバスで加熱した。次に、グリセリンモノメタクリレートモノアクリレートにメチルヒドロキノンを均一に混合溶解させた液を入れ撹拌混合して反応させた。さらに、ペンタエリスリトールのプロピレンオキサイド4モル付加物(ペンタエリスリトールの4個の水酸基にプロピレンオキサイドをそれぞれ1モル付加したもの)を加えて反応させることにより、ウレタンアクリレートオリゴマーとモルホリンアクリルアミドを含む反応生成物を作製した。
得られた反応生成物に、モルホリンアクリルアミド、ジシクロペンタニルジアクリレートを添加した。さらに、1-ヒドロキシシクロヘキシルフェニルケトン(光重合開始剤)を添加し、無色透明なアクリル系光硬化性樹脂を得た。このアクリル系光硬化性樹脂は、粘度が1Pa・s、硬化後の屈折率ndが1.5103であった。
(ガラスフィラーの調製)
まず表1に示す組成となるように原料を調合し、1500~1600℃で4~8時間溶融した。溶融ガラスを成形ローラーでフィルム状に成形した後、粉砕し、平均粒子径D50が5μmのガラス粉末を作製した。得られたガラス粉末を酸素バーナーのフレームに当て、球状に成形した。その後、分級をすることで平均粒子径D50が5μmのガラスフィラー(ガラスビーズ)を得た。得られたガラスフィラーについて、以下の方法により各特性を測定した。
まず表1に示す組成となるように原料を調合し、1500~1600℃で4~8時間溶融した。溶融ガラスを成形ローラーでフィルム状に成形した後、粉砕し、平均粒子径D50が5μmのガラス粉末を作製した。得られたガラス粉末を酸素バーナーのフレームに当て、球状に成形した。その後、分級をすることで平均粒子径D50が5μmのガラスフィラー(ガラスビーズ)を得た。得られたガラスフィラーについて、以下の方法により各特性を測定した。
軟化点はファイバーエロンゲーション法を用いて測定した。
密度はアルキメデス法により測定した。
屈折率nd及びアッべ数νdは精密屈折率計(島津デバイス製KPR-2000)を用いて測定した。
波長400nmにおける光透過率は、肉厚1mm±0.01mmで両面鏡面研磨を行った試料を準備し、分光光度計(島津製作所製UV-3100)を用いて測定した。
熱膨張係数はディラトメーターを用いて測定した。
(光造形用樹脂組成物の調製)
光硬化性樹脂とガラスフィラーをそれぞれ70体積%及び30体積%となるように秤量して3本ローラーにより混練を行うことにより、均質にガラスフィラーを分散させたペースト状の樹脂組成物を得た。

得られたペースト状樹脂組成物をテフロン(登録商標)製の内寸30mm□の型枠に流し入れた。その後、500mW、波長364nmの光を10秒間照射した後、80℃でアニールすることにより立体造形物を得た。得られた立体造形物について、熱膨張係数を測定した。結果を表1に示す。
表1から明らかなように、実施例1、2の立体造形物は熱膨張係数が690×10-7/℃以下であった。一方、比較例1、2立体造形物は熱膨張係数が750×10-7/℃以上と高かった。
Claims (12)
- 硬化性樹脂とガラスフィラーを含有する立体造形用樹脂組成物であって、
ガラスフィラーが、-40~50℃において60×10-7/℃以下の熱膨張係数を有し、かつ、組成としてSiO2の含有量が90質量%以下であることを特徴とする立体造形用樹脂組成物。 - ガラスフィラーの比表面積が、下記式により表される理論比表面積の3倍以下であることを特徴とする請求項1に記載の立体造形用樹脂組成物。
理論比表面積(m2/g)=6/(密度(g/cm3)×平均粒径D50(μm)) - ガラスフィラーが略球状であることを特徴とする請求項1または2に記載の立体造形用樹脂組成物。
- ガラスフィラーが、組成として質量%で、SiO2 30~85%、Al2O3 0~30%、B2O3 0~50%、Li2O+Na2O+K2O 0.01~10%を含有することを特徴とする請求項1~3のいずれか一項に記載の立体造形用樹脂組成物。
- ガラスフィラーが、組成として質量%で、SiO2 55~75%、Al2O3 15~30%、Li2O 2~10%、Na2O 0~3%、K2O 0~3%、MgO 0~5%、ZnO 0~10%、BaO 0~5%、TiO2 0~5%、ZrO2 0~4%、P2O5 0~5%、及びSnO2 0~2.5%を含有することを特徴とする請求項1~3のいずれか一項に記載の立体造形用樹脂組成物。
- ガラスフィラーにおける、鉛、水銀、クロム、カドミウム、フッ素及びヒ素の含有量が各々0.01質量%以下であることを特徴とする請求項1~5のいずれか一項に記載の立体造形用樹脂組成物。
- ガラスフィラーの軟化点が1200℃以下であることを特徴とする請求項1~6のいずれか一項に記載の立体造形用樹脂組成物。
- ガラスフィラーの波長400nmにおける光透過率が5%以上であることを特徴とする請求項1~7のいずれか一項に記載の立体造形用樹脂組成物。
- ガラスフィラーが結晶を析出していることを特徴とする請求項1~8のいずれか一項に記載の立体造形用樹脂組成物。
- 硬化性樹脂が光硬化性樹脂または熱硬化性樹脂であることを特徴とする請求項1~9のいずれか一項に記載の立体造形用樹脂組成物。
- 体積%で、硬化性樹脂 30~99%、ガラスフィラー 1~70%を含有することを特徴とする請求項1~10のいずれか一項に記載の立体造形用樹脂組成物。
- 樹脂組成物からなる液状層に選択的に活性エネルギー光線を照射して所定のパターンを有する硬化層を形成し、前記硬化層上に新たな液状層を形成した後に活性エネルギー線を照射して前記硬化層と連続した所定パターンを有する新たな硬化層を形成し、所定の立体造形物が得られるまで前記硬化層の積層を繰り返す立体造形物の製造方法であって、樹脂組成物として、請求項1~11のいずれかに記載の立体造形用樹脂組成物を使用することを特徴とする立体造形物の製造方法。
