ガスセンサ
 本発明は、素子体とハウジングの内周穴との間にカバーを挟持するガスセンサに関する。
 酸素濃度を測定するガスセンサは、ガスセンサ素子又はガスセンサ素子が挿通された素子体と、ハウジングの内周穴との間に、ガスセンサ素子の一部を覆うカバーを挟持している。そして、カバーに設けられた孔からガスセンサ素子の素子部に排気ガスが導かれ、この素子部によって排気ガス中の酸素濃度を測定している。
 例えば、特開2013-117521号公報に開示されたガスセンサは、径方向外側に突出する鍔部を有する有底筒状の素子本体を、鍔部に対向する受け面を有する筒状の主体金具に挿入している。そして、素子本体の鍔部と主体金具の受け面との間に、環状の金属部を介装し、金属部の径方向への位置ズレを防止する工夫がなされている。ここで、主体金具はハウジングに相当し、金属部はカバーに相当する。
 ところで、ハウジングの内周穴にカバーを挿入するためには、内周穴とカバーとの間に隙間を設ける必要がある。しかし、この隙間を設けると、素子体とハウジングの内周穴との間にカバーを挟持する際に、素子体及びハウジングの挿入方向の中心軸線に対して、カバーの中心軸線が傾きやすくなる。この場合、挟持を行う際の荷重を受けて、素子体に損傷又は破損が生じるおそれがある。
 本発明は、かかる背景に鑑みてなされたもので、ハウジングの内周穴に対するカバーの傾きを防止して、素子体に損傷又は破損が生じることを防止することができるガスセンサを提供しようとして得られたものである。

 ガスセンサを組み付ける際には、ハウジングの内周穴にカバーを挿入し、カバーの内周側に素子体を挿入する。このとき、ハウジングの内周穴における先端側穴部にカバーの筒状部が挿入され、ハウジングの内周穴における段差部にカバーの拡径部が対面する。また、カバーの拡径部に素子体の鍔部が対面する。
 そして、ハウジングの内周穴と素子体との間にカバーを挟持する荷重を与えた際には、段差部及び拡径部の少なくとも一方の表面に設けられた凸部が、弾性変形及び塑性変形をしながら他方の表面に食い込む。この凸部の食い込みにより、ハウジングの内周穴に対してカバーが平行に挿入された状態を維持することができる。これにより、ハウジングの内周穴の中心軸線に対して、カバーの中心軸線が傾いてしまうことが防止される。
 また、ハウジングの内周穴と素子体との間にカバーを挟持する荷重を与えた際に、段差部及び拡径部の少なくとも一方の表面における凸部が弾性変形又は塑性変形をすることにより、素子体が受ける反力が低減される。また、この凸部が弾性変形又は塑性変形をすることにより、素子体が受ける反力が低減されながら、カバーの傾きが矯正される。そのため、カバーの拡径部が素子体に不適切に干渉することが防止される。

 上述したガスセンサにおける好ましい実施の形態について説明する。
 上記ガスセンサにおいては、上記拡径部は、上記筒状部の端部において、後端側に行くほど拡径する傾斜状に形成されており、上記段差部は、後端側に行くほど拡径する傾斜状に形成されており、上記凸部は、上記段差部の先端部の表面及び上記拡径部の後端部の表面の少なくとも一方に形成されていてもよい。
 この場合には、傾斜状の段差部の表面と傾斜状の拡径部の表面とが対面する際に、ハウジングに対するカバーの中心位置出しを容易に行うことができる。
 また、上記凸部は、上記カバーの上記拡径部の表面から突出して形成されていてもよい。
 この場合には、凸部の食い込みを容易にすることができる。
 また、上記凸部は、上記カバーを加工する際に、該カバーの上記拡径部の表面から突出して形成されていてもよい。
 この場合には、カバーに切断加工、プレス加工、絞り加工、扱き加工等の加工をする際に、加工部分に必然的に形成されるバリを凸部として利用することができる。また、特に、カバーの素材が切断される際に形成されるバリを、凸部として利用することができる。
 また、上記凸部は、上記ハウジングの上記段差部の表面から突出して形成されていてもよい。
 この場合には、凸部の食い込みを容易にすることができる。
 また、上記凸部は、上記段差部及び上記拡径部の少なくとも一方に設けられた複数の突起であってもよい。
 この場合には、種々の表面加工を行って、段差部及び拡径部の少なくとも一方の表面に複数の突起を形成することができる。また、ハウジング又はカバーの成形を行う際に、段差部の表面又は拡径部の表面に、複数の突起を形成することもできる。
 以下に、ガスセンサにかかる実施例について、図面を参照して説明する。
 本例のガスセンサ1は、図1に示すごとく、筒形状のハウジング2と、ハウジング2の内周穴(内側チャンバーとも言う)21に挿入され、ガスセンサ素子3が挿通された素子体としてのインシュレータ4と、ガスセンサ素子3の一部を覆い、ハウジング2の内周穴21とインシュレータ4との間に挟持されるインナーカバー51及びアウターカバー52とを備えている。ハウジング2の内周穴21は、インシュレータ4の先端側に位置する先端側穴部211と、先端側穴部211よりも後端側に位置して、先端側穴部211よりも拡径した後端側穴部212と、後端側穴部212と先端側穴部211との境界部分に、傾斜状に形成された段差部(内側肩部ともいう)213とを有している。
 図2に示すように、インナーカバー51は、先端側穴部211内に挿入される筒状部511と、筒状部511よりも拡径して段差部213に対面する拡径部513とを有している。インシュレータ4は、その外周から突出して段差部213との間に拡径部513を挟持するための鍔部41を有している。拡径部513の表面には、段差部213の表面に向けて突出する凸部としてのバリ514が設けられている。
 以下に、本例のガスセンサ1について、図1~図7を参照して詳説する。
 ガスセンサ1は、車両の、例えば内燃機関に接続された排気管に取り付けられて、内燃機関から排気される排気ガス中の酸素濃度を測定するものである。ガスセンサ1のインナーカバー51及びアウターカバー52は、排気管内に配置される。
 図1に示すように、インナーカバー51及びアウターカバー52には、インナーカバー51内に配置されるガスセンサ素子3の測定部位(センシング部)31に、被測定ガスとしての排気ガスを到達させるための貫通孔515,525が形成されている。インナーカバー51は、アウターカバー52の内周側に重ねられて配置されている。アウターカバー52において貫通孔525が設けられた軸方向Lの位置は、インナーカバー51において貫通孔515が設けられた軸方向Lの位置と異なっている。
 なお、軸方向Lとは、ハウジング2の内周穴21の形成方向のことをいい、中心軸線とは、ハウジング2の内周穴21の中心を通る仮想線のことをいう。
 また、先端側とは、ハウジング2からインナーカバー51及びアウターカバー52が突出する側、あるいはインシュレータ4からガスセンサ素子3の測定部位31が突出する側のことをいい、後端側とは先端側とは反対側のことをいう。
 図1に示すように、本例の拡径部513は、インナーカバー51の筒状部511の後端部において、後端側に行くほど拡径する傾斜状に形成されている。拡径部513は、軸方向Lに平行な筒状部511の後端部から、傾斜する状態に折れ曲がったフランジ部として形成されている。インナーカバー51及びアウターカバー52は、有底円筒形状に形成されており、円筒形状の筒状部511,521と、筒状部511,521の先端部に形成された底部512,522とを有している。貫通孔515,525は、筒状部511,521及び底部512,522に形成されている。
 インシュレータ4の中心部には挿通穴42が形成されており、ガスセンサ素子3は挿通穴42に挿通されている。ガスセンサ素子3における、酸素濃度を測定するための測定部位31は、インシュレータ4から軸方向Lの先端側に突出して配置されている。インシュレータ4における鍔部41は、全周が拡径する状態に突出して形成されている。鍔部41における先端側面411は、拡径部513が形成された傾斜角度と略同じ傾斜角度で形成されている。
 ハウジング2の内周穴21における先端側穴部211には、インナーカバー51の筒状部511における軸方向Lの後端側部分及びアウターカバー52の筒状部521における軸方向Lの後端側部分が挿入配置される。また、ハウジング2における段差部213の表面は、後端側に行くほど拡径する傾斜状に形成されている。
 図3に示すように、本例のインナーカバー51の拡径部513の表面に設けられたバリ514は、インナーカバー51を加工する際に、拡径部513の表面から先が尖った形状に突出して形成されたバリ514である。バリ514は、拡径部513の後端部の表面から、先端側に突出して形成されている。このバリ514は、インナーカバー51の素材を母材から切断して切り出す際に、この素材の端部に形成される突起とすることができる。
 また、図1に示すように、インナーカバー51の筒状部511とアウターカバー52の筒状部521とは、部分的に設けられた溶接部6によって互いに溶接されている。溶接部6は、ハウジング2の先端側穴部211に接触可能な状態で、アウターカバー52の外周から膨らむ形状に形成されている。溶接部6は、インナーカバー51の筒状部511及びアウターカバー52の筒状部521の周方向の全周に一巡して設けられている。ここで、周方向とは、軸方向Lに平行な、インナーカバー51及びアウターカバー52の中心軸線の周りの方向のことをいう。
 また、図3に示すように、インナーカバー51の筒状部521に対して拡径部513が折り曲げられた内側部分の折曲起点P1から、アウターカバー52の後端面526までの距離Bは、インナーカバー51の厚みをtとしたとき、B>2tとすることが好ましい。
 図4は、距離Bと、インナーカバー51に発生する応力との関係を示すグラフである。同図において、距離Bが大きくなるに連れて、応力が減少していることがわかる。この応力は、アウターカバー52の後端部から、インナーカバー51の折曲起点に作用する。そして、B>2tとすることにより、インナーカバー51に発生する応力を低減することができる。
 次に、本例のガスセンサ1を組み付ける方法と、本例のガスセンサ1の作用効果について説明する。
 図1、図2に示すように、ガスセンサ1を組み付ける際には、ハウジング2の内周穴21にインナーカバー51及びアウターカバー52を挿入し、インナーカバー51の内周側にインシュレータ4を挿入する。このとき、ハウジング2の内周穴21における先端側穴部211にインナーカバー51の筒状部511が挿入され、ハウジング2の内周穴21における段差部213にインナーカバー51の拡径部513が対面する。また、インナーカバー51の拡径部513における後端側面に、インシュレータ4の鍔部41における先端側面411が対面する。
 また、ハウジング2の内周穴21にインナーカバー51、アウターカバー52及びインシュレータ4が挿入された状態において、ハウジング2の内周穴21における後端側穴部212とインシュレータ4の外周との間には、タルク等の絶縁性粉末23が充填される。後端側穴部212とインシュレータ4の外周との間における、絶縁性粉末23の後端側には絶縁碍子24が配置される。そして、ハウジング2の後端部に形成されたかしめ部22を先端側にかしめることによって、インシュレータ4の鍔部41の後端側面412とかしめ部22との間に、絶縁性粉末23及び絶縁碍子24を挟み込みながら、ハウジング2の段差部213とインシュレータ4の鍔部41の先端側面411との間にインナーカバー51の拡径部513が挟持される。
 このかしめを行うときには、拡径部513を段差部213に押し付ける力が作用し、拡径部513の後端部の表面に設けられたバリ514が、弾性変形及び塑性変形をしながら段差部213の表面に食い込む。このバリ514の食い込みにより、ハウジング2の内周穴21に対してインナーカバー51及びアウターカバー52が平行に挿入された状態を維持することができる。これにより、ハウジング2の内周穴21の中心軸線に対して、インナーカバー51及びアウターカバー52の中心軸線が傾いてしまうことが防止される。
 また、バリ514の食い込みによって、インナーカバー51及びアウターカバー52が、その中心軸線の回りに回転してしまうことを抑制することができる。
 また、上記かしめを行うときには、拡径部513におけるバリ514が弾性変形又は塑性変形をすることにより、インシュレータ4が受ける反力が低減される。また、このバリ514が弾性変形又は塑性変形をすることにより、インシュレータ4が受ける反力が低減されながら、インナーカバー51及びアウターカバー52の傾きが矯正される。そのため、インナーカバー51の拡径部513がインシュレータ4に不適切に干渉することが防止される。
 それ故、本例のガスセンサ1によれば、ハウジング2の内周穴21に対するインナーカバー51及びアウターカバー52の傾きを防止して、インシュレータ4に損傷又は破損が生じることを防止することができる。
 また、ハウジング2の段差部213とインナーカバー5の拡径部513との少なくとも一方に形成される凸部は、インナーカバー51を加工する際に形成されるバリ514とする以外にも、次の種々の構成とすることもできる。
 例えば、図5に示すように、ハウジング2の段差部213の先端部の表面から、先が尖った形状の凸部214を形成することもできる。
 また、図6に示すように、凸部は、インナーカバー51の拡径部513に加工を行って形成した複数の突起514Aとすることもできる。また、凸部としての複数の突起214Aは、ハウジング2の段差部213の表面に形成することもできる。この場合、ハウジング2の段差部213の表面に加工を行って複数の突起214Aを形成することができる。
 さらに、複数の突起514Aは、図6、図7(a)に示すように、インナーカバー51の拡径部513の径方向に凹凸が繰り返し形成される形状とすることができる。また、図7(b)に示すように、複数の突起514Bは、インナーカバー51の拡径部513の周方向に凹凸が繰り返し形成される形状とすることもできる。また、図7(c)に示すように、複数の突起514Cは、インナーカバー51の拡径部513の周方向に並ぶ、複数のディプル状の突起(複数の独立した島形状の突起)とすることもできる。また、図7(b)、図7(c)の場合においても、ハウジング2の段差部213の表面に、凸部としての複数の突起が形成されていてもよい。なお、図7(a)~(c)においては、凹部を符号516によって示す。
 図7(a)~(c)の場合においては、上記かしめを行う際に、インナーカバー51の拡径部513をハウジング2の段差部213に押し付ける力が作用したときに、拡径部513における複数の突起514B,514Cと段差部213とが接触する部分には、面圧が高い部分が形成される。これにより、インナーカバー51に押付力が付与されるときに、インナーカバー51が、内周側にずれにくく、かつ中心軸線の回りに回転しにくくすることができる。
 また、素子体はインシュレータ4とする以外にも、ガスセンサ素子を構成する固体電解質体とすることもできる。この固体電解質体は、有底円筒形状とし、インシュレータ4の鍔部41と同様の形状の鍔部を有するものとする。この固体電解質体の内周面及び外周面には、排気ガス中の酸素濃度を測定するための一対の電極が設けられる。
 また、図8に示すように、インナーカバー51には拡径部513を形成せず、アウターカバー52に拡径部523を形成してもよい。この場合、アウターカバー52の拡径部523に凸部524が設けられる。また、ガスセンサ1において、インナーカバー51とアウターカバー52との二重構造を採用する以外にも、一重構造のカバーを採用することもできる。この場合には、一重構造のカバーの後端部に拡径部513を形成することができる。
 また、図9(a)~(c)に示すように、インナーカバー51及びアウターカバー52に、互いに重なる拡径部513A,523Aをそれぞれ形成することもできる。この場合には、図9(a)に示すように、拡径部513A,523Aの先端部は互いに揃えることができる。また、図9(b)に示すように、拡径部523Aの先端部を拡径部513Aの先端部よりも外周側に突出させることもできる。さらに、図9(c)に示すように、拡径部513Aの先端部を拡径部523Aの先端部よりも外周側に突出させることもできる。
 

Claims (5)

  1.  筒形状のハウジング(2)と、
     該ハウジング(2)の内周穴(21)に挿入され、ガスセンサ素子(3)自体又は該ガスセンサ素子(3)が挿通された部材である素子体(4)と、
     上記ガスセンサ素子(3)の一部を覆い、上記ハウジング(2)の内周穴(21)と上記素子体(4)との間に挟持されるカバー(51,52)と、を備え、
     上記ハウジング(2)の内周穴(21)は、上記素子体(4)の先端側に位置する先端側穴部(211)と、該先端側穴部(211)よりも後端側に位置して、該先端側穴部(211)よりも拡径した後端側穴部(212)と、該後端側穴部(212)と上記先端側穴部(211)との境界部分に、垂直又は傾斜状に形成された段差部(213)とを有しており、
     上記カバー(51,52)は、上記先端側穴部(211)内に挿入される筒状部(511,521)と、該筒状部(511,521)よりも拡径して上記段差部(213)に対面する拡径部(513,523)とを有しており、
     上記素子体(4)は、その外周から突出して上記段差部(213)との間に上記拡径部(513,523)を挟持するための鍔部(41)を有しており、
     上記段差部(213)と上記拡径部(513,523)とが対面するそれぞれの表面の少なくとも一方には、他方の表面に向けて突出する凸部(214,514,524)が設けられていることを特徴とするガスセンサ(1)。
  2.  上記拡径部(513,523)は、上記筒状部(511,521)の端部において、後端側に行くほど拡径する傾斜状に形成されており、
     上記段差部(213)は、後端側に行くほど拡径する傾斜状に形成されており、
     上記凸部(214,514,524)は、上記段差部(213)の先端部の表面及び上記拡径部(513,523)の後端部の表面の少なくとも一方に形成されていることを特徴とする請求項1に記載のガスセンサ(1)。
  3.  上記凸部(514,524)は、上記カバー(51,52)の上記拡径部(513,523)の表面から突出して形成されていることを特徴とする請求項1又は2に記載のガスセンサ(1)。
  4.  上記凸部(214)は、上記ハウジング(2)の上記段差部(213)の表面から突出していることを特徴とする請求項1又は2に記載のガスセンサ(1)。
  5.  上記凸部(214,514,524)は、上記段差部(213)及び上記拡径部(513,523)の少なくとも一方に設けられた複数の突起(214A,514A)であることを特徴とする請求項1に記載のガスセンサ(1)。
