Abstract
Description
ろう付けによる接合では、ろう材を溶融させて接合するため(580~620℃)、位置決め精度に問題があり、適用範囲にも制限がある。また、ろう付けには、フッ化物を含有するフラックスが用いられており、フラックス残渣による腐食の問題や、フラックスが人体に有害であるため、撤廃が望まれている。さらに、ろう材とアルミニウム母材との間で金属間化合物(脆性的な性質)が形成され、接合部が脆化する問題点もあった。
これらの溶接による接合では、溶接熱により溶接部の近傍が軟化し、ミクロ割れが発生する。また、接合部のクリアランスにより、腐食が問題となっている。
さらに、アルミニウムは熱伝導率が高いため、大きな電力(入熱量)を必要とする。
固相拡散接合法は、母材を溶融することなく、固相状態で顕著な変形を加えずに、加熱及び加圧して接合する方法である。熱による部材へのダメージを減少させ、溶融させないことによるぬれ広がりの抑制や、精密組立接合が可能である、といった特徴を有している。
上記本発明の金属部材の接合方法において、金属シートに有機酸を噴霧又は塗布することにより、金属シートの表面に金属の有機酸塩被膜を形成して、シートを作製する工程をさらに有する構成とすることができる。
これにより、接合温度を低くして、加熱に必要なエネルギーを低減し、接合時の変形量を低減することが可能になる。
なお、説明は以下の順序で行う。

まず、本発明の概要について説明する。
本発明の金属部材の接合方法は、複数の金属部材を接合する方法である。
そして、本発明では、金属シートの表面に金属の有機酸塩被膜が形成されたシートを、接合面に介在させて、複数の金属部材を接合する工程を有し、金属部材として、アルミニウム又はアルミニウム合金を使用し、金属シートとして、亜鉛、銅、マグネシウムのいずれかのシートを使用する。
これらの工程により、金属シートの表面に、当該金属の有機酸塩被膜を形成することができる。
図15より、亜鉛Znは、400℃前後の温度において、アルミニウムAlに対して広い固溶限(最大は381℃の67原子%)を有していることがわかる。
金属シートの材料としては、アルミニウムに対して広い固溶限を有している元素であれば、亜鉛以外の元素も使用することが可能である。アルミニウムに対して広い固溶限を有している元素としては、例えば、銅、マグネシウム、カルシウム、銀等が挙げられる。これらの元素のうち、有機酸処理が有効な銅、マグネシウム等に、本発明を適用することができる。
例えば、ギ酸、酢酸、クエン酸、ステアリン酸から選ばれる1種以上を使用することができる。
このようにして高い接合強度を得ることができるため、従来よりも低い温度で高い接合強度を得ることが可能になる。
そして、温度と同様の観点から、接合の際の圧力を低くしても、十分に高い接合強度を得ることが可能になる。
これにより、低圧力で固相又は部分的に液相状態での接合が可能になり、接合の際の変形量を低減することができるので、接合の位置精度を向上することができる。接合の位置精度が向上することにより、高い位置精度を保つことができ、溶接では困難であった複雑な形状の金属部材の接合も可能になる。
また、低温かつ低圧力で接合が可能になるため、接合装置の構成を簡略化することや、加熱に必要なエネルギーを低減して、エネルギー効率を向上することができる。例えば、消費電力や加熱用の燃料、接合に要する時間等を低減することが可能になる。
これにより、複雑な形状を有する金属部材や大型金属部材にも、高い位置精度での接合が可能となる。
さらに、アルミニウムは高い熱伝導・電気伝導性と軽量であるといった利点があるにも拘わらず、強固な酸化皮膜によって接合が困難であったために、アルミニウムの使用が敬遠されていたが、本発明の接合方法により、各種構造用部材との接合が可能となる。
本発明の一実施の形態の金属の接合方法の手順のフローチャートを、図1に示す。
図1に示すように、まず、ステップS11において、金属シートを、有機酸溶液中で煮沸、或いは、有機酸を含む蒸気に曝露する。
これにより、金属シートの表面に、有機酸塩被膜が形成される。
有機酸としては、ギ酸、クエン酸、ステアリン酸や、その他の有機酸を使用することができる。溶媒としては、水や各種の極性溶媒を使用することが可能である。
これにより、表面汚染層が除去、或いは、有機酸塩に置換された状態で、加熱及び加圧するので、有機酸塩は熱分解反応を生じて分解されることから、第1の金属部材の金属原子の原子面が露出し、接合強度を増大させることができる。高い接合強度が得られるので、従来よりも低い温度及び低い変形量で高い接合強度を得ることが可能になる。
即ち、金属シートを使用せずに金属部材同士を直接接合した、もしくは、表面に有機酸塩被膜が形成されていない金属シートを用いた、従来の接合方法と比較して、接合の際の加熱の温度及び加圧力を低くすることが可能になる。
そして、2つの金属部材には、同じ材料も、アルミニウム又はアルミニウム合金のうちの互いに異なる材料も、使用することが可能である。
これらの有機酸を使用することにより、金属シートの表面に有機酸塩被膜を形成することができる。
また、その後、必要に応じて、金属シートを純水やアルコール等で洗浄する工程や、金属シートを乾燥する工程を行ってもよい。
さらに、金属シートの表面に有機酸塩被膜が形成されたシートを、接合面に介在させて、2つの金属部材を、加熱及び加圧して接合することにより、有機酸塩は熱分解反応を生じて分解されることから、金属部材の金属原子の原子面が露出し、接合強度を増大させることができる。
これにより、高い接合強度が得られるので、低い温度で高い接合強度を得ることができ、シートを使用しない場合や、有機酸による金属シートの処理工程を行わない従来の場合と比較して、接合の際の加熱の温度を低くすることが可能になる。即ち、低温で固相状態での接合が可能になる。
そして、接合の際の圧力を低くしても十分に高い接合強度を得ることができ、低圧力で固相状態での接合が可能になることから、接合の際の変形量を低減することができるので、接合の位置精度を向上することができる。接合の位置精度が向上することにより、高い位置精度を保つことができ、溶接では困難であった複雑な形状の金属部材の接合も可能になる。
また、低温かつ低圧力で接合が可能になるため、エネルギー効率を向上することができる。例えば、消費電力や加熱用の燃料、接合に要する時間等を低減することが可能になる。
次に、実際に、本発明によって金属部材の接合を行い、特性を調べた。
接合する2つの金属部材として、図2に斜視図を示すように、それぞれ直径が10mmで高さが25mmの円柱状である、2個のA5052アルミニウム合金1,2を用意した。
そして、2個のA5052アルミニウム合金1,2の接合面を、電解研磨により仕上げを行った。
使用したA5052アルミニウム合金1,2の化学組成は、下記の表1の通りである。
亜鉛シートの有機酸処理を行った試料を作製した。
まず、亜鉛シートを、アセトン中で超音波洗浄することにより脱脂した。
次に、亜鉛シートを、98%ギ酸中で2~8分の範囲内の所定時間煮沸した。
その後、蒸留水で10秒間水洗して、亜鉛シートを有機酸処理したシートを得た。
そして、接合圧力は12MPa、接合時間を15分として、窒素雰囲気中で、接合温度は400~440℃の範囲内の所定の温度で保持して接合を行い、継手を作製した。
比較対照として、亜鉛シートの有機酸処理を行わない試料を作製した。
シート21として有機酸処理を行っていない亜鉛シートを使用して、図3に斜視図を示すように、シート21を接合面の間に介在させて、2個のA5052アルミニウム合金1,2を、加熱及び加圧することにより、接合した。
そして、接合圧力は12MPa、接合時間を15分として、窒素雰囲気中で、接合温度は400~440℃の範囲内の所定温度で保持して接合を行い、継手を作製した。
比較対照として、亜鉛シートを使用せずに、金属部材同士を接合した試料を作製した。
2個のA5052アルミニウム合金1,2を直接突き合わせて、加熱及び加圧することにより、接合した。
そして、接合圧力は12MPa、接合時間を15分として、窒素雰囲気中で、接合温度は400~440℃の範囲内の所定温度で保持して接合を行い、継手を作製した。
さらに、2個の金属部材の接合により得られた継手の一方の金属部材に把持治具を取り付けて、引張試験を行った。
引張試験機は、INSTRON社製5567を使用した。なお、以下の引張試験においても、同一の引張試験機を使用した。
まず、ギ酸処理の最適処理時間の検討を行った。
亜鉛シートの厚さを0.1mmで固定して、ギ酸処理の時間を0(処理なし)、2分、5分、8分と変えて、それぞれ接合用のシート21を作製した。
そして、シート21を接合面に介在させて、2個のA5052アルミニウム合金1,2を接合した。接合温度は400℃と440℃として、それぞれの接合温度について、ギ酸処理の時間を変えたシートで接合を行い、継手を作製した。
接合して得られた継手に対して引張試験を行い、引張強さσを測定した。
接合温度を400℃とした場合の処理時間と引張強さの関係を図4Aに示し、接合温度を440℃とした場合の処理時間と引張強さの関係を図4Bに示す。
処理時間が増えると引張強さが低下するのは、処理時間が長くなることにより有機酸塩が過剰に生成し、有機酸塩が分解してガスが発生することにより接合面に気泡が多く発生するためと推測される。
そして、処理時間を5分と最適化することにより、図4Aの接合温度400℃では無処理の場合の30倍以上の引張強さが得られ、図4Bの接合温度440℃では無処理の場合の2倍以上の引張強さが得られることがわかる。
次に、シートの厚さはどの程度が良いか、検討を行った。
まず、厚さを0.1mm、0.4mm、0.8mm、2.0mmと変えて、それぞれ亜鉛シートを用意した。
それぞれの厚さの亜鉛シートの化学組成は、下記の表2~表5の通りである。表2は厚さ0.1mmの亜鉛シート、表3は厚さ0.4mmの亜鉛シート、表4は厚さ0.8mmの亜鉛シート、表5は厚さ2.0mmの亜鉛シートの化学組成である。
そして、シート21を接合面に介在させて、2個のA5052アルミニウム合金1,2を接合した。接合温度は400℃と440℃として、それぞれの接合温度について、亜鉛シートの厚さを変えてギ酸処理したシートで接合を行い、継手を作製した。
また、ギ酸処理を行っていない亜鉛シートについても同様に、それぞれの接合温度について、亜鉛シートの厚さを変えて接合を行い、継手を作製した。さらに、亜鉛シートを使用せずに接合を行い、継手を作製した。
接合して得られた継手に対して引張試験を行い、引張強さσを測定した。
接合温度を400℃とした場合の亜鉛シートの厚さ及び処理の有無と引張強さの関係を図5Aに示し、接合温度を440℃とした場合の亜鉛シートの厚さ及び処理の有無と引張強さの関係を図5Bに示す。
また、図5Aより、接合温度が400℃の場合、ギ酸中で亜鉛シートの煮沸を行うことで、無処理の亜鉛シートを使用した場合の5倍の引張強さを有する継手が得られることがわかった。図5Bより、接合温度が440℃の場合、ギ酸中で亜鉛シートの煮沸を行うことで、無処理の亜鉛シートを使用した場合の3倍の引張強さを有する継手が得られることがわかった。
なお、亜鉛シートを使用せずに接合した継手の引張強さは、接合温度400℃の場合は0.06MPa、接合温度440℃の場合は2.01MPaであった。
そして、亜鉛シートをギ酸処理した場合には、接合温度400℃であっても亜鉛シート無処理の接合温度440℃の場合よりも高い引張強度が得られている。このことから、亜鉛シートをギ酸処理することにより、接合温度を400℃に下げても十分な強度を得ることが可能になり、接合温度を下げて接合工程のコストを低減できる。
接合する2つの金属部材として、図6に斜視図を示すように、下部の直径が20mmで高さが10mm、上部の直径が10mmで高さが10mmである、2個の高シリコンアルミニウム合金3,4を用意した。
そして、2個の高シリコンアルミニウム合金3,4の接合面を、電解研磨により仕上げを行った。
使用した高シリコンアルミニウム合金3,4の化学組成は、下記の表6の通りである。
そして、金属部材を高シリコンアルミニウム合金3,4に変えて、図7に断面図を示すように、高シリコンアルミニウム合金3,4の上部の細い径の側を、シート21を介して接合した。接合温度は、430℃と490℃とした。その他は、実験1と同様の作製方法により、有機酸処理あり、有機酸処理なし、シートなし、の継手の試料を作製した。
それぞれの継手の各高シリコンアルミニウム合金3,4の太い径の側に引張試験用の治具を引っ掛けて、引張試験を行い、引張強さσを測定した。
接合温度を430℃とした場合の処理の有無と引張強さの関係を図8Aに示し、接合温度を490℃とした場合の処理の有無と引張強さの関係を図8Bに示す。
また、図8Aより、接合温度が430℃の場合、ギ酸中で亜鉛シートの煮沸を行うことで、無処理の亜鉛シートを使用した場合の約1.3倍の引張強さを有する継手が得られることがわかった。図8Bより、接合温度が490℃の場合、ギ酸中で亜鉛シートの煮沸を行うことで、無処理の亜鉛シートを使用した場合よりも約20MPa高い引張強さを有する継手が得られることがわかった。
接合する2つの金属部材として、図9に斜視図を示すように、下部の直径が20mmで高さが10mm、上部の直径が10mmで高さが10mmである、2個のA6061アルミニウム合金5,6を用意した。
そして、2個のA6061アルミニウム合金5,6の接合面を、電解研磨により仕上げを行った。
使用したA6061アルミニウム合金5,6の化学組成は、下記の表7の通りである。
それぞれの継手の各A6061アルミニウム合金5,6の太い径の側に引張試験用の治具を引っ掛けて、引張試験を行い、引張強さσを測定した。
接合温度を430℃とした場合の処理の有無と引張強さの関係を図11Aに示し、接合温度を440℃とした場合の処理の有無と引張強さの関係を図11Bに示す。
また、図11Aより、接合温度が430℃の場合、ギ酸中で亜鉛シートの煮沸を行うことで、無処理の亜鉛シートを使用した場合の約1.3倍の引張強さを有する継手が得られることがわかった。図11Bより、接合温度が440℃の場合、ギ酸中で亜鉛シートの煮沸を行うことで、無処理の亜鉛シートを使用した場合よりも約15MPa高い引張強さを有する継手が得られることがわかった。
亜鉛シートの処理を行う有機酸を、ギ酸から酢酸に変えて、ギ酸処理の場合と同様に、引張強さの測定を行った。
金属部材は、実験1と同じA5052アルミニウム合金1,2を使用した。
まず、酢酸処理の最適処理時間の検討を行った。
亜鉛シートの厚さを0.1mmで固定して、酢酸処理の時間を0(処理なし)、2分、8分、12分、18分と変えて、それぞれ接合用のシート21を作製した。
そして、シート21を接合面に介在させて、2個のA5052アルミニウム合金1,2を接合した。接合温度は440℃として、酢酸処理の時間を変えたシートで接合を行い、継手を作製した。
接合して得られた継手に対して、実験1と同様にして引張試験を行い、引張強さσを測定した。
処理時間と引張強さの関係を図12に示す。
次に、シートの厚さはどの程度が良いか、検討を行った。
まず、厚さを0.1mm、0.8mm、2.0mmと変えて、それぞれ亜鉛シートを用意した。
酢酸処理の時間を、図12で最大の引張強さが得られた8分で固定して、上述したように亜鉛シートの厚さを変えて、それぞれ接合用のシート21を作製した。
そして、シート21を接合面に介在させて、2個のA5052アルミニウム合金1,2を接合した。接合温度は440℃として、亜鉛シートの厚さを変えて酢酸処理したシートで接合を行い、継手を作製した。
接合して得られた継手に対して引張試験を行い、引張強さσを測定した。
亜鉛シートの厚さ及び処理の有無と引張強さの関係を図13に示す。なお、図13において、シートの処理なし及び厚さ0(シートなし)の各データは、図5Bと同一のデータを使用しており、シートを使用していない場合の引張強さは2.01MPaである。
また、図13より、接合温度が440℃の場合、酢酸中で亜鉛シートの煮沸を行うことで、無処理の亜鉛シートを使用した場合の約4倍の引張強さを有する継手が得られることがわかった。
図14より、酢酸で処理した場合、ギ酸で処理した場合よりも高い強度が達成できることがわかる。
Claims (4)
- 金属シートの表面に金属の有機酸塩被膜が形成されたシートを、接合面に介在させて、複数の金属部材を接合する工程を有し、
前記金属部材として、アルミニウム又はアルミニウム合金を使用し、
前記金属シートとして、亜鉛、銅、マグネシウムのいずれかのシートを使用する
金属部材の接合方法。 - 前記金属シートを有機酸中で煮沸することにより、前記金属シートの表面に金属の有機酸塩被膜を形成して、前記シートを作製する工程をさらに有する、請求項1に記載の金属部材の接合方法。
- 前記金属シートに有機酸を噴霧又は塗布することにより、前記金属シートの表面に金属の有機酸塩被膜を形成して、前記シートを作製する工程をさらに有する、請求項1に記載の金属部材の接合方法。
- 有機酸として、ギ酸、酢酸、クエン酸、ステアリン酸のいずれかを使用する、請求項1~請求項3のいずれか1項に記載の金属部材の接合方法。
