本発明は、内燃機関の排気熱を回収する排気熱回収器[exhaust gas heat recovery device]と、その製造方法とに関する。
内燃機関の排気熱を回収する排気熱回収器は種々提案されている。例えば、下記特許文献1には、図8に示される排気熱回収器100が開示されている。排気熱回収器100は、内筒[inner cylinder]101と、内筒101を覆う[surround]外筒[outer cylinder]102とを備えている。内筒101内には、第1流体(熱源)が流れる第1流体通路[first fluid passage]103が形成されている。第1流体通路103内には、排気熱を回収するための熱回収部材[heat recovery member]105が配置されている。
外筒102は、内筒101を保持する内筒保持部[inner cylinder holding portions]107と、配管113が接続される外周壁[outer circumferential wall]109と、外筒102と内筒101との間に形成される第2流体通路111とを備えている。第2流体は、配管113の一方を通って第2流体通路111に流入し、配管113の他方を通って第2流体通路111から流出する。外筒102の内部に内筒101が挿通されているので、第1流体が第1流体通路103内を流れるときに、第2流体通路111内を流れる第2流体によって第1流体の熱が回収される。

本発明の第2の特徴は、排気熱回収器の製造方法であって、前記排気熱回収器が、内筒と、前記内筒の内部に形成された、第1流体が流れる第1流体通路と、少なくとも二つの分割体によって、前記内筒を覆うように形成された外筒と、前記内筒と前記外筒との間に形成された、第2流体が流れる第2流体通路とを備えており、前記製造方法が、前記少なくとも二つの分割体を形成し、前記少なくとも二つの分割体を突合せ部で接合して前記外筒を形成し、前記内筒と前記外筒との間に前記第2流体通路が形成されるように、前記外筒を前記内筒に取り付ける、排気熱回収器の製造方法を提供する。
上記第1及び第2の特徴によれば、内筒を覆うように外筒が形成され、かつ、外筒を形成する少なくとも二つの分割体をプレス加工等によって容易に形成できる。このため、低製造コストで容易に上記排気熱回収器を製造できる。
〔第1実施形態〕
本実施形態の排気熱回収器1及びその製造方法について、図1~図3を参照しつつ説明する。

排気熱回収器1は、図1に示されるように、第1流体が流れる内筒2と、内筒2を覆う外筒3(図2参照)とを備えている。外筒3は、2つの分割体[divided bodies]9及び11で構成されている。内筒2の内部には第1流体が流れる第1流体通路5が形成されている。第1流体通路5には、第1流体の熱を回収する熱回収部材7が収容されている。熱回収部材7は、第1流体を流すためにハニカム構造や、チューブ又はフィン等を積層した構造を有している。熱回収部材7は、第1流体の熱を回収(蓄熱して内筒2を通して第2流体と熱交換)できる構成を有していればよい。
外筒3は、図2及び図3に示されるように、板部材[sheet member]から形成された第1分割体9及び第2分割体11とで構成されている。外筒3の内周と内筒2の外周との間には、第2流体が流れる第2流体通路13が形成されている。
外筒3の一側(第1分割体9)には、内筒2を保持する内筒保持部(段付首部[stepped neck])15が形成されている。また、外筒3の他側(第2分割体11)にも、内筒2を保持する内筒保持部23が形成されている。外筒3(第1分割体9及び第2分割体11)の内筒保持部15及び23以外の部分は、内筒2よりも内径の大きい外周壁17を形成している。第1分割体9側の外周壁17には、配管(図示せず)が接続される配管接続孔19が形成されている。第1分割体9の内筒保持部15とは反対側の端部(第2分割体11との接合部)には、フランジ(突合せ部)21が外方に向けて延設されている。同様に、第2分割体11側の外周壁17にも、配管(図示せず)が接続される配管接続孔27が形成されている。第2分割体11の内筒保持部23とは反対側の端部(第1分割体11との接合部)にも、フランジ(突合せ部)29が外方に向けて延設されている。
なお、内筒保持部15及び23の内径は、内筒2の外径とほぼ同じである。また、配管接続孔19及び27は、第1分割体9及び第2分割体11にそれぞれ設けられているが、第1分割体9及び第2分割体11の一方のみに設けられてもよい。
図1に示されるように、第1流体が流れる内筒2と、内筒2を覆うように設けられた外筒3との間には、第2流体が流れる第2流体通路13が形成されている。第2流体は、配管接続孔19及び27の一方を通って第2流体通路13に流入し、それらの他方を通って第2流体通路13から吐出される。第1流体が第1流体通路5を流れるときに、第2流体通路13内を流れる第2流体によって、第1流体の熱が回収される。
次に、排気熱回収器1の製造方法について説明する。まず、内筒2の第1流体通路5内に熱回収部材7が収容される(内筒補助組み付け[sub-assembling]工程)。次に、外筒3を構成する第1分割体9及び第2分割体11がプレス加工等によって形成される(分割体形成工程)。続いて、フランジ(突合せ部)21及び29が互いに突合わされて(面接されて)溶接等で接合されて、外筒3が形成される(外筒補助組み付け工程)。最後に、内筒2が外筒3に挿通されて内筒保持部15及び23が内筒2に溶接などによって固定される、この結果、内筒2と外筒3との間に第2流体通路13が形成され、排気熱回収器1が完成される(最終組み付け[final assembling]工程)。
本実施形態によれば、内筒2を覆うように分割体9及び11(外筒3)が形成されているので、第2流体通路13を流れる第2流体によって第1流体通路5を流れる第1流体の熱を回収することができる(第1流体と第2流体との間で熱交換できる)。また、外筒3を構成する第1分割体9及び第2分割体11がそれぞれ板部材から形成されるので、第1分割体9及び第2分割体11をプレス加工等によって容易に製造できる。従って、排気熱回収器1を低コストで容易に量産することができる。
〔第2実施形態〕
本実施形態の排気熱回収器1及びその製造方法について、図4及び図5を参照しつつ説明する。なお、上述した第1実施形態と同一又は同等の構成には、同一の参照符号を付して、それらの詳しい説明は省略する。

本実施形態では、図4及び図5に示されるように、第1分割体9のフランジ(突合せ部)21及び第2分割体11のフランジ(突合せ部)29に配管(20及び28)が形成されている。第1分割体9及び第2分割体11に形成された配管(20及び28)は、それぞれ半円形状を有している。第1分割体9のフランジ21と第2分割体11のフランジ29とを突合わせて(面接させて)接合すると、第1分割体9の配管20と第2分割体11の配管28とによって円筒状の配管が形成される。
本実施形態によれば、第1実施形態による上述した効果に加えて、プレス加工等によって第1分割体9及び第2分割体11を形成すると同時に配管(20及び28)も形成することができる。また、配管接続孔を形成する工程を省くことができ、より効率的に排気熱回収器1を量産することができる。
〔第3実施形態〕
本実施形態の排気熱回収器1及びその製造方法について、図6及び図7を参照しつつ説明する。なお、上述した第1及び第2実施形態と同一又は同等の構成には、同一の参照符号を付して、それらの詳しい説明は省略する。

本実施形態では、図5及び図6に示されるように、外筒3Aが内筒2の軸方向に平行に分割されている。図6に示されるように、第1分割体9A(内筒保持部15A及び外周壁17A)の端部(第2分割体11Aとの接合部)には、フランジ(突合せ部)21Aが形成されている。同様に、第2分割体11A(内筒保持部23A及び外周壁25A)の端部(第1分割体9Aとの接合部)にも、フランジ(突合せ部)29Aが形成されている。また、第1分割体9Aの外周壁17Aには、二つの配管接続孔19Aが形成されている。第2分割体11Aの外周壁25Aには、配管接続孔19Aは形成されていない。本実施形態でも、第1分割体9Aのフランジ21Aと第2分割体11Aのフランジ29Aとが互いに面接されて溶接等で接合されて、外筒3Aが形成される。
本実施形態によれば、第1実施形態による上述した効果と同じ効果がもたらされる。
本発明は上記実施形態に限定されない。上記実施形態では、外筒3(3A)は、第1分割体9(9A)及び第2分割体11(11A)に二分割されたが、3つ以上に分割されてもよい。ただし、分割数が増えると、部品数が増え、かつ、製造が複雑になるので、二つに分割されるのが最も好ましい。また、上記実施形態では、第1流体が熱源であったが、第2流体が熱源であってもよい。

- 排気熱回収器であって、
内筒と、
前記内筒の内部に形成された、第1流体が流れる第1流体通路と、
少なくとも二つの分割体によって、前記内筒を覆うように形成された外筒と、
前記内筒と前記外筒との間に形成された、第2流体が流れる第2流体通路とを備えている、排気熱回収器。 - 請求項1に記載の排気熱回収器であって、
前記少なくとも二つの分割体のそれぞれは、プレス加工によって形成されている、排気熱回収器。 - 請求項1又は2に記載の排気熱回収器であって、
前記少なくとも二つの分割体のそれぞれは、前記少なくとも二つの分割体の隣接する残りとの接合部に突合せ部を有している、排気熱回収器。 - 請求項3に記載の排気熱回収器であって、
前記第2流体通路に前記第2流体を流入及び流出させる一対の配管が、前記少なくとも二つの分割体の前記突合せ部に形成されている、排気熱回収器。 - 請求項1~4の何れか一項に記載の排気熱回収器であって、
前記内筒の内部で、かつ、前記第2流体通路の内側の位置に、蓄熱する熱回収部材をさらに備えている、排気熱回収器。 - 排気熱回収器の製造方法であって、
前記排気熱回収器が、内筒と、前記内筒の内部に形成された、第1流体が流れる第1流体通路と、少なくとも二つの分割体によって、前記内筒を覆うように形成された外筒と、前記内筒と前記外筒との間に形成された、第2流体が流れる第2流体通路とを備えており、
前記製造方法が、
前記少なくとも二つの分割体を形成し、
前記少なくとも二つの分割体を突合せ部で接合して前記外筒を形成し、
前記内筒と前記外筒との間に前記第2流体通路が形成されるように、前記外筒を前記内筒に取り付ける、排気熱回収器の製造方法。 - 請求項6に記載の排気熱回収器の製造方法であって、
前記少なくとも二つの分割体のそれぞれが、プレス加工によって形成される、排気熱回収器の製造方法。 - 請求項6又は7に記載の排気熱回収器の製造方法であって、
前記内筒の内部で、かつ、前記第2流体通路の内側の位置に、蓄熱する熱回収部材をさらに取り付ける、排気熱回収器の製造方法。
